SUMMER SHOWS AND SWING SPACES

W

e just got back from what I’d consider to be a very successful Car Craft Summer Nationals in Milwaukee, Wisconsin. You can read the full coverage in these pages soon, but to sum it up, we had great weather and a great turnout. The quality of cars in the area is exceptional, and I made sure to set aside time from “working” the show to actually just walking the show to see what was there. I’m impressed with the diversity of cars in attendance—from traditional hot rods and kustoms, to showroom restorations and Day 2 street machines, to purpose-built race cars. The age demographic was just as diverse, with a broad swath of enthusiasts both young and old. It was great to see all the families there—hopefully, planting the seeds for the next generation of hot rodders. We changed the format of Real Street Eliminator—our Pro Touring driving competition within the show— to be more accessible, and participation responded favorably. The competition was fierce and the results were closer than any other time we’ve put on the event. Participation in Midnight Drags, held on Saturday night at Great Lakes

Dragaway, and by our last count, we had 51 cars enter—more than double last year’s total. I don’t mean to brag; I’m just excited to see how much our show has grown in just its second year at Wisconsin State Fair Park. We got some really useful feedback from attendees, which we will use to continue to improve the show next year and beyond. So, yes, we will be back in Milwaukee next year and in the foreseeable future. The show is only going to get bigger and better from here. And then we returned to our new, temporary office space! Renovations to our El Segundo, California, office began while we were in Milwaukee, so movers took my computer and phone to the “swing space” a couple buildings away. Why just my computer and phone? Because that’s all that fits on my new desk, of course. Rumors of the place reached me in Milwaukee as several co-workers likened it to a telemarketing call center. They weren’t lying; we’re stacked in here like sardines. Headphones help minimize the distractions, and I’ve discovered the joy of searching “in-car camera” on YouTube.

Do that and turn autoplay on! You’ll be rewarded with video after video of cars on tracks all over the world. I let it run nearly all day and minimize the window so I’m listening to engine sounds like a soundtrack in my head—it’s pretty inspiring for the work I’m trying to get done. In other good news, the CC/Malibu is running again after its ill-fated road trip last summer. I figured out why it was overheating, fixed it, and the car runs great now. With a newly added set of headers and true dual exhaust, it sounds great, too. I’ve been driving it every day, so the V8 soundtrack I’m enjoying at work also extends to my commute, and that’s pretty awesome. The car sets off car alarms every day in our parking garage. I can’t be the only one who appreciates this. —John McGann CarCraft@CarCraft.com Facebook.com/carcraftmag CarCraft.com Car Craft Mag 831 S. Douglas St. El Segundo, CA 90245

orth Star Dragway, located in Denton, Texas, is known to many for its world-record-shattering capabilities in the drag-radial world. Most recently, with Stevie “Fast” Jackson stunned the racing world with his record-breaking 3.75 elapsed time on drag radials last month at the Radial Tire Racing Association’s Spring Nationals. This past Memorial Day weekend brought an entirely different mentality through the front gates of the facility, vying for the top spot in the latest iteration of the Doomsday No Prep Shootout. The format is simple: This is a heads-up race on an unprepped track. Racers are paired by luck of the draw, they start from an instant green light (the amber bulbs are removed from the Tree), and no times are shown at the finish line. The first person to the stripe wins. This time around, event

10 CAR CRAFT NOVEMBER 2016

promoters Michael Hollis and Barrett Green secured sponsorship of the race from Nitrous Outlet. The event had been originally scheduled for April 9, but was rained out and pushed back to May 28. King of the Tailgate is the newest addition to the Doomsday No Prep Shootout class lineup and it has only one rule: the vehicle must have a tailgate, which made for a very unique and entertaining class. The last two competitors in that class were Jackie Knox from Guthrie, Oklahoma, wheeling “The Sonoma” of Street Outlaws fame, against Jason Cantu’s Chevy S-10 from Brownsville, Texas. Cantu, who was also competing in the Small Tire category, wheeled the “La Vicktoria” turbocharged entry to the win after leaving Knox sitting on the starting line with mechanical failure. Cantu and company

quickly loaded up and headed south, $2,500 richer and hungry for more action Sunday afternoon at a strip in Houston. Headlining the True Street contingent was 27-year-old Fort Worth, Texas, racer Stefan Slisz who entered Doomsday fresh off a win the prior weekend in Oklahoma. Slisz’ 1985 Ford Mustang was looking strong as he moved into the final round to face 21-year-old Tyler Mitchell in his 1980 Ford Fairmont from Northlake, Texas. In the semifinals, Slisz destroyed a rocker-arm stud in his Morgan and Son–powered machine, but was able to make the call for the final. Mitchell gave him all he could handle as the cars were side by side all the way through the finish line. Slisz took win light to claim the $5,000 cash purse and status as the man to beat in True Street action right now in Texas.

Small Tire racing, especially in Texas, is at the top of its game and continues to be the largest class contested at noprep events across the Southwest. “KamiKaze” Chris Day and The Elco, his 1980 Chevy El Camino, headlined the Small Tire entrants, advancing to the semifinals after defeating local heavy hitter Tony Thorn in round 2. The Elco then met Justin Curry, an X275 dragradial racer. This was his first no-prep race, and his red 1968 Chevy Camaro was consistently making strong, fulltrack passes. Curry took out KamiKaze Chris in the semis to face Travis Franklin in the finals for big money and bragging rights. Franklin is also a regular in X275 drag-radial competition. His twin-turbo Mustang couldn’t stop Curry’s march to the winner’s circle, and Curry scored the first no-prep event win of his career, a very healthy $10,000 cash prize and

some serious street cred. Ten heavy hitters set to do battle in the Big Tire class. The rules permit any size tire, but screw blowers and chassis cars were not allowed, and as a result, competition was fierce, with great side-by-side racing in a battle for $5,000 in cash. Entering the semifinals, three cars were left standing. Tony Foulks of Perkins, Oklahoma, defeated “Hellanor” and “The Mistress” with his twin-turbo 1970 Camaro, then drew a bye run into the finals, where he met Chuck Parker and “The Little Sister 55” nitrous bigblock Chevy. In a great side-by-side round, Parker laid down another flamebelching lap to claim the $5,000 cash purse, but at the top end of the track, Foulks’ car lost a transmission fitting, sending a huge smoke cloud as his Camaro made a hard left into a field.

NOVEMBER 2016 CARCRAFT.COM 11

DOOMSDAY NO PREP SHOOTOUT The safety response teams extinguished the fire, and Foulks walked away uninjured from this wild runnerup finish with relatively minimal damage to his race car. For Parker and company, it was a deserving victory as team 55 added another win to their impressive 2016 no-prep racing season. This round of the Doomsday No Prep Shootout saw nonstop action and very tight racing, and more than $20,000 was dished out to the winners. With no-prep events scheduled across the Southwest for the remainder of the year from Houston and Dallas up to Oklahoma and Missouri, no-prep mania is in full swing. Hungry competition and big purses are not hard to find for those brave enough to battle the bare pavement, and dragstrip owners continue to lock in no-prep-style events to showcase the latest captivation in drag racing.

HORSEPOWER! 570HP, 351CI, BUDGETFRIENDLY WINDSOR Joe Mauro / West Lebanon, New York One cannot deny that the Fox-body Mustang has changed the landscape of the street/strip world. The budgetfriendly price from the modern Mustang generation lets the average enthusiast get in on the fast fun. We caught up with Joe Mauro of West Lebanon, New York, and his tale of dragstrip glory proves that even after a quarter of a century, the 1987–1993 Mustang continues to provide awesome bang for the buck. Originally purchased for $4,500, Mauro’s Mustang came with a stroker Ford 351 Windsor from its previous owner. Over the course of a few years and another $1,500, Mauro managed to go from 11.50s (as-purchased) down to a best of 11.11 at 121 mph. At that point, the speed bug had bitten Mauro and little by little he upgraded the chassis to get the power to the ground more efficiently. He added items like a Team Z Motorsports rear suspension, Strange Engineering adjustable shocks and struts, and better 8.8-inch rearend internals with a 4.30:1 rear gear ratio. The goal was to get the Mustang into the 10s and he risked nothing—the tailpipes were cut off and the interior became very minimal to save as much weight as possible. The reward was a 10.89 at 123 mph—task complete, but it left Mauro hungry for even more. The addiction to speed brought him to the Holley-NOS and a Big Shot nitrous plate for some chemical enhancement. Mauro backed off the rear gear to a 3.90:1 set of cogs and increased the height of rear tires from the 26-inch-tall slicks that he ran on motor to a pair of 28x10.5 slicks. With the nitrous flowing, the Foxbody Mustang delivered him to a best of 9.72 at 136 mph! The car rolls over the scales at 2,900 pounds with Mauro behind the wheel. The total cost into the car, including the purchase price, is a mere $15,000; Mauro did all the upgrades himself, except for the 10-point rollcage.

DRIVETRAIN A Dynamic Racing Transmissions C4 with TCT 9-inch torque converter rests behind the small-block Ford. The 8.8-inch has been fortified with a Strange Engineering spool, 35-spline axles, and sturdier rear cover. A 3.90:1 rear gear and 28-inch-tall tires are used for nitrous while a 4.30:1 gear and 26-inch tall tires are for motor runs.

NITROUS AND INDUCTION A NOS Big Shot nitrous plate (225 hp) is sandwiched in between a Holley 750 carburetor and an Edelbrock Victor Jr. intake manifold— simple, effective, and all out of the box, save for a jet change in the carburetor.

CAMSHAFT AND CYLINDER HEADS An out-of-the-box set of Air Flow Research (AFR) 205 cylinder heads sits on top of the 351 Windsor. These cylinder heads feature a standard 20-degree valve angle and are CNC-ported from AFR. The intake valves are 2.080-inch, while the exhaust valves check in at 1.600 inches. The only specs known on the hydraulic roller camshaft are 0.528/0.547 for the intake and exhaust valve lift, respectively.

The best time with the nitrous comb ination has been a 9.72 at 136 mph, which was accomplished at a 2,900-poun d race weight. That puts output at around 570 hp on the bottle. Off the juice , Mauro has gone as quick as 10.89 at 123 mph, which means the engine produces roughly 421 hp on pump gas.

IGNITION AND FUEL SYSTEM A standard MSD 6AL ignition box combines with Ford Racing spark-plug wires, MSD coil and distributor, and Autolite 3923 spark plugs (0.035-inch gap) to provide the zap in this street car. A pair of Holley Blue pumps (AN-8 feed lines) and Holley regulators deliver the gasoline from a fuel cell to the engine. Naturally aspirated runs are made with pump gas while nitrous runs are made on VP Racing Fuels C16.

SHORT-BLOCK The stock 351 Windsor block has a 4.030inch bore and a steel crankshaft with a 3.850-inch stroke, bringing the displacement to 393 ci. Both the rods and pistons are forged, and the compression ratio checks in at 10.8:1. A Moroso oil pan has been bolted on along with a high-volume oil pump.

CHEVY’S FIRST BIG-BLOCK Rebuilding the W-Series 409 By Steve Magnante / Photos: Steve Magnante

Let’s clear it up right here. The Chevy 409 is no more of a truck engine than the Chevy small-block 350 or big-block 454. Just because GM used each of these engines in heavy-duty commercial applications doesn’t make them mongrels. Rather, their suitability to the harsh demands of 5- to 15-ton trucks validates their strength and reliability for our street and strip fun machines.

20 CAR CRAFT NOVEMBER 2016

With that out of the way, there has never been a better time to embrace the wonders of GM’s W-series 348 and 409 big-block engines than right now. Though the last of these critters were installed in 1966 heavy trucks (1965 was the final year for passenger-car use), the last decade has seen a massive outpouring of aftermarket cylinder heads, intake manifolds, and engine blocks from Edelbrock, Lamar Walden Automotive, World Products, and others

leading the way. Looking for resto-spec valve covers, oil pans, and air cleaners? Show Cars Automotive, Inc. can hook you up. In this tale of W-engine exploration, Donnie Wood and the R.A.D. Auto Machine team revive a rare, numbersmatching 1963 L80 425hp 409 for use in a restored fullsize Chevy. With its tandem Carter AFB carburetors, solid lifter cam, and streamlined exhaust manifolds, this is the very animal that had teenage guys and gals mouthing the lyrics “four-speed, dual quad, Positraction, 409” throughout the 1960s.

1 3

2 1. Like most GM engine blocks blocks, the 409 has identification codes stamped into the leading edge of the passenger-side cylinder deck. Even a light 0.003 skim cut can obliterate these value-adding digits. Lose ’em and your car is no longer “numbers matching”—if you care about that sort of thing. The QB suffix code verifies this one as a 1963–1964 425hp dual-quad unit. Fortunately, the decks checked out flat and there’s no need for milling. Chevy offered a smaller 348-cube version of this engine in passenger cars from 1958–1961. The 409 arrived in 1961 and took over as Chevy’s most potent offering until its retirement in early 1965 when the 396 “Rat motor” took over.

2. The W-engine’s cylinder decks are

4 5

machined at a 74-degree angle instead of the more common 90 degrees. This calls for a specific wedge-shaped torque plate that’s machined to compensate. Since R.A.D. lacks this plate and because the customer isn’t seeking 11-10ths power, the 0.030 cylinder overbore and honing (shown) was performed without the simulated bore distortion caused by the cylinder heads on a running engine. The outcome is certainly acceptable for this street-oriented rebuild.

3. Here’s a look at the finished bores after boring and honing. The stock 4.310 bores have grown 0.030, boosting displacement to 415 ci. The wedge-shaped, counterbored regions are the factory-machined combustion chambers. This configuration is known as a Heron-style chamber and is common to many diesels as well as gas-burner V8s like the Edsel 383-410, Lincoln-Mercury 430-462, and International Harvester 266-304-345-392. Despite the 0.030 overbore, the factory counter-bore remains. 4. The No. 1 main cap had lost its press-fit, so R.A.D.’s Steve Chmura uses a cold-rolled flat chisel and hammer strikes to displace metal and tighten the gap. Loose caps are typically caused by detonation, overheating, too much ignition timing, or a lean fuel mixture.

6

5. A check of the main caps revealed excess clearance, so Chmura massaged each one in the Petersen Machine Tool GC-87 cap cutter. To reduce the 0.001 oversize condition, 0.003 is removed from the foot of each cap. 6. With the cap press-fit and bore diameters corrected, the block is ready for align honing of the main bearing bores. Fortunately, the Sunnen power hone is equipped with block-mounting saddles that can be flipped upside-down to suit the W-engine’s Heron-style block configuration. Here the finger points out the regular 45-degree saddle needed to support conventional blocks. Below this is the 60-degree saddle face used for Heronstyle jobs like this.

8. One frustrating detail is how, from the outside, 409s are difficult to tell apart from less desirable 348s. But here’s a secret tip we’re sharing just with you. To compensate for the larger, heavier 409 pistons and rods, Chevy added metal to the crank flange that gives it a “D” shape. The 348 crank flange is perfectly round. Beware, the 409’s larger counterweights don’t fit inside a 348 block without extreme clearance grinding. Likewise, the 348 oil-pan walls make contact with rotating 409 parts.

9. From left to right, note the differences between the Chevy smallblock, 409, and 454 connecting rods. The 409 rod is 6.00 inches long and shares the small-block’s 2.00-inch big end diameter. Interestingly, the stock 409 rod is shorter than the 6.135-inch rods Chevy used in the 348 and 396454 big-block. Note the small 3⁄8-inch rod bolts and modest beam width, which are the root of most failures above 6,000 rpm.

10. Since it’s headed for a restored

7 7. With the block properly supported and bolted in position, the Sunnen power hone goes to work. The correct bore size is 2.687–2.688 inches.

8

9

Impala SS that’ll live a pampered life, the stock, forged steel 409 rods are checked for flaws before being resized and fitted with fresh ARP fasteners. R.A.D.’s Donnie Wood says used rods aren’t a gamble as long as they pass close inspection.

11. Though the block has enough meat to accommodate four-bolt main cap fasteners in the three middle locations, GM stuck with two-bolt main caps on all W-engines—even the exotic 1963 Z-11. The cap bolts are torqued to 100 lb-ft in two steps. The extended bolts in the central locations accept an oil-slosh baffle tray. The 409 crank weighs 67 pounds, 8 pounds more than the 348 unit and generally within the range of other forged Chevrolet big-block cranks.

12. This comparison between a 409 piston (right) and a typical Chevy bigblock unit illustrate the extreme size and mass of pistons needed in any Heron-style engine application. Study the amount of material above the pin centerline and imagine it reciprocating at 6,500 rpm. If only racers back then had access to modern billet steel rods, undamaged 409s wouldn’t be so rare today! Care must be taken to ensure the valve relief notches in the piston crowns match the heads or contact may result.

13. The original L80 pistons were forged and delivered 11:1 compression. Modern high-silicon slugs from Egge Machine drop to a pump-gas-compatible 9.5:1. Each piston weighs 1,059 grams. By comparison, a typical forged-aluminum 454 piston weighs 804 grams. The rings are Hastings PN 645/030, moly-faced for quick break-in and long service life. The stock block counter-bores are about 0.080 inch larger than the standard 4.3125-inch cylinders and feature a 45-degree transition face. This acts like a piston ring compressor so none is needed during assembly with cylinders with 0.060 inch or less added diameter. R.A.D. dresses each bore with a conical sander to prevent scratched rings during passage.

14. Though modern solid and hydraulic roller cams are available for the W-engine, a Camcraft flat-tappet solid cam (PN 409-2828-10A4M) was chosen for its similarity to GM’s original grind and to get the clickety-clack sound only solids can deliver. Specifications (I and E) are 0.519/0.519 lift, 288/288 advance duration, 228/228 duration at 0.050 with a 110-degree lobe-separation angle. Lash is set at 0.018 (I and E) hot. The circle highlights the “X” marking typically cast into the driver-side front face of 409 blocks. Less desirable 348 blocks lack this detail. 15. W-engine cylinder heads came in several port volume and valve diameter configurations during the 1958–1965 production run (big trucks used them through 1966). One detail they all share is a flat deck surface. Here, a smallport/small-valve (1.94/1.66) 348 head (bottom) contrasts with the “good guy” big-port/big-valve (2.09/1.72) head used on solid lifter 409s from 1962–1965. Historical GM engineering documents state that the small recesses surrounding the valve heads are present only to set them below the deck and prevent damage during manufacture and pre-assembly handling on the assembly line.

14

15

16. Two different W-engine intake manifold bolt patterns were used to suit the intake port configuration. The 348 head (bottom) has smaller ports and a lower top bolt location. The hot dog 348 engines used either a single four-barrel or triple Rochester 2G two-barrel carbs atop cast-iron manifolds (aluminum 348 factory intakes were NASCAR or police-spec items and are very rare). The hottest 409s came with single or dual Carter AFBs on an aluminum intake manifold until the 1963 arrival of the mild L33 with 340 hp, a juice cam, and single Rochester 4-Jet carb on an iron manifold. Intake gaskets must be matched to suit the heads.

17. The pen points to the factory-issued roll pins fitted to solid cam 409s. They prevent the rocker-arm studs from pulling up at high rpm with stiff springs. In 1962 alone, Chevy produced 15,019 409-powered cars—all of them with solid lifter cams. That’s 30 percent more street killers built in one year than the entire six-year run of the Mopar 426 Street Hemi. For 1963, the milder L33 409 was added for buyers looking for torque without maintenance. Popular with station-wagon customers and trailer-towing sedan buyers, the 1963– 1965 L33 revived the 348’s low-bolt intake manifold pattern.

0.008 inch was removed from each head, with 0.001 inch taken in each pass. R.A.D. also put its Rottler SGF8 valve-seat grinder to work, replacing the stock 90-degree valve-seat angle with a 30-45-60 degree profile for better flow. Though machining for 2.25/1.82 valves is possible, the stock 2.19/1.72 seats are retained and work with Packard Industries stock replacement valves.

Automotive, and Bob Walla Racing offer lightweight aluminum replacement heads for every conceivable power level, but for a restoration, nothing but factory iron does the trick. Our heads bear casting number 3814690 (shortened to “690 heads” by 409 fans) and are the best factory units available—excluding the ultra-rare Z-11 (less than 200 made). Valvespring installed height is 1.730 inch; head bolts torque to 65 lb-ft.

20 20. Similar to those used on the rev-happy Chevy small-block—but with a 1.7:1 ratio instead of 1.5:1—the W-engine’s stamped steel rocker arms are lightweight and stable to 6,000 rpm. While numerous sources offer roller-tip replacements, this resto mill sticks to the stock formula. Here, the original used items in foreground give way to fresh repops from Packard Industries. With rollerized aftermarket rockers, the stud diameter must be increased from 3⁄8 to 7⁄16 inch.

21. It wouldn’t be a proper “four speed, dual quad, Positraction 4-0-9” without a vintage Winters Foundry factory intake manifold. This view offers a good look at the W-engine’s oil-fill layout. The tall filler tube sits above the oval opening cast into the block’s leading “China wall.” This unusual opening is a W-engine hallmark and befuddles many firsttime viewers of a bare 348/409 block. Like the 396 that replaced it in 1965, the W engine takes different length intake and exhaust pushrods. Ours are beefy chrome-moly units from Packard Industries and measure 9.180/8.800 inches (intake/exhaust). 22. The parents of today’s Edelbrock

Performer line of aftermarket carburetors, GM fed the 425hp 409 with a pair of Carter AFBs. Marked with PN 3361-S and PN 3362-S (front/rear), only the rear unit has idle mixture screws and a choke assembly for cold-weather start-up. The 1.55-inchdiameter primary and 1.68-inch-diameter secondary throttle bores deliver 625 cfm per carb. R.A.D.’s Steve Chmura retained the stock 120-162/120-228 (primary/secondary) jets, but enlarged the accelerator discharge nozzles from 0.028 to 0.040 (primary/ secondary) with a pin drill. Chmura does this to crutch a lean stumble caused by modern gasoline’s higher flash point. Here, the rear carburetor (background) hasn’t yet been refurbished and retains half a century of patina.

aluminum, the W-engine water pump was a highly coveted rarity. With its passages located 14 inches apart, Chevy small- and big-block pump housings are non-interchangeable. Luckily, this stock iron unit is OK for reuse. The stock 7-inch crank damper also checked out OK and was reused.

24. Like the competing Ford 427, Pontiac 421 Super Duty, and Mopar 426 Max Wedge, Chevy whipped up a nifty set of high-flow cast-iron exhaust manifolds for its early 1960s Super Stock warrior, the 409. At 13.0 and 11.4 pounds (driver/passenger), they’re lighter than they look. Several sources offer tube steel headers, and Bob Walla racing even makes aluminum copies of the stock iron castings for the ultimate in trickery. With thermal barrier coating applied inside, they’re ready for daily use.

25. Contrary to popular belief, only the earliest 409s came with dual-point distributors. By 1963, Chevrolet returned to single breaker points. For resto points, the stock iron body Delco Remy sparker is updated with a Pertronix Ignitor breakerless conversion kit (PN 1181). MSD and others have stepped up recently with billetaluminum W-engine distributors, which are not the same as Chevy small- and big-block applications.

26. Wearing a set of original chrome valve covers, the 409 looks as cool as the solid cam makes it sound. Chevrolet equipped all dual-carb 409s with progressive throttle linkage. Despite reduced compression, ours delivered 429 hp at 5,300 rpm and 469.9 lb-ft at 4,200 rpm. Builders planning regular race duty above 6,000 rpm must invest in high-quality forged or billet connecting rods. They’re affordable and readily available.

The 1958–1968 M-E-L family of bigblocks came in 383-, 410-, 430-, and 462ci displacements and used an angle-milled deck surface similar to the Chevy W-engine. GROOVY FACTOIDS *The 348 stands as one of very few GM V8 engine families never to be offered with a single two-barrel carburetor. Even the base units inhaled through a single four-barrel carb. *The 409 also avoided two-barrel carburetors. Specifically, the trick 3x2 induction layout offered on the 348 was never used on the 409. The 409 was strictly 1x4 or 2x4 equipped. *Despite Corvette chief engineer Zora Arkus-Duntov’s loud opposition, GM considered adding the 348/409 to the Corvette option list as early as 1958. A few proving grounds test mules were assembled, but the first

big-block Corvette wouldn’t come until 1965—with MkIV 396 big-block power instead of the by-then-discontinued W-engine. *Though 65ci larger than the 283 small-block, the 348 is 2 3⁄4 inches wider and only 1 3⁄4 inches longer than the mouse. *The goal of the Heron-style chamber-in-block configuration was to allow GM access to multiple compression ratios without the conventional need for different pistons and cylinder-head chamber volumes. Added compression for a passenger-car engine was simply an extra pass of the decking mill away.

ASK ANYTHING Nope, it isn’t broken—it’s cracked, and by design too. Cracked caps offer unequaled alignment precision.

Mated together, the jagged parting line becomes nearly invisible.

CRACKED RODS Chris Blanchard; via email: When it comes to connecting rods for practically any engine, I know there are many choices. Of them all, I am blown away by the new breed of cracked cap rods. I haven’t really inspected one up close, but are they kidding? Is the rod really cracked in pieces to separate the cap or is this just a figure of speech? Steve Magnante: Truth can be stranger than fiction, Chris. These new cracked cap rods are indeed fractured rather than saw-cut to separate the cap from the beam of the rod structure. Today, about 90 percent of all new-car engines—regardless of size or

30 CAR CRAFT NOVEMBER 2016

displacement—use cracked rod technology, including the 707hp Dodge Hellcat Hemi, Ford Coyote 5.0, and most new Corvettes. They’re even used in certain entry-level crate engines. As the photos show, the parting lines and mating surfaces can seem horribly crude to the casual observer. But rest assured, there’s a precision at work here that couldn’t be achieved by any saw blade. When the fracturing process is performed on the otherwise completely machined rod, the resulting mating surfaces are precisely aligned with a level of accuracy not possible using traditional methods of cutting and facing with abrasive tools. Like human

fingerprints, no two cap-rod combinations are alike. This means the alignment of the bearings around the crank journals are as close to perfect as possible. But this matchup also means you cannot juggle rods and caps among one another. The root motivator for the cracked cap configuration is cost reduction. By eliminating the traditional process of using a moving steel blade to slice cast, forged, or billet rod blanks, worthwhile savings in labor, tooling, and manufacturing time emerge in massproduction settings where millions of parts are made. But there’s a twist: The cracking process can only work successfully on a rod with the right molecular structure, and so far, this means casting or forging the rods out of powdered metal. Yep, powdered metal is heated to a liquid state, fed into a mold or forging die, and out pops the raw part, ready for finish-machining of big and small bores and fastener holes. Another bonus is the powdered metal process’ ability to render “net-shape” parts that require zero trimming of excess flash. The ability to render smooth external surfaces right out of the mold also eliminates surface irregularities (aka stress risers) that can foster cracks later. The precision is so great that weight can also be controlled like never before, and this simplifies the balancing process for even more time and grinding machinery savings. While cast-metal connecting rods are traditionally thought of as belonging to the shallow end of the quality pool, GM was among the first to deviate from the more costly and complicated forging process back in the 1960s. Anybody with an original Pontiac GTO 389 engine knows its rods and crank are made of so-called ArmaSteel, the trademark name for this novel cost-cutting process. Were ArmaSteel rods known for endurance? No, but they got the job done—up to a point. While those old Arma-Steel castings were fitted with conventional sawcut caps, more modern powdered metal technology has allowed the cracking to begin, with the first offerings appearing nearly 20 years ago. Among the first were the 4.6 Ford modular V8 and 2.0L Chrysler inlinefour. The benefit of cracking the cap

from the rod is that it ensures perfect alignment of the cap and rod. The downside to cracked rod caps, typically, is their metallurgy. Though various grades of metal powder exist to suit ultra-highperformance levels (with the 6.2 Hellcat’s Hemi getting the best), the majority of powdered rods tend to be made of a more brittle material that snaps before it bends. In normal use, this isn’t noteworthy. But in many cases, adding power to a stock bottom end can surpass the rod’s rating with disastrous results. Also, while hydro-locking caused by a leaking head gasket coolant passage used to deliver bent rods in older engines, modern powdered rods tend to snap and cause more bore/block damage than before. On top of that, there’s the issue of careful handling. If the intricate mating surface is scarred or deformed by dropping or rough handling, the match can be lost, resulting in a junked rod. Rebuilders say it is possible to repair lightly scarred big ends by cutting them oversize and compensating with thicker bearing inserts. But if any major scarring or visible signs of heat damage are evident, they must be junked and replaced. With the ever-falling price of higher-quality aftermarket forged and billet rods, the demand for remanufactured OE rods is nil in hot rodding circles. So while the visual effect of physically cracking the cap away from the rod beam may not be pretty, it is certainly being done with successful results in millions of engines the world over. However, it is noteworthy to mention that, so far, OE diesel applications have yet to embrace powdered metal rods with cracked caps. The reliability just isn’t there yet. And maybe we can learn lessons from these case studies: in 2003 and 2004, Ford gave the SN95 Mustang platform a cool send off in the form of the Mach 1. It was the only non-Cobra Mustang model to get the beefy 32-valve, 4-cam 4.6L modular V8 in those years. While the nifty Shaker hood warned Camaro drivers, for cost cutting reasons Ford packed the Mach 1 with the same cast-

FUELIE BIRD Tom; via CarCraft.com: I’d like to fuel-inject my 1962 Thunderbird with a stock 390 engine. I see ads for several brands that say they are easy and self-tuning and such, but when I read reviews it seems they are anything but that. Can you recommend a relatively simple way I can convert my car to fuel injection? I have tried to find a shop/ mechanic that would undertake this conversion, with no luck, so I think I am stuck doing it myself. I have some mechanical skill, but am somewhat limited physically, so it does need to be fairly easy. I’d appreciate any advice. Steve Magnante: In the interest of full disclosure, I have been active as a spokesperson for the MSD Atomic EFI system and hosted some online installation how-to videos. That said, the Atomic is just one of several excellent EFI conversion kits you have to choose from. As you know, most entry-level EFI conversion kits break down into one of two varieties: wet flow throttle-body and the multi-point type with a dry flow throttlebody and fuel injectors located

powdered metal rods (with cracked caps) used in the 2-cam 4.6, not the billet Manley rods issued to Cobra-spec 4.6 DOHC models. In daily use, there was no impact. But when the first nitrous kits ended up on Mach 1 engines, rod failures occurred that didn’t afflict Cobra owners. Clearly, the Manley rods were stronger. Likewise, in the world of sportsman circle-track racing, where budget-oriented crate engines rule the entry-level classes, most sanctioning bodies strictly prohibit internal upgrades—except the substitution of powdered/cracked OE rods with superior items from the aftermarket. The threat of race delays, attrition, and thinner fields due to rashes of failed powdered-rod-equipped engines outweighed the desire to cap cost. Pun intended.

ASK ANYTHING near the ends of the intake manifold runners. These require dedicated intake manifold castings or (mostly in the old days) mounting of EFI bungs in the existing manifold. We’ll stick with the wet flow throttle-body type here, as it sounds like the best match for your budget and mild 390 Ford FE application. These kits essentially replace the carburetor and can be used with the stock intake manifold (so long as it is a four-barrel type with an appropriate bolt pattern). Your 390 was born with a four-barrel carb, so the door is open for any one of several EFI conversion kits. Truth be told, most kits follow the same recipe and include an electric fuel pump, O2 sensor, handheld (usually press-button) programmer, ECU, wiring harness, some EFI-rated fuel hose, filter(s), and detailed installation instructions. In addition to MSD’s Atomic, other cost-effective EFI conversion kits include Holley Terminator, Quick Fuel Technology QFi, Edelbrock E-Street, and FAST EZEFI. Any of these will support 250 to 550 hp (check with manufacturer for specifics). As for the claims made by most that they are “self tuning,” lots of first-timers freak out when they turn the key and the engine doesn’t idle and purr like a new Corvette. But more often than not, within a day or two of driving, the sensors tend to correct fuel/air delivery and spark timing all by themselves. Within a few days, the full benefits of EFI blossom and are saved by the computer with (often) no additional effort by you beyond the initial set-up stage. A little bit of patience and faith here goes a long way. Sure, you can get there faster (the ideal tune) with immediate access to a chassis dyno, but it is true, these modern systems can self-diagnose and arrive at the ideal calibration tables on their own. And, no, you don’t have to worry about harming your engine during this learning mode, as manufacturers build in safety cushions to keep the engine out of excessively lean, rich, advanced, and retarded condi-

tions during the learning phase. Still, I always change the oil and filter once the final tune seems to be established. This removes any potential diluted lubricant caused by momentary overrichness as things settle down. Over the years, I’ve learned that particularly neurotic people (like myself) should let trusted friends handle the EFI selfteaching calibration and breakin period. This way, when they hand the car back with all of the bad habits “taught out,” you won’t be haunted by the spooky memories and doubt won’t spoil your EFI experience. Again, trusted friends only and preferably folks hip to the ways of the hot rod. Your T-bird sounds like an ideal candidate for one of today’s many entry-level fourbarrel EFI conversion kits. If you want to retain your stock silenced air cleaner housing, look into whether the throttlebody will fit without needing a spacer or clearance notches. As always, confirm that the throttle arm, linkage, and cable are free to move without any contact with surrounding surfaces. Also, while most throttle-bodies (and carburetors) have integral throttle plate return springs, never rely on them alone. You must have a proper and stiff return spring to ensure full closure when your foot lifts.

THIS GUY’S GARAGE DAVID GARTON / Spring Hill, FL There are car guys who love all makes and models of cars, and then there are the loyalists who stick to just one brand. Spring Hill, Florida’s David Garton is the latter, and if his 28 years of service as a Ford master tech aren’t proof enough, the cars in his driveway and in his garage should drive the point home. Garton is an expert when it comes to Fords, particularly early Ford racing and performance machinery. His interest in Blue Oval power dates back to when he began driving. “If I wanted to be able to drive a car, I had to be able to work on one,” Garton said. “I always liked the 351C engines; they had big heads and made big horsepower. I had a ’72 Torino with a four-barrel Cleveland back then. Following that was a sportier ’67 Mustang coupe with Cleveland power that ran 11.70s in street-legal trim. From there, Garton began to focus more on the

collector-car market, all the while keeping performance in mind. Over the years, he has been able to pick up other notable Ford Performance–oriented machinery, thanks to the support of his wife of 28 years, Patty, and some 20 to 30 hours a week in side work he regularly does. It’s a wonder he has time to enjoy the cars, but with his most recent purchase, a 1964 Thunderbolt clone, he intends to get back to the track and do some Nostalgia Super Stock racing. If Garton’s not a dyed-in-the-wool Ford nut, we’re not sure what constitutes one. He’s also one of the 6,400-plus enthusiasts who have sent in an application to purchase the new Ford GT. Given that the stringent selection process takes into account Ford loyalty, it’s going to be incredibly hard to beat out a guy like this.

By Steve Baur / Photos: Steve Baur

The Centennial White Ford GT is a 2005 model with all four options (McIntosh Stereo, BBS wheels, painted calipers, and stripe package). It has a mere 718 miles and Garton is the original owner. He purchased it after selling a 19681⁄2 Cobra Jet convertible he had just restored.

The 1971 Ford Bronco seems like the odd man out in this group, but there’s more to it than just what meets the eye. This one is a 1 of 100 Baja edition that came out of the HolmanStroppe facility in California. The heavily optioned example, wearing Poppy Red and White paint, has an auto trans, power steering, dual fuel tanks, roll bar, oversized alloy wheels, and what is likely a Mercury Cyclone hoodscoop that allows room for the 351 Windsor engine. Most of those options were not available on standard Broncos, but Holman-Stroppe built these for off-road duty. Garton is the first registered owner of the 2008 White Cobra Jet front and center. It is number 48 of 50 built, and only 17 of those were equipped with the graphics package. Rowing the gears of the Liberty stick shift transmission, he’s run a best of 10.26 with it.

36 CAR CRAFT NOVEMBER 2016

The 2006 Midnight Blue GT was built to drive by its previous owner, and he did so as evidenced by the 4,009 miles on the clock. The GT is a four-option car and has been lowered with coilovers and equipped with an upgraded, and polished, Whipple supercharger that helps produce 760 rwhp. Garton sold a 1968 GT500KR to fund this purchase. This Meadowlark Yellow Mustang is the last 19681⁄2 428 Cobra Jet Mustang off the assembly line. It was equipped with $1,700 in options, many of which are rare for 1968 models. It was also a Ford Corporate car and recently adorned the cover of National Parts Depot’s Mustang catalog.

Standing out with its bright-red paint is a 2012 Super Cobra Jet Mustang. It is No. 50 for that year and is also the last 5.4L-equipped CJ built, as Ford Performance switched over to the 5.0L Coyote the following year. As a Super Cobra Jet, it has the big 4.0L Whipple supercharger sitting on top of its all-aluminum modular engine and it has the two-speed Powerglide with transbrake option. Garton used the car at Roy Hill’s drag-racing school to obtain his NHRA Super Stock license, and with a 60-percent throttle e tune-up in it, the SCJ went 9.01 at 154 mph. The 135 series Cobra Jets, as they are often referred to, are the 50 factory Cobra Jets that Ford built for the 1968 model year. This one is a survivor car with 321 miles on it and is one of the last 18 CJs built, which were the seamsealer and sound-deadener-delete lightweight models. It’s also one of two that came from Russ Davis Ford. Garton rescued the car, and while it wears its original paint and is generally unrestored, the 428 engine was built by Ford FE guru Blair Patrick and makes 680 hp. Interestingly, there was an NHRA Spring Nationals sticker from 1969 on the oil pan still, and Garton took the car back to Bakersfield in 2011 and ran it at the NHRA Hot Rod Reunion.

BOSS OF THE BARN Muscle Car Restorations Documents a Remarkably Well-Preserved Boss 429 By Mark Ehlen / Photos: Mark Ehlen

The reason we at Car Craft are celebrating the discovery of a long-neglected or forgotten car is because it represents the mystique that any of us could swing open the doors of an old barn, pole building, or storage unit and find a rare or well-preserved muscle car inside. A lot of attention has been given to barn finds in recent months. They show up at major auctions, and some major car shows have special sections for them. Any time classic iron gets rescued from obscurity is a good thing, but

46 CAR CRAFT NOVEMBER 2016

when ultra-rare muscle comes out of hiding after nearly 40 years, it’s like unearthing a new tomb in the Valley of the Kings. That was the general feeling about this 1969 Boss 429 Mustang when it showed up at Muscle Car Restorations (MCR) of Chippewa Falls, Wisconsin, in the summer of 2015. Charles Avery purchased the Boss 9 in March 1973 from a dealer in Fort Worth, Texas, for the unbelievable sum of $1,475. The salesman said it had been sitting for a while with little attention paid to it.

(Remember, muscle cars weren’t worth much during the early 1970s gas crisis.) At the time, Charles was serving in the Air Force in Hastings, Nebraska. He made a tow bar for the Mustang and brought it to his parents’ home in Junction City, Kansas, about three hours south of Hastings. The remnants of a military base pass were found in the car, so perhaps it did make it up there at least once. Charles only added about 500 miles to the car until putting it in storage in 1976. In August 1976 or 1977, he moved

Left: The Kar Kraft, Ford ID, and tire pressure stickers are still on the driver’s doorjamb. Since the paint in the doorjamb is original, MCR will mask it off and only repaint the outside of the door.

This is not the battery Kar Kraft installed, but it is from the period. Could it be just the second one ever installed in this car?

Most of the original paint codes were found on the car. Orange was the color used on Boss 429s to let the Ford assembly line workers know what special parts needed to be installed before the car went to Kar Kraft.

PROJECT GARAGE The interior is so nice that MCR is going to recondition the original vinyl seat covers over new foam and clean, re-dye, and then reuse the carpet.

The painted on “Boss 429” is obviously not correct, but the wheels are and may not even need to be re-chromed. Even the lug nuts are all the stainless-capped originals, which Perkins says is extremely rare.

Aside from the missing snorkel-type air cleaner and the air pump that someone likely just tossed, most of the engine compartment is correct. The master cylinder was removed by the owner who brought the car to MCR. He was attempting to get the brakes to work after 40 years. The plug wires are correct for the period, but they have a later date code, so they are likely service replacement parts installed during a “tune-up.” You would not expect to find the factory pipes on a car this old, but those are the original resonators. Note how clean the bottom of this car is. This is as it arrived at MCR before any cleaning at all.

his family and the Boss to Bismark, North Dakota, where it sat for all those decades since. He had always planned to restore it, but a family illness got in the way of that. Finally, he brought it to MCR owner John Balow to have it restored. Fortunately, the car had been stored in very good conditions, as there was virtually no apparent damage from its long slumber. Further, it appeared to have been mostly unmolested during its relatively brief time on the road before being stashed. What is unknown is any of the car’s history from its original sale in Dallas until it showed up in Fort Worth. Ultimately, Charles decided against proceeding with the restoration, instead selling the car to Balow, who found another buyer to fund the work of returning it to its original showroom condition. But before any work began, MCR wisely brought in Boss Mustang expert Bob Perkins of Perkins Restorations in Juneau, Wisconsin, to do a

thorough inspection of the entire car. While not completely unmolested, it was very close. So much so that the decision was made to preserve as much of it as possible rather than to just tear it down, strip it, and start from scratch. The odometer read just 27,845 miles, and its last license plate, possibly a government issue from Kansas dated 1976, was still on the car. Even better, it still carries its original Kar Kraft Engineering decal with No. 1732. The Boss 429 engine, originally known as the Blue Crescent 429, was developed by Ford to run in the 1969 NASCAR season. To comply with NASCAR’s rules, Ford needed to sell at least 500 of these engines in cars that were available to the general public. The fullsized Galaxie was the first choice, but more performance-oriented minds prevailed, and it was decided that the Mustang would project a much better image of Ford’s Total Performance Program. This is where Kar Kraft of Brighton, Michigan, was commissioned to figure out how to install the 429 engine—which was too big for the Mustang’s engine compartment—then engineer, test, and build these cars for Ford. Like archaeologists, Perkins and the MCR team went over this Boss inch by

50 CAR CRAFT NOVEMBER 2016

OK, so traction bars were installed, but why did they hack off the arms instead of removing them and putting back the normal spring plate? Avery did not install the traction bars and has no memory of the Gabriel HiJackers shocks, so they likely were on the car when he bought it.

Apparently, this lower shifter boot, between the transmission and the underside of the floor, is extremely unusual to find intact.

One of the biggest tasks with this restoration is to locate and record all of the various paint and other types of markings that were applied to this car as it traveled down the assembly line. While MCR and Perkins are using info from previous cars to locate these markings, no one is assuming that all Boss 9s are the same. MCR is going over this entire car—with a toothbrush, if necessary—to find, photograph, and document every mark possible.

With the car disassembled and on a rotisserie (and after having been cleaned by hand with a soft brush), it’s easy to see how the undercoating/ sound deadener was applied to the bottom of the car. It was sprayed by hand from the front to the back on the driver side and then from the back to the front as the line worker made his way back up the passenger side. With the exception of a few places that need some touch-up work, MCR will preserve the factorysprayed undercoat.

This is the inside of the passenger-side rear wheeltub. Boss 429 cars were the first ever to be fitted with a G60-15 tire, and Ford was concerned that it might catch the fender lip during hard cornering, so they simply hammered the fender lip over to gain a little more room and remove the chance that the tire could catch the sharp edge of the fender.

Those large white dots you see here were large paint drips that “popped” when the paint was baked at Ford. MCR will attempt to preserve them or, if they can’t be saved, work a method to reproduce the effect. Note the line in the undercoating to the left that shows that the undercoat was sprayed after the brake cables were installed.

Even the undercoating behind the driver’s front wheel is mostly intact. There are some cracks that will need to be filled, but otherwise this will stay just like it is.

inch looking to uncover whatever mysteries it held. Though the paint looked original (except for the large “Boss 429” painted on the front fenders), it had been repainted some time before Clay purchased it in 1973. This fact was confirmed by measuring paint thickness on various parts of the car and comparing to areas under the hood and decklid. But why had it been painted? Would the team find some sort of butchery hidden underneath? The sheetmetal was absolutely rustfree, which was promising, but the engine had also been repainted. Had it been out of car at some point? The serial and build numbers were correct, so at least they knew it was the original engine. The OE air cleaner and smog pump were missing, but most everything else looked original.

Except for a very minor area of rust at the front of the passenger foot well, the floorpan is nearly perfect. All of the sound deadener and seam sealer is intact and will be left as is.

52 CAR CRAFT NOVEMBER 2016

Perkins has seen this kind of damage inside the transmission hump before. It’s thought to have occurred when Kar Kraft installed the engine and trans into these cars. MCR will not repair this, as it is believed the car was delivered this way.

DO YOU KNOW WHERE YOUR PERFORMANCE PARTS WERE MADE?

Why is this an important question to ask? It’s important because when you spend hard earned money, you should get the quality and performance you deserve. Quality is achieved when the products are manufactured under strict standards and with the best equipment by enthusiasts who care. We have a complete casting and machining facility in Southern California where we produce all of our cylinder heads, intake manifolds, superchargers and water pumps. This gives us the ultimate control to ensure you get the best! Some of our low priced overseas competitors don’t believe in this same philosophy. They don’t test their cylinder heads, they don’t check the quality throughout the run and they don’t have enthusiasts who care. When it comes time to make your purchasing decision, remember... Edelbrock products are made right here in the USA and are backed by our team of enthusiasts just like you.

Normal Mustangs mounted both rear shocks in front of the axle. To improve handling, Kar Kraft (on the earlier Boss cars) moved the driver’s upper shock mount to behind the axle. Later, this task (along with other Boss 429–specific modifications) was accomplished at Ford to speed production time to keep up with the demand for the 1969 model year. Notice the passenger shock mount has been reinforced with an extra plate welded to it.

The interior was completely untouched, except for a mouse that had gotten into the headliner and the Hurst T-handle that found its way onto the shifter. The battery was not original, but it was a service replacement unit from the 1970s. Traction bars were installed at one point, then subsequently torched off, leaving only the spring plates behind. We wondered: t Boss o see ee some o e track t c time t e or o Did this

was it just a street brawler? Air shocks and rub marks on the inside of both rear fenders indicate that someone really tried to push the limits of tire size out back, but the car currently rode on its original wheels with period-correct Mickey Thompson 60s. The exhaust had a pair of simple cutouts welded in just past the manifolds, but it still carried the original resonators. This was clearly a car that could advance the understanding of how these cars were built and assembled if the teardown was done carefully and extensively documented.

PROJECT CC UNDERBIRD By John Gatliff / Photos: John Gatliff

Car Craft is building a Foxbody Thunderbird Turbo Coupe. We are powering it with a mild, rebuilt Ford 460, fortified by a pair of CX Racing turbos. We are going to road-trip it, thrash it at the strip, and even sling it around on road courses. And we are calling it the CC Underbird. Why? After all, it has been a long time since car crafters thought of Thunderbirds as high-performance cars. Sure, back in Grandpa’s day, the Beach Boys sang about “fun, fun, fun till Daddy takes the T-bird away” and even further back, the venerable 1955–1957 two-seat Thunderbirds raced the hard-packed, sandy beach at Daytona. They were the showroom foil that kept Chevrolet’s Corvette from early cancelation. The early Thunderbirds even outsold “America’s sports car” by as much as five to one. Later,

56 CAR CRAFT NOVEMBER 2016

Johnny Beauchamp’s Holman-Moody Thunderbird nearly won the first Daytona 500 in a photo finish. From the early 1980s through the late 1990s, Ford’s NASCAR efforts were based on Thunderbirds. In the Fox-body era, Ford’s ninth-generation Thunderbird—the 1983–1987 Aerobird—was at the forefront of NASCAR competition. Bill Elliott became “Million Dollar Bill” and a Cup champion behind the wheel of Fox-body Aerobirds. He set the highest official NASCAR qualifying speed ever recorded—212.809 mph—at Talladega in an unrestricted Aerobird. The late Davey Allison and Alan Kulwicki each came to national prominence in Aerobirds. Cale Yarborough ended his storied career in one. The Aerobird’s aerodynamic advantage on the superspeedways was such that GM had to homologate a pair of freakish specials,

the Monte Carlo SS Aero Coupe and the Pontiac 2+2, just to keep up. Over on the 1,320, Aerobirds also found success. NHRA Pro Stock legend Bob Glidden was nearly unbeatable for a time in his Aerobirds. More recently, in 2008, Jim Plimpton took the Hot Rod Pump Gas Drags in a sinisterblack, 1,723hp ProCharged Aerobird. Despite all of this racing success, Mustangs have long eclipsed Thunderbirds for street performance. Fox-body Mustangs are lighter, cheaper, and easier to build. To many car crafters, Thunderbirds are fat, slow “personal luxury” cruisers, not serious street/ strip machines. Thunderbirds are often good sources of junkyard parts, but they seldom make the cut as a potential project car. One reason Fox-body Aerobirds are not more common street/strip

The poor-fitting hood and front-end damage should have warned us of a front unibody structure that was bent right and upward. Our Turbo Coupe was hit in the left front and nosed hard into a ditch. We ignored the evidence and bought it.

The large fender gaps, broken windshield, and mismatched paint and trim were more warning signs. A body-shop session on a frame machine cost $500 to straighten things up. Safelite AutoGlass installed a new windshield for $274.95. We might have been money ahead to start with a nicer Aerobird, but at least we saved this one from the crusher.

machines is that, surprisingly, Ford did not offer the Mustang’s H.O. 5.0 as an option. Fox-body Thunderbird V8s max out in the later years at a paltry 150 SAE net horsepower. They also featured small front disc/rear drum brakes, 14-inch-diameter wheels, and relatively soft suspensions. They were further limited by a spindly 7.5-inch rear axle, long after 5.0 Mustangs switched to the tough 8.8. There was no “Thunderbird GT” to “sell on Monday” after pro racing “wins on Sunday.” The only true performance Aerobird was the Thunderbird Turbo Coupe. It was Motor Trend Car of the Year for 1987. The 1987–1988 Turbo Coupes came with better supporting hardware than the average 5.0 Fox-body Mustang. They feature stock four-wheel disc brakes, fat antisway bars and stiffer springs, electronically controlled Tokico MacPherson Struts and shocks, comfortable (but heavy) articulated sport seats, and 8.8-inch Traction-Lok rear axles with respectable final drive ratios (3.55:1 for manuals and 3.73:1 for automatics). Manual-transmission 1987–1988 Turbo Coupes are also equipped with a smooth-acting hydraulic-clutch mechanism instead of

Above: After a quick teardown, we flat-towed our Turbo Coupe to several shops for installation of a 10-point S&W Race Cars rollcage and a dirt-cheap, taxi-quality respray in 2012 Ford Grabber Blue. Parking it in front of a Mercedes-Benz dealership for this photo op was about as welcome as Five Finger Death Punch playing an AARP convention. Although the rear bumper cover was not as hashed as the front one, this tear made replacement a cheaper choice; 1987 Thunderbird and Cougar rear bumper covers are interchangeable, and we used a salvage 1987 Mercury Cougar rear bumper cover. The paint shop forgot to paint the rub strip black to match the side trim, though, so it still does not match.

Above: The first setback was with the Turbo Coupe’s K-member. The engine-mounting tabs are different from the typical 5.0 Foxbody Mustang. It was incompatible with our Ford Performance Parts M-6038-A460 Fox Engine Swap motor mounts. The bolt-on center brace was also bent. Left: The right way to fix the K-member problem is with a lightweight tubular K-member. We blundered wrong and cheap with a 1994–1995 SN-95 Mustang K-member. We had to use the later-model K-member because an Aerobird has a slightly wider track than a Fox Mustang. It required a minor trim with a Milwaukee Tool Sawzall to fit. We replaced the bent support with a Maximum Motorsports four-point K-member brace. We will be surprised if the K-member brace clears the oil pan without spacers.

the Mustang’s more fragile cable clutch quadrant. But the Turbo Coupe’s tiny, Pintoderived, 140ci (2.3L) “Lima” four-cylinder—turbocharged to as much as 190 SAE net horsepower—never really captured the imagination of car crafters. Stock performance was relatively weak, with reported quarter-mile times between 16.13 and 16.45 seconds. Although the Lima 4 can be reliably built to 400-plus horsepower, few car crafters choose it over a V8. We think it is time to break out of the Mustang rut and show what a Turbo Coupe can do. Turbo Coupes may not be the most common performance Fords, but with more than 134,000 produced over the Aerobird’s six-year span, they are still real-world affordable. An advantage of a Turbo Coupe over a Fox 5.0 Mustang is interior space. The 1983–1986 Thunderbirds have a 104-inch wheelbase, which is 4 inches more than a Fox-body Mustang. For 1987–1988, the Thunderbird’s wheelbase grew to 104.2 inches. The longer Aerobird wheelbase improves both straight-line stability and legroom. While a Fox-body Mustang can feel cramped for some taller drivers,

Above: The driver-side inner tie-rod end was likely bent in the collision that warped the front unibody. We rebuilt the steering rack with MOOG tie-rod ends from O’Reilly Auto Parts. We upgraded the front control arm and rack mount bushings with Energy Suspension urethane. The word at the strip is that urethane bushings are “freer” and do not resist weight transfer as much as OEM rubber bushings. Ours were oil-soaked and worn out.

Our Turbo Coupe’s interior is 1980s sybaritism compared with the typical Spartan gut of an average Fox-body Mustang. But the AM/FM cassette radio and graphic equalizer are dead, the glovebox latch is broken, the dashpad has the usual cracks, and the console switch panel is held together by wood screws. The door panels are from an earlier non–Turbo Coupe Aerobird, which is further proof of this car’s tortured past. But the “wrong” door panels will work better with the swing-out side bars on our S&W Race Cars rollcage.

The Ford Performance Parts M-6038-A460 Fox Engine Swap motor mounts foreshadow our performance plan. Instead of “mission impossible” with the OEM Lima 4, we are building this one as if the 1960s muscle-car era never ended. If they had built cars in the 1980s as powerful as the 662hp GT500 or the 707hp Hellcat, we like to think a twin-turbo 460 is how they would have done it. Besides, how can you have a proper Turbo Coupe without a turbo or two?

The name CC Underbird is inspired by the late Alan Kulwicki’s NASCAR “Underbird.” Kulwicki was the last independent single-car owner/driver to win NASCAR’s Cup championship. His first Cup win was in an Aerobird at Phoenix in 1987. The CC Underbird should be loud, fast, and real enough to honor the Underbird name.

One disadvantage of the CC Underbird’s longer wheelbase is that Fox-body Mustang subframe connectors will not fit. We went cheap with home-fabricated, through-thefloor square tubing subframe connectors. A second disadvantage of real-world building the CC Underbird in our top-secret Midwestern “Area 21” garage is that we do not have a lift for a better photo of the finished installation.

60 CAR CRAFT NOVEMBER 2016

Aerobirds are much more spacious. Unlike a notchback 1980s Mustang, a Turbo Coupe comes with a usable trunk, providing more space for batteries, fuel cells, and other performance support equipment. Like other Fox-bodies, Turbo Coupes are relatively light. Early Turbo Coupes had a shipping weight of less than 3,000 pounds. The 1987–1988 Turbo Coupes are about 400 pounds heavier, but they’re still nearly a thousand pounds lighter than a new Hellcat. While our 1987 Turbo Coupe is not a barn find, it’s typical of the overlooked Fox-body Thunderbirds that can occasionally be rescued from a dusty

garage, storage yard, or country field. We bought it in a package bundle as a wrecked parts car for a nicer Turbo Coupe at a net cost of $650. Surprisingly, the Turbo Coupe drove reasonably well for a tired bird with 170,000 miles and obvious front-end damage. The dead synchronizers in the T-5 manual transmission ground on every shift, and careful inspection led us to believe it was made up of parts from at least three cars. The conventional wisdom is that Aerobirds will accept most of the modifications and parts from the more popular Fox-bodies. We will see how much of that proves true.

Although it only ran briefly, the tired Lima 4 clattered out the telltale knock of internal damage. This turbo-four apparently broke because of too much turbo boost for the available fuel. We suspect the culprit was the infamous “Granger valve mod” we found in the IHI turbocharger’s wastegate control line.

The tiny stock IHI turbo (left) reportedly only flows enough air for about 250 hp. Our CX Racing GT35 turbos (right) should support at least 450 hp each. However, the boost threshold should be lower than it would be with larger turbos.

We cut up a non–Turbo Coupe hood to combine two of Ford’s historic hoodscoop designs: the 1969 Shaker scoop and the 1964 Thunderbolt scoop. We call this mashup a “Shakerbolt.” We think the Shakerbolt will be necessary to cover the blow-through carburetor on our 460. This early mock-up lacks final paint, trim, sealing, and drain features.

The electrical system on a Turbo Coupe is much more complex than a Fox-body Mustang. We made the mistake of leaving the huge wiring bundle in the car during the rollcage installation. For some reason, the installer routed the added rocker bar under the wiring. We have a big job ahead simplifying the wiring and cleaning up the routing.

Coverage From the Aero Warriors Reunion

T

hey existed for a mere 24 months in action, spanning the Daytona 500s between 1969 and 1971. For manufacturers, the aerodynamically improved Grand National circuit cars were an expensive exercise in promotion and winning at all costs. For the racers, they were a brief prelude to the future of NASCAR in terms of aero changes. For the fans, based on vehicle preference, it was a love/hate relationship with these models, one that also extended to buyers on showroom floors as well. For today’s car guys, they are now a fond and important part of the heritage of red-blooded American muscle, the He-Man era of NASCAR, and going to extremes. These cars were the unlikely result of the constant performance wars that Ford and Chrysler fought across the 1960s era in circle-track, stock-car racing. When engine science had reached a plateau, the ideas were fomented to restyle

68 CAR CRAFT NOVEMBER 2016

bodies for decreased air resistance. Often to the chagrin of the marketing and styling departments, the result was function well over form. Legendary Dodge manager Bob “Crusher” McCurry reportedly took one look at the drawings for the Charger Daytona and snorted, “That thing is ugly!” and followed up immediately with, “Can it win?” When affirmed, he spearheaded the process to get the cars built as quickly as possible. The Daytona is one of the five body designs generally recognized as aero-specials. The first were the Charger 500, Ford Torino Talladega, and Mercury Cyclone Spoiler, which showed up at the Great American race on the shores of the Atlantic in February 1969. When the Charger 500 lost the 500 by mere inches, McCurry pushed through the even more outrageous Daytona, just before the axe fell when ACCUS meet in late April 1969. That was when the

The wings were well received, and this image doesn’t show thousands of people who had crowded onto the track apron to create the long string of cars seen here.

homologation rules changed from 500 units to one for every two dealerships. Ford was effectively through with building special aero models right then, and when Lee Iacocca took over that September, more budget cuts came to all of Ford’s racing programs. Meanwhile, Plymouth was anxious enough to get some guy named Richard Petty out of a Ford and back into one of their cars that they agreed to bite the bullet and created 1920 streamlined Road Runners they called Superbirds. Due to changes in headlight laws for 1970, all the ’birds had to built by the end of December 31, 1969. Some languished in dealer lots for years. Then it was over. The cars battled on the superspeedways throughout 1970, Ford and Dodge staying with the 1969 versions, and then NASCAR announced that, for 1971, all aero models would be limited to 305ci displacement. Just one showed at the 1971 Daytona 500, a Mario Rossi–owned

Dodge with a Keith Black–built LA-series Mopar engine and Dick Brooks at the controls. Though remaining legal in ARCA and USAC for a couple more seasons, the aero era came to its end in NASCAR that afternoon when the wing and Pete Hamilton tangled during a pass, though Brooks still managed to eke out a Seventh Place finish. All that really remained were those crazy street cars the companies had to build to stay competitive in that finest hour. This is a once-every-five-year gathering of owners and fans of these cars, held in conjunction with the fall race at Talladega Super Speedway. The track is about 70 minutes north of Alexander City, Alabama, where the Wellborns now maintain their famous muscle-car museum. Indeed, they had already been in the news in early 2015 when, for the very first time, the couple had decided to sell some of their holdings at Mecum’s Kissimmee event. One was a Charger

Daytona that brought more than a million dollars with buyers’ premium. Far from a collector only, Tim had chosen to keep a Daytona he himself had built into a Hemi street machine back in the 1970s, which would be the “cruiser” he and Pam would drive in for the weekend. One reason for selling some of the rarities is that Tim still likes to drive his cars more than just look at them. In fact, winged and aero cruisers like this were everywhere in Alex City, filling up the parking lots of hotels and restaurants during the course of the weekend. Things actually started on Wednesday afternoon about 120 miles east, as an event was organized at Atlanta Motor Speedway to allow some Thursday morning track laps. Until you have seen a group of original wings led by Richard Petty’s No. 43, Bobby Isaac’s No. 71, and Ramo Stott’s No. 7 come off down of turn 4 toward the start/finish line, it is impossible to explain what it looked or sounded like. The organizers allowed about 20 laps at speeds approaching 80 mph, far off race pace but fast enough to make an impression as owners Todd Werner, Tim Wellborn, and Doug Schillinger put their cars through their paces. They were followed by a combination of other race tribute and street models, including several of the Mercury Spoilers and Charger 500s not often seen. Once back in Alabama, the routine became a little more subdued, with parties and events hosted by the Wellborns at both their museum and home. Some of the cars on display were of great significance. For instance, Steve Honnell had the prototypes of what both Mercury and Ford might have

debuted (the King Cobra and Cyclone Spoiler II) had the company gone with a 1970 restyling for aero. From Colorado came a one-owner Hemi Daytona, while John McCloud showed what could have been with a “Cyclone Spoiler Ranchero,” complete with a 428 and Cale Yarborough callouts. There was even a fantasy convertible Superbird on hand, and the Wellborn’s antebellum estate home was surrounded by muscle Friday afternoon. The museum itself exudes cool, housed in a vintage car dealership resplendent in red brick and wrought iron, with vintage signs and banners hanging everywhere. While the Wellborns did let some choice gems go at Mecum, the two higheststicker Hemi cars ever constructed are on display. Of interest to many were the areas set aside for barn finds and a dealership parts department display filled with impossibly rare NOS pieces. For this weekend, most of the action occurred Saturday, with race cars on the front sidewalk and performance cars everywhere. This included everything from the Camaro that paced the World 600 in 1969 to a number of new Hellcats and Scat Packs. One unique aspect of the aero reunion is that many of the owners have had these cars for 20 years or more; they show the signs of light and heavy modification, a break from the sterile restored examples that often turn up at bigger collector events. A number of the cars, worth significant sums in original condition, were once 440 models now having Hemi power. And they were being driven, too. Inside, aero engineers Larry Rathgeb and Gary Romberg were joined by Chargin’ Charlie Glotzbach and Ramchargers

team members Mike Buckel and Dick Jones. Herb “Mr. 4-Speed” McCandless was the MC, fielding and relaying questions to this panel. A hilarious costume contest (won by Stan the Pimp) followed the large meal prepared for the registered attendees by chef Tim Creehan. Sunday morning at the local Wynn Dixie supermarket, it looked like the cops were busting a huge street-racing gang, as officers from both local and state departments got ready to escort the entire show up to Talladega for the finale. The parade stretched a couple of miles long as it got underway, led by Tim in the Daytona and a long string of others willing to put miles down on the Alabama pavement. The moving rumble passed through the little boroughs of central Alabama before finally entering the legendary facility to a special staging area. Here, every car was sorted and lined up by design and model. At Talladega, the sheer crowd would keep any sort of acceleration to a minimum, and this was noted in the preentrance driver’s meeting. The way that NASCAR now does things is to let spectators down onto the racing surface before the event. So instead of witnessing speed, they were able to welcome the parade of power to cheers. Talladega had been the location where Buddy Baker had first broken the closed-circuit 200-mph barrier in a stock-bodied car, using a Charger Daytona provided by Chrysler Engineering in 1970. He passed away early this year, adding poignancy to

TALLADEGA SUPERSPEEDWAY, SUNDAY

Chris Street, who helped organize the track time at both Atlanta and Talladega, had his street modified Superbird on hand. We were digging the use of the Dodge Super Bee power-blister hood on his car.

Few cars were as outrageous as the unrestored former Super Stock– raced Hemi Superbird owned by Mike Hill.

The gathering at the local Wynn-Dixie for the escort up to Talladega looked like a predawn version of Cruisin’ USA circa 1974.

The special Buddy Baker decal is visible on the wing of Jim and Delma McCauley’s black Charger Daytona from Montana.

the gathering. Special decals in his honor were given to the car owners, many of whom put them on windows and wings to show their support. The race that started in the following hour was fraught with the usual “big one” in the final lap. For those of us looking over from the muscle cars circling the track to pit row as today’s drivers got lined up for the event, it was amazing to note how small the current-model Sprint Cup cars are. Stock-car aerodynamics had reached their peak as colorful baby-butt-smooth bubbles beat atmospheric restrictions.

They really work, too, when they are not flying through the air. Yeah, I think we liked the big wings better. If you are a fan of the aero era, the next reunion will be held in 2019. For more info, check out the museum’s website or Facebook pages.

L

uckiest Chevelle guy in the world, or does luck really favor the prepared? The little stabbing twinge of jealousy we’re feeling can be blamed on Patrick Nichols, who both owns and operates Chevelle Supercars and Supersports, and scored this crispy-fresh, four-speed, big-block coupe that is a high-performance variant of a high-performance variant of an

74 CAR CRAFT NOVEMBER 2016

already kick-ass 1970 Chevelle. Nichols earned this car by knowing his facts at a megageek level and staying involved in the cause by liking every Chevelle-oriented Facebook page he could find. One day while scrolling around, he saw a few storage-lot photos of what looked like a standard SS396 Chevelle. What got him

Patrick Nichols Found This Chevelle Parked in a Storage Lot Since 1983 By Douglas R. Glad / Photos: Patrick Nichols out of the chair was a single interior photo showing a highredline (6,500 rpm instead of 5,500 rpm) tach, a sign that the car was equipped with the high-horsepower version of the 396. “After looking at the pictures, I couldn’t believe my eyes,” Nichols says. “There were some clear telltale signs that this

was a real SS396 L78 solid-lifter, high-performance-engine Chevelle. “Only the 450hp LS6 and 375hp L78 had the special tach, standard 396 engines were rated at 350.” Nichols quickly emailed the guy to see what was up. The owner responded that the car had been parked in 1983 in a

NOT-SO-HIDDEN TREASURE storage lot in Fresno, California, and hadn’t moved since. Nichols flew out from his home in Clarksville, Tennessee, to look at the car in person. “I checked for a single fuel line, the Muncie M21 transmission numbers, and the CKK stamp on the rearend indicating a 12-bolt, 4:10:1 Posi. That was enough to identify it,” Nichols says. “It was definitely a 100-percent authentic L78 Chevelle.” The L78 featured an aluminum lowrise intake, solid-lifter cam, 11.0:1

76 CAR CRAFT NOVEMBER 2016

compression, square-port heads, and a Holley 780-cfm carburetor. Later in 1970, the L78 was replaced with the LS6 option making all 1970 L78 Chevelles early cars. This kept the production down to 2,144. “This is a true California car. It was built at the Van Nuys, California, assembly plant and was sold new at Merle Stone Chevrolet in Tulare, California,” Nichols confirms. Van Nuys plant assembly workers placed the build sheet on the gas tank and the

photos looked like the tank had never been removed. When Nichols pulled the tank, the document was there. This dealership is still in business today and is only a few hours’ drive from Fresno. The car had been in the area since new. According to the sheet, the car was optioned with raised-letter tires, auxiliary lighting group, the cowl-induction hood, bucket seats, and a center console. The original color was Cortez Silver with a black interior. “It was optioned the way I would

want one; four-speed, cowl, 4:10, and solid-lifter big-block—all the cool options,” Nichols says. So now what? “I believe these cars are now a part of our culture and need to be preserved so I am not going to restore this car. It will be left in its ‘as-found’ condition,” says Nichols. That’s what we would do, how about you?

WTF? (Where’s the Fun?) ➔LETTERS REMINDER: CALL YOUR DAD

60TH 60 TH A ANNIVERSARY NNIIVERSARY 1955 CHEVROLET NN CH TRIBUTE Who: Peter Daniele What: 1955 Chevy Where: Madison, NJ Why: We’ll let Peter tell the story! “The latest chapter focuses on the artwork of my 1955 Chevy, which I call the ‘Candied Classic.’ My good friend and master artist Glen Weisgerber and I discussed how to pay tribute to the beautiful body style that Chevrolet designed and manufactured in 1955, and to celebrate the Candied Classic in particular. Throughout his 45-year career, Glen has created original art for, on, and about vehicles from coast to coast, and his specialties include lettering and design. “Glen executed this painting over two days by brush—not airbrush—at his studio. His attention to detail is amazing, and my hope is that people will enjoy his painting as much as I do. “In 1971, I purchased my ’55 Chevy when I was 15 for $35. I have owned the car for 44 years and it has been a huge part of my life. After I graduated high school in Madison, New Jersey, I built my ’55 Chevy into a race car, called it ‘Mighty Mouse,’ and raced it in NHRA competition (D-Modified Production class). It needed lettering and I reached out to Glen, who was starting out in the business. My race car was one of the first cars Glen lettered, and the entire project, which included gold-leaf letters, cost $7,500! “With a few years of racing under my belt, I decided to return the car back to the streets and to display it in car

shows. In 1981, I started the complete rebuild, which was a four-year project. When I was deciding on the right paint color, I consulted Glen once more. He found the perfect shade of red I had been looking for. I applied 17 coats of Candy Apple Red lacquer paint at my auto body shop in Madison. The paint job is 34 years old and still draws attention at all events. “Since my late teens, one of my dreams came true when I entered the Candied Classic in the Hot Rod Super Cruise East Nationals, where Editor Leonard Emanuelson chose my car for a photo layout in the August issue, which was photographed by the late, legendary Gray Baskerville. “In 1992, I was notified that after entering and winning two best-in-show awards hosted by Super Chevy magazine and Popular Hot Rodding magazine, the Candied Classic was chosen as one of five vehicles out of 5,000 entries to be featured as one of the BF Goodrich Dressed to Thrill Tour cars and displayed at the SEMA Show in Las Vegas. This was an everlasting experience for me. “I never imagined that my initial $35 investment would have allowed me to meet so many car enthusiasts and automobile industry icons across the country. My ’55 Chevy has brought me so much joy and pleasure, and through the years, I have done my best to present the beauty of this car with my peers.”

I just wanted to say how much your article “The Fine and Pleasant Misery of Home Auto Repair” by J. Joshua Placa in the May 2016 edition really brought back some memories for me. I too was my dad’s dirt crawler and assistant grease monkey; most of my childhood memories consist of spending weekends draped over or crawling under one car or another with my dad lovingly and hatefully fixing yet another broken part. Yet today I find myself looking back on those days fondly and wishing I could have just one of them back. Though my father is still alive, we are living on opposite sides of the country now and this daddy’s girl misses the simple days of working away on that old Falcon or even the dreaded Dart. Thank you for putting into words just exactly what I’ve been feeling lately. You definitely were able to take this girl down memory lane, and I will be sharing a long phone call with my dad and hopefully several good laughs, and without a doubt, a lot of good memories. —Theresa Goin, via email

JOE ON THE GO!

By Thomas Voehringer / Photo: Ralph Guldahl

Joe Mondello was the high priest of Oldsmobile performance, often referred to as Dr. Oldsmobile. His ability to make generous power through efficient airflow established his legacy. Mondello-worked heads have been on winning cars of various makes from almost every racing discipline, from the dragstrip to Bonneville to Grand Prix to Pikes Peak—not bad for a guy who learned his trade as a kid working hands-on. He’s the progenitor of the swirling airflow, unique to Mondello heads, that’s credited for their superior performance characteristics. While his name may be better known to quarter-mile spectators through his partnership in the successful Mondello-Matsubara blown Fiat Altered, Joe took to the track himself as well. Here, he’s leaving the line at Lion’s in his V.O. Twister 1969 Cutlass Supreme in August 1971. His later 442 Twisters developed quite a following. Joe passed along much of his knowledge to eager students before he himself passed in 2011. Though Mondello and Olds are no longer with us, both of their legacies are sure to survive, interlinked, for years among high-performance enthusiasts.
