Hello, I’m the new boy. Yes, as those with the finger firmly on the pulse of packaging news will know, Mike is now settling into a well-deserved retirement, leaving me to take his place as Editor of Retail Packaging and, hopefully, build upon his epic amount of good work over the years and not ruin it for everyone. And whilst my knowledge of the packaging sector cannot hold a candle to that of Mike at this stage, you’ll find I’m a quick study and looking forward to learning the ropes from all of you as I find my feet within Mike’s metaphorically massive shoes. Also the more eagle-eyed of you may have noticed that we’ve had a bit of a freshen-up on the design-front too. Completed to complement the changeover when Mike regenerated into me sometime around Christmas, we hope the new look helps enhance our aesthetic and entice your eyes to the varying news, views and interviews that will, as always, keep you informed and updated on every aspect of the industry. CHESAPEAKE PRINTS CHARMING Chesapeake Bristol, part of Chesapeake’s Branded Packaging division, has become the first self-adhesive label manufacturer in the UK to introduce an ultra-low migration (ULM) ink system as standard for all its customers. The move to ULM-only ink is a significant one, as it follows extensive trials and rigorous testing procedures. The Bristol operation is Chesapeake’s lead label site in the UK for food labelling and this initiative offers customers further reassurance that they are using one of the latest and safest inks available. Andy Walter, Bristol’s Managing Director, said: “We were previously using low-migration inks but we wanted to fully move to an ultra-low migration ink system as soon as we had completed and validated the test results. As part of this process, we’ve changed our ink stocks, conducted trials and completed profiling tests. We supply labels to some of the UK’s best-known brands and we always strive to offer our customers the latest print finishes and effects. For us, this move to an improved lower migration ink system was an easy decision.” The migration into food products of some chemicals from certain types of packaging ink was first highlighted several years ago. As a result, there have been a number of major changes to ink formulations as well as to the type of packaging substrates specified for certain food products. Chesapeake’s Group Packaging & Safety Compliance Officer, Elaine Murray, said: “The inks have been independently tested on paper and filmic substrates and only minute trace levels of migrating photoinitiators were found. These have a higher propensity to migrate through primary packaging into some food types. A number of products known to be sensitive such as high-fat content foods are typical of the goods which use self-adhesive labels. Testing had been conducted in accordance with the guidelines set out in the BPIF Labels GMP. These have been specifically developed for the printing of labels and related packaging for the food and drinks markets. The adoption of this new ink ULM system provides an extra layer of security for our customers.” The new inks were initially tested at ISEGA by the supplier and were then independently tested by Chesapeake using another specialist business. These additional tests covered a broader range of potential migrating components to provide greater assurance. Overall, this initiative complements a similar move by Chesapeake’s carton production sites that are focused on food packaging and have adopted the manufacturing guidelines issued by the European Carton Makers Association (ECMA). Following the full implementation of the ECMA GMP at Chesapeake’s German operations in 2011, sites in the UK and Poland that supply food-related packaging announced compliance with the same directive in September this year. www.chesapeakecorp.com

MEATIER ROLL FOR LAYTON Taking his talents countrywide from its Colchester-base, Marel GB has promoted Ross Layton to Sales Manager for Great Britain. Heading a team of six, he will be responsible for sales of all Marel products and systems in the meat, fish and poultry processing industries. Ross has worked in the meat protein sector for some 10 years, having held key positions with a number of leading machinery manufacturers prior to joining Marel in 2010. “Ross’s considerable experience has provided him with expertise in most aspects of the processing industry, says Graeme Rolinson, General Manager. So he has the essential all round knowledge that his new position demands. Striking back at the corrugated packaging naysayers with some good old fashioned solid fact, the Confederation of Paper Industries (CPI) has addressed claims from some quarters that used corrugated is a waste material, when in fact most of it is recycled and made into new packaging, creating a very low impact on the planet thanks to a recycling rate of over 80%. CPI’s Director of Packaging Affairs, Andy Barnetson, said: “To say that using alternative packaging may result in ‘less corrugated’ misses the point. Corrugated is single-trip but has such a high recycling rate that it doesn’t substantially impact on the waste problem. Our industry has always invested in recovery and recycling processes. Corrugated is fully recyclable through a closed loop system, so landfilling of corrugated must be viewed as a last resort. Such a versatile, easily recycled product should be recovered wherever possible, in order to make the most of the resources which went into its production.” In today’s challenging economic climate, it is quite right that supply chains are being scrutinised in an effort to drive down costs and meet environmental objectives. But when developing packaging solutions, many factors must be taken into account including transport efficiency. If every single lorry on the road was filled to complete capacity, the savings in fuel costs and CO2 emissions would be huge. Corrugated can adapt itself to product after product whereas, by contrast, alternative packaging options do not have this flexibility and are not as space-efficient. There will be more pressure to reduce the environmental impact of packaging – packaging waste is viewed by people as a bigger or equal problem to food waste, but figures from WRAP do not confirm this. Its CO2 emissions are far lower than the food we buy – just 10.8-million tonnes compared with 166-million tonnes, while items such as salads, sliced meats, bread and rolls stay fresher five times longer in packaging than when stored naked. PPS PACK ’EM IN The packaging design and production specialist, Professional Packaging Services (PPS), has strengthened its design and account management teams having won a series of large global contracts, bringing in Steve Young and Ed Bailey. Steve Young, a well-known figure in the industry, returns to PPS as a national Account Manager having previously spent six years in the role prior to leaving to expand his already broad experience of the packaging sector. More recently he has been providing packaging consultancy services to a premium chocolate confectionery manufacturer, which included helping to establish its UK co-packing facility. His initial focus at PPS will be on the further development of cosmetic and toiletry gift packaging for a major client with whom he and the company has a long standing relationship. Commenting on his appointment, Steve said: “I am delighted to re-join the team in its new chapter within the InnerWorkings organisation. While there is much that remains familiar, I can see that the company has moved into exciting new market sectors as a provider of luxury packaging.” Joining Steve is Ed Bailey, who originally joined PPS as an intern during his final year at Leeds University studying product design and gaining a Master’s degree in 2012. Having spent almost a year as a design engineer with a tool manufacturer, PPS approached Ed to offer him the position of Trainee Constructional Designer. In his new role he will be working closely with head designer Simon Shemwood. Speaking about Ed’s appointment, Simon said: “We are really excited that Ed has joined the team. He will bring a fresh perspective to the PPS studio and his background, in both design and engineering, will complement the increased complexity of products we are developing for our global client base.” www.p-p-s-ltd.com

CARTBOARD COMPETITION Cropping up every two years and offering design students a kickstart in the packaging industry, the International Pro Carton Design Award honours new, as yet unrealised, design ideas in the field of cartonboard. Open to entrants throughout the whole of Europe, participation is free of charge and the deadline for entry is June 5th, so if you’ve happened across the work of an as-of-yet undiscovered designer, let them know now! The objective of the competition is to discover solutions and design ideas relating to cartonboard applications throughout Europe and to present them to the public. The competition features two categories: Cartonboard Packaging and Other Cartonboard Applications (i.e. direct mail, displays/POS material). The award ceremony will be held at the Pro Carton/EMCA Congress 2014 in Naples, Italy, on September 18th, with all finalists and their teachers cordially invited, plus travel costs paid for by Pro Carton. The awards will be presented

during the Award Party, together with the Pro Carton/ECMA Awards for packaging that’s already made it to market. A further prize is a practical and training week at a European packaging design agency and a practical in a leading company of the cartonboard and carton industry. OFFSET TO AID ECONOMY PRN Offset will stimulate economic growth and provide a sustainable business model for the plastic recycling industry – that’s the 2014 message that Chris Dow from Closed Loop Recycling is giving key influencers in the industry. Pioneering plastic recycler Closed Loop Recycling has welcomed the latest commitment by key industry organisations to look at reform of the outdated PRN system in favour of a PRN Offset. The British Plastics Federation has announced its own review of the PRN system and is currently looking into the viability of the proposed PRN Offset model. Labour MP and APSRG co-chair Alan Whitehead welcomes this development and has also offered his support for a PRN Offset which he sees as a natural extension of his original ‘Renewable Content Obligation’ proposal. This policy called for a requirement for some packaging, such as plastic bottles, to contain a minimal level of recycled material by law. Commenting, Alan Whitehead said: “Retailers and packaging manufacturers have a responsibility to the public and the environment to do all they can to sustain the life of the packaging they produce, thus preventing thousands of tonnes of this resource ending up in landfill or being exported overseas. Incentivising brand owners and packaging companies to use recycled content is nothing short of essential if we are to operate to a circular economy.

“However, current UK legislation does nothing to encourage the use of recycled content in packaging. It’s clear that this needs to change.” Chris Dow added: “We’re delighted that Alan and others in the industry are backing a PRN Offset model and have chosen to support our call for a review of the PRN system. RPC’s Ron Marsh honoured for outstanding contribution to packaging industry

RPC Group’s retired Chief Executive Ron Marsh has received the UK Packaging Award for Outstanding Contribution to the Industry after guiding the company to become one of the world’s leading rigid plastic packaging manufacturers. Ron led the management buyout in May 1991 that created RPC Containers, which has since grown from the original five factories in the UK to over 50 operations throughout Europe and the USA. During his tenure as Chief Executive, the company continually demonstrated excellent growth in turnover and profits, to be acknowledged as one of the best and most consistent performers in the packaging industry as whole. This culminated in 2012 in the company being named Packaging Company of the Year at the UK Packaging Awards. 07

Faster print turnaround from National Flexible In a new development, National Flexible has strengthened their offering to an expanding customer base for pre-printed films with the installation of in-house cromalin production facilities. Ravenwood Celebrates a Decade as Linerless Labelling Experts Ravenwood Packaging is celebrating 10 years of producing linerless labelling technology during 2014 after breaking through the milestone of selling 1,000 linerless applicators. The UK-based company which has pioneered linerless labelling since it set up in 2004 has customers spanning major supermarkets and brands including Tesco, ASDA, Sainsbury’s, Waitrose, Morrisons and Marks & Spencer. Two new concepts from the linerless professionals will be showcased by the company during its tenth anniversary year at Foodex 2014 at NEC Birmingham (24-26 March) and internationally during the autumn at LabelExpo in Chicago, USA. The company will be showing its new ‘slideable’ labels, these linerless labels can be applied automatically by Nobac 500 applicators. Unlike conventional linerless labels they slide on the pack allowing the customers to view the product inside. The ‘slideable’ labels are sleeves with a difference in that they come on a roll. Also new for 2014 is ‘skin pack’ labelling which are now applied by Nobac linerless labelling machines to give products an extended shelf life. Growing reputation for PPS leads to further work in Russia

Professional Packaging Services’ (PPS) reputation for producing innovative packaging for the global drinks market has led to a new contract with Maxxium Russia. Working in partnership with the graphic design agency, PPS created two carry packs, one to contain three 70cl bottles, the other for a bottle and two glass pack. The three pack was designed with a large aperture on the front panel to give the bottles visibility and to enable the customers to touch the bottles. The second design carries one bottle of The Famous Grouse and two glasses, which are secured with flocked VAC inserts. To enable the pack to be displayed in an open position on shelf, the lid can be placed underneath the base.

RESEAL OF APPROVAL If you’ve been pondering lately just what the Top Packaging Breakthrough in the last 25 years has been, then ponder no more, you slight obsessive, for Reclosable Packaging has snapped up the title. Two new reports confirm the fact, an initial report published by DuPont which revealed that, in terms of packaging innovations, reclosable packaging has had the greatest impact on people’s lives in the last 25 years, topping even the advent of microwaveable and recyclable packaging. And, secondly, an independent report conducted by Abis stated that 98% of consumers deemed resealable packaging both useful and practical, and 68% of consumers agreed resealable packaging is essential. A double-whammy of confirmation then that has been particularly well-received by one of the leading innovators in the arena of the resealable, the Flexico Group, whose latest range of Sensogrip® closing systems and packaging products have just been launched. Developed in response to consumer requests for effective and easy to use resealable packaging, one of the UKs leading supermarket giants is the first to launch a product in one of Flexico’s new Sensogrip resealable packaging solutions in the UK. Flexico’s UK Sales Manager, Paul Francis said: “As an innovative and forward-thinking manufacturer of resealable packing solutions, we are delighted to see food manufacturers and suppliers taking our packaging innovations and using them to meet consumer demands. GLOBAL FLIPS ITS LIDD Developed by HH Global, the global marketing services company, in conjunction with Parkside Flexibles (Europe) Ltd, the Lidd™, a patented and innovative peelable lid film, is a cost effective and environmentally friendly packaging solution for ready meals that has the potential to revolutionise the food packaging market, worldwide. Unlike traditional ready meal packaging, the HH Global Lidd utilises a two layer laminated film construction to not only seal the product, but also displays the usual printed marketing information – allowing branding on the upside and nutritional information on the reverse. This innovative approach eradicates the need for cardboard sleeves which in turn reduces packaging weights by over 45% and packaging costs by at least 10%. Lidd can be used in any environment, ambient/ chilled or frozen, on plastic, aluminium or paper/plastic tray combinations. SUPERLOCK-SAUSAGE ON A ROLL Curing consumer consternation over its cured meat, Salami manufacturer Norwegian Grilstad has upped sales and attracted media attention by addressed demand for an exciting new packaging format using the acclaimed SuperLock® from RPC Superfos. A survey run on behalf of Grilstad showed that Norwegian consumers were not satisfied with the available packaging for sliced salami and would prefer a twist-off, screw-on lid to replace the traditional tear-open flexible pack. As a result, the company worked closely with RPC Superfos and came up with the idea of also using the pot upside down so that the lid acts as a serving dish – an innovation which further enhances ease of use. Development Manager at Grilstad, Terje Sørnes, explains: “We chose the SuperLock pot because it is the only solution on the market

A GLASS ACT The new glass packaging for Hayman’s Gin range has started shipping to UK retailers and, through distributors, to export markets around the world. The family celebrated 150 years of gin distilling by relaunching its Hayman’s Gin range in a new bottle created by glassmaker O-I and design agency Cook Chick. Paul McLavin, marketing manager North West Europe for O-I says: “The whole gin industry is on the move, with customers developing new gin styles, especially at the craft end of the market, and looking for distinctive, premium glass packaging to convey the right image. The Hayman’s project is one of the most technically challenging new designs we have made in the UK this year. The successful completion of the project bears witness to the expertise of our team in the plant which has brought a bottle to market which meets the increasingly stringent and complex design specifications set by our customers.” O-I has produced a square bottle with four very flat panels which taper outwards towards the shoulder, based on a

bespoke family bottle from 1947 which was discovered in the brand’s archives in London. The side panels are plain, with the front embossed with ‘Hayman Distillers’ above the label and ‘Family Gin Distillers since 1863 England’ at the base. The back panel features an embossing of the Hayman coat of arms, a device reproduced in colour on each label. The angular shoulders are topped by a tall neck sealed by a screw cap closure with a deep tamper-evident collar. The technical challenge was to maintain the flat surface and get good distribution of glass into all the corners. The container also features very crisp embossing, which is far beyond the level of what was thought achievable by blow:blow glass manufacture even just two or three years ago. Visit the Atlas Packaging, a south west based corrugated board specialist, has provided a local retailer with mannequins constructed entirely from cardboard. The concept was conceived by Alessia Sheldon, an ex-Armani employee and now Manager of re:store, a charity shop in Barnstaple. Alessia was looking for an eye catching way of creating impact in the forty feet of window space the shop occupies in the town centre, using materials that were lightweight, eco-friendly and cost efficient. Alessia approached Atlas Packaging with the idea for cardboard mannequins and the structural engineering team got to work, creating shaped and curved torsos to mirror both the male and female form. Alessia commented on the initial dummies which have now been supplied to the shop: ‘Being a charity shop budgets are always tight. These mannequins really do the job well. They are cost effective and made from 100% recycled materials but surprisingly durable, too. As it’s always the merchandise in the window that goes first, I’m constantly having to change the outfits. This is so much easier to do now as the mannequins are so light and manoeuvrable. If you had to pick one word to describe McVities Biscuits Distribution hub in Leicestershire it would be ‘BIG’. The site – The Midlands Distributions Centre, or MDC, to giver it its full name – has space for no fewer than 60,000 pallets in its giant part-automated warehouse, and some 90% of McVities production of household-name brands including Digestives, Jaffa Cakes, Hob Nobs and TUC pass through MDC on their way to the supermarket shelves. At the heart of the site is a contract packing operation. Run by Evolve Pack, one of the UK’s fastest growing co-pack business, packing some 18-million+ cases per year. McVities contract packing activities involve re-packing cases of product and producing end of aisle display/merchandising units for the supermarkets, products that require flow wrapping, clip stripping and cartoning. Co-packing was being outsourced to third party packers and United Biscuits wanted to save money for the business by saving on transport costs and premium third party charges and just ‘keep the money within the business’. To this end, Evolve Pack took over the operation in 2010 and now runs it as, what it terms, a Managed Internal Contract Packing Service (MICPS). Effectively, it’s ‘in-house-outsourcing’ and, importantly Evolve Pack invoices only for work 20 www.retailpackagingmag.com

completed, based on agreed cases per man-hour calculations, rather than hourly labour rates. Temps are a thing of the past, this is guaranteed productivity; ‘you only pay for what you get’.

CONTRACT KILLER The main reason for United Biscuits going down the route of Managed Internal Contract Packing was through the way customers work – United Biscuits need ultimate flexibility on site to do the job. The customers don’t always want what they forecasted, so it’s not unusual for a customer to come in and say that next week they want an extra 20,000 cases of a certain product. It can even be next day. So Evolve Pack have to react and get their teams and equipment in and produce the stock.

Yet flexibility for the customers is only part of the story; the contract packing operation also steps in to support UB’s other factories in their crisis moments. On occasions when a line breaks down in one of the manufacturing sites around the UK, but an order needs to get to a customer, the co-packing operation can be called on to do a ‘re-pack to support’. As a business, McVities are always looking to reduce cost. If you’re sending something to a third party, you’re adding at least two journeys. It’s cheaper to do it on-site, rather than send it somewhere else. There are massive benefits in doing contract packing work internally. It may well be that 2013 will come to be seen as the year in which public perception started to move decisively beyond a criticism of packaging and towards the area that should get the greater focus: food waste. Back in March, WRAP issued a very interesting report in which they surveyed consumer perception of both packaging and food waste. One paragraph caught my eye particularly – they found that, of people sampled, negative perception of both was roughly the same at around 72% of respondents. They then made three statements: first, that the UK discards enough food waste every year to fill Wembley Stadium nine times over; second, that the average family wastes around £480 worth of food each year (£690 for a family with children), and third, that rotting food in landfill produces methane, a much

more serious greenhouse gas than carbon dioxide. Afterwards, concern about food waste rose to 80% of respondents, while concern about packaging had fallen to 58%. Since then we have seen a lot of coverage in the press and online. A further report from WRAP detailed food waste, and was picked up by major news channels, including the BBC. There is still plenty of hostility to packaging out there born of ignorance but, if the press is a barometer of public opinion, then maybe this particular tide has turned.

50 SHADES OF GREAT For packaging manufacturers all over the UK the imperatives have remained fundamentally to do with the alignment of our businesses around the needs of the major brand owners, retailers and other

stakeholders. A great example of this process has been the drive to manage colour across ranges and thereby to support brand consistency. Colour is a complicated topic and, while the tools to measure colour values have been available for many years, the final arbiter of colour matching has often remained the eye of the printer and, of course, the customer. From the customer’s point of view, all they want is a consistent result for their whole range, right across the shelf, in tune with the brand standards. How we achieve that is very much our problem! In flexible packaging, particularly, the way that the finished colour of an ink expresses itself varies depending on whether we are printing the surface or reverse of the film, and we use different formulations of ink for the wide variety of polymer types we print onto – an ink printed onto a polyester film used in an ovenable application is quite different from an ink printed onto polythene. Leading printers such as FFP have invested heavily in colour management systems to accurately predict the results on press. That exercise starts with a thorough ‘fingerprinting’ exercise and involving the installation of spectrophotometers both on press and on proofing units, plus the ‘licensing’ of repro partners, specification by specification, to guarantee that colour standards can be met when a design comes to be printed. Only by going through this rigorous process can we be confident that, regardless of substrate or pack format, we can achieve colour consistency across the shelf.

FOWL PLAY An area of flexible packaging that has seen continued growth through the last year has been direct-to-oven packaging based on principles of ‘no-touch, waste minimisation’. Over the last couple of years the approach has become well-established, with brands such as Birds Eye taking advantage of the opportunity to make fish more pleasant to handle and cook. More recently the idea has developed to include whole-bird chicken. Chicken is particularly tricky to transport, handle and store as a raw protein, so packaging that means the customer never has to come into contact with raw chicken is a major move forward – from supermarket chiller to domestic refrigerator and directly to the oven, never exposed to the atmosphere; hygienic, convenient and easy. Asda were first to market, with their Butcher’s Selection range, interestingly backed up with YouTube video showing people how to most effectively carve a chicken, part of Asda’s ‘Love Your Leftovers’ campaign aimed at reducing food waste; which is where I came in… www.ffppkg.co.uk

Faerch plast’s new absorber extends shelf life and reduces wastage of fresh meat & fish

Excelsior Technologies of Deeside have designed and manufactured a ‘freshTECH’ modified atmosphere, microwaveable stand up pouch for fresh Brussels Sprouts. This technology is now available to UK packers. The stand up pouch allows the customer to break the seal with a tear strip at the top of the pouch, add ingredients such as bacon bits and then hermetically reseal with a Ziplock closure. The pouch is placed in to a microwave and cooked for 5 minutes. Steam pressure in the bag builds up to assist the fast cook process. Eventually pressure is sufficient to open a patented valve system and steam exits the pack towards the end of the cooking cycle. The bag is re-opened by releasing the Ziplock and the contents are ready to be consumed. The pouch is suitable for a range of microwaveable vegetables. 05

As part of a new sales agreement with Paper Pak Industries (PPI), Faerch Plast is now offering a new type of absorber for use in its trays for fresh meat and fish. The PPI UltraZap® XtendaPak, limits bacteria growth while enabling the fresh product to better retain its juices. This helps extend shelf life by one or two days and keeps the meat attractive right up to the expiry date. Extensive testing in the laboratory and by customers has shown that this reduction in bacterial formulation can extend shelf life by 1-2 days for fresh meat and possibly even longer for fish – provided, of course, that the meat’s initial quality, product flow and cold chain are up to standard. 04

Success in retail markets is about meeting customer demand, anticipating customer demand and indeed creating customer demand. The challenge is that very often what customers want can be conflicting. In the food sector, for example, today’s busy lifestyles have fuelled the demand for convenience. The UK has led the growth in ready meals – a recent survey found that 49% of all ready meal sales in Europe come from the UK. At the same time, we are becoming increasingly health-conscious and seeking out more fresh food items. But we are also becoming more environmentally aware, and this can cause particular conflict for consumers who love all the benefits of convenience foods but feel guilty about the packaging. For packaging manufacturers, therefore, the challenge is to find solutions that can satisfy these differing requirements, and aluminium foil has been at the forefront of developments since the ready meal was first introduced in the USA in the 1950s.

Ready meals have come a long way since those early days, and so too has aluminium foil packaging. As recipes have become more sophisticated, a variety of tray designs has been introduced with different shapes, sizes and depths, and single and multicompartment formats. User-friendly features such as easy peel lids and handled trays have also been introduced. In terms of product quality, technology enhancements have seen the introduction of MAP, CAP and vacuum packaging to help to maximise shelf-life and maintain quality and taste. In particular this has helped to meet consumer demand for prepacked fresh produce as well as facilitating the introduction of fresh, ready-to-cook products.

Yet recyclability is only one part of the material’s excellent environmental record. With food waste highlighted as having 10x the environmental impact of packaging waste, aluminium trays’ ability to protect products and minimise food waste is a vital benefit. Prepacked food also contributes to effective portion control, which is another important benefit in the battle against unnecessary waste. Innovations such as SKINFoil – which removes the need for a tray sleeve – can help to minimise packaging, while over the years light-weighting initiatives across the industry have reduced the weight of trays, minimising both the use of material and transport costs. Whitworths’ Breakfast range consists of 30 new products included 13 film designs which FFP produced using its unique and award-winning Platinum Print flexographic workflow, an approach that guarantees colour accuracy and ‘right first time’ on-press performance. Whitworths and FFP are long term packaging partners, with a shared history that encompasses over forty years and thousands of designs. FFP worked closely with repro supplier Itarus to ensure that the colour separations accurately preserved the Whitworths brand identity. The term ‘convenience’ can mean many things in packaging – functionality and easy handling, microwavability, easy opening and closing, and ‘eating on the go’ are all obvious examples. But convenience can also refer to extending the shelf-life of products or ensuring their safe handling in a busy kitchen environment. For these requirements and more, plastic has few equals. Its many convenience benefits have been invaluable both in helping to develop market sectors and to launch new products. The variety of pots and tubs created for dips, salads and all types of snacking on the move, and the introduction of high barrier squeezy sauce bottles are just two examples. Central to the growth of convenience products has been the development of barrier technologies for

plastics which have contributed to the introduction of a wide variety of extended ambient shelf-life products such as ready meals, sauces, soups, fruit desserts, nuts, vegetable spreads, dairy products and pickles. And to this long list another product can now be added, with the huge popularity today of plastic coffee capsules and other drink systems that allow the quick and easy preparation of freshly-brewed hot and cold drinks. One of plastics’ great benefits is its ability to offer different manufacturing processes to meet the needs of these many different product types. All these convenience benefits have resulted in plastics replacing more traditional materials for many convenience food packing applications. One of the first markets to capitalise on this was the introduction of high barrier squeezy bottles for ketchups, mayonnaise and sauces, offering the convenience of long shelf-life and easy serving and portion control with the added advantage of a high resistance to breakage. And such a safety benefit made multilayer plastic jars the obvious choice for glass replacement, in line with HACCP recommendations and other regulations, in the foodservice sector. Not surprisingly, this quickly filtered down to retail markets as well. In all these applications the PP/EVOH/PP multilayer structure provides effective protection

against oxygen ingress for long shelf-life and the bottles and jars are suitable for a variety of food processes including hot fill, retort and pasteurising. Users of other pack types are also seeing the benefits of switching to plastics. Bornholms – a market leader in seafood in Scandinavia – is converting most of its packaging solutions from cans to plastic packs from RPC Superfos, citing the benefits of improved logistics, user-friendliness and a shelf-life of two years under ambient temperatures. Similarly RPC Corby has now introduced a new standard pack, the 380ml Apollo container, as a modern plastic alternative to the tin can, combining extended ambient shelf-life with all the established lightweight, easy handling and safety benefits of plastics, along with the convenience of re-closing. And in another standard container development, RPC Corby’s Artemis jar provides a practical and convenient solution for a variety of dried, powdered and granulated products such as nuts, instant coffee and infant milk formula.

LEANER, GREENER Convenience benefits bring environmental advantages as well. Lighter containers save on raw material usage and reduce the carbon footprint of transportation, while re-closable packs and extended shelf-life do much to help reduce food wastage. Plastics are also fully recyclable and the recent RECOUP Recyclability by Design report confirms that multilayer PP/EVOH/PP containers can be effectively handled in current recycling systems. Petainer joins Carlsberg to take part in ground-breaking ‘upcycling’ initiative

Over the years the packaging industry has seen some remarkable changes. The increase in use of digital print, improvements on the supply chain logistics side as well as increased regulation have led to production plants being state-of-the-art streamlined environments. Bearing this in mind, strapping equipment is often the “we’ll think about it later” problem, when all other machinery has been specified. When considering setting up a corrugated plant or making investment in new equipment, usually the large pieces of kit are the ones at the forefront in the minds of management. As the strapper is not involved in the manufacture of any of the products, it tends to be a piece of equipment that is bought last in the production purchasing process. This can be a massive oversight in the strategic planning of a production facility. Strapping is a key link in the production chain, ensuring efficient distribution between producers and end users. Without an effective system a bottleneck can be created and the only way to solve this problem is to stop production – not a situation any business would want to find itself in. Equally, very often a company will carry on using the same old strapping equipment for years because of the perceived costs and disruption to production that can be envisaged in the buying of a new system. 32 www.retailpackagingmag.com

Of course, like any company, we understand that there are always considerable budgetary pressures to be dealt with. For that reason spending cash on a piece of end of line equipment before the old one breaks may appear a foolish idea. However, older models may already be costing money in terms of service charges and spare parts to keep them in use. Even when a company has committed to making the investment in new strapping machinery, some businesses may want to limit the damage to their balance sheets by selecting the cheapest option. Such a decision can often be counter-productive and the worst of both worlds as there is no guarantee of the long-term performance and reliability needed to get a significant return on the investment.

Invest wisely, invest once and don’t end up strapped for cash…

Cheap, Not Cheerful Today, many manufacturers offer a basic, generic strapping machine that seems at first glance able to do the job; but for how long? A high-quality strapping machine is designed to minimise maintenance for long-term performance and reliability. As the saying goes ‘buy cheap, buy twice’ – those who favour the short-term gain offered by cheaper deals are soon likely to find that there’s a reason for this lower price. Having a longer-term vision also offers another benefit to the manufacturer who needs a good strapper – the basic, generic models provided by cutprice imitators are based on the fallacy that one size fits all, whereas firms who have dealt with their customers for many years know the reality, that strapping requirements vary massively. The key to providing effective strapping solutions is, therefore, to tailor them to those demands.

BUFFER BENEFITS STACK UP A new extended buffer table has been introduced by Palamides for its alpha 500 and alpha 700 stacking delivery systems. With the new buffer table in position, production is benefitted as the number of finished products that can be delivered is increased to a maximum 30 stacks of A5 – or 14 stacks of A4. The magazine/hopper is quick and easy to set with feed gates and guides, as well as a blowing device to support the separation of the products. Allen France SAS, part of Allen Coding Systems, has installed an NG4+ thermal transfer coder on to a packaging line at GermLine, a French specialist producer of organic foods, including cereal bars, seeds, lentils, rice and dried fruit. Located in Sancoins in the rural Cher department in the centre of France, GermLine is using the NG4+ in conjunction with a Rotech feeder to print use-by dates, batch numbers, times, barcodes and other text on to plastic PP film bags containing dried fruits such as apricots. Designed for quality, flexible printing on packaging materials across large print areas of five to 10cm, the system at GermLine is operating at 50 items per minute on a packaging machine that is running continuously. 10

THINKING OUTSIDE THE BOX, WAY BEYOND THE GOVERNMENT’S KNEE-JERK BAG TAX, RICHARD SIMMONITE HAS A SIMPLER SOLUTION TO THE INCONVENIENT ISSUE OF CARRIERS… Introducing a carrier bag tax in England, to follow Ireland and Wales, is a fairly controversial step, yet politicians are convinced by the case for charging. A five pence ‘tax’ will be levied on single use carrier bags sometime after the next general election in 2015. The money generated by the tax will be distributed to charities. So far, so good. At first glance, there are no losers. The environment wins because there are fewer carrier bags going into the waste stream and less plastic film being used to make them in the first place. Fewer bags being used at checkouts means fewer lorries distributing them. Win, win, win. Charities benefit from an additional income stream, giving them more resources with which to do more good. Win. Consumers have the option of either reusing old bags, paying for a reusable one or coughing up the five pence for a new single use one. If trends in Ireland and Wales are replicated in England, retailers should see a drop in single use carrier bags of 75 to 80%. Ministers are calling it a “huge environmental step forward”.

RE-BAGGING But is it? On the surface the numbers are hard to argue with. WRAPs figures suggest that eight billion ‘thin gauge’ carrier bags were issued in the UK in 2011. Certainly it’s an environmental issue that needs to be dealt with, but a carrier bag tax might not be the best way of doing it. While single use carrier bags are often used for shopping only once, their lack of value makes them very useful. Research has found that the most popular second uses for their single use carrier bags are, for picking up after their dogs, as nappy sacks, and as bin liners. After the introduction of the carrier bag tax in Ireland in 2002, sales of refuse sacks increased by 80%, an enormous increase resulting in more plastic film products being imported to Ireland. In the Environment Agency’s carrier bag report in 2011 one of the key findings was that carrier bags reuse as bin bags is pivotal for environmental performance. the eco-equilibrium ADDRESSING THE RECURRING ISSUE WITH INDUSTRY RECYCLING, BEST FOOT FORWARD’S SEBASTIAN DUNNETT EXPLAINS HOW WE CAN WORK TOWARDS AN EFFICIENT ANSWER…

Current UK supply of and demand for recycled materials are just not matching up. But the supply of recycled material is not the issue here; demand for recycled material has to be created by innovation in the sector. It was on this very issue that I recently presented a selection of BFF’s work with Defra to develop a UK Soft Drinks Sustainability Roadmap at the Recoup Plastics Recycling Conference, highlighting the importance of packaging impacts in the UK of a generic carbonated soft drink product. The roadmap found that on-trade packaging waste is dominated by three materials: plastic (PET) (27%), glass (31%), and aluminium (20%). Despite the recyclability of all of these materials, 71% of on-trade waste is sent to landfill or incineration, presumably because of the costs involved with recycling. Subsequently, one of the research recommendations we drew from the roadmap was the need to match recycling supply with demand; a recommendation that proved extremely pertinent to one of the main discussion streams of the conference.

GREEN: NOT BLACK & WHITE

REAPPLYING PLASTICS A good example of supply and demand mismatch was expounded by David Baker, General Manager of rigid plastic packaging firm RPC, in a particularly entertaining presentation on plastic pots, tubs and trays (PTT). Demand for PTT is currently constricted by European regulations concerning polypropylene (PP) which prevent PP previously housing cosmetics or cleaning products to be recycled into food-grade PP. Baker warned that the industry must find other non-food uses for recycled PP in order to raise

demand to complement the clear supply of PP, e.g. RPC supplying paint cans for AkzoNobel Decorative Paints containing 25% recycled PP polymer. This mismatch in supply and demand was further highlighted by presentations from other companies, such as that of Visy who have constructed a global supply chain of recycled products in order to ensure supply matches demand. A recurring concern for conference attendees levelled at Lord De Mauley, Defra Parliamentary Under Secretary for Resource Management, was the government’s ambitious recycling targets to keep the UK in line with the Waste Framework Directive (2008/98/EC). While Recoup revealed PET bottle collection rates are up 5% on 2011 to 58%, PTT collection has remained stagnant at 19%; far too low to hit government recycling targets. Baker highlighted the need for PTT recycling infrastructure, but added that this may not happen before the onset of the 2017 targets. Furthermore, industry members were quick to point out the conflict in the simultaneous push for bottle lightweighting to lower manufacturing impacts, and the ambitious recycling targets.

What we learn from this is that sustainability professionals have to be more aware of the conflicting pressures applied to recycling businesses, and acknowledge that, as with most aspects of sustainability, there are always trade-offs to consider when tackling the environmental impacts of any product. BFF have demonstrated the efficacy of light-weighting in reducing impact, but there will be limits to upstream packaging solutions. The recyclers, meanwhile, need to concentrate on following industry leaders in thinking outside of the polypropylene tub, ideally, combine-utilising more recycled materials and thereby increasing recycling and reducing resource reliance; bringing that essential balance to supply and demand. www.bestfootforward.com www.retailpackagingmag.com 37

INDUSTRY INSIGHT ATLAS PACKAGING HOPPING INTO THE HOT-SEAT FOR OUR FIRST COMPANY Q&A, WE GET THE INSIDE INFO FROM JASON SHARMAN, MANAGING DIRECTOR AT ATLAS PACKAGING… Atlas Packaging is a name known to many, but for the sake of the newcomers amongst us (ahem) could we please start with a brief overview of the origins of the company? Atlas Packaging was founded in 1983 and has steadily built an enviable reputation as one of the largest independent, innovative and dependable corrugated sheet plants in the country. The company is based in Barnstaple, North Devon and we have invested heavily over recent years allowing us to compete in a fiercely competitive marketplace. Operating from a 100,000 sq. ft. production facility with both ISO 9001:2008, BRC/IOP and FSC accreditation, we can confidently supply a wide range of industry sectors. We are also one of the select few sheet plants that have Asda approved supplier status. Our service levels extend nationwide and cover Europe as we regularly deliver to the continent for many of our larger blue chip customers. The company believes strongly in going green and has made great strides in sustainability, can you fill us in on current and future plans in the environmental arena? Over the past five years, we have worked closely with a team of environmental specialists and have taken advantage of government grants in order to introduce several measures designed to reduce our pollution and carbon footprint. The programme has achieved significant resource efficiency savings and has thus far, reduced our carbon footprint by around 125 tonnes per year. Specifically, we have introduced:A new lighting system in our production facility which boasts significant energy efficient capabilities including PIR and better lumens. Solar panels installed on the roof of the production facility keeps employees warm in winter using a sustainable energy source . A newly installed water treatment plant separates out the inks used in production in an easily disposable format. In November 2011, Atlas Packaging achieved an FSC (Forestry Stewardship Council) accreditation with a Chain of Custody Certificate. This prestigious accolade is testament to our commitment to the environment and responsible forest management. A Chain of Custody Certificate gives Atlas customers the comfort of knowing that the end product comes from a well-managed, sustainable forest which protects long term timber supplies as well as the environment and the people and communities that depend on the forest for their livelihood.
