Preface

As a part of Unitedworld Institute of design curriculum, every student has to get an industrial experience initially and a graduation project in final year. Difference between graduation project and an industrial experience is that in Industrial experience one must learn the philosophy and processes in respective design consultancy or a design studio; whereas in graduation project one has to lead a project. One must be involved in the project from the dot. Graduation project can be done in various areas such as design consultancy, manufacturing unit, design startup or it can also be self initiated project.

The purpose of a graduation project is to gain experience in leadership, learn how to deal with clients, manufacturers, learn design limitations and the most important one to deliver the end product. A graduation project plays an important role in industrial design. It acts as a stepping stone for student who in future may work at a design consultancy as a full time employee Graduation project helps a design student to understand the role of designer in the industry. This project was sponsored by Keon Designs for the duration of 5 months starting from 13th February to 13th July.

Synopsis

This document shows the step by step process of my graduation project. Starting from brainstorming to the final deliverables. The project is about corrugated furniture. Throughout my work, I attempted to follow the design process and deliver a user-friendly product.

About me

I am a design student from Pune pursuing my career in industrial design at Unitedworld Institute of Design. I have a keen interest in packaging design, interactive design and home appliances design. Throughout my design education, I was introduced to various design methodologies, various materials. After a number of attempts in different design fields I was finally able to choose my field of specialization into product design.

In 2013 I worked at a craft exhibition “craftroots” in Ahmedabad Haat. I got to learn various traditional arts and crafts in India. In 2016 I worked at a design firm called “DesignLipi” located in Kolkata. This was my first industry experience as an intern. I worked on number of projects like designing lotion dispensers, Deodorant bottles, packaging for ceramic lamps, digital highlighter, etc. In the year 2017 I did this graduation project under a design startup named Keon Designs.

Prof. Vikram Panchal is an industrial designer by profession and currently a faculty member at Unitedworld Institute of Design. He previously worked at National Institute of Design, Ahmedabad. He received number of awards for his remarkable product, “Load carrier for labor”. He also did some fine work by “Design is never taught” 16

designing products such as DIY (Do It Yourself) torch and some other products.


About Keon Keon Designs is a design consultancy firm founded by designers, like-minded yet different in their own approach to believe in design led innovations. The firm specializes in Industrial Design, Packaging Design, Graphic Design and User Interface and Experience (UIUX) Design. These areas of design are applicable to any sector of industry which desires for innovative intervention.

They believe that design is a process which evolves a product from its current state to its preferred one with a motive to achieve nirvana. They plot various sectors of innovative interventions in the problem-solving scenario or discover unique ways to develop an entity depending on its need. They endeavor to evolve the value of brands through design and innovation.

Mr. Pravin Ghodke is an industrial designer who did his bachelors in mechanical engineering. He found a bridge between engineering and design at an industry named “Visteon”. He then did his masters in industrial design at “MITID”(MIT institute of Design). He also worked at “Teqzo” for a short duration. Then

he founded a design startup “Keon Designs” partnering with designers Mr. Priyank Rangpariya and Ms. Aditi Bansal.

Project Brief

As a part of my assignment at Keon Designs, I was given an opportunity to lead a project which involved DIY (Do it yourself) furniture kit. The kit was developed keeping in mind ergonomics with respect to furniture design. In addition cognitive ergonomics is required for assembling the individual parts and manufacturing constraints.

The constraints involved while designing the kit were, age of the target user, minimum usage of adhesive, portability, cost and material. The initial brief was to design a set of furniture from the corrugated material.

This goes without saying that a piece of furniture needs to be stable keeping in mind the safety of the user.

Every material has its own shelf life. A furniture must at least survive through different weather conditions.

A mental comfort comes into play when a user looks at a chair and feels confident to sit on it. A chair must have this feature.

Look good A furniture should have an aesthetic appeal. It should invite the user to use it. It can be material finish or its design.


Material research corrugation Corrugated fiberboard Corrugated fiberboard is a material consisting of a fluted corrugated sheet and one or two flat liner-boards. It is made on “flute lamination machines” or “corrugators” and is used in the manufacture of shipping containers and corrugated boxes.

The corrugated medium and liner-board board both are made of kraft container-board, a paperboard material usually over 0.01 inches (0.25 mm) thick. Corrugated fiberboard and paperboard are sometimes called corrugated cardboard, although cardboard might be any heavy paper-pulp based board.

History of corrugation Corrugated (also called pleated) paper was patented in England in 1856, and used as a liner for tall hats, but corrugated box board was not patented and used as a shipping material until December 20, 1871. The patent was issued to Albert Jones of New York City for single-sided (single-face) corrugated board. Jones used the corrugated board for wrapping bottles and glass lantern chimneys.

The first machine for producing large quantities of corrugated board was built in 1874 by G. Smyth, and in the same year Oliver Long improved upon Jones’ design by inventing corrugated board with liner sheets on both sides,thereby inventing corrugated board as it came to be known in modern times.

In the corrugation process sheet metal is pulled off huge rolls and through rolling dies that form the corrugation. After the sheet metal passes through the rollers it is automatically sheared off at a desired length. The standard shape of corrugated material is the round wavy style, but can be easily modified to a variety of shapes and sizes by simply changing the dies.

In the basic manufacturing process, the sheet is extruded - that is the molten plastic is pumped (typically with a screw mechanism) through a die which provides the profile. Dies are typical 1 - 3 meters wide, delivering a product of thickness up to 25 mm.

Corrugated fiberboard is manufactured using corrugators, machines that enable the material to be processed without warping and can run at highspeeds. The corrugated layer, called the medium, assumes a rippled or fluted pattern as it is heated, wetted, and formed by wheels.

Material research manufacturing process

The basic machinery for production of corrugated board is the corrugator to which two belts of paper are fed. Paper intended for corrugating goes through a set of fluted valves (upper and lower fluted valve). These valves are heated to 180°C. Immediately after the corrugation process starch glue is applied to the ribs. Afterwards the corrugated paper is gently pressed with another layer of solid paper. This way one gets a two-ply corrugated board suitable for further conversion.

Double ply corrugator

Marouflage is a technique in which an upper treatment from a different material than the base material is applied. When the ribs are firmly connected to the solid base the lower part is marouflaged and glued to the other side of the board. This way single-ply or multi-ply boards are made. The drying process causes the starch to become a gel - this glues firmly together all layers. The corrugated sheets come with standard widths 810 mm, 980 mm, 1180 mm, 1245 mm. They don’t have any limit for their lengths.

In the classical corrugator, the paper is softened with highpressure steam. After the board is formed it is dried in the so-called dry-end.

Here the newly formed corrugated board is heated from the bottom by hot plates. On the top, various pressures are applied by a load system on the belt.

Material research honeycomb structure

Honeycomb Structure is A revolutionary design, well known for it’s high strength and simplified structure. It was invented and used in Spaceships. Then in Aircrafts and now in our households and furniture. Honeycomb made up of a Hexagonal structure called as Cell. The cell can be measured with following dimensions. Cell Pitch is maximum distance between any 2 diagonally opposite joints. Node is pasting area where one paper sheet is joined with other paper sheet. Node size is major dimension which will decide the Core dimensions.

Cell size is determined by the distance between 2 opposite walls of cell. The cells are interlinked to form CORE. Core can only be expanded in certain proportions to get exact Cell size. The minimum cell size is 6 cell which covers a range of 5mm to 6mm then 8 cell, 10 cell, 12 cell. Lesser the size of a cell, stronger it gets because the walls get closer and cover the cavities. The paper honeycomb is available in various standard widths such as 1000mm, 1070mm, 1250mm, 1300mm, 1400mm, 1600mm, 2600mm, 2800mm and its maximum length is 2500mm. They have minimum thickness of 6 mm and the maximum up to 25 mm.

Material research manufacturing process

The three traditional honeycomb production techniques, expansion, corrugation, and molding, were all developed by 1901 for non-sandwich applications. For decorative applications the expanded honeycomb production reached a remarkable degree of automation in the first decade of the 20th century. Initially, the papers are glued and stacked together in the first process. After they are stacked, the whole block is cut using a blade(depending on the thickness of the sheet). Then, the sheets in the final stack are glued using an adhesive. The adhesive used for gluing the paper is corn starch. In the final stage, the process of expansion takes place. The kraft paper used for making the honeycomb structure varies from grade to grade.

User survey

In order to study the scope of corrugated furniture in the market, a user survey of users from different age groups, different professions and from different living environments was taken. Based on the analysis the refined brief was formed. Following are the some of questions which were included in the survey form. And the pie-chart or the graphs show the overall responses given by the users.

There are mainly three stages in user survey: Empathize: This stage is about learning about user and thinking from a point of view of the user. Analyze: Putting the data from different users together and understanding the user’s needs and dividing the users in groups based on the first stage. Define: Setting up a target user group. Based on all the research and analysis, refining the brief.

People of age group 20-25 are mostly college students or bachelors who move from place to place. 2. Some users have a mindset that only wooden furniture is durable and easy to maintain.

3. From users of age group 30 and above that are employees or interns, some are settled in one place while others move from place to place. 4. The ones who are settled in one place believe that they need a piece of furniture which is durable while the ones who move from place to place require something affordable yet portable.

Revised Brief To design a set of furniture(coffee table and a chair) which is aesthetically appealing, portable and cost effective for the users of age group 20-35.

The GOZINTO-Chart is a pictorial representation that shows how the elements are required to build a product fit together. The major parameters involved in the process are - durability, aesthetics, low material, stability and cost of manufacturing.

My design team was looking for a specialized manufacturer of corrugated sheets who performs various processes. The processes include manufacturing of sheets of various thicknesses, manufacturing paper honeycomb, manufacturing of dies for punching the sheets.

Also who is reliable, easy to understand our needs and affordable. There were two manufacturers available covering most of our material needs.

They provide products like corrugated boxes, paper rolls, paper sheets, shipping cartons that are available in corrugated material as well as honeycomb boards, panels, fitments,etc available in paper honeycomb area.

Mockups In the first model, a used refrigerator box was taken. In this stage, important aspects such as holding capacity, strength of material, flexibility are studied in detail. The model was used on day to day basis. Also in some prototypes, honeycomb structured sheets are used. This was only for experimental purposes.

In the first prototype, we observed a 6 cell paper honeycomb is stronger and more stable than the three ply corrugated sheet. But we also reached to a conclusion that it could be due to the three ply sheets used were not factory graded. Although we decided to experiment with the honeycomb until we have the factory grade corrugated material.

Honeycomb sheets possess maximum strength when they are kept horizontal however they are weak if they are kept vertical with perpendicular pressure on their edges is applied. Also they become weak when a person rests his back on the vertical wall and hence they are torn.

Mid fidelity prototyping In the second prototype, some changes are made. Since the corrugated sheets were too weak for the inner vertical walls, for second model, paper honeycomb sheets are used. Even when the honeycomb sheets can’t sustain the vertical pressure, we used it as an alternative for the 5 or 7 ply corrugated sheet of an industry grade. The vertical support was better due to the use of paper honeycomb sheets. Also the outer wall was divided into three walls given that the material was not available in the original dimensions.

Refining In the third prototype, the material used was of industrial standard. Keeping in mind the cost of the final product, paper honeycomb sheets were replaced by 7 ply corrugated sheets.

Because of the wear and tear experienced in the second prototype, the edges were folded inside to get more durability.

In the final prototype, a slot is made in the back so that a user can insert his hand in and then drag/move. After the prototyping, each step of assembly is observed in order to make a user manual.

The diagonal cuts in the vertical walls were given to maintain a flow in the form. But according to a manufacturer a sheet of that length cannot be manufactured.

The issue from the first model was resolved by cutting the two long outer walls into three. But there was less surface area for the user to sit on because of the partition on the sitting face. This made the user uncomfortable to sit on. Whenever he sat the chair toppled.

In the final model the toppling was taken care of by changing the angle and relocating the slots in the vertical walls.

Also the front edge of the chair restricts user’s legs from moving freely making the chair unergonomic..

The edges of the outer walls had to be cut down due to excess of material.

The model was used in daily life, and there was a slight issue of wear and tear. The issue was resolved in the succeeding prototype.

In the final prototype the ends of the edges were folded in, to avoid wear and tear.

The outer wall was elongated and was beyond the standard length of a corrugated sheet, so the wall was cut down into three, which made it easy to assemble.

In addition, due to the extra area in the vertical wall, it was hard to assemble. Also the outer walls keep sliding out from the vertical walls easily.

The chamfers of the side walls were removed for the ease of assembly. Also the sliding out of outer walls was taken care of by relocating the slots in the vertical walls.

Packaging

The corrugated box for each, table and chair have same dimensions and same layout so that there will be only one die which can punch packaging layouts for both chair and table. This way cost of manufacturing can be reduced.

In both the packages, there are two insertions given on the two opposite sides, so that a user can pick up the box easily. There is also a belt which comes through the insertion. This will help the user while traveling from one place to another. The user can hold the strap above the shoulder. Since the material is light weight, there will be minimum stress on the shoulder of the user.

Experience

In the duration of 20 weeks, there was a lot to grasp on. There were many things I learnt, starting from brainstorming of ideas to contacting the manufacturer. There was a reason behind choosing a design startup such as “Keon Designs”. The advantage of working with a startup was an opportunity to lead a project. I also got an opportunity to handle a number of responsibilities. These might be some smaller responsibilities like contacting the client, understanding him, proposing your designs, etc or some bigger responsibilities like dealing with a manufacturer, proposing a business plan, etc. Since this was my first hands on experience with design, I learnt a lot by interacting with variety expert individuals.

Corrugated furniture set was an in house project. Alongside I contributed in other client projects such as designing a logo for “Voila Studio”, designing a trophy for “BNI business group”, creating user survey for “Roti-maker”. I contributed my valuable ideas to these projects at different stages. In some cases I went to interview users while in some cases I was involved in evolving the design. All these responsibilities made my experience even better. Observation is also one of the most important aspect while working at a design startup. Observation helped me learn various things starting from how to start a conversation with a client to how to close a deal. The whole experience taught me that there is a lot of transformation to be done from being a design student and becoming a professional designer. For me this was a stepping stone to being a professional designer.
