AVANTI DESIGN TECHNOLOGY

Our desire to continually improve is underpinned by a rider-focused philosophy called Avanti Design Technology (ADT). To support this, we’ve created a development programme to bring out the ultimate in bike technology, design and comfort - to bike riders of all levels.

Avanti bikes bearing the ADT insignia represent a design and development approach that is geared for rider capability and needs, including weight, stiffness, strength, aerodynamics and comfort. By perfecting technologies such as the unique lay-up of carbon fibre or high strength-to-weight ratio alloys, we enable you to get the very best performance from your Avanti bike. It’s cutting-edge design, knowledge of local conditions, frequent rider testing and development input that results in a bike second to none, as proven on the world stage by our pro level riders.

But even then we’ll want to take it one step further, make it better, and move forward. It’s in our name and in our nature.

Understanding the market and what motivates people to ride is at the heart of initiating the ADT process. In each bike category we want to explore how our bikes can be faster, lighter, stronger, stiffer and more comfortable to ensure we deliver the ultimate riding experience. The Avanti product development team continuously evaluate the global market for new trends, desires and opportunities. Input from Avanti authorised dealers, sponsored riders and cycling focus groups help to further determine whether new trends are likely to succeed in local markets or if there are other opportunities within the range for further development to meet local conditions.

After careful analysis of the market at the explore stage, a new bike concept is born or a new improvement initiated in the collective minds of the Avanti product development team. Ideas and concepts are generated, discussed and refined. Some get rejected for not meeting the Avanti criteria at this early stage – with the winners proceeding to the design phase and ultimately progress to creation once the vigorous testing phase is complete. When the initial evaluation is complete, the product task team is set up to commence the development through to the design phase. This team includes a panel of designers, engineers, test riders and product managers - all working towards the ultimate objective on a specific project brief.

DESIGN Design is the essence of ADT, consisting of precise calculations, intricate evaluations, and leveraging new technologies and applying them in new ways. Essential to a bikeâ&#x20AC;&#x2122;s performance is its strength, weight, riding characteristics and aesthetics. These elements are at the forefront throughout the ADT design process and are achieved through a calculated balance of material choice, frame geometry, tube shape design and fabrication methods. Different engineering analysis techniques are carried out to optimise the design elements and ensure all performance criteria are met. New component technologies also have to be considered as these can have a large influence over the design and riding characteristics of the bike.

Material Selection Frame material selection is integral in the bike design process. Materials have a large influence on the end product in terms of riding characteristics, performance and durability. The three major properties of materials that affect this are its stiffness, strength and weight.

Stiffness

Strength

Stiffness is the resistance to deflection an object has when loaded and is influenced by material properties and by the structural design. It can be described for a certain material by the elastic modulus, the higher this number the stiffer the material is. The stiffness of a given material is essentially independent of alloying elements e.g. all aluminium alloys have a very similar elastic modulus.

Strength is the resistance an object has against permanently bending or fracturing when loaded. This relates to the crash-worthiness or general durability of a frame but has no effect on the riding properties as the loadings involved will be well below those required to damage the frame. Yield strength is normally the determining factor for strength of an Alloy or Steel frame as this is a measure of how far a material can be bent before it becomes permanently deformed.

Weight Different materials weigh different amounts at the same volume and this is defined by their specific gravity. The lower this value, the lighter it is. Similar to stiffness, the specific gravity is not significantly affected by the different alloying elements. For example, a high strength aluminium alloy will have a very similar specific gravity to a low strength one, but less material will be required to make a frame of the same strength so the frame will be lighter.

Fatigue strength is the resistance an object has to repeated loadings. The loads that cause fatigue damage to a material can be much less than those required to yield it. This is very important for bikes where repeated Sall loadings occur. For some materials when the force falls below a certain level the loading can be repeated infinitely without any damage occurring.

CREATE Bringing the design phase to life. When we create a prototype, we breathe life into the machine that will create charged moments of joy for the rider. A prototype frame is developed based on design specifications and made ready for factory development testing. The production techniques and processes have been carefully refined over a period of many years to ensure superior quality is achieved. But it doesnâ&#x20AC;&#x2122;t stop here as the design and production teams work in synergy, continually seeking improvements in techniques and processes.

Frame Creation - Aluminium

Forging With this method, a solid piece of aluminium is placed inside a tool that is a negative image of the required shape. The tool is closed on the metal and squeezes it to the correct shape. This creates accurate, detailed shapes and due to the compression and uniformity of the metal, the parts are stronger and more fatigue resistant. Hydroforming and Super Plastic Forming (SPF) / Air Forming The basic or preformed tube is placed into a specially shaped metal tool. Either oil (hydroforming) or air (SPF) is introduced to the inside of the tube at a very high pressure. The tube deforms out against the tool forming it to shape. Complex tube shapes are possible with these methods.

Tube Butting A process where the tube is pulled and/ or pushed over a mandrel (former) to create different wall thicknesses along its length. With this method the tube can be made thicker or thinner where required. Tube Forming This covers a wide range of different techniques that are used to form tubes to various shapes. Tubes can be bent using mandrels and/or can have more unique shapes with the use of pressing against a specially shaped tool. The picture (above) shows a tube next to the forming tools used to shape it. Aluminium Alloy Tube - Welding TIG (Tungsten Inert Gas) welding is used on our aluminium frames. Sooth welding techniques are sometimes used for aesthetics and fatigue strength. Although for some frames, certain components may be automatically welded using robotic welders. Most of the frame tube joins are usually welded manually by hand. Various jigs and fixtures are used to hold the frame to the correct geometry when welding.

Frame Creation - Carbon

Modular Monocoque This is a process in which the front triangle, seat stays, and chain stays are moulded as individual sections. This allows us to completely optimise each frame section toward a specific requirement; be it torsional stiffness for the front triangle, or vertical compliance in the seat stays. Each of these frame sections is made of multiple layers of carbon. The number of layers is not constant along the entire part: in areas where the load on the frame is high, more layers are used, and in low stress areas, fewer layers are used to save weight. After these individual sections are created, they are fused together into a seamless Monocoque (one-piece) structure. Ilo-Internal Laminate Optimisation A complete internal mould bladder system provides a consistent shape to the inside of our carbon frames during manufacture. This ensures that the mechanical properties are consistent across production and reduces excessive resin build up and weight.

TEST All bikes go through exhaustive testing, such as the 100,000 cycles dynamic load test. For ADT carbon bikes, a specific 10 point testing protocol is adhered to. At this level, Avanti has gone beyond standard testing conditions and developed specific testing criteria beyond European EN standards. These unique Avanti testing requirements ensure greater levels of stiffness and strength. Testing applies across all model frame sizes and can lead to refinements in tube shapes, materials and tooling before a result is achieved that meets Avanti standards.

Wind Tunnel Testing

In our continued drive to further develop and enhance our high performance road and track bikes, we take testing to a whole new level by putting the frames through thorough aerodynamic testing. The testing is performed in a wind tunnel test and with this we are able to fine tune the frame geometry, profiling and component interfaces to reduce as much drag as possible, thus providing the rider with an immediate competitive advantage.

Rider Evaluation

Professional rider evaluation is essential to the success and refined performance of ADT bikes and always follows lab testing. We bring in our elite athletes again for their input and expertise in product design and development gained through years of experience. This level of testing consists of thousands of kilometres of road, track or off-road riding. The athletes use their extensive experience in their particular discipline to feed back to the design team and enable adjustments and enhancements to be made; delivering a superior level of performance that comes when riding an Avanti. Throughout this process, we redesign, rebuild and retest until it is precisely what we set out to achieve. Or even better!

Testing Standards These standards have been developed in response to demand throughout the world, and the aim has been to ensure that bicycles manufactured in compliance with it will be as safe as is practically possible. The tests have been designed to ensure the strength and durability of the bicycle as a whole, demanding high quality throughout and consideration of safety aspects from the design stage onwards. All new Avanti frames are tested to the EFBE testing standards which exceed the following International standards: CEN European Standards and ISO standards

Data Acquisition

To design great bikes, you have to know great bikes. Our engineers utilise Formula 1 spec data acquisition tools to fully analyse our road and mountain bikes. This testing is carried out before putting pen to paper as well as after prototyping. The engineers look at accelerations, vibrations, speeds, gyro rates and shock movement to get data to analyse and improve the design of your Avanti.

CARBON FIBRE Carbon Fibre is an engineerâ&#x20AC;&#x2122;s dream come true. A material that is lighter than aluminium and is gram for gram stronger than steel. It can be moulded into complex shapes and the fibres can be placed where we want them for optimal performance. By using carbon materials, we are able to take our tube shapes and profiles to the next level of aerodynamic, stiffness and weight performance, while making them pieces of moving art through industrial design. All of this adds up to a frame that is stiff and responsive, yet has excellent damping characteristics and vibration control, specific to the needs of a given riderâ&#x20AC;&#x2122;s style. Carbon Fibre can be ranked in two ways: one being the Modulus, which dictates the fibres relative stiffness and flexibility; the other being tensile strength, or how strong the material is. Building a frame of just the highest Modulus material would be a disaster, as the ride quality would suffer from being too stiff, as well as the overall durability being compromised. The key is to blend the different materials, maximising their unique properties and placing them in specific areas of the frame to deliver a bike with the right combination of compliance, weight, strength, performance and handling.

ALUMINIUM ALLOY Carbon Fibre is a material consisting of extremely thin fibres about 0.005â&#x20AC;&#x201C;0.010 mm in diameter and composed mostly of carbon atoms. Carbon Fibre has many different weave patterns and can be combined with a plastic resin and wound or moulded to form composite materials such as Carbon Fibre reinforced plastic (also referenced as Carbon Fibre) to provide a high strength-to-weight ratio material. The density of Carbon Fibre is also considerably lower than the density of steel, making it ideal for applications requiring low weight. The properties of Carbon Fibre such as high tensile strength, low weight, and low thermal expansion make it a very popular choice in bicycle frames. Outlined below are the different carbon materials Avanti employs or blends throughout the development of the ADT carbon frames.

With its high strength-to-weight ratio and its ability to be cold worked, welded, butted and formed into complex shapes, aluminium alloys possess excellent characteristics for lightweight bicycle frame construction. Internal and external butting, in addition to reducing weight, distributes stress away from the weld zones. Custom tube shapes such as the tapering and flaring of tubes can substantially increase stiffness in areas where it is most needed. At Avanti, we use the most advanced types of forming technologies, including state-of-the-art Hydroforming and Super Plastic Forming (SPF, gas forming). Using high pressure to form the tubing from the inside out, this allows for unusual and complex external shapes while being able to utilise premium double-butted tubing internally. This results in lightweight yet remarkably strong tubing, without requiring gusseting or reinforcement. Additionally, we can directionally tune the tubing to offer a set of desired ride characteristics. Whether using this latest technology or traditional methods, at Avanti every tube's diameter, wall thickness, butting and shape is fine-tuned to bring together a balance of high performance, light weight and comfort.

ADT 6061 Aluminium Alloy

6000 seriesâ&#x20AC;&#x2122; are alloyed with magnesium and silicon, are easy to machine and can be heat treated. 6061 is a precipitation hardening aluminium alloy, has good mechanical properties, can be formed easily and exhibits good weldability. 6061 is highly weldable using tungsten inert gas welding (TIG) or metal inert gas welding (MIG). Frames are heat treated after welding to restore the strength properties of the material. FormTech frames use tubes that are shaped using advanced forming techniques like hydroforming, mandrel forming and butting. These methods are used to enhance the frame strength, stiffness, weight and aesthetics.

ADT 7005 Aluminium Alloy

7000 series aluminiums are alloyed with zinc, and can be hardened to the highest strengths of any aluminium alloy. 7005 aluminium is approximately 5-10% stronger than 6061 aluminium, so can be used to make lighter and/or stronger frames. 7005 is harder to weld and form than aluminium of the 6000 series so the frame price is generally higher. The process of forming and butting 7005 tubes work hardens the material making it up to 20% stronger than unformed tubes.

ENGINEERING ANALYSIS Finite Element Analysis (FEA)

FEA is a method that realistically models mechanical behaviours using a computer. This allows us to determine the strength, stiffness, deflection and natural frequency of certain designs before they are manufactured. Different design scenarios, such as tubing shapes, carbon lay-up design and wall thickness can be tried. Optimisation of the product can then be achieved before prototyping and manufacture occurs. Testing and prototyping is still an important part of the process as it can be used to verify the accuracy of the computer model and used to further enhance future analysis.

Suspension Kinematic Analysis

The way a full suspension mountain bike performs is heavily influenced by the operation of its linkages. The characteristics of the bike can be calculated and fine tuned by changing the pivot locations and linkage design during the design phase. This is called kinematic analysis. Pedalling efficiency, terrain handling performance and shock rate, amongst others, need to be investigated to make sure that they are ideal for the bikeâ&#x20AC;&#x2122;s intended purpose.

Computational Fluid Dynamics (CFD)

CFD is an important part of the design and optimisation phase of an aerodynamic bike. CFD is an engineering method in which fluid flow and other physics problems are solved using numerical methods and aLorithms. Computers are used to perform detailed calculations to simulate the interaction of liquids and gases with surfaces. In our case, the fluid is air and we analyse the interaction of air with a bike. It is essentially a wind tunnel inside a computer and this method can dramatically speed up the design and development process. FEA stress analysis

IT’S ALL ABOUT THE RIGHT FIT Choosing a bike should be based on the best fit for the rider and its intended use. To get the best fit, the main factors to consider are frame size, geometry and wheel size. Frame Geometry

Frame geometry is adjusted with precision to meet the needs of the intended rider and is continually being assessed for fractional but powerful improvements. Biomechanics, aerodynamics, comfort and handling ability are all affected by frame geometry. So it doesn’t matter what level you’re riding at, it is important to get it right. Individual frame drawings are made for every Avanti model and every size of every model. This means unique and exclusive Avanti frames specifically designed for individual performance attributes are made for every bike influenced by the ADT philosophy. Different bike categories have unique frame geometry specifications / requirements, as shown below for on and off road riding.

Wheel Size

Wheel size will influence fit and feel and the overall comfort that the rider experiences. Riders that are Saller in size need a more compact bike to help feel safe and in control. 27.5” wheels allow us to create a bike that is a better match for the rider. The same approach is taken for larger riders who benefit from the stable ride provided by a longer wheelbase and 29” wheels. This means that tall riders get a great handling bike that is a better match to their size. Our RightFit concept was created to offer frame and wheel size combinations to ensure your Avanti fits you perfectly, no compromise.

Women Specific

To complement our RightFit ideology, we have women-specific models within the range. Frame concepts with women-specific geometry are matched with the right components to suit a female riding style and physical differences such as shoulder width and hand size. The frame, fork and seat post have been structurally analysed in detail using high-tech Finite Element Analysis (FEA). This produces a highly optimised carbon-fibre lay-up sequence ensuring the complete bike is stiff and light for competition

A complete internal mould bladder system (ILO) provides the composite frame with a consistent internal shape with no excess resin build-up. This ensures the mechanical properties of the frame are consistent across production and all unnecessary weight is removed.

The MODS chain stays offer stiffness to the frame using material only where it is required. The height of the right stay is 40mm while the left is 34mm adding strength and stiffness where required without adding extra weight.

The oversize bottom bracket shell offers additional torsional stiffness to the frame due to the large contact area between the down tube and the bottom bracket shell. Internal press fit bearings also reduce assembled bottom bracket weight. —

Super wide downtube and support at the bottom bracket shell for maximum torsional and bottom bracket stiffness.

The frameset has been designed to be capable of seamlessly changing between an electronic groupset and a mechanical groupset. This is achieved with internal cable routing, integrated bottom bracket cable guides and hangers and frame cable inserts further enhancing the usability of the frame.

The head tube is tapered to accept the shape of the tapered fork steerer which measures 1-1/8” at the top of headset and 1-1/2” at the fork crown. This reduces weight and together with the tapered headset boosts front end stiffness. The result is superior handling and steering precision.

ROAD PERFORMANCE

The frame and bottom bracket shell are all one-piece providing a much stiffer and lighter bottom bracket unit when compared to a bonded in alloy bottom bracket.

This is our highest grade of carbon combined with a modular monocoque construction method offering high stiffness for maximum drive efficiency.

The Corsa DR (Drag Reduction) was developed from our ADT program using a combination of CFD (Computational Fluid Dynamics) analysis, wind tunnel testing and race testing, to bring you a light weight, super-fast and disc brake-equipped race weapon.

Each surface of the frame has been developed using CFD (Computational Fluid Dynamics) technology. Mathematical modelling is used in conjunction with wind tunnel testing to achieve the tube shapes that offer the most aerodynamic efficiencies.

This is our highest grade of carbon combined with a modular monocoque construction method offering high stiffness for maximum drive efficiency.

Much of the design theory of this frameset is integration, in particular, enabling one item to perform several tasks. The rear derailleur hanger in this case also acts as a shifter cable stop or Di2 cable entry hole. This saves weight and reduces complexity.
