ACMA Automechanika New Delhi 2015 gears up to present a reliable platform to identify and source genuine aftermarket products

A

s vehicle manufacturers rapidly embrace safety standards, battling the burgeoning counterfeit business has become even more important. Concerned with the growing number of spurious auto parts, roughly estimated to be 36% of the automotive aftermarket in India, the Automotive Component Manufacturers Association of India (ACMA) together with Messe Frankfurt has taken a strong initiative to address the rising concerns on counterfeit products sold in the replacement market at the second edition of ACMA Automechanika New Delhi to be held from 26 February – 1 March 2015 in Pragati Maidan. “The recent thrust by the government on vehicular safety is indeed very critical towards the future development of Indian automotive industry and aftermarket. Mobilising participation from the biggest players of auto parts and components, ACMA Automechanika New Delhi will present a reliable platform to source aftermarket products, apart from educating the industry and consumers through Messe Frankfurt’s global initiative ’Messe Frankfurt Against Copying’, ACMA’s ‘Asli Naqli campaign’ and the various conferences at the trade fair,” Raj Manek, Executive Director and Board Member of Messe Frankfurt Asia Holding Ltd said. With increased focus on safety, it is crucial for automotive sector professionals to be fully informed about the genuineness of auto parts. Bringing some of the most prominent names in the automotive industry together, ACMA Automechanika New Delhi 2015 will

be the leading platform in India to source and gain insights into the new aftermarket products available in the market and understand the process of registration and assertion of intellectual property rights. Some of the most critical auto parts required for the safe operation of vehicles are among the most commonly counterfeited products available in the market with grave implications with respect to public safety and revenue losses to the government. These losses stood at around Rs 2,200 crore (USD 3.56 million) per annum to the exchequer in 2011. Commenting on the importance of the show to the automotive industry, Mr Vinnie Mehta, Director General of ACMA said: “A strong effort to combat counterfeiting starting with helping the sector to evolve into an organised one, ensuring genuineproduct availability by deepening the distribution chain and devising strategies to bridge the price gap is the need of the hour. With the purpose to connect aftermarket players with auto component manufacturers at ACMA Automechanika New Delhi, this professional platform will add to ACMA’s efforts in bringing about the necessary change in the aftermarket practices.” Leading players in the auto component and vehicle accessory

space such as ANG Industries, Luk India, Setco Automotive Ltd., Shriram Pistons & Rings Ltd. and ZF India have confirmed their participation as a gold partner for the second edition of the fair while others such as Ample Auto Tech Pvt Ltd, Elofic Industries, Mayur Uniquoters, Mansons International Pvt Ltd, Sigma Corporation India Ltd, Delphi Automotive Systems Pvt Ltd. and many others are geared up to showcase the latest in auto parts and accessories that will keep Indian aftermarket players on the road to business success. With 85% of the exhibition space officially booked, the organisers are now concentrating efforts on providing an outstanding edition as a series of conferences have been planned alongside the show. The conferences will be open for sector professionals over the three days and bring key themes of R&D and innovation, advancements in mechatronic systems, simulation and testing systems, sustainable mobility, fuel efficiency etc, up for discussions amidst the presence of technology experts and industry leaders. Beside the new range of 2-stage oil-sealed rotary vane vacuum pumps, Atlas Copco also introduced a new range of vacuum booster pumps, piston pumps, liquid ring pumps and steam ejectors. inherently compact and vibration free, and with their finger-proof fan and coupling housings they offer excellent operator protection. A comprehensive range of accessories is available to allow use on the widest variety of vacuum applications. The ZRS 250-4200 mechanical booster pumps, based on the simple rotary lobe principle, remain the favorite pump for applications where high pumping speeds are required for pressures in the region of 0.01 to 50 mbar. This pump must always be backed by another pump, which can deliver against a high-pressure differential to atmospheric pressure. Operating at relatively low pressures, the mechanical booster pump is not exposed to the same concentrations of corrosive process media as is the backing pump, which makes it highly reliable. Packaging Technology division : Bosch and Klenzaids plan joint venture in India,Expansion of activities within pharmaceutical sector ● Joint venture expected to employ some 380 associates ● Product portfolios are an ideal complement to each other ● Strengthening of global market presence, especially in liquid pharmaceuticals

rocessing and packaging specialist Bosch Packaging Technology and Klenzaids Contamination Controls Pvt. Ltd. are planning a joint venture in India. Both companies signed agreements to this effect on November 28, 2014. The plan is for Bosch to acquire a 49 percent share in Klenzaids, an owner-managed company that produces processing, packaging, and clean-room technology for the global pharmaceutical industry. By setting up the joint venture, the two partners aim to extend their global reach, particularly in liquid pharmaceuticals and packaging machines for clean-room environments. The Klenzaids and Bosch Packaging Technology product portfolios complement each other across the board. In particular, the joint venture will allow the companies to better satisfy Indian customers’ growing demand for complete lines from a single source. Based in Mumbai, Klenzaids generated sales of around six million euros in 2013 and employs some 350 people. Bosch Packaging Technology, which last year achieved global sales of 1.1 billion euros and employs some 5,600 associates worldwide, already has a presence in India through its Verna location in the state of Goa. The joint venture is set to be headquartered in Mumbai and is expected to employ some 380 associates. The plan is subject to the approval of the antitrust authorities. The purchase price for the shares acquired by Bosch was not disclosed.

ssar Steel announced the commissioning of an integrated Pellet Complex in State of Odisha comprising of Iron ore beneficiation facility at Dabuna (Keonjhar), 6 MTPA Pellet plant at Paradeep (Jagatsinghpur) and 253 kms long slurry pipe line with 12 MTPA carrying capacity connecting the beneficiation facility and Pellet Plant. Essar has invested around Rs.6000 Crs. in setting up this integrated complex. The beneficiation facility is designed to use low grade iron ore fines. The Slurry pipeline is the most cost effective and fastest mode of transportation that eases significant pressure on rail and road network, with reduced carbon foot print and minimal environmental impact. With the commissioning of this integrated complex, Essar Steel has become the largest Pellet producer in the country with an annual Pellet

production capacity of 14 MTPA – 8 MTPA at Vizag complex and 6 MTPA at Odisha complex. A further 6 MTPA Pellet plant at Paradeep is scheduled to be commissioned shortly including the corresponding upscaling of the Beneficiation Plant, taking the annual Pellet Production capacity of Odisha Complex to 12 MTPA. The Pellet plant is connected by a 9.5 kms conveyor belt to the fully mechanized berth at Paradeep port owned and operated by Essar Ports. This enables seamless transportation and loading of Pellets from the plant into the ship. Merck inaugurates Biomass plant in Goa, India Co-generation unit promotes climate protection and energy efficiency To manufacture vitamin preparations, industrial and laboratory chemicals as well as microbiological products, among others

M

erck, a leading company for innovative and top-quality high-tech products in the pharmaceutical, chemical and life science sectors, today commissioned a climate-neutral co-generation plant at its production site in Goa, India. In doing so, Merck is underscoring its commitment to climate protection and energy efficiency in line with its corporate responsibility. The project is part of a company-wide climate protection program. Merck previously commissioned a new cogeneration plant at its headquarters in Darmstadt in July. Dr. Thierry Hulot, Executive Vice President, Head of Global Manufacturing & Supply and Member of Merck Pharmaceutical Executive Committee visited India on the occasion and inaugurated the plant. He said, “Merck’s new climate-neutral co-generation plant in Goa has a tremendous power output for our pharmaceutical and chemical production operations. In the manufacture of our products, we seek to impact the environment as little as possible. As a responsible company, we express our respect to the environment in an Industrial Plant that provides medicines for millions of patients in India.” Merck’s Goa site is located in Usgao, around 45 kilometers from Panaji, the capital of the Indian state of Goa. This co-generation unit, which has a power output of three megawatts, generates electricity and steam for the pharmaceutical and chemical production operations in Goa. Merck is mainly recycling the shells of cashews and coconuts, two crops that are farmed in the region, to use as biomass. Overall, this will make it possible to reduce carbon dioxide emissions by around 11,500 metrics tons, corresponding to

around 85% of the site’s total CO2 emissions. The biomass plant, which represents an investment of more than € 3 million, will ensure that the site has a reliable supply of energy and can operate independently of the public power grid. Speaking on the occasion, Mr. Pramod Pimplikar, Director - Technical Operations, GMS- Merck Serono said, “We are extremely excited in being able to make a positive difference to our business, the environment and capacity building efforts. The last two years have been challenging due to the economic slowdown in key sectors such as automotive and power generation and of course the political changes in the Country. Reactive Management Solution for Induction Furnace Industry Nifa Electronics has provided several solutions for Energy Saving, Power Conditioning & Power Management. The company claims to have served more than 3000 customers in a span of two decades.

eclamation & Welding is one of the flagship companies of the AIA Engineering Group situated in GVMM, Odhav. The company manufactures cast iron based grinding media. The plant had a contract demand of 2000 KVA from GEB.

Subsequently, they installed a 2-T induction furnace and the same was operating at 585V. The total load of the furnace was 1.6 MVA. The plant also had an auxiliary load of 1000 KVA which includes grinders, welding machine, shot blasting machine and so on. They were having some 1400 KVAR of power capacitors for reactive power management.

study, Nifa advised them to install state-of-the-art specially designed APFC Panel of 1800 kVAR with VAR based Automatic Control depending upon the load and sensing of reactive power requirement from the 11kV, HT supply. They readily implemented Nifa’s recommendation. With the installation of this APFC Panel, they could achieve payback hardly within 18 months. Nifa Electronics has provided several solutions for Energy Saving, Power Conditioning & Power Management. The company claims to have served more than 3000 customers in a span of two decades.

Problem The client was not able to maintain unity PF in their utility bills. The problem was due to their sintering process of furnace on every Saturday. During this process, the plant was operating at 0.3 to 0.4 PF only. They were trying to bring this PF to Unity by connecting power capacitors of 1400 kVAR in the auxiliary load section. Despite several power capacitors, the plant was not able to achieve unity PF in their utility bills

Solution The client called NIFA Electronics to find a solution to this problem. NIFA studied their plant thoroughly in the normal days as well as when the sintering process was going on. Based on this Power Quality

larm systems have come a long way since the days when these mainly comprised panel indicating lights, to today’s fully-featured human-machine interface (HMI)/PLC systems. Alarm systems used to consist of light boxes, audible alarms, and push buttons which presented problems to even the most experienced operators to trace the causes of equipment failure. HMI/PLC systems offer virtually unlimited alarm capabilities, software configured for maximum flexibility. One of the main features HMI alarm packages provide is the ability to custom-configure alarm notification.

Human intervention But whatever the sophistication of an alarm system what needs to be understood is that for any automated equipment, the presence of an alarm is the control system’s way to get someone’s attention, mostly due to the system’s inability or failure to accomplish what it wanted to do. The alarm is at times also a notification that there was something the system needed and was unable to provide. The function of an alarm is basically to alert someone that the control system is seeking human intervention or is trying to make someone aware of something. At a very basic level, alarm systems provide information through a human-machine interface (HMI) console. The systems often coupled with a PLC, work to provide a clear look at the details about historical and current alarms. The occurrence of an event triggers the alarm on the console. This ability comes in handy when companies share or divide resources, as it allows individual operators to attend to more than one machine. An alarm can be sent to the operator responsible for correcting the situation. Further a notification could be e-mailed to the plant manager or quality department to allow the occurrence to be logged and tracked, or other corrective action to be taken. Alarms that provide information to keep processes running are no doubt essential; however what is of greater importance is the ability to identify trends that improve machine productivity. More advanced alarm management systems provide maintenance personnel the ability to analyse messages in the event history, which in turn allows users to view operational changes and identify root causes. The current development trend is toward historization of alarms, to enable users to construct an historical database. With the available technologies users can view this database via a web interface. The technology receives notification of an alarm and allows different levels of personnel to access and look into the context of specific events. User groups can be defined to suit the requirements of management that can receive specific inputs and different levels of notification can also be established. An alarm could be sent to an operator tasked with the responsibility for correcting the situation. Simultaneously a notification could be e-mailed to the plant manager or quality department to allow for the logging and tracking

of the event, or for other remedial actions. Less is more Given the increasing complexity of systems, control system designers need to, at times, resist the temptation to take the easy way out and keep alarms at the bare minimum. Alarms often provide an easy way out for system designers for once the alarm is annunciated, the control system does not need to do anything else, since human intervention is required, which eases the designer’s job. However, at times there are simply no alternatives and providing an alarm is the only reasonable approach. As a general rule more is definitely not good when it comes to alarms. The problem, however, is not with alarms it is with human psychology. It has been noted that the more often alarms occur, the more likely they are to be ignored or even disabled. Logic diagrams and flowcharts come handy while eliminating alarms that are redundant. System designers can often improve the performance of the control system by taking the minimalist approach. The system needs to be designed around ensuring that alarms are rare events as those events have consequences.

Alarms generally require operator intervention and if the designer were to work on the basis of the assumption that the operator was always busy adding value somewhere else, designers might design their controls better, especially regarding alarm events. The assumption would result in minimizing all events requiring operator interaction or attention that contribute to reduction of overall effectiveness. Presentation of the data is another design consideration, and only necessary data should be presented. If an operator sees a large number alarms on one screen showing simultaneously with a lot of text associated with them, he can get overwhelmed quickly. The designer would, therefore need to identify which data would be needed to be presented and keep it succinct. The control system designer should understand how the acknowledgement of the alarms is handled. Some alarm systems, for instance, allow other computers or a PLC to acknowledge an alarm. A good alarm system should display an alarm when it is active and has not been cleared and acknowledged. Keeping track of who should receive what type of alarm can at times be a complex task. System designers can make use of software to help users send alarm information to the right person. Pre-scheduling alarm notification destinations allows users to accommodate holidays, weekends, and business trips.

State-of-the-art solutions for controlling harmonics

Mr. S. B. MAHAJANI M.Tech from IIT, Bombay and MBA in Operations Research. Introduction: Harmonics are the multiples of fundamental frequencies. They are generated due to non-linear loads. Non-linear loads, by definition are the equipments which draw non-sinusoidal current even from a sinusoidal voltage source. The examples of non-linear loads are Rectifiers, Induction furnaces, UPS Systems, Variable frequency drives and so on . . . The adverse effects of harmonics in industrial plant are well known: Effects of harmonics: The harmonics adversely affect almost all the components of any industrial plant : ● Power factor improvement capacitors draw excessively high current if voltage is contaminated with harmonics. ● The magnetic equipments like motors, generators and transformers are abnormally heated up due to harmonics. This is due to increased copper loss, hysterisis loss and eddy current loss. ● Fuses, Circuit breakers, Protective relays malfunction due to

harmonic currents. ● Neutral cables get over heated due to addition of zero-phase sequence triplen harmonic current. Due to the adverse effects of the harmonics, harmonics needs to be controlled. There are two philosophies of harmonic control. ● To eliminate or reduce the harmonics by taking care in the equipment design. This is essentially in the “Green Power Technology”. ● Elimination or reduction of harmonics which are already generated by the non-linear equipment which was not designed to take care of harmonics. In industries both these philosophies are prevalent for harmonics control.

Prevention of harmonics by design 1) Multipulse converter 3-phase rectifier consisting of 6-diodes having 6-pulse design is shown in Fig – 1. This is a basic building block of variable frequency drives, UPS systems, battery chargers and so on . . . This rectifier has typically 62% current distortion (THD). Please refer Fig – 2 showing the input current waveform. In order to reduce this current distortion by design multi-pulse converters are commonly used. Please refer to Fig – 3 showing schematic of 12-pulse rectifier. It consists of 12 diodes instead of 6 diodes. The two 6-pulse converters are connected to two secondaries of input transformer. One secondary is star connected and other secondary is delta connected to give 30º phase shift. The current distortion is reduced from 62% to about 8% in this configuration. The input current waveform of 12-pulse rectifier is

shown in Fig – 4. This technology is further extended to 18-pulse or 24pulse converters to further reduce the current distortion. This technique is used in high power rectifiers. For example in HVDC transmission (High Voltage Direct Current transmission) multiple converters are used. However, multi-pulse converters have disadvantage of using more number of devices leading to relatively poor efficiency. They also required intricate transformer design and balancing required for current sharing by multiple converters. Hence the state-of-art technology in converters is PWM converter.

2) PWM converter The schematic of PWM converter is shown in Fig – 5. It uses 6-IGBTs in place of 6-diodes. PWM converter has following advantages. ● It can work at unity power factor and it can also be made to operate at leading power factor to compensate for the poor power factor created by other lagging power factor loads. ● It can work in both ways i.e. it can transfer the power from mains input to output as well as it can feed back power from regenerative loads to mains. Thus it can lead to energy conservation in case of some applications like Centrifuge. ● It can stabilize DC link output voltage against fluctuations in mains input voltage. All the above techniques of harmonics control are the examples of harmonics controlled by design. However, these techniques can not take care of existing harmonics in the plant. The equipments which controlled the existing level of harmonics are given in the following session. 1) Passive harmonic filter: Continue on page no.66

Continued from page no.64 Passive harmonic filter consists of inductor and capacitor in series. This combination is tuned to the harmonics to be eliminated. The schematic of passive harmonic filter is shown in Fig – 6. The passive harmonic filter is simple and economical. It is very effective for applications where the load configuration is fixed and supply frequency is relatively constant. However, these filters have the following limitations. ● These filters can be over loaded due to harmonic inrush current coming from some other load which can damage the filter. ● This filter becomes less effective if the supply frequency varies. ● If the load configuration changes this filter can not effectively filter the harmonics. ● The inductor and capacitor used in the filter can resonate with power factor improvement capacitor used in the plant at

some harmonic frequency. To overcome these limitations Active Harmonic Filter is invented.

2) Active harmonic filter: The schematic of active harmonic filter is shown in Fig – 7. Active harmonic filter has a

current sensor connected in series with a non-linear load which is to be compensated to reduce the harmonics. The harmonic components of current in the non-

linear load is sensed and equal and opposite current is generated by active harmonic filter. The current of active harmonic filter cancels the harmonic current of the non-linear load. As a result the source current is pure sinusoidal which does not contain harmonics.

Advantages of active harmonic filter ● It reduces the harmonic current distortion by eliminating the harmonics. ● The harmonics can be selectively eliminated by configuring the active harmonic filter in user programmable manner. ● Like passive harmonic filter this filter does not resonate with any components of industrial plant. ● This filter is dynamic by design and can adapt to changes in load configuration. ● This filter can compensate for lagging power factor and it can also take care of 3-phase current

Fig : 7 balancing. Thus active harmonic filter is a state of art solution for harmonic mitigation. Conclusion : Use of more and more non-linear loads is becoming common in today’s industrial plants. Therefore, harmonic elimination has become the necessity of the day. Depending upon the equipment used in the industrial plant different harmonic elimination techniques can be adopted. Whenever any new equipment is to be designed it should be designed to take care of harmonics by using multiple converter or PWM converter whereas, if the existing harmonics are to be taken care of either passive filter or active filter can be used. Here there is no restriction on data collection from the meters; all the parameters available in the meters are recorded. User can select the data recording time interval (1 minute to 60 minutes) that is used for further analysis. All the abnormality will be recorded in the Alarm option in the software and this will be recorded in terms of seconds. Database backup and restore option is also available in the software. Grouping and sub grouping is another feature of the ELNet software. There are many screens of online data representation available in the software. These are view of all parameters for the selected meter, Group of meters, all the meters in the network, trends of five different parameters for the selected meter,

trends of single parameter for any five meters, Trends for any four parameter/meters, Analog meter view and meter Line diagram. Data log module is used view the historical data and trends. One of main feature is export data to excel or text file so that user can utilize the data as per their requirement. Data comparison of selected parameter for any selected six meters is also available in the data log. By selecting points in the trend chart user can read the data values with time stamp and also able to zoom the chart. Report module enables the user to generate different types of reports. Some of the available reports are Data log report, Parametric report, Min/Max report, Outage (No. of power interruption) report, Alarm report. Energy consumption of Hourly, Daily, weekly, Monthly, Yearly, Shift wise, TOD wise and Group wise report is a part of Report module. Some of these reports are generated with bar, line and pie charts. Monthly Maximum Demand

(MD) report shows the daily MD with time stamp. Software can be programmed for the automatic reset of MD reading in the meter daily or monthly. Production data can be fed to the software for any selected meter, this will help to generate the specific energy consumption reports. Energy Billing System (EBS) is a standard feature available in the ELNet software. These feature widely used in commercial complexes, Shopping malls, residential buildings. Here software will also take care of both DB and DG supply if dual source energy meters are networked. Miscellaneous cost calculation is taken care in the EBS with respect to the Area of shop/house. Consolidated and any single meter energy bill can be generated using the EBS. Software will also keep track payment made for the generated bills. ow are energy and signal cables guided from the mobile hoist frame to the cab of an order picking unit using several guide rollers? The design-engineers for the Still EK-X vertical order picker found the answer: they used a chainflex cable that was originally developed for use in energy chains. Both igus and Still determined from various tests that this cable is not only ideal for applications in energy chains, but will also perform well with guide rollers. Orange is the colour of choice for many operators of logistics and distribution centers, warehouses, and order picking plants, because they are using forklifts, tugs, and order picking equipment made by Still. The company is headquartered in Hamburg and is part of the Kion Group, which in turn is the world’s number two forklift manufacturer with turnover of approx. EUR 4.5 billion (2013). The vertical order pickers from the EK-X series are particularly impressive systems Their job is to travel to specific pallets in the narrow aisles of a high-bay warehouse from where the driver picks individual packages. The order pickers reach gripping heights of up to twelve metres. The modular design principle allows them to be adapted to the exact application. For instance, buyers can select from various cabs, liftmasts, operator panels, and battery systems, and even custom designed options can be implemented.

Meticulous design – down to the last detail The Reutlingen facility of Kion Warehouse Systems GmbH is responsible for developing and manufacturing this equipment. The factory builds approx. 2,000 material handling machines per year, which are designed with extreme care down to the last detail. This is certainly the impression at igus GmbH, which is working together with Still and Kion Warehouse Systems as a supplier to a project. The reason for the collaboration was to optimise the hoist frame on the EK-X series. This created the need to reduce the overall installation space requirements for the electrical and hydraulic line guides in the liftmast. Achim Schwarz, Product Manager for narrow aisle vehicles at Still GmbH: “We originally equipped the deflection points with a polygon element that formed a semi-circle with small rollers. But the limited installation space in the new liftmast called for a solution with a roller.”

Failure mode “Corkscrew” Still has already used this deflection principle in smaller order picking equipment, where it performed well. Due to the longer cable runs on the EK-X series, the lateral guide of the roller was improved slightly – the initial testing promptly revealed that this solution would unfortunately not work in this case. and then looked like a corkscrew. They failed during the test shortly thereafter.” At this point of the development the contact to the cable experts at igus was established. They were already able to assist customers with similar experiences approx. 25 years before. Andreas Muckes, Product Manager chainflex: “When we developed our first energy chains, we found that the chain worked great, but the commercially available cables frequently did not last long. Back then, this was the kickoff for our cable product range.”

A look under hood of the cable: Braiding in layers or bundles? igus then developed the chainflex product range, which differs from conventional industrial cables in one significant detail: conventional cables are braided in layers. This means that the cores of a cable are braided with a relatively long pitch in several layers around the centre, and are then equipped with a jacket extruded in the shape of a hose. When the cables move in the energy chain, the cores along the inner radius are compressed, and the cores along the outer radius are stretched. This exerts pronounced push-pull forces on cores. As these forces are distributed in the cable, the braiding structure of the cores is destroyed. This causes the cable to deform, resulting in the so-called “corkscrew”. This ultimately leads to core failures. After having understood this causal relationship, igus developed cables with a completely different design principle. The cores are first braided in bundles, which are then braided at a small pitch around a centre element. This centre element

is not only used as a filler, but also functions as a strain relief element. The result is very similar in appearance to a wire rope. As additional support for this high-strength braiding structure, a jacket is extruded under pressure to additionally guide the cores in length direction. All these measures have the result of minimising the forces created in the cable, and preserve the structure.

Are chain compatible cables also roller compatible? This design is more complex, and producing these cables requires greater effort. But the expense is worthwhile for motion-controlled cables, since cores and the entire cable are exposed uniformly to the forces generated during bending processes. Andreas Muckes: “We have never seen a corkscrew on a cable braided in bundles, therefore making this one of our most important design principles. The question now was: Are chainflex cables braided in bundles not only chain compatible but also roller compatible? The igus lab conducted appropriate preliminary tests, and Kion also tested the cables extensively. Mechanical engineering designers were also included in the testing. Matthias Fohrer, Design-Engineering + Mechanical Engineering Development: “Testing this type of cable is a highly complex task. They perform relative motions in the hoist frame, and pronounced dynamics occur during order picker travel. One must also take into account the tensile forces, which occur in this case in contrast to energy chain cables.” The igus staff was pleasantly surprised to learn that the Kion design-engineers were investing this much effort into this topic. The tests in the labs of both companies showed : The cable design with braiding in bundles will hold up very well on rollers. The special jacket materials and their processing also contribute greatly toward their durability. Testing showed that the shape of the roller has no direct influence on the service life. The decision for the Still designers was therefore clearcut: the cable was defined as the standard for the EK-X liftmast. The specification calls for a chainflex cable with braiding in bundles and TPE jacket. Instead of the original blue colour, Still receives the custom colour black, which blends well into the environment, since the hoist frame and hydraulic lines are black.

Sophisticated design, thoroughly tested The cables used in the order pickers range in length between 4.50 and 16 metres. There is no doubt that they are exposed to extreme loads. The equipment is used continuously in most applications, with the hoist frame always in motion. The chainflex cables in these environments move as much as they do in many thousands of energy chain applications. Still therefore found a solution for a task that resulted from the modified geometry of the hoist frame and the deflection rollers. The cable specialists at igus also benefited from these findings. They now know that their cables are not only chain compatible but will also perform well in roller guides.

Robust drive systems show their sweet side Many steps are necessary to make chocolate from cocoa beans. During this process, ingredients and mixtures in various states remain in near-continuous motion for hours and days on end, which requires reliable drive systems. In Zotter Schokoladen’s factory in Southeast Austria, the durability and fail-safe operation of these drives is doubly significant: firstly, smooth operation ensures top quality of the final product. Secondly, the production line is always open to thousands of visitors who should of course not witness any malfunctions. For years now, the facility has been using geared motors from NORD DRIVESYSTEMS for conveying, mixing and pumping tasks.

C

hocolatier Josef Zotter is a man of principle, and sustainable production is his prime directive. His factory in Riegersburg in the South of Austria completely relies on renewable energy and generates most of it from burning in-house waste products. Fair treatment – of both farmers and consumers – is equally

important to Zotter. Therefore, he is the only chocolate manufacturer in Europe to exclusively use fair trade materials in organic quality. Zotter expects the same sort of commitment from his suppliers. The Riegersburg factory therefore has strict requirements regarding the standard of machines and plant equipment and the customer service of his technology partners. Swiss process engineering expert Bühler was responsible for the design and implementation of the chocolate production facility. Geared motors from NORD DRIVESYSTEMS significantly contribute to smooth operation during all process steps. “Our suppliers, including NORD, are very reliable”, says Thomas Linshalm, head of cocoa processing at Zotter. “Reliability is essential in all our machines. Therefore, it is good to know that NORD is there to react quickly in case of a problem. Safe in the knowledge that smooth operation of the plant can always be relied on, the Zotter masterminds can bring their power for innovation to full fruition. The company introduces dozens of new flavors with a wide variety of ingredients every year. These range from pineapple to lemon, from celery to asparagus, from coconut to cheese, and to even

more extravagant raw materials. Zotter currently offers bars and other sweets in 365 different varieties. But regardless of exotic flavors and new creations, classic chocolate remains an indispensable ingredient for a large part of the product range. For years now, chocolate has been produced in-house according to Zotter’s recipes, which is quite unusual for a small manufacturer. Cocoa beans delivered to the factory are cleaned and then roasted for several minutes at temperatures above 100 °C, and subsequently sterilized under steam pressure. Conveyor drives with 0.75 kW rated power ensure transportation between the cleaning, roasting, and sterilizing stations. The next step is a crusher, where the cocoa nibs are de-shelled. A grinder with a NORD drive then turns the nibs into liquid cocoa paste, which is piped to a mixer. The pumps required for this stage feature 4 kW geared motors. Inside the mixer, sugar and – for some recipes – dried milk are added to the cocoa paste. On top of that, extra cocoa butter is added from neighboring tanks which are equipped with several 1.1 kW pump drives.

Based on the current NORDBLOC.1 design, this drive features an innovative construction: The gears are introduced and mounted through the bearing bores. While the axis-to-axis distance is the same as in conventional helical gears, the NORDBLOC.1 design allows for using larger bearings in an overlapping offset configuration. The shafts are also larger than in other market-standard one-piece systems. Thanks to the larger bearings, the drive systems are considerably stronger and more durable, since wear through radial and axial forces is further minimized. The larger shaft journals allow for a very flexible implementation of customer specifications, for example regarding shaft diameters or the shape and length of the shaft studs.

Developed by Bühler with special industry knowhow, the single-shaft conche is used to reduce the water content, which ensures a smooth, silky consistency. Bitter compounds are evaporated through sophisticated temperature monitoring while the desired aromas remain. In this application, NORD drives are used for transportation, agitating, and pumping tasks. A helical geared motor serves as a belt drive for filling the conche. Depending on the recipe, the chocolate mass is agitated for up to 48 hours at increased temperatures in a liquid state, until a product with the finest glaze and the desired aromatic profile is created. The agitator arms are moved by a space-saving direct drive. The parallel shaft geared motor used for this purpose provides a rated power of 55 kW. The conched mixture is evacuated via a pump system driven by a helical geared motor.
