CEO CORNER Going Green : Ripping the benefits The term “green” manufacturing can be looked at in two ways: the manufacturing of “green” products, particularly those used in renewable energy systems and clean technology equipment of all kinds, and the “greening” of manufacturing — reducing pollution and waste by minimizing natural resource use, recycling and reusing what was considered waste, and reducing emissions. There’s a lot of buzz, hype, and real progress being made in green manufacturing, growing numbers of businesses are finding that reducing resource use, waste, and pollution, along with recycling and reusing what was formerly looked at as waste, yields benefits not only in terms of an improved bottom line, but in terms of employee motivation, morale, and public relations. Corporate and business leaders at the forefront of redesigning, restructuring, reengineering, and retooling operations and processes to be more environmentally and socially sustainable are finding that doing so produces measurable results that others can and would like to emulate, even leading to new business lines and a notable recognition for their efforts. New ways of thinking about manufacturing, both broadly and narrowly, are having a big impact on manufacturers worldwide. Such efforts are intimately entwined with a movement toward taking on, or accepting, greater corporate social responsibility (CSR). One such driving force has been the development of systems analysis, which has evolved into the growing field of industrial ecology. Manufacturers today need to be well-equipped to handle a variety of pressures to improve the effectiveness of their product while simultaneously looking for ways to cut costs. At face value, “going green” might seem like an impossible task for your business, but there are a surprising number of benefits. “Going green” has become more popular trend as of late, with more and more businesses opting to make the switch. While it can certainly seem overwhelming, manufacturers who embrace sustainable practices can recognize a positive impact on their bottom line. These benefits can help boost sales, lower operating costs, and more.

Baumer’s O300 miniature laser sensors allow precise detection of small objects The new O300 miniature laser sensors with IO-Link by Baumer are the specialists for the reliable detection of very small objects and gaps. Thanks to a laser beam which focuses to within 0.1 mm and the high repeat accuracy of 0.1 mm, objects can be positioned with high precision and follow-up processes controlled exactly. Thanks to the extremely short response time of less than 0.1 ms, the sensor reliably detects even closely spaced objects, thus allowing fast processes and high throughput rates. A big advantage is the exact alignment of the
laser beam to the fixing holes by design (qTarget). Thanks to qTarget, detection with pinpoint accuracy can be guaranteed over the entire series. The wear free teach-in method (qTeach) allows easy, user-friendly commissioning of the laser sensor. The weak point of the pushbutton or
potentiometer is ruled out with the tamper-resistant teach-in method qTeach, thus offering maximum reliability and system availability. The O300 laser product portfolio impresses with its great diversity, offering tailor-made solutions for precise detection tasks. Among the five sensor principles to choose from, SmartReflect, the original light barrier without a reflector, must be highlighted. Even reflecting objects with a size of 0.5 mm can be reliably detected within a sensing distance of 250 mm. Stainless steel variants in a rugged washdown and hygienic
design extend the typical applications of the O300 laser sensors for packaging plants in the food and pharmaceutical industries. Thanks to IO-Link integration, the O300 laser sensors are “Ready for Industry 4.0”. IO-Link allows the quick and easy configuration of sensors for all applications using standard network components. In addition, available additional data, e.g. for predictive maintenance processes, can be evaluated. For more information Web: www.baumer.com
BOGE continuous improvement programme (CIP) is among the best once again BOGE is a finalist in the energy efficiency prize PERPETUUM 2018 of the Germany company initiative for energy efficiency (DENEFF). The family-run company based in Bielefeld was selected as one of the ten best contenders among a number of applications for the renowned award. At the DENEFF annual kick-off conference on 20 February 2018, the compressed air specialist entered its continuous improvement programme in the contest. BOGE is replacing traditional maintenance by continuously optimising machinery and is thereby shrinking the cost of compressed air. “That we made it to the final shows us once again that we are hitting the mark with compressed air users”, says Wolf D. MeierScheuven, managing partner at BOGE. The compressed air specialist qualified for the PERPETUUM 2018 energy efficiency prize alongside nine other companies. In a so-called “elevator pitch”, Aljoscha Schlosser,
APRIL 2018 | www.engrreview.com
Digital Innovation Manager at BOGE, competed against the other nominated energy-saving solutions with BOGE CIP. The objective was to convince the jury and the audience. In November 2017, the continuous improvement programme was awarded the “Diamond Star” prize by the business newspaper “Handelsblatt”. “We are not standing on the winners’ podium this time but we have received a great deal of positive feedback on the BOGE. This encourages us to continue with our development from machine builder to compressed air service provider”, emphasises Wolf D. Meier-Scheuven. The continuous improvement programme is setting new standards for customer focus and compressed air efficiency. BOGE identifies energy-saving potential via ongoing data analysis of compressed air technology. The system is therefore continuously further developed to be specific to the customer. In this way the
compressed air system does not become obsolete but increasingly more energyefficient in use. Cost-intensive maintenance is a thing of the past. A revolutionary concept such as BOGE CIP requires machine design that is equally innovative. This requirement is fulfilled by BOGE HST high speed turbo technology. The modular design and the compact lowmaintenance construction enable hardware to be changed in the shortest time possible. For more information Web: www.boge.com/en

HHV develops innovative process of coating on plastics
Hind High Vacuum Co. Pvt. Ltd. (HHV),a vacuum science and Technology Company with major clients like HAL, ISRO, BARC, Titan etc, announced that it has indigenously developed an innovative process of coating on plastics to provide Electromagnetic Radiation
Interference (EMI) shielding. This was entirely developed by HHV’s team of scientists at its Bangalore facility as a part of its ongoing ‘Make in India’ initiative. These coatings will find application in the field of Electronics, telecommunications, medical instrumentation, Flat Panel displays, membrane switches, sensors, Aircraft canopies etc. EMI can disrupt electronic devices, equipment and systems that are used in critical applications viz. Medical, military, aerospace, touch screens, navigation to name a few. The causes of EMI include both manmade and natural. Traditionally EMI shielding materials include flexible metal sheets that can fit into the
electronic housing or enclosure. Aluminium, copper and steel are commonly used. Coatings made of metallic inks are also applied to interiors of electronic enclosures to provide EMI shielding. The biggest challenge one faces is when the display panel of the electronic device which is made of plastic or acrylic material has to be made EMI resistant. The metal sheet cannot cover the display panel as it has to be transparent. “HHV scientists have overcome this limitation by developing a process of coating a material which is conducting as well as transparent. The special process uses ion assisted magnetron sputtering technique under a high vacuum” said Prasanth Sakhamuri, Managing
Director of HHV. ITO coatings can be applied by this technique on to flexible substrates such as PET and Kapton which are widely used in scientific research and LCD / OLED manufacturing processes. The ITO coated substrates can further be patterned to create a circuit of required resistance and can be connected to external sources using conductive paints, inks or tapes. ITO coatings on plastics also find applications as low-E windows, which have a high transmission of visible light while reflecting IR radiation. ITO coatings can also be index-matched along with an Antireflection Coating layer in applications such as LCD displays to reduce reflectance at various interfaces.

Low noise and secure cable guidance, in a small space with the low profile E2.10 e-chain. The simple e-chain opener ensures fast assembly. (Source:igus GmbH) introduces low profile e-chains in its product range. The E2.10 e-chain from the E2.1 series has an inner height of only 10 millimetres and an outer height of 15 millimetres. Therefore its use is ideal for the smallest spaces. The chain links consist of, like all links of the E2.1
family, only one bottom / side part and one crossbar. This can be opened from the top and from the side easily with a screw driver. With each first order, a simple e-chain opener tool for opening the chain quickly is also included. Thus, the chain can be opened within a few seconds
and, after fitting the cables, easily closed again by hand. The E2.1 series has a robust stopdog for up to 25 percent more unsupported length, 100 percent higher fill weights and at the same time 10 percent less weight than identical igus e-chain types. The “brake” on the stopdog of the links provides very quiet chain running. This means they are great in automatic doors, vehicles or in medical furniture, for example. Lightweight, yet sturdy and strong, the E2.1 series is suitable for a wide range of demanding application scenarios. Therefore, igus has now further expanded the E2.1 product range with three new sizes with 26, 38 and 48 millimetres inner height. For more information Web: www.igus.in

ACHEMA 2018 : What will the process industry look like in 2025?
What will the process industry look like in 2025? More flexible, more integrated, more biological, experts say. Three focal topics bring “Flexible Production”, “Chemical and pharma logistics” and “Biotech for Chemistry” to the forefront at ACHEMA 2018. Megatrends affect whole industries from equipment to processes to business models. Consequently, they cannot be covered within one exhibition group. ACHEMA answers to this by defining three focal topics that draw attention to developments affecting all stakeholders in the process industry, from lab supplier to pump developer to plant engineer and operator. Thus, aided by markings at the stand to dedicated topical magazines, visitors can get an overview on where the process industry is headed.
ACHEMA 2018 focusses on three trends: Digitisation has been a major driver of the process industry for some time – and it’s no
APRIL 2018 | www.engrreview.com
end in itself: “Future chemical production has to react more flexibly – to different raw materials, to a volatile energy supply, and to customer demands for more individualized products”, said Dr. Andreas Förster, Subject Matter Expert Chemistry at DECHEMA e.V.
The focal topic “Flexible Production” at ACHEMA 2018 specifically addresses these aspects: • Modular plants that can be assembled from “plug and play”- components according to the requirements of different processes, production volume or locations • Robust technologies that allow for variations of production volume depending e.g. on energy supply • Automated process control that uses real time measurements to optimize processes “Numerous exhibitors offer relevant products or services”,
said Dr. Marlene Etschmann, responsible for communicating on the focal topics at DECHEMA Ausstellungs-GmbH. Closely related to flexible production are chemical and pharma logistics. These used to be perceived as something happening outside the factory gate, but in times of integrated supply chains they have become a significant factor in production. In some areas like personalized medicine, logistics even become part of the product The third focal topic “Biotech for Chemistry” showcases the integration of chemical and biotechnological methods. They are no longer strictly separated; pragmatically, the method of choice is the one promising the best results. Citric acid, for example, has been produced since the 1920s by purely biotechnological means, for acetic acid, the chemical process is still more competitive. Kaman Measuring announces New Digital Differential Impedance Transducer (DDIT The Measuring Division of Kaman Precision Products, Inc., the world leader in the design and manufacture of high-performanceposition measurement systems, announces the release of a neweddy current measurement system, the Digital Differential Impedance Transducer (DDIT). The DDIT is designed to provide a digital interface for high speed eddy current measurement systems, with resolution in the micro-inch range, at bandwidths as high as 60 kilohertz (kHz). It is ideal for
use in applications for fast steering mirrors, magnetic bearingactive control, shaft vibration, image stabilization, and adaptive optics. Using a standard 9D connector for reading data, power, and control signals, the system operates from a single power supply with a voltage range of 8-28 volts. Kaman’s custom sensors, signal processing, analog to digital converter, and custom calibration system are used to deliver each high precision Digital DIT sensor system. The DDIT is available in three configurations: The Digital System is designed to interface directly to an embeddedcontroller with a master serial peripheral interface (SPI)
bus. The ANA (analog) System provides linear analogvoltage, with a full range output signal of 0-5 VDC with a null positionof 2.5 VDC. The FE System is designed for field-programmable gate array (FPGA) interface for high speedoperation, with data rates as high as 128kHz, 48 bits of data,60kHz bandwidth, and no internal firmware. Kaman sensors are designed and tuned for specific applications. The DDIT system utilizes two matched sensor pairs for optimumoperation for each channel. The input signals are filtered and scaled to provide optimumoperation, remove commonmode noise,
and provide a drivesignal. The signal processing also provides digital filtering as partof the signal conditioning to reduce signal noise. Kaman’s Digital DIT system samples data at 8 times the data rate. The oversampling provides higher resolution at the defined datarate. This results in signal resolution that is eight times better than a system sampling at the Nyquist rate. For more information Web: www.kamansensors.com

NI Technology helps Subaru Reduce test development times by 90 % NI recently announced that major automotive manufacturers like Subaru are using NI hardware-in-the-loop (HIL) technology to simulate actual road conditions for electric vehicle testing, eliminating environmental factors to reduce test time and costs. Traditionally, engineers have conducted vehicle tests using finished cars on test courses or public roads to check the vehicle’s performance and safety response. However, certain limitations, such as weather and fluctuating road surface conditions, can make it difficult to conduct reproducible tests on roads in a timely manner. Moreover, electric vehicles are extremely complex due to their many subsystems, which are all
interdependent on each other. This complexity makes the job challenging for automotive test engineers with short development cycles and pressure to limit costs. To combat these issues, Subaru replaced the roads in the validation tests with a NI HIL simulation solution built on NI PXI products and LabVIEW software. With the HIL system, Subaru can eliminate environmental factors and thoroughly and efficiently test a vehicle’s embedded controller in a virtual environment before running real-world diagnostics on the complete system. “By using NI PXI products and LabVIEW, we were able to completely implement a customized HIL system in just
one to two weeks and develop our software in-house,” said Daisuke Umiguchi, Electrified Power Unit Research and Experiment Dept., Subaru Corporation. “This helped us keep product purchasing costs to around one-third of the cost of adopting solutions from other companies, and, because of our familiarity with LabVIEW, keep our software development costs to around one-sixth of the cost of commissioning an outside developer.” Subaru further outfitted its vehicle test solution with a controller-driven dynamometer by HORIBA and CarSim vehicle dynamics simulation software deployed by Virtual Mechanics. Together, they produce load conditions equivalent to those
generated on actual roads. This driving system transmits the calculated values to the NI HIL system in real time to create closed-loop control between the models on the HIL system and the driving system. As a result, the HIL interaction system can apply the appropriate load to the vehicle throughout the tests. Subaru plans to use this test system at the final stages of development for electric vehicles as a final quality check, and eventually expand its use for all car types. By adopting this system, Subaru anticipates reducing labor hours by half compared to conventional methods. For more informatio Web: www.ni.com

Modularisation is one of the basic requirements for Integrated Industry and for changes brought about by smart factories. Smart factories signify a shift from one-time commissioning and rigid structures and involve more stable facility configurations. Identification is the key for creating necessary transparency of production and logistics processes. It enables direct communication, as smart objects, between the machines and the product being manufactured. Digitalisation is, therefore, an essential condition and driver of Integrated Industry in that it ensures holistic networking of business processes.

“The Wire & Cable Business is one of our Core Markets” Sikora AG, a German company with operations in India, is a manufacturer and supplier of online measuring, control, inspection and sorting technology for the wire, cable, hose, tube, optical fiber and plastics industry. The company has traditionally been strong in the power cable market with its X-ray devices for measuring all the three cable layers at CV lines for more than 20 years. It has also been at the cutting-edge of innovation with the introduction of several new products in recent years. Excerpts from an interview by Huned Contractor with Harry Prunk, Executive Board, Sikora AG, ahead of the company’s participation at Wire 2018 to be held at Dusseldorf this year Q. How important is this exhibition to Sikora?
Mr. Harry Prunk, Executive Board, Sikora AG
APRIL 2018 | www.engrreview.com
Every other year, all the stakeholders of the wire and cable industry meet in Düsseldorf. Manufacturers, processors, suppliers and providers use this week to discuss technologies, projects and trends of the industry. Sikora has been participating in the exhibition since 1976, and even today, the wire and cable business is one of our core markets. Therefore, this show is for us the most important trade fair. In Düsseldorf, we have the opportunity to meet many customers in a short period of time. Furthermore, many friendships have developed with our partners through the years. Thus, I am not only looking forward to interesting discussions about Sikora technologies, but also to seeing friends. This year, there will be a lot that visitors to our booth will have to look forward to. They can definitely expect many innovative measuring, control, inspection, analysis and sorting systems that further optimize production processes. Modern laser and X-ray technologies measure precisely and reliably product parameters such as diameter, ovality, wall thickness and concentricity. In addition, our product portfolio comprises spark testers for the detection of insulation faults, lump detectors for the detection of faults on the product surface, capacity measuring systems as well as devices for reliable conductor preheating and temperature
measurement and control. In addition, visitors will get to know our sophisticated systems for quality assurance of optical fibers in the drawing tower.
Q. At Sikora, what does Industry 4.0 mean and what are the benefits for the customer? Industry 4.0 means the intelligent connection of humans, technologies and processes. Thus, production lines can be operated more flexibly and efficiently and the quality of products can be increased. Electrification is growing worldwide and hence, the need for cables. Simultaneously, the requirements of our customers concerning measuring technologies have become more diverse. Whereas in the past a classic quality control, meaning the measurement of product parameters online as well as data transfer and diagnosis, were sufficient, nowadays the demands on technologies are more comprehensive. Customers want to intervene in the process early and control it permanently. This is realised by an automatic control of the production line and in line with Industry 4.0. The customer is provided with relevant information via the Sikora processor systems or directly by the measuring systems. Furthermore, our devices have an optional OPC UA interface that enables the transfer of data within all IT systems. With Sikora systems, our customers receive smart technologies of
46 INDUSTRY FOCUS
the future to deliver highest quality and make production lines more efficient.
Q. Could you describe Sikora’s India operations? In 2004 the power cable sector started to grow in India with a number of CV being installed. This led Sikora to start their operations in India, initially as a representative office. The first X-ray device was installed in 2005. In addition to the X-ray systems, Sikora’s gauges for diameter measurement gained quick acceptance from the industry. In 2007, the company started to offer service and support in addition to sales from India. As a result, a wholly owned Indian subsidiary was set up with its head office in New Delhi. An additional regional office was opened in 2012 in Thane to support western and southern India customers. Today, Sikora India is a sales and support centre for all of the company’s activities in India.
Q. Which are the industrial sectors and clients that Sikora caters to in India? Especially popular in the Indian market are our technologies for the automotive, building, and energy cable sector. Among others, I also expect great potential for the optical fiber market in India. In 2012, we successfully launched a series of measuring and control technologies for use in drawing towers. The FIBER Series 6000 comprises devices for diameter measurement of the uncoated and coated optical fibers. Depending on the position of the devices in the drawing tower, this series provides information about the position, vibration frequency, tension and spinning of the optical fiber. Also interesting is the detection of airlines in the optical fiber, as well as our new devices for measuring the temperature and concentricity of the optical fiber as well as for 6-axis lump detection. With our Purity Scanner we provide customers in the cable and the plastic industries with an innovative system for inspection and sorting of
APRIL 2018 | www.engrreview.com
plastic pellets to assure highest material purity.
Q. What are the new products introduced by Sikora to the India market? I have already talked about our Purity Scanner. The system is the outcome of a co-development with Maillefer and is used for the inspection and sorting of XLPE pellets; for example, for the the insulation of MV, HV and EHV cables. The device detects and sorts out contaminated pellets so that only clean pellets are used for the extrusion process. The system combines X-ray technology with an optical system. This allows the detection of metallic and organic impurities down to a size of 50 μm in the pellet itself and on its surface. Due to the specially developed X-ray technology, the Purity Scanner inspects transparent and coloured (e.g. black) pellets as well as semi-conductive XLPE material for impurities and sorts them out automatically. It is an innovative concept which acknowledges the trend for highest
quality. Another technological highlight is the Wire Temp 6000, a system for continuous measurement of the conductor temperature. It was initially developed as part of the Sikora conductor pre-heating and control system, PREHEATER 6000 TC and is now available as an independent online measuring device. The system measures the temperature of metallic as well as the surface temperature of insulated conductors continuously on a non-contact basis. It is designed for diameters from 0.3 to 5 mm, alternatively from 3 to 50 mm. The system is laid-out for product temperatures up to 150°C and optionally up to 250°C. The measurement of the temperature is independent of the crosssection, the material, and the structure of the conductor surface. A great advantage over conventional systems is that the temperature is measured by means of a non-contact thermal image sensor in an infrared camera, which detects the conductor reliably and provides accurate measurements with no need for calibration. The precise measuring and control of the conductor temperature is the basis for high-quality cable production.
Q. Does India also serve as an export hub for neighbouring countries? Sikora India is also responsible for the service support of customers in Southeast Asia besides the Indian subcontinent. Sometimes our service engineers also travel to Japan and Korea for supporting our customers over there.
Q. Does the company plan to set up a manufacturing plant in India? Our devices are exclusively manufactured at our headquarters in Bremen, Germany. There we have a strong research and development department to develop or further develop technologies specifically tailored to our customers’ needs.
48 INDUSTRY FOCUS
Q. What impact has the new government had on sales? Is the wire and cable sector opening up? Prime Minister Narendra Modi’s ‘Make in India’ campaign endeavors towards reviving the Indian economy. This has created positive sentiments within the nation and also internationally. Increased government expenditure on telecom infrastructure and projects like NOFN and broadband highway will surely propel the demand for telecom cables. Other projects like NFS by the defense sector and 4G roll out could fuel the demand as well. The market for building and automotive wires is supposed to remain stable as well. For these applications we offer innovative technologies for quality assurance.
Q. Do you foresee a requirement for custom-made machines by Sikora, especially designed for the India market? Globally, cable extrusion lines are more or less similar. We tailor our systems to the conditions of the production line and the customer’s needs: This does not only apply to Indian but to all of our customers.
Q. What are the marketing strategies that Sikora has planned
APRIL 2018 | www.engrreview.com
for the next one year for the India market? We see that customers are looking for technical solutions for various applications and that they want to stand out from their competitors due to the quality of their products. We offer innovative products according to these needs. Therefore, customer proximity is very important to us. Being close to the customer is the precondition to support him optimally. As such, we will further increase our visits to customers, especially to the south of India. Generally, all our customers can always expect innovative technical solutions as well quick and competent support from Sikora at any time.
Q. Do you foresee any new sectors that may offer scope for marketing Sikora’s products in India? Purity of the material is a major issue for plastic manufacturers which provide applications, for example in medical, automotive or other industrial sectors. With the Purity Scanner mentioned earlier, Sikora offers a unique solution for 100 per cent inspection and sorting of plastic pellets, ensuring that only pure material gets into the production process. We see great potential in this market.

In this interview with Huned Contractor, the company’s Executive Director-Business Development and Strategy Nishit Behera elaborates about the journey of the company and its future strategies
Nishit Behera - Executive DirectorBusiness Development and Strategy RSB Transmissions (India) Limited
Q. Could you provide a history of the company and its journey up to 2018? In 1975, two bubbling young entrepreneurs from Jamshedpur, from humble middle-class background, plunged into the hurly-burly world of business with a passion and dedication to do something different and to traverse a different path. They knew not the contours of the path, but were confident that the ultimate destination would be success. For them, ‘dreams were responsibilities’. The brother entrepreneurs are Rabindra Kumar Behera and Suvendra Kumar Behera, fondly known as RK and SK respectively. cation. They ventured with little finance – mere Rs 15,000 – borrowed from their father, but with lots of family support and moral and human values imbibed from parents. Growing up in Jamshedpur in the midst of the successful TATA Industries and its value system, the brothers were deeply influenced and inspired by the entrepreneurship of the Tata family and their ethical values to people, society and the environment. This upbringing echoes in all that they have accomplished so far and all that they dream to create. The brothers then established International Auto Products, a sole proprietorship company, and the operations commenced in 1975. R K Behera, the founder and current CMD of RSB Transmissions (I) Ltd., along with his brother S K Behera (Vice Chairman and Managing Director), led and guided International Auto Products through its growth. After several transformations it became a public limited company, International Auto Limited in 1994, which eventually merged with RSB Transmissions (I) Ltd. in 2009. The acorn has grown to a mighty oak now. Travelling through many trials and tribulations, when lesser mortals would have abandoned the tortuous path, RK and SK never wavered from their dreams. The group, which started with only Rs 15,000, has today, in a span of fourand-half decades, grown into a global engineering institution, with turnover in excess of Rs 1,400 crore, engaged in the production of propeller shafts, steering systems and components, transmission

WELD SURFACING Surfacing minimizes downtime required for replacement of worn-out components, Reduces inventory by reducing the amount of replacements needed, and Saves money. For worn-out components, surfacing can save up to 75 percent of the cost of replacing worn parts.
T
oday’s industry is required to manufacture components with superior properties for longer service life and in an economical manner. The aim is to achieve an improvement in surface properties by altering surface characteristics in a component. Components often fail their intended service not only because of fracture, but because of additional factors such as wear, abrasion and corrosion which cause them to lose dimension and functionality.
beads, on a surface to obtain desired properties or dimensions. Welding consumables designed for wear-resistant applications are commonly referred to as hardfacing consumables, in spite of the fact that hardness is not always a true measure of wear resistance. It is apparent that surfacing consumables are meant to be used as much in the design of new components as in the reclamation of used and or worn-out components in order to reduce their wear and tear in service.
The service conditions most commonly experienced by components are:
Based on application requirements surfacing can be classified as:
• Abrasion • Metal to metal wear • Impact • Erosion • Oxidation • Corrosion Out of the above modes of wear, Abrasion occurs in about 50% of cases. Then impact, metal to metal wear, corrosion and others in decreasing order. Most of the components fail from a combination of modes, such as abrasion and impact. For example, a mining bucket tooth is subjected to abrasion and impact, and depending on the type of material mined, one mode may be more dominant than another. This decides the welding product/s to be used.
Hardfacing Overlay Corrosion Resistant Overlay
I HARDFACING OVERLAY Hardfacing is the process of the deposition of thick coatings of hard, wear-resistant materials on a worn-out or a new component surface that is subject to wear in service. Welding and Thermal Spraying are the processes generally used to apply hardfacing layers. Thermal spraying is preferred for applications requiring minimal thermal distortion of the component and good process control. Cermets such as WC-Co and alumina-based ceramics are deposited by thermal spraying. These coatings are applied to a thickness of about 0.3mm and have limited usage.
SURFACING Surfacing involves deposition of filler metal on a base metal to obtain desired properties or dimensions. This broad definition can include processes like electroplating and metal spraying. In metallurgical terms, surfacing is depositing a filler metal on base metal to build up wear resistant or corrosion resistant overlayby welding or spraying. It is composed of one or more stringer or weave

wear resistant applications generally vary from 50 to 68 HRc. For hard facing applications, weld deposits are normally restricted to up to two to three layers. Limited-layer products usually are in the metal carbide families such as chromium carbide, complex alloy carbides and tungsten carbide. For multi layer applications there are austenitic alloys and some martensitic alloys too are used.
STRESS RELIEF CRACKS The brittle nature of the metal carbides leads to stress relief cracking, and as multiple layers are applied, stress continues to build which concentrates at the root of the cracks, until separation or spalling occurs between the parent metal and the hardfacing deposit. These are the result of high stresses induced by the contraction of weld metal as it cools. These cracks always occur perpendicular to the bead length (Fig.4).
carbon content above 1% a suitable buffer layer is required. For corrosion resistant applications, Carbon and low-alloy steels are most popularly used.
Welding Techniques
Fig. 5 - Corrosion resistant overlay cladding otherwise corrosion-prone material. Surfacing for corrosion resistance is recommended for use of one layer only. However, for certain applications of wear areas of pump linings a second layer of surfacing is applied. In this process, weld metal dilution is very important to control and affect ferrite percentage in especially in case of stainless steel overlays.
Fig. Straight bead with weaving Fig. 4 - Stress relief cracks on hardfacing weld The cracks propagate through the thickness of the weld bead and stop at the parent metal, as long as it’s not brittle. In the cases where the parent metal is hard or brittle, there is need to apply a buffer layer of a softer, tougher weld metal. The austenitic family is a good choice for a buffer deposit. Many metal carbide alloys show stress relief cracks when cooled to moderate temperatures; this is normal. Alloys from austenitic and martensitic families do not show this phenomenon when applied with proper welding procedures.

Instant Maintenance & Lubrication Through Aerosol Sprays for Industrial Applications
I
ncreasing automation and sophistication in machinery and equipment demand lubricants and maintenance chemicals of highest quality not only to reduce friction and wear, but also, to reduce the energy consumption, improve safety and prolong equipment life. However, after selecting the right lubricant, maximum benefits can only be realized if the lubricant is properly dispensed. Aerosol lubrication has been found to be not only one of the most effective means of dispensing lubricants, but also it gives quick results (especially for Do-it-Yourself applications). In many cases with proper use of diluents and propellants (required for aerosol formulation), the product is found to be more effective. It is in this context, this paper describes some of the successful applications in Aerosol lubrication to industry.
1. Penetrating Oil/Release Spray It is a multipurpose maintenance aid formulated to protect metals, lubricate moving parts, penetrate and loosen seized nuts and bolts and to clean and displace water from contact surfaces, all in a single operation. Such a product can lubricate for locks, door hinges, domestic appliances, sewing machines, fans, nuts and bolts, bicycle chains, switches, etc. With a suitable actuator, a pin-point spray with extension tube is possible for lubrication of inaccessible points.
Introduction Aerosol lubrication has become more and more popular, especially, for routine maintenance, not only in the industry, but also in garages, households, workshops, etc. because the package is handy, easy to operate and not messy at all. It has also become quite popular for critical applications in industry, especially, where non-conventional lubricants based on silicone, teflon, molybdenum disulphide and synthetic polymers are required. Because these lubricants are expensive, they require exact and accurate dispensing, often infrequently, for it to be effective and economical. The Aerosol package again provides the means to do just that! In addition to this, many of the conventional lubricants available in the form of liquids, fluids, greases, pastes, dispersions, coatings, powders, etc. can be made more effective by reformulation when dispensed through the Aerosol package. The following aerosol products have been identified which may be used in the industry for general or specific use as the application demands: APRIL 2018 | www.engrreview.com
the general spray method of dispensing the same.
3. Anti-Seize Spray for Threaded Connections It is based on a highly concentrated lubricating paste fortified with micro-size solid lubricants and metallic powders such as molybdenum disulphide, graphite, copper, nickel, zinc, etc. for different types of threaded connections. It is used as an assembly spray, as a lubricant or slideways, bearings under shock loaded conditions, chains, cables, linkages, speed reducers, king pins, etc. It is especially used to prevent seizure in the case of nuts, bolts, studs, screws, pipes and couplings, unions, spark plugs and threaded connections of exhaust pipes, die heads of plastic extruder, etc. By Spraying before assembly of threaded connections, seizure is avoided when subsequent dismantling is required for maintenance.
4. Dry Lubricant Spray
2. Multi-Purpose Fluid Grease Spray This is a multi-purpose grease with special additives such as Moly, used for plain and antifriction bearings. It increases bearing life, extends lubrication interval, lowers energy consumption, protects from rust and corrosion, and reduces grease inventory. It can be used in industries wherever multipurpose greases are used, especially for industries, which consume ball and roller bearings, bushes, and those, which require regular lubrication for chains, linkages, joints, slides and ways, open gears and wire ropes. It is an ideal lubricant for electric motors and water pumps in the rural areas. With a suitable actuator, a direct paste form of the lubricant can also be carried out through an aerosol package instead of
This is a suspension of micro-size solid lubricants (based on Moly/Teflon/Graphite, etc.) on its own or in a binder-solvent system to provide a bonded lubricating film over bearing surfaces. It can be used as: (a) Clean, dry lubricant for dusty atmospheres in mining and cement plants and for food and pharmaceutical industries on chains, open gears, etc. (b) Extreme load and temperature lubricant for sub-zero cryogenic plants and hot steel plants for hinges, slideways, etc. (c) Permanent lubricant for inaccessible points, for hinges, pivots, linkages and burried mechanisms. (d) Running-in-lubricant for smooth break-in, for I.C. Engines, gears, compressors, sliding mechanisms, etc. (e) Release agent for molds and dies, for high temperature casting and forging in foundry and plastic industries. A light spray is enough in most cases to form a thin film of non-dripping dry lubricant, which does not get contaminated by the environment.
96 TECH TRENDS
5. Textile Industry Spray It is a non-staining cleaner-cum-lubricant for modern textile machinery used for various operations such as spinning, winding and weaving, knitting, etc. Based on a specialty cleaner, synthetic lubricant and other chemical additives, it immediately penetrates and cleans fluff, dust and other deposits accumulated on surfaces. Further, it leaves a thin, non-staining and non-sticky film of lubricant, which protects the exposed surface from rust and corrosion, and reduces the wear and tear of moving parts. It is especially used for splicers and knotters of autoconers and winder mechanisms of spinning and weaving machinery, knitting and sewing machines and other modern high speed machines.
6. Switch And Instrument Lubricant Spray It is a high quality electrical contact cleaner-cum-lubricant formulated to clean carbon deposits, grease and other contaminants and protect electrical contacts from humidity and corrosion. It should lubricate all moving parts in switches, instruments and other similar gadgets without affecting the delicate movements. It should also be so formulated that it will not chemically affect the surrounding components made of rubber, plastic, metal, wood, leather, etc. Such formulation would consist of a blend of selective chemicals such as synthetic lubricants, solvents, additives and propellants, which should make maintenance easier without dismantling of components and equipment. It is typically used for contactors, relays, switches, test instruments, computers telephone system, photographic equipment, circuit breakers, radars, control panels, domestic appliances, etc.
7. Metalworking Lubricant Spray This is a highly versatile product compatible with all conventional metals for different metal working operations. Such operations are drilling, trapping, reaming, fine machining, boring, thread cutting and
APRIL 2018 | www.engrreview.com
profile milling. Its faster penetrating action would be advantageous over the conventional paste type compounds, which are slow acting, especially in the area of high speed, mass production operations. The product formulation may also allow it to be used for exotic metals such as titanium, nickel-chrome steels and others used in the Aerospace and Electronic industries to give better finish and reduce friction and chip welding. It should be clear and non-staining and easily removable after the operations, so that subsequent treatment can be carried out without much difficulty.
8. Non-Stick Teflon Spray This is a new generation multi-purpose lubricant similar in application to the one described in the penetrating oils except that it is of higher quality and contains a solid lubricant based on polytetrafluoroethylene (PTFE). In service, this lubricant forms a tenaceous, non-stick coating of the fluoropolymer which does not allow dirt and dust to settle on the bearing surfaces. This makes the product ideal for cement plants, textile mills, mining industries, etc., where constant flow of dust and contaminants affect the conventional lubricants. In such industries, contaminants after mixing up with the lubricants act as abrasives and damage the bearing surfaces
causing premature failure. Such a type of product can offer the advantage of a truly multi-purpose product, which can be used for a variety of applications and also can take care of emergencies under extreme conditions with the help of the solid lubricants whenever the situation demands. Other uses of the teflon coating in industry are to provide electrically insulating and chemically inert film to protect surfaces from weathering effects.
Conclusion From the products described above and applications mentioned, it is quite clear that aerosol lubrication has a good scope of usage in many industries. In a country like India where maintenance culture has yet to be developed sufficiently, the ease of maintenance through aerosol lubrication provides an even bigger scope for aerosols.

A Stone Like no Other Marble, a stone that has fascinated sculptors, architects and builders for centuries, needs careful extraction using machines powered by compressed air
M
ichelangelo created astounding masterpieces with this material. His 17-feet-tall Renaissance sculpture of the biblical hero David, created between 1501 and 1504 in Florence, Italy, inspires awe even today. Emperor Shah Jahan built an edifice with the same material in Agra between 1631 and 1653 to commemorate the passing of his wife Mumtaz Mahal that the world today knows as the Taj Mahal. Odd as it may seem, this material is also used as a calcium additive in animal feed to increase the production from eggs in chickens and milk in cows. Its salt is used asanantacid to treat indigestion, as calcium supplement to strengthen bones and to treat patients with kidney diseases. In a powdered form, it is used in glues, plastics and toothpastes.Quite remarkably, this versatile material, marble, has also been found to be grounding and helps those who have trouble finding clarity and focus. Marble is a natural stone that is extracted from the earth in tough conditions, using a variety of equipment that runs on compressed air. This glossy, durable stone has been used as a building material since the time of ancient Greece and Egypt. Today, there are countless pieces of art, sculptures
and edifices in marble from ancient Europe, Africa and Asia, to modern-day buildings around the world.
From limestone to marble The term ‘marble’ is derived from the Latin word ‘marmor’ which has its roots in the Greek word ‘marmaros,’ meaning a shining stone. Marble is capable of taking high polishbecause it contains crystalline rock predominantly made of calcite or dolomite, which in turn are metamorphosed from limestone. Limestone is produced by the sedimentation of shells of small fossilized snails, shellfish and coral over millions of years. Exposed to tremendous heat and pressure beneath the earth’s surface, limestone crystallises and becomes denser to form a metamorphic rock called marble. The impurities give marble its various colours and designs. Pure marble is snow white, with more than 99 per cent calcite with a grain structure that imparts a smooth texture, a homogeneous look and a luminous surface. Limestone, known chemically as calcium carbonate,is found near the edges of the earth’s tectonic plates. It is subjected to high pressure and temperature during plate
movement and subduction. Under these extreme conditions, calcite and other minerals within the stone begin a metamorphic transformation. Fossils and other organic debris trapped in the limestone disintegrate at the molecular level and reconstitute into small crystals of calcite. The calcite crystals expand and as they grow in size, they interlock to form a stable rock matrix that binds the marble together. Another type of marble, called ‘dolomite marble,’ forms when the mineral dolostone is exposed to extreme temperatures and pressures from molten subterranean rocks called magma, and undergo a similar metamorphosis. This takes place over eons and far from a plate boundary. This process is similar to the formation of limestoneor calcite marble, but often occurs close to hot granitic intrusions. Since these extreme conditions prevailed more during the early days of earth’s formation, marble is usually found around the oldest part of the earth’s crust. That includes places around the world namely the US, Greece, Spain, Turkey, Italy and India. In India, economically viable deposits of marble are found in Rajasthan, Gujarat, Haryana, Telangana, Jammuand Kashmir, and Madhya Pradesh. Rajasthan has the best resources of fine quality marble; around 70 percent of the deposits in India are spread across 20 districts of the state—Udaipur, Makrana, Alwar and Jaisalmer being chief among them. Marble is found in various colours and shades.Recent estimates put total national resources of marble at around 2,300 million tonnes.
Marble mining processes Mining of marble, or for that matter any dimension stone like granite or limestone, is different from conventional mining practices. While in conventional mining, mined minerals are obtained in small-sized debris, in marble and granite mining, large-sized

intact blocks are extracted from quarries. The process begins with exploration and identification of a quarry site with sufficiently large deposits, followed by extraction of stone blocks from the quarry. Manual operations are viable in sites with small deposits, but semi-mechanisedmeansare employed in larger ones.
The various stages involved in this operation are as follows: • Removal of top soil and debris from the quarry site:Carried out using heavy earth-moving machineries. In some cases, the weathered zone is loosened using jackhammers and carted away. If the overburden is deep and hard, then explosives are charged into drilled holes and blasted under controlled conditions. The blasted debris is transported to designated waste yards using heavy earth-moving machinery. • Marking out a block for front cut:On removal of the overburden, the marble underneath is exposed. Based on the topography and further development of the quarry, a suitably located block is marked out for removal, making sure it has minimum fracture patterns or fault lines in order to ensure recovery of a large sized block. • Drilling vertical and horizontal holes:Using diesel or pneumatic drilling machines called slim drill or line drill, three holes are drilled perpendicular to each other. One vertical hole is drilled from the top down at the back of the marked block and twohorizontal holes drilled at the bottom, one from the front and the other from the side. All three holes meet at the far inner corner.Highly skilled workers manually match the holes, occasionally with laser techniques for higher precision.A specially designed wagon drilling machine or hydraulically operated crawler drills spin the carbide-tipped drill bits and impart air hammering. These machines are capable of drilling holes of upto five inches in diameter to depths of 120 feet or more. • Cutting the block: One end of adia-

mond-edged wire-cutting saw in the form of a long wire carrying diamond-reinforcedbeadsis threaded through the vertical hole and extracted through one of the horizontal holes using a long flexible wire retractor. The wire saw is now pooled through the driving wheel of a pneumatic wire-cutting machine stationed on the ground and the two ends of the wire saw are joined together, forming a closed loop. Once the machine is turned on, the wheel rotates and pulls the wire saw through both the vertical holes and one of the horizontal holes, travelling at speeds of 24 metres per second. This cuts the block from the back and bottomsimultaneously, and advances towards the front. A tensioning arrangement moves the machine on its rails at a speed proportional to the cutting rate that keeps the required tension on the wire saw. Next, the block is cut through the vertical and the other horizontal hole. The same procedure is repeated to cut the block at the bottom plane through the two horizontal holes, thus creating cuts on the back, side and bottom. A wire saw cuts through a block at the rate of more than a metre an hour. Debris and waste boulders are transported to dumping yards and auctioned periodically. • Separating the cut block from the rock face:A metal or rubber bag is inserted at the crevice on top between the cut block and the rock face.Fed with compressed air, the bag expands, pushes the block away from the rock faceand creates a gap. This is called an air pillow, or if water under pressure is injected into the bag, it is called a hydro bag. An excavator machine nudges the block away from the top,
tilting it until it topples onto a mound of rubble positioned below. The block breaks into smaller segments on impact. These are then lifted either by a forklift or a boom lift, and placed on a haul truck that takes it to the storage area. This operation is called front cut or creating a gully. The above process results in some wastage. The size of the blocks recovered is small and not free from defects. To overcome this, smaller blocks can be marked out,cut to the exact size required and individually lifted and removed without breakage. The separated segments or blocks are sold by weight. The blocks are slicedinto slabs of about an inch or so thick in a factory using gang saws, and then polished to a sheen. Granite quarrying involves the same steps and procedures. Pneumatically operated polishing machines with diamond abrasives impart a mirror finish to both marble and granite slabs. To make sized tiles, the slabs are trimmed and cut to size, then buffed and chamfered using different types of machines. Rajasthan produces around 1,000 million square feet of marble slabs per annum. Compressed air is used at different stages in this operation to run a variety of equipment as a motive force to run air-operated motors in drilling machines, wire saw cutting machines and jackhammers, and in air bags to nudge outmassive blocks. With a wide range of rugged air compressors to suit every need, ELGi plays a major role in this field. Close to 1,000 ELGi trolley compressors have been powering this industry for the past 20 years. Diesel powered models like the PG 300-100, PG 300-105 and PG 400-100, and electric models like the PG22e-7 to PG45e-8 and PG75e-9.5series have been winning accolades in this tough, hugely demanding environment.

Efficient facility management with a strong partner for measuring tasks & services
T
echnical facility management is about creating an indoor climate that guarantees a healthy working atmosphere and optimum production quality. However, the energy consumption and operating costs of buildings need to be kept as low as possible. Digital measuring instruments and sensors help to check the air quality and optimize ventilation systems, adjust heating, refrigeration and air conditioning systems efficiently and maintain electrical installations. These are the tasks of your service engineers, who often work in a wide variety of buildings using different measuring instruments. One of the key tasks of the head of technical facility management is to maintain an overview of the staff, measuring technology and measurement data and to minimize the amount of work and material required. Testo is a strong partner to have by your side, who will provide you with all the measuring equipment that you need to carry out all your facility management tasks. However, you also obtain a tailored service to make your work easier, more accurate and faster, and actively help you to optimize your field service processes. Not only are the measuring instruments easy and intuitive to operate thanks to user- specific apps and menus, but the documentation process is also considerably easier thanks to digital recording. For better, more efficient facility management.
The challenge. Not only do facility management companies often employ dozens or even hundreds of service engineers. For the many different measuring tasks involved in facility management, numerous instruments are also required, and these are purchased from a wide range of manufacturers. When it comes to managing the test equipment, the procurement, maintenance and calibration of the technical instruments entails a huge amount of organization. The many different operating and software concepts also make it difficult for service engineers to handle the instruments. The measurement applications therefore take APRIL 2018 | www.engrreview.com
longer. Inexperienced or less qualified employees are not capable of interpreting the readings correctly or of taking the requisite measures. Moreover, measuring instruments are often not available at all because they have just been sent in for calibration, or the recorded data is stored on different platforms and needs to be merged, which is a laborious procedure. The required documentation takes a lot of time and entails avoidable costs.
The solution. Testo offers you a tailor-made complete package for technical facility management – digital measuring instruments, innovative software and application-specific apps for the documentation and digital storage of recorded data. You no longer need to spend a lot of time selecting and purchasing measuring instruments from different manufacturers. At Testo, you can get a wide range of instruments which no other measurement technology manufacturer can offer you, all from one provider. We offer reliable, digital measuring instruments for the optimization of ventilation systems, for checking ventilation and heating systems, for the efficient adjustment of refrigeration and air conditioning systems, for the maintenance of electrical installations, for the accurate detection of thermal bridges and weak spots in buildings and also for the
reliable identification of the causes of mould. Since Testo measuring instruments can cover multiple application areas, the service engineer can work more efficiently because not only do the instruments have an app connection, they also feature similar intuitive operation. This reduces the time needed to train new employees and also reduces the error rate. Since lots of instruments have wireless sensors, the readings can be ascertained easily and reliably. The measurement results can be determined quickly and easily and sent directly to the customer or the head office in the form of reports, including digital images and commentary. This saves a lot of time working on site: With Testo’s measurement solutions, a measurement job that previously took over an hour can be completed in less than 45 minutes.
The advantages at a glance. • “One-Stop Partner”: all the measuring technology you need for all your facility management tasks, from just one provider • Greater efficiency when managing test and measuring equipment • Save time and money: faster measurement applications and digital measurement data documentation • Reliable compliance with the ISO-9001 standard thanks to digital recording and traceability of all processes

HARTING D-Sub Inducom When it comes to the choice of robust and industrial-strength BUS interfaces, HARTING relies on the D-Sub InduCom. As early as 2014, the technology group successfully introduced to the market the 50- and 37pole housing versions of the InduCom Easy Access series with three straight cable-entry points. This Easy Access family of housings is now completed by the implementation of 25, 15 and 9-pole versions with two straight cable entries. The EasyAccess moniker was added because the user with straight cable inputs is given easier and faster assembly even under cramped space conditions. The wide range of standard InduCom housings for 9, 15, 25, 37 and 50 poles means it was already possible to use three cable entries. However, two of the
APRIL 2018 | www.engrreview.com
cable entries are located on the side, making it difficult to access the locking screws with a tool. Consequently, it is necessary to place the housings next to each other at a certain distance to enable locking and unlocking. With the 37- and 50-pole Easy Access housings with three straight cable entries, the locking screws are more easily accessible and the housings can thus be sited much more densely next to one another, which significantly
facilitates assembly. The standard housings with 15 and 9 poles offer only a straight cable entry. The new versions in 25, 15 and 9 poles now offer two straight cable entries in combination with easy accessibility to the
locking screws, thus permitting the housings to be placed in very close proximity to one another. This development echoes the trend of miniaturisation and offers the customer valuable space savings in its application.
