HPR400- New possibilities for fine machining of large-diameter bores

T

o finely machine bores with large diameters in a defined tolerance range, users are often faced with the question: reaming or fine boring? On the one hand it is possible to work significantly faster with multicutting edged reaming tools and they are less sensitive to an interrupted cut. On the other hand the reconditioning of reamers with fixed inserts is a complex process. To simplify this process, to reduce the quantities of tools in circulation and to reduce the logistics effort, as well as to minimise the setting effort, MAPAL has developed the high-performance reaming tool HPR400. Due to special, high-accuracy insert seats, users can replace the inserts on the spot using

a torque wrench with this system. Incorrect insert mounting is ruled out, as only one mounting position is possible. Quantity of tools in circulation and stock reduced As a result there is no setting effort, or the need to send tools for reconditioning. Users only need to have the inserts from MAPAL in stock. The quantity of tools required is low, as tool bodies do not need to be reconditioned. This cutting material has proven itself with high cutting data and long tool lives, and CVD coatings allow a broad range of alloys to be covered. This is all the more important, as the further development of cast materials for thermal stability and lightweight construction is continuous. Among others, the HPR400 with the cutting material HC419 is already successfully in use at numerous automotive manufacturers, for example for machining brake callipers, swivel bearings and gearbox housings. Acid test passed in practice A further application example for the HPR400 is the machining of the main bore in a differential housing. Here the user machines the workpiece material GJS 400 using the tool with a diameter of 150 mm with eight inserts. The requirements are the tolerance to be achieved of IT7 as well as the highquality surface finish. The HPR400 impresses. With a cutting speed of 160 m/min as well as feed of 1.6 mm, the required tolerance is met and an average roughness of Ra = 1.3-1.45 µm is achieved. And that with a tool life of 2,720 bores. With the tool used previously, a tool life of only 1,000 bores was achieved. Senior UK Minister visits Renishaw during IndiaUK TECH summit Renishaw, the global engineering technologies company, hosted a visit to its Pune, India facility on 9th November 2016 by The Rt Hon Liam Fox MP, British Secretary of State for International Trade. During his visit he toured the 80,000 sq ft building where he saw a state of the art metal 3D printing facility, a manufacturing unit that services the Renishaw Group, and a large R&D software facility. The Secretary of State was also presented with a unique metal gift produced on a Renishaw additive manufacturing (3D printing) system and planted a commemorative tree. The visit coincided with the India-UK TECH Summit, held in New Delhi from 7 to 9 November, which marked a celebration of India and UK’s partnership across business, technology, science, innovation,

education and design. Hosting the visit was Rhydian Pountney, Renishaw’s Director and General Manager – UK/ROW Sales Division, who is responsible for the company’s sales and marketing activities in India. He is also cochair of the Advanced Engineering Working Group of the annual India-UK Joint Economic and Trade Committee (JETCO) which met in

New Delhi as part of the Summit. Pountney co-chaired ‘The Future of Manufacturing’ workshop with Dr Gopichand Katragadda, the

Group Chief Technology Officer at Tata Sons. The workshop brought together a wide cross-section of industry, academia and R&D institutions with an interest in Advanced Engineering and Manufacturing collaboration between the UK and India. “Renishaw has been operating in India for over 30 years and I was able to show the Secretary of State how our long-term commitment to India has been beneficial to both Renishaw and the Indian economy,” said Pountney. “Today we employ 350 skilled people in India, the majority based at our Pune site in Maharashtra, who directly contribute to the R&D and manufacture of our world leading innovative precision measurement, 3D printing and healthcare products.”

Universal C6015 industrial PC designed for automation The new, ultra compact C6015 Industrial PC is designed for universal use in automation, visualisation and communication tasks, as well as in EtherCAT-based applications. As an exceptionally inexpensive, compact and flexiblymounted solution, it opens up new application areas for IPC technology, especially those with pronounced cost or space restraints. Fully suited to industrial applications, the multi-core IPC measures just 82 x 82 x 40 mm, demonstrating the extensive scalability of PC-based control technology from Beckhoff. The C6015 is also extremely flexible with regard to its many installation options. It can be mounted both vertically and horizontally on the rear wall of the control cabinet, or attached to a DIN rail. Due to the small dimensions of the device, this represents an important feature: when connecting up to six separate cables, it is crucial with the small design that the connection level can be optimally aligned to the cable routing, which is usually dictated by the machine layout.

EtherCAT Technology Ten winners to Group welcomes 4000th represent India at Global Skillfest 2016 member

Recently, the EtherCAT Technology Group (ETG) welcomed its 4,000th member into the organization. The official tribute to KOCH Pac-Systeme GmbH, a supplier of advanced packaging machinery equipped with EtherCAT and EtherCAT P, took place in the frame of the SPS IPC Drives 2016 trade fair in Nuremberg, Germany. The EtherCAT Technology Group (ETG) has reached another membership milestone: In November, German supplier of advanced packaging solutions, KOCH Pac-Systeme GmbH, joined the organization as member number 4,000. A tribute in honor of this landmark took place in the frame of this year’s SPS IPC Drives show in Nuremberg, Germany. Jürgen Welker, Divisional Director of Control System and Service at KOCH, represented the company in Nuremberg to accept the official membership certificate with accompanying award. He explains the reason for joining the ETG as follows: “Beyond the high quality and

efficiency, the individuality we gain differentiates our packaging solutions. We have benefitted from the openness and flexibility of EtherCAT for quite some time, and have recently started to work with EtherCAT P as well. Top ten winners of the India leg will be off to Kuala Lumpur to represent India at the Castrol-Tata Motors Global Skillfest 2016. This announcement was made at the recently concluded award ceremony of the India leg of this competition. The Castrol-Tata Motors Global Skillfest is a unique competition launched in India in 2014 by Castrol India Limited and Tata Motors Limited for all service advisors of Tata Motors business. As part of the contest, participants are assessed on workshop process, vehicle diagnostics, soft skills and safety awareness. Encouraged by the overwhelming success of the India event, the competition went global in 2015. The 2016 India leg of the competition saw 1,300 service advisors from all Tata Motors’ commercial vehicle dealerships in India compete in a three-stage competition over three months. Rajesh Das from Jamshedpur won the top honors at the India event and he, along with the nine other winners, will be competing with international finalists from Tata Motors workshops worldwide, to select five global champions. Speaking at the awards

ceremony in Mumbai, Mr. Omer Dormen, Managing Director, Castrol India Limited, said, “Castrol’s partnership with Tata Motors goes beyond just providing pioneering technology products and outstanding service support. Seco expands offering of tooling systems Seco Tools continues to develop solutions that keep pace with the natural progression of the metalcutting industry. Two of the company’s latest tooling systems that set new standards in precision and performance are the EPB 5831 Slim Hydraulic Chucks and the ER-to-Combimaster™ holders. Seco has expanded its line of hydraulic chucks to include the new EPB 5831 with a slender profile that makes it easy to perform semi finishing and finishing operations in confined spaces such as narrow mold cavities. In addition to their slim designs, the chucks are available in long projection lengths of 150 mm and 200 mm to reach deep into workpiece cavities. These new hydraulic chucks use high pressure and a single pressurized screw to uniformly grip small-diameter cutting tools. This secure clamping results in extreme precision and high repeatability along with a run out of less than 5 µm at 3xD for excellent surface finishes.

The EPB 5831 accommodates 6-mm, 8-mm, 10-mm and 12-mm tool diameters, and with the use of reduction sleeves, the chuck holds various shank types and diameters. For example, with a reduction sleeve, the 12-mm hydraulic chuck can hold 3-mm, 4-mm, 5-mm, 6-mm, 8-mm and 10mm tools. The chucks are available in HSK-A63, HSK-A100, BT 40 and Seco-Capto™ C5 machine side connections. Seco’s new ER-to-Combimaster holders bring ease of use, stability and unlimited possibilities to multi-tasking machines. This unique system

combines ER taper, ER clamping nuts and a ball bearing interface that allows for unmatched tool positioning and tightening during setup. Highly adaptable, the ER-to-Combimaster tooling system performs face, side and disc milling operations via insert-based milling cutters, as opposed to solid end mills. This allows for higher material removal rates due to larger cutting diameter capacities. Plus, the system’s compact design with short overhangs saves space in the machining area for improved safety and reliability.

Dormer Pramet develops new range of tools Dormer Pramet’s new spot weld drills have been specifically designed for drilling out spot welds to release steel panels and sheets. A number of standard sizes are available to suit common spot welds found in the automotive and trailer repair industry. Manufactured from high speed cobalt (HSS-E), the A723 drill, which has a bronze surface finish, offers high hot hardness to retain a sharp cutting edge under extreme conditions. A special lip and spur point geometry provides positive centering, while the sharp outercorners cut the softer material around the spot weld. The drills, launched under the company’s Dormer brand, feature a strong web for additional strength and improved penetration in tough

conditions. Their short flute also gives stability when hand held drilling thin panels and sheet. Dormer’s High Speed Steel (HSS) sheet metal drills are available in a number of standard sizes to suit common rivets, screws and bolts. Suitable for drilling thin sheet steel and panels, the A123 range features a 120° point geometry with a short flute to provide easy penetration and rigidity in portable applications. No body clearance further increases stability during drilling and breakthrough to give

superior hole quality. Its thin web at the point provides excellent self-centering properties, while its steam tempered surface improves performance and reduces the chance of built-up edge. A double ended version (A119) is also available. As part of the launch, several new sets have been added. This includes a ‘compact drill’ set (A087) featuring 19 popular sizes of its TiN coated A002 jobber drill for general purpose drilling, as well as a 19 and 25 piece set containing

the A108 HSS quick spiral jobber drill for stainless steel (A188). Hypertherm announces Rotary Tube Pro Tube Cutting Software Hypertherm recently announced the release of Rotary Tube Pro™, software that makes it easier to design and cut tube & pipe parts with no 3D CAD experience required. The software features a parametric design interface that allows main tubes and side-wall cutouts to be added from a list of pre-defined shapes. Alternatively, users can add tubes and cutouts directly from a CAD program. This flexibility means fabricators and manufacturers can enjoy greater productivity by increasing programming speed, and improving cut quality for improved fit-up with fewer secondary operations. The software also includes an optional rotary bevel interface provided with bevel cut charts based on True Bevel™ technology, which greatly reduce bevel setup time. Rotary Tube Pro software

includes more embedded cut process expertise in the NC code than other tube and pipe software. By drawing on years of research and development, Hypertherm software developers were able to deliver optimal outcomes based on factorytested and proven job parameters including leads, separations, kerf, feedrate, and cutting techniques. MathWorks introduces Powertrain Blockset MathWorks announced Powertrain Blockset, a new product that supports automotive and controls engineers in their powertrain modeling and simulation efforts. Powertrain Blockset provides fully assembled reference application models of gasoline, diesel, hybrid, and electric powertrains. It includes a component library for simulating engine subsystems, transmission assemblies, traction motors, battery packs, and controllers. Powertrain Blockset also includes a dynamometer model for virtual testing. Powertrain Blockset provides a standard model architecture that can be reused throughout the development process. The other clear shift is awarding greater importance to life-cycle costs as opposed to just the cost of purchase.

Sparkonix has had a long association with the IMTEX Show. Out of the 17 IMTEX Expos so far, Sparkonix has participated in every expo, barring just one year. The upcoming, 18th in the series, IMTEX 2017 is very special for us. We have two big launches lined up for the show – the CNC EDM Drill and introduction of Industry 4.0 solutions through our new software business unit. In addition to these, we are also introducing a range of customised tyre mould EDMs that will open new opportunities for mould makers in India.

The market for tyre moulds is rapidly expanding and mostly dominated by suppliers from China.

Sparkonix to launch CNC EDM Drill, Specialised Tyre Mould EDMs & Industry 4.0 solutions at IMTEX 2017 Q. How do you see the domestic market for Electric Discharge Machines evolving in near future? Like in case of many other products, India is a very diverse market when it comes to EDMs. On one end of the customer spectrum, there are thousands of small one man job shops, while on the other side there are large, multi-national companies. Each segment has its own unique needs, demands and expectations. At Sparkonix, we have evolved to serve every company, small and large, by creating unique products that match their specific needs and expectations. It also means, in the Indian market, there is a demand for all kinds of EDMs, starting from the very basic 25 A microcontroller based EDMs to the highly advanced CNC EDMs. But clearly, in the last few years the demand is shifting to larger models, more advanced controllers with faster performance. In line with this trend, Sparkonix is launching its CNC EDM Drill at IMTEX to be held in January 2017.

Innovations in centerless grinding machine & its operations

C

enterless Grinding operation is a mass production process in which cylindrical components are ground without reference to center. This operation is used as the final process in majority of the components where the tolerances and the quality parameter are stringent. The grinding process is basically designed for mass production. As the cost of manufacturing is increasing, the users are trying to extract more & more production from a grinder in order to lower the cost per piece. The user feedback and experiences highlighted the problems faced during day to day work, and solutions need to be implemented for future expansion projects and existing machinery. Below are some suggestions, to improve the quality level and productivity, while bringing down costs in Centerless grinding: • Land costs are at an all-time high, which necessitates the reduction of machine foot print and floor space dedicated to a single machine.

• In any centerless grinding operation, the major non-productive time is the dressing time. Hence, a method needs to be devised so that the dressing time also can be used productively. • As the working cost is increasing, more automation is required so that an operator can run more than one machine. • With cost of power increasing all around the world, more energy efficient motors should be explored. • The fuel prices are increasing at a phenomenal rate and it is essential to produce fuel efficient vehicles. This calls for components with higher quality standards and a need to explore different materials to reduce vehicle weight. Consequently, machines with capability to grind these components efficiently need to be devised. To resolve the above issues, our engineers did brain storming and devised various options: 1. To reduce the floor space there should not be any compromise in terms of the rigidity and stock removal capabilities of the grinder. We designed a grinder similar in size to our smallest model. At the same

time, we increased its rigidity by adding weight to make it equivalent to our bigger sized model. The center of gravity was kept constant at the working area so that the vibrations would always be at that point. The vibration analysis was conducted to ensure that it was maintained at a very low level. 2. Total Usage Time = Productive Time + Non-Productive Time (Dressing Time) The challenge for us was to convert the non-productive time into productive time. To achieve the same, we designed a diamond roll dresser for the machine. The CNC controls were programmed in a manner that when the dressing is done on the wheel, grinding of the component is also in process. Therefore, the total usage time is now equal to the productive time. This enables the customer to grind more components. The savings was substantial in terms of productivity. 3. Working Cost = Running Cost (Power + Employees + Overheads) + Consumables (Hydraulic Oil + Coolant + Grinding wheel + Regulating Wheel + Diamond Dresser) To reduce the working cost of a machine, it is important to reduce all the

We procure the motor such that during idling time of grinder in each cycle it would draw very low current, while providing full torque during the grinding process. Such motors have rating of Eff 1 or better. The other options include soft start for grinding wheel motor or Variable Frequency Drive for regulating and grinding wheel motor. These options avoid peak current required for start-up of the motor. b. Employees Cost: Machine automation is designed in such a way that the operator can run more than one machine at a time. In mass production plants, the focus is to have one skilled person to look after the setting and inspection of finished components for all grinders. Loading, unloading and other routine operations are done by unskilled employees. CNC options also reduce the operator intervention to a large extent and thereby reduce the cost. Quality Parameters are a combination of Size Tolerance, Roundness, Cylindricity and Surface Finish. We use Precision Linear Guideways to achieve practically friction free movement. This enables the slide to move with high accuracy, as close as 0.25 microns and helps in maintaining size in close tolerance. To achieve roundness in 1 to less than 1 micron, it is necessary to have rigid spindles and vibration free grinding. ow well a vehicle handles on the road is not just a question of the spring system and vibration damping. Shock absorbers ensure travel comfort and also contribute tremendously to a brand’s image. Prior to series production, the vibration absorbers are subjected to a wide range of tests. Shock absorbers, often also known as vibration absorbers, are used to collect the vibrational energy of moving masses and convert it into heat. Test rig requires efficient safety technology The test rig that stands just before the final inspection area at a well-known German car manufacturer measures around two by two metres at ground level and is around three metres high. Once the safety gates are closed, a multi-stage test and simulation program begins, based exactly on the customer’s requirements. Two motor-driven spindles contract the shock absorber; the massive eccentric on the lower part of the rig is set in motion. Controlled by proprietary software, the rig now simulates on-road use with a variety of speeds, hubs, gas pressures, vibration forces and frequencies. This is where it gets hard and fast: forces of up to 40 KN are exerted; sensors regularly measure the absorber’s reaction, the gas pressure and other relevant parameters. The item under test must meet the stipulated performance features even under extreme conditions; obviously it must neither squeak nor creak. The software displays progress clearly on the central operator panel; at the end of the test series, all measured data such as speed, load, friction and absorption are also displayed. “Based on these results the manufacturer makes corrections and fine adjustments to the valves, for example, or changes the oil pressure”, Jan Gröpler explains. The housing width of the base unit is only 45 mm. There are still 20 safe inputs available, up to eight of which can be configured as non-safety-related outputs, plus 4 safe semiconductor outputs (each with PL e). Plasma is a thermal, very hot, electrically conducting gas, from positive and negative ions, electrons and excited and neutral atoms and molecules. In physics, we often talk about the 4th state. As the plasma gas a monatomic argon or diatomic hydrogen, nitrogen, oxygen gases and air can be used. The plasma gas is ionized and dissociated by the energy of the plasma arc. By a recombination of atoms and molecules outside the plasma jet of the system, plasma rapidly releases the received energy and enhances the effect of thermal plasma beam on the machined object. For the cutting process, a pilot arc between the cathode and the nozzle is first ignited by means of high voltage. This weaker energy pilot arc prepares partially, by ionizing, the path between the plasma torch and the machined object. By touching of the pilot arc and

Technical Tips for Better Plasma Cutting Over the years, the air plasma arc process has been greatly refined so that plasma provides good quality cutting, gouging and piercing at very high speeds for a much lower cost. This cutting process is truly perfect for many industries. Plasma arc cutting is a process where an open arc can be constricted by passing through a small nozzle, or orifice, from the electrode to the workpiece. Although the technology behind the plasma arc may seem complicated, the process itself is very easy to learn and perform. Plasma - A Cut Above Oxyfuel 1. While oxy-fuel was the most common method of cutting carbon steel in the past, plasma cutting is gaining favour because it provides numerous advantages. Plasma cuts faster than oxyfuel; a pre-heat cycle is not required; the kerf width (the width of the cut) produced is small; and, it has a smaller heat-affected zone, which prevents the surrounding area from warping or damaging paint. 2. In addition, plasma cutting can be used on any type of electricity-conducting metal (the oxy-fuel process cannot cut stainless steel or aluminium). Moreover, plasma cutting is a cleaner, less expensive and more convenient method of metal cutting because clean, dry air is used for most plasma cutting applications. 3. A properly installed air plasma arc cutting setup is safer than oxy-fuel gas cutting. This is because there is a chance of flashbacks and the danger of flammable gases in exposed hoses with oxy-fuel torches. 4. Plasma cutting is easier for hole piercing due to the plasma jet. The plasma jet is the swirling force of air around the arc, in combination with the arc

attachment, which focuses the heat into the metal. In addition, plasma arc piercing does not require the metal to be preheated, which saves production time. The plasma jet also makes for a better choice when cutting stacked materials. Plasma Cutting Applications The plasma process can be used to cut any material that is a good electrical conductor. Unlike chemical cutting, it can be used on any metal for applications such as stack cutting, bevelling, shape cutting, gouging and piercing. Plasma cutting can be successfully performed on a variety of material sizes as well. Plasma can be used to cut anything from thin gauge aluminium to stainless and carbon steel up to several inches, depending

upon the power of the cutting machine. Some Details of Plasma Torches There are three variables that determine torch performance. They are cut height, cut speed and voltage. These three variables are not independent, if the speed or height change, the voltage will change. In fact, if any of these three variables changes, the others will also change. This relationship is what allows the Torch Height Control to work. As the part is cut, the metal may warp and rise up off the table as it gets hot. When the metal warps up, it gets closer to the torch. This will result in a decrease in voltage. See the image below. When the system senses this decrease in voltage, it can raise the torch up to compensate for the warping metal. Automatic Torch Height Control When a cut is started, the torch is held at the cut height. (left) If the metal heats up and warps up, the distances from the torch tip to the metal decreases. (Right) This will result in a decrease in volt- age.

Why VL Series from EMAG represents the modern approach to turning The VL series greatly expands the number of possible applications of the machines.

ertical production machines are EMAG’s territory. It all began with the VSC series, which laid the foundation for the successful machine concept of the vertical pick-up turning center. There are now five versions of the VL machine to cover the widest possible range of parts. The smallest machine is the VL 2, designed for chucked parts with a diameter of up to 100 mm. It is followed by the VL 4, VL 6, and VL 8 machines which allow for an increase of 100 mm in diameter with each model increase (see image). These additional models allow the VL series to cover workpieces up to 400 mm in diameter. Each VL machine is equipped with a tool turret with up to twelve (driven) tools for the machining of chucked parts. This turret is exceptionally dynamic; it’s very fast indexing cuts nonproductive time to a minimum, which in turn reduces cycle times. The machines can also be equipped with a Y-axis in the turret for the machining of complex

shapes. This greatly expands the number of possible applications of the machines. The fifth machine in the set is the VL 3 DUO with dual spindle. VL 3 DUO The VL 3 DUO is the first dual-spindle machine in the VL series. Its parts capacity places it between the VL 2 and VL 4, allowing high-productivity manufacturing of chucked parts with a diameter of up to 150 mm. It’s no coincidence that the majority of transmission gearwheels fall into this size category. Every aspect of the VL 3 DUO has been designed for highvolume production, which makes it the ideal solution for the machining of gear blanks that have to be churned out by the millions. The VL 3 DUO is pure performance. Including the parts storage unit, the VL 3 DUO has a footprint of no more than 13 square meters. That space houses the automation system, the parts storage unit, and two complete machining areas, each with its own working spindle and its own 12-station tool turret. This machine is ideal for production in two clamping operations – machining both sides of a workpiece in OP 10 and OP

TrackMotion The TrackMotion automation system has been specially designed for modular machines and drastically simplifies the connecting of multiple machines. The example of the VL 3 DUO makes this very clear. The TrackMotion automation system is made up of two components: a track, which is a kind of rail routed behind the work area of the machines, and the TransLift, a gripper system that runs along on that rail. This NC gripper, which is programmed directly through the machine’s control, provides the transportation of parts between the machines, as well as to and from the storage unit for raw and finished parts. The gripper has a Z-axis so it can also store the parts three-dimensionally, on top of each other, in stackers. This allows a huge number of parts to be stored in a very small space. The gripper also functions as a flip-over unit, turning the TrackMotion into a genuine all-purpose solution for the automation of modular machines. For over twenty-five centuries it’s been used to plow fields, build bridges, cook food, and wage war. Without iron, the Industrial Revolution would have gone nowhere, we would have no trains, automobiles, or machine tools today, and mankind would still be an agrarian society. It is quite simply the most important metal in history. There’s a newcomer to this metal family, though, one that’s making manufacturers take notice. As automakers strive for increasingly fuel efficient and environmentally friendly vehicles, they’re turning away from traditional iron favorites such as gray and ductile iron (GCI and DCI) to compacted graphite iron, or CGI. Also known as vermiculate graphite iron, CGI’s mechanical attributes meet or exceed its counterparts, sometimes drastically so. Unfortunately, CGI is also more difficult to machine, requiring cutting tools both tough and wear-resistant. And because of the continuing call for cost-effective machining solutions across all manufacturing industries, these tools must also offer a low cost per part and predictable tool life. For face milling applications, that tool is Mill 16™ The advantages of CGI “Compared to cast iron, CGI has lower weight and greater strength, and is ideal for components that are exposed to both thermal and mechanical stresses like engine blocks and heads

We developed Mill 16 as a best in class face mill not only for CGI, but for all types of cast iron, which remains a popular choice for gear boxes, housings, pump bodies, and other components used in the automotive, agricultural, and heavy equipment sectors.” Mill 16’s unique strengths The Mill 16 has a fine-pitch and medium pitch cutter body equipped with an innovative single-screw, wedge-style clamping system. This reduces time spent in the tool crib setting the tool and assures rigid, no-fail tool placement. Each pocket on the cutter body is numbered, as are each of the insert’s cutting edges, assuring maximum

accuracy and ease of use when indexing to a new cutting edge. The heart of the Mill 16 is an octagonal, double-sided insert with 16 effective cutting edges, providing the lowest tooling cost per part possible. The face of each cutting edge contains an aggressive chip-breaker for positive cutting action and increased chip flow. The wedge clamp on either side of the insert’s top face is likewise chamfered to improve chip evacuation. Mill 16 is available in cutter diameters ranging from 2 in. to 10 in. (50 mm to 250 mm). Kennametal has rated the maximum axial depth of cut (Ap1) at 5.5 mm (0.216 in.), although depths to 9 mm (0.35 in.) or greater are achievable, an important consideration where casting variation is a concern. Due to the cutter’s low cutting forces, up to 100% radial cutter engagement is possible. All cutters have internal coolant supply capability. The carbide is new as well. Kennametal’s grade KCK20 is a PVD AlTiN/AlTiCrN multilayer coating bonded to a wear resistant substrate which provides an average tool life of 30% greater than comparable TiAlNcoated grades. A wide assortment of insert edge preps, geometries, corner radii, as well as a number of complementary grades assure the Mill 16 is a top performer in a variety of machining conditions, from heavy roughing to semi-finishing and, because of the insert’s integrated wiper facet, fine finishing to Ra 3.2 μm or better. Customer field tests have shown consistent and positive results. During a dry machining operation on a ductile cast iron plate using Mill 16, feed rates were increased by 41% and tool life doubled tool. A gray iron transmission case was

machined at a feed rate of 0.39 mm per tooth (0.015 in.) and cutting speed of 208 m/min (682 ft/min), leading to reduced spindle loads compared to the legacy tool and slightly improved tool life. Metal removal rate and tool life on a water pump housing was more than doubled by switching to Mill 16. There are more examples. Campos says he’s worked extensively with automakers and their suppliers, and in all cases the Mill 16 outperformed his competitor’s cutting tools. “We have cutting force dynamometers. We take videos. We run head to head tool life tests. For us to stand up and say we get 20% better tool life or 50% more metal removal than our next competitor, you can be certain it’s true. Embedded grinding cycles include OD/ID Plunge/ Multi-plunge, Plunge with inclined Axes, Oscillating Plunge/Multi-plunge, Cylinder Traverse, Complex Profile Traverse, Taper Traverse, Oscillating Shoulder, Shoulder Traverse and Shoulder Cylinder Blend. In 2015, the company took delivery of a Haas VM-6 vertical machining centre, which has allowed Chiaro engineers to reduce machining set-up times, and more easily machine a wide variety of different size parts. Based near the industrial capital of Italy, Turin – self-proclaimed City of the Automobile – privately owned specialist-engineering company, Chiaro Macchine Speciali, is perfectly located to serve industry heavyweights, such as Magneti Marelli and Webasto. Andrea Beltramo and his colleague, Khalid Mahmood, are the Chiaro engineers responsible for the company’s Haas CNC machine tools, one of which is a VM-6 mould-making machine. “We bought the Haas because we wanted a large, solid machine,” says Ing. Mahmood. “And, it’s precise and versatile. We don’t make parts in large numbers; most of the test systems and machines we build are one-offs, but we do need versatility. The Haas VM-6 table, with its X and Y T-slots, gives us the ability to quickly and easily mount parts

of different sizes and shapes.” Speed and quality control

“We do all our planning and design in-house,” adds Ing. Beltramo, “so it’s important – for speed and quality control – that we can make our own parts, test them, and make changes as quickly and efficiently as possible.” A typical Chiaro test system could be, for example, one designed to check fabricated automotive exhausts before they are fitted to vehicles on a line. Ing. Beltramo explains: “We’ve designed and built a fully automated machine that allows our customer to check the silencer of an exhaust system for leaks. It will be located beside a production line, so it has to be designed

to minimize the possibility of set-up errors and, very importantly, it has to accommodate a variety of different model variations without any trouble or delays. “Before the Haas VM-6 arrived, we already had a Haas TM-2 Toolroom Mill, which we use for small, one-off parts. So, we already knew the Haas control, which meant we were able to start working the new machine without the need for much additional instruction. We did a very short course, and that was it!” “We’re extremely happy with the VM-6,” says Ing. Mahmood, “and I know the company owner is, too. We got the machine we needed to be able to improve the way we make parts in-house. It has made a significant difference.”

Primo system helps SuMax Enterprises to reduce part set-up time Installation of a Renishaw Primo system with Primo Radio Part Setter and Primo Radio 3D Tool Setter has helped the company reduce part set-up time by 90% and eliminate scrap caused by machining

M

aintaining the wall thickness of pump bodies and reducing the part setting time for manufacturing steering worm shafts is an important task for SuMax Enterprises Pvt Ltd, situated in Pune, India. It was made easy following installation of a Renishaw Primo system with Primo Radio Part Setter and Primo Radio 3D Tool Setter which has helped the company reduce part setup time by 90% and eliminate scrap (previously 12%) caused by machining. SuMax Enterprises was established in 1979 to facilitate additional capacity to manufacture different products for its parent company, Vijay Engineering, a manufacturer of tooling systems and high-precision parts. Initially using conventional lathes and milling machines, SuMax supplied tooling, fixtures and gauges for checking components which directly contributed to Vijay’s product development cycle. In 1998, as a result of customer demand, SuMax started manufacturing components for tractor manufacturer John Deere. Today, SuMax has 65 machines, of which 35 are CNC machines used to produce high precision parts for automotive, machine tool and other industries. The company has the capacity to manufacture 100,000 components per month.

quality components focussing only on the manufacture of precision parts where a machining accuracy of ±10 microns is required. Manufacturing capabilities include turning, milling, broaching, cylindrical grinding and surface grinding. Inspection is carried out using a co-ordinate measuring machine (CMM). “During evaluation of a CNC machine, a trial on one of our critical components was conducted at a machine tool supplier’s facility and there for the first time we saw part setting being done using one of the Renishaw probes. We found it very useful and were convinced to adopt this technology while manufacturing our parts,” said Managing Director of SuMax Enterprises, Mr Rajesh Suttatti. Pay-as-you-probe

Renishaw engineers advised which probe would be suitable for SuMax based on the application requirement. Using a Primo system has helped SuMax to increase machine utilisation time, eliminate scrap and reduce the time consuming tool setting process. The Primo system was installed on a machine used for the precision machining of pump body castings and steering worm shafts. In the case of the pump body casting, establishing a datum edge accurately to avoid wall thickness variation was critical. Previously the rejection rate due to variations in wall thickness had been 12%. Using the Primo system provided an automated part setting capability that was accurate and reliable, completely eliminating rejections of this kind. While machining the steering worm shaft, the dimension from the edge of the groove to the centre of the thread has a tolerance of ±0.1 mm. The start point of the thread in relation to the groove and orientation of the slot is critical. After threading is completed on the CNC lathe, the operator uses a rotary table to position the shaft prior to milling the slot on a vertical machining centre (VMC). This part setting used to take 15 to 20 minutes whereas the actual machining time was five minutes. By establishing the orientation automatically, the Primo system eliminated a complex manual setting operation and reduced setting time to just two minutes. For both of these applications, inspection following the machining process indicates that process variation has been eliminated – a major advantage of the Primo system. “Without the probe the operator has to find edges and calculate the mean value to come to the centre. It is a process in itself and is a job which can be done by an experienced person only. If it has to be done with a trainee or inexperienced person, then there is no alternative to Primo. He has to just call a code to find out the width of the part so as to come to the centre. It is a very simple process which any operator could pick up within 10 minutes,” said Suttatti.

Without the probe the operator has to find edges and calculate the mean value to come to the centre. It is a job which can be done by an experienced person only. My Life’s Goals

Aim & Ambition: Sparkonix was founded in 1968 with an aim to develop and bring world-class technology to Indian market. Having taken over the family business, the core purpose of the founders continues to be at the center of everything we do. I am committed to drive the business with the same ethos and values. My ambition is to take the brand Sparkonix global and manufacture products which will always be the benchmark for quality machine tools. Vision: To give the best of myself in every task that I take up, whether it is in my business or social initiatives. Social Goal: Being an ardent sports person, I have observed that there is no dearth of young sports talent in India. I help young, talented players to get access to best of the amenities & other support to ensure they continue to excel in their respective game. Business Goal: I have a simple and singular goal in business - to ensure 100% customer satisfaction. I want Sparkonix’s customers to remember us not only as a good product company, but also the one which is committed to their success in every respect. I always ensure that our Sales team does not give false commitments to customers just to achieve their numbers.

My Leisure Choices Favourite Tourist Spot: Goa & my family home in a small village at Konkan are my favourites. On a holiday, I like to be away from the crowd. I am not a sight seeing person and prefer to enjoy one destination at a time. Sports I Love : I have been playing Tennis for quite some time and love the game. Even when I am travelling, I carry my racket and try to play the game at local tennis clubs. Long route road trips on my bike is also my passion.

Ask my Taste Buds Favorite food: Home cooked Maharasthrian food is my favourite. Occasionally, I also like to munch on Chinese preparations, done in Indian style. Favourite Drink: When in Goa, I enjoy my Beer.

In Awe of I Admire: I admire politicians. They have great capacity to withstand all sorts of pressures with an almost unbelievable stamina to travel and interact with masses.
