ExxonMobil showcases its range of hydraulic oils and grease at IMTEX 2017 ExxonMobil Lubricants Private Limited participated at the 18th Indian Metal-Cutting Machine Tool Exhibition (IMTEX). Supporting the Make in India initiative, ExxonMobil organized a National Manufacturing Symposium at IMTEX to engage with its audience from the manufacturing segment. Recognizing the challenges of access and affordability faced by the manufacturing sector the company launched small packs of Mobil Nuto H oil series specially designed to meet the needs of small and medium manufacturers. IMTEX 2017, a flagship event for the Indian metal cutting industry is being held from 26th January to 1st February 2017 at the Bangalore International Exhibition Centre (BIEC) in Bengaluru. ExxonMobil harnessed IMTEX as an ideal platform and organized a National Manufacturing Symposium which focused on innovation and lubrication solutions to make in India. ExxonMobil demonstrated how the use of their lubricants can help in advancing productivity and preserving machinery life cycle. The company showcased its offerings for plastics, machine shop, and the food industry and demonstrated its #Ask for the Grease offer at the seminar. Micromatic Machine Tools’ which recently entered a partnership with ExxonMobil also attended the symposium along with key customers. shops are the driving engine of the manufacturing industry (in the SME space). However, costs and access are among the larger inhibitors to progress. More often than not, these SMEs are limited to self-funding and are not equipped with adequate machinery or materials. Among them, lubricants make a significant difference to the performance and overall productivity. Given that low operating budgets have always been a challenge for SMEs due to which they fail to acquire better quality lubricants, ExxonMobil has recognized the requirement for making its offerings affordable and accessible to the SME sector. Therefore ExxonMobil has customized the packaging for its Mobil Nuto H – the most recommended oil for machine tools. The company has introduced Nuto H in pack size of 5L, 20L, and 50L which was earlier only available in a standard pack size of 208 L; now making it easy and convenient for SMEs to buy, optimize the lifecycle of their machinery and advance their productivity. “Ever since the launch of the Make in India initiative, the manufacturing industry is being seen as enabling progress

and development, and we at ExxonMobil are keen to participate in this growth story. IMTEX is an ideal opportunity to address and engage with key stakeholders from the manufacturing industry, all at one place as well as be able to showcase our specialty offerings which can benefit customers at large. We are optimistic about the future of the industry and are keen to bring the best suited solutions across industry practices”, said Mr. Imtiaz Ahmed, Asia Pacific Mobil SHC Brand Manager, ExxonMobil Lubricants Private Limited. ANCA launches TX7 spindle speed increaser The new Spindle Speed Increaser enables customers to easily grind Polycrystalline Diamond (PCD) tool blanks, allowing for greater speed and efficiency. Available as an accessory to the TX7 or TXcell, the Spindle Speed Increaser can spin wheels at speeds up to 42,000 revolutions per minute (RPM), catering for very small diameter grinding wheels. Duncan Thompson, ANCA Product Manager said: “Our customers wanted the flexibility to use grinding wheels of under 10mm diameter, so we have introduced the new Spindle Speed Increaser to meet this need. Getting the right wheel surface speed is a critical factor in efficient grinding applications and this new accessory will enable our customers to create

high quality tools across an even bigger range of applications. As the name implies, its geared mechanism increases the main machine spindle RPM to a maximum of 42000 RPM. Conveniently, the speed increaser can be changed out automatically in the same way as a regular wheel pack. This means it can be used in

conjunction with other grinding wheel packs facilitating a wider range of grinding operations.” In the example of a PCD tool blank preparation, a standard wheel pack and RPM can be used for typical operations such as fluting and relief, while the speed increaser accessory can be used to grind the smaller PCD pockets. This means

all operations only require one machine setup to manufacture a completed tool, saving time and increasing efficiency. To complement this, ANCA provides dedicated PCD pocket software that allows the user to quickly and easily define PCD pocket geometry on a given tool. Duncan continues: “The spindle speed increaser combined with the PCD pocket software is just another option for you to consider new ways to enhance the opportunities for getting maximum value out of your machine tool investment.” The spindle speed increaser is available as an accessory on new or existing TX and MX range of machines. It requires no special changes to a standard TX7 or TXcell, adapting directly into the main spindle’s big plus taper system.

Renishaw and Dassault Systèmes pool expertise for integrated AM experience

Renishaw is collaborating with Dassault Systèmes, a world leading 3D modelling, simulation and industrial operations software provider, as part of its commitment to provide and enhance software for metal additive manufacturing (AM). Users of Dassault Systèmes 3DEXPERIENCE platform applications can now design, optimise, simulate and set up AM builds directly for production on Renishaw’s AM systems, which build 3D metal parts using laser powder bed fusion technology. Dedicated CATIA applications

include a range of tools to develop and perform topological optimisation of parts. DELMIA is employed to generate the process from build set up to generation of the necessary laser paths (scan paths). Simulation of the entire AM build, including stress analysis and distortion prediction, is carried out in SIMULIA. Both Renishaw and Dassault Systemes have software which is accessible to authorised third parties and this played a key role in the col-

laboration. It ensures the laser paths (scan paths) generated by DELMIA are optimised for Renishaw metal AM systems and produce the best quality builds. This open ecosystem ethos enables collaboration with other experts working towards the common goal of creating a streamlined AM software experience. “The 3DExperience platform coupled with QuantAM enables parts to be produced accurately from the outset, which is of tangible time

and cost benefit to users. It marks the beginning of many enhancements we have in the pipeline to improve the AM user experience and streamline the front-end of the manufacturing process,’’ explained Stephen Anderson, Renishaw’s Director of Group Software. This process control software is part of Renishaw’s wider mission to provide end-to-end solutions for innovative manufacturing and support the managed integration of AM into the production workspace. Renishaw has a heritage of developing software programs for its metrology and healthcare products, where accurate measurement of complex parts & verification against CAD models are critical. By collaborating with Dassault Systèmes, and other experts in their fields, Renishaw seeks to foster an environment where the best software tools can be advanced for AM users.

Hoffman Group announced full slot milling in steel The new GARANT MasterSteel SlotMachine from the Hoffmann Group is a solid carbide roughing end mill which achieves high feed rates when slot milling from solid in steel. The innovative knuckle form profile produces extremely compact swarf. Therefore, the Hoffmann Group was able to construct the milling cutter with five cutting edges. As a result, at a constant feed rate per tooth the new five-edge end mill achieves 25 percent higher process efficiency than a classic four-edge end mill. Thanks to the innovative knuckle form profile, the cutting pressure is lower and higher feed rates can be obtained with a constant load. Due to the compact chips and the lower cutting forces, the new GARANT MasterSteel SlotMachine highperformance end mill is particularly suitable both for milling deep slots from solid and also for machining delicate components.

Based on its unusual geometry, the new GARANT MasterSteel SlotMachine solid carbide end mill produces chips that are very short, very fine and particularly tightly rolled. These are easily cleared by the flat chip-breaker recesses. The directional chip discharge increases the process reliability, the extremely sturdy core diameter the tool stability. The GARANT MasterSteel SlotMachine permits plunge angles up to ten degrees. The cutting edge design includes honing to minimise the risk of break-aways. The ultra-fine grain substrate greatly increases the resistance to breakage; whilst the enhanced coating also optimises the wear characteristics and reduces the rate of heat input. The unequal spacing ensures a smooth cutting action. The new GARANT MasterSteel SlotMachine solid carbide end mill

extends the GARANT MasterSteel product range, which currently includes the existing classic four-edge end mills and also the GARANT MasterSteel PickPocket universal end mill plus two solid carbide drills. With these the Hoffmann Group offers state-of-the-art high-performance tools for every application. The GARANT MasterSteel SlotMachine achieves a feed rate per tooth up to 0.1 millimetre at a cutting depths up to twice the tool diameter (2xD). It is avail-

able with cutter diameters from 4 to 20 millimetres and can be ordered immediately both from the Hoffmann Group eShop www. hoffmann-group.com and the usual sales channels.

Hypertherm announces launch of FlushCut consumables Hypertherm, a U.S. based manufacturer of plasma, laser, and waterjet cutting systems, announces the release of FlushCut™ consumables for select Powermax® air plasma systems. Available for Powermax105 and 125 systems, the consumables provide users with the ability to cut closer to base materials than ever before. FlushCut consumables feature an angled nozzle bore that delivers the plasma arc at a 45 degree angle ideal for challenging removal applications. Instead of locating the nozzle opening at the tip as is typically done, the FlushCut nozzle orifice is located on the side. This essentially bends the plasma arc, causing it to exit the torch at an angle nearly parallel to the workpiece. As a result, Powermax users can cut closer, or more flush,

to the base metal than ever before, significantly reducing grinding work and increasing the opportunity to reuse lugs and attachments. The new flush cutting process is helpful for a number of applications including jobs that require the separation of two metals. The consumables allow users to more easily remove lugs, temporary weld supports, and pad eyes without damaging the base material holding the piece in place. In addition, the

flush cutting process simplifies the cutting of weld access holes in I-beams, and also makes it easier to remove bolts or other parts from metal plate. For more information please visit www.hypertherm.com/ FlushCut. “Strong investment in research and development along with a drive to continuously innovate has led our engineering team to develop a truly groundbreaking consumable design,” said Brenda Mahoney, a

product manager for Hypertherm torch and consumable products. “This new process has the potential to save companies a substantial amount of time while reducing operator fatigue and increasing safety on the jobsite.” The introduction of FlushCut consumables is just one more example of how Hypertherm is helping customers address challenging metal cutting and removal applications. The company’s engineers have developed numerous torch and specialty consumable options including consumables for gouging, extended reach cutting, marking, and fine feature cutting.

The reduction in income tax to 25% is a positive step towards development of the MSME sector and enhance their production capacities. Machine tool industry is the backbone of MSMEs. The Indian Machine tool Industry has around 1000 units engaged in the production of machine tools, accessories/attachments, subsystems and parts. Of these, around 25 in the large scale sector account for about 70% of the turnover and the rest are in the MSME sector and this sector stands to benefit a lot from this budget. The ministry’s move therefore will eventually give an uptick for the machine tool industry business. Throwing light on the budget, Mr. P.G. Jadeja, President, IMTMA said, “the customs duty reduction from 7.5% to 2.5% on three critical components (CNC systems, ball screws and linear motion guides) has been extended to all CNC machine tools under HSS code 8456 to 8463. This will have a direct bear-

ing on the machine tool industry and enhance its development.” The setting up of the next phase of ‘Skill Strengthening for Industrial Value Enhancement’ (STRIVE) at a proposed budget of Rs.2,200 Cr in 2017-18 and 100 India International Skill Centres across the country will ensure availability of skilled manpower for the industry. The increase in budget outlay for defence sector will leave the country with more funds for modernization and create rooms for investments in the defence sector. The budget proposal to commission railway lines of 3,500 kilometres and identification of 2000 kilometres coastal connectivity roads also bodes well for capital goods manufacturing. Affordable housing has been a longstanding demand of the real estate sector and granting “infrastructure status” to this segment will boost construction activity and raise the demand for construction equipments and machinery. IMTMA recently organized its flagship exhibition ‘IMTEX and Tooltech’ in Bengaluru. The exhibition showcased the machine tool industry’s potential of design,

innovation and sustainability across several product lines. This was well reflected by major exhibitors closing deals and bagging orders for hundreds of machines during the event.

About IMTMA IMTMA was formed in 1946 the year before India got its independence when around 20 machine tool manufacturers joined hands to form an Association. Over a period of nearly seven decades it has grown in size to have around 500 members representing around 90% of the organized machine tool and allied equipment manufacturers as on date. Today, IMTMA is the apex body and single point of contact for the entire machine tool industry of India and plays a critical role in the development of the metalworking industry. A not-for-profit association, IMTMA’s initiatives range from government advocacy to industry and export promotion, trade fairs and events, training and seminars, technology missions, publication of various industry and technical writings, structuring of regional councils, and development of clusters.

he views of Rajeev Sharma, Head- Corporate Services & Strategic Planning, Mitsubishi Electric India Pvt. Ltd, are represented below: The budget was a fiscally prudent budget aimed at fiscal consolidation. Some announcements like a new metro rail policy, abolition of Foreign Investment Promotion Board are forward looking which will provide necessary policy impetus to investor sentiments. Selective reduction of corporate tax rate for companies below Rs 500 million turnover should be a game changer as far as corporate tax inclusion is considered since this will encourage higher compliance at the lower level of the corporate pyramid where percentage of tax leakages is usually much higher. We also welcome the government’s efforts and commitment to electrification program which mentions that 100% village electrification will be achieved by May 1, 2018

he detailed views of Tilak Raj Seth, Head Mobility, Siemens Limited and CII Chairman, Rail Transportation & Equipment Division are represented below: The industry was keen to see the representation the rail sector would get in this combined Budget, the first in independent India. The Finance Minister did a good job focusing on key and strategic measures for the railway sector. The increased Budget allocation to railways, focus on safety through the ‘Rail Sanraksha Kosh’, an enhancement of throughput are very welcome measures. Additional resources will come to the transport sector basis the announced measures of modifying the metro policy, PPP operation of tier two cities and through the ‘Multi Model Transport Approach’.” Indian Railways will contribute to the enduring success of Indian Growth story through its pivotal role in ensuring reliable delivery of goods and services as well as providing a safe and secure environment for businesses and people across India. We are really happy to see adequate representation in the combined Union Budget bringing it in the centre stage of the economic growth. With focus on spending more on infrastructure area, the planned Rs 8.5 lakh crore investments towards Indian Railways modernization initiative are on the right track. Rs. 1.31 lakh crore has been budgeted for Railways for capital expenditure and development in 201718. Focus on improving the throughput by further 10% through various infrastructural developments will help railways in a long way. Provisions in the budget with a focus on Safety, Infrastructure Development and Energy Efficiency through various initiatives are a welcome move. A separate safety fund (Rail Sanraksha Kosh) of Rs 1 lakh crore over the next five years reaffirms the commitment. Railways now should invest in state of the art technologies to enhance Safety e.g. Train Protection Warning System & Train Collision Avoidance System & Automate Signaling & Safety Systems. Phase wise but speedy implementation of these technologies would help elimination of unmanned level crossings by 2020 will enhance the safety in rail transport and needs to be implemented at the earliest. 7,000 solar powered railway stations in the medium term, implementation of degradable waste to energy are some of the moves aimed at improving energy efficiency, apart from the infrastructural development initiatives like increasing speed of electrification.

INDUSTRY FOCUS A multimodal and integrated transport system is critical for any nation. It directly impacts the nation’s environment, quality of life, and economic growth. Considerable capacity addition on a sustained manner across the railway network is essential for sustainable economic growth and development.

• Station redevelopment programme

Two major initiatives

Over the last one year, decisions on key projects have been expedited and concluded with absolute transparency. Indian Railways needs to continue this approach for the other iconic projects of national interest in the future that would give fillip to the Transportation Industry. The initiatives proposed for railways in the budget have taken a pragmatic approach to continue the transformation of the Railways. We are confident that the Public Private Partnership projects will benefit from the operational efficiencies of private sector and domain expertise of the Railways. All these reforming initiatives and thrust on enhancing transparency would impact industry positively. Overall the focus on Railways in the budget 2017-18, is progressive and aims at ushering in the much desired transformation of the Railways at a faster pace. I would rate these provisions in the budget as pragmatic and positive, as it would be beneficial for the industry, and people at large.

Railways is clearly defining this through two major initiatives, • Integration of end to end transport solutions through partnership with logistics players for front end and back end solutions for select commodities. Moves to rope in higher private participation through logistic parks and warehousing for last mile connectivity would help Indian Railways take a leap towards global league. • New Metro Policy with innovative implementation and financing options and standardized implementation processes that would help increase the job creations. Some of the other initiatives proposed in the general interest of the people are, • Withdrawal of Service Tax on the tickets booked through IRCTC

Jingdiao’s focus on quality sees its business take off Beijing Jingdiao Company Ltd has collaborated with Renishaw as its business has continued to grow over the years, with the two companies working together to open up new pathways to innovation and deliver superior quality

B

ased in China, Beijing Jingdiao Company Ltd (Jingdiao) specialises in the R&D and manufacture of high speed small cutting tool machines. They currently operate several dozen Renishaw laser interferometers, ballbars and rotary axis calibrators, which are used in the development of new products and refinement of manufacturing processes. Jingdiao’s CEO Huang Shan explains, “We chose Renishaw products when our company was first founded because we admired their brand values and product performance. We compared precision calibration equipment, including laser interferometers and ballbars from a number of brands on the market, and found that of all the comparable products, Renishaw offered the most consistent performance and the most widely recognised measurement results.”

56

MACHINE TOOLS WORLD FEBRUARY 2017

A discerning eye and uncompromising standards

‘Working with a sculptor’s precision’ is a fundamental part of Jingdiao’s corporate DNA, so product quality has always been the first order of business. The company has put this philosophy into practice by procuring the most advanced measurement and testing equipment and instrumentation to ensure product quality, even in the early stages of Jingdiao’s development when funds were limited. This arsenal of advanced equipment and instrumentation includes Renishaw’s laser interferometers and ballbars, which are used to assess the precision of machining centres. Using worldleading machinery calibration equipment like the XL-80 laser interferometer and QC20-W telescoping ballbar has enabled Jingdiao to maintain strict control over product quality. Moreover, both laser interferometers and ballbars are equipped

with a variety of dynamic testing features and fault analysis functions, which provide a wealth of invaluable data for use in new product R&D and the improvement of manufacturing processes for existing products. Jingdiao invests heavily in updating its production and measurement equipment every year. Over a number of years, the company has bought several dozen Renishaw laser interferometers, which it buys exclusively, as well as Renishaw’s updated next generation XL-80 laser interferometers, QC20-W telescoping wireless ballbars and XR20-W wireless rotary axis calibrators. Recently Jingdiao has ordered another five XL-80 and XR20-W systems in preparation for its next phase of large batch production and quality control for five-axis machining centres. This specialised equipment and strict quality management ensure the high quality of Jingdiao’s products. Jingdiao

CASE STUDY www.mtwmag.com

has a strong technology R&D team and comprehensive quality assurance systems. The company has developed its own data capture interface to utilise the automatic pitch error compensation features of Renishaw laser interferometers during product calibration; this system sends data from the laser interferometers directly to Jingdiao’s machining centres via a USB interface, enabling rapid, efficient and precise calibration of machinery. Unleashing potential through innovation and creativity

In order to meet requirements for improved product processing, Jingdiao has integrated Renishaw OMP40 and OMP400 probes as accessories for its machining centre products including its newly launched machine tool digital control machining centres. This enables the automatic update of component coordinate systems and automatic measurement of component dimensions. Jingdiao has also exploited the advantages of touch measurement by developing

unique contour error compensation functions, which provide on-board compensation for the degree of deviation in component contours, enabling equivalent-depth cutting processing for contours to be processed. Clamping or processing thin-walled components such as aluminium alloy parts can easily produce deformation of the component, making it difficult to ensure the precision of dimensions. This is when the OMP40 and OMP400 touch probes come into their own. Prior to processing, probes gather data on the outer contours of components and the results are stored in the machining centre’s variable parameters; the processing cutting tools then follow this path as during profiling, thereby ensuring the precision processing of contours. In 2013, Jingdiao went on to develop curved surface error compensation functions for its five-axis machining centres. This system provides on-board compensation for errors in curved surfaces, enabling the engraving of designs and reliefs on curved surfaces that follow surface errors. Refined processing and precision measurement

CNC precision engravers are extremely demanding in terms of the precision of processing product dimensions for glass grinding. The number of broken edges during the CNC mould making process have a direct impact on the product’s throughput yield. Jingdiao have sold more than 10,000 machines specifically for these applications. Jingdiao selected Renishaw’s OMP400 high precision measurement probes and their NC4 non-contact laser tool setting system for these applications, which involve strict dimensional precision requirements and high batch production yield rates. The OMP400 offers the benefits of highprecision three-coordinate measurement; it has a measurement repeatability of up to 0.25 microns and can achieve a level of measurement precision in machining centre environments that compares favourably with CMM units. Using the

We are very satisfied with the performance of Renishaw’s laser interferometers and ballbars, and for us, they are synonymous with highprecision measurement - Huang Shan, CEO, Jingdiao OMP400 solves problems with batch production such as product positioning and product deformation, ensuring that products meet the highest precision requirements. The NC4 non-contact laser tool setting system utilises laser beams to measure the dimensions of grinding wheels, while the measurement data is able to automatically update cutting tool parameters. The NC4 can be used to monitor grinding wheel wear and make instant repairs, not only saving time on grinding wheel measurement, but also guaranteeing high levels of measurement precision. The constant improvement of product performance and continual innovation enables Jingdiao to meet users’ individual requirements. This win-win situation for both Jingdiao and its users is the company’s ultimate goal. As Jingdiao’s CEO Huang Shan says, “We are very satisfied with the performance of Renishaw’s laser interferometers and ballbars, and for us, they are synonymous with high-precision measurement. Our experience over more than a decade of collaboration has let us experience first-hand the critical importance of the consistent operation of laser interferometers as precision references and the value of on-machine probing, in order to ensure high levels of performance for CNC engravers.”

Wide portfolio of products

Companies that manufacture machines for the food industry usually have a wide range of products. The standard range of individual solutions for food mixing, centrifuging or spray-drying is often part of a modular system that can be expanded depending on the needs of the customer and can extend to a complete line which manufactures products from raw materials, packages these and places these on pallets for shipping. The contract-related production of such machines or production lines can leave precious personnel and machine capacity in equipment manufacturer’s companies idle - and may also generate a lot of part used sheet metal material which, in turn, generate an enormous administrative burden if it is to be used up for future projects.

models, versions and variants at the same time, in order to make optimum use of their human and equipment resources all the time. The comprehensive software portfolio of CAD / CAM solutions with advanced nesting algorithms and machining and products strategies for production management (sheet metal MES software) and resource planning (ERP) is structured so that companies can accurately find the software components that suit their individual situation and their future development. Based on the overall assessment of the factory and in close cooperation with the customer, the Lantek IT experts will accompany them on the path to a unique overall concept. Integration mechanisms enable the efficient integration of existing software, such as for design or management systems.

Cross-project working method

A cross-project and share-related working method, on the other hand, unites the data of workpieces of the same material thickness and quality from different jobs, efficiently nests these on the plate, uses part used sheet material for the production of standard parts for stock - and in the end unites all parts of each contract together. Lantek software tools enable companies to use this method of working, enabling them manufacture different

sheet metal cutting What is Plasma & Plasma Cutting? Plasma is a thermal, very hot, electrically conducting gas, from positive and negative ions, electrons and excited and neutral atoms and molecules. In physics, we often talk about the 4th state. As the plasma gas a monatomic argon or diatomic hydrogen, nitrogen, oxygen gases and air can be used. The plasma gas is ionized and dissociated by the energy of the plasma arc. By a recombination of atoms and molecules outside the plasma jet of the system, plasma rapidly releases the received energy and enhances the effect of thermal plasma beam on the machined object. For the cutting process, a pilot arc between the cathode and the nozzle is first ignited by means of high voltage. This weaker energy pilot arc prepares partially, by ionizing, the path between the plasma torch and the machined object. By touching of the pilot arc and

a complete understanding of how the part requirements would apply to automation—in terms of money. Highprecision dual-gas cutting systems cost many Lakhs of Rupees, often accompanied by an equally expensive controller. While these setups provide very high cutting speeds, it is difficult, if not impossible, for a small fabricator to justify such an investment.

the machined object (cursory incision and cursory piercing) the power of the main arc is automatically increased. All kinds of steels, brass, aluminium, copper, stainless steel and other metal alloys can be cut.

Automated plasma table: For cutting the same shape multiple times, using an automated plasma table saves hours of post-cut grinding, which enables Cornfield Customs to maintain price competitiveness. The move to an automated system increases productivity, and the machine produces good, clean cuts. Further, a dramatic reduction takes place in the amount of cut-edge finishing.

Road to Plasma-Cutting Automation Fabricators note several reasons for considering the move from manual plasma-arc cutting (PAC) to automated cutting. A basic reason to automate is simple: manufacturers need quality cut parts at a reasonable price and at high rates of productivity.

Quick Switch from Automated to Manual While most users largely dedicate their PAC system to automated cutting on its table, arrangement can be made to quickly switch to manual cutting, by a quickdisconnect torch feature. This allows the

user to efficiently switch from the setup’s 180-deg. mechanized cutting torch to a 70- or 90-deg. manual torch. Software automatically detects the selected torch to switch between automatic and manual modes. Technical Tips for Better Plasma Cutting Over the years, the air plasma arc process has been greatly refined so that plasma provides good quality cutting, gouging and piercing at very high speeds for a much lower cost. This cutting process is truly perfect for many industries. Plasma arc cutting is a process where an open arc can be constricted by passing through a small nozzle, or orifice, from the electrode to the workpiece. Although the technology behind the plasma arc may seem complicated, the process itself is very easy to learn and perform. Plasma - A Cut Above Oxyfuel 1. While oxy-fuel was the most common method of cutting carbon steel in the past, plasma cutting is gaining favour because it provides numerous advantages. Plasma cuts faster than oxyfuel; a pre-heat cycle is not required; the kerf width (the width of the cut) produced is small; and, it has a smaller heat-affected zone, which prevents the surrounding area from warping or damaging paint. 2. In addition, plasma cutting can be used on any type of electricity-conducting metal (the oxy-fuel process cannot cut stainless steel or aluminium). Moreover, plasma cutting is a cleaner, less expensive and more convenient method of metal cutting because clean, dry air is used for most plasma cutting applications. 3. A properly installed air plasma arc cutting setup is safer than oxy-fuel gas cutting. This is because there is a chance of flashbacks and the danger of flammable gases in exposed hoses with oxy-fuel torches. 4. Plasma cutting is easier for hole piercing due to the plasma jet. The plasma jet is the swirling force of air around the arc, in combination with the arc

attachment, which focuses the heat into the metal. In addition, plasma arc piercing does not require the metal to be preheated, which saves production time. The plasma jet also makes for a better choice when cutting stacked materials. Plasma Cutting Applications The plasma process can be used to cut any material that is a good electrical conductor. Unlike chemical cutting, it can be used on any metal for applications such as stack cutting, bevelling, shape cutting, gouging and piercing. Plasma cutting can be successfully performed on a variety of material sizes as well. Plasma can be used to cut anything from thin gauge aluminium to stainless and carbon steel up to several inches, depending

upon the power of the cutting machine. Some Details of Plasma Torches There are three variables that determine torch performance. They are cut height, cut speed and voltage. These three variables are not independent, if the speed or height change, the voltage will change. In fact, if any of these three variables changes, the others will also change. This relationship is what allows the Torch Height Control to work. As the part is cut, the metal may warp and rise up off the table as it gets hot. When the metal warps up, it gets closer to the torch. This will result in a decrease in voltage. See the image below. When the system senses this decrease in voltage, it can raise the torch up to compensate for the warping metal. Automatic Torch Height Control When a cut is started, the torch is held at the cut height. (left) If the metal heats up and warps up, the distances from the torch tip to the metal decreases. (Right) This will result in a decrease in volt- age.

When the system senses this decrease in voltage, it will lift the torch up to compensate for the difference in voltage. Summarizing about Precision Plasma Why Plasma? – a. Productivity, b. ESPRIT ProfitTurning: A technical overview ESPRIT features a new and innovative lathe roughing strategy, ProfitTurning which helps eliminate the adverse effects of traditional turning methods

P

rofitTurning is a high-speed cutting method added as an additional cutting strategy in ESPRIT’s existing Roughing and Grooving cycles. ProfitTurning is a productive and secure cutting method that enables manufacturers to make more efficient cuts with consistent chip loads and cutting forces, thereby reducing tool wear and decreasing cycle

Traditional Plunge cutting methods create large engagement angles, irregular cutting forces, and uneven remaining materials

68

MACHINE TOOLS WORLD FEBRUARY 2017

time. This is achieved using a toolpath algorithm based on an engagement control strategy, which allows for consistent cutting forces universally, and achieves the highest level of productivity. Another way to eliminate negative effects in traditional plunging is to maintain reduced and consistent tool engagement. ProfitTurning™ breaks the cutting surface into manageable pieces, and uses round inserts to roll in and out of the cut to control the engagement at both tool entry and exit. With smooth roll-in move- ments and a smaller feed rate, the cutting force at tool entry can be significantly reduced and maintained at a constant level. The feed rate is also maximized during these straight line movements called - parallel moves maintaining constant engagement, and then reducing engagement when exiting the cut. Cut small, tricky areas with ease Not all cutting areas are as smooth and easy to reach, such as the one featured in Figure 3. Fortunately, ProfitTurning™ provides cutting strategies for all small and uneven areas. These areas are often defined by part profiles, roll-in/out

ProfitTurning™ divides motion into a number of segments made up of feed rate, roll-in, parallel move, and roll-out.2 arcs, and the minimum trochoidal radius. The minimum trochidal radius is deter- mined by users to limit the size of trochoidal moves in small corners where a cutting tool cannot easily fit. Another challenge in these difficult to reach areas is to keep constant tool engagement, so that the roll-in arc radius is not too large. To handle this challenge, ProfitTurning™ employs full trochoidal cutting inside these small areas until the tool reaches the “minimum trochoidal radius” as defined by the user. The mini- mum trochoidal radius then sets the size of the nonmachinable area at sharp corners, and the stepover is reduced to maintain constant tool engagement.

TECH TRENDS www.mtwmag.com

At half diameter of the round insert, feed rate per tooth is equal to chip thickness for a round insert3

As the depth of cut decreases, the feed rate increases3 Alternate cut direction and smooth transitions ProfitTurning™ allows users to alternate the direction of the cut to eliminate retract moves. “Smooth Transition” replaces bridge moves in alternating toolpath with smooth arcs. Too large blend arc in corners can be replaced by this segment as well. Put to the Test! Comparative testing of ESPRIT ProfitTurning™ was completed against conventional turning methods in collaboration with ESPRIT machine tool partners. The baseline for the test was established using a conven- tional ZigZag cutting strategy, and then compared to ESPRIT’s ProfitTurning™ strategy. The results were suc- cessful indicating a 25% reduction in cycle time using ProfitTurning™ as opposed to conventional cutting methods.

Another goal of the test cut was to evaluate tool life compared to traditional cutting strategies using ESPRIT ProfitTurning™. One part with two identical features was used in the test cut. One feature was cut with the traditional ZigZag technique and the other feature was cut with ProfitTurning™. During the test cut, TMAC4 (Tool Monitoring Adaptive Control) from Caron Engineering, was used to monitor the horsepower of the spindle. Caron Engineering has over 30 years of experience in monitoring and controlling CNC machines, and TMAC is just one of their products. TMAC operates on the principle that the power required to cut a part increases as the tool life decreases. With the support of TMAC, we measured the difference in horsepower between ProfitTurning™ and conventional ZigZag strategies. For each strategy, we started with an air cut, then measured the horsepower for each pass. That data was then averaged together to show the overall horsepower value for each groove. When comparing the two cutting strategies the work over eight parts using ProfitTurning™ is 10.26%, while the work using the Conventional ZigZag method is 31.3%. The results shown by the graphs trendlines show that, by comparison to the conventional ZigZag method, users will experience a three times increased tool life, and tooling inserts will need to be replaced less often using ESPRIT’s ProfitTurning™.

ProfitTurning Tool Selection ProfitTurning™ uses round inserts or the full radius of groove tools. When using these round inserts, the entire cutting edge perimeter can be used when cutting, and the direction of the toolpath can be alternated to maximize the tool usage with higher efficiency, and to prolong tool life. Furthermore, round inserts can also tackle side loaded jobs, in which regular square inserts usually fail to accomplish. In addition, round inserts are suitable for materials with hardness levels of ISO-S and H5, such as heat-resistant superalloys. In addition, when machining rigidity is also a factor when comparing round inserts to square inserts. Generally speaking, round inserts are more stout, making them the strongest inserts available, which also means they are less likely to produce harmonics during the cut, allowing for higher productivity. For example, Aerospace components are usually large, with increased radii and blending profiles designed to eliminate high stress points, which allows for round inserts to be used with ease. ProfitTurning Applications An example of ProfitTurning™ applications is illustrated when deep grooving and profiling, where long slight tools are required. In the diagram disc and spool components are featured with deep cavities that need to be machined from a solid or finished after welding. When machining these typical components there is a high tendency toward vibration with a huge depth to width ratio. By adopting ProfitTurning™ users can optimize these difficult machining applications with maximum rigidity and minimized vibration allowing for increase productivity.

Authorisation concepts in machine automation

Safety: When a safety gate is opened, hazardous machine movements must be stopped and a restart must be prevented. It must not be possible to either defeat or manipulate the guards

In modern automation architectures, the interaction between machinery safety (Safety) and operational security (Security) is increasingly becoming the key to practicable concepts. It is important to consider not only the technical and normative requirements of safety, but in particular the need to assign information and authorisations carefully – issues that until now have been covered by organisational measures. With a safe operating mode selector switch, manipulation protection and access authorisations can be achieved in terms of overall safety.

T

he development towards a networked automation landscape means that companies face new security challenges. Industry 4.0 systems can be reconfigured and optimised autonomously – i.e. by the system itself during operation, which requires safety to be re-assessed during runtime. It must also be ensured that no new safety risks arise as a result of residual security vulnerabilities. Holistic approach increasingly important There are clear differences in perspective when it comes to the issue of safety: the

72

MACHINE TOOLS WORLD FEBRUARY 2017

internationally used terms are “Safety” for machinery safety and “Security” for operational security; this helps with the basic differentiation. Safety requires that residual risks that emanate from a plant or machine do not exceed the limit values specified in the standards. This includes hazards to the machine surroundings (e.g. environmental damage) as well as hazards inside the plant (e.g. persons inside the plant). Security is concerned with protecting a plant or machine from unauthorised access from outside, as well as protecting sensitive data from corruption, loss and unauthorised access internally. This includes explicit attacks as

well as unintended security incidents. When developing solutions it is also important to consider the needs of the user from the very start, in terms of handling and user friendliness during operation, for instance. If not, manipulation of safety measures will literally be programmed in. Holistic safety concepts require the interaction of safety & security, but that’s not all. In terms of the safety aspect, it’s important to check the extent to which security issues influence functional safety. This is the case if access or authorisation systems can be defeated or copied using simple means, or are

TECH TRENDS www.mtwmag.com

accessible to everyone when a master password is written on a note stuck to a screen, for example. Key issues here include clear, safe proof of identity for products, processes and machines as well as for authorised persons, including safe information exchange across the whole production process. Safety must be considered from the start In the internal European market, there is an obligation for machine manufacturers only to supply safe products to its customers. All relevant hazards must be identified, based on the intended use – taking into consideration all the lifecycle phases once the machine is first made available on the market. All the various groups who come into contact with the machine, such as operating, cleaning or maintenance staff for example, are also considered. The risk is estimated and evaluated for each hazard. Risk-reducing measures are established in accordance with the state of the art and in compliance with the harmonised standards. Ultimately, an intelligent safety concept must provide the greatest possible leeway and freedom as well as the highest possible level of safety. Access points to the machine or process are of vital importance. These must be protected against unauthorised opening and must guarantee beyond doubt that nobody is inside the hazard zone when the machine is started. No danger to people … To ensure that deliberate or accidental opening of access doors cannot cause a hazard, they are protected in classic safety style with a safety gate system. This combines safety gate monitoring with safe guard locking inside one system and also provides safety functions such as emergency stop, escape release and a mechanical restart interlock. This means that anyone who is locked in accidentally can leave the danger zone quickly and easily in the case of danger. It will not then be possible to restart the plant until it is established beyond doubt via the

integrated safety and reset functions that there is nobody else in the danger zone. With a safety gate system such as the PSENsgate from Pilz, human protection is guaranteed, in terms of safety. However, the matter of process protection in terms of operational security is still open. … or process In practice, protection against unauthorised access can be achieved via a safe operating mode selector switch. It fulfils two functions: it selects the operating mode and controls authorisation for machine access. Operating mode selector switches such as PITmode from Pilz allow you to switch between defined operating modes. The operating mode is selected by inserting a transponder key with the relevant authorisation and pressing the pushbutton defined for the relevant operating mode. Each key is individually coded to enable unique user authentication, which prevents manipulation. As the unique key can be used on several machines and can have different authorisations stored on it, several mechanical keys can be combined within one transponder key. This in turn reduces administrative work. Clearly defined responsibilities Using the coded key, each operator is given access to the machine functions or

The operating mode selector switch PITmode enables the operating mode to be switched safely & access authorisation to be controlled within one unit

machine operating modes allocated to him. Individual (access) authorisations can be assigned for each operator via the RFID-based keys. These can be assigned via identification management in the machine control system. Thanks to operating mode selector switches like PITmode, authorised personnel are able to operate and control the plant in various operating modes. Operators are given the machine enables that match their individual abilities and qualifications, providing a high degree of protection against unintended actions and manipulations, as well as security of information. On delicate or sensitive machinery, all operator actions need to be logged. Here too the system can provide support, as all operator actions are reported to the control system anyway. The authentication system can be used to assign the actions clearly to an operator. As a result, any changes during the machine operation can be documented, increasing traceability. Should anyone change a machine parameter during operation, this step will be documented. If errors then occur, the reasons can be identified more quickly. Through self-monitoring, PITmode switches safely from one operating mode to the other. Five selectable operating modes are possible: automatic mode, setup mode, manual intervention under limited conditions, special mode / process monitoring and service mode. Thanks to the LED display, the currently selected operating mode can be clearly identified, as can the key’s authorisation level. The operating mode selector switch can be used for applications up to PL d of EN ISO 13849-1 or SIL CL 2 of EN 62061. With the definition of safe operating modes it is possible to harmonise the requirements of operator safety, process security and availability. After all, issues such as manipulation protection, demarcation of areas of responsibility/ jurisdictions and clear proof of identity for machines and operators must be safely regulated before a process can be deemed “safe to operate”. PRODUCT SHOWCASE Shrink Fit Holder Technology & Advantages Shrink Fit tool holder can provide tremendous holding strength and TIR for critical high speed or high precision cutting applications, which is not possible with most tool holders.

How it works: Each Shrink fit tool holder is manufactured with an inside diameter slightly smaller than the shank diameter of the cutting tool. A heat induction unit is used to quickly heat the holder end of the Shrink fit, expanding this inside diameter. At this point, the tool shank slips easily into the holder. As the holder cools, the resulting thermal contraction exerts a tremendous, uniform pressure around the entire surface of the tool shank leaving total concentric gripping strength. Removing the tool is just as simple — you simply reverse the process! Tool changes can be accomplished in seconds, dramatically increasing machining productivity by reducing tool change downtime. Shrink fit technology and design provides; Best possible TIR (Total Indicator Reading) • Best possible balance • Best available gripping power • Increased tool and spindle life • Thin profile holders for machining hard-to-reach places • Design and build custom holders for any application • Short gauge lengths available for increased rigidity • Ability to preset for required tool length • Ideal for end milling, drilling, reaming, boring and all other critical rotary tool applications regardless of cutting tool material • Eliminates wrenches, collets, set screws and other accessories • Reduces costs associated with tool changes, holder maintenance & machine downtime

For Product Enquiry Contact Birla Precision Technologies 206 Dalamal House, 1st Floor, Jamnalal Bajaj Marg, Nariman Point, Mumbai - 400 021 Web: www.birlaprecision.org Email: itmth@indiantool.com.

Conclusion - The Shrink fit tool holding System is by far the most economical system in the world today. The increased productivity and increased tool life can be measured. Additionally, reduced tool change down time will contribute to the considerable reduction in costs. Birla Precision offers wide range in Shrink Fit adaptors on BT/DV/CAT & HSK tapers. Extra long gauge lengths are available to approach machining deep areas. Bore size ranging from 6 mm to 32 mm & ¼”to 11/4” In Inch sizes.
