CEO CORNER Industrial Hygiene: Making safer & healthier work environment Organizations are responsible for the overall health and safety of the workers they employ, from warehouse workers to the executive suite at their desks. Keeping employees safe and healthy requires knowledge of industrial hygiene, which is the science dedicated to the anticipation, recognition, evaluation, communication, and control of environmental stressors in the workplace that may result in injury, illness, impairment, or otherwise affect the wellbeing of workers and community members1. Because industrial hygienists are trained to evaluate safety concerns and find solutions to problems, it is important that managers at all levels and across functions are able to effectively work with and manage industrial hygienists. Whether you have an industrial hygienist on your team or you have to hire an outside company for an assessment, being able to speak the language of industrial hygienists will allow you to have a deeper understanding of potential health and safety issues. In addition, once an industrial hygienist has recommended a course of action to correct any real or potential issues, you will be the one responsible for ensuring they are implemented in your workplace. An industrial hygienist will use rigorous scientific methods to evaluate and control hazards in the workplace, including risk assessment tools and information, such as Safety Data Sheets, which are put together by chemical manufacturers and contain detailed information about each chemical. Industrial hygienists can also conduct a worksite analysis to evaluate all jobs, operations, machinery, and work activities at that site, in addition to problem solving on specific activities or work areas. After a hazard is identified, an industrial hygienist will work with the company to control or eliminate the hazard. This can include substituting a chemical for a less hazardous one, reducing exposure to hazards, utilization of personal protective equipment such as gloves or goggles, or increasing ventilation. Optimizing these components of industrial hygiene through monitoring and analyzing hazards and engineering solutions to minimize those hazards will help control potential health risks that impact both workers and your organization. These hazards can cause a wide range of negative outcomes from disease and injury to lost time and reduced productivity in your organization. Understanding the principles of industrial hygiene will help you control these factors more effectively and thus have a healthier, more productive workplace.

Precision and dynamics with the CHIRON FZ16 S five axis and DZ16 W

In September 18th to 22nd, visitors at the AMB trade fair 2018 in Stuttgart experienced three all-new innovations at the CHIRON Group’s trade fair stand. The turnkey specialist demonstrated the new machine generations for high-precision, dynamic CNC machining from CHIRON and STAMA live in Hall 10, Stand A51. “The FZ16 S five axis and the DZ16 W from CHIRON were designed to meet the growing requirements in machining production and the increasing complexity of machined workpieces,” explained Dr Claus Eppler, Head of Research and Development at CHIRON. “The STAMA MT 733 two is the

complete machining solution for high-precision components with numerous machining steps and tools in mixed milling/turning processes,” commented Dr Guido Spachtholz, Managing Director at STAMA. “Our initial machining results indicate that we can expect an increase in productivity of up to 30% compared with the previous system,” he added. In addition, the two CHIRON Group companies CHIRON and STAMA are using their new series to enhance their market profiles. Productivity and precision are key market attributes of both brands when it comes to CNC vertical milling and milling/turning machining centers. The CHIRON

The high process stability means that even the very first part to be produced is always correctly dimensioned, both when manufacturing single items and in series production. An optional feature of the new series is active temperature control for linear guides, chip channels and the whole machine structure. can also be called up on the 24” panel. This means that folders and paper are things of the past. TouchLine can be operated intuitively and interactively with the same familiar motions as for smartphones and tablets: Press, drag and swipe. The user receives further support in the form of condition messages, which display critical parameters, detect causes and suggest rectification solutions.

Renishaw showcases smart factory solutions at IMTEX 2019 Global engineering company, Renishaw, returns to IMTEX for the show’s 50th anniversary, which is taking place at the Bangalore International Exhibition Centre, Bangalore, India from January 24th to 30th, 2019. The show’s 50th anniversary will be marked by the introduction of an Industry 4.0 pavilion. In line with this, Renishaw will showcase a complete automation cell, demonstrating to manufacturers how intelligent process control is key to the operation of a successful smart factory. Additionally, the company will launch several new products

to address the industry’s need for automated process control. Renishaw can be found in Hall 3A on stall B103 and the company will also showcase how it has taken the lead in additive manufacturing (AM) on a separate stand, D102 in Hall 6. By exhibiting a high-productivity machining cell, Renishaw will demonstrate how integrating smart factory process control can transform a machine shop’s production capabilities, improving speed, ease-of-use and flexibility. The cell highlights how CNC machining operations can benefit

from high levels of automation and connectivity and demonstrates process control techniques that Renishaw uses in its own factories for automated precision manufacturing. Renishaw will demonstrate intelligent process control for larger parts, by exhibiting the EquatorTM 500. The new, larger system enables the accurate gauging of larger parts due to a working volume of 500 mm in diameter and up to 400 mm in height, increasing the flexibility and range of applications for the EquatorTM system. Accurate between 5 ºC and 50 ºC at any rate of temperature change, the system can achieve scanning speeds above 200 mm/s. “IMTEX provides Renishaw with a global platform to launch several new products, as well as demonstrate many that are established,” explained Paul Weaver, Vice President of Sales and Marketing of Renishaw in India.

“For a manufacturer to remain competitive, they must be able to machine to close tolerances, provide parts for products with ever shorter lifecycles and adapt to changing consumer demands. Eigi Eguipments Limited - II Quarter 2018-19 Results Elgi Equipments Ltd, manufacturer of air compressors, announced recently the results for the second quarter ended 30th September, 2018, posting a PAT for the group for the quarter ended 30th September, 2018 at Rs. 25.5 Crores as compared to Rs. 26.5 Crores during the corresponding period in 2017-2018. Sales for the group was Rs. 452 Crores for the quarter ended so” September, 2018 compared to

Rs. 373 Crores in the corresponding quarter in 2017-2018. During the quarter, one-time expenses and provisions have been considered in the accounts. The Company’s compressor business in the domestic market grew by 22% over the corresponding quarter in 2017-18. Domestic sales performance has been steady on the back of sustained demand for compressors from most industrial

segments. The international business’ performance was satisfactory. Revenues from international operations were augmented by the newly acquired entity, F.R. Pulford & Son Pty Ltd Australia. The Company’s automotive business grew by 4% in line with domestic auto industry growth, compared to the corresponding quarter in 2017-18. On a YTD basis, the division has registered a 9% growth

over H1 of 2017-18.“Outlook for the III Quarter 2018-19 Indications from our markets are that demand for compressors will continue to improve in the coming months and the company is confident of capitalizing on the opportunities. Multifunctional oil filter module from Hengst to be used in new VW engines Hengst, the Münster-based leading specialist for filtration and fluid management, has developed a multifunctional oil filter module for the new VW EA288 Evo 4-cylinder diesel engines from Volkswagen. The weight and flow of this module from Hengst have been optimized to help increase the overall efficiency of the engine. The engine will first be installed as a longitudinal engine in vehicles from Audi. Production of the Hengst’s oil filter module for longitudinal engines started in the third quarter of 2018. The filtration specialist will also supply filter modules for transverse engines,

with series production planned to start in 2019. Hengst has been a system and development partner of the automotive industry for 60 years. Filters and filter systems, which were developed for the original equipment market, will later be offered on the aftermarket with identical designs. The oil filter element for the new-generation engine from VW will also become available on the independent aftermarket in the course of the next year. The newly developed module meets all the requirements placed on fluid management of modern

diesel engines. The lightweight design combines oil filtration and oil cooling in the tightest of spaces. The flow channel, which has been significantly optimized compared to the previous module, allows for reduced differential pressure, hence lowering the power requirements placed on the oil pump. As a result, our system makes a valuable contribution towards CO2 reduction. The seventh generation of the cutting-edge Energetic concept is being used for filtration of the engine oil in the VW Evo oil module. The system, with the oil filter as its core, is particularly sustainable and

resource-saving thanks to the use of durable components that need not be replaced together with the filter. The module has an integrated oil drain valve, whereas the internal support frame of the inbuilt filter has been reinforced to withstand very high pressures. API launches updated RADIAN Laser Tracker series API has announced the launch of its updated series of RADIAN Laser Trackers offering the lightest, most compact and highest accuracy trackers available. The extended RADIAN laser tracker range comprises three models; Radian Pro, Radian Plus and Radian Core. The Radian Pro offers both absolute Distance Measurement (ADM) and inferometer (IFM) capability and is available with 20, 50 and 80-meter range options and offers 6 degrees of freedom (6DoF). The Radian Plus is supplied standard with the API vProbe™ or iScan™. The vProbe is a handheld light-weight tactile probe that extends the laser tracker coordinate measuring capabilities, by permitting intricate features

and part characteristics outside the line-of-sight tracker set-up. The vProbe has more versatility than a portable arm CMM and is inherently suitable for large parts and styli lengths up to 500mm. API iScan is a hand-held, lightweight, non-contact scanner with new higher data-rate, point cloud

capture speed, and a new global position sensor system. The Radian Core is a sphericallymounted retroflector (SMR) tracker only, with a measuring ranges of 50 and 80 meters. All of API’s laser trackers feature the compact and rigid UNIBODY tracker design that uses shaft-mounted motors, encoders and laser. The innovative UNIBODY shaft-mounted laser minimizes ABBE offset errors. The UNIBODY houses the laser source, optics, camera and major head electronics in the center of the tracker body, centering all heat sources allowing rapid distribution of heat throughout the body during warm-up or drastic ambient temperature variations. The UNIBODY design maintains equilibrium through its operation

due to a unique ‘Air-Over- Cooling’ system, resulting in shorter warmup and superior measurement stability. Standard iVision™ autolock functionality allows rapid recapture of a lost laser beam and provides effortless usability for difficult-to-access and interrupted line of sight measurements.

LANXESS expands product range of halogenfree flame-retardant PBT compounds Specialty chemicals company LANXESS is expanding its range of halogen-free flame-retardant compounds based on polybutylene terephthalate (PBT) to include variants with outstanding fire resistance in glow wire tests. The first in the product range is a compound reinforced with a glass fiber content of 25 percent. There are plans to introduce the trial product onto the market shortly. “Due to their high glow wire resistance, such PBT materials have great potential in components used in unattended household appliances. In addition, we see very good opportunities for electrical and electronic components of electrified

vehicles, for example in the area of battery charging,” explains Alexander Radeck, application developer in the High Performance Materials (HPM) business unit at LANXESS. Excellent glow wire resistance even on the finished partThe new PBT material has already been certified by VDE Prüf- und Zertifizierungsinstitut GmbH with a GWIT value of 775 °C for wall thicknesses of 0.4 to

3.0 millimeters (Glow Wire Ignition Temperature, IEC 60695-2-13). It also achieves excellent results in glow wire tests on finished parts according to IEC 60695-2-11. “We therefore assume that it will also perform well in even stricter glow wire tests on the finished part for unattended household appliances according to IEC 603351 and can be used, for example, in components for washing machines, dishwashers, and tumble dryers,” says Radeck. In such applications, the compound’s higher tracking resistance compared to flameretardant materials containing halogen also pays off.

Among these products, the unreinforced Pocan BFN2502 particularly stands out. Its properties make it a rarity on the market. Despite the halogen-free flame-retardant package, it has a high elongation at break of more than seven percent. It is particularly suitable for components that must be both dimensionally stable and permanently electrically insulating. “Some of our customers use the material to replace unreinforced polyamide 66 compounds with halogen-containing flame-retardant packages if the water absorption of polyamide in the component leads to problems with dimensional stability,” explains Radeck.

Hoffmann Group wins the German Design Award 2019 The Hoffmann Group has once again won the German Design Award. The GARANT ToolCar roller cabinet from the GridLine series and the GARANT magnet measuring stand were declared winners of the “Workshop and Tools” category. The GARANT cross-cut saw with cross ground also received a “Special Mention”. All three products impressed the international jury with a sophisticated design that combines functionality and aesthetics equally. The GARANT ToolCar and the GARANT magnet measuring stand won the iF DESIGN Award at the start of 2018. The GARANT ToolCar also won the Red Dot Award. Kennametal makes deep boring easy Walk into most any machine shop and there’s a good chance you’ll hear it: the high pitch whine of a deep boring operation, the chatter loud enough to have even the most hard of hearing among us scrambling for a pair of ear plugs. It’s a problem that has plagued machinists since the day lathe inventor Henry Maudslay first chucked up a piece of steel and tried to bore a hole through it, and has only gotten worse as metals have grown tougher and more challenging to machine. Not anymore. Kennametal’s latest weapon in the war on chatter is one that will have machinists everywhere saying, “I need that.” The new boring system boasts the most effective anti-chatter mechanism ever developed by Kennametal, and also offers an extensive range of indexable heads and shank sizes.

Enter the Vibration-Free Zone Someone who knows all about it is Sam Eichelberger, product engineer for lathe systems engineering and part of the team that developed the internal dampening mechanism. “Perhaps the most important thing to know about the new bar is that it’s plug and play,” he says. “There’s no need whatsoever for tuning or adjustments—you simply pull it out of the package, mount it in the turret, and get boring.” There’s more to the story than making the shop a quieter place to work, however.

Kennametal’s new vibration-free boring system boasts a number of technological improvements that allows a plug and play operation. An array of interchangeable heads that includes screw-on and leverstyle clamping mechanisms in positive and negative rake configurations

Eliminating vibration and therefore chatter greatly extends tool life, never mind its positive effect on part surface finish. And when tools last longer, they can be pushed harder, with feed rates, cutting speeds, and depths of cut many industry experts once thought unachievable. Eichelberger is one of them. He lists a number of features that not only make the vibration-free boring system the most easyto-apply bar you’ll ever bore with, but also the most productive. These include a serrated, bolt-on connection at the bar’s business end that securely clamps a variety of styles & sizes of indexable heads. Better yet, the heads themselves have been put on a diet, with a shorter length and lighter weight that provides greater stability, contributing to the bar’s improved performance. They’re also coolant-fed, to precisely direct a stream of high-pressure coolant where it’s needed most. The result is hassle-free chip control together with maximum cooling in the cutting zone. Most important of all is the internal dampener. Said Eichelberger, “The bars are both vibration and maintenance free. Within the bar there sits a mass that’s supported by a pair of elastic supports, inside of which sits a dampening fluid. This mass vibrates at a predetermined frequency during machining, attenuating the natural frequency of the bar around it to suppress vibration. There are no wear components to worry about, nor tuning—as Sam mentioned, you just set it and forget it.”

The vibration-free system offers superior performance in boring applications up to 10X diameter deep, Eichelberger explained, much deeper than solid carbide or heavy metal boring bars are capable of. Internal and customer test results show surface finishes as good or in most cases better than competitive “quiet bars,” with significantly more aggressive cutting parameters possible across the board. Of course, boring bars are only as good as the method by which they’re clamped in the machine. Kennametal has addressed this critical consideration by supplying machinespecific turret adapters, along with a special split sleeve bushing for maximum rigidity. “That’s the goal of this product,” says Kennametal global product manager John Gable. “The greatest stability possible and the most effective dampening solution available, period.” Anyone who’s ever struggled to get a boring bar exactly on center will appreciate the fact that setup is extremely easy. “There’s a reference flat on the top of the head that accommodates a visual angle finder,” Eichelberger pointed out. “You just rotate the bar until the indicator reads zero, then clamp it in place.” Considering the higher cost of a such a boring system, they’ll also appreciate the fact that the heads are replaceable in the event of a crash, avoiding damage to the bar itself. And users of Kennametal’s older boring system will find that their new heads fit perfectly with the use of an adaptor. “The portfolio for our Imperial bars ranges from one-inch in diameter up to four inches, while the metric version starts at 25 mm and goes to 100 mm,” Gable said. “There are a variety of interchangeable head styles available as well, everything from screw-on positive rake inserts for fine-finishing needs to negative rake, clamp-style geometries for heavy roughing. Q. What are end-users looking for in the cutting tools today? How does automation work with new applications coming in? We are in the midst of a new industrial revolution. The advancements are powered by smart manufacturing, robotics, embedded intelligence and Internet of Things (IoT), leading to end-users expectations for efficiency improvement, cost benefits and reduced human exertion. Automation is another revolutionary aspect which enables a level of accuracy and productivity

Q. Being the key player in the industry, Please brief us company’s journey from inception & share some of the milestones achieved? Mr. Rajendra: Mr. Lijo Cherian and myself, together, jointly set up this company in 2005, as a partnership firm. Our business journey is an interesting success story of working together right from the day one till date; and I am sure it will continue a long age. It recalls us how we initially started from a scratch, processed our techno-commercial experiences around us. Before starting this company, both of us were working in a tool manufacturing small unit. In 2005, we jointly decided and started this company with one secondhand conventional milling machine, installed in a small rented shade of 200 sq. ft. and supply standard tools, according to ISO standard, we are a company specialized for ‘Specials’! However, I think, we have now reached the stage that we need to have a separate R&D activity for further technical developments. Recently we moved some of our business activities into our new sophisticated works, & we are planning to set up our R&D soon. We are on the way.

While there is a lot of enthusiasm around Industry 4.0, there is skepticism too as it’s still in early stages. “Industry 4.0 is one buzzword that has caught the entire industry by storm. However, it is still in nascent stages. We will have to wait and watch how it gets adopted in the future,” elaborates Mahesh Tyagi, Managing Director, Heller.

Compact and Multi-tasking machines: A lot of innovation currently in machine tools industry is being targeted at designing machines that can perform different operations from a single set-up. “Machines are becoming compact and compact and with the ability to perform multiple operations,” states Kumathekar from Micromatic Machine Tools. Multitasking machine tools offer several benefits like cost reduction, increased part accuracy and reduced floor space. Also, multitasking machine tools enable manufacturers to produce complex parts with highquality and precision while eliminating most of the labor involved with machine setups. As the machine tools industry gears up to enable the Make in India dream, these trends will continue to evolve. Apart from this, as the demand for niche tools for empowering specialized sectors, such as defense, aerospace and transportation increases, machine tools industry will continue to leverage technological advances.

Currently, only large and mid-sized players in India are showing inclination to adopt these technologies, given the cost. Also, getting started with Industry 4.0 technologies can seem intimidating to many. However, as the awareness around Industry 4.0 increases and successful use cases come to light, it is slated to emerge as a big trend that will drive and shape the future of Indian machine tools industry.

Being in niche areas, I find the technology gap to be considerable but I believe this is largely related to fewer players in this kind of area. But as we all know over the last decade, the technology gap has been fast shrinking and will continue to do so as we see more FDI in Indian Industry.

Q. Addition of any more agency lines in the anvil?

We have generally been extremely selective and have refrained from having a long line card, preferring a deeper involvement with our current partners to fully exploit their potential, but we have recently signed with Horiba to introduce flow control solutions and we would probably close with 2 more agencies in the Fluid Control area over the course of the next year. Q. What’s your greatest contribution to Indian industry?

It would not be correct to say that I have made a contribution to indian industry but the Shavo Group started by my Father, Mr. H.K. Shah is widely recognized as the Indian pioneer in Industrial Pneumatics and we can safely say that we continue to provide new solutions and contribute to the growth of our customers. Q. What are the challenges ahead for you?

The economic situation continues to remain strained and we, as an importer, remain under pressure due to exchange rate fluctuations. Also as we offer customized solutions, it is a constant challenge to seek out new areas and new applications to provide our solutions.

Nanotechnology – Emergence in Automotive Industry

Since its emergence, Nanotechnology is steadily growing in its importance in the scientific world. It offers highly flexible solutions to complex problems in a wide range of research areas such as Medicine, Electronics, Food, Fuel Cell, Space, Energy, Sensors, Fabrics, Automobiles and many more. Various factors are helping the Nanotechnology to grow in its size such as research funding, government support and private sector funding and drive for miniaturization. By 2024, Nanotechnology market is expected to cross US$ 125 Billion mark. This study is an attempt to understand the future of Nanotechnology, its relationship and impact to automotive industry in particular.

Introduction Nanotechnology is manipulation of matter on an atomic, molecular, and supramolecular scale. The earliest, widespread description of nanotechnology referred to the particular technological goal of precisely manipulating atoms and molecules for fabrication of macro scale products, also now referred to as molecular nanotechnology. National Nanotechnology Initiative, defines nanotechnology as the manipulation of matter with at least one dimension sized from 1 to 100 nanometers. Scientists currently debate the future implications of nanotechnology.

Nanotechnology may be able to create many new materials and devices with a vast range of applications, such as in nanomedicine,nanoelectronics, biomaterials production, and consumer products. On the other hand, nanotechnology raises many of the same issues as any new technology, including concerns about the toxicity and environmental impact of nanomaterials, and their potential effects on global economics, as well as speculation about various doomsday scenarios. These concerns have led to a debate among advocacy groups and governments on whether special regulation of nanotechnology is warranted. Owing to small sizes and extremely large specific surface areas of the nanoparticles, Nanotechnology has found substantial applications in the form of nano-fluids. Nano-fluids have better thermal conductivity, ability to flow through miniature passage without clogging, long-term stability, and homogeneity. These fluids have found their applications predominantly in automotive and nuclear areas. Here is an example of enhanced Thermal Conductivity with ZnO Nanoparticles in different proportion added to a fluid. It can be observed that the thermal conductivity ratio increases as the particle volume fraction increases.

On the other hand, Nanomaterials are substances which are produced through a well-designed fabrication process. These are classified as • carbon-based • metal-based • dendrimers • composites Nanomaterials can be characterized by a variety of scattering techniques. The simplest, most direct method is x-ray scattering, which can be used to investigate the phase and particle size. Nanomaterials can be classified as per the size and dimensions as below: 1. Zero-dimensional: where (0D) all three dimensions of materials exist in nanoscale with NPs typically in spherical size of dia 1-50 nm.. NPs can be spherical in size with

One-dimensional: have one dimension in the range of 1–100 nm and the other two dimensions can be in macroscale. Nanowires, nanofibers, nanorods, and nanotubes are examples of one-dimensional (1D) nanomaterials. Some metals (Au, Ag, Si, etc.), metal oxides (ZnO, TiO2, CeO2, etc.), quantum dots, and others can provide 1D nanostructures. 3. Two-dimensional: here two dimensions are in nanoscale and one dimension is in macroscale. Nano thin-films, thin-film multilayers, nanosheets, or nanowalls are twodimensional (2D) nanomaterials. The area of 2D nanomaterials can be several square micrometers keeping thickness always in the nanoscale range. 4. Three-dimensional: In (3D) there are no dimensions in nanoscale, and all dimensions are in macroscale. Bulk materials are 3D nanomaterials that are composed of individual blocks which may be in nanometer scale (1–100 nm) or more.

Assessment of Nanotechnology and its Penetration into Automotive Applications Automotive industry is on growth path and in spite of several external threats, it will continue to grow. Tighter emission standards have forced the industry to continuously change the course of technology it followed from decade to decade since its invention about 100 years ago. In the long run ultra-light weight bendable batteries could become a reality, creating a new disruption in the automotive evolution.

Conclusion The future of mobility is expected to get disrupted with the availability of newer materials – thanks to research activity supported for the Nanotechnology worldwide. Automotive industry will see more of Nano applications starting from tyres, power train, battery and energy management, electronics, filtration, interior comfort, coating, light weighting and several other sub-systems. A pictorial representation in Fig. 3 indicates Nano-technology and its broad areas of automotive applications. This may help to understand the Nanotechnology and its possible penetration in the automotive applications. Nanomaterials/ Nanoparticles, Nanolithography and Nanotools are commercially highly successful initiatives. With the emergence of Electric Vehicles, (EV), Nanotechnology is expected to make a significant contribution to the automotive world in

Two ways - one goal: Precise displacement measurement in the field of hydraulics

These sensors are installed in hydraulic cylinders for displacement measurement.

There are two different ways of using sensors in the field of hydraulics. It is possible to integrate the sensors if it is already known during design that a sensor is required for displacement measurement, or later, if this requirement is only recognised in hindsight. Both approaches are basically different from the viewpoint of the measurement technology. Integrated sensors If it is already certain during the design phase that displacement measurement is required, it makes sense to install the sensor in a compact as possible design envelope. Ideally, the sensor is directly integrated into the hydraulic cylinder and designed as an elementary component (cylinder cover). induSENSOR eddy

current long-stroke sensors from the Micro-Epsilon EDS series are used for these types of applications. The measuring principle is based on the eddy current effect. The sensor elements of this series are protected by a pressureresistant stainless steel housing. Controller and signal processing are completely integrated into the sensor flange. As a target, an aluminium sleeve is used, which is integrated into the piston rod and is passed over the sensor rod in a non-contact, wear-free manner. Measuring principle If the compensating and the measuring coils are supplied with an alternating current, two orthogonal magnetic fields are produced in the tube. The field produced from the single-layer measuring

coil has a magnetic coupling with the target. Therefore, the eddy currents produced in the target form a magnetic field, which influences the impedance of the measuring coil. This changes linearly with the position of the target. The electronic circuit forms a signal from the relationship of the impedances of both coils and converts to piston position to a linear output signal. In doing so, the temperature influences and the temperature gradient are eliminated. Due to the eddy current effect principle used, there does not have to be any permanent magnets installed inside the cylinder, which is why the sensor is extremely resistant to external electromagnetic influences. On account of its robust design, this sensor system has also proven itself in harsh industrial environments, as

The displacement measuring system is attached to the outside in the same axis as the cylinder. Draw-wire sensors are often used for this on account of their robust design, easy handling and extremely favourable unit price. They measure linear movements using a highly flexible steel wire. The wire is wound on a drum, whose axis is coupled with a potentiometer or encoder. The end of the wire is attached to the measuring object. A rotating movement of the drum is produced when a change in the distance of the measuring object from the sensor occurs. This rotating movement is converted to an electrical signal and output using an encoder or potentiometer. A measurement in the hydraulic cylinder is useful for many applications. Typical applications in the automotive industry include the deflection of hydraulic suspension in commercial vehicles, positioning of convertible top cylinders, as well as pedal and clutch displacements. In heavy industries, these precision sensors measure and regulate the grinding gap of crushers. If there had initially been no need for a displacement measurement system, it was

TECH TRENDS move heavy loads in their working range, which can be up to 100 metres. Due to this wide lift distance, fixed limits are specified for the permitted load torque, which is defined by the load capacity and the length of the boom. These limits must be complied with in order to guarantee the safety of the crane. For this reason, truckmounted cranes have lateral supports, which extend the footprint of the crane. If possible, these supports are fully extended in order to use the maximum footprint. However, in some situations, for space reasons it is not possible to fully extend the supports, whereby the permitted load capacity of the telescopic boom is unexpectedly reduced. In such situations, up to now it has not been possible for a crane operator to operate the crane, as this only functioned with fully extended supports for safety reasons. It is a legal requirement that operation of the crane with load torque limitation. A well-known German manufacturer of truck-mounted cranes installs draw-wire sensors from Micro-Epsilon as standard for its working platforms, in order to make working possible in confined spaces. There are two sensors on each support. The sensors notify the crane controller how far the support has been extended. The maximum permitted load torque is determined using other measured values, such as the hoist capacity and the length of the boom. The crane only lifts the load if the permitted limit values are complied with. This rules out that the crane will tip over due to overloading of the boom

when the supports are not fully extended. Solutions to any problem In harsh environments in which cylinders are frequently used, the draw-wire sensor can only be used with caution as dirt and mechanical loads may destroy the sensor over the long term. This limitation also applies when using optical or magnetic measuring rods. Here, the measuring rod is also installed on the outside of the cylinder. A grid applied to the bar is scanned optically or inductively. As this sensor is also outside on the cylinder, it is susceptible to soiling. Due to these limitations, the two companies SensorTechnik Wiedemann from Kaufbeuren and Micro-Epsilon from Ortenburg have developed an alternative solution. Both companies have many years of experience in the field of sensor systems. The co-developed solution is based on the drawwire sensor, which is integrated inside the cylinder. Here, the sensor is completely protected from external influences. The sensor is positioned at the bottom of the cylinder and the measuring wire is attached to the bottom

of the piston. A particular challenge here is the design of the sensor and the signal routing to the outside, as a bore hole in the cylinder housing is always a weak point. With pressures of up to 600bar in the cylinder, leakage is a risk that must be prevented. As well as the housing, the essential elements of a conventional drawwire sensor are the spring, the drum, the measuring wire and a protractor as sensor element. A housing for the sensor can be dispensed with in this application, as the cylinder takes over this function. Each movement of the piston causes a rotation of the wire drum. The rotation movement is divided using a gearbox onto two shafts with different rotation speeds. A magnet is positioned on each shaft at the bottom of the cylinder, whose positions can be measured by external, magnetic angle sensors. Using a suitable gearbox, each combination of the magnet positions only occurs once across the complete measuring range. The sensor therefore shows the characteristics of an absolute encoder.

Gala Precision’s Deburring, Finishing and Cleaning Solutions

T

hane-based Gala Precision Engineering is a one-stop solutions provider when it comes to de-burring, finishing, washing and cleaning of machinery parts and components. Gala’s Automatic Multi-stage Ultrasonic Cleaning Machine is a workhorse designed for precision cleaning of engine parts, shock absorbers, clutch housings, aluminium die castings, transmission parts and manifolds. It features spray, ultrasonic and immersed flood processes enabling multiple washing and rinsing operations. was adopting manual cleaning. The solution Gala offered was 2-stage ultrasonic cleaning with on-line filtration. The cleaning media used was aqueous, alkaline. And the cleaning was done in two stages. The first stage was ultrasonic cleaning and the second stage involved hot dip rinsing. The operation helped in increasing productivity and reducing labour cost for the customer. In another case study, Gala describes the solution it provided for removal of buffing dust from swash plate. The input component was contaminated with waterbased coolant and loose burr. Gala used a Single piece flow ultrasonic cleaning using aqueous and alkali. The cleaning was carried out in four stages. In the first stage it used ultrasonic cleaning. This was followed by spray rinsing, air blow-off and finally hot air blow-off. The entire operation was done without manual intervention. The result was consistent cleaning and 70% reduction in labour cost. The 3rd case study is on cleaning of clutch hub with the input contamination of loose burr. The client was using batch washing to make the surface free from loose burr. Here Gala used conveyorised spray washing using aqueous, alkaline media. The machine followed the following four stages: spray washing, spraying rinsing, air blow-off and hot air blow-off. It resulted in the following advantages: single piece flow, no manual intervention, and reduced labour cost.

The fourth case study related to precision cleaning of engine housing. The input contamination was oil and loose burr. The client wanted gravimetric value of less than 2 mg and particle size of less than 600 micron. In this case, Gala resorted to Multi-chamber, MultiProcess Ultrasonic cleaning. As in the earlier case, the cleaning media were aqueous, alkaline. The cleaning process involved three stages: spray + ultrasonic + immersed flood; spry + immersed flood; and hot air blow-off. The result achieved was high productivity and consistent cleaning quality. Cleaning Chemicals Gala has some 10 types of chemicals for cleaning aluminium die casting parts involving different applications such as degreasing, de-scaling, cleaning oil and other contaminants, achieving bright surface finish of components, etc. It also offers high performance de-rusting, degreasing & finishing compounds and media which can achieve a Millipore value less than 1 mg particle size as per class A, and Ra value improvement up to 0.5 micron.

Pulsed MIG/MAG welding and its advantages over conventional MIG/MAG processes

P

ulsed MIG/MAG welding is a variant of the conventional MIG/ MAG welding process in which the current is pulsed. Pulsing was introduced originally for control of metal transfer at low mean current levels by imposing short duration high current pulses. The cycle consists of applying the repeated pulse current over a constant background current: Modern welding sets permit the use of a wide range of pulse amplitudes, durations and waveforms at frequencies from a few Hertz to a few hundred Hertz. Pulse amplitude and duration are best combined to melt and detach a single droplet of the same/slightly smaller diameter as the electrode wire. Selection of pulse parameters for a given wire feed speed is a complex operation. Pulse height and duration are a function of wire composition, diameter and to a lesser extent, shielding gas composition. This has lead to the advent of Synergic welding sets. Synergic MIG/ MAG (GMAW) welding is a variant of pulsed MIG/MAG welding. A synergic welding set provides unit current pulses to detach identical molten droplets of predetermined volume from the electrode wire, combined with the other parametric

relationships necessary for stable wire burn off. Unit pulses are unique to a given material and wire diameter and their details are programmed into a synergic welding set. Modern sets contain a variety of consumable and wire diameter combinations, including programmes for flux and metal-cored consumables. The three essential characteristics of synergic operation are: a. Pulse parameters are selected automatically. b. Pulse frequency or duration is directly related to wire feed rate. c. Electronic control of parameters ensures uniform penetration and weld bead profile. In practical terms, this allows an operator to pre-select wire material and diameter once for any welding operation, then adjust the one control that governs wire feed rate. The ‘one knob’ operation synonymous with this type of power source is the principal advantage of such a system compared to conventional non-synergic sets, which require that the pulse parameters (pulse frequency, peak/background current etc.) be individually set for a given wire feed speed. Thus synergic welding sets offer the

advantages associated with pulsed MIG/ MAG welding, combined with a ‘welder friendly’ control system. Synergic control is also used in conventional MIG/MAG, in which the voltage is adjusted in relation to the wire feed. It is now possible to buy a ‘synergic wire feeder’ which performs this function in conjunction with a standard rectifier power source. Advantages provided by pulsing machines include: 1) Wire and gas savings: Pulsed MIG machines offer a wider operating range because they extend the low and high range of each wire diameter. For instance, before the operator would have to stock .035”, .045” and .052” wire diameters for varying applications, but with Pulsed MIG, .045” can be extended on the low end and top end range so that it can be used for a variety of applications. What this means is that rather than having two or three different sized wires, an operator would only require one. Having one wire type minimizes inventory costs and reduces changeover times. The same is true with shielding gas – one gas can reach both the low and high ranges of the application. In addition, the different types of spare parts (gun, gun tips, liners, etc.) are decreased for additional cost savings. 2) Spatter and fume reduction Compared to Conventional MIG, Pulsing offers reduced spatter and fume. Reduction in spatter translates into significant cost savings because more of the melted wire is applied to the weld joint, not as surface spatter on the product and surrounding fixtures. This also means less clean-up time. A reduction in the welding fumes creates a safer and healthier environment for the entire plant or shop.

TECHNO FOCUS 3) Heat reduction Pulsing offers controlled heat input leading to less distortion and improved overall quality and appearance which means fewer production problems. This is especially important with stainless, nickel and other alloys that are sensitive to heat input. 4) Improved productivity Pulsed MIG offers high deposition rates. In addition, since the new machines are simpler and adaptive, it is easier to weld with pulsed MIG than other transfer methods, less time is spent training. 5) Better quality All these advantages of Pulsed MIG outlined above result in overall better quality of the finished and a more stable arc. In addition, operators are receiving a better quality working environment since they are not dealing with fume, spatter & extra clean-up or grinding time. One more benefit is that synergic power sources allow for these high quality welds to be achieved by those with relatively less training. Pulsed MIG Compared to Other Transfer Methods Short Circuit In short circuit, the wire touches the work piece and shorts to itself. This is the coldest form of welding that still offers good fusion. Short circuit allows operators to weld on both thick and thin material in all positions. It also has the benefit of a small, quickly solidifying puddle. Its disadvantages include limited wire feed speed, and deposition rates. There is also a danger of “cold lapping” on thicker metals. This is where there is not enough energy in the puddle to fuse properly. Short circuit also produces an increased amount of spatter over the other transfer methods. Globular The globular transfer mode is basically uncontrolled short circuit. It is characterized by a large volume of weld metal coming

off the electrode. These large droplets are pinched at the arc and drop into the puddle. This method of transfer produces a tremendous amount of spatter as well as high heat input. Also, globular is limited to flat and horizontal fillet welds. Less fusion is often common because the spatter disrupts the weld puddle. Also, because globular transfer uses more wire, it is generally considered less efficient. On the positive side, globular transfer runs at high wire feed speeds and amperages for good penetration on thick metals. Also, it can be used with inexpensive, CO2 shielding gas. It is used mainly when appearance is not an issue. Spray Arc Spray arc propels small molten droplet of the electrode to the work. It is a pure CV process that must produce enough current to send a constant stream of metal off the electrode. Its advantages include high deposition rates, good penetration, strong fusion, good weld appearance with little spatter. Its disadvantages include high heat input, a limited range of welding positions and proneness to burn-through on thin materials. Customization of the Waveform To take the pulsed MIG process a step further, complete customization of the welding waveform can be done through state-of-the-art Waveform Control Technology. This technology allows the power source to be finely tailored to the wire and process. The power source rapidly adjusts the pulse waveform for superior welding performance. It does this by providing a fast or slow front edge on the pulse to transfer the droplet at the proper rate, the back edge then falls at a controlled rate to add the heat needed to wet the droplet to the puddle. With Waveform Control Technology®, built-in templates are set up in the power source for standard usage on a variety of materials. Variables such as ramp rate, peak time, tail out, and step off, among others are controlled in a precise

manner so that when there is a change in the process set-up, there is a corresponding change in waveform configuration. Equipment Selection Pulsed MIG welding has evolved quite a bit since it was first introduced to the marketplace. In the 1980s, it was a highly complex process that could only be performed by the most skilled welders. That was because the operator would have to know exactly how to set the machine for the correct wire feed speed to perform this type of welding. Today, this is all done for him or her as part of the synergic control. When the operator adjusts wire feed speed, the synergic operation adjusts the wave-shape and frequency automatically. The synergic operation of the machine makes it easy to use, even for the beginning welder, with a single knob that controls all operations. In addition, its sophisticated internal electronics are even “adaptive” to adjust for variations in stickout, gap or the torch angle. HEIDENHAIN Encoders for industrial robots

Significant accuracy improvement at the tool center point Speed, power and durability are key characteristics of industrial robots. These robots are typically used in applications such as welding or in lifting heavy components for vehicle assembly. Yet despite advanced calibration methods, the position accuracy of industrial robots has been inadequate for certain tasks. This is now changing thanks in part to highly accurate, output-side encoders from HEIDENHAIN and AMO.

T

he main driver behind this development has been the aerospace industry because it must perform highly accurate machining operations on very large components. Machine tools would achieve the required level of accuracy with ease but are either too inflexible or too expensive as special-purpose machines for the job sites and working spaces involved. A robot, however, can easily reach any position on a very large component, such as the fuselage of an aircraft, and can perform tasks on it such as drilling and milling.

• In order to achieve the desired level of maneuverability, robots with serial kinematics are required, such as articulated robots with six axes. • Each one of these axes is driven by a servo motor with a gear train. Zero position error, backlash, and joint elasticities are the main sources of inaccuracy. • Applied forces and dynamic effects during the machining process affect the rigidity of the robot’s mechanics and negatively influence the absolute position accuracy.

Accuracy is impaired by many factors For these kinds of applications, however, the tool center point (i.e., the tool at the end of the robot’s arm) must be positioned and guided with sufficient accuracy. This is where the classic industrial robot runs up against its limits. Deviations result from a variety of factors:

Thanks to advanced calibration methods, it is already possible to move a tool center point to a certain position repeatedly to within several hundredths of a millimeter. Depending on the manufacturer, the repeatability of articulated robots as per ISO 9283 is ±0.1 mm or better. However, when compared with

repeatability, the absolute position accuracy that can be achieved within the robot’s coordinate system is worse by a factor of ten. Depending on their design, maximum range, and maximum load capacity, articulated robots currently achieve an absolute position accuracy of ±1 mm. This is insufficient for meeting the accuracy requirements of industries such as the aerospace sector. Yet robot manufacturers have been responding to this problem. Step 1: highly dynamic motor control Classic rotary encoders continue to provide the servo motor feedback at the robot’s axes. Because servo motors require high control dynamics, the robust inductive rotary encoders from HEIDENHAIN, such as those of the ECI 1100 and 1300 series, or multiturn models of the EQI 110 and 1300 series, are ideal for this type of application. These encoders deliver high control quality and system accuracy, and they are resistant to strong vibrations. Since these encoders feature a purely serial EnDat interface, even applications exposed to strong electromagnetic interference do not impair data transfer quality or safety. These inductive rotary encoders support safety integrity level SIL 2, category 3 PL d. They can even attain SIL 3, or category 4 PL e, if additional measures are taken on the control. These encoders also provided the added safety advantage of mechanical fault exclusion against the loosening of the shaft and stator connection. With this safety package, these inductive rotary encoders can also be used in systems designed for human-robot collaboration.

TECHNO FOCUS Step 2: secondary encoders for highly accurate position measurement Robotics manufacturers can significantly improve the absolute position accuracy of their robots by using additional, high-accuracy angle encoders or rotary encoders at every robot axis. These socalled secondary encoders, which are

mounted after each gear train, capture the actual position of every robot joint. This allows the encoders to account for zero position error and backlash. The retroactive forces on each axis resulting from the machining task are measured as well. All of this results in a 70 to 80 percent improvement of the absolute position accuracy at the tool center point. Modular angle encoders, such as the HEIDENHAIN ECA 4000 with optical scanning, the HEIDENHAIN ECI 4000 rotary encoder with inductive scanning, and the AMO WMR angle encoder, are well-suited for these applications. Thanks to their modular design with a scale drum or scale tape and a separate scanning unit, these encoders are well suited for large hollow-shaft diameters and for the challenging installation requirements often encountered in robots due to space constraints. The signal quality of these secondary encoders is considerably better than that of the rotary encoders on the servo motor, meaning that the returned position values are significantly more accurate—even for highly dynamic movements. Step 3: accurate position measurement for movable robots In order to reach all of the machining positions on very large or long components, such as an aircraft fuselage or for manufacturing large composite fiber components, robots can be moved along the length of the component on linear axes. positioning of robots with a linear drive, enclosed linear encoders from HEIDENHAIN are available in lengths of up to 30 m. Position measurement from a linear encoder compensates for thermal errors and other factors that influence the feed mechanisms. These factors cannot be captured by means of conventional position detection methods based on the pitch of the recirculating ball screw and the angular position of the rotary encoder on the motor.

Conclusion: highly-accurate position measurement improves accuracy at the tool center point The use of secondary encoders on all of a robot’s axes, as well as the use of linear encoders for positioning the robot relative to the workpiece, enables a level of accuracy at the tool center point that allows appropriately equipped industrial robots to perform positionally accurate machining and handling tasks on components. Angle and linear encoders from HEIDENHAIN and AMO offer not only the required system accuracy but also the necessary flexibility for installation in complex and compact robot mechanisms. The suitability of these encoders for safety-related applications also makes it possible to implement human-robot collaboration systems.

Undetected insulation faults in non-earthed networks may lead to accidents with considerable personal injuries and property damages. Monitoring of IT networks by insulation monitors is therefore legally mandated. The insulation monitor LK 5894 from the VARIMETER IMD series by DOLD was developed especially for use in modern power supply systems. Modern power supply systems often include inverters, rectifiers, thyristor controllers and directly connected direct current components. Because of EMC interference suppression measures, high discharge capacities against earth are often present in these systems. The LK 5894 meets these requirements. It is suitable for network discharge capacities up to 1000 µF as well as for voltages up to DC 1000 V and AC 760 V. In addition to an adjustable alarm threshold from 1 to 250 kOhm, the insulation monitor features an adjustable prewarning threshold from 20 kOhm to 2 MOhm. The device is simply adjusted with a screwdriver on rotary knobs. An LED chain constantly informs about the current insulation resistance. The insulation monitor does not require any ballasting and guarantees reliable monitoring even if the network is without voltage. With the monitoring of direct current networks, a selective earth fault detection to L+ and L- enables quick fault localisation. The LK 5894 increases the availability of systems and provides preventive fire and system protection. The insulation monitor is employed, for example, in UPS systems, photovoltaic systems, hybrid and battery-powered vehicles, etc.
