Superslides has come a long way since its establishment in 1999. We started our journey from a very small set-up, with the idea of bringing international quality engineering components

Apart from these industries, we are eyeing huge opportunities in semiconductors and electronics sectors. India is looking to become prominent manufacturing hub of mobile phone in the world according to findings from a market research firm IHS. This opens a new door of opportunity for the Indian machine-tool industry with applica-

tion of our products. Talking about machine tools segment specifically, Superslides and PMI products have carved out their niche and we supply to all the major players. In fact, around 80% of machine tools players use products supplied by us. Some of our most valued customers are LMW, ACE Designers, AMS, BFW, MICROMATIC Grinding, Jyoti CNC, HMT, COSMOS, LOKESH Machines, MACPOWER CNC, Electronica, Solitaire Machine, Kennametal, L&T, BHEL, Godrej, to name a few as OEMs. Hyundai Motors. Maruti Suzuki, TATA Motors, M&M, Hero MotoCorp, Indian Railways and many other for replacement business. Q. As a leading supplier to machine tools industry, what kind of trends and growth are you observing in the segment? Indian machine Tools industry has been on a high growth trajectory and shows good future ahead. The manufacturing sector of India has a potential to reach US$ 1 Trillion by 2025, as per industry reports, machine tools industry is projected to grow 4 times by 2025. The trend is towards machine tools with automation. Due to skills shortage looming large over the sector coupled with the demand for quick delivery time and quality, there is an increased demand for high-end precision machines with automation. Also, there is a requirement for compact size machine with multifunctional capabilities to offer multiple operations using a single machine. Q. Highlight key opportunities in the Indian machine tools industry. Machine Tool is the mother industry for any manufacturing activity, without good machine one cannot produce high quality components may it be a metal part, plastic part or a paper part. India is one of the fastest growing

COVER STORY markets and there are opportunities galore. The country’s manufacturing landscape is conducive with government’s policies, such as Make in India. Also, with the introduction of GST, there is a visible difference in ease of doing business and standardization. Looking at this opportunity, several Taiwan, Korean, Japanese and European companies are planning to set up manufacturing in India. With increasing manufacturing activities, demand for machine tool is also constantly rising. Currently, 50% of the machine tool demand in the country is fulfilled by Indian players, whereas 50% requirement is fulfilled by importing. There is a significant opportunity for Indian players to take on this share by manufacturing highend machines. At Superslides, we are focused to fully tap the India market—although we have penetrated and established our brand in major areas throughout the country, there are still few untouched territories where we are planning to make our mark.

Schmalz GmbH represents a new series of compact ejectors that can be integrated directly into the vacuum gripping system thanks to their slim, lightweight design. acked by the government’s initiatives, such as Make in India and sector specific policies and incentives, Indian manufacturing industry has been on a high growth trajectory. The industry is slated to continue its good run and solidify its position as one of the high growth sectors in India. According to a study by Deloitte, India is expected to jump six ranks to No. 5 in the 2020 Predicted Manufacturing Competitiveness. In the recent years, manufacturing industry in the country has been witnessing a shift in the ecosystem. In the past, textiles, gems and jewelry dominated the industry. However, today auto components, electronics, engineering good, chemical and pharma are at the forefront. Both domestic and foreign investments in the Indian manufacturing sector have been on the rise attracted by India’s huge market opportunity of more than a billion consumers and increasing purchasing power. Many global giants, including Apple, Samsung, GE, Boeing, to name a few, have either set up or are planning to set up their manufacturing units

Right from a large pool of engineers, a young and low-cost labour force and a significant domestic consumption of manufactured goods, India has several factors that work in its favour and can help it emerge as a manufacturing powerhouse. Introduction of GST, which has helped in removing internal barriers, has also added to India’s strengths. Due to these sustained business reforms and policies, India has moved to the 100th spot in the World Bank’s Ease of Doing Business global rankings. That said, there are some challenges that the country needs to overcome in order to attain its vision of being the

global hub of manufacturing. Firstly, the issue of labour shortage is looming large over Indian manufacturing industry. The need of the hour currently for the country is to skill, reskill and upskill the working population. Initiatives such as Skill India is thus integral to the growth of manufacturing in India as it will ensure a steady supply of workforce for enhanced productivity and growth. Also, productivity of workers in India is significantly lower as compared to its peers. As per a report by McKinsey, workers in India’s manufacturing sector are almost four and five times less productive than their counterparts in Thailand and China, respectively. This is primarily because of the fact that India lags behind in critical areas, such as production planning, supply chain management and quality. Low power availability is also another key issue facing the Indian manufacturing industry, which results in reduced productivity and efficiency. During the development of the new Atherton Bikes, Renishaw has been giving feedback and modifying the lugs so that they can be built accurately and successfully. The AM build process, machining and post processing are managed by Renishaw at its Solutions Centre. and lugs produced on a Renishaw multi-laser high productivity RenAM 500Q metal additive manufacturing (AM) system. Initial production will be at Renishaw’s Additive Manufacturing Solutions Centre located in Staffordshire, UK, followed by a transition towards in-house manufacture by Atherton Bikes. Also partnering in the project is Dave Weagle, the renowned suspension designer, along with Ed Haythornthwaite and other members

of the former Robot Bike Company. Renishaw had previously worked with the Robot Bike Company by manufacturing the titanium lugs for its R160 bike frame. The lugs for Atherton Bikes are the first bike componentsto be built on the fourlaser RenAM 500Q system, which enables increased productivity, without compromising on quality. “Renishaw is a world-leader in metal additive manufacturing machines,” explained Jono Munday,

Laser-Etching machine finds a solution in Rollon Compact Rail

The Rollon Compact Rail can handle up to 15,000 ad 100,000 Nn of force in the radial and axial directions, respectively, exceeding the doors’ high- load requirement.

F

or over thirty years, Control Micro Systems, also known as CMS Laser, has provided drilling, cutting and welding capabilities for a range of laser-based applications. When one of its customers reported contamination-induced linear bearing failure in its laser-etching machines, CMS Laser needed to find a new linear system that could handle high loads and operate reliably in a contamination-prone environment. Here’s how CMS Laser overcame these challenges using the Rollon Compact Rail. Contamination and Bearing Failure. CMS Laser manufactured three stovetop laser-etching machines for one of its customers, an appliance company, in 2011. The machines are large, measuring 10 feet across, and incorporate heavy sliding doors, which workers need to be able to open wide enough to load the stainless-steel

stovetops for etching. Over the years, the machines were subjected to a lot of airborne dust and debris, byproducts of the laser-etching process, that permeated the factory floor. The doors’ small roller bearings soon became jammed with contaminants, causing

them to seize up. At first, CMS Laser approached the bearings’ original manufacturer, but the new, retrofitted products soon failed as well. “The machine operators were incredibly frustrated, and we didn’t want to lose business with our

We had worked successfully with Rollon on some applications in the past, so I called them up for tech support.” Machine Requirements. To enable easy loading of large parts, the doors needed to slide enough to create a six-foot-wide access opening. The mechanical moment was substantial, as the pair of Rollon bearing carriages on each slide rail were required to support a cantilevered load when fully extended. “The doors weigh around 90 kg, so the bearings needed to be able to support a substantial load,”Almquist said. Additionally, the bearings would need to resist contamination, which is what had caused the original bearings to fail. The Rollon Compact Rail. After trying out a few samples, CMS Laser selected Rollon’s TLC and ULC Compact Rails, both of which can handle up to 15,000 and 100,000 Nm of force in the radial and axial directions, respectively, exceeding the doors’ highload requirement.The Compact Rails also combat contamination by design. For one, the bearings utilize large rolling elements that can pass over any debris that falls into the rail. With

conventional linear guides, the tiny recirculating balls in a raceway have little clearance, so even smaller pieces of debris can interfere with the balls. By contrast, the Compact Rail system is built around rollers that range in diameter from 14 to 50 mm. These bearings can easily roll over different kinds of contaminants, including metal chips, plastic particulates and dust. “Not only that, but the Compact Rail is an attractive product,” Almquist said. “Italians do things in style.” Because insufficient lubrication, in addition to contamination, can shorten the life of bearings, CMS Laser engineers opted to add self-lubricating wipers to the sliders. These lower-cost,

cleaner alternatives to automated lubrication provide lubrication for 2 million cycles before they need to be refreshed, ensuring round-the-clock, reliable operation on the harsh factory floor. “We received the Compact Rails in a matter of days,” Almquist said. “The holes on the slides were pre-drilled, so our engineers simply bolted them on. They put the systems together for the three machines within two days. And right away, everything worked great.” Not only did Rollon help preserve CMS Laser’s relationship with its customer, but now the two companies are talking about ordering a fourth laseretching machine.“Rollon went above and beyond in terms of knowledge, product reliability, ease of installation, cost-effectiveness, timeliness and customer service,” Almquist said. “Never in my 20 years as an engineer have I encountered that.” For more information: ROLLON INDIA Pvt. he main driver behind this development has been the aerospace industry because it must perform highly accurate machining operations on very large components. Machine tools would achieve the required level of accuracy with ease but are either too inflexible or too expensive as special-purpose machines for the job sites and working spaces involved. A robot, however, can easily reach any position on a very large component, such as the fuselage of an aircraft, and can perform tasks on it such as drilling and milling. Accuracy is impaired by many factors For these kinds of applications, however, the tool center point (i.e., the tool at the end of the robot’s arm) must be positioned and guided with sufficient accuracy. This is where the classic industrial robot runs up against its limits. Deviations result from a variety of factors: • In order to achieve the desired level of maneuverability, robots with serial kinematics are required, such as articulated robots with six axes. • Each one of these axes is driven by a servo motor with a gear train. Zero position error, backlash, and joint elasticities are the main sources of inaccuracy. • Applied forces and dynamic effects during the machining process affect the rigidity of the robot’s mechanics and negatively influence the absolute position accuracy. Thanks to advanced calibration methods, it is already possible to move a tool center point to a certain position repeatedly to within several hundredths of a millimeter. Depending on the manufacturer, the repeatability of articulated robots as per ISO 9283 is ±0.1 mm or better. However, when compared with repeatability, the absolute position accuracy that can be achieved within

HEIDENHAIN Encoders for industrial robots Significant accuracy improvement at the tool center point Speed, power and durability are key characteristics of industrial robots. These robots are typically used in applications such as welding or in lifting heavy components for vehicle assembly. Yet despite advanced calibration methods, the position accuracy of industrial robots has been inadequate for certain tasks. This is now changing thanks in part to highly accurate, output-side encoders from HEIDENHAIN and AMO. the robot’s coordinate system is worse by a factor of ten. Depending on their design, maximum range, and maximum load capacity, articulated robots currently achieve an absolute position accuracy of ±1 mm. This is insufficient for meeting the accuracy requirements of industries such as the aerospace sector. Yet robot manufacturers have been responding to this problem. Step 1: highly dynamic motor control Classic rotary encoders continue to provide the servo motor feedback at the robot’s axes. Because servo motors require high control dynamics, the robust inductive rotary encoders from HEIDENHAIN, such as those of the ECI 1100 and 1300 series, or multiturn models of the EQI 110 and 1300 series, are ideal for this type of application. These encoders deliver high control quality and system accuracy, and they

are resistant to strong vibrations. Since these encoders feature a purely serial EnDat interface, even applications exposed to strong electromagnetic interference do not impair data transfer quality or safety. These inductive rotary encoders support safety integrity level SIL 2, category 3 PL d. They can even attain SIL 3, or category 4 PL e, if additional measures are taken on the control. These encoders also provided the added safety advantage of mechanical fault exclusion against the loosening of the shaft and stator connection. With this safety package, these inductive rotary encoders can also be used in systems designed for human-robot collaboration. Step 2: secondary encoders for highly accurate position measurement Robotics manufacturers can significantly improve the absolute position accu-

TECH TRENDS racy of their robots by using additional, high-accuracy angle encoders or rotary encoders at every robot axis. These socalled secondary encoders, which are mounted after each gear train, capture the actual position of every robot joint. This allows the encoders to account for zero position error and backlash. The retroactive forces on each axis resulting from the machining task are measured as well. All of this results in a 70 to 80 percent improvement of the absolute position accuracy at the tool center point. Modular angle encoders, such as the HEIDENHAIN ECA 4000 with optical scanning, the HEIDENHAIN ECI 4000 rotary encoder with inductive scanning, and the AMO WMR angle encoder, are well-suited for these applications. and a separate scanning unit, these encoders are well suited for large hollow-shaft diameters and for the challenging installation requirements often encountered in robots due to space constraints. The signal quality of these secondary encoders is considerably better than that of the rotary encoders on the servo motor, meaning that the returned position values are significantly more accurate—even for highly dynamic movements. Step 3: accurate position measurement for movable robots In order to reach all of the machining positions on very large or long components, such as an aircraft fuselage or for manufacturing large composite fiber components, robots can be moved along the length of the component on linear axes. For the highly accurate

positioning of robots with a linear drive, enclosed linear encoders from HEIDENHAIN are available in lengths of up to 30 m. Position measurement from a linear encoder compensates for thermal errors and other factors that influence the feed mechanisms. These factors cannot be captured by means of conventional position detection methods based on the pitch of the recirculating ball screw and the angular position of the rotary encoder on the motor. Conclusion: highly-accurate position measurement improves accuracy at the tool center point The use of secondary encoders on all of a robot’s axes, as well as the use of linear encoders for positioning the robot relative to the workpiece, enables a level of accuracy at the tool center point that allows appropriately equipped industrial robots to perform positionally accurate machining and handling tasks on components. Angle and linear encoders from HEIDENHAIN and AMO offer not only the required system accuracy but also the necessary flexibility for installation in complex and compact robot mechanisms. The suitability of these encoders for safety-related applications also makes it possible to implement human-robot collaboration systems.

DOLD: Sensorless monitoring Standstill monitor safe and sensorless with only 22.5 mm

uring maintenance and service work or the elimination of faults on machines and plants, intervention during the production process is often necessary. In many applications the access areas are protected by safety doors. The safety door must not be unlocked until moving parts of the system come to a standstill. The Effect of Industry 4.0 Efficiently Increase Production While Improving Safety

n the past the thought of integrating machine safety was not part of the initial machine design or manufactur-ing process considerations for many. Until recently, the advancements in automation technology have been centered on producing faster and more efficient equipment that will ultimately provide more output. Today safety has become a more prominent factor when evaluating machine efficiency, in many cases due to operator interaction with the machine. This can be seen with global adaptation of numerous harmonized international safety standards. The current manufacturing goal has shifted to producing a faster and more efficient output while maintaining the safest working environment for both operator and machine. Trying to combine cutting edge technology with rigorous safety requirements is the driving force

behind what is known as Industry 4.0, a German concept with a global ob-jective. Technological advancements within the industrial world have continually changed the automation and safety aspect of the manufacturing process for the better. What a modern manufacturing plant is able to accomplish today is a drastic improvement from the capabilities of what the early production lines were able to achieve in the past. Engineering is constantly evolving and the ability of what can be offered within a manufacturing process today and in the near future is awe-inspiring. The primary engineering questions to any process are generally (1) how can we make the process easier? and (2) how can we make the process more efficient? These questions are usually addressed by creative inventions and altering current technology to fulfill a new

need. Gradually over time the new technology and the methods in which they are used lead to the improvement of a process, as in the case with the steam engine in the early to mid-1700’s. By the early 1780’s this technical marvel transformed into a vital component for the manufacturing plant and a key factor for the Industrial Revolution; what can be considered Industry 1.0. One question that we have yet to explore as it was not a primary focus at this time is how do we make the process safer?Although the first industrial revolution changed the way production was accomplished it is not the template for what we know today. The second industrial revolution which started in 1870 was marked by the introduction of the electrical plant and machine tools for mass production. This Industry 2.0 format began the frame-work of the common production lines. It

TECH TRENDS also provided early signs of a safer working environment by allowing machines to perform having lifting and placement of material rather than manual operation. Even with the technical achievements within Industry 2.0 the question of a more efficient process still existed and the answer this time lead to the birth of the Programmable Logic Controller and Industry 3.0. In the late 1960’s the Programing Logic Controller (PLC) was implemented within the automotive industry to streamline hardwired logic relay systems. The PLC, as well as the production lines from the second Industrial Revolution, has advanced drastically along with the requirements for operator safety. A PLC is a staple in any automation process seen today, providing hundreds of inputs and outputs and executing hundreds of thousands of commands. A safety PLC incorporates these functions with redundant monitoring of safety systems. Safety functions and automation processes can coexist within one system communicating with various other systems plant wide over a given network. The concept of a smart factory is the framework behind Industry 4.0; a concept defined by a German work-shop revealed during the 2011

Hanover Fair by government officials and industrial leaders. Industry 4.0 is geared towards manufacturing and in essence will utilize parts of similar concept named the internet of Things (IoT) which focuses on the overall cyber-physical systems (computation, networking, and physical processes). Industry 4.0 goes beyond just two pieces of machines communicating with each other. The overall vision embraces a production plant with limited human interaction. To achieve this, machine data of both automation and safety needs to be collected, stored, shared and manipulated through a centralized cloud point of Human Machine Interface, or HMI, operation. Expanding further on this computing power, the ability to assist the operator in decision making based on real time statistical data. How do we arrive at Industry 4.0 efficiently while complying with the rigorous requirements for operator safety? Today’s major safety component manufactures offer electronic safety devices which features many innovative benefits over traditional electromechanical devices such as network communication of its status. This can provide swift diagnoses when troubleshooting resulting in decreased

machine downtime. Most all of these devices are designed to meet the highest stringent requirements of current international safety standards such ISO 13849, ISO 14119 and IEC 61508. Following these industrial consensus standards usually leads to fulfilling and even exceeding OSHA regulations. Furthermore, properly selected and installed electronic devices tend to have a higher life cycle due to the reduced wear and tear and typically offer easier wiring for reduced installation times and costs. Combined this with the monitoring and communication of a safety PLC and the safe aspect of Industry 4.0 can turn from a theory into a reality. Industry 4.0 in its entirety is still taking shape as we are in the presence of this 4thIndustrial Revolution. Only time will tell to what extent the smart factory will be realized. Based on previous revolutions and the current state of technology turnover, it is certain that tomorrow’s plant will be a transformation that will forever change the way we produce on a global scale. The main improvement with Industry 4.0 over the previous industries is that worker safety is now at the forefront; which already means we are moving in a better direction.

Any keys that do not have company-specific coding will be denied access. In addition, RFID keys and PITreader can be used to implement a groupbased permission management. In this case the various enables are transferred to whole groups with the same access permissions instead of individual persons. This simplifies the assignment and administration of access permissions, particularly with companies in several locations, including internationally. Compact, clever, smart – worldwide unique laser sensors The new optoNCDT 1320 and 1420 laser triangulation sensors from sensor specialist Micro-Epsilon are a world first in miniature design. They are used in pick-and-place machines, the food industry or in robot tasks. A special feature is the extremely small laser spot size, which enables high precision measurements of very small parts.

U

sing laser triangulation sensors, displacement, distance and position are measured on a non-contact, wear-free basis. The new optoNCDT 1320 and 1420 sensors from Micro-Epsilon are unique because for the first time, the sensors perfectly combine a compact design and integrated controller, with operation via a web interface and high precision measurements due to a small laser spot size. But where can these new compact sensors be used? One example that requires fast, high precision measurements in a minimum design envelope are automated pick-and-place machines, where extremely small components must be positioned the correct side up, at the correct location and at the correct height. Furthermore, pickand-place machines present a unique challenge. Inspection of even smaller IC pins of a component must also be carried out in order to check that they are positioned at precisely the correct distance from the circuit board. These pins later enable connection to the circuit board. In order to guarantee proper soldering, the distance between both components must not be too high. The so-called ‘coplanarity’ indicates if all the pins are arranged in line with each other and is therefore considered to be the critical factor that must be inspected using high precision measurement technology. whose laser beam scans the pins. After calculation of the distance values, the sensor arrives at a decision on whether the component should be placed or removed. The requirements on the measurement technology are enormous; not only because the parts are extremely small, but also primarily due to the rapid change from shiny to matt surfaces. The pins consist of a shiny metal, whereas the circuit board presents a matt surface. Therefore, the receiver element in the sensor is at frequent intervals alternately exposed to strong and then weak reflections – a task that the optoNCDT 1420 laser sensors are optimised to perform. The Auto Target Compensation (ATC) feature provides fast control of different reflections that occur during PCB assembly.

The laser triangulation principle The laser triangulation measuring principle is based on a simple geometric relationship. Laser triangulation sensors are preferably used for high speed, high precision and high resolution measurements. A laser diode emits a laser beam, which is aimed at the target. A lens focuses the reflected rays onto a receiver element array. The distance to the measurement object can be determined by the three-point relationship between the laser diode, the measuring point on the target object, and the projection on the receiver element. Depending on the object surface, the reflected radiation is more or less intensive. Depending on the design, the optical principle supports measuring distances between a few millimetres to over

Laser-based optical displacement sensors measure from a large distance to the target using a very small spot which enables measurements on the very small parts. The distance to the target enables measurement against critical surface for example in the food industry. A class of its own The new generation of optical optoNCDT 1320 and 1420 Smart sensors is ultra compact and requires no external controller. The entire electronics for signal processing is housed in a compact sensor body. These sensors are ideal whenever easy integration and high precision measurements are required. In this sensor class, the operating concept is unique and is carried out using function keys or the innovative web interface. The sensor is connected to a PC using Ethernet. A standard web browser now offers a user-friendly interface. Using the preset enables the

user to quickly select the appropriate sensor set up parameters for particular targets. In essence, this is all about the surface type of the target. optoNCDT 1420 The optoNCDT1420 offers a unique combination of speed, size, performance and application versatility for displacement, distance and position measurements. The sensor is used in restricted installation space or dynamic applications enabled by the lightweight combined with integrated controller. Even with measuring rates of up to 4kHz a precise result is achieved. Due to the universal setting and evaluation possibilities, the optoNCDT 1420 meets the requirements for use in high volume and OEM applications. As well as analogue voltage and current outputs, a digital RS422 interface provides distance information of the sensor. The fast parameter set up is done via web interface where presets and a quality slider for the selection of the measurement task are available. Use of TIP-TIG Technology in Process Equipment Plants by Rakesh Choudhary, Head WAPS, Ador Welding Ltd. (with inputs from Plasch, TiP-TiG, Austria)

T

IP-TIG welding is a new advanced innovation of the common GTAW Process. This process uses new, patent-pending technology (TiPTiG), that delivers the highest possible weld energy with the lowest possible weld heat, all while still being user-friendly. What is TIP-TIG welding? TiPTiG new welding with a hot wire process can be used in every industry. It is very simple to learn, use and simple to teach. This process is so unique that higher travel speed, lower heat input, reduced cycle time, and an overall better-quality welding advantage can easily be achieved. The Process The TIG weld receptivity for higher weld deposition rates is done by decreasing the speeds for the weld solidification process and increasing the fluid weld area. This allows for a 100%-400% increase in TIG wire feed rates, increasing the overall weld deposits. All these attributes like faster speeds and higher than normal weld energy, increase the resulting TIG weld quality and overall process productivity. The process is also slag-free and

uses the lowest possible heat input of any welding process, producing a Heat Affected Zone (HAZ), all of which help to reduce distortion and weld stress. It produces some of the highest quality products with the best metallurgical and mechanical properties on all alloys, but also increases production up to four times the normal speed. There is also no inter- pass cleaning, creating availability for an increased Arc on time and weld quality. The TIP TIG process is available in manual and automated capability to attain weld and clad quality levels way beyond the conventional TIG – Hot – Cold Wire TIG – Pulsed MIG and the Flux-Cored process.

How it Works A TIP TIG welding system uses a wire fed GTAW system just like a typical TIG system, but it’s distinctive for the vibratory effect on wire at weld pool which is achieved by a linear forward and backward mechanical motion created by the customised wire feeder system. The forward and backward motion of the filler wire creates an oscillation that is then transferred to the weld, agitating the molten weld pool and ultimately disrupting the surface tension. In addition to this vibratory

Titanium. There are certainly some unique applications and challenges associated with the welding of heat exchangers, such as the position and access for the popular circumferential welding of Tube to sheet welds or the half tube shell welding. A trained TIP-TIG welder can typically weld a 50mm tube in 30 seconds… or less with the highest quality and lowest heat input. Our typical travel speed for fillet welds will be between 300 to 500 mm/min on most applications. Compared with 80 to 150 mm/ min with conventional GTAW. TiPTiG manual system is a low cost semi-automatic solution to tackle any job by selecting a wide variety of torches for different applications, with modified 180 deg torch it allows a complete tube sheet welds without repositioning the wire or stopping, allowing for defect free welds. The typical customers in the manufacturing and repair of various sized heat exchangers are in power plants, chemical plants, petrochemical plants, petroleum refineries, natural gas processing, and sewage treatment. INCONEL CLADDING Normally, when you manually clad the end of a pipe ID with Inconelusing Pulsed MIG as shown in the picture and result is often not so good. However when we use TIPTIG, the results are visible as shown on the mentioned pictures. In the pictureTIP-TIG cladded Job, TIP -TIG Inconel 800 pipe was welded with Inconel 82 wire on 10 inch pipe 3/4 Wall. The TIP TIG weld cycle time for the Inconel pipe was 40 – 50 minutes, whereas the customer used to take around 4 hrs with regular TIG. When your weld process can weld a complex incoloy*

pipe and make the welds look simple, that’s a process that should be given consideration. With TIP-TIG, no brushing, no grinding, no spatter, no weld rework, no feeding of wire, no foot control, less skills. Note weld smoke prep machining lubricants. (*Incoloy refers to a range of superalloys produced by the Special Metals Corporation group of companies. They are mostly nickelbased, and designed for excellent corrosion resistance as well as strength at high temperatures; there are specific alloys for resistance to chemical attacks)

TECH TRENDS Duplex Steel Welding Applications Application The picture (fig.5) is of a very thin Gage Duplex Boiler. Traditional automated TIG process with cold wire may result in sluggish duplex welds. The customer typically attained a maximum Hot Wire TIG weld travel speeds from 12 – 15 inch/min. Then the customer switched over from Hot Wire TIG to the TIP-TIG process. The TIP TIG weld parameters and speeds were achieved using an 0.035 (1mm) 2205 Duplex wire, with TIP-TIG travel speed of 35 inch/min was achieved providing 200% increase in weld travel. The welds had a superior, less sluggish weld bead appearance and the parts had a dramatic reduction in weld distortion, (note the much smaller HAZ). Also the TIP-TIG process was much more stable and consistent. TIP-TIG produces the cleanest welds from lowest possible oxidation. The welds will have the lowest possible weld pores and inclusions and the smallest possible weld HAZ. Welding of P-91 Material Welding of Grade 91 (9Cr-1Mo-V) chromium-molybdenum steel has presented numerous challenges since its introduction inthe 1970s. The gas tungsten-arc (GTAW) process can produce welds of high quality;

however, manual welding can be expensive and labour intensive, requiring skilled welders with extreme hand-eye coordination and dexterity. Grade 91 productivity can beincreased in either shop or field fabrication by introducing a semiautomatic high deposition metal transfer (HDMT) GTAWwelding process that combines controlled excitation of wire with a hot wire addition. This technique is costeffective and can beused for the entire weld from root to cap while producing high quality welds that industry expects from the GTAW process. With TiP-TiG weld study, it indicates that semiautomatic HDMT GTAW welding process is capable of producing toughness valuescomparable to or exceeding manual GTAW and that the process provides an attractive alternative for welding P91 root and hotpasses or the entire weld from root to cap.Results of this study indicates that semiautomatic HDMT GTAW welding process is capable of producing impact valuescomparable to or exceeding manual GTAWT. The process also provides an attractive alternative for welding P91 root and hotpasses or the entire weld from root to cap. The semiautomatic HDMT GTAW welding process permits an increase in energy(heat input), larger weld puddle and increased deposition rate while still

providing tempering of the previously deposited weldbeads or layers. TIP-TIG HDMT (HIGH DYNAMIC METAL TRANSFER) FOCUS TIP-TIG HDMT FOCUS is a unique TIP-TIG welding process. Its precision and reliability make the TIPTIG HDMT FOCUS welding process particularly suitable for automatedapplications in combination with linear axles, robots and other guiding systems. Nearly all steels, non-ferrousmetals or galvanized sheets can be welded in one layer with filler material; e.g. CrNi-steels with a material thickness of up to 10 to 12 mm can be welded in single pass without any Joint preparation. The above data shows, the deposition rates approx. 3 times to standard TIG process which reduces the production costs by 60%. Conclusion TIP-TIG is an innovative TIG process and good alternative to standard gas tungsten-arc (GTAW) process. Its versatility and simplicity makes the manual welder to give higher output. The Automated High Deposition Metal Transfer (HDMT) GTAW welding process that combines controlled excitation of wire with a hot wire addition and gives very

promising results to challenging applications. Plant equipment manufacturing, wherever GTAW is applicable, is possible to be replaced by TIG-TIG process which gives very high output without compromising on quality. TBD HS: Programmable System for noncontact high speed tool breakage detection

I

ndustrial realities, where productivity represents the priority to achieve, aim to implement tool measurement solutions, which prove to be quick, accurate and reliable. Aware of such need and willing to develop an application that could avoid affecting production efficiency, Marposs presented TBD, the Tool Breakage Detector, a time-saving laser-based solution for broken tool detection on machine. TBD on milling machines and machining centres permits to keep under control the process, thanks to a very short tool checking cycle. Fast and reliable detection achievable by the TBD allows to reduce production time and to avoid expensive workpieces scrap due to wrong cutting process by damaged or broken tools. All functionality is contained within the TBD unit compact housing, which can be mounted outside the machine area, saving space on the table. It is possible to choose among different working modes, which endow TBD with a great flexibility. Switching the power to the maximum gives TBD the chance to recognize a tool placed at a longer distance (up to 2 meters), with a standard capability to check the breakage. If a smaller tolerance is required, the reduced power can be set obtaining a smaller beam. Furthermore, an user can choose the filtering level of the signal. In fact, during the checking cycle, some coolant drops could interrupt the beam or coolant stuck on the tool could create variation in the signal received. Setting “Hi Filter” makes the software of the TBD more restrictive in order to give the more reliable response. On the other hand, choosing “Low Filter” TBD responds in a faster way, as the filter is less severe.

The new TBD HS Marposs S.p.A. has recently introduced the new TBD HS, High Speed, on its wide range of products for tool checking on milling machines and machining centers. The new TBD HS is a programmable system for non-contact checking hi-speed tools, particularly committed to those applications where there is the need for hi-speed spindles, up to 80.000 rpm. Thanks to its rotary switch selector, the TBD HS is able to recognize the tool in two different ways, depending on the actual rotational speed, thus minimizing cycle times, generally crucial in this kind of process. Selecting “Quick Recognition”, the tool checking is performed for 10.000 rpm spindle speed and its multiples; on the other hand, it is possible to choose “Hybrid Recognition” if the speed is 1.000 rpm and its multiples or 10.000 rpm and its multiples. With a reflective, clean tool an impressive 150 msec checking time is achieved, approximately half the time compared to the standard TBD.

High spindle speeds and small tool dimensions lead to the need for a fine adjustment for positioning the TBD HS in a very precise way: that is the reason why an effective system has been designed to make accurate and easy the searching procedure of the tool verification position. Once TBD installed and tool approximately pointed, now is even more quick and simple to optimize the laser beam and to find the checking position. The tool breakage detection performed by the TBD HS is improved by the presence (upon request) of a blower for cleaning the receiver glass: taking advantage of the usual standard inlet, both in terms of air flow and pressure, it has been developed a solution able to protect the glass from swarf and scraps without increasing the air consumption. Moreover, when the conditions are particularly harsh because of the aggressive presence of shavings, there is the chance to substitute the standard protection glass with one in sapphire crystal: being 9 out of 10 its hardness degree on the Mohs scale, this kind of protection lets the receiver performance always at its maximum, no more damaged by the extreme machine conditions.
