Within FPS, we have been working hard all summer (sounds a bit Eddie Cochran-like!) in order to prepare ourselves for winter. As you all know, for the motorist, adverse winter weather brings a range of problems, resulting in sales opportunities for the aftermarket. This issue of Vital News covers a range of seasonal issues, such as the reasons behind winter starting problems, replacement opportunities and the opportunity to build sales of ancillary and accessory products. While it’s almost impossible to predict when the worst of the winter weather will hit, sales history tells us which product groups are worst affected by cold weather conditions and therefore where the sales opportunities are. We are therefore investing heavily to try and ensure we have the right stock available when you need it. Winter stock is not the only area of investment over recent months. FPS is delighted to be launching a new range of shock absorbers from Kilen. Shock absorbers are the perfect complement to Kilen’s existing range of springs. Understanding Shock Absorbers Shock absorbers ensure good road-holding and a comfortable ride by slowing the movement of the springs. A good shock absorber is one that is hard enough to prevent the wheel from leaving the ground and supple enough to ensure that the bodywork is not subjected to the force of the various bumps in the road.

The shock absorbers do not actually absorb shocks from the road surface, this is the job of the springs which compress and rebound in response to the road surface. The shock absorbers dampen the effects of these oscillating springs; without the shock absorbers the vehicle would continue to ‘bounce’ due to the repeated compression and rebounding. The combination of good quality shock absorbers and coil springs allows for a smooth ride over uneven surfaces and rough terrain.

Vehicle Speed

Why are your shock absorbers so important? Worn shock absorbers allow the wheels to bounce, especially on poor road surfaces. Tyres which are not in contact with the road can do little to stop the car when the brakes are applied. Consequently, stopping distances increase with worn shock absorbers.

A car travelling at 50mph has a stopping distance of 104.8ft when the shock absorbers are operating at 100% efficiency. If operating efficiency drops to 50%, the stopping distance increases to 117.1ft – an 11.7%, or 12.3ft increase. At 70mph the impact of work shock absorbers on stopping distances is even more pronounced: at 100% efficiency stopping distance is 202.1ft, but at 50% efficiency, this increases to 247.7ft – an extra 22.6ft.

Repair Issues Damaged or worn shock absorbers can result in uneven damping, poor road-holding and poor handling, compromising the vehicle’s ability to react in an emergency situation. Here are some tell-tale signs that the shock absorbers may be worn: • Steering wheel vibrates • Bald patches on tyres • Car nose dives when braking • Car veers in high winds • Car does not hold the road on bends • Oil seeps from your shock absorbers Like coil springs, shock absorbers should always be replaced in pairs. Having shock absorbers with different damping characteristics on the same axle can have serious consequences on the vehicles safety and stability. The variance between the performance characteristics of each damper may go unnoticed during normal driving, but could have potentially disastrous consequences under heavy braking. FUEL HOSES

Motor factors and vehicle repairers should be aware that not all fuel hoses are the same. Gates explains some key differences Automotive hoses are specialised components, designed to cope with the combined stresses of intense heat, advances in fuel system technology and fuel formulations that can quickly degrade unsuitable and inferior hose materials. Diesel, biodiesel and the wide range of ethanol and methanol-based petrol fuel alternatives all have different chemical compositions. They have individual performance characteristics that make some fuels more corrosive than others. Advances in Electronic Fuel Injection (EFI) have increased operating pressures and enhanced the destructive effect on fuel hose materials.

Since 1st January, 2011 fuel formulations at the pumps have changed. The Fuel Quality Directive (Directive 2009/30/EC) states that 10% of fuel consumption in transport should come from renewable sources by 2020. As a result, drivers will find that the main grades of unleaded petrol will contain up to 10% ethanol (or a mixture of limited ‘oxygenates’ up to an equivalent 10% limit), while diesel will contain up to 7% FAME (Fatty Acid Methyl Ester). Emerging technology Traditional hoses cannot handle some of these fuel types, so news of a new generation of replacement fuel hose is very welcome. Gates’

Each hose is designed to perform under particular sets of circumstances and to match OE specifications.

Installers encounter a range of fuel hose installation problems, and fitment of an inappropriate hose risks altering the design of

the vehicle’s fuel system. If an engine fails as a result, the repairer may be liable for an expensive repair job. The ten common reasons for fuel hose assembly failures include: • Improper hose selection • Fluid incompatibility • Insufficient insertion depth • Twisted hose • Hose abrasion • Excessively high/cold temperatures • Hose minimum bend radius exceeded • Hose is kinked or crushed • Incorrectly tightened clamps • Expired service life For every replacement job, there is a matching fuel hose in Gates' range that provides dependable and safe service. Gates small diameter multi-purpose hose, with working pressure up to 1 MPa, is recommended for clamped hose applications on all fuel systems except biodiesel. The textile covered fuel line hose, a small-diameter hose with a durable and oil resistant textile cover, comes in seven different sizes and has a working pressure up to 0.6 MPa. Special fuel hoses, with very small-diameters and which are suitable for use as connection and vacuum hoses, are also available. A further five sizes are available for installation as flexible hoses for connection between the vehicle’s filler neck and fuel tank. Adaptive Front Lighting System (AFS) AFS was introduced to the market by Citröen with a crude system that moved the headlamp beam when the steering wheel was turned. Today’s AFS systems adjust the beam to the course of the road using dynamic actuators triggered by the movement of the steering wheel or GPS system. As the vehicle’s steering angle changes the light of the low beam is swivelled horizontally to effectively “look around” the bend, increasing the light on the road by 70%. During motorway driving the beam is projected further down the road to improve the illumination range from 130 to 160 metres. At slower speeds the beam can be enlarged to cover a greater proportion of the verge

Daylight Running Lights (DRL) The function of the DRL is to allow the illumination of the headlamp at all times regardless of the prevailing light conditions. This has been proven to reduce road traffic accidents by 3-5%. The technology comes in different forms: from the use of a standard bulb (either the main, low beam or fog lamp bulb illuminated at a reduced intensity during daylight hours), or a dedicated DRL bulb or lighting system such as LED integrated into the headlamp and illuminated during daylight hours. DRL headlamps available from FPS include the Peugeot 308 and the Fiat 500.

from 30º to 60º. Rear lamp designs can also have adaptive lighting technology which uses the force applied to the brake pedal to illuminate the lamp more brightly when strong braking occurs. AFS headlamps available from FPS include Renault Clio (2009>) and Peugeot 207 (2006>).

High Intensity Discharge (HID) No longer the preserve of sports cars, HID or Xenon systems are now being integrated into medium family saloon cars. HID systems can produce 200% more light than a standard halogen bulb. They also have more than double the lifespan compared to a standard halogen unit. The light produced is similar to daylight and is adapted to the natural viewing conditions of the eye. HID headlamps available from FPS include the Mini and the Mercedes E Class.

Polyellipsoidal Polyellipsoidal, or projector lamps, use a condenser lens (which looks like a magnifying glass), behind which is situated the light source. In between the lens and the light source is a plate or shield that has an angled cut providing the low beam cut off and the 15º angle of kick up to the kerb side. Some lights use a solenoid to pivot the shield to create a high beam and this system is called Bi-Xenon or Bi-Halogen depending on which light source is used. Later versions of the condenser lens also allow light to be directed upwards to illuminate traffic signs. Projector headlamps available from FPS include Vauxhall Corsa (2004-2009), Mercedes E Class and Peugeot 407.

The evolution of the modern headlamp has increased the comfort of drivers and the safety of all road users. But the array of technology can leave some people confused. Lighting market leader Lucas explains the science behind the jargon.

Light Emitting Diodes (LED) The LED system is based on semiconductor technology which has many advantages over standard bulb technology. Lower energy consumption is achieved with LED lighting due to the efficient conversion of electrical power. On rear lamp applications the response is 0.2 seconds quicker than standard incandescent bulbs, which equates to an extra 19 feet of response time when travelling at 65mph. Finally, the lifespan of an LED bulb can reach 100,000 hours. There are some limiting factors preventing mass production such as regulatory delay and technical issues. LEDs produce a significant amount of heat per unit of light output and heat can reduce the unit’s lifespan. To maintain the lifespan at high power output levels a heat management system is required. This may be a heat sink or cooling fan but these can be expensive solutions. LED lamps available from FPS include Peugeot 307 CC rear lamp and BMW 3 E90 rear lamp.

Getting you started engine starting in winter is still a problem even with modern cars. A selection of suppliers explain the reasons for winter failure

The winter season seems to have a dramatic effect on certain components and sudden changes in the weather can result in immediate increases in demand. This is particularly true with the components responsible for ignition, storage and transfer. Rotating Electrics – Remy Vehicles with a poor battery can survive in the summer months but, in winter, problems can occur as the air becomes cooler and damper with overnight condensation getting into any minor flaws in the electrical system. The starter has to work harder and – together with the use of lights, windscreen wipers, washers and heaters – will increase the drain on the battery.

New technology and quality is important, especially in winter, as the market is moving to higher output units due to the increasing electric requirements needed on modern vehicles. There is also a reduction in the size of the units to reduce weight and fuel consumption. A high level of diagnostic equipment is increasingly required to correctly diagnose rotating faults. Stop-start technology is becoming more common on new vehicles and Remy is already working with vehicle manufacturers to develop hybrid solutions. Batteries – GS Batteries In warm weather, modern electrical and fuel systems may compensate for weak batteries because the engine can be started with minimum cranking, but a weak battery operating in cold

conditions is likely to fail. Temperature is an important factor because at -18ºC, a battery has only 40% starting power, so during a period of cold weather is when the motorist becomes aware of battery problems. Also, at lower temperatures engine oil becomes more viscous increasing engine resistance. This means more starting current is required putting additional strain on the battery and the starter motor.

Glow Plugs – NGK While glow plugs have undergone big changes in recent years, cold weather is still the biggest factor impacting on sales as vehicles struggle to cope with sub-zero temperatures. On many contemporary engine designs it is possible that an individual glow plug failure may go unnoticed until the ambient temperature is low enough to put sufficient strain on the system. Under all conditions the demands placed on the glow plugs have become extremely severe and the expected performance is significantly higher than in the past. Manufacturers are trying to get the temperatures up in the combustion chamber so quickly that there is no discernible delay between putting the key in the

ignition and actually starting the engine with little or no smoke emission – even at extremely low ambient temperatures. Consequently, there are now several technologies from the standard metal glow plugs to the latest generation NHTC (New High Temperature Ceramic) types and the AQGS (Advanced Quick Glow System) plugs. Ceramic glow plugs are increasingly being selected by the vehicle manufacturers because of their extremely short pre-heating time, long post-heating time and very high operating temperatures.

Ignition Coils – Cambiare Research carried out by specialist insurer Warranty Direct in 2010, revealed that ignition coils are 3 times more likely to fail between December and February than June and August. Cold winter weather increases the stress on coil units, driving failure rates up. Water ingress from salt treated roads also contributes to the deterioration of coils and leads over the winter months. BIG FREEZE Last year Britain was gripped by a big freeze during the winter months and there is every chance this winter season will be as harsh, so it makes sense to be prepared for the worst the elements can throw at motorists. Antifreeze Protecting the engine against freeze-ups and break-downs means making sure that the antifreeze/coolant provides the correct level of protection through the cold weather period. Antifreeze technology has advanced to keep pace with vehicle developments and contemporary antifreeze comes in three distinct types: • Silicate Based • OAT (Organic Additive Technology) • Si-OAT (Silicated Organic Additive Technology) Each has a unique chemical formulation to protect engine components from corrosion and erosion. Different types should NEVER be mixed: doing so will simply cancel out the protective properties and reduce the product’s service life. The wide variety of antifreeze products can be confusing for customers, and colour is no guide to

which type a vehicle requires. Comma simplifies the choice with a concise range of performance antifreeze/coolants which carry official manufacturer approvals. The active ingredient, Ethanol and Mono Ethylene Glycol (MEG), melts icy deposits by lowering the freezing point of water. MEG is very slow to evaporate, so any product residue prevents water from re-freezing. A good quality screenwash also contains MEG, which prevents water freezing in the washer reservoir and jets. It also has anti-smear properties to help maintain a clear windscreen whilst driving on gritted or salted road surfaces. Chargers Battery chargers can be used to top up or re-charge a flat battery. Three types of battery chargers are available on the market, all with slightly different types of operation.

Starter chargers, a combination of a battery charger and starting device, are generally more heavy duty than standard battery chargers and are often used by mechanics. They will supply the required amperage to the battery to start the vehicle but can also be connected up to the battery to charge. Apart from the battery, there are a number of other ignition problems which can prevent an engine from starting, such as failing glow or spark plugs or a faulty gasket. In an emergency situation an engine starting aid, like Bradex Easy Start can be used to get a vehicle on the road. Easy Start contains a mixture of lubricating oil and combustible solvents with a lower flashpoint than the air-fuel mix. When sprayed into the air intake chamber, Bradex Easy Start improves cold starting for all types of engine.

Trickle chargers deliver a small, continuous current to the battery, meaning that the charger can be left for medium to long periods of time for trickle or maintenance charging. These chargers typically have built-in incorrect and reverse polarity protection to prevent damage to the charger and the battery. A standard charger will deliver a higher amount of current, typically ranging from 12Amp to 30Amp, and will charge the battery in a shorter period of time. engine engine vibration vibration Engine expert BGA helps Vital News to understand the functionality of torsional vibration dampers You may wonder why a torsional vibration damper (TVD), or crankshaft pulley, is required in modern ECU controlled engines. The simple fact is that on each ignition stroke, the force of combustion twists the crankshaft ahead of its natural rotation. On the exhaust stroke, the crankshaft returns to its original position. The repeated twisting and untwisting of the crankshaft creates torsional vibration, causing metal fatigue and, if unchecked, this will lead to a loss of torque, power and fuel economy; it will also reduce the life of the associated bearings. A TVD on the crankshaft counteracts the destructive force of this torsional vibration. ≥ Selection of TVDs from BGA

Production Techniques The most common way to produce a TVD assembly is to chemically treat the inner part (which is mounted onto the crankshaft) to provide a bonding surface. The outer mass is also treated in this way. The two parts are placed into a mould where liquid rubber is injected at high pressure (typically around 100-150 tons per square inch) into the cavity formed between the two. Once the rubber cures, the whole unit is balanced, torsionally checked and painted. Failure and Replacement A failed TVD can cause a harsh, noisy engine at best and at worse a failed crankshaft. Causes of failure vary between applications, but broadly speaking they can be divided into three categories: • Failure or degradation of the damping element over an extended period of time • Failure of the damping element due to external causes, such as excessive or unexpected load placed upon the TVD. This could be a failed air conditioning compressor, a failing auxiliary driven unit or an incorrectly tensioned auxiliary drive belt • Irregular firing of the engine over an extended period of time can also cause accelerated failure of the TVD

Types of TVD • Coupled: mostly found on petrol engines – where moderate vibrations need to be dealt with • Decoupled: mostly found on diesel engines – where large amounts of vibration need to be dealt with How Do They Work? The working parts of the TVD can be divided into two main parts: the mass (or outer parts) and the energy absorber (the rubber or fluid filled centre). The mass serves to absorb irregular acceleration of the crankshaft, while the energy absorber dampens vibration.

If it is suspected that an external factor has caused the failure, the cause must be investigated before a replacement unit is fitted. It is also worth noting that many engines use an element of the TVD assembly to reference engine position for the ECU. A failing TVD could therefore have implications not only for vibration and longevity of the engine, but also on power output, fuel consumption and tailpipe emissions.

When dealing with TVDs it is essential to have knowledge of the external variables which can be affected. Understanding this enables the factor to provide their customers with solid product support and opens up the potential for sales of related auxiliary items. Related Sales The related sale is very application specific. For example, an application with power assisted steering or air conditioning may require additional auxiliary items. Certain Ford and Mazda applications require a new belt to be fitted alongside a new TVD. This is due to the design – there is no belt tensioner and the belt is a one piece self-tensioned unit. When replacing this item, the belt must be cut in order to remove it. A special tool is required to fit the replacement part. Function and Technology The importance of fitting OE-quality head gaskets has increased as demand for more frugal engines has resulted in higher exhaust temperatures and increased cylinder pressure. To develop higher performance designs, suppliers have to understand the gasket’s operating conditions and the engine’s physical design. To ensure durability and performance, key operating parameters have to be taken into account in the gasket design. These include: material, power, torque, compression ratio, head lift and surface finishes. Rigorous testing is essential to ensure it meets the vehicle manufacturer’s specifications and requirements. The majority of head gaskets fitted as original equipment use a multi-layer-steel construction. The number of layers of full-hard stainless steel depends on the desired compressed thickness and the necessary “spring” action to accommodate head lift. Engineers also have to

consider the thickness of the combustion layer which prevents exhaust gases escaping from the combustion chamber. Innovation To give vehicle manufacturers very thin profile gaskets, Federal-Mogul has developed an innovative manufacturing process: Liquid Elastomer Moulding (LEM). This new technology can produce gaskets half the thickness of conventional gaskets and requires only half the flange width for adequate sealing. Federal-Mogul’s patented LEM gaskets are constructed with small engineered elastomeric beads moulded onto thin carriers. This provides superior sealing performance while significantly reducing the size and weight of each gasket, compared to other moulded sealing technologies. Each LEM gasket can be 0.3-0.5mm thick. To address the increase in exhaust temperatures of new, high-efficiency engines, Federal-Mogul has developed High Temperature Alloy gaskets (HTA™). Unlike standard stainless steel, which loses its mechanical strength in temperatures above 427°C, HTA™ can maintain its structural capability beyond 1,000°C. These gaskets are produced to match the individual thermal and mechanical requirements of a wide range of demanding applications, including turbochargers, downpipes, exhaust manifolds and exhaust gas recirculation. It is worth noting that HTA™ has been recognised as an exceptional breakthrough, receiving a prestigious PACE Award for Product Innovation in 2007. Replacement – Always fit OE-quality Workshops must ensure that the right OE-quality part is fitted to guarantee that the

correct material and specifications are used. Since many parts within the engine run with severely fluctuating temperatures, pressures and load variations, it is essential the appropriate gasket is chosen to match these criteria. Fitting sub-standard head gaskets to an engine may cost less in the short term but can result in severe damage to engine components in the long run. A common indication of a damaged head gasket is a mayonnaise-like substance found around the oil filler cap or dipstick. This is caused by a leak or crack in the gasket which allows coolant and lubricant to mix.

Head gaskets are critical to forming the seal between the engine block and the cylinder head. They stop the lubricant and coolant from entering the combustion chamber and prevent gases escaping from the cylinders. One of the main functions is to control the compression ratio and compensate for any head lift that may occur.

A rotating magnetic element with alternating north/south/north/south polarity in conjunction with a sensor ring creates a digital signal for the ECU – this is how it is able to calculate wheel speed.

• Valves • Pump • Electronic Control Unit • Speed sensors (aka ABS sensors) The valve system controls the volume of brake fluid in the brake lines. When the speed sensor detects that a wheel has locked, the hydraulic valve automatically releases brake fluid pressure, thereby releasing the braking pressure. When rotation of the wheel is detected, the pump engages to create pressure and the braking system reapplies the brakes. The Electronic Control Unit (ECU) controls the valves and continually monitors the speed sensor of each wheel. This enables the ECU to evaluate when it needs to override manual braking.

Passive Sensors Passive sensors use the principle of variable reluctance to measure the speed of the wheel and operate in a similar way to cam or crank sensors. The sensor, which contains a magnetic pin and copper coil, is mounted with an air gap between it and a metallic toothed ring which rotates at the same speed as the wheel. The alternating teeth and gaps generate a small voltage which is detected by the ECU as wheel speed information. Passive sensors usually have two wires: an earth and a signal wire. They can only register speeds from 3km/hr.

Principles of the EGR system

EGR also reduces hydrocarbon, particulate and noise emissions on diesel cars, while on petrol cars the CO2 emissions and fuel consumption are lowered. The reduced fuel consumption can be explained by the improved air-fuel mixture formation due to the heat supplied from the exhaust gas.

Exhaust gas recirculation (EGR) systems were first used on petrol engines at the beginning of the seventies and found their way into diesel engines in the late eighties. Today, practically all modern diesel engines are equipped with EGR technology as it enables them to comply with today’s strict exhaust gas emission regulations.

Types of EGR Valve The main types of EGR valve are pneumatic and electric. Pneumatic systems distinguish themselves from other systems by the following features: flexibility, lower energy consumption, low weight and low cost. As the name suggests, these valves are controlled pneumatically – a vacuum controlled diaphragm box actuates the valve stem in a manner that allows the crosssection of the valve opening to be varied as needed. The vacuum for this function is supplied by the intake manifold or vacuum 3 pump and comes via the electro-pneumatic pressure transducer.

Electric EGR valves are calibrated in the engine’s performance map and can be distinguished from pneumatic valves by the following features: highly dynamic for fast adjustment of the operating point, good metering throughout the engine’s performance range, high EGR rates, simple and direct control, high reliability and operational performance, no servo energy (no pneumatics), low nitrogen oxide emissions, reduced fuel consumption in petrol engines and a low size and weight.

Common Repair Issues The most common cause for malfunctions in the EGR system are seized or carbonised EGR valves – soot particulates, carbon deposits and oil are all contaminates which can cause the valve to stick, potentially preventing it from opening or closing. This results in jerking, irregular idling or insufficient engine power. Damage to valves may also be caused by exposure to excessively high temperatures. On pneumatic style valves, malfunctions may also be caused by faults in other vacuum system components such as vacuum pumps, vacuum lines and solenoid valves so these should also be checked.

If EGR valves are faulty then it is important to replace rather than attempting to clean them. When a new EGR valve is fitted, the engine management system needs to learn the characteristics of the new unit by a process referred to as ‘adaptation’ – this can be done by self-adaptation of the components (a test drive will do the job) or through prompts that appear on the diagnostic tool.
