Conveyor Belt

5

Brainstorming Tony went on a tour to a building block factory. There he saw a long conveyor belt moving forward slowly. There were many assembly workers busily putting together and packing the items from the conveyor belt. Tony asked the Factory Supervisor what was going on.

The factory supervisor answered with a smile and said, “This is called a conveyor belt and it is the greatest invention for mass production in a modern factory ever made. In the early 20th century, the founder of Ford Motor Company, Henry Ford, introduced this assembly line to the world. It quickly exploded in popularity. In the past, the factory employees needed to complete the entire roduction and assembling process by themselves. They had to buy and assemble the parts, and use different kinds of tools. Using this process created many repetitive and wasteful actions during production. However, if we use a conveyor belt, the staff could be arranged in a line, with parts traveling via the conveyor belt much like a flowing river. This allows the workers to focus on only a few processes that all require the same tool. With all the tools and the parts close by, it isn’t necessary to spend time finding and retrieving them. This river-like line is called a “production line”. The conveyor belt is a very important tool in making this production line work. Since the invention of the production line, the efficiency of factory production has been improved tenfold. Therefore, we can buy all kinds of products at a cheaper price!”

The factory supervisor lectured, “The drilling machine can drill a round hole into any kind of material. The material of the machine’s drill bit can be metal, an alloy or even carborundum, depending upon the hardness of the material being drilled. Since the drill bit spins at a high speed, it produces a lot of heat. As a result, there are quite a few drilling machines that come with a cooling system. There are also water-jet cutting machines, which use a high pressure water jet as their drill bits. Due to the wide range of construction projects, there are many different-sized drilling machines.

2

Brainstorming

Can you tell how many of the holes in the tools and products were drilled by a drilling machine?

The largest drilling machines are usually used for mining, or for digging tunnels through mountains that trains can travel through. Medium-sized drilling machines are typically used by both carpenters and electricians for home decoration and construction. In the medical field, small drill machines are used in surgical operations. At the building blocks factory, drilling machines are used for drilling holes in the blocks so that they can be used for assembly or decoration.”

From the moment the robotic arm was turned on, Tony’s eyes were fixated on the collection basket.

How can we pile up the products on a production line one-by-one, for processing at a later time?

The robotic arm was able to smoothly and accurately collect bricks in an orderly fashion, and then place them into a bag. With this machine, it took the employees less than a half day to easily complete their task! Tony was really impressed by this robotic collection basket. It was a brilliant design.

3

Doubtful, the employees turned on the robotic collection basket. The loud sound of the machine surprised Tony, who stood nearby. He was amazed by what happened next.

The factory supervisor assigned several employees with a new project. The task was to place 10,000 building blocks that have been produced the night before, into separate bags of 100 pieces each. When the employees first heard of their new task, they had no idea what to do. The supervisor suggested that they try out the factory’s newly purchased robotic collection basket.

Mechanical Claw

Tony and the factory supervisor walked around the factory together. The supervisor explained in detail the function of each station. Tony learned a lot from this tour. At one corner of the factory, they saw that workers were moving a box of building blocks from the conveyor belt to the next station for packing. Since the box of building blocks was quiet heavy, several workers were injured while moving it. The factory was constantly losing workers to injury. This worried the supervisor a lot. He turned around and asked Tony if he had any good ideas on how to solve this problem. Tony thought about it and suggested that they use a mechanical claw, which is similar to a claw crane. It uses one motor to control the claw, which can clasp onto a box of building blocks, while another motor controls the rack’s movement up and down. With this machine, the box of building blocks can be lifted up easily without the use of any manual labor. The workers only need to operate the machine in order to complete their task. The supervisor was ecstatic after hearing Tony’s great advice. He immediately asked his staff to look for this type of equipment.

The large display window showed how the pastry chef oils the molds and a machine automatically pours batter, closes the lid and the entire mold is flipped. Once the batter is baked, the chef removes the bell cakes and they are ready for sale. This one step process ensures stable product quality and greatly reduces the need for human labor.

How can we deal with processes that require work on both sides?

Pastry Flipper6

23

It was lunchtime and the factory manager invited Tony to a meal. As they were returning to the factory after lunch, they saw a shop that sold bell cakes. Tony was curious about how they were made so he decided to take a look inside.

Tony wondered whether the factory had similar machines so he asked the factory manager. He explained that paper and printing factories use pastry flippers with much more advanced technology and is controlled by a console which manages complicated operations. It can deal with large volumes of paper and efficiently discard defects while improving the overall quality of the printing paper. This process greatly reduces the effort put into printing.

What precautions are there when labeling?

supervisor which employee here had done such an amazing and efficient job labeling. The supervisor smiled and told him that the “employee” was an automatic labeling machine. The supervisor also introduced Tony to all the processes of the production line. After production and packing, the next step is labeling. The label usually contains the item’s name, description, examination mark, barcode, warnings and notices, etc. The purpose is to let consumers feel comfortable and safe while purchasing the company’s products. The labeling machine not only puts labels on cube-shaped packages, but also on round-shape baskets and uneven and sloped surfaces. As long as the labeling speed matches the transit speed of the conveyor belt, the labeling machine can be automated.

7

All morning, Tony was helping out the factory supervisor double check their finished products by looking at the label on each carton. Tony was happy to do this task because each label was stuck on perfectly and the information was accurate. He only had to put in half the work to achieve twice the Tonyeffectiveness.askedthe

Inspection Machine8

Themisunderstood.stationmanager

31 When Tony came to the “inspection machine” station, he found that the machine there kept transferring the finished building blocks from the conveyor belt to the recycling bin underneath it. Tony wondered, “Why does this machine keep dumping the finished building blocks? There must be something wrong with the machine!” He quickly ran to find the station manager so that he could take care of this matter. Since the factory is now all automated, it took some time for Tony to make it to the control room. Breathing heavily, Tony dragged the station manager back to this station. The station manager thought something big must have happened, but once he saw the situation, he realized that Tony had

explained to Tony that this machine is an inspection machine. It inspects every single building block to make sure it is acceptable before traveling on to the next station. The machine checks if the size of building blocks are correct, if the block’s appearance is smooth and complete, if its holes are accurately located, and if its screws were drilled tightly. If any aspect of a building block doesn’t qualify, then the building block needs to be discarded. Upon hearing the explanation from the station manager, Tony immediately understood how important this machine is. If there was no inspection process during production, then defective building blocks could go through the whole process. The defective building blocks couldn’t be sold and would result in a waste of resources and time.

running so fast that when he saw an operator carrying a huge paper box, he couldn’t stop in time. They crashed into each other and the box fell to the ground. Tiny building block connectors spilled all over the Tonyfloor. apologized immediately, and tried to pick up and sort all the connectors. There were two different types of connectors, with a 5mm difference in length between them. It was impossible for the two of them to sort thousands of connectors in the short period of time needed to not delay the packing schedule. Neither of them had any idea how to fix this.

35

Brainstorming

When there are so many different kinds of products mixed together, how we can conveniently categorize the products?

Tony felt there were so many interesting things to see in the building blocks factory, but because the factory was so big, Tony was worried that he couldn’t see all of it in time. Therefore, he decided to run to the next Tonystation.was

The operator heard what Tony said and his eyes lit up. He told Tony that they could use the sorting machine in the factory.

The original function of this machine is to examine the products’ size and to get rid of the little Styrofoam balls used for protection during transfer. They only need set up the sorting criteria to be 2mm longer than the shortest connector. This way, only the shorter connectors would be picked up during the sorting process. Soon the mixed up connectors would be successfully separated.

Tony mentioned that it would be awesome if there was a sieve here, much like the one used for filtering rice out in the countryside.

Folding Machine

While Tony was feeling pleased with himself, the station manager walked in. He saw Tony assembling the boxes, and told Tony to stop and take a careful look at the problem of his already assembled boxes. Tony was surprised to find that many of the finished boxes had not been folded properly. Blushing, Tony sheepishly admitted that he didn’t fold them one by one. Some boxes were not folded on the dotted line, therefore, that set of boxes was crooked.

The station manager said manualassembly often has this problem, after all, people have physical limits. As a result, many factories have replaced manual-assembly with folding machines. Machines not only operate faster than people, but it is also relatively easier to control their manufacturing errors.

41 Brainstorming Do you know how we make envelopes?

Inside the factory, Tony walked alongside the assembly line to watch all the piles of not-yet assembled building blocks be packaged up into boxes. Tony volunteered to help fold the boxes. The station manager responsible saw how eager Tony was, so he grabbed one hundred boxes for Tony to assemble.

At first, Tony happily folded the boxes in accordance with the Standard Operating Procedure (SOP), assembling the boxes by folding along the dotted lines. However, Tony quickly found out that, not only were his hands getting sore, but it was taking a long time just to package seven or eight boxes. Tony decided it would be much faster if he could fold ten boxes all at once.

The production crew’s eyes lit up, and they began experimenting with this new Aidea.carousel is a motorized ride found in many playgrounds. On the carousel’s platform are many decorated horses (or airplanes, cars, etc.) for visitors to sit on. These seats can move up and down (but do not move around) while the carousel platform continuously spins.

While casually wandering around the building block factory, Tony saw a group of people in front of him gathered around. Curious, Tony went closer to hear what they were saying. It turned out that they were discussing a problem. Currently, the factory’s assembly line requires materials to be shifted between two work units, but due to the assembly line being in a straight line, the robotic arm on the assembly line takes too long to move material from one end to the other. Everyone was hoping to find a way to shorten the distance between the two work units. At that moment, Tony suddenly remembered a time from his childhood where he played on a carousel. He blurted out, “You could use a rotating production line. If the production line is circular, and you put a rotating machine in the middle, then you could transfer goods along the circumference. Then the distance between any two points will never exceed half the distance of the circumference.”

Double-sided Processing

One common problem is that the processing machine needs twice the amount of time of other stations, which causes a lot of congestion. This creates a problem where the building blocks in the back need to wait for the building blocks up front to be finished processing before they can be completed. No matter how fast the other stations are, the speed of production slows down at this station. To address this problem, the installation engineers had developed a double-sided processing machine, which allows the building blocks to be processed on both sides at the same time. Because it cuts the processing time in half, it makes the whole production line move smoother. After listening, Tony understood not only how to make a factory run smoothly, but also that it is necessary to spend a lot of time to test equipment efficacy to ensure a quality product.

13 Tony saw that every station at the building block factory was quite novel. The automation of the factory made the entire process of producing building blocks appear very efficient. All of the processes occurring in each station and between each station, seemed perfectly matched for each other, allowing the highest level of production capacity Atpossible.thispoint, the factory supervisor explained to Tony that actually a lot of time is required to fine-tune each station to maximize the factory’s productivity.

Tony saw the beautiful colored blocks produced in the factory and told the factory manager that they look different from the processed components he had seen in the past, especially the metal products that went through the soaking process. Metal products are processed in many steps, resulting in a lot of grime on their surface. The dirt must be cleaned off the metal products, so they undergo a soaking process. It’s like giving a bath to processed products. First, find a container and fill it with a solution that cleans metal products.

Now that the bathtub is ready, how do we give the processed goods a bath? Processed goods aren’t like people with legs who can walk into the Automatedbathtub.

mechanical arms are powered by motors that power the gears and racks to move the arm along the rack. In this way, the mechanical arm can move unwashed metal products into the cleaning solution to be soaked and washed, then move the washed products to a clean area.

Tony happily shared his knowledge about the production of other processed goods with the factory manager who found the information very helpful!

Loading Machine16

After having spent a while walking around the factory, Tony decided to go outside to get some fresh air. On his way out, he noticed there was a huge machine next to the factory. It had a robot arm that lifted up a box and placed it onto the back of a truck. Tony watched carefully and then realized it was a Loading Machine. The most impressive part was not that the Loading Machine could pick up the boxes and put them back down, but that it could move along an X and Y-axis. Thus, it could perfectly load all the boxes, layer by layer, onto the truck. It didn’t require an operator. The machine was like a smart robot, it could continue to load the next one by one command when it finished loading one Tonybox.felt that the motion of this Loading Machine was similar to that of a 3D printer. The pile of boxes on the truck looked like a model’s shape as it was being printed. On his way back to the factory, Tony thought to himself how awesome it would be if he could print out a giant robot for himself.

3D printing is a new technology that can build a model in a very short period of time. As with digital models, it builds the shape of an object by printing out successive layers. This is usually used in concept designs for new products.

Since time is a crucial factor when transporting goods, what conditions and standards should we consider when arranging distribution routes?

Since he was little, Tony was interested in vehicles. He would read magazines or watch TV shows about cars in his free time. Today during his visit to the building block factory, he saw some vehicles that were parked nearby, waiting for products to be loaded. This reminded him that there are many different-sized vehicles around the world. Vehicles have played a crucial role in the history of the world. For example, vehicles carried soldiers from one battlefield to another during war, and they helped transport goods between different cities. Vehicles save people a huge amount of time and effort. The main purpose of vehicles is to help make our jobs more efficient and convenient. As technology keeps improving, many places have replaced older vehicles with computerautomated vehicles, which do not require anyone to operate. This reduces the need for people to work in dangerous areas or hazardous conditions. Automated vehicles can complete tasks due to their pre-settings, and they can work for long periods of time too. An example would be to deliver products from one station to another station or to a warehouse.

Forklift18 Tony loves watching robot movies the most. The coolest part of the movie is when a robot grabs a house, a big tree, or even a truck and plays with them using his two hands. When Tony was little, he used to dream that he could turn into a robot.

In order to teach kids about factory operations, the factory has a teaching and experiencing area especially for them. This way kids have space to try out factory life.

The station manager heard Tony’s wish and thought that Tony would be interested in driving a forklift, so he asked Tony if he wanted to try it. The main task of a forklift in the factory is to move completed building block packages from the production line to the warehouse.

Tony tried this many times and found it incredibly interesting. Even though he himself couldn’t become a robot, he could now operate a robot to move heavy things. The station manager mentioned that there were several tasks a forklift could not be pre-programmed to do and it was still necessary for humans to operate them manually. On the other hand, a lot of forklifts are controlled by computers which have reduced the demand for manual labor to its lowest point ever.

Tony sat in the forklift located in the teaching and experiencing area. First, he adjusted the two iron forks on the front of the machine holding the packages that needed to be transferred. Tony lifted up the products to a stable height by controlling the forks. Then he drove the forklift to the warehouse. Since the storage location was different every time, he needed to move to the correct location and adjust the forks to its appropriate height, before putting down the products. If the products weren’t piled up in a stable way, there was a risk that all the products, including the previous packages, might collapse.

Numerical control machines have become a key component in modern manufacturing. CNCs are popular because they reduce preparation time and operator work load and can eliminate human error while decreasing labor costs. CNCs can also accurately calculate processing time, reduce standby time on the production line, and back-up the stock level. CNCs provide the highest level of efficiency and accuracy by offering the best rotational speeds for the main shaft and cutting tools. At the same time, they also extend the lifetime of cutting tools. CNCs also have a reputation for good quality work, stability, decreasing inspection times and eliminating a huge amount of production costs. Its programming can be changed by simple editing, increasing its versatility.

The CNC is the acronym for “Computerized Numerical Control”. This machine combines mechanics, electrical machinery, hydraulic pressure, vapor pressure and optics all together in a single machine. An engineer determines the machine’s operating procedures carefully, deciding which materials to use, and the angle of the cutting tool based on the final product’s design. Once the preliminary set up is complete, the engineer programs the route for the cutting tools.
