Alapala & Agthia Grand Mills For Flour & Feed Company Abu Dhabi Alapala announced that it had successfully completed the erection, commissioning and hand over of a new 400 ton per 24 hour flour milling line for Grand Mills in Mina Port Zayed, Abu Dhabi. Grand Mills which is a part of The Agthia Group PJSC, agri business division, put its confidence in Alapala by awarding it the contract for the new flour milling line. The contract involved the dismantling of the old flour milling line and the supply, erection and commissioning of a new
state of the art automated milling line in the existing building with the minimum of civil works and damage to accommodate the new milling line. The new milling line was handed over running well within the stipulated time given by Grand Mills. This was carried out by a team of highly experienced supervisors and erectors from Alapala. Grand Mills has benefitted by reduction of the power consumption and less operating staff. The new milling line has enabled Grand Mills to become a major milling company in the region well in line with its demand for high quality product standards. Agthia Group PJSC is listed in the Abu Dhabi Securities Exchange (ADX) with its symbol “Agthia�, which in Arabic means nourishment. The majority shareholding is held by SENAAT General Holding Corporation an Abu Dhabi Government entity and the rest being held by institutional and individual investors. NIR Satake equipment ScanMaster DE TM - Bichromatic Visible & Infra-red: The ScanMasterTM DE using advanced sensing detectors presents an approach to the old problem of Foreign Material removal. These unique sensors which combine conventional visible sorting with the newer Infrared sorting technology are patented by Satake USA Inc. The ScanMasterTM DE we offer is equipped with the latest development of In-Gas duplex cameras viewing from front and rear. With two cameras per 100mm of product covering 360° viewing, the user will be able to remove the defects to give a very high quality final product. The ScanMasterTM DE is ideally suited to all types of tree nuts, peanuts, beans, sunflowers, seeds, rice and cereal grains. Typical Foreign Material contaminants removed include fragments of the shell and hull, stones, glass, sticks, in addition to discoloured, damaged and mouldy product.
Our ScanMaster model DE sorter incorporates a unique detection capability that combines inspection in the visible spectrum as well as in the infrared spectrum. In the visible range of the spectrum, "colour" determines the amount of light reflected from the product. However, in the infrared range reflectivity is determined by the physical characteristics of the product, such as water, oil, etc... Due to the composition of their molecules, products will absorb infrared energy at specific wavelengths. Infrared is sometimes referred to as "night vision“. Here body heat absorbs infrared energy and can easily be identified.
Infrared versus Visible only. The ScanMaster DE series is bi-chromatic visible/infrared, which means it is effective in the visible as well as in the infrared range. In the infrared range (beyond 1000 nanometers), foreign material such as white rocks, clear glass, and bone fragments absorb large amounts of infrared energy when compared to say a peanut. This allows for a clear difference and separation irrespective of surface colour. In order to be effective in the infrared range, a sorter must be equipped with infrared (InGas) cameras. Silicon based cameras are basically "blind" in the infrared and must rely on surface colour differentiation. However, it is well known that clear transparent glass does not display any "colour" in the visible range

and many foreign material categories can be very close in surface colour to the colour of the good product. Infrared comparison: This page show two identical photographs. The first one was taken with a regular camera and the second was taken with an infrared camera. It is possible to see several rocks and pieces of glass mixed in with the soybeans.

A round tour through Schlossmühle in Ober-Ramstadt shows the advantages of NIR-Online analysis. At important process sections industrial spectrometers take care of a constant product quality. Additionally Schlossmühle uses a device of NIR-Online GmbH for the laboratory.
Complete process control with NIR-Online GmbH: Head start in quality for mill productions The best recipe to achieve customer tie for mills is a constant high product quality of flour for bread, rolls or cake. A new dimension of quality control is available for mill owners by using the technology of the process analysers of NIR-Online GmbH: for the first time processes will be controlled continuously in real time – from grain acceptance to final flour.
1. Open aperture: the grain delivery

Many mills take pre-production or average samples in order to control the delivered grain in laboratory. Due to the fact that this only delivers selective information about the wheat and rye delivery there is always a quality risk in the end. Schloßmühle in Ober-Ramstadt plays safe from the start. As soon as the vehicles are tilting the cereals the grains will be checked by a spectrometer of NIR-Online GmbH with near infrared (NIR) light. Reflections vary according to consistency of the grain. The read-out is done by a diode-array spectrometer and analysis is done online by the included software SX-Center. These data are shown as curve on a monitor in which protein, moisture and other ingredients can be read directly. Additionally Schlossmühle uses a high-definition colour camera to measure the external appearance of grains. Hence

2 the delivery can be checked on ergot, contamination or mixed different grains. The NIR-Online system at the grain acceptance has moreover to acceptance control a high psychological effect: which supplier dares to deliver mixed or inferior grains if this is detected immediately? “With NIR-Online we are able to control the grains in the acceptance more detailed, reliable and consequent than before. Immediate transparency of a complete delivery is possible. If deviations from set points are noticed the delivery will be stopped automatically.” Heinrich Matthes, owner of Schlossmühle Ober-Ramstadt 2. Close-up: mixing before first lead shot The NIR-Online acceptance control is the first step for constantly high product quality which Schlossmühle pursuits consequently in the process course. When a special type of flour has to be milled, the necessary charge will be taken from the silos and via scales mixed adjusted to the needs. After main purification and wetting the mixture will kill a melt for

some hours to distribute the water evenly. Then the first lead shot is made. Most mills are limited to control samples in this process step. Like in acceptance control the samples are controlled manually in laboratory and deliver only scattered information about the quality of the ready to be milled grain.

Schlossmühle however has installed a second NIR-Online system, which also consists of a spectrometer with colour camera, before the first milling. So the grain mixtures can be controlled gapless and in real-time.
‘In Schlossmühle the NIR-Online analysis has the final say in end control.’ “Bakers and pastry cooks need constant flour quality in order to produce high quality bakery products. Therefore mills have to check their grain mixtures very closely. With NIR-Online we are on the safe side.” 3. Final Focus: sights on flour products Traditional end control in mills limits to punctual and delayed information which can have costly results: if the laboratory samples result in a too high variation limit of the flour it may already be delivered to bakers and pastry cooks. The mill has to anticipate with customer complaints. In Schlossmühle the NIR-Online analysis has the final say in end control. One process analyser with colour camera each controls the quality of light and dark flour products permanently and in real-time after being sorted by hatches falling into the gathering worm gear. Moreover the spectrometer measure the lightness of flours, the so called ash value. If the flour is darker as allowed a dosing worm gear will automatically add light flour until the according ash value is reached. Hence Schlossmühle can control all flour types and flexibly be responsive to individual customer demands very. “The NIR-Online end control sets the seal on our gapless quality control. Through the automatic adjustment of ash we can guarantee our customers that they only receive flour type 550 which is in accordance with the DIN rules.” Global Milling Advances / February Issue 2014

4. Successful tandem: a “twin“ in the laboratory Many mills are completely limited to conventional Laboratory analysis. Schlossmühle is different: They are using a NIR-Online system additionally in the laboratory. The advantage here is that laboratory and process devices use the same technology and the same calibrations: they work hand in hand. The NIR-Online laboratory device is used to control pre and average samples. The resulting values pave the way to calibrate the spectrometer in process. Moreover the laboratory system controls special flours which were produced from the end product on customer demand. On top of this the grains can also be controlled during loading. Therewith Schlossmühle gets security of their delivered batches. Last but not least the NIR-Online
‘Even minimal differences in colour, structure and size allow conclusions of chemical ingredients’ laboratory system measures new grain grades. By statistical calculation, the auto calibration, the results are integrated automatically in the existing measurement setting. New key figures can thus be displayed easily. All industry spectrometers of NIR-Online GmbH are equipped with modern report functions, which deliver extensive data and information. Production processes can be traced anytime which is important for complaints. “The gapless online measurements give us high security and transparency of our processes. Manufacturing errors,
downtimes and rejections are minimized. The stable high quality of flours pays off in hard cash. We do get about one Euro more than our competitors for quintal flour. Moreover the NIR-Online spectrometers offer broad documentation possibilities. Schlossmühle can meet the legal demands for traceability of single production steps.”
NIR-Online process analysers NIR-Online process analysers are the worldwide first pre-calibrated, optical systems for online analysis, monitoring and control of not only organic substances in production and processing. Due to the special configuration NIR-Online systems can be integrated in nearly every production environment. Expenses for the common NIR laboratory analysis are no longer necessary. Instead of only random examination a continuous real time insight in the process is provided. Quality variations in the production can be analysed and adjusted in seconds. Long waiting for laboratory results is history. For non-organic products like metals or minerals a NIR-Online system with additional high-resolution camera is recommended. The camera is able to measure external features of non-organic products. Even minimal differences in colour, structure and size allow conclusions of chemical ingredients. Schloßmühle in Ober-Ramstadt Schloßmühle (“Castle Mill”) in Ober-Ramstadt was founded in1839 and is family property since then. The mill situated in the Hessian Odenwald close to Darmstadt only purchases crop from regional farmers in order to support regional structures and environmentally sound quality crop growing. The farmers have to sign a special crop growing agreement for high-quality “Castle Grain Crop” according to the guidelines of integrated plant production. Customers of Schloßmühle are more than 250 regional bakeries and pastry shops. Process analysers of NIR-Online GmbH are applied in the mill since autumn 2006.

Process optimization along the line
Intelligent process optimization thanks to new online Sensor Technology Many virulent topics like “Food Safety”, “Traceability” or “Best practice” are challenging today’s millers. How to find the time to fulfill these requirements is an often heard question. By assisting the operators with online sensing and intelligent automatisms, additional resources can be gained.
The benefits of the NIR Multi online Analyzer are obvious: a central spectrometer enables real-time analysis of different products like cereals, flour and even by-products. Up to six independent measuring points provide the base for an intelligent control of the running production. NIR improves the consistency of the product quality and thus leads to a measurable contribution to the profitability of a mill. In order to maximize the margins, controlled loops can be realised, allowing to run product parameters very close to the thresholds. With its control functions, the NIR Multi online Analyzer offers the option of lowering safety margins and responding more quickly to process fluctuations. Only the measuring point is located in the production environment while the control room or MCC is offering an optimal environment for the optical and electronic components. But there are also revolutionary technologies entering the milling process. The now launched Online Particle size measuring system MYTA is applied for continuous particle size measurement within a range of 10 – 5000 microns. This allows the monitoring of intermediate and end products in cereal processing. Whether in the different breaking and refining passages of a wheat mill or by monitoring material being ground on other devices, the exact registration of the granulation is crucial for the quality and consistency of the end product.

Real time composition measuring For many years, online NIR Analyzers have been used for continuous monitoring of the constituents of raw and finished products in the grain processing industry. But very often, limits are set due to remarkable investments. Consequently, the monitoring points have to be chosen very selectively. With the target to widen the possible applications, Bühler has developed a new generation of NIR on-line Analyzers. By introducing the so-called multiplexer technology, millers are enabled to measure many points with a limited investment. One spectrometer evaluates up to six different measuring points. Of course, the measuring device works with the most recent diode array technology.

The sampling stream for the online particle size measurements is lead into a bypass. The integrated sampler draws a representative product amount and feeds it continuously to the sensor. The optical measurement results are continuously calculated and transmitted to the associated computer where the transformation into mass percentage is done. For intelligent loops, this information can as well be transmitted to the process control system. All results are displayed and archived in the form of trend graphs as well as numerical particle size distributions.

Automatic, real-time particle size measurement.
Monitoring of the particle size distribution and compositions of milling products is merely an initial application. B端hler is already working on the next step of this innovative technology, aiming at making the data available for Intelligent Process Optimization (IPO) applications. This would, say, enable the automatic setting of the grinding gap of roller mills and influential recording of other devices. Based on closed-loop control circuits, operators will have more time available for peripheral duties. With its IPO approach, B端hler is setting new standards. The future has started. Online PSM is already in use in the following applications in various grain mills: Online wheat flour monitoring: It grants continuous quality assurance, an alarm message is issued in the event of oversized particles, e.g. due to a screen damage. Online durum semolina monitoring: For a continuous monitoring of the granulation, an alarm message is issued in the case of a granulation drift-away from the target value.
