FOREWORD This manual covers the service procedures of the TOYOTA ELECTRIC POWERED FORKLIFT 7FBCU15 to 55 series. Please use this manual for providing quick, correct servicing of the corresponding forklift models. For the portion not covered herein, please refer to the repair manuals shown below. This manual deals with the above models as of August 2005. Please understand that disagreement can take place between the descriptions in the manual and actual vehicles due to change in design and specifications. Any change or modifications thereafter will be informed by Toyota Industrial Equipment Parts & Service News. DEVELOPMENT OBJECTIVE ADDITION OF OPS SYSTEM The OPS (Operator Presence Sensing) system is added as standard. The switch installed on the seat detects the operator, and when there is no operator the OPS system interrupts the traveling power and restricts material handling operation. (Refer to page 0-9.) When the controller detects the seat switch turned off, it informs OPS operation to the operator by sounding the buzzer (pi-)* for about 0.5 seconds and the display indication. Moreover, the display indication keeps while turning off the seat switch. *: The buzzer sounds only export model. When the controller detects malfunction, the display indicate the diagnosis error code.

OPS When the operator is not sitting on the seat, the OPS system interrupts the traveling power and restricts material handling operation. (Refer to page 0-9 OPS for details.) 16. Return-to-neutral function If the key switch or the deadman switch turns ON with the direction lever at the forward or reverse position or with the accelerator pedal depressed, the vehicle will not start. UL specification The traveling is stopped while depressing the brake at the same time as operating the accelerator.

(2)

General export specification It is possible to travel even if depressing the brake at the same time as operating the accelerator. The performance is restricted to protect the controller and the motor against the overcurrent at the simultaneous operation.

YFS specification (OPT) It is possible to travel even if depressing the brake at the same time as operating the accelerator, and the fine operation is facilitated. The performance is not restricted. The time that can be operated is restricted when the motor output is more than a set value. The time can be changed by the tuning setting value.

AUXILIARY EQUIPMENT LIGHT SWITCH The position of the light switch has been changed to the right side of steering wheel, and it improves operability. The switch is 2-step switching, and it is possible to be switched the lights with one switch. 1st step: Clearance lights and Tail lights. 2nd step: Head lights, Clearance lights and Tail lights. t

OPS GENERAL When the operator is not being in the normal operating position detected by the seat switch, the OPS system interrupts the traveling power and restricts load handling operation. Note: When OPS operates, the power assistance of the steering wheel is lost because the pump motor is stopped. (Only 7FBCU 35 ~ 55 models)

Control specification 1.

Travel OPS (Not change from the present specification) When the controller detects the seat switch turned off for two seconds, the drive motor control is stopped. Travel OPS is released by returning the direction lever and accelerator pedal to the neutral position and turning on the seat switch.

Material handling OPS 7FBCU 15 ~ 32, 7FBCU 35 ~ 55 (With deadman brake spec. (OPT)): When the OPS controller detects seat switch OFF for 2 seconds, the lift lock valve, tilt control valve and backward tilting lock valve are controlled to disable fork lowering and forward tilting operations. Backward tilting, fork lifting and attachment operations are disabled by stopping the pump motor. The disabled material handling operations are released upon lapse of 1 second after seat switch ON. Caution: • Backward tilting: If the material handling lever is operated while the OPS is functioning, the mast may move because of its own weight when it is in a backward tilted position. • Attachment: If the material handling lever is operated while the OPS is functioning, the attachment may move because of its own weight. 7FBCU 35 ~ 55 (Without deadman brake): When the OPS controller detects seat switch OFF for 2 seconds, the lift lock valve, tilt control valve and backward tilting lock valve are controlled to disable fork lowering and forward/backward tilting operations. Fork lifting and attachment operations are disabled by interrupting the hydraulic oil supply by means of the unload valve. Fork lowering operation is stopped by stopping the pump motor. The material handling operations disabled by the OPS are released upon lapse of 1 second after seat switch ON. Caution: • Attachment: If the material handling lever is operated while the OPS is functioning, the attachment may move because of its own weight. • Fork lifting and attachment: If the material handling lever is operated with the brake pedal depressed while the OPS is functioning, pump motor runs at a low speed to ensure brake power assist, causing fork lifting and attachment operation at creeping speeds.

OPS operation information When the controller detects the seat switch turned off, it informs OPS operation to the operator by sounding the buzzer (pi-) for about 0.5 seconds and the display indication. Moreover, the display indication keeps while turning off the seat switch.

Note: The buzzer is installed only in the export specification. 4.

Return to neutral warning (Not change from the present specification) When the accelerator pedal is operated with turning on the seat switch without returning the direction lever to the neutral position, it informs the operator that the travel OPS is not released by sounding the buzzer (pipipipi).

Malfunction warning When the controller detects malfunction, the display indicate the diagnosis error code.

SAS Control The SAS valve controls the key-lift interlock, automatic tilt neutral position stop, and forward tilting angle restriction function. (Same as on old models)

OPS Control • When the operator leaves the seat, the OPS solenoid lock valve (new adoption) and the SAS valve (same as on old models) are controlled by the seat switch signal to stop fork lowering, forward tilting and backward tilting. • Even under the OPS control, the machine rotates the pump motor only when the brake pedal is stepped on. The PS operates only in that case.

SAS Control The SAS valve controls the key-lift interlock, automatic tilt neutral position stop, and forward tilting angle restriction function. (Same as on old models)

Deadman Brake Control The deadman solenoid valve is controlled by the seat SW signal to apply the deadman brake. (Same as on old models)

OPS Control • When the operator leaves the seat, the seat SW signal controls the SAS valve (same as on old models) to disable fork lowering and forward tilting. • When the operator leaves the seat, the seat SW signal stops pump motors No. 1 and No. 2 to disable backward tilting. (Fork lifting and ATT forward/backward tilting are also disabled.) • When the OPS is operated, hydraulic oil supply to the foot brake and PS valve is stopped to disable the foot brake and PS to function.

When the operator sits on the seat, turn the key switch ON, set the direction lever to either the forward or reverse position, and depresses the accelerator pedal, the solenoid valve is closed to operate the cylinder by the hydraulic oil from the PS pump to release the brake.

Installation Procedure The installation procedure is the reverse of the removal procedure. Note: • Apply MP grease to the sliding surface of the tilt lock device and the collar of the mast jacket set bolt. • Fill MP grease to the coupling between the tilt steering shaft and steering valve.

Installation: Steering wheel installation procedure 1. Apply rubber grease to the sliding portion of the cam. 2. Position the pins on the cam as shown in the illustration. 3. After installation, rotate the steering wheel. As the steering wheel is rotated, the 3 pins on the cam are automatically set in the holes on the steering wheel side.

[Point 2] Installation: Install the tilt lock mechanism so that the angle between the lines of the tilt lever and the meter box is approximately 5 degrees at the maximum tilt backward position. Check if the tilt lock works properly.
