CEMENT INDUSTRY World Cement Industry Scenario Global Cement Groups in India Glorious 98 Years of Indian Cement

Industry State-wise Cement Plants and their

Capacities

SPECIAL REPORT

Global Cement Groups in India In the last one decade, world s top seven cement groups have made investments in India s growing cement sector. They include - Lafarge, Italcementi, Holcim, Heidelberg, Cimpor, Vicat and CRH. Today, these MNCs have a capacity of about 86 million tonnes and accounts for 25 per cent of India s total capacity. In fact, Holderbank was the first cement multinational to enter India in early 90s through a financial and technical collaboration with the Patna based Kalyanpur Cements Limited but it did not stay longer in the country and pulled out its investments. However, Lafarge of France has become the first successful cement MNC to enter India, stay, and grow. Later, this was followed by other six companies, namely: Italcementi, Holcim, Heidelberg, Cimpor, Vicat and CRH.

Lafarge The Mumbai based Lafarge India Limited, a subsidiary of French multinational - Lafarge Group, commenced its Indian operations in November 1999 by acquiring Tata Steel’s two cement plants Jojobera in Jharkhand and Sonadih in Chhattisgarh, with a combined capacity of 1.7 million tonnes for Rs 550 crores. Two years later, in January 2001, Lafarge acquired Raymond’s Arasmeta cement plant in Chhattisgarh with a capacity of 1.6 million tonnes for Rs 785 crores. In fact, Lafarge had been scouting around for deals in India since 1997 and succeeded in 1999. Since then, the company has completed more than 12 years of its successful existence and growth in India. Today, Lafarge India has four cement plants with a total capacity of 7.75 million tonnes.

Italcementi After Lafarge, it was Italcementi of

Labour & Industrial Chronicle

Italy, which entered India through strategic investment in Zuari Cement, a KK Birla Group company. In May 2000, Italcementi entered into a joint venture with Zuari Cement and bought 50 per cent of its equity for Rs. 370 crores. At that time, Zuari had one cement plant in Andhra Pradesh with a capacity of 1.7 million tonnes. Later in January 2002, Italcementi acquired second cement company Sri Vishnu Cements Ltd through the purchase of 94.70 per cent equity of the company from its owner - India Cements for Rs 330.88 crores. At that time, Sri Vishnu Cements had one cement plant in Andhra Pradesh with a capacity of 1.2 million tonne.

Groups (AIG) and Government of Singapore Investment Corporation (GIC). Further, Holcim invested Rs 1834 crores in ACIL’s share capital and subscribed to preference shares worth Rs 810 crores, aggregating to an investment of Rs 3541 crores. Post capital infusion, Holcim’s total share holding in ACIL increased to 67 per cent, whereas Gujarat Ambuja’s got diluted to 33 per cent from earlier 60 per cent. Consequently, ACIL ceased to be a subsidiary of Gujarat Ambuja and this enabled Holcim to acquire ACC. ACIL then held 13.8 per cent stake in ACC.

Further, in September 2011, Italcementi has acquired 74 per cent stake in Gulbarga Cement Ltd.

On January 28, 2006, the founding promoters of the Gujarat Ambuja N. S. Sekhsaria, Suresh Neotia and others too sold their 14.78 per cent of equity to Holcim, followed by an open offer to company’s other shareholders. Consequently, Holcim’s shareholding in Gujarat Ambuja increased to 14.81 per cent, while promoters’ holding came down to about 9 per cent, necessitating a change in the management. In May 2006, Holcim Group took over the management control of Gujarat Ambuja. Later, Gujarat Ambuja’s name was changed to Ambuja Cements Ltd.

Holcim

Today Holcim India, which owns ACC and Ambuja Cements, has a total cement capacity of 57 million tonnes. This makes the Holcim India the largest cement producer in the country.

Over the years, Italcementi increased its stake in Zuari Cement from initial 50 per cent to 100 per cent. Now the company has three cement plants with a combined capacity of 6.20 million tonnes.

In January 2005, Holcim of Switzerland acquired Gujarat Ambuja’s entire 40 per cent shareholding in Ambuja Cement India Ltd (ACIL) for Rs 897 crores from two foreign equity investors like American International 24

SPECIAL REPORT

Glorious 98 Years of Indian Cement Industry In 1914, Indian Cement Industry began its journey with a single plant of 1000 tonnes per annum at Porbandar in Gujarat. Since then, India has emerged as the world s second largest cement producing country after China. At present, there are 81 cement companies with around 200 major cement plants and a total capacity of about 360 million tonnes. Besides, there are mini and tiny cement plants, which have an estimated capacity of about 10 million tonnes. The Indian cement industry’s existence for the last 98 years is marked by the roller coaster ride it underwent ever since its inception in 1914. From the

days of scarcity, rigid controls, and imports, the cement industry today has come a long way from a seller’s market to a buyer’s market.

26

At present, the Indian cement industry has 81 large companies, which have about 200 major plants with an aggregate capacity of about 360 million tonnes. The 200 major plants comprises of about 140 integrated plants and 60 grinding units. This does not include mini and tiny cement plants, which have an estimated capacity of about 10 million tonnes. Further, there are about 50 companies making efforts to set up their cement plants. This phenomenal growth is a result of 98 years of anomalous and gruelling transition.

Origin The first ever reference of cement production in India is recorded in George Watt’s Directory of ‘Economic Products of India’, published in 1889, which stated: “Portland cement was being made in Calcutta from argillaceous Kanker”. However, the first organised attempt to manufacture the cement was made in 1904 by the Madras-based South India Industries Limited but this venture failed. It was in October 1914 that the cement produced at Porbandar in Gujarat by Indian Cement Corporation Limited saw the light of the day. It had an installed capacity of 1000 tonnes per annum. In the next two years, couple of more cement plants came up, one at Katni in Madhya Pradesh and other at Lakheri in Rajasthan. By 1918, these three cement plants together churned out 85,000 tonnes of cement per annum.

Mini to Major Cement Plants Over 30 years ago, when the concept of mini cement plants was introduced by the Government of India offering various incentives, about 300 mini cement plants were set up all over the country with capacities ranging from 100 TPD to 200 TPD, based on rotary kiln and vertical shaft kiln (VSK) technologies. Unfortunately, most of the mini plants of that period do not exist today, particularly VSK based plants. Deccan Cements was the country’s first 200 TPD rotary kiln based mini cement plant, located in Nalgonda of Andhra Pradesh. In fact, Andhra Pradesh had attracted about a dozen rotary kiln plants and incidentally, 90 per cent of them have survived and grown. In the recent past, seven mini plants have stepped up their capacities and have become major cement plants. My Home Industries (originally Devi Cements) was the first mini plant to become a major plant in the year 2000.

MINI TO MAJOR CEMENT PLANTS

ANJANI PORTLAND CEMENT

Reviving the Legacy of Dr BV Raju Three decades ago, Padma Bhushan Dr BV Raju came into limelight by promoting Raasi Cement and Sri Vishnu Cement, which created history in cement industry, particularly in Andhra Pradesh. In late 90s, his grandson - KV Vishnu Raju entered the cement sector by reviving a sick mini plant - Shez Cements and renamed it as Anjani Portland Cement. In 2010, Anjani became a major plant with a capacity of 1.3 million tonnes and is now setting up a cement plant in Karnataka. Vishnu Raju seems to be reviving the legacy of late Dr BV Raju in cement sector. Cement Limited (APCL), effective from October 6, 1999. Anjani is the name of Lord Hanuman who is well known as a remover of hurdles.

The Hyderabad based Anjani Portland Cement Limited is slowly emerging as one of the professionally managed cement companies in Andhra Pradesh. KV Vishnu Raju, the erstwhile Managing Director of Raasi Cement Ltd, heads the company as Chairman & Managing Director. He is fortunate to be the eldest grandson of the well known cement technologist, entrepreneur and visionary founder of Raasi Group – Dr BV Raju. Vishnu Raju seems to be making efforts to repeat the success story of his illustrious grandfather in cement industry. The Anjani Cement was formerly known as Shez Cements Ltd, which was originally incorporated on December 17, 1983 as Shez Chemicals Limited for setting up a 300 TPD rotary kiln mini cement plant. Later in October 1985, its name was changed to Shez Cements Limited. The plant was set up at a cost of Rs 33 crores, commenced trial runs in

The new management, headed by Vishnu Raju as Managing Director, revived the company. They pumped in sufficient funds and commenced the commercial production within nine months of takeover. Under Vishnu Raju’s stewardship, Anjani Cement became one of the best managed cement companies in the State. By the year 2010, it changed its status from a mini to major plant by expanding capacity to 1.3 million tonnes. In the year 200607, the company declared its maiden dividend. Late Dr BV Raju

1997. Unfortunately, the plant could not operate for a long time owing to various problems including the lack of sufficient working capital. Resultant, the plant was shut down. In December 1999, Vishnu Raju, then 37 years, along with his sister Mrs Vanitha Datla, then 34 years, and RVRL Narsimha Raju, then 38 years, joined hands as promoters and acquired the ailing Shez Cements from its original promoters - Syed Badruddin Shez and his associates. They changed the company’s name from Shez Cements to Anjani Portland

Anjani has the unique distinction of being the second company from Andhra Pradesh to expand its manufacturing operations to neighbouring State of Karnataka. It is in the process of setting up a one million tonne capacity green-field cement plant. The first company from the State to go to Karnataka is Sagar Cements Limited, which is implementing a 5.5 million tonnes cement project as a joint venture with Vicat of France. Originally, Sagar Cement too was started as a mini cement plant in early 80s.

BINANI CEMENT

Third Largest in Rajasthan Binani Cement, a subsidiary of Binani Industries Ltd, has two cement plants in Rajasthan with a capacity of 6.25 million tonnes. It is the third largest in Rajasthan, the first and second being Shree Cement and UltraTech with capacities of 11.70 million tonnes and 8.1 million tonnes, respectively. The company also has operations in China and Dubai with a combined capacity of 2.50 million tonnes. The Mumbai based Braj Binani Group is a multi-dimensional business conglomerate with a 139-years history. It has business interests in cement, EPC projects, fibre, glass composite products, media, minerals, readymix concrete, zinc, etc. The Group has extended its reach well beyond Indian shores to UAE, China and is in the process of expanding to Mauritius, Tanzania, Africa, and other countries. At present, the Group has a net global asset value of $521 million, net income of $ 603 million and 1700 strong professionals, committed workforce. Braj Binani heads the Group as Chairman. Binani Industries Limited (BIL) is the Group’s flagship enterprise. BIL was founded following the restructuring of the Braj Binani Group, from 1996-2004, to serve as the holding company for Binani Cement Limited, Binani Zinc Limited, Goa Glass Fibre Limited and BT Composites Limited.

Evolution of Binani Group The Group traces its beginning to 1872, when Seth Pragdas Binani - a trader in metal utensils, began an enterprise with his son Seth Mathuradas to engage in the import and export of metals. The year 1941 marked an important phase in the evolution, when Seth Mathuradas’ son Seth Govardhandas made a bold, but significant move from trading to manufacturing. His venture - Binani Metal Works got rolling with a plant at Howrah. In 1953, the company went public for the first time. Taking on the Labour & Industrial Chronicle

mantle from his father, it was during the reign of son - Ghanshyam Binani, that Binani Zinc was born. In 1962, Binani entered into a technical and financial collaboration with Cominco Limited of Canada to form Cominco Binani Zinc Limited. It was the first Indian company to manufacture high-grade electrolytic zinc at Binanipuram in Kerala in 1967. About 14 years later, in March 1991, the Cominco Binani Zinc was re-christened as Binani Zinc Limited. This was followed by two public issues, one in February 1994 and the other in February 1995 and both issues were oversubscribed. The funds so raised were invested in the implementation of two new projects – namely: glass fibre and cement. Located at Colvale in Goa, the glass fibre plant commenced production in

222

But it was with the advent of the company’s present youthful Chairman - Braj Binani, 51, that the Group truly began to prosper and exploring uncharted horizons. First, the Binani Zinc was re-christened as Binani Industries Limited in 1996, reflecting its status as a multi-divisional, multi-product and multi-locational company driven by technology and professionalism. This was followed by restructuring of the Binani Industries Limited and its cement and glass fibre product divisions were hived off into separate independent subsidiaries. Thus Binani Cement Limited was formed in November 1997 and Goa Glass Fibre Limited in October 1998. Braj Binani is a pioneer in every sense. He has been the architect of the growth and development of the Group. His rich entrepreneurial skills with long years of industrial experience and knowledge in commodity business have taken the Braj Binani Group to unfathomable heights and are all set to

SPECIAL REPORT

NCB’s 12th INTERNATIONAL SEMINAR ON CEMENT AND BUILDING MATERIALS The National Council for Cement and Building Materials (NCB) held its 12th International Seminar on Cement and Building Materials from November 15-18, 2011, at The Ashok, New Delhi. The seminar was well attended by more than 800 delegates including 92 delegates from overseas countries like Austria, Bangladesh, Bhutan, Brazil, Canada, China, Denmark, Egypt, France, Germany, Indonesia, Italy, Japan, Malaysia, Nairobi, Netherlands, Norway, Switzerland, Turkey and UK. The Seminar and the Technical Exhibition were inaugurated by Talleen Kumar, Joint Secretary, Department of Industrial Policy & Promotion (DIPP), Ministry of Commerce and Industry, Government of India. In his inaugural address, Talleen Kumar said: “Indian cement industry has outpaced the growth rates of other

prominent industries in the country, on the back of growing demand from the housing sector, increased activity in infrastructure development and exports recovery.” He added: “Since the cement industry is energy intensive and releases high CO2 emissions per tonne of cement produced, the biggest challenge today for the Indian cement industry is

sustainability. The industry’s efforts towards emission control, preservation of ecology and voluntary initiatives such as Corporate Responsibility for Environmental Protection are laudable. The Indian cement industry deserves commendation for its longstanding efforts towards reduction of its carbon footprint by adopting the best technologies and manufacturing practices. This is reflected in the

TECHNOLOGY - PRODUCT INFORMATION

Benefits of MMD mobile sizers for cement industry applications - by M Pradeep Kumar, Vice President, MMD (India) Pvt Ltd In the current climate of rapidly increasing fuel costs and the impact of cement manufacturing on the environment is a recurring theme in the press and with NGO s. The importance of the industry taking a new look at the significant progress being made regarding these issues in the allied mining industry, cannot be under rated. Although the volume of the raw materials required by the cement industry is low compared with mining and the technology employed in their production less complex than cement manufacturing. It is a highly visible and therefore potentially contentious element in the production chain, as cement plants, in order to be close to the markets, tend to be in developed and hence more sensitive areas than mines. A situation which makes the growing use in the mining industry of in pit crushing and conveying (IPCC) rather than truck haulage, an area of particular significance. As not only does IPCC/conveying allow for a reduction in the dependence on expensive oil based fuel, but is seen as being more “eco-friendly”. Due to the potential of its reduction (or elimination) of the “green-house gases” in exhaust fumes as well as the noise and dust generated by trucks. Furthermore, a reduction in the haul route and quarry “footprint” can be achieved by making pits deeper, using steeper grades and by the smaller, less intrusive structures required for conveying. These benefits not being confined to new projects but also those whose existence/expansion plans are being threatened by the increasing volumes, deeper pits and extended haul distances increasing production costs and exacerbating the allied issues of noise, dust and the production of “greenhouse gas”.

Background Mobile crushers and IPCC are not new concepts and their benefits are well established within quarrying, particularly

in aggregate production and contract crushing. Their popularity having resulted in there being a significant number of manufacturers supplying a wide range of equipment to the market. The initial requirement having been for wheel mounted units, but rapidly evolving to the current situation where the vast majority of the units now being supplied are mounted on crawlers. However the vast majority of these quarries produce at a lower rate than is generally required by cement plants. The tonnages handled normally being below 600 tph, with only a handful producing more than 1,000 tph. This situation having led to jaw and cone crushers dominating this market, with the use of impactors being limited by their high power consumption which requires the use of heavy cables, high voltage and/or large mobile generators. A number of successful mobile units have also been supplied to both the mining and the cement industries. However, here they have been somewhat slower in gaining general acceptance, primarily due to the higher capacities required. The relatively low demand had limited the number of companies manufacturing mobile units for these industries. Particularly in cement where the list of suppliers has hitherto been confined to Dragon of France; previously part of FCB and no longer in existence, Krupp of Germany, which after experiencing financial difficulties was bought by Thyssen and is now operating as TKF. Both of these companies mobile offerings having been limited to twin roll crushers and MMD of the UK (Mining Machinery Developments) which by contrast equipped their units with
