Calstart Celebrates HTUF’s Decade of Achievement Dear HTUF Attendees: Welcome to the Tenth Anniversary of the Hybrid Truck Users Forum. This is a time for fleets and manufacturers, military and commercial to celebrate the progress that has occurred in overcoming market and technology barriers: ten years ago, no truck manufacturer offered a hybrid truck for sale. Fast forward to today and every major truck maker has a hybrid in production or pre-production, and most have multiple products. And, several now have plans for all electric trucks. That’s a lot to celebrate and we’ll be doing it in fine style this week. We kick off this morning with an array of dignitaries beginning with a welcome from a very important Calstart partner, Dr. Grace Bochenek, Director of NAC/TARDEC. We are also pleased to include comments

from Margo Oge, the Director of the Environmental Protection Agency’s Office of Transportation and Air Quality. Joining our impressive lineup of federal representatives are Patrick Davis, Program Manager, Vehicles and Technologies Program, U.S. Department of Energy, and Walter Kulyk, Director, Office of Mobility and Innovation with the U.S. Department of Transportation. And, who better than industry innovators to highlight the reasons for their investments and how they plan to grow their product offerings over the next many years? All of today’s sessions are rich, featuring government officials, the military as change agents, and the future of truck tech-

California’s HVIP & CalHeat The Calstar t-California Air Resources Board HVIP program to help offset the purchase premium associated with hybrid vehicles has encouraged the purchase of more than 650 hybrid trucks and buses, “and proved so popular and well-designed that within six months of launching,” Calstart says, “the entire nearly $20 million in voucher funds were applied for.” HVIP stands for the Hybrid Truck and Bus Voucher Incentive Project. Bosch Powers Porsche Hybrid Bosch business development manager Joe Slenzak explains the company’s powertrain electrification efforts at Foyer 21. On show is a cutaway of the permanent magnet AC motor (also the associated power inverter) for the “full parallel” hybrid versions of the Porsche Cayenne and Volkswagen Touareg SUVs. The manufacturer is using nickel metal hydride batteries.

Too Much Too Soon? Stimulus money for the still-tiny clean vehicles sector has caused problems that may well be resolved by an industry shakeout next year, says US Hybrid founder and CEO Abas Goodarzi, who told F&F ShowTimes yesterday that too many companies are trying to do too many things. Prior to the Obama/Department of Energy American Recovery and Reinvestment Act money and AB 118 and related funding from California agencies, a “hierarchy” of clean vehicles was starting to form, Goodarzi says. Now, companies that had been establishing themselves in specialty areas are doing more instead of doing what they do best. The result is that they are competing with their own customers. “It’s the GM-Delphi Ford-Visteon thing all over again,” Goodarzi says, clean vehicles examples being drivetrain specialists attempting to market vehicles, and vehicle companies promoting batteries. “If you do not see a clear supply chain management structure, it is difficult to reach commercial sustainability.” For US Hybrid, “as a component suppler, my customer is the integrator,” Goodarzi says. “I am not the integrator.” “We design the components so that they go in easier,” he explains. “They are designed with the integrator in mind.” Integration engineering by US Hybrid, in other words, is different from actual vehicle integration. Abas Goodarzi “We’re going to focus on our niche,” Goodarzi says, which is drivetrain components. He is emphasizing specific vehicle product areas too, notably hybrid electric street sweepers and port vehicles. Goodarzi said here Tuesday that his projects include the all-electric helicopter demonstrator in development by Sikorsky Aircraft. He plans to spin off a special projects unit from US Hybrid next year. 4

Eaton Teams with Murphy Oil USA on Electric Vehicle Charging Network In yet another example of the widening reach of electric transportation, Eaton has teamed with Murphy Oil USA — which operates more than 1,000 retail gasoline stations across 22 states for electric vehicle charging — which is itself a new business area for Eaton. Eaton (Regency 15) is offering its new DC Quick Chargers as a palliative to consumer range anxiety. After an initial test phase at a location in Tennessee, Eaton says, it will work with Murphy on ways to expand the program and utilize the combined capabilities of the organizations to help make charging Eaton is helping bring electric vehicles to the masses, teaming with Murphy Oil USA to do fast-charging at gas stations.

HTUF Construction Group Sharpens Its Focus Look for heightened activity from HTUF’s commercial construction equipment group as it embarks on its first demonstrations validating environmental and economic benefits of hybrid technology on off-road and construction vehicles. Two projects are being led by the U.S. Army as it strives to meet aggressive fuel reduction goals, and a third would be funded by the San Joaquin Valley Air District, Calstart project manager Steve Sokolsky said here yesterday. The first, starting next month and running through the first quarter of next year, aims to show that retrofitting a Michigan National Guard backhoe with a prototype hydraulic valve can reduce fuel consumption by as much as 25%. The

demonstration (though not the technology) is funded by Calstart-HTUF. Hydraulic technology from HTUF 2010 sponsor Eaton would be retrofittable to backhoes already in service. Next in the works could be a demonstration of the benefits of US Hybrid drive systems to a wheel loader at Maddox Farms dairy in California. The San Joaquin Valley Air District would

fund the Calstart-managed program if current proposals are approved. Sokolsky says that the wheel loader is a good demonstration candidate because its duty cycles are sufficiently defined to show the benefits can be replicated on comparable off-road applications. Sokolsky told F&F ShowTimes that Calstart wants to participate in a demonstration next year for the U.S. Army to use a Caterpillar D7E

electric drive bulldozer at a base in California to further validate the benefits of hybrid technology. Successful results could help initiate within the next three years an off-road hybrid voucher system program similar to the highly successful California Hybrid Truck and Bus Voucher Incentive Project that handed out $20 million this year — and will pump more money into fleet placements next year (page 3). The Calstart-HTUF construction group has spent two years wrestling with how to cope with the wide diversity of off-road equipment — diversity that makes it difficult to define engineering solutions with a viable economy of scale. “We’re now scoping it more strategically,” Sokolsky says.

Calstart Teaming with FleetAnswers, Bringing Real-Time Performance Data Calstart and Minneapolis-based FleetAnswers ( Foyer 28), have teamed “to bring the most up-to-date information regarding green truck technology and fleet benchmarking data to the companies that need it.” FleetAnswers, described as a secure networking community for fleet professionals, is to be the benchmarking partner. FleetAnswers data will support assessment, monitoring, and ROI — critical return-on-investment — calculations. FleetAnswers is a web-based service, free for fleet professionals, that has grown out of the Utilimarc consultancy for utility fleets. Eaton-drive Navistar It recently branched to government fleets. bucket truck operated FleetAnswers/Utilimarc has in its database by Pacific Gas & Electric, “every single piece of data for every single piece of with Altec (Regency 4) lift. equipment,” says partner Chris Shaffer, allowing vehicle managers to make easy comparisons between fuel use, support costs, maintenance and other expenses and outlays, by vehicle type, region, season, or whatever variable is of interest. “We have the ability to back everything down for vehicle-specific, classspecific comparisons,” Shaffer says. Put another way, “the FleetAnswers Benchmark provides the individual fleet with secure, online access to their fleet’s data to compare to industry averages,” states fleetanswers.com. “FleetAnswers is able to provide any data or analysis your fleet or industry is in need of.” The information in the FleetAnswers database is input by the operators themselves, Shaffer says. Why do they do it? “The output is so impressive that it’s worth the time and effort,” he told F&F.

New York Hybrid Trash Truck Face-Off The New York City Department of Sanitation is testing different types of 72,000-lb GVW hybrid refuse trucks, including a compressed natural gas hydraulic hybrid. The trucks “represent the first of their kind in that weight class,” says NYC’s Spiro Kattan. The test is supported by the northeast’s National Grid utility and by Calstart. It will gauge performance, emissions, fuel economy, and noise. It will constitute “an apples-toapples, in-service comparison,” says Ron Gulmi of National Grid. The trucks to be tested share the LET 2 platform by Crane Carrier. A straight diesel LET 2 will be compared with a diesel with an HRB hydraulic hybrid drivetrain by Bosch Rexroth, and with an HRB fueled by CNG. Also in the trial is a Crane LET 2 with a series hybrid electric drivetrain by San Diego-based ISE (with ultracapacitors in lieu of batteries). “NYC is our shining example,” says Richard Parish of Calstart. His Hybrid Refuse Truck Working Group (one of more than half a dozen under the 6

HTUF umbrella), has developed a common hybrid refuse chassis specification as it collects duty cycle and refuse market data — like the data from New York — to support business case development. Once data is in hand, the group will redouble its efforts to get a group sanitation of fleets to pool their purchase funds and thereby establish an early economy of scale. Data will be complied by Maryland’s New West Technologies. Greg Wilcox is project manager there. A similar HTUF initiative in utility bucket trucks led to commercialization of Navistar International vehicles with hybrid drivetrains by Eaton.

Parker Hydraulic for Coke Trucks The California Energy Commission is anteing $750,000 toward a $2 million project to demonstrate Parker Hannifin’s hydraulic hybrid drive technology on four Freightliner trucks for Coca-Cola. The goal of the project is a 40 to 50%fuel efficiency gain, states a CEC summary, describing an “innovative direct driveline connection” that lets the truck operate as a series hybrid, or in pure mechanical mode at high speeds, or in a blended mode that optimizes efficiency between the two. “This hydraulic hybrid system stores less energy, but should more effectively recover braking energy,” CEC says, “thus potentially matching electric hybrid vehicle benefits.” Parker Hannifin is exhibiting at Regency 23. HLA stands for Hydraulic Launch Assist. The Michigan deployment follows trials on refuse vehicles in Fort Worth and Denver. The HLA system “captures the trucks’ kinetic energy during braking to assist in launching and accelerating the vehicle,” Eaton says, “recovering up to 75% of the energy normally lost as heat by the vehicle’s brakes.” Tests have shown “significant” reductions in maintenance costs, while “brake replacement cost can potenThe concept tially be reduced by four times compared to a baseline truck.” HLA Peterbilts have been tested by Waste Management in Texas. ALTe Eyes Hybrid Electric (with Re-Engine) Fleet Retrofits “We’ve met with 59 customers over the last three and a half months and they represent 850,000 vehicles worth of interest,” says Brian Polowniak of Michigan’s ALTe (Regency 5). The 59 operate some 2.5 million vehicles, he says. ALTe is targeting 6,000- to 24,000-pound GVW trucks for its replacement drivetrain yielding a range-extended electric vehicle, also referred to as a battery-dominant series hybrid. A 2-liter engine replaces the original V-8 unit, powering an electric drive that on a prototype Ford F-150 is achieving 32 miles per gallon, Polowniak says, compared with about 13 mpg for the base vehicle. ALTe is using power-dense hairpin HVH motors from Remy (Regency 25) and is in the process of testing lithium ion batteries, with candidates including

A123 (Regency 20-21) and Dow Kokam (Foyer 42). The initial focus is on fleet vehicles: delivery trucks and vans, as well as shuttle buses, taxis and limousines. The ALTe powertrains are to be available via a nationwide network of conversion facilities for used vehicles, “and ALTe also expects to sell and license its powertrains to existing OEMs.” “We can demonstrate payback in nine to 16 months for all of the applications we have studied,” with gasoline at $3 per gallon, said ALTe ALTe replaces CEO John Thomas. He’ll speak at the the V-8 engine. Advanced Drivetrains session today.

EMP Scores with Mini-Hybrid It seemed almost far-fetched when Michigan’s Engineered Machine Products introduced a rack of individually controlled electric fans in lieu of one big shaft-driven fan as a way significantly reducing fuel use, but the product, dubbed Mini-Hybrid (or miniHybrid), has been a runaway success, and in fact carried EMP when its core business faltered during the recent deep recession. EMP is also promoting its Power 450 brushless alternator for power takeoff at HTUF 2010.

That’s the message EMP government affairs and finance VP Ralph Bedogne will deliver at the Advanced Components session this afternoon. “Advanced products have allowed us to get our balance sheet in order,” he told F&F. But Bedogne warns that while the MiniHybrid system has great potential for trucks, hybridization in the truck world is difficult: unlike transit, there’s no federal agency offsetting the lion’s share of new truck purchases, and high up-front costs are tough to justify. “We followed the money,” he says, explaining Mini-Hybrid’s initial success in the bus world, where the Federal Transit Administration shoulders much of the purchase costs. Unlike a shaft- or belt-driven fan, which runs all the time, the individually controlled electric fans in an EMP Mini-Hybrid array run only when needed, slashing parasitic power loss. The result is an overall fuel savings that can reach double digits, and has been embraced by bus builders. EMP claims upwards of 2,500 units in service in North America, with more than 40 million miles logged. 10

“Our fans are on every hybrid that goes out,” Bedogne says, citing Daimler-Orion, Gillig, and New Flyer buses as examples. New Flyer alone is expected to take 500 units in 2011 and 650 in 2012, he says. The technology can be especially useful for trucks as it improves engine cooling performance for vehicles that work at low RPMs when parked. Bedogne urges operators to pursue funding opportunities from the U.S. Energy Department and the Pentagon to help establish economies of scale. “We’ve got to quit playing in the sandbox,” he says. EMP is also promoting a 450-amp brushless alternator at HTUF 2010. The Power 450 is a retrofittable unit that allows for efficient electrical power take-off, said to offer excellent performance at low speeds and idle. The air-cooled unit has thus far found use primarily for refrigerated trucks, Bedogne said just prior to HTUF, with Wisconsin’s Johnson Truck Bodies a lead EMP customer. Fleets & Fuels, by the way, first reported on the EMP fans after seeing a first-generation unit at a Calstart Clean Heavy Duty Vehicles meeting in Los Angeles (F&F, February 26, 2007).

Ioxus for Made-in-U.S. Ultracaps Three-year-old Ioxus is looking to cash in on the vast growth potential of clean transportation. The firm’s claim to fame is that it’s the only ultracapacitor company manufacturing 100% of its product domestically: “We build all of our products in the United States, right here in Oneonta, New York,” says co-founder and chief operating officer Chad Hall. Venture capital-backed Ioxus commenced ultracapacitor manufacturing in August 2009 and offers product in capacities ranging from 100 to 5,000 farads. Made-in-America Ioxus ultracaps are to be tested by local Oneonta Public Transit on a 35-foot Gillig Phantom, with Cummins ISM engine and Allison transmission, retrofitted for hybrid electric operation. The retrofits are expected to cost far less Gillig bus to be tested as an than new hybrid units, and the parallel ultracap hybrid in Oneonta, N.Y. launch assist drive “is expected to generate a 15 to 20% improvement in fuel economy with a payback of approximately two and a half years,” says Hall. OPT is one of “four major partners” evaluating Ioxus product, he told F&F. He points to forecasts indicating that a large cell ultracapacitor market worth some $280 million today will grow by 46% per year and be worth $7.6 billion in 2020. SAE Hybrid Testing Standard SAE International has published a new standard for measuring the exhaust emissions and fuel economy of hybrid and plug-in hybrid electric vehicles. “Until now, the fuel economy claims for plug-in hybrids were not calculated according to similar procedures,” Michael Duoba, an automotive engineer with the U.S. Department of Energy’s Argonne National Laboratory, says in an SAE release. Duoba chaired the SAE panel that developed the new standard, which is designated J1711. This, SAE says, “provides procedures to more consistently evaluate these vehicles under a wider range of evaluation cycles, and offers a technology-neutral way of allowing potential fuel savings.” J1711 establishes uniform chassis dynamometer test procedures for hybrid-electric vehicles. It is formally known as the Recommended Practice for Measuring the Exhaust Emissions and Fuel Economy of Hybrid Electric Vehicles, including Plug-in Hybrid Vehicles. Fleets & Fuels, July 12 12

Feds Boost Allison Trucks Allison Transmission is applying government money toward a new plant in Indianapolis to manufacture parallel hybrid electric drivetrains for trucks. Allison is taking experience gleaned from hybrid buses (more than 2,900 delivered) to the truck world, devising a whole new architecture, with lithium ion batteries, for the product it will detail next year. “This system will have a [single] motor-generator located between the engine and the transmission,” says Allison product strategy manager Mark Howerton, noting that Allison’s bus drivetrains have two motors. The truck drives will thus be substantially less expensive.

BAE Systems has broken into New Flyer buses with its series hybrid drives. Now will it break into trucks? With natural gas-fueled hybrids?

CEC Helps BAE Systems Tackle the Truck Market Daimler Trucks North America is negotiating with the California Energy Commission for $2.1 million to support a $5.3 million effort to develop a natural gasfueled hybrid truck. The vehicle would employ Daimler’s Freightliner M2 chassis with an ISL G engine from Cummins Westport, and “a state-ofthe-art BAE Systems e-drive axle hybrid electric drive,” according to a CEC summary. “The goal of the project is to have a hybrid electric natural-gasengine system adapted to a broad spectrum of applications in the heavy-duty vehicle sector,” the agency summary states. “The Freightliner M2 heavy duty commercial truck is an extremely versatile platform that is used in a variety of applications, including port drayage; local delivery, over-the-road truck; refuse collection; municipal and utility application; and school buses,” CEC says. “Daimler projects a market adoption rate of approximately 2,500 units per year in the California market and 20,000 units operating by 2020.” CEC says that if the contracts are signed, it will provide $2.1 million in Alternative and Renewable Fuel and Vehicle Transportation programs funds, with $3,153,425 from project participants.

BAE Systems, which has placed its HybriDrive brand hybrid electric bus powertrains in thousands of Daimler-Orion vehicles, this month reported the first two orders for the series drive in New Flyer buses. (Conversely, Daimler-Orion is now offering the Allison parallel drive that’s found application in thousands of New Flyer vehicles.) BAE’s hybrid propulsion systems will power 15 New Flyer Xcelsior 40-foot hybrid electric buses for Community Transit, serving residents of Everett, Wash., BAE says. In Atlanta, HybriDrive technology will power two 35-foot Xcelsior buses for Atlantic Station. They will be operated and maintained by MARTA, the Metropolitan Atlanta Rapid Transit Authority. The buses will be equipped with BAE Systems’ lithium-ion energy storage system, with cells from A123Systems (Regency 20-21). BAE says that its technology “powers more than 2,700 buses... The buses have accumulated more than 150 million miles of passenger travel and have saved more than 10 million gallons of diesel fuel, while also preventing the release of more than 100,000 tons of carbon emissions.” Larry Fuehrer of BAE systems will speak at the Advanced Drivestrains session this afternoon.

Buses with Allison parallel hybrid drives have logged more than 253 million miles and saved more than 13 million gallons of fuel since their 2003 debut (figures as of July 1).

“We’re trying to strike a balance between the complexity of it and the cost, to provide the right value,” Howerton told F&F. “Value lies at the core.” Allison is targeting a broad range of medium to heavy duty trucks, he says, with the hybrid drive applicable anywhere that the Allison 3000series transmission finds use today. “This product will have lithium ion batteries,” Howerton says. Allison is expected to use squarewire, copper- and hence powerdense, HVP “hairpin” motors from Remy International (Regency 25). Allison-drive hybrid buses have nickel-metal hydride batteries and conventional Remy motors. Also from Indiana, Delphi Electronics is a key supplier. Allison and the U.S. Department of Energy are each putting $62.8 million into a new Indiana plant to be finished in 2013. “Once fully operational, nearly 100 manufacturing workers will be capable of producing more than 20,000 commercial-duty hybrid propulsion systems each year,” the company says. “We will deliver a new generation of hybrid propulsion solutions to the transportation industry,” Allison Transmission chairman and CEO Lawrence Dewey said in a release. “Fuel Allison Transmission sees economy improvements from other Allison potential for its parallel hybrid products are typically in the range of 20 hybrid electric drives in trucks as it ‘already unto 30% and greater,” Allison says. The gov- derstands and serves ernment cash has pushed the truck program many vocations that would ahead by “a couple of years,” says a spokesman. benefit.’

Motiv Power to Show Versatile Drive on Bus Motiv Power Systems is lining up suppliers of a traction motor and lithium ion batter y pack for a $2.7 million California Energy Commission project demonstrating versatile power management capabilities on a San Francisco-area shuttle bus. The batter y electric vehicle will be a modified Ford E-450 cutaway operated by Bauer’s Intelligent Transpor tation. The CEC-backed project, says Motiv CEO Jim Castelaz, will show his firm can handle hybrids: that Motiv can manage power from batteries, ultracapacitors and onboard generators, all at once. San Mateo-based Motiv is bringing an open architecture approach and Silicon Valley expertise to the electric transportation field, “eliminating barriers caused by proprietary systems and incompatible components… Motiv has developed a common platform that allows disparate components, developed by multiple vendors, to interoperate.” The project with Bauer will start with offthe-shelf lithium batteries, says Motiv CEO Jim Castelaz, with new batteries from fellow Bay Area start-up Seeo to be added later. The Seeo batteries will add to the E-450’s initially targeted 100-mile range, and will show that the Motiv drive design can handle electricity from disparate power sources. “As easily as we add on another battery module, we can add on a generator,” Castelaz told F&F. CEC says that the bus is expected to have a payback period of three years, and that over eight years, “its total cost of ownership will be 55% of a traditional diesel shuttle.” CEC is to put $1,345,552 into the project. Seeo is applying a novel solid polymer electrolyte material yielding lithium ion batteries with “dramatic improvements in energy density while also providing best-in-class product lifetime and safety.”

A123 says its new lithium ion plant in Livonia is to all indications the biggest in North America.

A123 Claims Biggest Battery Plant Massachusetts-based A123 Systems this month opened what it says is likely the largest lithium ion automotive battery production facility in North America. The 291,000-square-foot plant in Livonia, Mich., just northwest of here, is expected to expand manufacturing capabilities by up to 600 million watt-hours per year when fully operational, A123 said, “contributing to the company’s plan to expand global final cell assembly capacity to more than 760MW hours annually by the end of A123 lithium ion 2011.” battery module The September 13 grand opening came just over one year after A123 was awarded a $249 million ARRA grant from the U.S. Department of Energy. “We are accomplishing our stated objectives that accompanied the DoE grant,” A123 president and CEO David Vieau said in a release. “Bringing this factory on line in just over a year is a testament to our technology innovation and strategic plan to ramp up manufacturing, but it also speaks to the maturity of the

market — without significant customer demand for our products today, a capacity expansion of this magnitude would not be possible.” A123 (Regency 20-21) names BAE Systems, Eaton, Fisker, Navistar International, and Shanghai Automotive Industry Corp as customers. A123 says it will emphasize prismatic cells and systems at the Livonia facility. “The factory is designed to enable the complete production process, including research and development, manufacturing of high-value components, cell fabrication, module fabrication and the final assembly of complete battery packs ready for vehicle integration,” the company says. A123 says it plans to open a coating plant in Romulus, Mich., near the Detroit airport, expected to come on line during the first half of 2011. The firm said that in addition to the DoE grant, it’s received $125 million from Michigan as part of its 21st Century Jobs Fund to help finance these manufacturing facilities. A123 says it’s the first major U.S.-based battery manufacturer to receive TS 16949 certification for its cylindrical cells for automotive use, assuring that product design and manufacturing processes meet automotive industry standards.

A Hybrid to Deliver Diesel Freightliner Trucks and Massachusetts- and Sacramento-based Diesel Direct have jointly developed what Freightliner calls “the firstever diesel electric hybrid fuel truck.” The Business Class M2 106 vehicle, which has a parallel hybrid electric drivetrain by Eaton (Regency 15), will be used to deliver fuel
