This has put immense pressure on stock availability, access to product etc. The lack of rail infrastructure has increased pricing, along with the ever increasing fuel prices etc which have also had a huge impact overall.

Five tips when choosing a diesel or electric pump

Every dewatering project will invariably demand a specific priority – such as the volume to be pumped, the amount of solids in the liquid, emission limits or performance; meeting this need requires a grasp of diesel and electric pumps’ comparative advantages.

According to Steve du Toit, product manager at IPR, there are five main considerations to bear in mind. As a leader in dewatering solutions with over 16 years in the business, IPR was recently appointed as the master distributor in Southern Africa for Atlas Copco dewatering pumps. IPR carries a wide range of diesel powered and electric Atlas Copco pump solutions, for purchase and for rental.

“The first consideration is usually the volume of water to be discharged, and this relates to the power and flow of the pump,” says du Toit. “Atlas Copco’s diesel powered centrifugal pumps are designed for high volumes – with a typical flow range of 10 to 1500 cubic metres per hour.”

Related to the pump’s power is the head it can achieve, which for these pumps can reach over 50 metres. He notes that the pumps are also able to operate in a variable speed range, so they can manage different flow-head combinations.

“By way of comparison, electric submersible pumps can offer power ratings up to around 80 kW and can typically manage flows up to 20,000 litres per minute with a maximum head of 85 metres,” he explains. “This range is typical but there are some higher head pumps also available.”

The second consideration is the amount and nature of solids in the water to be pumped. Diesel driven centrifugal pumps can manage both clean and dirty water as well as water carrying trash and fibrous materials.

Thanks to features such as semi-open impellers and abrasion-resistant pump casings, these pumps can handle solids up to 76 mm in size.

“In contrast, electric submersible pumps have the ability to handle abrasive materials and solids up to 12 mm – or even higher with sludge pumps,” he says.

“When a project involves the pumping of suspended solids, it is ideal to equip the pumps with hardened impellers.”

Thirdly, it is important to consider the application’s particular limitations; underground mining, for instance, will usually require the units to be easily portable and to have no emissions. This makes electric submersible dewatering pumps the right choice.

“On the other hand, fully automatic self-priming diesel centrifugal pumps are the de facto choice for delivering fast dewatering solutions to sites where an alternative power source, such as a generator or mains feed, is not available,” says du Toit.

He highlights the performance of dewatering pumps as a fourth point to consider. Submersible pumps can provide days of unattended dewatering operations – even in the toughest environments where the water table needs to be lowered.

“They will also have less noise impact on the immediate environment, so they can be run during the night even in densely populated areas without causing any disturbance,” he said. “Some models can run for up to 2,000 hours without needing attention, and can even sustain dry running conditions.”

Atlas Copco centrifugal pumps have fuel autonomy of around 40 hours, and can continue to operate even when significant volumes of air are introduced. They can run in these ‘snore’ conditions as a result of an oil-free diaphragm vacuum pump’s automatic priming. Extra-large fuel tanks can allow them to run for longer periods without refuelling.

The fifth factor in selecting pumps is the maintenance and service, says du Toit. Atlas Copco’s electric submersible pumps are extremely durable and offer high wear resistance. The modular construction of these types of pump provides for simplified maintenance procedures –with some models equipped with on-site servicing and parts replacement kits, including seals and impellers. “Maintaining centrifugal pumps is also easy and simple, with the exception of replacing wear parts and engine filters,” he concludes. “An important feature of this type of equipment is the inclusion of advanced controllers with data monitoring capabilities; these can alert the owners or

eMAXX-imizing semiconductor production reliability

Industry consultant has found that one of the best ways to improve client performance in this critical market is by recommending the use of Almatec® FUTUR and E-Series AODD Pumps

The driving force for the founding of eMAXX GmbH can be said to have been found in the saying that “Great minds think alike.” Namely, in 2017, several people who had developed a friendship while working together in the 2000s in the German semiconductor industry had the idea that they should start their own consulting, engineering, design and programming company for the industry.

That seed of an idea has grown, five years later, into a company, which is based in Dresden, Germany, that, in addition to semiconductors, now offers services that are designed to help operators in additional industries optimize the performance of their companies. These other industries include pharmaceutical, food and beverage, chemical, oil and gas, and solar.

“Our portfolio has grown to the point where we now offer design and consulting, plant engineering, plant construction, equipment commissioning and startup services, inspection and maintenance services for an expanding network of clients,” said Alexander Keßler, Managing Director of eMAXX and one of its founders. “Our slogan, ‘simple.solutions,’ really expresses our corporate philosophy in a single sentence and adhering to it has allowed us to currently have 50 employees and proudly enabled us to work with almost every semiconductor manufacturer in the east and south of Germany.”

Know your roots

Indeed, while eMAXX has expanded its reach into other industries, aiding its clients in optimizing operations in the manufacture of semiconductors, which are also known as integrated circuits (ICs), remains the foundation of its business and one that it knows

intimately. The semiconductor industry and information technology itself is also constantly evolving, with the pursuit of the enhanced automation and digitization of machines driving this constant state of evolution. At this point in time, reducing the semiconductor’s physical size is the focus of the product’s evolving geometry. “Over the years, semiconductor chip technology has continued to change, with transistors getting smaller and smaller,” explained Keßler. “This makes it challenging to produce products that are both high in purity and quality and have long mean time before failure (MTBF).” Because of these critical and constantly changing demands, it is incredibly important that semiconductor manufacturers identify and deploy the proper equipment at every stage of wafer production, chip design and production, and product testing.

Pumps in semiconductor production

Industrial pumps are vital pieces of equipment that are required in the various stages of semiconductor production. However, wherever the handling and transfer of liquids of varying viscosities, particulate sizes and abrasion levels is required, air-operated doublediaphragm pumps (AODD) have proven to be a firstchoice technology.

“AODD pumps are mostly used to pump chemicals, slurry in the Chemical Mechanical Planarization (CMP) process that smooths the IC’s surface with chemical and mechanical forces, solvents, and in the transfer of deionized water and treatment of wastewater,” said Keßler. “The pumps can be used in a range of activities, from the transfer, circulation and distribution of chemicals to the mixing of different liquid compounds.”

Knowing that its clients needed not only AODD pumps for its semiconductormanufacturing processes, but highly reliable ones, the team at eMAXX initiated a search for an AODDpump technology that could meet the needs of its clients in the areas of reliability, efficiency, durability and safety. That search led to one company: Almatec®, Duisburg, Germany, a product brand of PSG®, Oakbrook Terrace, IL, USA, a Dover company. “When researching Almatec AODD pumps, we found that they possessed the capability to meet our clients’ demand for reliable pumps that offer high-purity performance with long MTBF,” said Keßler.

Why Almatec® AODD pumps?

Since 1984, Almatec has been developing AODD pumps that have proven to be ideal for the handling of highpurity chemicals, abrasive slurries, acids and solvents, even at high temperatures. Possessing these capabilities is paramount in semiconductor manufacture, which is why eMAXX has chosen to recommend the following Almatec AODD-pump models to its customers for use in critical and sensitive semiconductorproduction applications for many years.

FUTUR Series AODD pumps

eMAXX recommends Almatec FUTUR Series pumps for use in high-purity liquid-handling applications because they excel in this area. They feature a design that allows liquids to flow straight through the product chambers within the center housing. This design ensures that only one side of the housing comes in contact with the liquid, which reduces the number of flow bends to only two, resulting in minimized surface area while eliminating the need for sliding parts in the product chambers, along with O-rings in the wetted area.

FUTUR pumps also feature no fastening elements, such as tie rods or clamps, with contactless cascade sealing between the product chambers improving the pump’s structural integrity. All of these design enhancements work to minimize the generation of particulate matter as the pump operates.

FUTUR Series pumps are available in four models that have been designed for use in different types of applications:

• FUTUR T: Corrosion resistance and higher tensile strength for handling acids and caustics

• FUTUR H: For high-temperature applications involving acids and caustics

• FUTUR E: Abrasion-resistant for handling semiconductor polishing slurries and CMP

• FUTUR S/SH: Constructed of solid-block 316L stainless steel for use with solvent mixtures and strippers, and are ATEX-certified

All models feature a compact, simple design with few parts and small footprint, and solid-block construction for longlife operation with the all-plastic FUTUR T, H and E models containing no metal. Also standard on

all models is the PERSWING P® air-control system that requires no lubrication or maintenance. Additionally, separate pulsation dampeners are available for all models and sizes and they can be retrofitted onto existing installations with no disassembly of the pump and piping needed.

Operationally, all models are self-priming with lowshear liquid handling and produce low noise levels when running. Operational temperature ranges include 100ºC-200ºC (212ºF-392ºF) for FUTUR H; 100ºC-130ºC (212ºF-266ºF) for FUTUR T; 80ºC-130ºC (176ºF-266ºF) for FUTUR S/SH; and up to 70ºC (158ºF) for FUTUR E.

E-Series AODD Pumps

For more utilitarian liquid-handling duties, eMAXX suggests E-Series AODD pumps. The advancements within the E-Series’ design include an innovative ringtightening structure that works against a diaphragmsized ring, which spreads bolt force out and allows higher bolt torques; increased flow capacity via an optimized flow pattern; decreased air consumption; reduced noise levels; and a pulsation dampener suitable for flanged connections.

All of these capabilities combine to make E-Series pumps ideal for use as a drain pump in supply applications and a chemicalhandling pump in water/ wastewater treatment.

E-Series pumps feature solid plastic-block construction in PE/ PE conductive or PTFE/PTFE conductive with diaphragms constructed of EPDM, PTFE/EPDM compound, PTFE Modified, NBR or ATEX variations and ball valves constructed of EPDM, PTFE, NBR or stainless steel. The standard PERSWING P aircontrol system requires no lubrication or maintenance and the pump has no drives, rotating parts or shaft seals while providing self-priming and low-shear operation. The pumps are compatible for use in temperatures up to 120ºC (248ºF) and offer expansion compensation so they can be used in applications with fluctuating temperatures.

Users of larger horsepower submersible pumping systems have switched from magnetic starters to VFDs due to better efficiency ratings, easier starts on the motor, and protection built into the drives. Yet, today’s VFDs are designed for more than just commercial applications; they can also provide incredible benefits for low-horsepower jobs, including those in residential or light commercial settings.

As technology advances, so do VFDS

VFD technology continues to evolve to offer more functionality. There are options for adding devices to the drives that help the system’s overall operation. Multipump lead/lag and alternation, starting a magnetic starter for a smaller jockey pump, protection devices, and even offsite Programmable Logic Controllers (PLCs) or a Building Management System (BMS) can be operated by VFDs. These options can overcome unique challenges that owners and operators face.

For example, consider a golf course in the Tampa area with a pumping solution for their water delivery needs. Golf courses tend to use a lot of water, and this facility was close to the Gulf of Mexico, where water levels can rise and fall with the changing of the tides. To prevent

damage to the system from overheating during run time in a low tide condition, we installed a 40hp VFD with a submersible pump. It included a flow switch and PT100 temperature sensor to protect the system in case of dryrun conditions.

VFDs in agriculture

Some consider VFDs only when installing submersible pumps. However, VFDs can also be used on straight centrifugal pumps, vertical booster pumps and line shaft turbines. This usage is growing in popularity in agricultural settings due to the efficient operation VFDs provide. With line shaft turbines being the primary source of water production, farmers see the value of soft starts to help protect the pump and increase the system’s life. If the water demand declines from one zone to another, the pump’s speed is also reduced. The lower the RPM, the lower the power consumption required to operate the motor. And with built-in pump protection, the first time the drive goes into a fault condition due to an issue like underload or overvoltage, the upgrade to a VFD has paid for itself.

As the importance of high efficiency operation continues to grow in the water well industry, so does the popularity of Variable Frequency Drives (VFDs). VFDs are often used in commercial, irrigation, agricultural, industrial, and municipal industries.

since they can be used with a jet pump or selfpriming centrifugal pump – applications previously considered incompatible with VFDs. In these situations, homeowners get a high-performing solution to overcome water pressure issues.

Combining a jet pump with a VFD may seem like combining the old with the new. Many of us have moved away from installing jet pumps because submersible pumps can produce more water volume at higher pressures. Yet, when you pair a jet pump with a VFD, you can benefit from faster installation – and your customers get the constant water pressure they’re seeking.

A typical 1hp submersible pump replacement takes an average of two hours to complete. A 1hp shallow well jet pump can be changed in half that time. I’ve timed myself on wiring in a VFD to a jet pump and it took me only 15 minutes to have the system running. So, adding a VFD doesn’t require a lot more time – but it can increase your profits by adding a premium product to the system.

Recently I worked with a pump installer to add a popular, 2-wire VFD solution to a 1hp shallow well jet pump.

I couldn’t get over how smoothly the pump motor ran. The noise level was lower than normal. The motor RPMs increased as demand went up and lowered as demand went down, just like a submersible pump.

The homeowner couldn’t believe she hadn’t dealt with the low pressure from a 20/40 pressure setting. In fact, we set the pressure to 50 psi since a new pump was installed in place of the old worn-out jet pump. The pressure tank was also changed out. The price difference from a larger 44-gallon to a smaller 20-gallon tank helped offset some of the cost of the VFD as well.

The contractor left the site maximizing his profit and quickly moving to the next job site.

A submersible pump usually feeds homes with cisterns or open-air aerator tanks, then a jet pump is installed to pump out of the tank and into the home.

This is another excellent way to offer the homeowner a constant pressure system with built-in pump protection.

in residential irrigation

A self-priming centrifugal irrigation pump is another opportunity to offer a VFD.

We have all been to a residence that utilizes a selfpriming pump to irrigate the lawn. These pumps are started via a pump start relay and run continuously while the irrigation clock calls for water demand. Other times they are operated with a pressure tank. Either way, a VFD can offer great control. There are highvolume zones with rotor heads, medium-volume zones with pop-up sprayers, and low-volume zones with drip lines.

These are all perfect scenarios for utilizing a VFD. Rapid cycling or heat is the number one cause of failure. Installing a VFD will fix the issue of rapid cycling, lower the speed of the motor, and allow the system to operate more efficiently – giving greater overall life to the pumping system.

Tsurumi agitator pumps deliver dependability in slurry applications

One of the largest challenges that contractors face when pumping slurry water is finding the right equipment to efficiently and seamlessly complete the job. Pumping from pits that contain sand, grits or debris requires heavy-duty equipment, specifically designed to handle abrasive materials to work continuously without failure. Agitator pumps are the answer.

Agitator pumps utilize an agitator propeller that shares the same shaft as the pump's impeller. While the two spin in the same direction, the agitator blades are in the opposing orientation to those of the impeller. The agitator provides a propelling force to stir up solids near the floor while the impeller pumps the now suspended solids along with the fluid. They keep the mud circulating to avoid solids from settling while allowing pumping to continue without obstructions.

“The use of agitators in coal mines and quarries is well known, but not everyone is aware that they can be used for any liquid containing solids that needs to be pumped,” explains Kevin Boicken, Southeast regional sales manager at Tsurumi Pump. “We recently installed an agitator at a construction site that had solids suspended in the water being pumped. A standard dewatering pump could become suffocated by sucking the solids to the small hole screen, preventing the liquid to be pumped.”

Boicken emphasizes that not all agitators deliver the same results. As they consistently handle rough, abrasive particles, it is crucial that they are made of strong, durable materials. Tsurumi’s line of agitator pumps is manufactured with wear-resistant components such as high-chrome impeller and hard cast-iron volutes, which ensures higher durability and efficiency. To pump owners, this means minimum equipment downtime, longer lifecycles and lower total cost of ownership (TCO).

“Over the last 60 years, Tsurumi has built a reputation in North America as a provider of high-quality pumps in applications that require robust equipment, especially in mining activities. And that’s mostly because of the materials they are made of,” Boicken says. “When customers install our agitator pumps, we often hear that our pumps are heavier and feel much sturdier than competitor brands that use aluminium. While this material is much lighter, the pumps don’t last as long.”

Longevity trinity

Tsurumi’s agitator pumps include three features that make them even more reliable: potted cable, oil lifter and thermal protection.

The potted cable is an extra layer of cable protection. In case of accidental nicking of the exterior cable, moisture will not wick through the cable or reach the motor.

As a result, contractors don’t need to rush to replace the cable. The additional cord protection prevents moisture infiltration and, ultimately, motor failure.

The pump’s oil lifter allows for a longer mechanical seal life. Using the rotation of the shaft, the oil lifter spins and flings oil throughout the seal chamber. This provides lubrication and cooling of the seal faces down to 1/3 of normal oil level without the need of additional power or external equipment.

Finally, Tsurumi’s built-in thermal protection component prevents motor failure due to overloading and accidental run dry.

“These special features reaffirm the fact that our pumps are extremely reliable, which can be the difference in finishing the job on time while minimizing additional costs that could emerge from equipment failure,” Boicken concludes.

By analysing each stage of the process – and each item of equipment – conclusions can be drawn about where any bottlenecks might occur. The solution that is designed should then be aimed at achieving the

required key performance indicators such as throughput and target P80, while reducing downtime and raising productivity. Among the potential benefits that would be identified could be improvements in plant throughput, capacity, availability, efficiency or recovery – and often a combination of these. An important aspect of system optimisation is to improve energy efficiency, as mines look to reduce not only their costs but their carbon footprint. Traditional mill circuit flowsheets –comprising semi autogenous grinding (SAG) mills and ball mills – are inefficient, with 40 to 60% of the slurry returned to the mill for reprocessing. This recirculated load reduces the throughput and capacity of mill.

“The redesigned and reconfigured mill circuit that Weir Minerals envisages will see the SAG mill replaced by a more efficient HPGR, which is less energy intensive, while also reducing recirculating loads threefold,” he says. “Compared to traditional crushing and grinding methods, Enduron HPGRs can reduce energy consumption by up to 40%.” Similarly, the development of Weir Minerals’ Cavex® 2 hydrocyclones allows a 27% improvement of capacity in the latest generation design, with a reduced bypass and better cut-point. Thermal power station refits pumps with Vesconite Hilube

The largest New Zealand gas-fired thermal power station continues to use no-swell self-lubricating Vesconite Hilube bearings in its cooling water feeder pumps.

The power station did a full refurbishment of these pumps in December 2022 and installed Vesconite Hilube bearings, which currently have a life of nine years in the application.

Vesconite Bearings’ association with the power station and its cooling water feeder pumps goes back to 1996, when the first batch of its bearings was installed, which overcame problems caused by the interruption of process water.

Before the Vesconite Hilube bearings were installed, the water supply to the pumps was occasionally interrupted by seaweed blocking the inlets. A "no cooling water" alarm sounded when this happened but the pumps could run dry for up to 45 seconds before they stopped. The previously installed rubber bearings would then often overheat and be severely damaged. This could occur before the pumps were shut down.

In its search for a solution, the power station first tried replacing the rubber bearings with an elastomeric material widely used for pump bearings. However, this material wore the expensive 316L stainless steel shafts. This proved more costly than the bearings, was more difficult to repair and entailed additional downtime.

The bearings were then replaced with Vesconite Hilube. The pumps fitted with Vesconite Hilube

bearings showed no bearing or shaft wear much to the amazement of the engineers concerned. In November 1996, the Chief Engineer committed to using Vesconite Hilube bearings for these pumps since internal lubricants in Vesconite Hilube make this an ideal material for pump bearings where there is the possibility of a dry start or an interrupted flow during operation.

At this power station, the installed running clearance was also much closer for the Vesconite Hilube bearings than was possible with the original rubber cutlass bearings. The benefit was that the impeller did not run on the casing and, as a result, the pumps were more efficient in their pumping ability and power consumption.

“We are pleased that Vesconite Hilube continues to be used in this application,” comments Vesconite New Zealand’s Eddie Swanepoel. “Vesconite Hilube is a far better alternative than traditional pump bearing materials, many of which melt down or burn within seconds,” he says.

When rag becomes a drag the choice is a chopper pump

This situation was occurring at a submersible foul pumping station near the Sinfin Golf Course in Derby England, a Severn Trent Water facility. The pumping station was constructed as part of a major project to alleviate flooding in a residential area in Sinfin. The incoming sewer used to be a 1250mm trunk sewer and as part of the project the main flow was diverted away and into a new trunk sewer. However, the existing trunk sewer had to be retained to serve a smaller number of residential properties as it was not practical to relay this sewer due to access difficulties.

Severn Trent Water was using pumps with different types of impellers and these were unable to cope when large amounts of rags were washed into the pump well after storm conditions. Following each storm, the volume of rags arriving at the pumping station was such that the existing solids handling pumps could not cope. Overpumping had to be arranged to protect against the potential flooding of local properties, whilst the failed pumps were lifted and unblocked.

Based on his previous experience, David Stone, the Derbyshire Pumping Station Manager, suggested a trial using Vaughan Chopper Pumps, supplied by solids handling pumping specialists P&M PUMPS. 4 months later and following 700 hours of operation the Vaughan Chopper Pump has not blocked, even after storm flows

and high volumes of ragging occurred. As a result, call out charges and the associated maintenance costs have been eliminated.

When the Chopper pumps were inspected as part of routine maintenance no wear has been found since installation, even though normal amounts of grit were present. Severn Trent Water acknowledges the performance of the Chopper pump and it’s ability to meet the challenges arising from storm flows and large amounts of rag when all other options had failed to cope with the conditions. STW also installed Chopper pumps on 2 other similar sites following the inability of other types of solids handling pumps in dealing with high volumes of rag and debris. In numerous installations worldwide Vaughan Chopper Pumps have been able to demonstrate that they can bring significant cost-savings. In most cases, retrofitting a Vaughan Chopper Pump into a problematic area improves the whole process and will be self-financing, with payback periods of less than one year, thereafter minimising the effect to the budget holders.

What is a Pneumatic Valve?

The valves that

As the air pressure increases, the compressed air begins to push against the walls of the piston or diaphragm, resulting in activating the valve. The valve opens or closes depending on where it is being used.

These valves often serve one of two functions. The first activates a system when a specific pressure is reached. The second prevents damage by maintaining the flow rate inside the system or by releasing pressure when an excessive level is reached.

To further understand pneumatic valves, we will explore the different types of pneumatic valves and how they are used.

Types of Pneumatic Valves

Based upon the function and internal mechanism, the valves are classified as follows:

• Flow control valves

• Pressure regulator

• Pressure relief valve

• Sequence valve

• Pressure reducing valve

• Direction control valve

• Two-way valve

• Three-way valve

Flow Control Valves

A pneumatic flow control valve adjusts and controls air volume flow within a pneumatic system. In addition, these valves can often use them to adjust the speed of operation of an actuator. While there are many types of flow controllers, they all work on a simple basic principle. Many flow control valves often have a machined tapered stem that exactly matches the seat’s profile. Fully closed type, there is no airflow; As the

valve is progressively opened, more and more air is allowed to flow through. Whereas in the fully open type, the air will pass through the maximum rated flow of the device.

Pressure Regulator

It is a valve that controls the pressure of a liquid or gas to the desired value using negative feedback from the controlled pressure. Pressure regulation matters for all media flowing in pipelines. This type of pneumatic valve consists of a pressure setting, restrictor, sensor, controller, and flow valve.

These valves include a variety of pressure-retaining, reducing, and relieving valves that provide safe and efficient operation and automatically respond to changes to maintain the set pressure. Pressure regulators are used for gases and liquids.

Pressure Relief Valve

The inlet port is connected to a line of which the maximum pressure is to be controlled and the outlet port is connected to the reservoir. The line pressure at which the poppet will open and fluid will start going to the reservoir depends upon the strength of the spring. An adjustment screw is provided to adjust the pressure at which the valve will open and the system will start delivering the fluid to the reservoir.

When outlet resistance is increased due to overload, the relief valve functions as follows. The valve piston has a smaller cross-section at the bottom and a large crosssection at the top. At the operating pressure, the differential thrust is equal to the tension in the spring and the exhaust port is completely blocked by the valve piston.

and flow rate of compressed air are called pneumatic valves. Pneumatic systems rely on the force of compressed air to transmit power and can be found in countless applications, such as power tools for diesel engines.

When pressure is more than the operating pressure, the differential thrust of the valve piston exceeds the tension in the spring, and the valve piston is lifted to allow some oil to flow through the exhaust port until the pressure at the outlet is equal to the operating pressure.

Sequence Valve

Sequence valves manage the sequence of operations between two separate circuit units, allowing one unit to activate the other unit.

It controls the airflow using check valves, flow control valves, air tanks, switching valves, and actuators in sequence.

Pneumatic valves are known for compact and highperformance sealing structures and can be built into fixtures for machining centers. They usually do not require electrical control to operate. These are used in automobile engines, the fuel must move from the tank to the cylinder before the piston can rotate the crankshaft.

Pressure Reducing Valves

These valves are used to get precise control of the downstream pressure. The valve opens when the pressure drops and closes as it rises. It uses a spring mechanism against a diaphragm or piston as a control element, making them simple and reliable in operation.

They can enable quick action by instant sensing and adjusting based on downstream pressure.

An appropriately selected pressure-reducing valve can be used for water hammer protection under defined conditions. In addition, they are also used as a bypass valve to protect the system during power failure.

Direction Control Valves

DCVs allow liquids or gases to flow in separate paths from valve ports, providing a way for flow from one or more sources. They are probably used in pneumatic systems and can be used to actuate a cylinder, a large industrial valve, or an air tool.

Direction control valves typically have a spool inside a cylinder that is either mechanically or electrically

actuated. The position of the spool limits or allow flow, thus controlling fluid flow. In addition to their pneumatic applications, they are also used in hydraulic systems.

Two-way Direction Control Valve

A two-way valve consists of two parts. One port allows the air to come in (inlet port). Another port through which the oil comes out (outlet port). At some points in the operation of these valves, the two passages are connected, at another point, they are disconnected. When the actuator is in normal position, the inlet port and passage are shut off from the outlet port and passage. In order to connect these two passages, the valve operator must function properly.

In a normally open valve, the inlet passage and outlet passage are connected when the actuating mechanism is in a normal position. These are used to shut off airflow, bleed off pressures, and actuate pilot-operated control valves.

Three-way Direction Control Valve

This type of valve has three ports and three internal passages. One port allows the fluid to enter the valve (inlet port). Another port allows the fluid to leave the valve and pass to some means of operation (cylinder port). The third port allows the fluid to exhaust (exhaust port).

In one of the positions of the actuator, the inlet passage is connected to the cylinder passage and the exhaust passage is connected to the cylinder passage, and the exhaust passage is blocked off.

In the other position of the actuator, the inlet passage is blocked and the cylinder passage is connected to the exhaust passage. Three valves that have two inlet ports and one outlet port are in use.

Four-way

Direction Control Valve

The valve has four ports and four internal passages. One port receives the fluid (inlet port). Another port allows the fluid to exhaust (exhaust port). There are two cylinder ports that direct the fluid to the cylinder. The cylinder ports are usually numbered 1 and 2. Four-way valves are used to actuate a double-acting cylinder.

Four-way valves may be further classified as 2-position and 3-position four-way valves:

1. 2-position Four-way Valve

has two positions. In one position, the inlet port is connected to cylinder port 1 and the exhaust is connected to cylinder port 2. In the other position of the actuator, the inlet port is connected to cylinder port 2, and the exhaust is connected to cylinder port 2.

2. 3-position Four-way Valve

In 3-position four-way valve, one position is called a center or natural position. In two other positions, the connections are as in 2-position four-way valve.

Designation and Configuration of Pneumatic Valve

Within the types of pneumatic valves, there are some specific valve configurations that reflect parameters such as port, switching position, and non-activated state (open or closed). When understanding this, a standardized numbering system is used that consists of two numbers separated by a slash (/).

The first number indicates the number of ports in the valve, and the second number indicates the number of switching positions. For instance, a 2/2-way pneumatic valve is a valve with two switching positions and two ports.

Similarly, a 3/2-way valve is three ports with twoposition valves. By stretching, a 4/2way valve has four ports and two switching positions; 5/2-way valves have five ports and two switching positions.

In addition, there is also a non-active state type valve that deals with flow control. A 2/2-way valve may be available in a normally closed position which means the valve is closed and does not allow air to flow between the ports. The best configurations for commonly used pneumatic valves include 5/3, 5/2, 4/2, 3/2, and 2/2.

Specifications for Pneumatic Valves

There are some critical specifications for pneumatic valves which are summarized below. These parameters are for general guidance and you should be aware that

different valve manufacturers and suppliers may mark their valves differently.

Operating Pressure

The operating pressure refers to the pressure or range of pressures (for example in psi, Bars, or Pa) which the valve is rated to handle.

Operating Medium

This is the type of media that the valve can control safely. In most cases, this must be compressed air.

Flow Capacity or Coefficient

A measure of a valve’s ability to move or flow air through it, with the flow coefficient (CV) representing the proportionality between the flow rate and the differential pressure.

Cycle Rate

This is the maximum number of valve cycles at which the valve can operate per unit time.

Response Time

Response time refers to the time required for the valve to activate the states or positions once.

Size of the Port

The given physical dimensional parameters determine the port size and thread style on the valve.

Coil Rated Voltage

It is the maximum voltage that the actuation coil can maintain for electrically actuated valves. It is rated in DC and AC volts.

As we discussed above, the pneumatic systems generally use compressed air to do work. By controlling this air in the system, we can easily convert energy into controlled movement. These pneumatic valves are essential in pneumatic systems and even hydraulic systems.

Allmech demineralisation plant assists food factory in improving water quality

Demineralisation plants are installed to remove dissolved solids (total dissolved solids or TDS) and mineral ions from feedwater and process streams. The typical use of ion exchange is to offer near-total removal of ionic mineral contaminants.

When a vegetable oil extraction plant in Gauteng decided to investigate using borehole water to supply its boilers to cut down on municipal water costs, a demineralisation plant was the best option to reduce the high TDS to avoid extra boiler blowdowns being required.

Allmech, a leading South African manufacturer of boilers and supplier of water treatment components, was called in to install the demin plant.

The customer then decided to use the water to supply the entire factory instead of just the boiler. Allmech was able to change some parameters on the demin plant to get closer to this requirement. JP Thyse, Technical Manager at Allmech, explains that the quality of the boiler make-up water determines the boiler operating efficiency.

“With this customer request, we designed a demineralisation plant using our new in-house PLC design, which allows customisable programming of various inputs. It also offers alarm functionality to flag when water quality isn’t up to standard, which ensures the water is not needlessly dumped through backwashing and alerts the user to potential issues,” he says.

The second key consideration for Allmech was which control valve would be best suited for this application. “The Runxin control valves are demand-initiated controllers that allow an efficient regeneration cycle to be completed within the cation and anion vessels,” says Thyse.

“Once the treated water quality reaches the set point, the system will do a few checks and should the water remain outside specification, the plant will go into a regeneration cycle.”

Thyse says the cation vessel will regenerate first with the following sequence: backwash; acid draw and slow rinse; fast rinse; and return to service.

“Once the cation unit has completed the regeneration cycle, the anion vessel will start its regeneration following the same sequence,” he says.

Once the anion unit has completed the regeneration cycle, the plant returns to service mode and is ready to provide treated water. Should the water quality not be within specification after the regeneration process, the unit will rinse and reassess the output quality.

If the water is still not within the required specification, a second regeneration will be initiated.

“I designed the plant making use of 48x72 FRP vessels with Runxin F77A3 Softener automatic control valves,” says Thyse.

“During the initial installation and commissioning, issues arose as the initial mineral water analysis changed. Investigations were carried out, tests were conducted and adjustments were made to the initial plant design, reducing the TDS and increasing the pH. We changed both the hydrochloric acid for the cation resin and the sodium hydroxide for the anion resin solution.”

Thyse says Allmech initially tried different chemical ratios to regenerate the resins to help reduce backwash time to bring down the pH quicker for the treated water. “But this didn’t work because it only reduced the amount of treated water that the plant could supply,” he says. “The borehole water quality had changed drastically over the last year and halved the capacity of what the plant could produce from the original design specs.”

Due to changes in site conditions, the regeneration cycle times had to be changed to get maximum efficiency out of the demineralisation plant. “We realise the importance of training and maintaining the system with operating staff, showing them how to change program parameters, where to test the water, and how to undertake fault finding.”

Thyse adds that it’s important for customers to know that borehole water needs to be tested at least twice a year and possibly more, depending on volumes used. “Borehole water quality can fluctuate quite quickly and should be taken into account when doing the original assessment of the plant requirements to avoid unnecessary upgrades or required changes due to the change in water quality, depending on its use.”

Water 4.0 – a revolution in purity

Digitalisation is one of today’s most important megatrends – including in water management. It offers opportunities for even more cost-effective, safer and cleaner processes.

In European countries, digitalisation enables increased efficiency and sustainability through the optimised evaluation of data collected by measuring systems on, for example, valves.

In countries where water is scarce, it will, in theory, contribute to improved water supply.

As a result, the worldwide demand for water and wastewater technology is enormous. Valves and actuators are an important component of Water Management 4.0. They must be smart, networkable and optimised; in other words, fit for the digital age.

In digital water management, the real and virtual worlds combine. Measuring devices, control systems and processes are networked.

This integrated view of the system produces extensive amounts of data that can be transformed into information through appropriate analysis: decisions are being taken, implemented and monitored. A big step towards more effective water management.

Electric actuators from AUMA, for example, contribute to this. They “automatically collect and store process

data such as valve position, ambient temperature and vibrations, as well as device data such as switching frequency, motor operation time and warning messages,” explains the company.

It has developed a “digital ecosystem” that guides and supports the user throughout the lifecycle of the system.

At the heart of this ecosystem is the AUMA Cloud. It interfaces with the software tools – the AUMA Assistant App and AUMA CDT. It also gives users easy access to intelligent data analytics for their valves, access to complete equipment documentation and channels to contact AUMA service.

Virtual replication of system structure

In the AUMA Cloud, the system structure is represented virtually. Each actuator can be assigned to its associated valve, since the drive and the valve usually work as a single unit, and conclusions about the valve can also be inferred from the state of the actuator.

“The analysis of key indicators enables plant operators to identify high loads or possible maintenance

requirements at an early stage, and to start taking the appropriate measures,” explains AUMA. Premature wear can be minimised, and the service life of the actuators and valves can be significantly increased.

The life cycle of the system is extended. The management of a wastewater treatment plant requires continuous monitoring and data collection (SCADA), which oversees every step of the operation.

According to Rotork, modern systems require real-time communication – right down to the factory level.

“Plant managers are demanding more information faster than ever before. Process operators need comprehensive control options at any time of day or night. Maintenance managers need information so they can plan maintenance services economically,” explains Rotork.

To meet these requirements, the company's designers build in field communication networks so that every part of the critical system can be monitored and controlled by computer.

“These computers are responsible for management and maintenance tasks within their own network and exchange data about the devices and processes they control.”

The Rotork Master Station can manage up to 240 actuators via three separate field networks, so that the appropriate type of network can be used in different areas of the plant. Rotork Intelligent Asset Management (iAM) is a cloud-based asset management system for intelligent actuators and flow control devices. Reports provided by iAM give predictive insights to increase plant availability.

Collection of unlimited amounts of data

Automation specialist Emerson also focuses on water management. The company has developed the Zedi SaaS SCADA platform.

The flexibility of this cloud-based SCADA platform makes it possible to capture unlimited amounts of data from any digital monitoring hardware and quickly transfer it to the appropriate personnel who can access and analyse the data in real time to make faster and more informed decisions.

The objective is to achieve significantly improved safety and monitoring. Emerson provides end users with a web interface and the ability to share data with third-party platforms, enabling remote control and optimisation through cloud-based data access.

According to Emerson, digital transformation helps water management organisations optimise their operations, reduce costs and enhance safety, while also better protecting health and the environment.

Challenging demands in sewage treatment plants

Digitalisation can enable water management to take the next step forward.

Of course, this is all underpinned by suitably designed valves. Because the demands in, for example, sewage treatment plants are challenging and ever increasing.

“In recent years, in addition to drug residues, pesticides and microplastics, multidrug-resistant germs, which are caused in particular by the excessive use of reserve antibiotics in animal fattening, have also become an issue,” reports Prof. Dr. Uli Paetzel, President of the DWA German Association for Water, Wastewater and Waste.

One part of the response to the major challenges is the use of valves made of higher-quality materials capable of withstanding aggressive wastewater conditions, such as those from Fromme Armaturen.

The company manufactures these components from cast and stainless steel in accordance with DIN and ANSI standards.

The Fromme portfolio for the wastewater market includes various types of gate valves – NBR or EPDM, with and without stainless steel spindle, different lengths, extensions, ball check valves and butterfly valves.

Transformation through digitalisation

Lucrative orders await the valve industry. For example, Sistag supplied more than 700 valves – including plate valves and butterfly valves – for the wastewater treatment plant in Basel, Switzerland, which will be commissioned in stages through to 2025.

The expansion of the plant not only increases its capacity, but also optimises wastewater treatment in accordance with new statutory requirements.

In the future, as well as carbon, nitrogen and micropollutants will also be eliminated from the water.

In addition to robust valves, modern water management calls for digital solutions – now more than ever. Numerous companies are already in the process of transformation and are becoming part of Water 4.0, the pure water revolution.

Investments in the development of modern systems will pay off in the end – both for suppliers and for users.

Global water technology company Xylem (NYSE: XYL) has released a new dewatering pump developed to significantly increase efficiency, cut costs, and minimize downtime for construction and mining customers.

Designed to meet the unique demands of deep-mine and high-pressure water transfers, the Godwin HL270M DriPrime® Pump can deliver cost savings of up to 10% when compared with competing solutions. With greater hydraulic efficiency and optimized head and flow, it reduces the need for multiple pumps in series, lowers energy consumption, simplifies operations and maintenance, and minimizes premature wear. Field test participants have already used the pump to meet project goals with fewer assets, simpler operations, and reduced maintenance costs.

The solution, part of the Godwin Ultrahigh-head range, also enables operators to lower their carbon emissions.

transferring water through an existing pipeline covering seven miles. Ordinarily this would require using multiple pumps in series, making it an ideal fit for the HL270M. During subsequent testing, the pump has operated seamlessly for more than 1,400 hours and delivered significant operational efficiencies.” Designed to meet the needs of mining, industrial, oil and gas, construction and emergency fire backup applications, the Godwin HL270M delivers a maximum head of 300 m (984 ft) and flows of up to 280 liters per second (4,400 gallons per minute). The pump also delivers hydraulic efficiency of up to 70% through its enclosed impeller.

With extensive application flexibility, the product also handles a variety of fluids and liquids, including solids up to 30 mm (1.2 inches) in diameter. Available in both diesel and electric drive packages, it will also be offered as a retrofit package for installation on existing customerowned pumps. All Godwin portable pumps are available with standard engines and motors compliant with regional emissions and efficiency legislation. The pump is available with two standard material options – all duplex stainless steel as the primary offering and an option for cast steel pump casing paired with a duplex stainless-steel impeller.
