Taking the company to the next level Macsteel’s decision to amalgamate its tube and pipes department with the fluid control division has paid off taking the company to the next level. Pipes, Pumps & Valves Africa spoke to Rowan Blomquist, the Macsteel Business Unit Executive who heads up the newly combined units and who oversaw the change management.

Covid-19 introduced major uncertainty into the business environment. Around the world, companies found themselves under pressure as the pandemic led to new quarantine and lockdown policies. Amidst all of the uncertainty, Macsteel knew one thing for sure – it was going to forge ahead with its amalgamation decision no matter the novel coronavirus. “It was a decision that boded us well,” says Blomquist. “The strategy to combine the two business units was aimed at improving efficiency and saving cost which is exactly what was required of the company when Covid-19 happened. It was a decision that we took in 2019 when no-one was expecting a pandemic. In March when South Africa went into lockdown we opted to keep to our original strategy and forged ahead with the amalgamation and changes planned.” Says Blomquist, it was a process that accelerated through 2020 as the change management team found themselves in a position to introduce the necessary changes easier because of the circumstances created by Covid-19. “The new efficiencies we introduced and the new overall approach played a big role in keeping the company stable and allowing us to keep a firm footing in the market this year.” According to Blomquist, the transition has undoubtedly improved the customer’s experience. “Where in the past customers dealt with the Fluid Control Unit for all their valves and process control equipment needs and with a completely different department for pipes and fittings, they now have a single point of contact. This has been widely welcomed in the market as it allows them a far more efficient process. It just makes business sense to align our fluid control operation with pipes rather than maintaining the unit within the steel business.” Blomquist said this amalgamation as part of the bigger changes introduced by Macsteel that was reinventing itself. “Nowadays companies have to constantly up their game or face being left behind. It is about becoming more customer-centric,” explains Blomquist. “At heart, this is about being there for our customers. We are going from being purely a supplier to a company that can identify with the clients’ needs before the interaction even starts. It is about precipitating what the market requires ahead of time and is a far more proactive approach.” Considering that Covid-19 created so much business

disruption around the world, leaving many businesses struggling, increasing operating efficiency in a challenging economic time makes sense. Customers make the business According to Blomquist, it is all about delivering a key focused business that considers the customer throughout. “It is a customer-centric approach that did require an enhanced platform for a consolidated product offering. That is what we have delivered this year and we want to take that forward into 2021.” He said the ease of doing business with the company had greatly improved and this could be seen in the positive market reaction to the merger of the units. “The customers are benefitting because our service levels have improved. We can offer a complete basket of products in a much easier way than ever before.” He said it was not just about the ease of doing business, but also about doing the right type of business at present. “We are reinventing the way that Macsteel does business – this is not just selling a product for the sake of it – but rather finding a bespoke solution for our customers to ensure their businesses thrive.” For Blomquist, the changes that have been introduced have played a big role in keeping customers happy during a very trying year. “Our entire focus is on making our business a centralized distribution type-business that meets customers’ requirements as effectively and efficiently as possible,” he says. This approach has also brought certainty and reliability to their operations. “With a centralized purchasing team in place, we have been able to mitigate risk and get stock in place before clients need it. A lot of effort went into creating the current environment and Blomquist admits it was not always easy.” “2020 has been a tough year all-round, but we are positive that 2021 will see some recovery taking place. We are extremely optimistic as the signs of an uptick are already there. Flowrox Plasma Oxidizer first-of-akind on the planet

Flowrox Plasma OxidizerTM aims to destroy 90-99 % pharmaceutical residues from the hospital wastewaters. With this installation, Flowrox is the trailblazer on a global scale as this will be the first-of-a-kind on the planet! The system will degrade pharmaceuticals before the hospital sewage enters the public sewer network and the concentrations are diluted. The project has been confirmed for the local Central Hospital in Lappeenranta, Finland. The installation is funded by the City of Lappeenranta and the local Centre for Economic Development, Transport and Environment. Wastewater treatment at the source prevails over end-ofpipe In the testing phase, up to 29 of the monitored pharmaceuticals were observed presently in the waters. The Flowrox Plasma Oxidizer was proven to be a very energy-efficient technology to reduce the hospital’s load on the environment. Another advantage lies in treating the wastewater right at the source instead of waiting for the processing at the end-of-pipe. Treatment at the source is much more effective at a lower capacity than treatment at the centralized municipal wastewater treatment plant. How do pharmaceutical residues affect us? Pharmaceuticals in the environment pose a major threat. Residues of numerous pharmaceuticals are a global problem. They have been found in surface, groundwaters, and even in drinking water. The concentrations of these pollutants depend on several factors, such as the properties of the substance and the nature and distance of the source. Various painkillers, antibiotics and contraception medication are typically occurring pollutants. Accumulating in the environment, pharmaceuticals cause

e.g. hormonal and behavioural dysfunctions in aquatic species. One of the most destructive outcomes is the development of bacterial resistance towards antibiotics and the evolution of so-called super bacteria. This may result in conventional antibiotics losing their effectiveness in medical use. Why is Flowrox Plasma Oxidizer a great solution to remove pharmaceuticals from the wastewater? Due to the unknown and varying cocktail of pharmaceuticals and their metabolites in the wastewater, a non-selective approach for their removal is required. Plasma oxidation is highly non-selective and proven effective against both the parent compounds and their identified transformation products. Plasma treatment thus always conveys more benefits than measured because it is practically impossible to monitor all the substances that are present and affected. The treatment is estimated to reduce the pharmaceutical load by 90-99% from substances that are not removed by municipal biological treatment. The effectiveness of the process is measured by analyzing pharmaceutical content from the process input and output streams. The solution will be a highly automated system that can be replicated in similar applications at other hospitals and point sources. Big bearings boost offshore pipe laying SKF has supplied a huge order to Norwegian offshore equipment manufacturer National Oilwell Varco (NOV), amounting to more than 28 tons of bearings in three different types.

Equipment used in the offshore industry is so expensive, sometimes costing hundreds of millions of dollars or Euros, that it must last for many decades. If market conditions dictate that equipment must start to run more efficiently (to extract more oil, for instance), the challenge is on to enable this. A common approach is to replace major bearings within the equipment, allowing it to handle more rigorous conditions such as higher loads or faster speeds. Recently, SKF helped Norwegian offshore equipment manufacturer NOV achieve just that by supplying it with a unique set of bearings. Among other things, NOV builds handling and pipe-laying equipment for offshore vessels. In a recent upgrade, it needed to ensure that the bearings on two cable drums could withstand the tough conditions of unspooling pipe into the sea from a pipe-laying vessel. Challenging conditions Conditions on this kind of vessel are hugely challenging, as the bearings are under constant loading, both radially

(from the load itself) and axially (from the continuous motion of the ship on the sea). “It requires very complex engineering because of the uncertainty from the micro motions of the ship,� says Daniel Ortaga, Senior Business Developer at SKF. The challenge for the bearings had nothing to do with speed, as the drums turn at around one-third of a revolution per minute. Instead, the difficulty was to design bearings that could take enormous loads while moving at such slow rotation speeds.As well as achieving this, SKF managed to design bearings in standard ISO dimensions, meaning they can be found within its catalogue. Strange as it may seem, these are standard bearings, the largest ISOsized bearings that SKF has ever supplied. The order comprised six separate bearings in three different types: spherical roller bearings (SRBs); spherical roller thrust bearings (SRTBs); and self-aligning CARB bearings. The bearings were used on two different cable drums, one large and one small.The large drum used four bearings, in an alternating SRTB/SRB/SRTB/SRB

arrangement, which were mounted onto the main shaft. This in itself is a unique arrangement. The smaller drum used two bearings, an SRB, and a CARB. The CARB helped to correct axial and radial misalignment. Overall, the total weight of the bearings was 28 tons, around the same as that of a humpback whale. The largest single bearing weighed eight tons (more than an African elephant, for comparison). “We are privileged to have a cooperation with SKF to help solve these massive challenges together with our engineering team promptly”, says Charles Vezina, Procurement Specialist, National Oilwell Varco. Previous experience While this is a unique order, it is not the first time that SKF has supplied bearings of such huge dimensions: just two years ago it supplied a three-tons sealed SRB to a copper mine in Peru. Here, the sealed bearing was fitted to a horizontal shaft on a roller press, which operates in very dusty conditions. Although NOV did not take the early mining application into account when ordering the bearings, it is worth

noting that SKF’s ability to prove its expertise is becoming increasingly important: often, SKF finds that pointing to earlier, proven solutions can allay customer nerves in large projects like these. The order comes at a perfect time for SKF as it celebrates the centenary of the spherical roller bearing, which it introduced to the market in 1919. Back then, the product was a completely new way to overcome angular misalignment in rotating machinery, and available in a limited range of sizes. Despite the many changes to spherical roller bearings over the last 100 years, these latest SRBs, such as SKF’s very first one, will be produced in Gothenburg, before being delivered to NOV in Poland. HDPE pipe in mining – a better approach

Mining is rooted in innovation. From the use of autonomous trucks and hauling equipment to advanced mineral extraction processes, technological advancements are evident.

Pipeline systems are also experiencing this innovation, with the use of high-density polyethylene (HDPE) pipe in mining applications becoming more prevalent than ever before. From non-process systems to metal and mineral recovery, the conversion from metal to HDPE pipe can be seen in a slew of applications. What’s more, is that mine operation that uses HDPE pipe benefit from cost advantages to both their capital and operational expenses. Yet joining HDPE pipe in mining applications can be challenging due to harsh conditions, confined spaces, and remote or difficult environments – conditions which are characteristic of mines around the world. The Difficulties of Fusing Whether you’re installing a dewatering line, tailings, or process water piping, or even a fire protection system, the goal is to utilize an efficient joining method that is safe to install and easy to maintain – and that’s where HDPE pipe proves its advantages. It’s flexible without the risk of kinking; it absorbs bumps; it can be dragged, and it can accommodate large temperature sings in exposed environments. However, traditional methods to install and maintain these HDPE systems, on the other hand, provide far fewer advantages. Electrofusion or butt fusion, the traditional methods for joining HDPE pipe, are laborious and difficult tasks, even in the most pristine conditions. Joints are often susceptible to improper fusing due to surface contamination, poor weather or environmental conditions, or error in the fusion process by the installer. What makes matters worse is these joints cannot be verified for proper installation easily, leaving the system susceptible to future issues. And if issues arise, system maintenance requires the pipe to be cut and repaired,

which can be a time-consuming and costly endeavour. Along with installation and maintenance concerns, fusing HDPE pipe in mining applications is a dangerous task. From the risk of injury when moving and operating fusing equipment to off-gasses and fumes, the fusion process comes with several safety concerns. With these concerns in mind, Victaulic, the leading manufacturer of mechanical joining systems, developed a better approach. The hydraulic systems are a core part of the various truck units manufactured by Werner Pumps, leading South African design, manufacture, supply and maintenance specialist in high-pressure jetting equipment. The company has chosen to employ specialist hydraulics skills in-house to ensure the high-pressure systems are safe, meet the relevant standards and to provide customers with the highest quality locally manufactured trucks on the market. Hannes Vermeulen, Coordinator in Hydraulic Sales and Store at Werner Pumps, oversees all of the company’s hydraulic work. He ensures the various components, including pumps, motors, valves, hoses and fittings are in stock as required during manufacturing and assembling, as well as managing the installation and fitting of the equipment. Vermeulen previously worked with Werner Pumps on a consulting basis for 25 years, until the company asked him to join them full-time around 20 months ago. “We brought Hannes onto the team because we know and trust his work – he has over three decades’ experience with hydraulics – and he’s a real asset in terms of managing our in-house hydraulics, sharing his knowledge and providing basic training to our fitters,” says Sebastian Werner, MD of Werner Pumps. “Our hydraulic system mainly consists of high-quality bent axis piston pumps and motors to drive our vacuum pumps, high-pressure water pumps and gear pumps to operate our suction boom, tank lift, lid locks and hose reel rotation,” Vermeulen explains. “We also use accumulators

to ensure a soft start-up during hydraulic operation.” He says it’s important to have people with good hydraulic skills working on the systems because they are under high pressure. “Training is provided to skill our people in the danger of high-pressure hydraulic systems to prevent injury and damage to equipment,” he says. “ We are also proud of the ability in-house to manufacture our own cylinders and to test them. We adhere to all industry standard and safety regulations to ensure a safe product. Our machine shop is also currently awaiting our new CNC lathe and milling machines, which will improve our production and quality of work even further.” Werner notes that the company believes that investing in equipment and skills development gives the business its competitive edge. “Our drive to continually improve not only keeps our customers happy but helps us to attract good skills to our team too,” he says. Create predictive maintenance through Flygt’s MAS 801 Pump Monitoring system

Xylem Africa is excited to announce the launch of the Flygt MAS 801 Pump Monitoring system. The next generation and new benchmark in monitoring equipment, replacing our popular MAS711 monitoring product, the MAS 801 is a revolution for proactive oversight and management of various pump metrics. “The days of manual inspections and reactive maintenance are disappearing,” said Chetan Mistry, Strategy and Marketing Manager for Xylem Africa. “The maturation of the Internet of Things technologies and connectivity has been creating new ways to leverage data for making better system-level choices. Now our customers can monitor multiple pumps through one MAS 801 unit and make quicker decisions using our improved measurement technologies. This means you can monitor more pumps and respond to situations faster, yet save costs at the same time. The MAS 801 again shows that we mean it at Xylem when we say we innovate for water.” The MAS 801 can monitor up to ten separate pumps from one central unit, communicating with base stations attached to each pump. From a central screen, you can monitor a variety of sensor data, such as fluid level, temperatures on bearing and windings, and vibration. MAS 801 can integrate pump memory and record what happens with the motor, then visualise the data for operators. Those monitoring the pumps can see all the measures and trends, particularly helpful for predictive maintenance. MAS 801 can also issue alerts and alarms for prespecified events or conditions. MAS 801 simplifies the decision intelligence experience. It provides information for system-level choices and recommendations and can predict optimal pump servicing. Taking over from the MAS 711, MAS 801 uses existing power chords for easier installation and use. As mentioned above, one MAS 801 unit can now remotely monitor up to 10 different pumps. All the information is featured on one display, featuring an intuitive user interface that enables operators to drill down into specific data. MAS 801 supports your station’s evolution into digitisation and demonstrates Flygt’s leadership in pump solutions. It establishes a more proactive approach to station diagnostics, streamlining the maintenance experience - all in a convenient plug-and-play solution that is simple to deploy and integrate with existing pumps. Grindex Maxi to Steelpoort platinum mine The quick reaction of Integrated Pump Technology saw the company come to the rescue of a platinum mining customer who urgently needed to dewater its decline shaft.

Alfred Kelsey, key account manager at Integrated Pump Technology, explains that the company, as the official Grindex pump distributor for southern Africa, maintains comprehensive stockholding of dewatering pumps. This, he says, is key to allowing its extensive distributor network to react quickly to customer needs. “The strength of our stockholding allowed us to effect the same day delivery of two Grindex Maxi pumps to our distributor in Steelpoort, Babata Pumps, allowing them to provide an efficient service to their end-customer, a platinum mine in that area.” The two Grindex Maxi pumps have been installed in the mine’s decline shaft to ensure effective dewatering. The pumps are capable of achieving a flow rate of 30 litres per second at ahead of 80 metres and being of robust construction are well suited to this type of heavy-duty drainage application. Equipped with a SMART™ motor protector and an air valve that enables continuous unattended operation, the Grindex Maxi pumps have found favour in the mining environment as this feature allows the pumps to run dry without operational interruptions. The hydraulic design facilitates re-adjustment of the impeller-suction-cover-clearance allowing performance to be regained after wear. Kelsey says this is a significant feature for customers assisting in keeping life cycle costs low. Further, reliable operation is, as always, one of the most important considerations when it comes to drainage and dewatering applications, and the Grindex Maxi pump is simple and easy to maintain. Kelsey says that installation of the pump was done by the end-customer and Babata Pump will provide any support required. Danfoss efficiencies help South African farmers to free up energy and achieve production goals

In recent years, South African energy security has been constrained, while the country is also recognised by the Development Bank of Southern Africa as being a water-scarce country. The importance of energy efficiency in assisting with adequate irrigation is of paramount importance. Danfoss, together with engineering components provider BMG, an authorised DrivePro® service partner of Danfoss, supplied a commercial maize farmer with the technology required to combat challenges around electricity sufficiency, for more effective irrigation purposes and to increase production capacity. This initiative has since been followed by other commercial farmers in the wider area. The challenge: to free up existing electricity supply to increase production capacity Sydney Govender, Danfoss Country Sales Manager – Drives SSA, says, “A joint Danfoss-BMG collaboration assisted a commercial maize (corn) farmer in Barkly West, within the Northern Cape province, to tackle the hurdles posed by an inadequate energy supply, which could not be increased by other means. The region in which the farm is situated receives little rainfall throughout the year, making effective irrigation supremely important for successful crop yield.” Mick Baugh, Electronics Manager, Electromechanical Division, BMG, explains, “Pumping and irrigation were the largest consumers of power on this maize-producing farm. The project required assisting the farmer, who was limited by a power supply of only 200 kVA +/- 300 A, to significantly reduce the cost of irrigation per hectare. Additionally, the farmer wanted to expand his crop production to include pecan nuts but was unable to because of these limitations. The cost of irrigation per hectare therefore needed to be reduced, and the limited power supply needed to be used more efficiently.” At the outset of the project, one of the pump sets supplied five centre pivots and some orchards. • The first pump set consisted of 1 x 37 kW, 1 x 22 kW and 2 x 11 kW pumps. • This equated to an installed power of 81 kW, with an absorbed power of 75 kW, which meant that the pump set drew a current of +/- 150 A. • Additionally, the pumps were started by star/delta starters, and the only form of flow control was valves. Solution: installation of Danfoss Variable Speed Drives on all pump sets Govender clarifies, “In this case, the energy shortage was the farmer’s main concern, with costs being a secondary consideration. We were therefore looking to free up the existing electricity supply to use it elsewhere and thereby increase production capacity. The use of variable speed drives on a pump set was the perfect solution to provide the benefits required.” 20

The proposal was as follows: • To install Danfoss VLT® AQUA Drive FC 202 Variable Speed Drives on all pumps. • To control these pumps using pressure transducers set to match the varying demands of the different irrigation scenarios that presented themselves. • To stop using the valves as a means to limit flow, as this was highly inefficient. “Danfoss VLT® AQUA Drive FC 202 Variable Speed Drives, which offer additional energy savings when compared with most traditional variable speed drive controls, have been designed for water and wastewater applications, including irrigation,” Danfoss spokesperson says. “These variable speed drives were fitted to all pumps in this installation and controlled by pressure transducers that were set to match the varying demands of different irrigation requirements. The only peripheral component required was a pressure transducer. Pump controllers and valves were not necessary for flow-control in this system.” Baugh adds, “There were several reasons why BMG chose these particular Danfoss solutions. For example, a notable feature of the Danfoss VLT® AQUA Drive FC 202 Variable Speed Drives is the inclusion of a soft start/stop facility, which prevents water hammer on starting and stopping the pumps, thus reducing the possibility of burst pipes. Wear and tear on couplings, pumps and pipes is also reduced. Furthermore, these variable speed drives are available from BMG in IP55 enclosures, which do not require dedicated panels for mounting, and this eliminates the


need for the additional cooling and ventilation measures normally required to extract heat during operation. Furthermore, closed-loop controllers mean that the only piece of peripheral equipment required is a pressure transducer - no pump controller is necessary. “Finally, BMG, as an authorised Danfoss service partner, with accredited technical staff and an extensive spares stock holding, can offer farmers support all year round. With regards to DrivePro services, we stock several service exchange units and spare parts at the nearest BMG branch, in Kimberley.”

“At the last count,” says Baugh, “there were over 20 variable speed drives on the farm, with a projected annual power saving of 155,491 kW. After the installation of variable speed drives on all pump sets, the power supply is used more efficiently, resulting in improved crop production and expansion of the farmer’s supply of maize, which now also includes pecan nuts. The project was conducted under the umbrella of BMG’s Boer Slim/ Smart-Farming agricultural initiative, which has been operating for some six years now, aiming to assist farmers throughout Southern Africa with the selection, installation and operation of new electromechanical systems. These projects are designed to improve efficiencies, reduce energy consumption and minimise maintenance requirements.”

Results After the installation of the variable speed drives and programming the setpoint to 2.8 bar, the Danfoss-BMG team were able to run this same pump set with an absorbed power of 51 kW, a saving of 24 kW or 50 A. It is noteworthy that the farmer began with a set of three variable speed drives on three pumps and, because of the energy-saving, he eventually installed variable speed drives on every pump on his farm.

Showcasing an additional practical application of this methodology In another project that operated along similar lines, Danfoss and BMG assisted a tobacco farmer who wanted to accelerate his tobacco drying process and expand crop production, but who was also restricted by power supply limitations. After the installation of Danfoss electronic variable speed drives, this farmer was able to run 22 tobacco drying containers at once, where previously he could only run and alternate between nine. As a result, the farmer has more than doubled his crop production output. Further, there are no more noticeable voltage dips when the process is started up and wear and tear on mechanical components is reduced. Production is also now less labour-intensive, which additionally reduces costs. Conclusion Govender notes, “Maize is South Africa’s most important field crop, being both a staple food for many of its citizens, as well as making a significant contribution to the economy. At the same time, the country’s maize exports are generally inconsistent over time due to uneven surplus levels from one year to the next. To compete more effectively in global markets, South Africa has to reduce its logistics and production costs. This, however, is difficult while the country’s power grid remains constrained at the macroeconomic level. “The featured Danfoss/BMG initiatives illustrate how assisting two farmers has helped to free up energy, which was then channelled elsewhere to increase productivity. The surge in new data centres being built in South African cities like Cape Town and Johannesburg is highlighting the importance of reliability and energy efficiency in airconditioning systems. According to Nick Pluck, an external sales representative from Grundfos, data centres rely on accurate and continuous cooling of their server rooms to ensure optimal uptime and performance from their core systems. As a leader in sustainable water solutions, Grundfos has been providing pumps and controller solutions to local data centres as part of its extensive offering for heating, ventilation and cooling (HVAC) applications. “Our pumps have long been at the heart of air-conditioning systems for a range of building types,” Pluck says. “They ensure accurate and controlled circulation, which is the key to user comfort and system efficiency.” He highlights the leading technology that Grundfos has developed for intelligent control and monitoring of its pumps. Pumps affect the performance of other components in a circulation system, so pump selection is vital when designing or maintaining a commercial air-conditioning installation. Data centres are a prime example of how Grundfos products meet the performance requirements of exacting applications, he says.

The HVAC market is becoming increasingly energy conscious, argues Pluck, especially as electricity prices climb relentlessly. Stanford explains that bolted wear rings make for precise and simple replacement compared to pressed alternatives. The fact that link belts are used to enable changeovers without having to dismantle the entire wet end of the unit reduces MTTR (mean time to repair) by up to 30%. The pumps also feature an exclusive closed impeller which is equipped with deflector vanes that keep the mechanical seal clean and free of detritus. In addition to extending the mechanical seal life by up to three times longer, this unique hydraulic design eliminates the need to use flush water to keep the pump clean with subsequent significant energy and cost savings over the unit’s operational lifespan. “These lean, clean and green fully EU Stage V compliant pumps feature a 120% fully leak-free structure,” notes Stanford. “The standard diaphragm vacuum pump has no carry-over of pump media and hence there is zero contamination from the pumps to its surroundings.” The compact dimensions of these pumps mean that they are up to 30% smaller than comparative pumps working on similar applications. Keeping power station pumps up to speed Integrated Pump Technology is keeping the submersible pumps at a large Limpopo power station’s process drain sumps in optimal condition through high-quality maintenance.

The stainless steel Faggiolati pumps were initially supplied by Integrated Pump Technology, which locally represents the Italy-based original equipment manufacturer (OEM). The pumps were carefully specified to perform optimally in high temperatures of up to 70⁰ C. They pump water that reports to the sump from a number of the power station’s sub-systems, including the turbine hall hot drains and the condensate polishing plant. “When the pumps are swopped out for maintenance, they are brought to our well-equipped workshop in Jet Park for a comprehensive strip quotation and fault report,” says Fred Slabbert, workshop manager at Integrated Pump Technology. “We assess the complete pump, including checks on oil, wear levels, insulation, bearing lubrication and electrical cables.” An important aspect to consider is the wear on the impeller, says Slabbert, as this directly affects the pump’s efficiency and ability to reach its duty point. The pumps are required to move 100 m3 per hour at a head of 45 metres. To speed up turnaround times on maintenance, the company keeps special repair kits in stock from Faggiolati Pumps. “With our experience in maintaining and repairing Faggiolati pumps – among other pump brands – we make sure that all work is done to OEM standards,” says Slabbert. “This includes extensive testing capability, with a test tank that can accommodate motors up to 150 kW in power.” After the repairs on these units, a representative of the end-customer is present at the Integrated Pump Technology workshop to witness the final tests and receive the test certificate. This testing includes the 1,5 bar pressure test on pump seals, and confirmation that there is no water infiltration in the oil.

Trash pumps ideal for dirty water with large solids

Dewatering activities on large construction and infrastructure project sites is not always a simple task. Pumping dirty water containing large amounts of debris calls for a ‘trash pump’, according to Henru Strydom, operations manager at Integrated Pump Rental. “Contractors often find themselves having to pump water that contains hard and soft solids such as trash, gravel, stones, leaves and twigs,” Strydom says. “In many instances, the construction site needs dewatering to be done at a consistent rate and needs to reduce the chance of a pump clogging with this kind of material. This is why a trash pump is a popular and reliable option, and it offers versatility in terms of its configuration.” Integrated Pump Rental, with its capacity to design and assembly pump, sets in-house, can customise these for the user’s specific site conditions. “Our comprehensive pump rental fleet has included trash pumps for some time, and more recently we have been tailor making trash pump sets for customers on request,” Strydom says. “By configuring the pump set to en enduser’s specifications we can ensure the pump dewatering solution is fit-for-purpose.” The trash pump sets provided by the company are usually trailer-mounted with a diesel engine for optimal mobility, but Strydom says these can also be static units driven by electric motors. Ensuring proper pump selection means understanding basic requirements like the head height to be pumped, the quantity and flow rate required, and the distance

over which the water will be transferred. Trash pumps can typically handle solids up to 76 mm in size with flow rates of up to about 110 litres per second and a maximum head of 32 metres. “Our self-priming, tried-and-tested trash pumps are often considered as the real workhorses of the construction pump market,” Strydom notes. “Apart from dewatering sites, these can also be easily moved into a place where large pipelines have to be temporarily bypassed, for instance, moving large volumes of water quickly and dependably.” Contractors even use multiple units in remote sites where access is difficult, allowing them to avoid the use of cranes to move and place large single pumping units. Strydom highlights that Integrated Pump Rental’s in-house experience in designing and assembling trash pump sets also allows it to offer customised service level agreements, based on customers’ preferences and specific conditions. Impeller balancing and inspection are imperative to the smooth operation of your pump. John A Kozel, President of SIMS Pump Company, shares some insights on how impeller imbalance can cause premature bearing, ring, mechanical seal and motor failure. Like the pendulum on a clock, the impeller acts as a weight at the end of the shaft and starts to wobble, or deflect, explains Kozel. "Any corrosion, erosion, or cavitation increases the pendulum effect problem! The motor bearings cannot hold the stresses that are set up by the pendulum effect and the mechanical seals, sleeves, bushings, motor bearings, and motor fail prematurely. In extreme cases, the shaft can even break." He says it does not matter whether a pump is horizontal, or vertical, the weight, and inherent mechanical and hydraulic imbalance of cast metallic impellers (even when they are brand new) sets up a condition for premature bearing, ring, mechanical seal and motor failure. “Bearing and mechanical seal failures are directly proportional to the rotor weight, speed, the amplitude of the mechanical imbalance, as well as the radial loading on the shaft as a result of hydraulic imbalance. have several problems, which directly relate to premature bearing and seal failure.� According to Kozel, the extremely high rotational speed of an impeller means that if it is vibrating, this could be the result of misalignment and unbalance, causing critical damage to other components and bearings. Speaking during a recent conference Kozel asked how long a motor would last without an impeller. "The answer is indefinite if it does not have a heavy unbalanced impeller at the end of the shaft. If it has a lightweight impeller that does not go into imbalance mechanically or hydraulically then it will last indefinitely," he said. "And that is the goal." The American headquartered Sims Pump Company has been a leader in pump technology for a century. The company has an excellent reputation for offering innovative solutions for marine and industrial pump applications and specialises in solving balance, cavitation, corrosion,


electrolysis, erosion, and radial thrust problems. Forms of imbalance Using a diagram Kozel highlights how the weight of an impeller can cause damage. Comparing a bronze impeller weighing 54kg to one made of carbon fibre weighing just 9kg he highlights the shaft deflection caused. This bending or displacement of the shaft, in turn, causes premature wear on the bearings, the mechanical seals, rotary, stationary and casing rings. There are three major forms of imbalance - mechanical, hydraulic and radial thrust imbalance, says Kozel.

The hydraulic imbalance is every bit as damaging as a mechanical imbalance. "This is when there are unequal thrusting (forces) in different directions. For example, if the exit ports of an impeller are not equally spaced and unequally sized, the forces, or thrusting that will occur at the Cut-Water of the pump will be greater in once direction than another causing the shaft to deflect every time that exit port passes the cut-water of the pump.” Radial thrust imbalance results from very high radial forces that occur when the pump is operating away from the original design point, or best efficiency point (BEP). In volute pump casings, uniform, or near-uniform pressures act on the impeller when the pump is operated at the design capacity (BEP). At other capacities away from the best efficiency point (BEP), the pressures around the circumference of the impeller are not equal and this results in high radial forces. These high radial forces are pushing down on the impeller and consequently the shaft. "Operating outside the BEP is problematic. We have had examples where the pump was operating at 74% of BEP but was vibrating so much that it could not be kept operational. The same happens at 110% of BEP." Kozel says it is best to operate within 5% of the BEP. “Far too often customers opt for a cheap solution or a bootleg import when it comes to propellers. They don’t consider the imperfection on it and are shocked when it starts to cause problems.”

"Mechanical balance can be a static imbalance, referring to the inability of a stationary object to balance itself without movement, or rotation, or it can be a dynamic imbalance, which on the other hand, is the inability of an object to balance while in motion, or rotation."

Finding solutions Preventing impeller imbalance starts with using a lighter weight, 100% machined impeller, says Kozel. "Also use casing rings (non-cast, or moulded, and machined from solid blocks of material) that do not corrode, or go into an imbalance." He says carbon fibre impellers are 85% less weight than bronze or stainless steel impellers and rings and do not go into an imbalance, because the vane passageways and exit ports are all equally spaced as a result of being machined from one centre position from solid blocks of the structural composite. “At SIMS impellers are designed and engineered to make the Operating Point the Best Efficiency Point (BEP) This is extremely important, because not only does it make the pump much more efficient, but it reduces radial loads, shaft deflection, and eliminates hydraulic and mechanical imbalance! This allows the pump to operate substantially longer without premature failure of the bearings, rings, bushings, sleeves, mechanical seals, and motors,” he says. Sims Pump Valve Co. For most engineers the criteria for selecting control valves is confusing. Usually, they end up specifying a control valve promoted by the last representative who met with him, or the company with the most prominent marketing. This often results in valves selected with less than suitable features for the applications they are chosen for. can accommodate low flows without needing small by-pass controls. It has no external pilots or fittings, which can be tampered with (or stolen). Due to the nature of its design, the valve has an instant reaction time (unlike pilot op-erated PRV’s), and so can be used in series with a pilot operated control valves without instability …. so can effectively extend the range of pilot operated control valves. With all the beneficial features it is believed that this valve will play an increasing role in the water industry.

Globe control valves Firstly there has been an evolution of the standard globe control valve into a slightly more robust valve with features of better cavitation resistance (through body redesign) and with an improved main seal design by using a quad seal (O-ring with 4 corners) instead of the common flat “disc” seal. Also this valve is of such a design that the standard body is capable of a pressure rating of 40bar. This design is being manufac-tured by reputable companies like Watts, and with many international manufacturers following this option.

Maric flow control valve This valve is the simplest form of the flow control valve as it also does not have any ex-ternal pilots or control elements. It simply consists of control rubbers which are de-signed to provide the flow rate required and available in sizes from 10mm to 500mm in versions as shown in the figure below. Ratio reducing valve This valve has been available in the water industry in Australia for some years and on-ly made some inroads into the SA mining industry through a local importer/distributor of this valve. With some redesigns, this valve has emerged in the SA mining industry and has also now been marketed to the water industry in SA with growing success. The valve consists of a piston with differential areas to provide a pressure drop in se-lected ratios of 2:1, 3:1, 4:1 and 5:1. It has the same hydraulic benefits as axial flow de-signs in that it has excellent cavitation resistance and 34

Uses of this valve are extensive and have found a real niche in areas where water needs to be conserved in our waterstarved continent and for simpler control of flow rate. Setting up your valves for success Most valve damage is caused by installation and related issues, says JP Thysse, Senior Technician at Allmech, leading South African manufacturer of boilers and supplier of water treatment components.

This includes water damage to the motor and electrical components, damage caused by power spikes, debris (sand, grit or stones) stuck in the valve, erosion or other damage caused by high water turbidity and damage due to overtightening of the valves and fittings. “These problems are often caused by poor setup,” he says. “For example, we see internal damage because no water analysis has been done on the main raw water supply, or there’s no pre-filtration system to remove large particles. We also see water damage occurring from installations outside, with no protection from the natural elements.”

and it’s important to ensure your water pressure is within the operating recommendations. Also, change the injector fittings depending on the flows and vessel sizes, and ensure the valve has 24-hour power and water supply. I also recommend that softening/filtration plants are installed inside a building or under a roof to avoid weather damage.” Finally, Thysse advises ensuring that the valve is connected correctly so that no hot water can flow back into the softener (install a non-return valve if necessary), and using a bypass valve so that the valve can be isolated if maintenance or repairs are required.

“Remember that the manufacturer’s conditions for feedwater supply must be met, or your warranty will be voided,” Thysse says. “Before installing your valve, inspect the system and all the connection fittings carefully, making sure nothing is damaged during shipping. If any part is cracked or broken, please do not proceed with the installation.”

If your water pressure is not constant, you can consider installing a booster pump (to protect your softener’s ability to regenerate). It’s also worth installing surge protection if you are worried about dips and spikes in the power supply. “Alternatively, choose a valve that has a manual override so that the unit can still change programmes when there is no power,” says Thysse.

Expert setup advice Thysse’s top advice for valve setup includes ditching the thread tape (most control valves come with O-rings, making it easier to seal the fittings used – no tape necessary), and to avoid overtightening fittings, which can crack the valve body.

What to do if you suspect valve damage “Contact the Allmech office,” suggest Thysse. “We will try to talk you through some troubleshooting onsite to help you determine if the valve should be sent in for repairs. This could be done over the phone or in a video call. Alternatively, if that does not help, you are welcome to send it to us so we can test it and repair it if it is still under warranty. We will always quote you before going ahead with a repair. This way you can decide what would be better – to replace the valve or repair it. Our website also offers all our valve manuals with installation guidelines and troubleshooting.”

“When using copper pipe, do all the soldering before connecting pipes to the valve,” he advises. “Torch heat will damage plastic parts. When using galvanized pipe onto plastic fittings, take care not to cross-thread. The brine tube and drain pipeline should not be bent or plugged,

There’s even a Whatsapp group offering more technical information and solutions for various challenges other companies have overcome on-site,” Thysse concludes. Unbeatable bearings

Moves away from bronze and rubber bearings have boosted the profile and sales of polymer products such as Vesconite. Although many are now discovering the benefits of Vesconite, many more have known of their advantages for years. Vesconite lasts longer, wears less, requires less maintenance and doesn’t require lubrication, making it suitable for different applications, in different industries in different continents. Take the US. “A state like California has banned lead so you cannot sell a bronze product. People have to find an alternative,” says Vesconite Bearings’ technical representative, Charlie Simpson. “We are getting more and more business as people move away from bronze and rubber bearings.” Simpson says Vesconite has seen steady growth in sales from the US over the last two years. Some of this is due to the need for an alternative product; much is due to the benefits of Vesconite, such as increased efficiency. Simpson says the companies in the US are willing to test and try new things. “If they can get five percent more efficient they will go for it.” Because Vesconite doesn’t need lubrication, bearings last longer. That means less downtime, less maintenance and fewer stoppages. The result is increased efficiency. Which is something Eric Bruggeman has known for years. Before he moved to head up the South African Capital Equipment Export Council, Bruggeman was MD of APE Pumps. Based in South Africa, APE Pumps supplies pumps to projects around the globe including countries such as Zambia, Iraq and South Africa. Efficiency was a problem for Bruggeman, who tried different types of bushings before being introduced to Vesconite. “As soon as there was sand in a pump with metal bearings it would stick,” Bruggeman says. “We used rubber bushings, but they didn’t work.” And this was after trials in a test environment, which Bruggeman says will give results that may not be the same in real-life applications. “You can test something on the rig and get certain efficiencies. Put it in the plant and two days later efficiency is different. There are sand and grit, they block up grooves, the bearings burn.” So a pump would last three to four months.“It was a nightmare.” Bruggeman was introduced to Vesconite in the late 1990s when a representative walked into his office. “Our mechanical seals were brittle – the bearings were thin and were cracking. Vesconite was unbelievably tough. You could drop it and put it back in the pump,” he says. “Stainless steel would wear down and have to be replaced. That didn’t happen with Vesconite.” “We moved to 38

Vesconite.” Bruggeman was so impressed with the material he replaced every bushing he could with Vesconite. “The pump would just run and run and we didn’t need to bother with grease or anything. When the strainer was blocked the Vesconite bearings stayed.” Bruggeman also went to the extreme of putting fine glass, “glass eats anything”, in the pump to see what the wear and tear on the bearing would be. “Vesconite proved itself.” Using standard Vesconite increased the working life of the pumps considerably. Bruggeman became a huge supporter of Vesconite. “It was more expensive than bronze but if you look at the overall performance there was no downtime and maintenance. Even in Richard’s Bay harbour with saltwater. So it was worth it,” he says. “Lots of people knew our pumps weren’t the cheapest but they lasted the longest.” Bruggeman used the standard Vesconite bearings in pumps. Today Vesconite Hilube is also available and offers even less wear and tear and lower friction. Used in the automotive, marine, mining, water, irrigation, steel, agriculture and railway industries, Vesconite has proved itself in tough conditions. Although pump bearings are not its only application, the bearing has shown itself to be unbeatable across continents. Fit and forget these bearings for months or even years

There is one less thing for hydro engineers to worry about when designing dams. This is if they choose Vesconite Hilube speciality polymer bearings which can be fitted and forgotten about for months and even years. This has been the experience of several engineers working on hydropower projects, including recent ones in North and South Africa. The one in North Africa involved the installation of control arm linkages on the radial deep sluice gates on a hydropower dam on the Nile River seven years ago, while the one in South Africa, which is nearing completion, involves the use of Vesconite Hilube trunnion bearings on the tainter gates at the Kruisvallei Hydro Power Plant on the Ash River. The engineers on both projects were particularly pleased with the fact that the bearings will perform reliably over many decades since they exhibit low creep, i.e. they do not deform under persistent mechanical stress. Vesconite Bearings has undertaken in-house testing and verified that its polymer is unlikely to deform even where significant stress is applied over a long duration. In a test exposing a predetermined Vesconite Hilube test piece to a 30MPa load over several days, no dimensional change was detected. It is the no-creep characteristic that is particularly sought after in these hydro applications since the bearings are fully statically loaded because of the significant water load that constitutes largely applied stress.

Vesconite Bearings engineer Juan Van Wyk notes that sleeve bearings that are manufactured from speciality no-creep polymers such as Vesconite Hilube outperform traditional roller bearings, for instance, since these are prone to brinelling or permanent indentation of the rollerballs into the race of the bearing. While Vesconite Hilube bearings remain dimensionally stable under high load, roller bearings can be problematic. Another attractive feature of Vesconite Hilube bearings in hydroelectric applications is that they swell resistant since the speciality engineered polymer that they are made from exhibits a confirmed negligible 0.13% mass change after 28 days of being fully immersed. Vesconite also doesn’t soften under these saturated conditions; hence, its resistance to creep. This means that, where other materials may swell to the point where they do not allow for oscillation where this is required, Vesconite Hilube will reliably hold its shape and, in turn, its small clearances and allow oscillation when this is needed. For Wicus Bonnet of Eigenbau, the contracting firm that is responsible for the hydro-civil, hydro-mechanical and power-house facilities at the South African project, this was ideal.


“The radial arm sluice gates that will be installed at Kruisvallei, and the associated trunnion bearings, which are located at the pivot point that allows for the movement of the gates to release or stop water flow, are a vital part of the project,” he says.

What is also unusual is the sheer magnitude of the force on the bearing, with the Nile River project calculating that each control arm had to carry 80 tons per arm and, with a safety factor of two worked in, the design engineer specified that each bearing needed to carry 160 tons.
