BSC Engineering Services provide specialized capabilities through condition monitoring programs including vibration analysis, thermography, and oil analysis. Complementary corrective services such as laser alignment, balancing, ultrasonic leak detection, fitting and installation services, and major refurbishment services of bearings and mechanical equipment, ensure maximum plant up time. We take things a step further, and not only provide you with the condition of your plant, but partner your business in root cause analysis projects to develop solutions to recurring issues. Add to this our sustainability program to reduce energy consumption and greenhouse gas emissions, whilst improving profitability and competitiveness; and utilize our range of tailored on-site training courses, and BSC are an integral part of your team.
CASE STUDY
Packaging - Can Plant Genius Inspection System Fan performs quality control after production and every can must be tested. During the first round of measurements, after taking over the vibration program on site, BSC Engineering Services identified an imminent breakdown on equipment critical to the plants production. Based on the results of the vibration analysis BSC coordinated replacement parts which enabled maintenance to be combined with a tooling change, saving approximately four hours of additional downtime. Four hours of production = $12,000 (paying for the 1st year of the preventative maintenance program)
ENGINEERING SERVICES Predictive Maintenance & Vibration Analysis
Predictive Maintenance (PdM) Program For Asset Optimization. Predictive maintenance (PdM) aims to find measures of machinery condition and use them to prevent breakdowns. Establishing trends allows accurate pinpointing of machinery problems and their severity. Increasing up time on machines is the primary aim, while reduced likelihood of secondary failures and less unnecessary maintenance are additional benefits. Condition Monitoring is most frequently used as a Predictive or Condition-Based Maintenance technique. Condition Monitoring uses advanced technologies in order to determine equipment condition, and potentially predict failure. BSC’s Predictive Maintenance Program utilises Azima DLI technology. AzimaDLI is a world leader in condition monitoring services to industry delivering a wide range of technologies and services that reduce maintenance costs whilst ensuring maximum equipment reliability. The BSC – Azima Watchman Remote is a robust, automated monitoring and diagnostic service that links our customers’ critical equipment with our best systems engineers and analysts via automated alarms and advanced internet technologies 24/7. When an alert occurs our analysts are called into action immediately reviewing detailed machine data to assess condition and recommend the most cost effective actions available. Remote program benefits include reduced failure risk and allows for just-intime maintenance of equipment.

Vibration Analysis This is the predominant technology employed in condition monitoring to determine the condition of various mechanical components and hence be able to make a prediction on service life expectancy and urgency of repairs. It is a non-invasive technique which collects vibration data from machines under normal operating conditions. Vibration readings are typically taken at bearing locations following accepted industry practices and conventions. This raw waveform data is then transformed into a spectral format and processed with proprietary software which allows analysis to take place. Vibration Analysis provides the best indication of machine condition and the presence of faults as it can detect imbalance, misalignment, looseness, bearing and gear defects, lubrication problems, resonance, and cavitation, amongst others. Trending data over time allows wear severity and progression to be monitored, improving the predictive capabilities.
A high degree of skill and training is required to be able to interpret vibration data. As such reports are tabled in non technical terms and use a traffic light system to illustrate the severity of the fault detected. Green suggests monitoring is within allowable limits, amber means a fault/issue has been identified and requires some attention or further monitoring, whilst red indicates a severe fault which requires immediate attention to avoid equipment failure. Limitations of this technology are largely related to the frequency and operating conditions under which the data is collected. Occasionally faults can develop quickly and failures occur before the next scheduled survey. Identifying critical equipment and understanding their maintenance history will assist in developing an appropriate program.

Energy Reduction Program – Energy Audit Service Energy consumption can be reduced up to 40% by analysing inefficient and poorly designed drives and adopting good drive design practices. The path to becoming an environmentally sustainable manufacturer begins with understanding how much energy you currently use and how you can reduce that consumption. BSC is very active in the reduction of our customers’ carbon footprint via the BSC Energy Audit Service (EAS).
The program focuses upon the meaningful reduction of energy consumption via power transmission and covers AC motor survey, analysis and upgrade recommendations to premium high efficiency super long life motors, gearbox analysis and upgrade, belt and chain drives analysis and upgrades.

Food Manufacturing Energy Audits for energy savings. BSC Engineering Services conducted an Energy Audit at a manufacturer in Smithtown. A total of 213 motors were identified for improvement as a result of the audit. Corrective Services BSC Engineering Services offer a wide range of corrective measures to complement your predictive maintenance program, or as stand alone services.
Laser Alignment Mis-alignment in mechanical systems such as motor/pump assemblies is a major factor in increased wear and premature failures. Using traditional alignment techniques incorporating straight edges and dial indicators are extremely time consuming, subject to methodology errors, and physical limitations. Laser alignment techniques are both fast and accurate and reduce the potential for human error. Aligned equipment runs more smoothly, quietly and substantially increases component service life. Modern laser alignment systems are extremely accurate and easy to use with clear colour screens, step-by-step instructions, and colour pictorial displays.
Balancing Unbalanced fans, pumps and rotors place undue stresses and additional loads on bearings, motors and couplings substantially reducing component service life, and potentially causing a catastrophic failure which can damage surrounding equipment and harm employees. Often after major mechanical work on this type of equipment, rebalancing combined with alignment are required to ensure optimum operating efficiency. Onsite dynamic and static balancing is a service customers are requiring more frequently.

Molded-Oil™ Bearings are lubricated with NSK’s own oil-impregnated material, Molded-Oil™. Molded-Oil™ consists of lubricating oil and polyolefin resin that has an affinity for oil. Oil slowly seeping from this material provides ample lubrication to the bearing for extended periods.
CASE STUDY
Food Production Conveyor - Actual Cost Saving $52,876 The customer was experiencing failures every 4 - 6 weeks with ball bearing inserts on a food production conveyor line. Regular high pressure washdowns led to corrosion, seal damage and grease wash-out from the bearings, resulting in regular maintenance and production downtime. We recommended F-UC204/LP99 stainless steel Molded-Oil™ bearing inserts to overcome the existing failure modes. NSK bearings were ordered for trial to one production line, and after 12 months there were no reported failures. A complete bearing change across the second line was then implemented by the customer.

Fish Processing Line - Actual Cost Saving $24,280 Frequent wash downs (2 per day) on a fish processing line were resulting in shortened bearing life due to contaminant and water ingress. The OEM bearing inserts were lasting just 6 months resulting in lost production and increased maintenance expenditure. Silver-Lube® were offered as a solution. Trials ran for 6 months- and the bearings are still performing ‘as new’. Next step is to offer Molded-Oil™ inserts for the Silver-Lube® housings, thus allowing further cost savings through longer life and removal of maintenance costs, grease and labour.

For bearings units that are used in heavily contaminated environments where debris, abrasive dust and moisture are present, NSK offers bearing units with external dust covers. The dust cover and sealing mechanism provide extra protection for the ball bearing unit in heavily contaminated environments. Bearing units with dust covers can withstand the most severe environments in flour milling, and chemical plant applications. These units can also be used on outdoor equipment, such as construction, agriculture and transport machinery where dust and rain are inevitable.

Case Study Blow Moulding Machine Typically, blow moulding machines consist of single blow moulding units orientated in a circular arrangement. To ensure consistent quality of the product, process parameters need to be constantly the same. This includes opening and closing times and positions of the individual blow moulding dies. This is achieved by using cam followers which interact either with a rotating circular control disc or a track. There is one cam follower per single die unit. The arrangement has the function to control the vertical position and thus the associated opening or closing position of the die halves. By rotating the circular disc or track the cam follower is made to change its vertical position at defined positions with defined strokes. The operation involves continual accelerations caused by sudden contact of cam follower outer ring with cam ramps. This also causes regular shock loads. SOLUTION: Special stud type cam follower NUKR-series The cam follower is assembled in preloaded condition for improved handling of occurring shock loads.

Proofer Oven Chain Drive Support Bearings High volume commercial bread making involves a process called ‘proofing’. Loaf sized steel moulds containing the bread dough pass through the proofing oven triggering the yeast and other ingredients making the dough soft and fluffy prior to passing through the baking oven. The manufacturer operates 24/7 – so reliability of the proofing process is critical. The environment is tough – with temperature extremes and bakery ingredients contaminating bearings and causing frequent bearing failures – every 2 months.
BSC inspected the application and recommended DVP17K075S Blue Brutes with the combined benefit of triple-lip sealing and the ability to set the bearings in a float/float situation. Food Processing Plant Cooling Pump – Glass Line Tunnel A standard shaft mount gearbox that’s trapping a SN520 unit on a Ribbon Blender. The last change out took two men, 2 days at 8 hours a day. Also an issue was the installation of a computer control tower between the drives unable to reach the gearboxes to get to the bearings without cutting the tower in half. The change out time is now estimated at a minimum of 3 days, 10-12 hours a day.
A Cooper Split Roller Bearing was installed by the manufacturer who took the opportunity to combine the installation as a training session for the fitters. Including the extra time this took the whole job was done in 2- 1/2 hours. Total saving is at least $5,000 or $100,000 if this had happened during production.

Customers Food Scare A manufacturer exporting frozen lasagne dinners into the Japanese market experienced a contamination issue with small particles of rubber entering the manufacturing line and potentially ending up in the consumers dinner plate. ETP has explored the many positive qualities in this principle, developed it further and applied it to hub-shaft connections. PRODUCT BENEFITS A locking assembly has many more and bigger screws which has to be tightened to a higher tightening torque. The most part of the tightening torque is just used to overcome the internal friction between the conical sleeves and does not create any higher transmittable torque.
The design with mechanical sleeves, with uneven wall thicknesses, causes uneven surface pressure to shaft and hub with high stress concentrations at the ends. This damages the contact surfaces and makes it difficult to get good concentricity. The ETP-EXPRESS R with its internal pressure system, one screw which activates a piston, the same pressure is built up in the sleeve, thus the same level of transmittable torque is achieved. Why tighten up to 15 screws when less, or even just one screw, gives higher torque transmission!. APPLICATIONS Any machinery used in food production (e.g. bottling, conveyor systems) connecting electric motor and gearboxes to pulleys, sprockets, couplings etc. The utilisation of the ETP bushing allows for quick connection and is super critical in application especially where timing synchronisation is important without long down time.

Potato Processing Plant Located in Tasmania is one of the largest potato processing plants in Australia, processing potatoes from the farm to the finished frozen packaged product. A critical process in production is the grading of the product using two Welliver Diameter Roll Size Graders. Each Grader is driven by a serpentine chain drive which puts significant wear upon drive chain componentry and is one of the most demanding of chain applications. BSC commenced a trial of Diamond 50-1 chain in this application as the previous product ANSI chain required complete change out every month on both Graders.

For higher temperature requirements,special O-rings can be substituted, allowing operation in temperatures of 200° C or greater.
Depending upon the specific conditions, RING LEADER® can provide up to ten times the wear life of standard chain. RING LEADER® O-Ring chain is constructed with O-rings that seal a specially formulated lubricant into every joint. Roller Chain Wearing Too Quickly – Produce Packaging A produce packaging company was looking for improved chain wear life on tomato sizing machine. Due to very damp and acidic working conditions, the roller chain would last no more than a month, much less than the expected 140 days. An analysis by Diamond Chain found that not only was the acidity of the tomatoes corroding the chain, but the load of the machine was too large for the size of chain to handle. Diamond suggested that the company could greatly improve the longevity of its chain by switching from a standard carbon steel roller chain to either a larger sized, corrosion resistant chain or a specially lubricated chain from Diamond’s maintenance free series. Ice Cream Manufacturer Due to the environment and regular wash downs the standard steel chains currently used were experiencing short wear life due to corrosion which caused link plates to fuse together. In addition, corrosion also formed internally covering Pin and bush, resulting in accelerated wear. A stainless steel chain was considered because of its good corrosion resistant properties but struggled to provide acceptable wear life.
The protective coating serves as an insulating barrier that actually oxides before the carbon steel base chain, thus protecting and preserving the chain’s physical and structural integrity. Common uses for Diamond ACE include applications exposed to weather, high humidity or on machinery that is routinely washed down with water. Standard attachments are available.
CASE STUDY For this particular application Diamond ACE chain was recommended as a replacement. Supplied in a number of 4 pitch offset links and separate connecting links. These links were attached to the existing Stainless steel holders carrying the individual ice creams. The Diamond ACE option extended chain life to 4 times that of standard chain with no sign of corrosion.

CASE STUDY
A food processing plant focuses on producing canned meats – some 38 million cans per year. 50% is exported to over 20 countries and accounts for 10% of the world’s total sales of canned beef.
In July 2007 a wear analysis was conducted on the Diamond chain. The wear analysis shows 1% wear or less on the Diamond chain – providing an expected life of 3 years.
The customer was experiencing unacceptable wear from a leading Japanese manufacturer of chains used on the 6 retorts requiring chain replacement every 2 months.
Replacing the original Japanese chain with Diamond ANSI stainless steel chain ensures a significant production uptime outcome. In addition a saving of a minimum $25,920 in labor costs plus a whopping $272,863 saving in materials costs. Diamond ANSI stainless steel chain is now the specified chain in the retort application.
Coming to BSC for a solution the answer was to replace the Japanese brand chains with Diamond ANSI stainless steel chains. They commenced with a change to the Diamond ANSI stainless steel chains on the six retorts in June 2006.

Attachment Chain – Light Duty ASME/ANSI & ISO British Standard, single-pitch and doublepitch chains are available with either attachment link plates or extended pins. Diamond’s standard attachment hole sizes are designed to accommodate most common bolt sizes. Special “made to order” attachments are also available with non standard hole sizes and alternative attachment shapes. MATCHED LENGTHS Many applications require two or more chains, normally with attachments, to run in parallel “flights” joining the chains together forming a conveyor or transfer type system. In these cases it is critical to have the chains ordered as a set, matched for length and installed on the machinery with the same relationship to one another as when they were manufactured. Diamond offers two degrees of matching for parallel operation; Class I and Class II.
Class I – A Class I match assures that the longest and the shortest chain in a given set will not vary in overall length by more than .006”/ft. Using #80 chain as an example, the length of two 120 pitch long chains will not vary by more than .060” in overall length (10ft. X .006”/ft.=.060”). Therefore, the shortest could measure 120”+.000” (remember no negative tolerance) and, the longest could measure up to 120”+.060” and satisfy the Class I requirement. Class I matching is most often accomplished by assembling the chains from selected lots of components parts. Class II – A Class II match is much more stringent and assures that the longest and the shortest chain in a given set will not vary in overall length by more than .002”/ft. Applying this new tolerance to the above example, the length of two #80 chains 120 pitches long will not vary by more than .020” in overall length (10ft. X .002”/ ft.=.020”). Therefore, the shortest could measure 120”+.000” and the longest could measure 120”+.020” and satisfy the requirement. Class II matching is quite difficult and requires some very unique procedures.
CASE STUDY
Carton Filling Machine Carton Filling Machine are used in most Dairies and Fruit Juice processing. The latest carton filling machine can fill 14,000 cartons per hour. Four chains run the entire length of the machine. The process involves various stations to fill, glue, fold and dry.
Replacing the original 304 SS chain with Diamond 400 series has extended the chain life x 300%. Consequently re-tensioning chain and station adjustments is now only conducted annually.
The filling stations require adjustments once the chains have worn and usually take between 6 and 8 hours to completely re-adjust the chains and stations. On a smaller machine that only produces 6,500 cartons an hour, it was estitmated an $80,000 down time cost pa in lost production alone.
Diamond 400 series is now the preferred replacement on most carton filling machines in Australia.
Total increased production = $400,000.

Major Bottling Plant TS Series Habasit / KVP has been recently installed as the exclusive specification within a major bottling plant in Queensland. In the past the plant had used standard low friction ‘LF’ acetal table top conveying chains throughout the site. The ‘LF’ series chains did the job, however this busy plant was consuming over 11 Million litres per annum in potable water in order to constantly lubricate the acetal conveying chains. The significantly increasing cost of water plus the social imperative to preserve what is the most precious and often taken for granted resource on our planet, were driving factors in the site’s decision-making process.
Habasit’s TS option for Flat Top chain, uses extra low friction resin technology, resulting in the lowest coefficient of friction, with special self-lubricating agents built into its molecular structure. Ideal for critical bottling applications, this chain is well suited to dry running applications. The benefits include, reduced water consumption associated with top chain lubrication. The extra low friction Habasit “TS” uses less energy than standard low friction models, which also contributes to smooth, effortless and quiet operation. Run Dry Solution: Glass Bottle Conveying A large brewery was looking to cut down on the amount of water and lubricant it was using on its glass bottle filling conveyor lines. The chains were standard acetal and the engineering department approached [BSC / Inenco] to provide a lower friction chain material which would offer run dry capability on the same chain tracks and sprockets. NSD-X3 Stainless Coating A soup company in central Victoria has product mixed in a salt bath. A geared motor is required on the mixer. The site was having issues with the short product life of the geared motor in such a corrosive, salty environment. BSC proposed the NORD SK12063 helical worm geared motor with 35mm Gripmaxx® taper grip hollow shaft coated in NSD-X3, NORD Severe Duty Extreme, coating. The NSD-X3 coating is a polyurethane resin impregnated with 316 stainless steel applied with an etch primer and a clear top coat.
The NSD-X3 coating provides improved protection in corrosive environments (salty, acid, or caustic) with no degradation in coating quality even after a 6 month soaking test in 3% salt water. The NSD-X3 is also chip-resistant with increase hardness of the coating due to the stainless steel. The customer is enjoying the benefit extended product life, reduced production downtime and reduced maintenance costs due to the improved coating of the NORD geared motor.

Stainless Steel Fasteners Stainless steel fasteners are widely used in food and beverage manufacturing and processing industries for manufacture, bulk storage and transportation, preparation and presentation applications. Depending on the grade of stainless steel selected, they are suitable for most classes of food and beverage products. PRODUCT FEATURES • Most containers, pipework and food contact equipment in stainless steels is manufactured from either 304 or 316 type austenitic stainless steels. • The 17% chromium ferritic stainless steel (430 type) is also used widely for such applications as splashbacks, housings and equipment enclosures, where corrosion resistance requirements are not so demanding. • In addition to these non-hardenable austenitic and ferritic types higher strength ‘duplex’ types, such as grades 1.4362 and 1.4462 are useful for ‘warm’ conditions (i.e. over 50°C) where stress corrosion cracking (SCC) can be a corrosion risk, such as in brewery sparge tanks.
PRODUCT BENEFITS OF UTILIZING THE CORRECT GRADE If the grade of stainless steel is correctly specified for the application, corrosion should not be encountered. Surface finish and condition is very important to the successful application of stainless steel fasteners. Smooth surfaces not only promote good cleansibility but also reduce the risk of corrosion. The types of corrosion to which stainless steel fasteners can be susceptible are summarised below. This can be useful in identifying problems due to wrong grade selection or inappropriate use of equipment. PITTING AND CREVICE CORROSION. • Both crevice and pitting corrosion occur most readily in aqueous chloridecontaining solutions. Although attack can occur in neutral conditions, acidic conditions and increases in temperature promote pitting and crevice corrosion. • Pitting corrosion is characterised by local deep pits on free surfaces.
• Crevice corrosion occurs in narrow, solution-containing crevices or sharp reentrant features in a structure. Examples of potential sites for crevice corrosion are under washers, flanges and soil deposits or growths on the stainless steel surface. STRESS CORROSION CRACKING. • ‘SCC’ is a localised form of corrosion characterised by the appearance of cracks in materials subject to both stress and a corrosive environment. It usually occurs in the presence of chlorides at temperatures generally above 50°C. INTERGRANULAR CORROSION. • ‘IGC’ or ‘ICC’ (known in the past as ‘weld decay’) is the result of localised attack, generally in a narrow band around heat affected zones of welds. This is more likely to occur in the ‘standard’ carbon austenitics. The risk of IC attack is virtually eliminanted if the low carbon (0.030% maximum, eg 1.4307) or the ‘stabilised’ (eg 1.4541) types are selected.

Plastics Range Whenever food is being packaged or prepared, clean and sterilisable surfaces and vessels are critical. Plastics play a key role in mixing, cooking, packaging and transportation of all types of food. UHMW-PE. (POLYETHYLENE) The diverse uses of UHMW-PE range from standard wear applications to rollers, guides, gears, and impellers. Excellent slide friction properties and good wear resistance are among the major attributes of this material. UHMW-PE is available in a wide variety of standard sheets, rods and custom profile extrusions (half-rounds, angles, channels, etc.). ACETAL A well-recognised engineering thermoplastic widely used in many applications where close tolerances and dimensional stability are critical. Acetals are stiff, strong, scratch-resistant, and chemicallyresistant, however, Acetals should NOT be used where chlorinewater is present, as the surface may be degraded. POLYCARBONATE (PC) & ACRYLIC IMPACT MODIFIED Guarding is the main application. Some food processing machinery sight windows require glass-like transparency, FDA compliance and excellent impact resistance. With these material parameters, Impact Modified Acrylic is sometimes the only suitable material, especially, where components must be machined to close tolerances.
PET-P PET-P offers the dimensional stability of Acetal with the wear resistance of nylon. Applications are in parts with high wear and wet environment due to its excellent resistance to water and a broad range of pH (2.0 to 9.0). PTFE (TEFLON) Typically used for seals, gaskets, fittings, and non-loaded parts. PTFE (Teflon) Heat Sealing Tapes and Conveyor Belts: • Tapes are most frequently used in heat sealing applications within the packaging industry for covering sealing jaws in packaging machines. • Band sealing belts are largely used in continuous rotary packaging machinery for products as frozen foods, pet foods, powders, liquids and grains. • Wrapper belts are found where items like toilet tissue rolls, soap, biscuits packets are required sealing on both ends. • PTFE coated solid woven glass belting is widely used in food manufacturing because of its non-stick nature it is ideally used when cooking foods that would have a tendency to stick to hot cooking platens.
