K CONTROLS 007-100 VALVE POSITION MONITORS SPECIFIED FOR USE IN FPSO BALLAST TANKS
6
K Controls has used its expertise in sub-sea ingress protection and hazardous area approvals to develop 007-100 Valve Position Monitors that will be used in a new floating, protection, storage and offloading vessel (FPSO). The FPSO will be used by a consortium of companies for the processing of hydrocarbons and for the storage of oil in the northern UK sector. A total of 147 pieces have been supplied for use on hydraulically actuated ball and butterfly valves. The valves will be used in the sea water ballast tanks that are used for vessel stabilisation. The majority of the position monitors contain end of travel reed proximity switches and some provide a 4-20mA with HART® signal to monitor the position of modulating
control valves or the opening and closing characteristics of critical isolating valves. Klearvision visual indicators were specified for certain applications. The 007-100 enclosures have been investment cast from a high-alloy austenitic stainless steel developed for use in seawater and other aggressive chloride-bearing media. They have been independently tested by SGS Baseefa to IP68, for submersion at a depth of 30 metres. When not submerged, the position monitors could be in an area where hazardous gasses are present. They are therefore ATEX and IECEx intrinsically safe certified II 2 G Ex ia IIC T6. All the units have been supplied with multi pin connectors and the associated cable sets that meet the exacting standards required for both subsea and shipboard use. Each cable set has been cut to a predefined length between 19 and 166 metres in order to facilitate installation. Mounting kits for the actuators were supplied in Super Duplex stainless steel.
ROV MOBILISATION’ REVISED VERSION PUBLISHED BY IMCA From award of a contract to the first inwater test of the remotely operated vehicle (ROV) there are a significant number of issues that need to be addressed by both the onshore and offshore ROV teams. Each mobilisation is unique and needs to be planned in a comprehensive and structured manner. To assist in this process ‘ROV Mobilisation’ (IMCA R 009 Rev 1) published by the International Marine Contractors Association (IMCA) considers many of these issues in a checklist format. Each ROV operator has its own management system to cover their internal requirements and the IMCA document is intended to complement and support those systems. “ROV systems themselves vary greatly from small observation ROVs to large and complex trenching ROVs and their
needs vary significantly,” explains IMCA’s Technical Director, Jane Bugler. “The users of this document need to identify those sections that are pertinent to their requirements. The original ROV Mobilisation document was issued in 2003,” she adds. “During 2012 and 2013 it underwent a review and update in order to reflect changes and developments in industry practice in the ensuing period. A number of small changes to wording have been made in a number of places, although the layout and general theme of the document has not altered. Some of the sub-sections on project preparation (carnage, ROV system and vessel) and some of the subsections on mobilisation (pre-mobilisation briefing and on-deck installation) have been updated as have the references, in particular with respect to IMCA R 018 ‘Guidelines for installing ROV Systems on vessels or platforms’.”
‘ROV Mobilisation’ can be downloaded free of charge from the IMCA website at www.imcaint.com by members and nonmembers alike.

Kiowa Ltd KIOWA DISCUSS; SAFETY BREAKAWAY AND SNAP-TITE QUICK DISCONNECT COUPLINGS The consequences of spillage and damage associated with drive/ pull away incidents when loading hazardous media (caustic, toxic, explosive, etc.) are serious and without break-away protection would occur more frequently than people realise. Usually incidents that occur with other protection systems are down to human error.
Your benefits at a glance:
Kiowa work with Roman Seliger (RS) and Snap-tite to supply a range of pioneering high-tech couplings such as dry disconnect, safety breakaway and quick disconnect couplings. Both companies have a strong reputation particularly in the oil and gas and industrial fluid power markets.
With over 100 years’ experience in the design and manufacture of couplings and loading technology in respect of RS; both RS and Snap-tite are family owned businesses aligning perfectly with Kiowa’s own ethos and values.
IN FOCUS: Breakaway couplings are safety components used
to prevent one of the most serious safety hazards in the process of loading fluid media; the tensile load on the load line. This can be caused by either a tanker truck or rail wagon moving off too soon or by ships drifting. These disproportionate tensile
loads can either mechanically damage or even destroy both the connection points and the load line itself; leading to leaks and thus posing a hazard to people and the environment. Breakaway couplings are finding increasing use as the standard when loading hazardous media in order to prevent industrial accidents. Depending on the application, widely differing technical designs are needed to reliably implement both functions. Kiowa can provide a complete technical consultancy for your project or application.
■ ■ ■ ■
Protection of human health and the environment and from hazardous substances Suitable coupling technologies for different demands Avoiding loss of media; reducing downtime and costs Protection of load lines
What makes Roman Seliger breakaway couplings different to others on the market?
■ ■ ■ ■
They invented the breakaway coupling and dry break technology 25 years ago. Their couplings have the highest proven flow rate and the lowest leakage rate in the world saving vast amounts of time and money. It can be coupled and uncoupled at low temperatures; depending upon the application the coupling can accommodate cryogenic temperatures. RS couplings are 3 years maintenance free*.

OIL & GAS PRODUCERS RECOMMENDATIONS FOLLOWING MACONDO FORM FOUNDATION OF PERMANENT CHANGE IN WELL CONTROL TRAINING AND ASSESSMENT, SAYS IWCF The forum which sets international training standards for well control unveils new syllabus and programmes to deliver a step-change in competence International Well Control Forum (IWCF) is rolling out a raft of new measures that will improve the competence of people involved in well operations to prevent future major oilspill incidents. The forum, which sets international training standards for well control, has been working closely with the human factors task force of the International Association of Oil & Gas Producers
(OGP) on recommendations to enhance existing well control training, examination and certification. IWCF believes the recommendations will now be the foundation for a permanent change across the whole oil and gas industry. As part of its strategic approach to implementing these recommendations, IWCF has reviewed its syllabus and launched new subjects within key areas identified as root cause findings from major incidents. IWCF has also introduced role specific training to that the learning is more relevant to individual roles rather than the current more generic approach.
recommendations, we have taken a holistic, non-analytical approach to their implementation.” The review of IWCF’s syllabus and introduction of role specific training are immediate measures to meet the critical requirements of the recommendations with further enhancements under development that will be rolled-out in the medium and long-term. The new subjects will include: ■ Assurance of well integrity throughout the lifecycle of the well. ■ Barrier management, casing and cementing. ■ Risk assessment, contingency management and implementation. The training programmes will now have five levels through which people will progress, ensuring the required level for each specific job with prevention as the primary objective. Certificate renewal training will also be enhanced with an emphasis on case studies, simulation and scenario-based training.
The syllabus will be continually reviewed to incorporate the latest equipment, practices and incident data. Well operations crew resource management training will also be introduced to provide non-technical skills to all well operations teams. In the longer term, IWCF is proposing the introduction of a fully modular approach to suit the global and geographical needs of the industry and regular role-based operational simulations. Founded by the oil and gas operators in 1992, IWCF is an independent, not for profit organisation with elected
representatives and a global network of branches, representing the entire industry. Head-quartered in Montrose in the UK, the forum sets the international standard for well control training. It exists to improve well control competence and performance by developing and administering well control training, assessment and certification programmes for personnel employed in the well operations sector of the oil and gas industry. Since 1992, IWCF has certified over 160,000 people in almost every continent through 210 accredited training centres.

ADVANCED 3D SIMULATOR SPEEDS DEVELOPMENT OF TUBE BENDING PROGRAMS Powerful real-time visualisation tool with collision detection helps metal fabricators optimise use of computer-controlled bending machines Dramatically shortens design-tomanufacture time – from days to minutes! Unison has launched an advanced threedimensional simulator to help metal fabricators accelerate the development of control programs for all-electric tube bending machines. Using artificial intelligence techniques, the simulator provides powerful program analysis and optimisation facilities, together with realistic real-time visualisation of the tube bending process.
www.sosmagazine.biz
The simulation software is valuable in almost all tube bending applications, but can be particularly helpful for fabricators quoting on jobs and planning production, in reducing design-to-manufacturing times to help speed product delivery,
14
and on any application involving tubes manufactured from expensive alloys. Customers with several Unison machines can also use the software to choose the most appropriate machine for bending a particular part. Unison’s new 3D simulator is based on true CAD (computer-aided design) models of the target machines, resulting in exceptionally detailed computergenerated imagery. The simulator is designed specifically to help users develop high quality production-standard tube bending programs without the need to test and optimise them on the target machine. Used in conjunction with Unison’s Windows-based Unibend
control software, it enables fully validated bending programs to be created entirely off-line, and is suitable for any machine in the Breeze range of all-electric tube benders.
One of the most time-consuming tasks normally faced by users is structuring the program to prevent any collisions between the tube and the bending machine, or its surroundings such as the production floor. It is difficult to visualise the combined effect of tube feed and rotation, and the movement of machine tooling such as clamping and pressure dies, and the bending head. The problem becomes more acute as the length of tube, or the complexity of bends, increases. As a result, optimising the program’s bending sequence and incorporating any necessary correction feeds for collision avoidance is usually an iterative task demanding valuable machine time. It also invariably involves producing trial parts, creating unnecessary scrap material.
Unison’s 3D simulator incorporates fully automated collision detection capabilities and offers a choice of real-time or batch operating modes to create error free bend instructions. In real-time mode,
Unison’s advanced 3D simulator provides realistic real-time visualisation of the tube bending process to help designers create production-ready control programs. Without simulation, ascertaining whether it is even possible to bend a part on a particular machine can take several days. After creating the part model on a CAD system, the designer processes the data using Unison software to create a YBC file which defines each bend in three dimensions. The file is then transferred to the machine where it runs under control of Unibend software – the operator is responsible for checking if it creates the desired part. Any need for changes are fed back to the designer, and after modification the program is tested again on the machine. This process often needs to be repeated several times to resolve successive problems. Unison’s 3D simulator shortens the design-test-optimise process dramatically, eliminating the need for a bending machine and its operator until manufacturing commences. For example, designers can now typically verify whether
a part can be bent within about 3 minutes. The simulator accepts the same YBC file that is normally used to control the bending machine and runs it offline, to create a motion profile that defines how each axis on the real machine will move. The designer can then simulate the part to check its design. The simulator’s physics engine has access to a database containing configuration details of every machine in Unison’s Breeze range of tube benders, together with comprehensive performance data for all motorised axes, enabling the computer-generated imagery to be controlled accurately and realistically. Users can save the results of simulations and rerun them at any time for comparison purposes. Artificial intelligence (AI) techniques are employed to help users select the most efficient
Continued on Page 16...
www.sosmagazine.biz
simulation can be paused at any time and can be started from any bend; changes made to bend instructions will cause the simulator to re-evaluate the motion profile of the machine – ensuring that the simulator always mirrors the sequences used on the real machine. In batch mode, the simulator will study a directory tree and process all bend instruction files in that tree; parts that can be bent will be stored in a designated folder and parts for which the simulator could find no collision-free solution will be stored in a quarantine folder for further analysis by production or design teams. During beta trials of the simulator, one customer reported that by using batch mode they had fully analysed and verified the bending programs for 300 parts in 4 hours – a task that previously took up to 5 working days due to the need for machine time, and operator involvement, to trial every part.

All types of collisions are detected in the simulator, including tube on tube, tube on environment, tube on machine, machine on machine and tube spring-back.
Unison’s tube bending simulator features fully-automated collision detection to help designers accelerate the development of error-free bend control programs. bending sequences and optimise them to minimise machine cycle time. The simulator’s AI is aware of the capabilities of the machine and can work through all permutations very quickly. Furthermore, if customers have specific ‘rules’ that they want including in the AI, these can be incorporated easily.
www.sosmagazine.biz
Unison has already implemented this option for several customers.
16 18
Unison believes that it is very important to ensure detection of every collision, and the company’s software development team has written a custom physics engine that is accurate to 0.005 mm. Whilst this is in advance of the mechanical accuracy of real machines, customers surveyed opted to have highly accurate simulation with the option to ‘ignore’ a collision rather than use a tolerance which could lead to missed collisions.
To maximise bend accuracy, the simulator factors in the tendency for metal tubes to spring back after being bent. There are two elements to springback correction; a proportional element which is determined by the programmed bend angle, and a fixed element which depends on the type of tube material and its size and thickness. The value of the fixed element is based on empirical data held in a materials database, which the user can update when testing new batches of raw material, or as a result of sampling production parts under a quality assurance programme. According to Unison’s Jim Saynor, “Realtime 3D simulation of tube bending allows metal fabricators to achieve significant cost savings through much faster program development and reduced scrap. We believe that our new simulator provides a much more detailed and realistic portrayal of machine performance than competitive software, providing users of Unison all-electric tube benders with a major business advantage.”
The simulator’s ergonomic user interface enables designers to evaluate the effect of changing bend parameters very easily and quickly.
IMCA PUBLISHES GUIDANCE ON THE USE OF SIMULATORS Simulators are used increasingly in the marine contracting industry, in particular for training and competence purposes, but also for work planning/mission planning purposes including engineering development, procedure development, technical assessments, research and asset risk assessment. The International Marine Contractors Association (IMCA) has published a revision to ‘Guidance on the Use of Simulators’ (IMCA C 014 Rev 3). “This document, originally published in 2010 and updated in August 2011 and then again in June 2012, and now once more in 2013 – proof of the increasing use of simulators in our industry – provides guidance on the use of simulators in training and competence,’ explains IMCA’s Technical Director, Jane Bugler. "The front section of the guidance document covers general issues such as definitions, the types of simulator and their appropriateness for training and competence assessment purposes. This latest revision sets out scenarios for use in training on dive panel simulators as well as further guidance on how time on a simulator can count towards gaining panel time for both trainee Diving Supervisors and assistant Life Support Technicians, reflecting the latest update of IMCA D 013 ‘Offshore diving supervisor and life support technician certification schemes."
The use of simulators for training and education purposes is common practice in certain areas of the oil and gas industry, particularly in the areas of equipment familiarization and emergency response exercises. The level of realism of each simulator will directly impact the effectiveness of the learning experience for the trainee. The use of a simulator in a structured training programme can provide trainees with valuable practical hands-on experience in a safe, controlled environment. Training programmes should endeavour to include a blended approach to learning to ensure that essential knowledge and behavioural skills are taken into consideration. “As with any computer-based workstation activity, health implications of extended exposure should be carefully managed including regular breaks,” adds Jane Bugler.
The document can be downloaded free of charge from the IMCA website at www.imca-int.com with printed copies costing £5.00 for members and £10.00 for non-members (plus 20% for delivery outside Europe) available from: publications@imca-int.com.

MEET THE MACHINES REVOLUTIONISING SHIP’S INFRASTRUCTURE INSPECTIONS The technology has been around for nearly fifteen years but only recently has its potential been truly realised. Now increasingly Mini ROVs are being used for underwater infrastructure inspection, salvage and survey projects, such as rigs and floating production storage and offloading vessels (FPSOs). Small ROVs have historically been dismissed as a bit of a gimmick but the latest generation are serious machines out to prove that compact size does not mean compromise. With the largest thrust to weight ratio in the industry, a small tether and hydrodynamic design the latest model from market leaders VideoRay, the Pro 4, can perform in currents and conditions that diver teams can’t. The ROVs’ powerful thrusters, sonar options and stability mean that a comprehensive submerged structure inspection can be carried out by a minimum of personnel in less than two hours without the need for downtime or extra support from ships thereby saving valuable operational time and money.
The latest generation of mini ROVs have been designed around really maximising the value of your investment. An ever increasing range of plug-and-play accessories including imaging sonars, ROV positioning systems, metal thickness gauges, radiation sensors, laser scaling tools and HD cameras mean that the same submersible can carry out a wide variety of inspection tasks. Despite their enormous capability, systems like the VideoRay can still fit in to two or three suitcase sized pelican cases and are light enough to be hand carried; allowing them to be transported effortlessly for easy deployment and to ensure complete inspection coverage. This incredible portability makes the equipment ideal for regular and mandatory inspections by allowing for easy inspection of entire vessels, including ballast tanks, turret riser tubes, anchoring systems and complete hull inspections. Add to this simple user-friendly interfaces and easyto-grasp control systems which make mini ROVs intuitive and quick to master and it’s easy to see why an increasing number of subsea and offshore operators are choosing Mini ROVs to get the job done.
www.sosmagazine.biz
Small, light and energy efficient, the Mini ROV really comes in to its own in areas where space is minimal or where there’s a risk of damage when used with delicate machinery. Their compact size allows for small space inspections down to 30cm (12in) in diameter; making them ideal for travelling along tanks or pipelines, checking the integrity of welds and seams and inspecting for corrosion, fouling and leaks. The inspection is done remotely, keeping personnel removed from any danger - a fact which has proved popular with ship operators and crews. Operators can take still shots of areas of concern, while videoing the entire inspection and video documentation can be saved as either stills or films for later reference. Areas where deterioration
is known to commonly occur or has been observed in previous surveys can be automatically located using advanced Dynamic Positioning software like SeeByte CoPilot: an autopilot that uses navigation and vehicle control to follow a preset search route or automatically travel to ‘point and click’ locations. Using CoPilot one operation can detect, acquire and classify using precise bottom track data provided by the Teledyne DVL (doppler velocity log), pilots can autonomously acquire a GPS fix on the surface continuously update the ROV’s position when submerged in water altitudes between 31cm and 80m deep.

Ondrives Ltd ONDRIVES PURCHASE NEW 5-AXIS MILLING MACHINE AND GEAR GRINDING MACHINE Ondrives Ltd have recently taken receipt of a new gear grinding machine which enables them to gear grind to precise measurements. Ondrives are already known for their standard precision gear range, as well as the many specials and customs they produce, and this new machinery will take them to next level in terms of precision for demanding applications such as aerospace, states Managing Director, Andy Higgs. The Niles – Kapp ZE400 profile grinding machine produces gears to quality grade 3, DIN 3961/3962/3963 (ISO 3/AGMA 14+) gears from 0.5 Mn to 15Mn (50Dp – 1.69Dp), with 0-400mm tip diameters available as standard. This machine is also equipped for process measurement/inspection. Ondrives manufacture spur gears, parallel and crossed helical gears, anti-backlash spur gears, pinion shafts, racks, spline shafts, clamps and bushings, worms, wheels and bevel gears. These are all currently produced to DIN 7 (ISO 7/AGMA Q10) within the standard catalogue range. Ondrives Ltd also continues to invest in CNC machinery with the purchase of a Mori Seiki DMU 50 ecoline 5-axis milling machine capable of automated 5 sided machining which makes it possible to machine complex work pieces in two setups. Through 5-sided machining with one setup, parts precision increases significantly and setup time is reduced, making the DMU 50 ecoline and its NC swivel rotary table a productive solution for almost any machining challenge. The capabilities as well as the name of Mori Seiki being a proven leader in the marketplace for 5 axis milling machines make it an obvious choice for Ondrives. It is intuitive and flexible to use and allows programming of even the most complex 5-axis applications entirely on the machine – supported by the swivel cycles that are included as standard. The patented 2-axis NC swivel rotary table can reliably machine simple to highly complex parts with high shape and position tolerances.

Hone-All Precision
HONE-ALL STRIKES BLACK GOLD IN ABERDEEN Hone-All Precision, has seen a significant increase in enquiries from the oil and gas sector thanks to its participation in the Offshore Europe exhibition in Aberdeen. This is the first exhibition the Leighton Buzzard-based sub-contractor has attended since its corporate rebranding exercise, an investment that seems to be paying off. The time spent in Aberdeen by Hone-All has been rewarded with a 25 per cent increase in enquiries from the oil and gas sector, fully justifying the investment made in attending the show. “We find exhibitions to be an extremely valuable part of our marketing activities,” say Hone-All Precision Director, Andrea Rodney. “Offshore Europe has been
particularly valuable in the past, generating good levels of enquiries for us. However, this year the increase in interest in what we have to offer the oil and gas sector was significantly higher.”
In addition to the increased enquiries received for complete manufacture of components for the oil and gas sector, the amplified awareness has also resulted in new partnerships being formed between Hone-All and some of the country’s largest material suppliers. “An increasing number of companies sourcing precision machined tubing are contacting material suppliers directly in order to buy the finished component at the initial stage of the supply chain. Our capabilities and experience of manufacturing tubing, even to extremely close tolerances and with minimal wall thicknesses of 2mm, combined with our commitment to building long term partnerships has resulted in new opportunities opening up both for Hone-All and the material supply companies. The capacity and technical

Hone-All puts some of this down to it re-engineering its image, highlighting its all-round capabilities for machining and being a single-source supply for complex machined components up to 3 metres in length, whether they require turning, trepanning or the original skills of the business, deep hole drilling and
honing. “We have been pigeon-holed by many as purely a honing business due to the company name but our excellent reputation for quality and service is too good to lose by re-naming the business. This new marketing initiative is starting to pay dividends and customers are becoming more aware of the overall machining package that we can provide for them. The first real test of this was Offshore Europe and the response far exceeded our expectations.”

expertise we are gaining and can provide as a result of these partnerships, ensure that not only do we offer exactly what the customer wants at the outset, but there is added value and cost savings throughout the process that delivers continuous improvement to the competitiveness of the UK manufacturing sector’s supply chain.” Hone-All has made significant investment recently in additional machining capacity, adding heavier-duty CNC turning capacity and further expanding its honing capability. With these machines in place it was confident in its ability to expand its markets in areas such as oil and gas, but has supported this with an upgrade of its image which highlights its ability to take on machining projects from drawing stage through to finished component, with all major elements being undertaken in-house. “With the positive response that we received in Aberdeen and the general optimism in the engineering sector we are confident that business will continue to grow and further improvement, investment and expansion will remain at the top of our agenda,”says Andrea Rodney.

A PROVEN COATING SYSTEMS FOR OFFSHORE MAINTENANCE Challenges of conventional coating systems in offshore maintenance The conventional offshore maintenance coating systems includes the use of abrasive blasting and solvent-borne protective coatings. This approach has several challenges. For starters, the weather can be extreme and unpredictable offshore. This can make it difficult to properly apply solvent-borne coatings which require strict control of temperature, relative humidity and surface profile conditions to ensure coating durability. In addition, whilst grit blasting delivers a surface that appears ‘clean’, these surfaces can be very easily contaminated by chlorides which can diminish the durability of the traditional solvent-borne coatings. Problems stemming from environmental conditions, spoiled surface preparation or damage to freshly applied coating film caused can increase the number of man hours required over the course of a project, or even lead to premature coating system failures.
A new solution through a proven approach First developed by Sherwin-Williams and Petrobras in Brazil, a new solution was pioneered that combined hydroblasting as the surface preparation method with Dura-Plate 301 (formerly Euronavy 301) a solvent-free epoxy coatings that is surface and humidity tolerant. Today the system is now used successfully worldwide, from yards in South East Asia to offshore waters in Brazil and West Africa. Humidity & Surface Tolerant Coating. Dura-Plate 301 is an edge retentive, solvent-free epoxy system that is both humidity and surface tolerant. The application of the coating is not limited by dew point restrictions and Dura-Plate 301 exhibits a very high adhesion to UHP prepared steel surfaces, allowing for successful protection even over a poor steel roughness profile. UHP Water Jetting. Offering high durability over UHP surface preparation, Sherwin-
Williams’ Dura-Plate 301 can be paired with the use of UHP water jetting to save cost and time as an alternative to abrasive blasting. An efficient way to remove salts and oily contamination, UHP has the advantage of being compatible with other work in the vicinity, reduces health and safety concerns and also mitigates the risk of damaging equipment being used or assembled offshore, when compared to abrasive blasting. In addition, project costs are reduced and space is saved because dehumidification equipment is not needed when refurbishing tanks in floating assets. The conventional approach to coatings application can generate up to 70kg/m2 of abrasive grit blasting media while UHP water jetting removes the need to transport the contaminated abrasive media around. Proven Corrosion Protection Dura-Plate 301, a unique surface and humidity tolerant, solvent-free epoxy coating that tolerates the use of UHP water jetting as a surface preparation method without sacrificing durability. Dura-Plate 301 has been applied to more than 10 million square metres of carbon steel surfaces in offshore projects alone, and is approved by Petrobras for FPSO conversions with 25 years’ drydockless service life.
www.sosmagazine.biz
Realising the problems associated with applying conventional solvent-borne coatings over abrasive steel blasted steel applications, Sherwin-Williams began to partner with Petrobras in Brazil as early
as the mid-1990s to break with tradition. The result was a solution that did not require abrasive blasting or need humidity to be controlled, the steel surface to be completely dried or flash rust to be kept at low levels.

CONTAMINATION CONTROL Most hydraulic systems are contaminated with solid, liquid and gaseous particles, either generated externally or internally through fluids, component wear and tear, or just bad housekeeping. These contaminates can cause system inefficiencies or system failures. One of the first questions asked when presenting or training about condition monitoring products is “How much is this going to cost me?” Our response is always “How much is this going to save you”? Let’s look at a few points where investing in condition monitoring can help you save costs. We know that around 70 – 90% of hydraulic breakdowns can be attributed to particulate contamination. That’s quite a high figure in anyone’s terms if we can reduce this figure by 30 – 40% then surely there is a cost saving there. So what are the costs of these breakdowns? The biggest cost is system downtime especially in production. Add manpower to this, the time to fault find as well as remove and replace the component that has failed. So is the question really - How long can you afford not to have your production working? Components are being subjected to contaminants before actual component failure, therefore losing component efficiency right from the start. Whereas at new, the system will run at full pressures, loads and speeds. When contamination is a problem, over a period of time, these can all be affected by causing wear and cracks at critical component surface areas and therefore begin to lose the efficiency of the component and how well it operates. Sometimes the component may even stop operating due to the blocking of small orifices by large contaminates. Typically we are looking at component clearances of 0.5 micron up to 50 micron. It doesn’t take much to block an orifice, to reduce or stop the flow of hydraulic media, hence stopping or slowing down the hydraulic application. Costs can also be attributed to the product quality, scoring, wearing, and damaged components and finishes. Add all these together and the value can be quite high. How can we control this contamination problem and extend component life?
www.sosmagazine.biz
The first step is to add filtration. But which type of filtration do we install? Pressure, return, offline even a suction strainer. They all do a job but are they the right filter for the application?
40
We have to take each individual hydraulic application into consideration to see how it is operating, for example how sensitive the components are, flows, pressures, temperatures, environment and how critical the operation is. Only after considering all factors are we able to select the filters to suit the application. But how do we know we have selected the correct filters? We can analyse the oil using several different methods, but the quickest and most efficient method is online.
We know that applications are becoming far more sophisticated, using high-tech products, thus creating finer tolerances and more critical component clearances. For that reason we recommend fitting low cost particle monitors. Online particle monitors can analyse your systems 24/7 initiating internal and external alarms should any levels of contaminate or in some cases moisture levels change. These alarms can initiate external functions from simply putting a warning light on, controlling a traffic light sequence, turning an offline filtration system on, or even shutting down the system. Protection is provided for your components and applications. Thus eliminating and reducing high cost breakdowns and unscheduled downtimes. All this, for a relative small cost. So if your question is – ‘can I afford contamination monitoring products?’ the answer is – ‘can you afford not to’. The benefits are online particle counting is;
■ ■ ■ ■ ■ ■
Saving money on total cost of filtration eliminating unscheduled filter changes Constant system monitoring = predictive maintenance = cost savings Constant system monitoring = tracking system cleanliness = cost savings Prolonging major component life due to predictive maintenance Save time – high cost processes effectively monitored Predictive control – low cost, efficient method of system monitoring when system cleanliness levels are exceeded.
