Whether you’re a job shop, a production manufacturer, an OEM, or a fabricator, you are constantly monitoring every aspect of your operation for streamlining opportunities. These can be found in supply chain efficiencies involving inventory levels, process improvements, technology upgrades, shifts in heat-treating and finishing choices, the consolidation of secondary and tertiary procedures, even material choices, among many others. By keeping a sharp focus on continuous improvement, your goals for increased efficiency are more easily realized over time. We face similar challenges in publishing. While technological advances make things possible that simply weren’t even five years ago, there is the constant learning curve required to stay at the leading edge in order to capitalize on these wonders. Even the increased avenues of communication provided by social media brings an additional burden in terms of the time required to maintaining Twitter, Facebook, and various website and blog platforms, often while also—as in our case—publishing a traditional print magazine. We also investigate the best online and cloud-based systems that allow our team to collaborate seamlessly while traveling to cover the manufacturing industry. One trend that demands constant attention involves how readers prefer to access their information, which is by no means a static activity. The internet has probably been the most transformative technology in recent decades in altering our reading habits, in that we’ve grown accustomed to absorbing brief, bite-size news items that are heavy on graphics rather than longer, more-detailed articles. This, of course, translates to print… but to what extent? If you go too far in one direction, you lose the cohesion that marks a magazine as a semi-literary entity; too far in the other, and you risk losing the reader’s attention. In addition, for efficiency’s sake, we need to produce content that shifts easily between print and digital platforms without too much alteration required. So even as we search out information that will help you meet your production goals, you can return the favor by providing us with feedback about our own efforts. Any ideas you could share about new content, features, or subjects would be of great interest to us. So thanks, and we look forward to hearing from you!

Industry News OnRobot Opens First US Office Exclusively Dedicated to Research & Development in Los Angeles, California OnRobot has opened its first location specifically dedicated to research and development (R&D) in the United States. Based in Culver City in Los Angeles, California, the new office area boasts 6,000 square feet for engineers, researchers and local staff to work and develop new products. Last year marked OnRobot’s first foray into the LA area, as it acquired Perception Robotics. With this acquisition, OnRobot brought the award-winning Gecko Gripper technology into its product offerings and developed it for commercial launch. The tactile Gecko Gripper uses millions of micro-scaled fibrillar stalks that adhere to a surface the same way that lizards climb. Originally created to help NASA salvage and repair satellites, the Gecko Gripper’s unique ability to pick up porous and delicate objects has already gained significant traction with OnRobot’s industrial automation customers.

Ian Johnson Extends Role as Official ESAB Spokesperson, Ambassador To The Off-Road And Digital Welding Community ESAB announced that it has extended its relationship with off-road vehicle fabrication expert Ian Johnson as an official spokesperson for its welding and cutting products. Johnson’s hardcore off-roading show Four Wheeler will debut on MotorTrend TV this fall, and he currently produces the digital show, Big Tire Garage, from his shop in Spring Hill, Tenn. ESAB sponsors both ventures and has equipped his shop with Rebel welders, Thermal Dynamics® plasma cutters and Victor® gas equipment. Johnson interacts with hundreds of thousands of fans through the online welding and off-roading communities and at events such as the Easter Jeep Safari and East Coast off-road events. Since 2015, he has been a fixture in ESAB’s interactive exhibits at the SEMA motorsports and FABTECH metalworking shows, answering visit questions and teaching them how to weld.

Why Business Purpose is CRITICAL

emember back in 2014 when CVS made the decision to stop selling tobacco in their stores? CEO Larry Merlo was willing to leave billions of dollars in revenue on the table because the sale of tobacco products was inconsistent with the company’s purpose of helping people on their path to better health. Today we hear so much talk about purpose, and we genuinely admire companies such as CVS that have the integrity to live up to their commitments. But having a clear, authentic business purpose is about more than simply having "corporate social responsibility". A generic vision statement or a catchy marketing slogan can easily become a forced "purpose" that does more harm than good. Neither

is genuine, and people see through them. On the other end of the spectrum, if your business "purpose" is to generate profit, increase shareholder wealth, or simply sell products or services - aiming there as the "purpose" of your business is to shoot terribly low. Yet, when organizations are grinding under the pressure of expected quarterly – even monthly – growth goals, it’s easy to lose focus on something that feels as aspirational as "purpose". But "purpose" has more value than many organizations truly realize or leverage. If you can clearly understand and define your organizational purpose, the downstream benefits go beyond a simple "warm and fuzzy" feeling to impacting many aspects of your business' health including:



Ability to More Effectively Attract And Retain Talent Purpose resonates strongly with people, and research shows that millennials prefer working for companies that are committed to bigger causes. A recent survey of 3,464 U.S. Millennials revealed they want to make a positive difference in the world (68%) and said a successful business needs to have a genuine purpose (81%) and the values of their employer should match their own (78%). And they’re willing to make compromises in order to achieve that. Over one-third said they would lower their expectations around having responsibility at work (35%) and career advancement goals (30%). To put that in perspective, 19% of U.S. Gen Xers felt the same way.

Ability to Shape A Better Growth Strategy Most people know what an organization does, but few know why they do it. In other words, most purpose-driven leaders can articulate their mission–but many mission-driven leaders cannot articulate their purpose. As a result, our culture is inundated by leaders who do not approach strategy from a place of purpose. Leaders not connected to the reasons behind what they’re trying to accomplish are more likely to get distracted by novel trends, to give up when the going gets tough, to be viewed as opportunistic by customers and employees, and to avoid taking risks that can lead to innovation.

We have a saying at AGMA when people ask about the importance of what our members manufacture. We tell them “Gears make the world move.” The show’s new name is a direct reflection of the most simple and important function of a gear. Although the name is new, the foundation of what the show represents is still very present, with the entire gear manufacturing supply chain represented. Motion + Power Technology Expo is not just a tradeshow, but a technical reality that is coming to fruition as we speak. All over the world we see industries teaming up to offer consolidated supply chains where customers can meet all their needs in one place. In a global marketplace, with steep competition and technology changing rapidly, AGMA thought it was time to have a show that represents all the power transmission sectors that make the world move – fluid and electric power included. The name is part of this new vision for the show,

bringing all types of power transmission buyers together to network, see the latest technology, and to learn about new processes. We are very excited to work with all parts of the industry to give exhibitors and attendees what they need to be successful.

Can we expect new events, seminars, or education platforms in Detroit this year? We are really excited about all the new events and educational opportunities that we are offering in Detroit this October. It was important that with the new branding, we developed new ways in which we can support all parts of the power transmission industry and our expanded audience. The industry is busy, and letting staff leave their everyday work to attend a tradeshow is a tough decision for companies. That is why we wanted to make sure we offered more than just a place to do business by creating a two-track MPT Conference that includes 16 speakers on Emerging Technology and Business Intelligence topics. These presentations come from

subject matter experts in the fields of 3D printing, IIoT, Electric Drive Technology, Robotics, Blockchain, Cybersecurity, Market Information and Workforce. In addition, we teamed up with expert instructors that will cover all parts of the power transmission industry with education seminars on topics such as Supply Chain Management, Fluid Power Components, Bearings, Heat Treatment, Gear Engineering and more. Additionally, we know that the show floor offers exhibitors the space to make sales, but we have extended this concept with new networking events that showcase the diversity of our industry. Structural Success Manufacturing company upgrades its inspection capabilities with two new pieces of equipment from KEYENCE

G

amma Aerospace LLC produces big parts: stringers and struts, doors and access panels, seat tracks, spars, and more, some longer than a pickup truck. In fact, if it’s used to construct a commercial airliner, helicopter, or military aircraft, chances are good that it came from Gamma. But the Mansfield, Texas manufacturer makes plenty of small parts as well—the brackets and fittings, for example, that are needed to assemble larger structural components into a functioning aircraft. This product diversity was the problem facing Gamma’s director of quality and operations, Jason Jackson: how to measure the miniature, in a shop geared towards the macro?

Terrific Capabilities, Tiny Needs “Our digital inspection area has an array of measuring equipment including coordinate measuring machines (CMMs) and portable inspection arms, but even our smallest CMM has an 8-foot bed, and the arm has a 6- foot inspection envelope,” he says. “These are fine for our larger parts, but we also machine an awful lot of small, tight-tolerance parts. We found it time-consuming and a little awkward to setup a humungous measuring machine for parts that you can hold in your hand.” One of these was a triangular, two-inch long metal clip destined for Lockheed’s F-35 fighter jet, which Gamma machines in quantities of 300 of parts per month. Until recently, one of Jackson’s team members would inspect a representative sample of each production lot on one of the CMMs, but because the parts would later be cadmium plated, it was necessary to 100% inspect each of the part’s three close-tolerance holes, verifying they would meet post-plating tolerance requirements. “The CMM part of the inspection process wasn’t super long, maybe 10 minutes or so, but we had to use an inside micrometer to check all the holes,” Jackson explains. “Think about hand-checking three-hundred parts times three holes each—that’s 900 holes per job. That’s what got me thinking about the KEYENCE.” Jackson is a chemist by trade. He’d used the inspection equipment provider’s digital microscopes in the past, and says “he loves KEYENCE equipment.” So, when he was approached by the local system specialist about the company’s IM Series Instant

Transitioning Teams And Technologies There’s more to this story than finding an efficient way to check small parts, however. Jackson was also plagued with a problem that virtually all manufacturing companies can relate to: finding qualified people—in his case, inspectors. Fortunately, he soon discovered a way to address both of these issues. Since 1971, Gamma Aerospace has made a name for itself as a leader in aerospace component manufacturing. With extensive machining capabilities as well as proficiency in deep drawing, forming, bending, and assembly, the company has attracted customers such as Boeing, Bell Helicopter, Spirit AeroSystems, and others. Once a family-owned company, Gamma was acquired by the Chicago-based private investment firm, Ashland Capital Partners, in March of 2017. Since then, the company has invested heavily in new equipment and

manufacturing technology, and during a board meeting late last year to review department needs, Jackson was asked to define his biggest hurdle going forward. “Though we had some great equipment at our disposal, we were definitely lacking the right tools to measure the smaller parts,” he says. “But even if we’d had those tools, our biggest bottleneck was a lack of skilled inspectors. So, when the board asked me what I was going to do to resolve the situation, I told them about the KEYENCE equipment, explaining that it would not only solve our small parts challenges, but was easy enough to use that we could leverage less experienced people to operate it.” The board’s response: “Why haven’t you bought it yet?”

Two New Tools Jackson took the board’s approval and ran with it. He ordered a KEYENCE IM Series Instant Measurement System as well as the XM Series Handheld CMM for easy 3D and GD&T measurement. By early 2019, they were busy measuring parts with both. For

the triangular clip mentioned earlier, he says the IM is not only significantly faster than the previous inspection method, but much more accurate as well. “We can check a complete part in just a couple minutes now, and measuring the holes literally takes just a few seconds,” he says. “There’s no need to align the part, no fixture, we just set the part or even multiple parts on the stage and push the button. The KEYENCE goes out and finds whatever’s on the stage, identifies a pre-defined key feature, electronically orients the part, and gets measuring. The dimensions are recorded automatically, and as long as you can tell the difference between a green light and a red one, anyone can operate it.” The team has programmed dozens of other parts since the IM and XM’s arrival. Since the KEYENCE units are so easy to use, Jackson was able to transfer one of Gamma’s CNC machine operators from the shop floor to quality control to begin training him as an inspector; while the would-be QC technician operates the inspection systems, his more experienced

colleagues are now free to work on the shop’s larger parts. “The programming is easy, the software has a bunch of different measuring routines, and there’s even an import function, so

we can pull in CAD files and use them as a starting point,” he says. “For this workpiece in particular, it’s been a huge improvement, but the KEYENCE units quite simply rock. To be honest, I was a little worried at first

about throwing new technology into our equipment mix, especially considering how much we’ve always relied on our conventional CMMs, but everyone in the department took right to it.”

A

lthough it is a subsidiary of an OEM that has been in existence for 84 years, 2015 marked a particularly important milestone for KHK Co., LTD. That’s the year it established a direct-sales footprint in the United States—namely in Mineola, New York—after years of marketing its metric stock gears through a global network of distributors; a model it still utilizes beyond North America. The reason? “With increasing globalization, and the need for drop-in aftermarket metric gearing for all manner of equipment, we saw a great potential for market growth and wanted to position ourselves to service those company’s needs,” according to General Manager Brian Dengel. “The growth we’ve experienced has been quite encouraging.” Founded in 1935 in the Saitama Prefecture north of Tokyo, Japan, the Kohara Gear Industry Co., Ltd., is an established manufacturer and supplier of stock metric gears to companies located around the world. KHK USA is its primary North American distribution point with various satellite warehouse placed as needed. While some previous distributors have retained limited sales rights in a grandfathered fashion, the predominant trend is a direct relationship between KHK and its customers throughout North America, and sometimes further south. One benefit to these markets involves blazing fast lead times. Just a sampling of its stock items includes spur, pinion, helical, ring and internal, miter, bevel and worm gears, in addition to gear racks. It also provides inch gears, screw gears, and gearboxes. And with some 20,000 stock keeping units (SKUs) in inventory, about 6,000 are blanks ready for immediate secondary customization (also known as the “J” series), shipping in three days on average. Plus, there are no quantity limitations — buy one gear, or buy a thousand; all according to your needs. The company even offers a service providing three-day shipping on any gear that, for whatever reason, must be sent from Japan for a quite reasonable $25 surcharge. As Dengel explains it, the company’s products can basically be broken into four categories: “First, there are the standard stock gears just as they are stored in the KHK stockroom,” he says, “Then there are the custom-made gears that are made to order to the customer’s specifications. Then there are items with secondary operations — standard stock gears with customer specified secondary operations — and then the J series, which are standard stock gears with KHK specified secondary operations that can include enlarging the bore, adding a keyway, or adding tapped holes. These modifications generally require no more than two working days and form the core of KHK’s BTO (Built to Order) system. Another service KHK’s North American customers enjoy is the engineering expertise it provides. It is capable of stepping in and providing whatever level of assistance an end user requires — Dengel himself performs in this role, along with other staff engineers — including design suggestions, metallurgical

challenges, process improvement, and hardening process such as laser finishing, which creates no distortion. The company also offers free 3D CAD models on its website, providing design engineers with a drop-in component rather than having to calculate the proper gear geometry for their assembly. The gear selection process is critical to the ease of use for the customer when choosing stock gearing, or blanks with slight modifications. For this reason, KHK is constantly updating its catalogs as well as offering it in a number of different formats including digital, PDF, and print according to the customer’s preference. Whatever the format, the end user is able to select gears based on specification requirements involving measurements, shapes, precision grades such as JIS, DIN and AGMA, pitch such as modules and DP, hardness, polish or lack thereof, and also strength-related issues such as allowable torque. Usage guidelines, etc., are also a plus. The primary benefit of the online digital catalog is that it is searchable based on catalog number, tooth pitch (module), number of teeth, and bore size.

At its launch into the North American market in 2015, Dengel says that metric gears made up a relatively small percentage of the total market from drop-in and changeout gears—about 20 percent — but growth has come over time and is expected to continue as more foreign made equipment and systems are purchased for us in the United States, Canada, and Mexico. Automation Training in TENNESSEE Motlow State Community College now an ABB Robotics Education Affiliate

I

n May 2019, ABB instructors began teaching certificate training classes at the recently built Automation & Robotic Training Center (ARTC) adjacent to the Motlow State Community College in McMinnville, Tennessee, which is a new member of the ABB Robotics Affiliate Education Program. The 12,500 square-foot ARTC has a dedicated ABB Robotics lab equipped with six 6-axis ABB robots and robot controllers, and all the necessary software and peripheral equipment to teach ABB customers how to program and operate ABB industrial robots. Students who successfully complete the training earn comprehensive qualification as an ABB customer certified robot professional in the specific curriculum area of focus. Motlow is ABB’s sixth US affiliate training facility and continues ABB’s strategic plan to establish certified training campuses throughout North America where customers have more access to comprehensive training and certification. It is expected that approximately 125 students will receive training at Motlow in 2019. “Adding Motlow to our affiliate education program is an important step in ensuring that we prepare the workforce with

the skills needed to transform productivity and keep pace with technology,” said Joe Chudy, US general manager, ABB Robotics. “The answer in creating the manufacturing jobs of the future lies in education. We must train the workforce of today and adapt education for the workforce of tomorrow.” As the relationship progresses ABB will train and certify Motlow instructors to teach the robotics classes, providing all the required professor certification, curriculum materials and ongoing support. Beginning in August 2019 Motlow will offer its enrolled students robotics classes at the ARTC for college credit and robotics degrees. Motlow instructors will also begin teaching the ABB customer certification courses later this year. Funding for the ARTC came from a $5.5 million grant awarded to Motlow as part of the “Drive to 55 Capacity Fund.” The primary purpose of the ARTC is to train skilled workers to support existing and new industries throughout the area as they utilize more industrial robots. Construction began in June 2018. The official opening and dedication ceremony took place April 26th, 2019. The initial ABB customer certified classes being taught at Motlow are:

Cartridge Rolls and Tapered Spiral Rolls For hard-to-reach inside surfaces and inside corners, Cartridge Rolls and Tapered Spiral Rolls are excellent for flash removal, polishing, or removing machine markets and edge breaking. Cartridge Rolls are offered in 1/4", 3/8" and 1/2" diameters and have a 1 1/2" length and 1/8" height. Spiral Rolls are available in 3/8" and 1/2" diameters and have a 1 1/2" length and 1/8" height.

Square Pads and Cross Pads Square pads are smoother and easier to control, while grinding almost as fast as hard wheels. Their corners wear down consistently exposes fresh abrasive, and the pad becomes round for less aggressive stock removal. Process

Not All Hobs Are Created Equal M any hobs must be designed before production, and gear manufacturers who seek the most from their cutting tools choose suppliers that not only design but also engineer their hobs. An engineered hob considers the entire hobbing application and can optimize a rough or finishing hobbing process. Consequently, the hob increases productivity, provides longer tool life, and reduces cost-per-piece. Expert hob manufacturers request at least a part print before hob design. Even better, the hob supplier will collect information about the entire hobbing application. With this detailed information, the hob manufacturer can engineer specifications that positively impact the gear hobbing application. Without a drawing and other important application information, or if the manufacturer merely provides “generic” hobs, decisions on hob design are made for an average case. Thus, if an optimized hobbing application is the goal, an average hob design will likely fall short in competitive performance. An engineered hob costs more than a generic hob, and that amount can be relatively large: up to 50% more. However, the overall

performance of the hobbing application should be analyzed to understand the true financial impact and process time effects of an engineered hob. This example illustrates that at a 50% increase in hob cost may be recouped after cutting only 427 parts. For medium- to high-volume jobs, an engineered hob is obviously preferred, provided it delivers on its promises. Consider, too, that shorter cycle times mean quicker turnarounds and increased machine time availability. Today’s top gear manufacturers know this is one key to remaining competitive.

Engineering The Hob What aspects of a hob’s design can be engineered? Consider the hob’s material. Not only are there a variety of high-speed steels available today, but the same is true for carbide. By knowing the exact hobbing application (work piece, machine, clamping strategy, automation, cutting process, pre- and post-operations, etc.), the tool manufacturer can optimize the choice of hob material. Moreover, because tool materials require heat treatment, even this process can be optimized. Consequently, the tool’s hardness, toughness, and other physical properties may provide improved wear resistance (tool life) and cutting speeds (productivity). For pre-finish hobbing, the tool designer may also study the exact finishing process that will be used. Accordingly, an optimized hob tooth profile for the roughing operation can be engineered. This may improve rough hobbing performance, but it can also benefit the finishing process. For example, the pre-finish hob can be engineered to hob an optimal stock on each tooth flank for the specific application’s work piece material, tooth geometry, and heat

We also understand it is vital for our customers to have their request turned around quickly. A lot of companies will say they can do it, but they take 16 weeks to make it. We're looking to doing it in six days, it's a huge difference.” “Our regrinding services, although small in scope and hyperfocused, are a cost-effective way for the customer to extend the life of a tool. For some of our customers their tools have a lot of intricacy. There is tribal knowledge that is built in to these cutting tools, and it's taken a long time to develop what works for the customer. From our end we need to regrind the cutting tools to a high level of complexity to meet the demands of our customers intricate geometries. We have an in-house CAD system that enables us to generate prints. We can reverse engineer some of their prints, or we can make custom-tailored tools to their process.” “What I see personally as a fantastic opportunity in the industry are diamond coated cutting tools. A diamond coated tool will offer longevity, repeatability and predictability. That means customers will know exactly how long the cutting tool will last and they can predict their machine process based on that. With the materials being used to build airplanes today, the

manufacturing process uses a significant amount of carbon fibre, and you need diamond coated tools to cut it.” “There's a specific kind of grade of carbide required to make the diamond coated tools and we stock all that in-house to enable us to move quickly on our customer inquiries. We manufacture any cutting tool to specification and send it out for diamond coating.”

Software to automate manufacturing “The ANCA machines have everything that a grinding house needs and you can even get beyond that. There's just so much to the software that a lot of people don't even tap into. The RoboMate software for example, allows you to incorporate all different kinds of diameters and even collet sizes. It makes it easy for the guys to be able to set up jobs -we're constantly doing setup so to be able to scramble between all our different setups and still use a robot is pretty fantastic. I think that speaks volumes to the software that's involved.”

By combining a pneumatic clamping system and hydraulic feed control, the AF50 provides consistent and repeatable cuts.
