I’ve been thinking about the new technologies brought during the ongoing pandemic struggle. There will always be new machine and tooling designs, continuing developments in robotics and automation, and expanded versions of resource management software constantly being introduced. What I find particularly fascinating are the areas of Virtual Reality and Augmented Reality. A simple description of the difference between the technologies is that Virtual Reality (VR) allows for the simulation of production and assembly line processes to help ward off any glitches in the systems long before they become a problem. So it could be considered a tool primarily used to streamline production, among other assorted applications including training. Augmented Reality (AR) falls more in the realm of product design, providing a digital platform where engineers, customers, and other members of the new product production team can collaborate during the design process, preparing the product for a seamless introduction into the manufacturing process and helping to avoid concerns regarding the quality of the finished part. VR is just that, virtual, requiring headsets and other devices to aid the experience, while AR provides a real-time experience between remote parties viewing physical objects such as machine tools, etc. It is particularly helpful during maintenance procedures, repair processes, and in providing immediate troubleshooting assistance. Only a smartphone or similar device isrequired. While these technologies have been in development for years, the pandemic has shone a spotlight on the value of remote communications and collaborations, minimizing response time, cutting travel expenses, and increasing customer satisfaction, among many other benefits. It will be interesting to monitor the continued rapid growth in these areas, as new uses are identified and the technologies continue to evolve.

University at Buffalo Receives Grant From Siemens For Industry-Leading Manufacturing Software Students returning to the University at Buffalo (UB) this fall are poised to benefit from an innovative public and private workforce development collaboration thanks to the Siemens Digital Industries Software Academic Program, which will provide the university an in-kind software grant of tools for computer-aided design, simulation, manufacturing planning, robotics, product lifecycle management, and more. Siemens will also provide expertise to help shape corresponding curriculum to best prepare UB students for high demand roles in the industrial sector. Hydrapower Product Line is Made in the USA Again Global Brands Group Inc., Marco Island, FL, an IP holding company announces that its Hydrapower Product Line is now being made in Bath, Pennsylvania. Their V Groover machines are the only brand made in USA and continue to be the most advanced machines on the market. There are around 4,000 Hydrapower machines in use. Their first built Shear, recently discovered at 50 years old is still operating in Ft Myers, Florida.

The pandemic has spurred a national push to strengthen the domestic supply chain, especially for essential products, driving reshoring numbers higher. If 2H2021 progresses at the same rate as 1H2021, reshoring and foreign direct investment (FDI) job announcements for 2021 are projected to be over 220,000 – 38 percent above an excellent 2020 and, by far, the highest yearly rate recorded to date. The number of companies reporting new reshoring and FDI is also set for a new annual record: 1,800+ companies. Reshoring continues to be key to U.S. manufacturing and economic recovery in 2021 and beyond. We see the administration applying tourniquets rather than addressing the underlying issue of U.S. manufacturing cost being uncompetitive. The Reshoring Initiative has offered the Biden administration their help in developing essential policies. Their Competitiveness Toolkit is available to help quantify the impact of policy alternatives, including a stronger skilled workforce, competitive corporate tax and regulatory structures and a lower U.S. dollar.

Doosan Robotics Appoints Experienced Global Business Strategist as New CEO Doosan Robotics announced that the company appointed William (Junghoon) Ryu as its latest chief executive officer. Why We Misunderstand Strategy By: Andrea Belk Olson, CEO of Pragmadik

S

trategy is a term bantered around a bit too much. We apply it to almost everything within business to subconsciously create an air of legitimacy and value to our actions. Creating a marketing plan? No, it's a strategic marketing plan. Designing a hiring process? Hell no - it's a strategic hiring process. But the real question is - are these things actually strategic? Just because we think things through and outline a detailed plan of activities and tactics does not a strategy make. Nor is a strategy a replication of what your competitors are doing. It's also not what would be considered "un-stupid" - meaning, if what you propose is obviously logical and the antithesis would be simply stupid, it's not

a strategy. For example, if you are a for-profit company and your strategic objective is to be profitable - well, that's un-stupid. Strategy is hard. Strategy forces you to figure out not only who and where you're focusing your efforts on, but also how you'll approach creating value in a differentiating and unique way. There are hundreds (if not thousands) of processes that can guide you in creating a strategy, but just riding a bike, it takes practice before you're good at it. Just like you can't simply read a manual on riding a bike and then simply ride one, strategy is the same way. In addition, strategy is frequently misunderstood. It often is boiled down to a "strategic planning month" or a series of "strategic

planning sessions" for which the company direction is plotted down on paper. These activities, if evaluated through the true lens of strategy, are never really a strategy, but simply an operating plan, marketing plan, or a "this is what our department will do this year" plan. The problem is, we treat strategy as just another activity - another tick-list item amongst the other to-do's which we "have to get done". We don't consider the importance of designing an effective strategy for the success and health of the organization. We try to create one in a matter of days, often without cross-departmental collaboration, where once completed, there's a roundtable discussion where each leader simply shares their plan, with a lot of head-nodding and little questioning or debate. Strategy is often the difference between companies who flourish and companies who languish. A well-crafted strategy can help an organization make better decisions on where to invest money, time, and resources. A well-crafted strategy can establish how the organization will differentiate itself from its competitors. A well-crafted strategy can help align organizational culture. In short, it's the difference between doing stuff and all rowing the boat in the same direction. Creating a real strategy takes time, research, customer interaction, observation, collaboration, vision, and creativity. You need to get out of your building and explore opportunities with an open mind. Strategy starts with a new way of thinking, which often is

counter to existing internal mindsets. If you're not willing to take that leap, you don't really have a strategy at all - no matter if you try and label it that way.

TALKING SHOP WITH: Matt Sand — President, 3DEO Does the list of applications for 3D printing in industry continue to grow? Yes, constantly. As acceptance of this technology expands within industry, and people begin to realize the benefits it provides, we’re being approached by companies that want to learn more. We’re being pushed rather than having to pull. And we’re trying to meet this groundswell of interest by providing learning opportunities such as webinars and an e-newsletter. Lead times are slashed and the design process is simplified, which means we can get into production in a matter of weeks rather than months. The traditional process in metalworking often required new tooling and molds, both of which are very costly, and all of that is eliminated when you’re working with additive manufacturing. And we keep costs down by utilizing automation so that producing parts in whatever quantity is a seamless process. This is a fundamentally new paradigm in manufacturing.

Discuss the technology’s role in developing designs for products that can’t be produced otherwise, or would be cost prohibitive. That’s another huge benefit. We have customers who’ve had ideas for new

parts on the drawing board for years with no way to make them using traditional design and manufacturing methods, but we're able to work with them on their concept and get it into production quickly, helping them to achieve a long-term goal. As an example, a manufacturer of firearms had an idea for a new design that would involve flanges and other features inside the barrel, but there was no way to manufacture it until we teamed up and worked our way through the design process. We were successful, and the company wound up patenting the new part.

Do you find that first-time customers return with fresh ideas about how they can further utilize 3D? That happens pretty frequently. Once a customer has seen the quality of the parts, the ease of making design improvements, lower costs and shorter lead times, they start looking around at other ways they can harness additive manufacturing to their benefit. It’s not uncommon to see increases of as much as 10 times; from $50,000 in orders annually up to $500,000. It’s all about learning to see things differently, and once you’ve reached that point, the possibilities are endless.

What does it take for you to stay at the leading edge of 3D technology? One of the most powerful services we offer is providing access to this process to people who are interested but don’t yet have the capital required to get into it on their own. We have 31 printers in our facility – which we’re expanding to a total of 80,000 square feet. We are starting work on new materials and as we introduce them we need to dedicate infrastructure. So, as a 3D production facility, we provide a way for manufacturers to experience the process and benefit from it without having to go into the business themselves. So “continuous improvement” is our middle name. The more streamlined we can make our operations, and as the cost structure within additive manufacturing continues to decrease, the more competitive we can be. And we’re pleased with the business model we’ve developed, made evident by the fact that we’ve recently produced our 1 millionth part.

So it sounds like the prognosis for additive manufacturing is good. We feel very positive about the future. We’ve built a platform that allows us to scale up very easily, so there’s really no cap on our production capacity. And we’ve yet to scratch the surface of so many markets where we could play a role. Metals and Alloys: Advanced Rotary Surface Grinders Deliver “Endless Possibilities” and Tighter Tolerances To combat the loss of more seasoned operators to retirement, job shops are turning to more modern, automated surface grinders By: Del Williams

M

achine shops that grind metal or alloy surfaces flat to remove material or achieve a precise thickness now have “endless possibilities” to improve their precision as well as production speed and control with more advanced, automated units. Today’s rotary surface grinders offer sophisticated sensors and controls that can reliably achieve tighter dimensional tolerances, flatness, parallelism, and surface finish in much less time. The equipment can be used to grind flat metals, alloys, and ceramics to precise dimensions before polishing. Operator control over the process is unsurpassed with the new automated grinders. The user can enter the specific requirements, for example: 712 RPMs on the spindle, 22 RPMs on the table, with a down-feed rate of .003 inches per minute, with a certain dwell cycle. Essentially, the machine can be programmed to meet just about any requirement. Compared to traditional grinding equipment with manual controls that require experienced machinists familiar with the nuances of each machine, these automated units consistently produce higher quality parts in less time. As a result, a growing number of machine shops are installing new grinders that can be operated by less experienced personnel while still achieving the desired results.

Solving the Skilled Operator Retirement Problem In machine shops that work with metals and alloys, factors such as thickness, parallelism, and surface condition are often dictated in the specifications. Grinding is also often utilized to remove significant amounts of material to bring a stock sheet or plate to precise dimensions.

To do this, machine shops primarily utilize surface grinders with a reciprocating table and a horizontal spindle that turns the grinding wheel, but the process is very slow. “Reciprocating table grinders are precise, but the material removal rate is slow and multiple passes are required,” says Erik Lawson, Engineering Manager at Winona, MN-based DCM Tech, a designer and builder of industrial rotary surface grinders. Older rotary surface grinders are another option but can be problematic in the hands of less experienced operators. With limited control of spindle speeds as well as manual controls, the older equipment requires sophisticated operators that can factor in complex calculations. Considerable expertise and experience are required, which can be a challenge as skilled operators retire.

Automated Rotary Surface Grinders In modern vertical spindle, rotary table surface grinders, the table rotates with the workpiece held firmly in place underneath a vertical spindle. The grinding is not performed by the peripheral edge of the wheel, but by the entire diameter of the abrasive surface, which facilitates grinding performance and consistency. “With rotary table surface grinders, the entire part passes through the wheel, which is more efficient than reciprocating table grinders that may have workpieces wider than the grinding wheel,” says Lawson.

Today, surface grinders are designed with much more advanced sensors and controls that automatically maintain very tight tolerances, removing material down to within one ten-thousandth of an inch of the final thickness. Digital technology allows for an interface with easy-to-use touchscreen controls. When combined with automation, surface grinder operators are no longer required to be highly trained individuals. For example, rotary units such as DCM Tech’s IG 280 SD, with a 24” variable speed table and 20HP variable speed grinding spindle motor, make it possible for virtually anyone to successfully operate a unit. One example of innovation available in this model involves the automation of the initial contact between the abrasive wheel and the part, which typically had to be finessed by the operator. With this updated option, advanced sensor technology detects vibration and can automatically fine-tune not only the pressure of the spindle motor but how quickly it moves the wheel down onto the part. When the machine senses the abrasive wheel has contacted the part, it automatically begins the grind cycle. “Automatic part detection eliminates the need for the operator to do time consuming, error prone ‘manual touch offs’ where they would manually feed the [grinding] machine until it just touches the surface of the part before backing off and restarting it,” says Lawson. With regard to production efficiency, the advanced rotary surface grinders are also much faster than reciprocating grinders because the units can get much closer to the required precise dimensions before any finishing steps. This capability can reduce or even eliminate some lapping and polishing steps. With a conventional surface grinder, if stock with standard thickness needs to be ground down, an operator would stop short of the required removal and leave an unpolished surface. Using another machine was often required to remove the remaining material but this can take excessive time and labor. “A rotary surface grinder will usually finish the work of a reciprocating grinder in a fraction of the time. For the manufacture of carbide blocks, one OEM was able to document a 14X improvement in cycle time by replacing a reciprocating grinder with a DCM rotary surface grinder,” says Lawson. The process also consistently achieves high throughput and eliminates variability, which enables machine shops to achieve high-quality final parts, batch after batch. In addition, programmable Human Machine Interface (HMI) controls allow operators to enter virtually any requirement into a touch screen. This capability enhances shop processing flexibility, so it is easy to adjust any grinding factor to prevent an issue from reoccurring. For routine processes the use of a variety of grind “recipes” with sets of parameters for specific parts can further speed production, enhance quality, and aid in quick changeover. “Different grind recipes can be set for different customers, material types, or even part numbers so complex programming or data does not need to be entered at the start of each job. A new recipe can be created for job variations, such as a different finish or number of parts,” explains Lawson.

The grinder can also be programmed to take corrective actions on subsequent passes if the workpiece is a little off on the first pass. There is no need to pick up the workpiece and measure it after every move as with older machines. According to Lawson, the automation provided by advanced rotary grinders allows operators to set up the machine and then attend to other tasks. The machine does not need to be constantly monitored because it has built-in load monitoring. “Load monitoring allows the user to set limits so the machine does not overtax the part being ground or overload the spindle. If something a little unusual happens it can continue without interruption or shutting down,” says Lawson. He adds that the automated units also contribute to a safer, cleaner shop environment because the grinding is accomplished under an enclosed shroud that contains the debris and prevents it from entering the work area. As the tolerances for metal and alloy grinding become stricter and production requirements more demanding, machine shops that take advantage of advanced, automated rotary surface grinders will outperform rivals even as experienced operators retire. “With automated rotary surface grinders, a machinist can be trained to be proficient at operating the equipment by lunch on the first day. It just takes a few hours of training, not decades of experience as with older machines,” concludes Lawson. nvestments in conventional deep hole drilling machines can be very expensive. The deep hole drilling process typically requires either a pilot-drill 1.5x the diameter or a drill guide bushing, which is then followed by the deep hole drilling process. The degree of accuracy in a deep hole drilling application measured in the deviation from the theoretical part center line is greatly enhanced by a slow part rotation in a counterclockwise direction. For deep hole drilling applications above 18mm diameters, SOMEX has the option to equip its MAX machining units with drilling systems from BTA- or EJEKTOR lines. In these applications, the coolant and chip management is accomplished through the spindle center. The emulsion is collected at the backend of the spindle, filtered, and pressurized to re-enter the coolant system. This solution is often used in high-volume precision parts manufacturing such as automotive and other industries.

A new style timing belt drive multiplies the motor speed up to 13,050 RPM spindle speed. An AC inverter drive is used to increase the spindle speed up to 23,000 RPM at 87 Hz. This is particularly true for manufacturers. Their presence is vital in supporting communities and providing essential products for consumers and other businesses, but their environmental impact can be large. The challenge for manufacturers is how to achieve an ethical status while improving their business processes. From eliminating waste to developing staff, ethical manufacturing has many forms. ore than most industries, today’s aerospace, defense, and automotive component manufacturing is challenged with machining a lot of exotic alloys and hard metals. This can take a toll on the carbide cutting tools used, and the result is that the tools must be changed out more frequently as they dull or break. Tool replacement, not to mention loss of production time due to frequent changeover, can escalate costs as well. Founded in 1978, Preco Manufacturing (Riverside, CA) has built a reputation as a leading aerospace manufacturer of precision machined components for military, government, and commercial

customers around the world. A minority owned company; Preco is helmed by President, Martin Munguia, and is consistently driven by its ability to provide customers with optimal engineered parts solutions at the right cost. To fulfill this commitment, and maintain a competitive edge in the marketplace, they recently replaced all of their machines with new state-of-the art equipment to take full advantage of today’s sophisticated manufacturing technologies. tolerances. To achieve the result of holding tight tolerances, the company invested approximately $1.6 million in the MAM72-35V Matsuura Five Axis Machining Center (Matsuura Machinery Corporation Fukui-city, Japan)–which is synonymous with state-ofthe-art unmanned (no need for operator oversight) simultaneous production for integrated close tolerances. The MAM72-35V provides the advanced integration of a multi pallet stacker, tool carousel, and close tolerance machining center. It also features a 35 tower pallet system with and exceptionally high option of a 520 tool matrix magazine base. This robust configuration was able to meet the manufacturing challenges of Preco’s predominantly exotic material castings (stainless steel, titanium, aluminum alloys, etc.)–which creates a unique set of production machining hurdles when considering that it typically requires high speeds in excess of 20,000 RPMs. The MAM72-35V features a 20,000 RPM Hi-Tech spindle, coupled with hand built precision, which makes for an accurate and robust unattended solution for complex work like Preco’s. In this realm of optimizing machining to its limits via hard torque, Preco was experiencing frequent broken retention knobs which resulted in costly downtime, poor finishes, and were challenging the bottom-line cost efficiencies. Additionally, they would experience excessive chatter at high RMPs because the tooling wasn’t balanced–therefore finding a solution for manufacturing high speed aluminum parts with chrome finishes at 20,000 RPMs was key. The immediate goal for Preco was to find a “fool-proof/ no-excuses” retention knob solution that wouldn’t fail! This would allow them to avoid increased costs per part, and negate impact to their ability to move toward their goal of “max-capacity/ max-efficiency” aerospace manufacturing.

High Torque Finish / System Solution Imperatively, a retention knob solution had to be found to improve the contact, reduce the spindle loads, and increase the speeds and feeds–all while improving the capacity to remove more cubic inches of metal per minute. In seeking out recommendations on knobs, Preco contacted JM Performance Products, Inc. (JMPP: Fairport Harbor, OH), a leading manufacturing innovator of CNC mill spindle optimization products since 2009. The companies’ patented High Torque retention knobs were the only knobs on the market to fully address the gamut of vital and costly CNC V-Flange tooling production issues which negatively impacts tool life. Notably, JMPP’s High Torque retention knobs are specifically designed to eliminate the toolholder expansion responsible for costly and ongoing CNC milling and boring issues. Toolholder expansion caused by standard retention knob installation can reduce the toolholder to spindle contact by 70% or more. Key to the design is a relief beneath the precision pilot that forces the threads of the knob deeper into the threaded bore of the toolholder–where a thicker cross-section of material resists the expansion and deformation. JMPP Plant Manager, Craig Fischer, emphasized that, “Fundamentally, JMPP’s knobs also work as an integrated system that starts at the connection of the spindle and the knob. The system includes precision-cut threads which takes into account the

mechanical functionality of each thread, magnetic particle testing that will reveal any faults and cracks in the material, installation torque specifications based on draw bar force and taper size, as well as replacement recommendation specifications.”

Preco Results Preco was using more than 100 tools on their MAM72-35V machine so they tested a High Torque knob for every tool including drills, facemills, taps, etc. The same knobs were used across multiple tools–from a 1-inch reeler, 2-inch base mill, 32K end mill, etc. According to Preco President, Martin Munguia, “The benefits were immediately deep and far reaching as better taper connection resulted in spindle load reduction, increased speeds and feeds, and the ability to remove more cubic inches of metal per minute. Most visibly, we were able to achieve a combination of higher quality chrome finishes on parts which is essential in aerospace/defense applications.” Preco’s Machinist-Operator, Sam Flores, expanded on these advantages, stating, “Achieving better surface finishes also eliminates additional benching operations that add to the cycle times. We’ve had experiences with poor finishes in the past, but now we can run deep 4-inch bores with six finish with no taper on the end mill.” With these empirical results in hand, Preco moved swiftly to converting all of their 5-axis machines and milling centers to JMPP’s knobs and have had them in operation for over two years. Munguia concluded that, “In the aerospace and defense industries, price is a
