MJC BUILDS MULTI-AXIS ROTARY FORGING MACHINE FOR ADVANCED RESEARCH IN AEROSPACE... 90 PERCENT MATERIAL SAVINGS POSSIBLE MJC Engineering is a custom machine tool builder, specializing in metalforming machines for such applications as spinning, flow forming, wheel spinning and rotary forging. The company was recently contracted by the Advanced Forming Research Centre (AFRC) at the University of Strathclyde in Glasgow, Scotland for a very unique application, namely, a cold-forming rotary forge press that works the material between two synchronized rotary dies. The dies operate in angle from the parallel. Typically, the angle is fixed but, on this custom designed machine from MJC, the angle is fully programmable. This configuration allows compression in a concentrated area and provides a more efficient method for metal deformation, while producing superior mechanical properties in the finished section. Up to 90 percent material savings can be achieved by the use of this revolutionary metalforming technology, in comparison to conventional machining from a solid blank. The aim of this new CNC technology, according to MJC company president Carl Lorentzen, is to make the aerospace engineers rethink how they design their products, so that a maximum material savings on exotic and costly metals can be realized. Rotary forging can be defined as a two-die forging process that deforms only a small portion of the workpiece at a time, in a continuous manner. The reduced instantaneous area of tool and workpiece

contact means lower forging forces are required to cause deformation in the material. Typical components for rotary forge operations are round or cylindrical hollow parts that deploy expensive or exotic alloys, require extreme material property targets or involve very complex geometries. At AFRC, the rotary forging machine provided by MJC is processing AerMet® 100, Inconel 718 and Allvac® 718Plus®, Ti-6Al-4V as well as the creep-resistant Ti6242 and some beta alloys. Onboard the machine, the bottom and top spindles pivot from 0-45º, operated by AC vector motors and drives, plus an overall motion control CNC, all provided by longtime supplier to the builder, Siemens. The CNC is a Sinumerik 840D, which controls all the axis and spindle motion, hydro and servo positioning valves, plus the synchronization of up to four cylinders for the integrated motion of the rotary dies. In the processing of the workpiece, the control is monitoring all machine conditions, while maintaining the synchronized angles of the twin rotary dies. Programmed motion sequences on the machine must be maintained with high precision to avoid improper deformation of the materials during the cold-forming process. In a manufacturing environment, where the high production output of parts is critical, this process must remain extremely well-regu¬lated, documented and monitored. The CNC has the capability to upload all data in real time. Carl Lorentzen comments further on this MJC development, “Though the concept of the rotary die forge is certainly not new, the computercontrolled synchronized dual rotary dies on this machine offer a number of unique advantages in the cold-forming process of metals. The idea originated in a somewhat different form in the automotive market with the development of a front wheel hub hollow shaft. The cold-forming of metal around a bearing was combined with robot loading in production. The concept, combined with the Siemens CNC and its ability to control all the motion so precisely, made the development of this

machine more practical for us.” MJC is a custom machine tool builder, with equipment currently serving in the military, aerospace, general metalforming and automotive after-market segments of industry. The company is a member of PMA, NFTC and AMT. The AFRC is jointly sponsored by the Scottish government, Scottish Enterprise and a variety of international aerospace manufacturers and engineering firms, including Boeing, Rolls Royce, TIMET, Aubert & Duval and Barnes Aerospace. It has operated as a world-class facility, supporting fundamental and applied research into the forming and forging of metals, since 2009. Having doubled in size recently, AFRC is expanding its market applications into the automotive, energy and marine markets. The center can currently heat, shape, finish, measure, test and analyze all types of metal materials and components in-house. The research done here comprises investigations into residual stress, die life, process characterization, materials characterization, heating and thermal processes, super-plastic forming, sheet forming and related technologies in automation, metallurgy and metrology. The key challenge for AFRC, according to its website, is to take low maturity technology developed in a university environment and successfully deploy it into a manufacturing facility.

Reality check: 3D PRinting in ManufactuRing — is it Really WoRth the hooPla? And, what role does the ERP play in integrating the technology? By Mark Humphlett, Industry and Solution Strategy Director, Infor

Every era is known by one defining innovation. As today’s manufacturing resurgence gains momentum, will 3D printing prove to be the breakthrough technology that defines this era? Or, will it be relegated to a spot next to the Edsel and Segway—inventions that didn’t live up to the hype? 3D printing is certainly one of the most exciting disruptive technologies that has recently emerged. It has also made some of the most significant leaps in adoption. Only thirty years ago, the concept was being tested as more science fiction than practical application. Today consumer-grade “plug-and-play” 3D printers are available at Staples for only $1,299.99. According to a market research report published earlier this year, the additive manufacturing industry spiked 28.6 percent last year, making it more than a two billion industry and growing.1 Most experts agree that we have only just begun to see the full impact of 3D printing. In fact, 3D printing is already playing a significant role for many major industries, from medical devices to aerospace and defense. While it gained a foothold primarily as a method to create prototypes, the precision accuracy it offers has proven to be attractive to specialized industries where exact specifications are essential, such as prosthetic limbs custom fitted for patients, or cockpit seats molded for fighter jets. Industries with short runs, highly customized variations or complex product testing and compliance requirements also find the flexibility of 3D printing to be beneficial. Manufacturers are increasingly turning to 3D printing to: • Speed prototypes and product introduction • Reduce costs of design engineering and development • Produce one-of-a-kind replacement parts • Supplement the supply chain for delivery of unique parts and components • Speed development of specialized tools, machinery and equipment

3D printing has evolved to include a wide range of materials, sizes and applications. Plastics, titanium, cobalt chrome and stainless steel are among the materials that can be used. Processes vary from ink jet printing to laser sintering. These many possibilities also mean a wide range of price tags, making the technology accessible to small businesses as well as large companies. Personal 3D printers can be as well-priced as $1,300, while professional units can cost up to $250,000, while the most advanced, high performance units capable of printing larger sizes and volumes will carry a price tag of around $950,000. When considering the costs of traditional product introductions, 3D printing often offers a very real cost savings, and a time advantage that is even more valuable. For manufacturers who are racing against the clock to beat competitors to market with new innovations, the ability to go from CAD design to ready-to test product in hand in mere hours is astounding. Since quality and specification compliance is near identical to traditionally built items, the units produced “overnight” by 3D printers can be used for engineering planning, consumer research and product testing without requiring the time and expense of complete line set up and tooling. So, is 3D printing a breakthrough technology that is around to stay and worth a spot in history as a game-changing innovation? Yes. But, with a footnote. Right next to it in the spotlight there should be a spot reserved for the unsung hero behind the process: the new breed of ERP. An agile ERP solution is what brings the printing technology into the reality of the manufacturing business and work flow. The ERP elevates the 3D printer from one-off experiment phase to a controlled, visible, measurable part of the manufacturing supply chain. The ERP defines, tracks and turns the printed object into inventory. Without today’s next generation agile ERP, the 3D printer cannot live up to its full potential. Today’s advanced ERP solutions deserve some of the credit for bringing 3D printing to its

current status: part of the total fully integrated manufacturing framework, from CAD design to collaboration with customers, to costing, specification compliance, inventory control and shipping. 3D printers and the ERP behind it are like ERP behind it are like a classic “brain and brawn” combo that gains strength from a symbiotic relationship. They depend on each other. As a growing number of manufacturers embrace 3D printing technology, the role of the ERP is becoming role of the ERP is becoming increasingly clear. As this technology becomes more mainstream, manufactures will feel forced to get on board. Without the proper IT infrastructure, though, the results will likely be disappointing. Therefore, smart manufacturer will take steps now to make sure their IT system is updated, upgraded and fully able to withstand the challenges of new technologies, such as real-time collaboration, CAD systems and product configuration management systems. Performance lifecycle management systems and advanced supply chain management systems may also be part of the right-fit IT infrastructure. It is a new era in manufacturing as technology breakthroughs are happening with remarkable speed. Winter Woes Many business owners dread the costs of keeping their workforce comfortable during frigid winter months. Industrial facilities aren’t typically built with comfort in mind, but employee comfort is key to running a safe, successful business. It may seem counterintuitive, but the answer for many facilities is better known for its summer cooling power: ceiling fans. More specifically, high volume, low speed (HVLS) fans, which can save facilities up to 35% on winter heating bills while significantly improving worker comfort. Unlike small ceiling fans that struggle to send air to the floor in tall spaces, HVLS fans provide consistent air movement without creating a draft directly underneath the fans in winter, using patented airfoils and winglets to increase downward velocities. Whereas many ceiling fans are designed to be reversed for winter comfort, Big Ass Fans are simply slowed to 15-25% of maximum operating speed. Stratification occurs because hot air is approximately 5-7% lighter than cool air space and tends to rise to the ceiling. In winter, HVLS fans push warm air off the ceiling and down to building occupants, reducing the amount of wasted air lost through the ceiling. By gently mixing the heated air, the energy savings achieved is similar to turning the thermostat down three to five degrees, which can also translate to a serious reduction in operating costs. Because Big Ass Fans use their immense size, not speed to move massive amounts of air, they require minimal electrical input to run. Incorporating this air movement keeps both managers and employees happy, creating a warm, inviting workspace for a fraction of typical heating costs. To better understand how HVLS fans improve facility conditions, let’s consider two case studies. Helping tHe Heaters Even HVAC experts need a little help with airflow from time to time. Seifert MTM of North Kingstown, R.I., needed to reduce energy costs in its 19,000 sq. ft. warehouse, which is ironically full of air conditioners and heat exchangers. In the winter, hot air from the warehouse’s radiant heaters would congregate near the roof, leaving cold pockets at the workers’ level below. “Knowing what we know about thermal technology, the heaters in the building are poorly placed,” said Logistics and Operations Manager Rob Granai of the heaters positioned in the upper corners of the warehouse. “Even when you cranked the heat up to 80 F, the heaters were just pumping hot air straight into the ceiling.” To combat the problem, Granai installed four 24-ft. diameter Big Ass Fans. Seifert warehouse employees felt improved comfort immediately, shedding some of the heavier clothing they had been forced to wear. Additionally, but pushing heat air down to the floor and efficiently heating the building, Seifert MTM saw energy savings of 35% on their heat bills. “I think that everybody was skeptical at the possible cost savings in the beginning, including me,” he said. “I just didn’t get it, but I’ve been proven wrong.”

Warming tHe WareHouse When New Hampton Metal Fab put an 8,500 sq. ft. addition on its northeastern Iowa metal fabrication facility, they didn’t expect that a supplemental space with a higher roof would be so uncomfortable. Purchasing Manager Pete Gallup was looking to save on heating bills while balancing out temperatures during colder months. With 40-ft. ceilings, the new space had cold corners, where few employees wanted to work. “All of the heat was going up,” Gallup explained. “We’d send somebody up to fix something near the ceiling and they would strip down to their long johns, while the guys on the floor were standing there basically freezing to death.” As an added concern, wearing so much flammable clothing was a safety issue. With the addition on an 18-ft. diameter Big Ass Fan, the ceiling to floor temperature differential was reduced to less than 1 F from the even circulation of heated air. “Nobody would work in those corners,” said Gallup. “But now anybody can pretty much work anywhere. The fan has made the temperature uniform throughout the building.” Year-round assistance HVLS fans also improve occupant comfort in warmer months. With the fans operating at 70 percent to full speed, the additional air movement creates a cooling sensation as a breeze passes over occupants’ skin. Employee comfort translates into safer and happier workers, greater productivity and less turnover.
