Atlas Copco Tools and Assembly Systems Opens New Headquarters Atlas Copco Tools and Assembly Systems officially opened their new custom-built 120,000 sq.-ft. stateof-the-art headquarters in Oakland Technology Park, located 30 miles north of Detroit in Auburn Hills, MI, on June 29. The new facility will house approximately 225 employees from the former location on Dutton Road along with additional business units. The headquarters serves the motor vehicle, heavy industrial and general manufacturing industries, as well as the company’s growing aerospace business, and expects to add approximately 50 jobs over the course of 12 months. RÖHM Opens New U.S. Manufacturing and Headquarters Facility RÖHM Products of America has opened a new 32,000-square-foot manufacturing and North American headquarters facility in Suwanee, Georgia. Three times larger than the company’s previous location, the facility allows RÖHM to manufacture in the United States. Unlike RÖHM’s former location in Lawrenceville, Georgia, the new facility has room to provide expanded in-house service on larger products, such as 4 meter-diameter chucks, with the aid of a 150-foot, 12.5-ton crane rail system. Another major component of the facility is a 25,000-square-foot, air-conditioned service center and warehouse that protects the company’s ground steel products from rust and corrosion. A demising wall runs across the warehouse, containing product inventory. GF Machining Solutions Surpasses 100,000 Machine Installations In June, GF Machining Solutions secured a major company milestone when its tally of global machine installations reached 100,000. Fronius USA Starts Manufacturing Solar Inverters in the United States. Fronius USA has recently invested over $1.5 million in the development and integration of a full manufacturing and testing facility in their Portage, Indiana, 400,000 square foot headquarters. Fronius is known worldwide for its quality power electronics, including welding technology and solar inverters. The company has hired over 30 people to staff the production line. The manufacturing line produces and tests over 200 solar inverters per day. The Primo is part of the unique Fronius SnapINverter line, which includes innovations in easy mounting, high design flexibility and outstanding communication capabilities. The available power classes for the Primo stretch from 3.8 to 8.2 kW, to serve typical residential solar installations. This new production line is the first step towards more US manufacturing to come. fastest way back to productivity when a machine tool spindle fails is to enlist the expertise of skilled technicians with in-depth knowledge to perform optimized repairs and rebuilds. “A customer’s plant recently was frustrated because one of its critical spindles was failing every few weeks,” Zitney recalls. “Just before the spindle’s repeated failures, chatter could be heard and ingress of coolant was noticed. Our attention, based on experience, appropriately turned both to the spindle’s bearings and seals as potentially problematic.” According to Zitney, SKF investigation revealed that standard bearings originally used in the spindle’s design were inappropriate and that at least one seal in front of the spindle was virtually useless. “So we installed four pairs of properly specified angular contact ball bearings, integrated new seals, and completely reworked most of the spindle’s components,” Zitney says. “As a result, the spindle performed without incident for more than 16 months instead of failing constantly every several weeks and significantly disrupting operations and productivity.” In another customer case, relatively expensive repairs appeared necessary to correct damage to a spindle shaft. “Historically,” Zitney notes, “damaged shafts cannot easily be repaired and usually must be replaced entirely.” Attention turned to what was causing damage to the shaft. SKF engineers found that the shaft’s integral collet-like end was causing the shaft-performance headaches. They recommended that an all-new nose design be developed and integrated. “We replaced the existing collet-type end with a manual HSK type that can accommodate several shaft sizes and can be easily repaired if necessary. This fix improved accuracy and lessened the chances for requiring a replacement of the entire shaft,” Zitney confirmed.

SIEMENS RETROFIT BUSINESS DEVELOPMENT MANAGER SEES

OPPORTUNITIES Tom Curfiss details the rapidly evolving business climate for retrofit; impacting large production department, job shop machine tool sectors alike

V

arious market factors and economic conditions have made retrofitting existing machine tools a very viable option for the large metalworking department at an OEM, as well as the job shop sector of moldmakers, tool & die and co ntract part manufacturers alike, according to Tom Curfiss, the retrofit business development manager for Siemens. Speaking from his Cincinnati area office, Curfiss comments, “Today’s business climate has combined with economic factors involved in the manufacture of control packages to create an ideal atmosphere for retrofit. Our company has long been involved in the upgrade of giant gantry mills for aerospace production, for example. But today, it’s just as likely you’ll find our Retrofit Solution Partners outfitting a 3-axis mill or even a basic lathe with a new entry-level or midrange CNC, motor and drive package. And, the best news for the job shop, this work can now be done at a price point comparable to just the cost of the CNC a decade ago, owing to economies of scale in

the manufacture of these control packages.” Siemens currently has 17 Retrofit Solution Partners under contract in the U.S. These companies have undergone a meticulous process of evaluation by the manufacturer, who provides the equipment for installation, then backs it with a full warranty. These partner firms for the Machine Tool Business at Siemens must have a demonstrated ability to work on CNC, PLC, servo motor, digital drive and all accompanying peripheral products, plus have a proficiency in the development of software packages related to PLC and CNC applications. Every Solution Partner commits to a battery of training sessions and is required to keep at least two Siemens-trained engineers on staff at all times, according to Curfiss. The Solution Partners are not geographic specific, as some have proven expertise in the field, working on particular types or brands of machine tools. The selection process for the appropriate partner takes many factors into consideration,

Special Focus says Curfiss. “We have partners who specialize in 5-axis work, others who have expertise in a certain industry and still others who have their greatest strength in a particular area of the country. Depending on the job specifics and the logistic costs involved, we work hard to match the right partner to the customer’s needs.” Typically, Curfiss continues, the tipping point on a retrofit job is 60% of the price of a new machine. However, he also points out that many machines have outdated controls, although they still perform adequately in the shop or production department. “The challenge, when we do our onsite machine evaluation, is to determine whether a retrofit will make an appreciable difference in the performance of the machine, as other factors in the mechanics of the iron might make a retrofit impractical,” Curfiss noted that today’s control technology is evolving at a very rapid rate, making some equipment that went out of production just 10 years ago less than optimum in contributing to maximum machine tool performance. “Running machine tools with 20-year-old technology today will not keep a shop as competitive as it needs to be.” Tom Curfiss has had his share of experiences with “old iron” in the field, as his background in machine tools spans decades. “A lot of people think

their old iron is just impossible to keep running, even with a retrofit, but we’re able to make the old equipment run better than it did when it was new, quite often.” He notes this achievement is the result of faster control processors, improved motor and drive technology, even more accurate and responsive encoders and other machine status sensing devices. On a practical note, Curfiss also remarks, “You cannot, however, fix a broken leg with a bandage, so the machine evaluation needs to be very comprehensive.” In the end, Tom Curfiss suggests, both the large production department and the job shop alike need to have regular assessments done on their prototype and production machine tools to determine if a retrofit might be in order. “The savings can be substantial, compared to new machines, because it’s not just a matter of the dollars saved at the outset, it’s also the long-term production improvements that inevitably lead to even greater profit for the job shop or OEM.” For more information about Siemens CNC solutions for the machine tool industry, visit our website: www.usa.siemens.com/cnc. Improve Responsiveness by Augmenting CAD/CAM/CAE System Capabilities

he ability to respond quickly to changes in customer preferences and needs has always been a key competitive advantage for manufacturers. Much of the focus in recent years has been on order accuracy and completeness pertaining to existing products enabling an efficient fulfillment process. The ability to succinctly and logically present all supported product configurations to current and potential customers – with a priority given toward those that could be fulfilled most easily and cost effectively – is no easy task. Using computer systems to create, modify, analyze and optimize product designs began more than forty years ago. Computer Aided Design (CAD) software allows the designer to create and manipulate a shape interactively. Today’s CAD systems support a range of advanced capabilities including tolerance analysis, mass property calculations, finite-element analysis and product visualization. Computer Aided Manufacturing (CAM) software is used to plan, manage and control manufacturing operations. Today, these capabilities are being married with Manufacturing Execution Systems (MES) that improve the monitoring of processes and tracking of specific activities throughout the manufacturing process. Computer Aided Engineering (CAE) allows manufacturers to analyze design geometries supporting the study of product behaviour. The ability of all of these different IT systems and software applications to communicate, exchange data, and use the information that has been exchanged in a meaningful way is termed “system interoperability.” While there is a natural convergence underway that is bringing tighter integration between CAD, CAM, and CAE capabilities – some companies have chosen to umbrella these under Product Lifecycle Management solutions – determining the value of each component part is what will help augment a manufacturer’s capabilities. What will ultimately set manufacturers apart as the industry continues to globalize are integrated design automation and lifecycle management solutions to help capture and respond to new requirements while augmenting the capabilities of existing CAD/CAM/CAE systems. Here are several examples of how each component part can add value to a manufacturer’s capabilities: • Design automation tools provide powerful geometry engines that work with product configurators to dynamically generate dimensionally-accurate 2D and 3D models and drawings. These model images can be displayed during the configuration process and on sales quote screens or included in printed documents such as bids, proposals, product brochures and reports. The annotated drawings can also be used in submittals or as sales drawings. They can also supplement CAD files that engineers and designers include in their own CAD drawings.

ike many big cities, Birmingham was built where rail lines crossed a century and a half ago. Coal, ore and limestone are readily available in central Alabama, and by the turn of the century, steel production had made the city the industrial star of the south. Today the city quietly awaits the wave of gentrification that has loomed large for the past two decades, and few reminders remain of the steel era. The only sounds now heard in the mighty pig iron foundry at Sloss Furnaces, now an historical landmark, are the occasional riff of a rock concert, or din of a festival. But there is still some steel in Birmingham that glows red-hot. SMI Steel is a continuous casting mini-mill operation in downtown Birmingham, AL. After the installation of a new DC arc furnace and ladle metallurgy station, SMI saw the need to update their antiquated control system. Revere Control Systems, a Birmingham-based controls and automation integrator, stepped up to the challenge. Revere engineers were challenged with modernizing an obsolete 3-level control system without interrupting casting operations. The new system required complete integration with the factory’s oracle database and network and sufficient toughness to withstand the harsh environment of a steel mill. A fiber optic network connects the level-2 operator work stations with the level-3 factory network, and the Reliance R-Net coaxial data highway connects the work stations to the level-1 PLC process control elements on the foundry floor. The workstations implement a sophisticated touch screen interface for streamlined control of continuous casting. The project was completed in 1996. While touch screens and fiber optic data networks are commonplace in 2015, twenty years ago Revere demonstrated their ability to provide state-of-the-art solutions for even the most demanding applications. Today, Revere engineers and technicians are still at the top of their game, delivering customized control solutions to customers across the Southeastern United States. The doors of Revere’s headquarters opened in 1980. Thirty five years later, the company is still privately owned and employs some 170 engineers, technicians, administrators and executives across five locations – Alabama, North Carolina, Florida, Tennessee and most recently Texarkana. Revere posted $40 million in sales volume, a new record for the company. Bruce Koppenhoefer, the company’s Communications Director, attributed the boost in sales to some significant municipal contracts they secured in the Southeast. Fresh and waste water treatment facilities are big business, and Revere has executed more than a dozen unique installations over the past decade. Koppenhoefer admits that the margins can be a little slim on municipal work, making precise adherence to development, construction and testing standards all the more critical. Even a small mistake can turn a profitable municipal contract into an expense. But the risks don’t deter Revere. Large public contracts keep cash flowing and employees busy. Industrial projects, like SMI steel, are more profitable and often represent the kind of challenges that keep engineers and technicians engaged.

The 64,000 square foot facility in Birmingham is the central manufacturing facility. Rows of in-process panels and enclosures lie on custommade benches which tilt to give technicians easy access to all sides of the work piece. The wornlooking blue jigs were made in-house and have been around as long as some of the employees. Almost all of the work is done by hand, but three years ago, Revere added a CNC sheet metal cutter to the asset roster. The German machine uses CAD drawings to drill holes in the metal enclosures which house the guts of a control system. The machine is fast, accurate, and remarkably quiet – cutting sheet steel with a power drill creates a

distinct booming roar which kept the operation in the campus’s most remote corner. Walking the floor of Revere feels more like a laboratory than a factory. Every inch of the facility is immaculately clean. Work pieces range in size from explosion-proof pressure vessels the size of a large throw pillow, to looming steel cabinets studded with knobs, buttons and screens. Bruce asserts that they are able to offer anything from basic assembly services, to turn-key solution design, and every step is completed in-house. Revere is able to meet the needs of mining operations, gas processing facilities, water treatment plants, metal casting foundries, and food and beverage handlers among others. Keeping that much knowledge and expertise under one roof offers its own challenges. To combat the increasing scarcity of skilled labor, Revere instituted a co-op program to bring college students into the facility. Most recruits come from Auburn University, with some attending the University of Alabama Birmingham and others Mississippi State. After three successful years, the first co-op students are entering the workforce, and two are joining the Revere team full time. Koppenhoefer has been thrilled by the results of the cooperative program. The quality of the new hires and of the students in general has been outstanding. Revere will likely need all the new employees is can get. As the manufacturing industry and municipal agencies recover from the recession of the mid-2000’s, deferred maintenance programs designed to keep companies and governments solvent are expiring rapidly.
