42 Danish Robots Create Growth and 50 New Jobs For years, Trelleborg Sealing Solutions researched the market in vain, trying to find a robot suitable for their production needs. Universal Robots turned out to be the solution they were looking for. Up until then, Trelleborg had no robots involved in its annual production of millions of products. But when the solution was found, things really took off. In 2.5 years, the factory has installed 38 UR5 robots and 4 UR10 robots followed by swift gains in productivity; orders have risen so sharply that 50 new employees were needed at the factory in Helsingør, Denmark despite the arrival of the new robot colleagues. It was time that Trelleborg Sealing Solutions found an effective way to optimize production; Customers were demanding lower prices, higher quality and faster delivery, global competitors were gaining on Trelleborg in market share, while Trelleborg’s own factories in lower wage countries also presented a challenge to the Danish manufacturer. The Production Manager at Trelleborg in Helsingør, Jesper Riis, is relieved to have finally found a suitable automation solution for the factory’s production of seals in high-tech plastic materials. The advanced seals are often used in high-performance equipment in cars and aircraft as well as many other industrial contexts. ‘For 10-15 years, we researched the market for suitable robots, but every single one we looked at required safety shielding. It made them unattractive for us, since we are unable to extend the actual production area at our factory in Denmark’, says Jesper Riis. The challenge was not made any easier by the fact that Trelleborg for some years now has been undergoing a major modernization of its machinery. Older machinery and turning machines are being replaced by modern CNC machines, which enhance the quality of the finished items and also improve speed.

The robots at Trelleborg enable one worker to manage a cell with 8 CNC machines running at a time. Previously, one employee attended to 3 CNC machines.The more UR robots Trelleborg deploys, the quicker the production. Now 8 new robots can begin working just 3 days after delivery.

The introduction of robots at Trelleborg Sealing Solutions has meant that the company can use the workers more effectively.

Minimal Space Advantage ‘Because the CNC machines take up far more cubic metres of space than an old-fashioned turning machine, very flexible and small robots were needed to automate the attendance of these machines. The robot arms from Universal Robots were the only ones which would fit because, based on a thorough risk assessment, they were in most cases allowed to run without safety shielding. So now we purchase a UR-robot for each new CNC machine we buy’, says Jesper Riis. Globally, 80% of all UR robots in industry have been risk-assessed for operation without shielding. At Trelleborg Sealing Solutions, all 42 UR robots operate unshielded. Many of the CNC machines which process seals now typically operate unattended for about an hour or as long as there are items left on the racks.

Short Roi Was a Requirement Most of the robots are fitted with a gripping hand from Schunk. All UR robots are delivered and integrated by KJV A/S and CNC.dk, which are respectively the distributor and integrator of Universal Robots in Denmark. The Danish lightweight robots have been a part of the workforce at Trelleborg since 2012 operating on continuous shifts. The Trelleborg Group has a target of a maximum of 1.5 years’ payback on new investments. The robots deliver this: they have, on average, paid themselves back in a year and a half.

Workspace constraints favored the use of Universal Robots in Trelleborg’s production, where there is no possibility of extending the area. In most cases the robot arms can be used without shielding after an individual risk assessment of each installed robot.

Hello to the New ‘Colleagues’ Just as new key employees in a company are often introduced to the staff on Day 1, the management in Trelleborg felt it was essential, for the success of the project, that the 330 employees should be involved in the plans well in advance. They were therefore introduced to the coming robot colleagues or cobots, as they are also known. ‘We wanted to show them that the robot is a helpful colleague, not a competitor. It can help to make their work less stressful and more


interesting, while also ensuring that they have a job with our company in the future ’, says Jesper Riis. At a staff event, employees were invited to program a UR-robot. Annette Jensen from Trelleborg’s food service team volunteered, and she excelled by programming a UR5 to stir a pot. It took her a few minutes to do so, making a big impression on the rest of the staff that now has embraced the technology.. The robots have made the job more varied and interesting and help to create greater job security due to the positive impact automation has had on sales. .

A Fascinating Paradox The robots at Trelleborg enable one worker to keep a cell with 8 CNC machines running at a time. Previously, one employee attended to 3 CNC machines. As a result, Trelleborg has saved 1.5 employees per cell per shift. But no employees were fired during the period due to automation. Quite the contrary. The robots are creating more jobs, because new orders are now coming in at a conspicuous rate: a total of 36,000 orders are now being placed with Trelleborg annually. The orders range Trelleborg uses gripping tools from Schunk on UR anywhere from 1 unit to series of robots.The Danish robot arm can communicate several million. And Trelleborg has with virtually any brand of gripper. taken on 50 new employees within the last two years, increasing the number of employees to approximately 330. ‘We use our machines much better with robots, and our products have never been more uniform. Basically, this means that we have become competitive and that our turnover and earnings are increasing, especially as far as large series are concerned. It’s been tough to get so many robots into operation in 2.5 years. But it has also been fun and exciting and given us a tremendous boost because everything clicked so well. Now things have become so routine that it just takes us and the integrator 3 days to install a new cell with eight new robots and put them into production ’, says Head of Production Technology, Henrik Tørnes.

Trelleborg is modernizing its production facilities to improve both quality and delivery times. Older turning machines are being replaced by CNC machines, which utilize more physical space. For these to be able to fit into the factory’s existing framework, a small, flexible robot is optimal.

Always Have a ‘Job-Seeking’ Robot Trelleborg Sealing Solutions keep a new robot available in their machinebuilding department, which the employees can experiment with to find the next automation task. When the task for the robot is found, it is implemented and Trelleborg Sealing Solutions purchases a new ‘job-seeking’ robot. ‘Even the way of thinking in the company has changed, so now we think a robot into wherever there are opportunities to optimize with the help of automation’, concludes Production Manager Jesper Riis.

Employees at Trelleborg can easily reassign the robot and gripper to items of other sizes.The intuitive programming takes place on the touch screen tablet.

The rotary unions fit into OTT-Jakob unclamp units. The unions are designed for OTT-Jakob’s power drawbars found in machine tools with a high-speed spindle and in which the machine tool feeds coolant through a single passage to the tool. The unions can also provide air blasts between tool changes. The parameters of the type GDR union have been improved. The maximum spindle speed now is 24,000 RPM (formerly 16,000 RPM), and the maximum coolant pressure is 80 bar instead of 50 bar. As with the type GDR-LC (16,000 RPM/maximum coolant pressure of 50 bar) and type GD (36,000 RPM/maximum coolant pressure of 80 bar), the minimum volume lubrication (externally mixed) pmax is 5 bar, the cleaning air maximum (n = 0 min-1) is 10 bar, and the pressure air maximum (n< 10,000 min-1) is 5 bar. The new GDP, a small rotary union designed to fit small unclamp units,

has a maximum spindle speed of 75,000 RPM and a coolant pressure of 80 bar. It features a hybrid bearing, balanced design for high-speed rotation and a closed sealing surface. Multiaxis Improvements Multiaxis Roughing is a new strategy added for X8. It allows the easy creation of pocketing toolpaths to rough out pockets that have a curved floor surface. It supports offset or Dynamic style strategies, and multiple depth floors. Safety Zone improvements make defining and editing the safety zone much easier. Tool inspection was added to many multiaxis toolpaths, including Blade Expert and Port Expert. Both chambers are lined with a multilayered 4.5” combination of lightweight firebrick hotface insulation and mineral wool backup insulation for energy efficient operation. The firebrick is precision dry fit inside the chamber with staggered seams for reduced heat loss while allowing for thermal expansion. All refractory can be easily replaced through the front opening of the chamber. Both chambers contain heating elements composed of coiled heavy gauge wire of low watt density mounted in easy-to-replace side wall panels. The lower chamber has a rear mounted fan for uniform circulation of heat. Hearth plates in both chambers support the work load and protect floor brick. Chambers are

controlled separately by Honeywell digital time proportioning controllers; an optional over temperature safety system is installed on the upper chamber. Sinumerik Cnc Ensures High-Quality Guitar Craftsmanship Fryer Machine Systems supplies an American guitar builder with milling machines for the production of high-quality guitars. Right-angle head compensation is essential to the accurate, repeatable milling of guitar necks — an easy task for the Sinumerik 840D CNC on board Fryer machines. The challenge of repeatable product performance is not new to C.F. Martin & Company. Six generations ago, company founder C. F. Martin Sr. was confronted with managing a guitar-making enterprise that was producing totally handcrafted guitars, one by one, with little means for standardization. Since those days, guitar legends such as Gene Autry, Eric Clapton, John Mayer and new-comers Ed Sheeran and Hunter Hayes have relied on t­ he consistently distinctive tone, treble and bass specific to Martin acoustic guitars. When Martin learned that its previous machine tool builder had exited the market, the company turned to Fryer Machine Systems for new machines to cover a production increase and seized the opportunity to upgrade the control technology with Sinumerik CNCs.

Hands-On Support in Customizing the Cnc “We use right-angle head aggregates in our CNCs,” explains Mark Bickert, engineering project manager at Martin. “We needed to find a machine builder that could give us right-angle head aggregate capability in conjunction with right-angle head compensation and a high-rpm spindle.” Fryer Machine Systems has earned a reputation for building reliable production machines that come with unexpectedly advanced features and functionality. The company happens to be the largest purchaser of Siemens controls in the United States, and the customizable aspects of a Fryer machine can often be attributed to the versatility of the Siemens controls on board. This time, however, Martin needed to be certain that the new Fryer machines would perform as expected. “Anyone can sell you a machine with a controller on it and say, ‘Here

you go,’” Bickert says. “But that’s not what happened this time. We were buying a machine through a Fryer dealership, and the machine had a Siemens control. Siemens invested their time in us during our transition and set-up. They really excelled.” Bickert says a potential constraint to the transition was that allnew milling programs might need to be written for the Fryer machines, including the right-angle head cutter compensation programs, which were essential. “Siemens not only gave us the right-angle head cutter compensation we wanted and the ability to do it properly, they also helped write the programs,” Bickert says. “They took the programs that we already had for cutting parts on our existing machines and reconfigured them to work in the Fryer machine with the Siemens controller.”

Guitar Body Castings Now Also Machined In-House Having made a smooth transition to the company’s new Fryer-built machines last year, Martin has not skipped a beat in its ability to perform right-angle compensation milling. Martin now has eight Fryer/Siemens machines, utilizing one for the guitar maker’s tooling and machinery operations and seven for various other guitar production operations. It is here, behind the scenes, that the company’s machinists reside and modern CNC technology and Old World craftsmanship come together to create the fixtures, tools and wherewithal that contribute to the mastery of Martin guitar making. It is also here that M ­ artin found a way to bring previously outsourced operations in-house, a step that has improved repeatable production quality while reducing production costs. “The machining of our castings had been another hurdle for us,” says Terry Kline, Martin’s manager of tooling and machinery. Until the company invested in the Fryer machines with the Siemens controls, Martin had outsourced the machining of its guitar body castings, with inconsistent


results. “Now we’re holding close tolerances on our guitar body castings,” Kline says. “The quality of the castings is consistently accurate.”

Cnc Technology Meets Craftsmanship On a daily basis at Martin, Kline sees what is possible when CNC technology and craftsmanship work together. “Without CNC technology, we’d be still carving out all our necks by hand, and that’s just not efficient enough to compete in today’s world,” he says. The intersection of technology and

craftsmanship has come naturally for this 180-year-old guitar company, without one side compromising the other. “I think every manufacturing company needs to ­embrace technology,” says Kline. “Technology and craftsmanship go hand-in-hand. People are amazed by how much handwork still goes into our guitars. Centura Oil Introduces System Featuring Jet Edge Ultra-High Pressure Waterjet Technology CenJet 90® System Fits Inside 2 Inch Diameter Pipe, Cuts Multiple Layers of Grouted Casing in Single Pass Centura Oil Inc., a Minnesota-based waterjet service contractor to the oil, gas and mining industries, has developed a unique downhole casing and pipe cutting system that can fit inside pipes as small as 2” ID (51 mm) and cut multiple layers of grouted casing in a single pass with a 55K PSI (3800 bar) abrasive waterjet. Operable in hazardous environments, Centura Oil’s CenJet 90® casing and pipe cutting system is designed especially for oil, gas and mining applications, including plug and abandon operations. Its cutting process does not exceed 140°F (60°C), minimizing the chance of ignition. The CenJet 90 is powered by a 55K PSI, 200hp Jet Edge waterjet intensifier pump and features a modified Jet Edge Permalign abrasivejet cutting head that is coupled to coiled steel tubing or conventional threaded rods. The system, which is capable of cutting 16” (406 mm) thick steel, is deployed into the pipe or casing and cuts from the inside. It can perform cuts up to 300 feet (91 m) from the surface and can cut at any angle, horizontal, vertical and even overhead. The CenJet 90 uses only four gallons (15 l) of water and one pound (.45 kg) of garnet abrasive per minute. Garnet is a natural stone that can normally be disposed of in a landfill. The effluent created by the waterjet cutting process is circulated to the surface using formation water, treated water in strata prone to swelling, or nitrogen for an explosion-proof environment. The returns and cuttings are handled in

accordance with industry standards. Centura Oil originally developed the CenJet 90 as an environmentally friendly downhole waterjet cutting system for stimulating oil and gas well production at depths of 4000+ feet (1219 m). It modified the system for casing and pipe cutting for a recently completed project at a uranium mine. During this 2.5 year project, Centura Oil staff worked 2,100 feet (640 m) underground and successfully cut hundreds of pipes and grouted casings at distances up to 300 feet, many at a 70° angle. Centura Oil’s worldwide services include waterjet well recompletion and production enhancement, well plug and abandonment, and mobile waterjet cutting. The company also sells its CenJet 90 systems under a licensing agreement.

Thyssenkrupp Steel Europe, Fraunhofer IWS and LIMO: Targeting Steel Surfaces Targeting the future of steel: As part of the OSLO project, LIMO is developing a 35 kW semiconductor laser featuring sophisticated beam shaping and high beam quality (image shows a 15 kW system). The laser will be able to influence the properties of steel strip surfaces in a targeted and energy-efficient manner (PresseBox) (Dortmund, 29.01.2015) “On the surface,” the course of events in Dortmund have been positive since November 2014. ThyssenKrupp Steel Europe, the Fraunhofer Institute for Materials and Beam Technology IWS, and LIMO have initiated development work on a new laser technology that the partners will use to improve the properties of steel strip surfaces. The collaboration is part of a research project by the German Federal Ministry of Education and Research (BMBF) and is scheduled to be completed by 2017.

But corrosion protection is not the only benefit of this alloying or surface melting process: Thanks to uniform heating, it is also extremely energy-efficient and environmentally friendly - since the laser only heats the surface, rather than the entire volume of the wide strip. The success of the OSLO project hinges on the laser system and beam shaping unit for the short-time heat treatment of the coated steel strip scheduled to be used in the demonstration machine at TKSE in Dortmund under conditions closely simulating real-life production (process speed: min. 50 m/min, strip width: 300 mm). “To enable these types of short-time surface treatments, a laser system never before available anywhere in the world has to create a length-scalable, uniform and extremely thin line of light,” says Dr. Jens Meinschien, Vice President Innovations Management at LIMO. “To meet this challenge, we’re engineering a powerful 35 kW

In November, the Dortmund-based LIMO Lissotschenko Mikrooptik GmbH launched its largest joint research project to date, which will see the company contribute €3.6 million to the BMBF’s OSLO project. This fourletter German project acronym stands for “surface-functionalized steel strip materials using laser surface treatment in a continuous wide-strip process”. Together, the Duisburg-based ThyssenKrupp Steel Europe AG (TKSE), the Dortmund Project Group of the Fraunhofer Institute for Materials and Beam Technology (IWS) and LIMO will research how the properties of ferrous steel strip materials can be influenced in a targeted manner by laser surface treatment in a continuous in-line wide-strip process. Materials experts refer to it as functionalizing: To provide steel with better corrosion protection, for example, the laser will uniformly heat the steel’s surface

semiconductor laser featuring sophisticated beam shaping and high beam quality.” Using this new LIMO laser system, the OSLO project partners aim to develop a new type of laser surface treatment, and possibly bring it to maturity for an eventual series production. For LIMO, it’s about more than just the biggest joint research project in the company’s history. Dr. Jens Meinschien adds: “Under the moniker ‘photonics industry meets steel industry’, this collaboration between big industry, small business and research delivers a synergy effect that will help secure Germany’s role as a center of steel manufacturing. First International Exhibit for Growing Florida Broach Manufacturer Polygon Solutions Inc. is a U.S. manufacturer of rotary broach tools used to make orthopedic bone screws, aerospace fasteners and vehicle components. The company started in 2010, and continues to expand its product line and customer base. The new exhibit at the Expo Manufactura show in Monterrey, Mexico is a sign that the company believes North American manufacturing will continue to grow. “We’ve been looking at the data and believe that focusing some of our attention on our neighboring international markets will create a significant source of revenue for us in the future,” says Peter Bagwell, a Product Engineer at Polygon Solutions Inc. “Some of our first customers were from outside the U.S., and we’ve been watching the reshoring efforts and simultaneous skills shortages in the U.S. and think there’s going to be an opportunity for us there.” Much of the data Bagwell refers to came about by assistance from the State of Florida and the U.S. Commercial Service. “When we joined the Southwest Regional Manufacturers Association in 2012, we were looking for help finding local resources and suppliers,” says Bagwell. “Ironically, at one of the meetings, Max Stewart, a Regional Manager for Enterprise Florida, explained a program that they were using to help small business with exporting, and it really caught our attention. With the exception of our website, most of our efforts were focused on U.S.

business.” Polygon entered the program and was assigned to an International Trade Consultant from the FSBDC at Florida Gulf Coast University. Overcoming language barriers, international logistics issues and how to do marketing in other countries were all aspects of the Enterprise Florida FSBDC plan. “We were excited to work with Polygon Solutions on their Export Marketing Plan,” says Kevin Brady, an FSBDC International Trade Consultant at Florida Gulf Coast University. “We are also pleased that they are following through on the plan and will likely have a very beneficial trip to Mexico.” Polygon plans to participate in at least 5 or 6 other events this year, but this is the first time the company will travel outside of the United States. If successful, Polygon is planning to travel to other countries next year. The company’s innovative inch and metric rotary broach tools can be used on virtually any lathe, mill, or CNC turning machine in the world. Last year, Polygon Solutions had a booth in the first ever ‘Made In SWFL’ show at Harborside Event Center in Fort Myers, Florida. Later, Polygon hosted their first booth at the International Manufacturing Technology Show in Chicago, Illinois. “It’s been big jump in venues for us in the last year, to go from our local manufacturing show, to the national show, and now on to our first international show,” says Bagwell. “But, our motto is ‘Shaping the Broaching Industry’ and I guess it’s a good sign that we’re doing just that.”

Precision Aerospace Engineers Choose Unison Tube Bending Technology Software’s Ease-Of-Use Is Key Factor For Multi-Machine Order Unison has won a significant order for tube bending machinery from the precision aerospace engineering company, Supercraft. The machinery will help Supercraft to expand operations at its new manufacturing facility in Brough, UK, in preparation for contracts recently secured from major aerospace customers. It will also provide the software flexibility needed to enhance productivity of specialist low volume parts through use of ‘closed-loop’ manufacturing techniques. The order calls for two Unison machines. Supercraft wanted another Evbend 1000 low-cost CNC tube bender – a novel machine which minimizes the costs of producing small-batch high value parts by means of manually powered tube feed, rotation and bending, but with smart CNC-controlled braking on these axes to ensure precision. The second machine is a 30 mm model from Unison’s Breeze family of all-electric tube benders. The Evbend machine was installed at Supercraft’s Brough facility in December 2014; the 30 mm Breeze is scheduled for delivery in Q1 2015.

Supercraft is a leading manufacturer of precision components and assemblies for military and civil aerospace companies – its facility in Brough specializes in the production of pipes and ducting for aircraft wings. The company makes extensive use of CNC tube and pipe bending technology and is capable of fabricating parts involving complex precision bends in tubes up to 100 mm in diameter. Automated bending machines in the workshop at Brough are networked to a central CAD/CAM resource which includes an advanced laser-based coordinate measuring machine (CMM). The CMM uses non-tactile laser measurement techniques to build detailed and highly accurate 3D computer models of bent parts.

Measurements are typically taken from pre-production parts for process verification, with any necessary correction data being fed back to the bending machines. This efficient closed-loop manufacturing system helps Supercraft to meet the exceptionally high quality standards demanded of aerospace suppliers, and to minimize the time that it takes to commence volume production of parts. Measurements can also be acquired from customer-supplied parts and used for reverse engineering purposes. Customers are therefore free to specify their requirements in a wide variety of forms, including drawings, CAD models, files containing XYZ tube bending machine data, and master parts. Supercraft initially sought a replacement for a first-generation Evbend 1000 tube bender that it had used successfully for about 30 years. Originally developed by a tube manipulation specialist to help companies reduce the cost of producing low volume precision parts, the Evbend machine has proved particularly popular in aerospace and motor racing industries. Unison acquired the manufacturing and design rights to Evbend and developed a new-generation version of the tube bender in 2014. According to Supercraft’s General Manager, Owen Sexon, “The Evbend machine provides a very cost-effective means of fabricating precision parts made in low volumes. We typically use it for bending five to 10 millimeter tubes with a half-millimeter wall thickness – many of the smaller diameter parts that we produce involve complex bend sequences, and very small batch sizes – often in the order of just six to eight. Setting up one of our large existing machines for these types of needs is simply not economic However, until now, Evbend tube benders have essentially been standalone machines – the original controller had very limited I/O facilities – so when Supercraft sought a replacement it looked at a number of competitive machines that could be networked to its CMM. While investigating its options, Supercraft became aware that Unison has developed a new version of the Evbend 1000, incorporating a powerful HMI and controller software designed expressly for ease of integration into factory networks. As Owen Sexon says, “We are really impressed by the quality, breadth and ease-of-use of Unison’s software. It is leagues ahead of most of the tube bending software on the market. The fact that Unison was prepared to develop custom software and take responsibility for interfacing the new Evbend machine to our CMM made it an obvious purchase choice. For the first time, we are able to close the loop between inspection and bending on small batch size tasks as well as higher volume production. Eliminating what is often a highly iterative process will help us to improve productivity of prototypes and specialist parts significantly.” In addition to the Evbend 1000, Supercraft has ordered a Unison Breeze 30 all-electric bending machine to help expand production capacity to meet growing demand from aerospace customers. This machine will also feature a custom software interface for ease of integration with the company’s CMM. Unison’s Head of Sales, Stuart Singleton, points out that that this order is significant. “Supercraft is a renowned tier one supplier to the aerospace industry. Until now, it has purchased all of its bending machines, other than the Evbend, from one of our competitors. However, after evaluating our software and concluding that its ease of use conveys major productivity advantages, the company is keen to realize similar benefits on a larger high volume bending machine.”
