Letter from the Editor / For us at Industrial Machinery Digest, this last Quarter has seen many changes. Our primary goal is to serve our readers with the most up to date information to create a one stop source for the manufacturing segments. Over the summer we debuted our new IMD Online Directories for suppliers, contractors, and surplus dealers and sellers. We have also implemented a new IMDauctions.com to connect our readers with the manufacturing assets they are looking for – and this is just the beginning. As 2019 approaches we will continue to roll out new features and content. The Robotics and Advanced Manufacturing Technology Education Collaborative (RAMTEC) was impressed with Universal Robots collaborative automation solutions. Recognizing the capabilities of a robot that didn’t require the typical machine guarding and one that could work side by side, RAMTEC began utilizing UR’s cobots to teach different skill sets. Learn more about how the most comprehensive robotics education center is training middle school students to industry professionals to meet future industrial market needs. Many have heard of the “5S” process of organizing a workspace, but there is a sixth “S” that cannot be undervalued. Besides sort, set in order, shine, standardize, and sustain, organizations must also factor in the best safety practices for their employees. In this Quarter’s Safety and Maintenance, learn how utilizing safety and identification labels helps establish the safest operating procedures within a facility. Slotting operations are often common tasks that create problems for machinists. These difficulties can include awkward screws and inserts on the slotting cutter to having to use a piece of shim stock to pry wedged chips from inside the workpiece. Kennemetal has developed their Narrow Slotting cutter to create what has been called a game changer for a number of situations. Learn how the KNS cutter feature a Double V design for retention and how it ken help end the days of “slotting dread”. The need to work materials such as titanium, stainless steel, aluminum, and superalloys or other exotic materials has become more prevalent in our industry. To work these materials, it takes high speeds that often lead to more time finishing the workpiece after it has been machined, or worse. Workpieces made of exotic materials are expensive and can often easily be damaged to an unrepairable point. JM Performance Products Inc. has developed high torque retention knobs that help to greatly increase stability for high-speed machining of new exotic materials. Since 1942 Hypneumat has been developing high-speed, drilling and tapping units that are pneumatically, hydraulically, or servo driven. They have also developed multi-spindle drilling and tapping heads. Hickenbottom Inc. manufacturers inlets that are used in commercial, recreational, agricultural, and municipal applications. Needing a custom 20 spindle, adjustable, heavy duty, multi-head feed unit, Hypneumat stepped up to the challenge and developed their DQ56E series to cut time, cost, and produce inlets in a wide range of sizes more efficiently. Q: How would you describe your company's primary business?
A: Amada Marvel focuses on developing and providing high-quality industrial grade band saws, ironworkers,material handling solutions, band saw blades, and OEM parts.
Q: In brief, what is the history of your company? A: Amada Marvel has an uninterrupted history of building metal cutting equipment since 1904. The company was started by the Armstrong and Blum families in Chicago, IL. The company was relocated to Oshkosh, WI in the 1980s. In 2004, a group of individuals purchased Marvel from Armstrong Blum. On July 31st, 2018; Amada Holdings purchased Marvel Manufacturing, Inc. now becoming Amada Marvel, Inc.
Q: How has your company changed through the years? A: The company’s focus to provide the highest quality equipment and support in the industry hasn’t changed. However, our product lineup and drive to enhance machine technologies is ever evolving as we strive to provide the best solutions to our customer base. Amada Marvel has also developed multiple solutions through its production workflow to reduce lead times without affecting the quality of build.
Q: What have been some interesting applications of your products?

Amada Marvel developed the 600 Bundle Saw 4 years ago. The 600 Bundle Saw was built to address the needs to cut large bundles up to 24” x 24”. LE ARNING RAMTEC Career center in Ohio is home to the largest, most comprehensive robotics education center in the U.S. In order to increase the number of skilled manufacturing employees to meet future market needs, the school is now training students ranging from middle school to industry professionals with collaborative robots from Universal Robots.
R
AMTEC (The Robotics and Advanced Manufacturing Technology Education Collaborative) located in the manufacturing hub of Marion, Ohio, receives input from a large group of industry representatives involved in shaping its curriculum. When local companies started installing a new breed of industrial robots called collaborative robots – or simply cobots – RAMTEC took note. In contrast to traditional industrial robots that stay bolted down inside a safety cage, cobots can work outside enclosures, move between tasks, and operate right alongside humans. “We did some research and realized that Universal Robots had one of the best collaborative robots on the market. We always want to stay ahead of where manufacturing is going to ensure that when our students leave this facility, they can use the equipment adapted by industry,” says Ritch Ramey, RAMTEC coordinator overseeing robotics training at the nine Tri-Rivers career centers in Ohio. that RAMTEC is the flagship member of. RAMTEC’s goal is to bridge the looming skills gap estimated at 2 million unfilled manufacturing jobs by 2020. “If we don’t fill that gap, companies are going to move off shore again. In Ohio alone, I think there are 60,000 openings right now

that we could help fill by getting high school students and workers retrained, both in the higher-skilled jobs, teaching them to program and operate robots and other machinery while also helping facilitate the entry of more robots taking over repetitive, lower-skilled tasks,” says Ramey.
LIKE PEELING AN ONION Robotics instructor at RAMTEC, Clay Hammock, says that the Universal Robots are used to teach many different skill sets: “It’s like peeling an onion; we can bring it down and present it to 5th graders who can start programming within a few minutes. Or take it into a high school setting and have the students do more advanced motion controls. - Or we can teach it in the adult classroom with many of our local manufacturers interested in having their employees up to speed on programming their own UR robots, enabling them to touch up waypoints or maybe rearrange a little bit of the logic on the fly in the production setting,” he says. “It’s really easy to do with the Universal as opposed to some of the other robots on the market right now. “

FIRST PROGRAMMING HAPPENS IN MINUTES Kierstyn Graber is a student taking some of her high school credited classes at RAMTEC. After having worked with other industrial robots before the introduction of the UR cobots, she was surprised to discover their ease-of-use. “Within two minutes we had a basic program running. With the other robots you have to test it, figure it out, put it all on your computer, run out to the robot and monitor it, and then go back and fix it. With UR robots, you hit play on the touch screen right next to it and all the moves happen immediately,” says the student who also enjoys the “free drive mode” that enables user to simply grab the robot arm and “teach” it the desired task by moving it through waypoints added on the touch screen.
SAFE ALSO MEANS AFFORDABLE The UR robots’ built-in safety system enables the robot arm to automatically stop operating if it encounters objects or people in its route. That’s an important aspect in a classroom setting according to Clay Hammock: “The beauty of the UR is that I don’t have to worry about any of my students getting injured when programming a real industrial robot. I can give a quick demo and let them experiment on their own.” Not having to build expensive safety cages around each robot also means affordability, says Ritch Ramey who sees cobots in the classroom as the future of education in robotics. “Younger adults working on robots are not always as safety savvy as people out in

industry, but by not having to fence off the robot, we can buy a couple Universal Robots for the price we can buy an industrial robot with a safety cage,” says the robotics coordinator emphasizing the flexibility now also achieved: “We can move them around the room between tasks as there are so many things a student can do with a Universal Robot that still fits into the industrial robotics model of education that we need.”
STUDENTS MAKE THEIR OWN GRIPPERS A common application for industrial robots now taught at RAMTEC is machine tending with a UR robot picking and placing parts in a 3D printer. The printer also came in handy when Mr. Hammock asked the students to make their own gripper for their new cobot. High school senior, Canyon Gamble, jumped to the task: “We went online, I looked up a schematic of the face plate for the UR3 robot and started building from the ground up, figuring out how to attach it and learning exactly how the I/O’s work on the robot,” says Gamble as he excitedly shows “the claw” as he nicknamed his new end-effector. “I enjoyed it because it was a quick reward kind of process. I would program it in and I could see the effects of my program almost immediately.”
FREE TECH SUPPORT, SIMULATOR AND ONLINE RESOURCES Experiences like Canyon’s gives the students ownership and has led to a large level of engagement both inside and outside the classroom.
The free simulator and other online resources on the UR website are important components in the curriculum that the students can download and use without a required user license. “The simulator is a very powerful tool in the classroom because everybody learns differently and some of the students want to go through and practice it at home many times. So even if we don’t have enough robots, we always have enough simulators,” says Hammock, adding that the simulator is also used as an assessment tool.

“In this way a lot of the programming actually happens outside the classroom, when we come into the classroom we can then focus on some of the more special things like integrating with Allen Bradley PLC,” says the robotics instructor who also teaches his students to
stream commands to the UR cobots from the PLC through Ethernet IP, assigning tasks that involve using the free tech support and online resources on the UR website. “We can tell the students ‘let’s write a script program and make the robot do something fancy’ and then let them figure it out by going online, practice finding information and downloading the right documents. Just like they may have to in the real world” Working with the UR robots has inspired Canyon Gamble to pursue a career in factory automation. I think it would be cool if I could make a factory line and have one robot do one task and pass it onto the next. I just worked on having two Universal Robots interact with each other, so I could see how they would incorporate that with a factory line,” he explains.

lotting has never been faster, easier, and more accurate If you´ve ever struggled with inserts coming loose during a slotting operation, keep reading. How about inconsistent slot widths, fumbling with awkward screws and inserts on a slotting cutter, or having to use a piece of shim stock to pry wedged chips from deep inside a slotted workpiece? A RELIABLE SOLUTION BUILT FOR DECADES
Hickenbottom, Inc. needed a reliable replacement for an old drilling machine. Hypneumat listened to the client’s needs and delivered an idea to increase the company’s production with reliability and longevity that will last for decades to come.
H
ickenbottom inlets are utilized in a variety of commercial, recreational, agricultural, and municipal applications. Each inlet is made of high-density polyethylene insuring the longevity and durability of the product. They needed the same in the machine that drills them with the versatility to drill a wide range of inlet sizes. The client needed a multiple spindle drilling machine to drill twenty (20) 1-1/4" holes in a 24" HDPE inlet pipe and also capable to drill their current 12" (15" OD), 15" (18" OD), 24" (29 1/2" OD) and possibly 36" inlets in the future. Reliability and longevity was a paramount concern.
HYDRAULIC, PNEUMATIC, AND AUTOMATIC Hypneumat, pronounced “Hi-New-Mat, provides high speed drilling and tapping units pneumatically, hydraulically or servo driven, as well as multi-spindle drilling and tapping heads. Hypneumat offers an array of custom fixed spindle multi-head configurations, adjustable gear driven heads, universal joint heads and clutch tappers. In 1942 Earl Putrow, a self-taught inventor living in Northern Wisconsin, was selling motors, belts, pulleys and tooling gadgets through his garage-based company, Putrow Industrial Supply. Earl would display his wares at all key trade shows. At these shows, he would bring along a showpiece item he dubbed “The Hypneumat”. The Hypneumat was cleverly coined from three existing words: hydraulic, pneumatic and automatic. Putrow’s Hypneumat was the first high-speed automatic drilling and tapping unit. The invention is a classic case of the right product at the right time. Production plants in the 1940’s were looking to the power of industrial automation for time-saving solutions. The innovative Hypneumat fit the bill. Within a year after developing the Hypneumat, the confident Putrow made a bold move and established a company by the same name, Hypneumat, Inc. THE DELIVERY Hypneumat designed and built a machine with a DQ56E series feed unit powered by a high efficiency on demand hydraulic power package and 7.5HP spindle motor. This drilling unit drives a custom 20 spindle adjustable heavy duty multi-head, drilling twenty (20) 1-1/4” holes in high-density polyethylene inlet tubes. The fixture is setup to rotate the part for drilling perimeter holes in inlet tubes and is designed to incorporate inlet diameters ranging from 12” to 48”. This machine is also capable of a wide range of rapid advance and retract speeds as well as variable drill feed rates. The drilling unit and multi-head are mounted to framework that can be raised or lowered to accommodate different inlet sizes.

As lean manufacturers add a 6th "S" to the 5S process to emphasize safety, customizable signs and identification labeling that stick securely yet remove cleanly can help to optimize the workspace
F
rom the manufacturing floor to the warehouse, the 5S process of organizing the workspace to efficiently achieve consistent quality output is one of the foundational principles of lean manufacturing. With each S (Sort, Set in order, Shine, Standardize, and Sustain) accounting for a separate stage of the 5S approach, now a 6th S – Safety – is being integrated into the process. This emphasis is helping to ensure that safety is fully and consistently practiced, and new options in safety signs and labeling are helping to further optimize the process. “In 6S programs, signs play a key role in safeguarding the workplace and enhancing productivity by highlighting best practices and preventing or reducing accidents and injuries,” says Tina Huff, Group Product Manager at Avery Products Corporation, a commercial and industrial label manufacturer. “Such signs also play a vital role in keeping employees properly trained and staying OSHA or ANSI compliant.” Utilizing safety and identification labels on a variety of workspaces and production/warehouse equipment can be essential

to establishing the safest operating instructions, procedures, processes, checklists and scheduling. The right label can make a big difference, and using one not designed for the job at hand can create problems down the road.
6S FUNDAMENTALS Site supervisors and warehouse managers familiar with the 5S process will appreciate how the 6S approach reinforces safety throughout all of the previous stages. Furthermore, new safety labeling options are now making it easier to print and post signs all over the facility, even when unique situations arise. As such, whenever information must be changed or updated, labeling that sticks securely yet removes cleanly can help to optimize the ongoing, iterative 6S process, particularly in terms of safety.
SORT The first 6S stage, Sort, removes clutter and unneeded items from the work area. This leaves just the parts, tools, and machines necessary for daily use on the manufacturing or warehouse floor.

Labels can be used in this stage to roughly sort and identify items that are used less frequently, which may be moved to an alternate location for occasional access, as needed.
SET IN ORDER The second stage, Set in order, locates parts, people, tools, and equipment in the most efficient, ergonomic positions, so operators do not waste time or effort searching for needed items. Utilizing

SAFETY – THE SIXTH S

SHINE The third stage, Shine, ensures the workplace stays free of clutter, grime, and malfunction to prevent more serious work breakdowns or slow downs. In this process, cleaning as well as inspecting through cleaning is critical. However, insufficiently durable labels can become torn or otherwise unreadable, which is a particular problem with barcode labels. “To reliably perform through the Shine stage, it is important to use labels that are designed to withstand daily wear/tear, dirt, grease, oil, chemicals, and wash downs while providing good barcode readability,” says Huff.
STANDARDIZE The fourth stage is standardization, which systematizes the most efficient work methods with clear standards. Utilizing schedules, checklists, and standard operating procedures are a key part of this process. “Placing sign labels on walls or equipment in the work area is a good way to increase their visibility,” says Huff. “This can provide a recurrent reminder of standard operating procedures to employees, so no one can say ‘I didn’t see it.’”
SUSTAIN The fifth stage trains and maintains the company’s standards until they become a habit for everyone involved. Posting sign

This ranges from plant logistics to equipment positioning/ operation to the correct handling of parts/product to the wearing of safety gear. In warehouses, accurate labeling to properly identify changing inventories of parts in bins, totes, racks, shelving, or returnable containers can also enhance safety and efficiency. By improving barcode readability and inventory accuracy, this can minimize the need for employees to look for product, which reduces forklift and employee traffic on the warehouse floor. Because 6S is a continuous process, a highly involved organization will reorganize or improve its processes throughout the year, as well as accommodate inevitable changes in data, format, and safety regulation. As such, easily removing old labels and printing custom, updated ones can be a vital issue. Otherwise, employees can waste time scraping old labels off, using hair dryers, or even razor blades. They may be reluctant to update labels if it is difficult to get the old ones off, so may make do with sub-standard situations. The ideal solution would be signage and labels that are easy to install, durable enough to endure harsh conditions, yet comes off easily when necessary, leaving no trace.

“Industrial labels used as signage or for warehouse part/product identification must be more durable than those used in an office, but also should remove cleanly when they need to come down,” says Huff. “For us, the key to accomplishing this was developing an adhesive that holds well but can be removed when needed. itanium, stainless steel, aluminum, and other superalloys/ exotic materials are on the rise for component manufacturing in vital growth industries such as aerospace, medical, and automotive. This creates a unique set of production machining challenges when considering that high speeds typically in excess of 20,000 RPMs are often required. At these rates of speed, vibration and chatter can occur–leading to poor surface finishes that require secondary bench operations or result in critical damage to expensive workpieces. Additional factors such as the lack of balance/concentricity of the toolholder, as well as improper seating within the spindle, can slow down machining cycle times–dramatically reducing material removal rates and the time it takes to complete each part from start to finish. For these industries, in which cycle times are directly related to operational costs and the ability to provide competitive bids, adopting advanced technologies to decrease machining time is paramount to gaining a competitive edge. Progressive techniques for machining exotic materials effectively are evolving and available,

however few shops effectively leverage them for milling these metals for optimal productivity. Stability is the essential factor for adopting methods for improving milling performance on demanding materials like titanium–as the entire machining process has to be considered. Any one element could impede the overall process’s effectiveness as the tool, toolholder, spindle, column, ways, table, fixturing, and workpiece are all part of the interconnected ‘machining circle’ that require stability to achieve optimal results. One stabilizing factor in achieving this ‘perfect circle’ is a properly balanced toolholder in the spindle. At the rates of speed required for exotic metals, even minor flaws in toolholder fit or concentricity can lead to less- precise machining, reduced tool / spindle life, and even damaged workpieces. Recently, Delta Machine Company, LLC. High Torque retention knobs–one of the quickest, simplest, and most cost effective stabilizing investments a job shop can make.
HIGH-TORQUE CHALLENGE Since 1980, Delta has specialized in high-volume production precision machining of complex, tight tolerance parts out of titanium, stainless steel, and other exotic materials. President Janos Garaczi had investments in new high speed / high-torque CNC machining centers which featured four horizontal, three 5-axis, and two vertical machines. Significantly higher drawbar pressure exerted on the retention knobs makes eliminating any issues with the interface between the toolholder and spindle of critical importance. With a focus on high-speed machining of new exotic materials (80% titanium, 15% stainless steel, 5% aluminum), Garaczi wanted to get through roughing as fast as possible especially of titanium which took approximately 90% of production time.: Maximization of machining efficiencies enabling 24/7 production was critically important for key customer projects: Boeing 737 MAX: The first new airplane of Boeing’s second century, advanced technology of the narrow-body aircraft series included a switch from composite to titanium on key portions of the design. Production of the series quickly set an industry record for the fastest introduction ever of a new jet transport, therefore, timely production and delivery by Delta was essential. Tesla: Type 17-4PH is a martensitic precipitation-hardening stainless steel that provides an outstanding combination of high strength, good corrosion resistance, and good mechanical properties at temperatures up to 600 °F (316 °C). Delta predominantly used this material for very intricate Tesla product applications that required high strength and a modest level of corrosion resistance. Chevrolet: Highly polished, lightweight, corrosion resistant, premium 316L stainless steel was used by Delta in production of exhaust valves for Chevy. Standard, off-the-shelf retention knobs could be used on Delta’s new machines, but Garaczi wanted to avoid scenarios where the machine’s high torque could shear off or break the retention knob and destroy the spindle – with replacement spindles running upwards of $40,000 or more to replace, not including the cost of any downtime. Additionally, Garaczi noted, “For the aggressive types of machining we do, if you have a really strong retention knob, it’s going to further increase the rigidity of your set-up.” To further maximize the rigidity and minimize vibration, Garaczi specified that Delta’s machines have dual contact spindles. In this configuration, both the toolholder shank (taper) and the flange are used to eliminate pull-back in the spindle.

To address these issues, Garaczi investigated a recommendation from one of his machine suppliers that he convert to a specific High Torque retention knob from leading manufacturing innovator of CNC mill spindle optimization products JM Performance Products. According to Garaczi, “The combination of the unique High Torque retention knobs, along with dual-contact spindles and a combination of high speed and conventional tool path approach, has decreased cycle times as much as 40–50 percent. This also allows us to often outbid the competition for projects involving titanium.”
EXOTIC MATERIALS EDGE More than most industries, aerospace, medical, and automotive component manufacturing that machines a lot of exotic alloys and hard metals can take a toll on the carbide cutting tools used. The result is that the tools must be changed out more frequently as they dull or break. The cost of tool replacement, not to mention loss of production time due to frequent changeover, can escalate costs as well. By using the unique High Torque retention knob, Delta was able to resolve one of the most fundamental and long-standing problems in machining–improper seating of the toolholder in the spindle. Since tight tolerances are essential in high-speed machining, if the toolholder doesn’t fit the spindle precisely, decreased productivity and reduced tool life are inevitable. of the toolholder where the cross-section is thicker to resist deformation. A precision pilot also increases rigidity. By increasing the rigidity of the toolholder at higher RPMs, the knob can increase tool life. Implementing High Torque knobs in the new high-RPM / high-torque equipment Delta installed resolved a key design flaw inherent in CNC v-flange tooling–eliminating the toolholder expansion responsible for costly CNC milling and boring issues. By increasing contact of the holder and the spindle at the gage line, a wide range of CNC milling issues are overcome including: vibration and chatter, poor tolerances, non-repeatability, poor finishes, shortened tool life, excessive spindle wear and tear, run-out, and shallow depths of cuts. The product works with all existing V-Flange toolholders including: BT, DIN, ISO, and CAT toolholders from 30 to 60 taper. The solution provides V-flange toolholders with the rigidity and concentricity necessary for high- speed machining of titanium, aluminum, and other exotic metals / alloys, without having to turn to HSK or Capto tooling systems that are 2–3 times more expensive.

According to Garaczi, “At the end of the day, we are able to run titanium and stainless steel much faster than most machine shops that run about 50” per minute, with tool life typically reaching 1.5-2 hours before replacement. With the high- torque retention knob, we are running 150” per minute IPM in titanium and our tools last about 5 hours before we have to change them, which is pretty incredible.” Garaczi also noted the accuracy with the reduced runout (using the right tool holder and machine) which can interpolate 2” or any size bores with .0001” accuracy, with the ability to repeat it again and again in titanium. Another key advantage that Delta achieved was better surface finish–which eliminated additional benching operations that add to the cycle times. “Usually at the feed rates and speeds that we run titanium, the typical finish expected is 125 [rms]. The High Torque retention knob helps achieve a 50 rms finish at more than 100 in. per minute, which often exceeds what the customer requires”, said Garaczi. In conclusion, Garaczi stated, “In the aerospace and medical industries, price is a factor, but the customer is more interested in top quality parts delivered on time.” According to JMPP President, John Stoneback, “Typical CNC milling centers are running machines 20-40% slower than they should be. Bridging this gap of missed productivity can conservatively help job shop operations achieve a 10-20% competitive advantage per hour via faster set-ups, better feed rates, and more rigid tools– reducing tooling cost by 20-50% or more.
