Welcome to Quarter 4 of 2018. After two of the largest gatherings for suppliers of the manufacturing industry, reports are strong that 2018 is going to be another positive year. AMT’s statistical program, U.S. Manufacturing Technology Orders, has indicated that IMTS alone has generated $608 million this past September. We are seeing growth in the manufacturing sector in surges across the country with demands high in aerospace, engines, turbines, and power transmission production. This Quarter, Universal Robots showcases their commitment to automating shops large and small. One advantage of UR’s cobots is the ability to automate legacy machinery that previously had no automation options. Manual tasks, now handled by cobots, allow for the workforce to be re deployed in key areas. All Axis Machining, a multi-disciplinary metal fabricator, learned first-hand what UR’s cobots could do for their own in-house operations. ll Axis Machining struggled to automate the operation of old machinery. When the company discovered the open integration architecture through the Universal Robots+ platform it was quickly able to automate six different operations with collaborative robots. The deployment was so successful that All Axis started offering UR cobot integration services to other machine shops. “Last year, we could not even spell robot,” says Dave Perkowski, General Manager at All Axis Machining. He walks the shop floor where numerous collaborative robots are now hard at work automating CNC machine-tending, sanding, deburring, part inspection, laser marking and wire EDM. “We had no actual robotic integration and automation. Being able to immediately start interfacing cobots with our machines has been unbelievable.” All Axis started to look for automation as they faced a lack of available manual labor, causing unwanted machinery downtime. “It drove me pretty crazy when all the guys were out to lunch, and none of the machines were working,” says Gary Kuzmin, owner of All Axis Machining. “After 5pm, we’d have a skeleton shift with only half the machines running. NO HIDDEN INTEGRATION COSTS Having exhausted their options with conventional robotics, the Texas machine shop discovered collaborative robots could be a possible solution. “We got a demo from Universal Robots and quickly realized that these cobots offered easy integration through the controllers of our old machines,” recounts the machine shop owner. The communication between the UR cobots and All Axis’ machines is made possible through the UR+ platform, that through a free Software Development Kit (SDK) allows users to develop their own plug-ins, so-called URCaps, that integrates the control of the entire application right through the cobot’s own teach pendant. “Universal Robots has done a fantastic job of making this solution available to shops like ours,” says Perkowski. “The operating system is open, I’m not locked into a proprietary environment. We’re basically given this cookbook with an easy way to expand

Back then, automation was often not even available for this equipment,” he says. “The UR+ software integration has allowed us to take all these applications and turn them into a turnkey system automated by cobots that we can deploy to other machine shops too.”
communication,” he says and explains that All Axis uses protocols such as TCP/IP, Ethernet, Modbus and Profinet connecting cobots and machines. “From a technology perspective it’s heaven to have all these capabilities and take our current systems and integrate without any other assistance,” says the general manager, adding there are no hidden costs. “An advantage is we don’t have to pay special license agreements, it all comes with the purchase of the UR cobot. We simply sign up on the UR website to become a developer, and we download the elements we need.” The UR+ platform also addresses the trial and error that associated with equipping the robot arm with peripherals such as end-effectors, force sensors, vision cameras and other accessories. The platform features a showroom with more than 100 products certified to work seamlessly with Universal
Robots. “We were able to browse the showroom and quickly bring UR+ grippers and tool changers off the shelf and onto the cobots,” says Kuzmin.
60% PROFIT INCREASE As with any machine shop owner, he is always worried about the bottom line. When All Axis got its first UR10 cobot, the company had a job slated to take four to five months of run-time on one machine with the current staffing. “We couldn’t hire any additional staff at that point, so we took the robot, put it on the CNC machine and actually delivered that part almost two and a half months early because of all the additional machine time that we had,” recounts Kuzmin. ”We saw a 60 percent profit increase on that job alone. ROI was about a four month return. Our spindle up-time has gone from about eight hours a day to about 20 effective hours.”

All Axis also soon discovered that the 50 microns accuracy of the UR10 was crucial in terms of precise insertion in laser marking and CNCs as well as in sanding and deburring. “Our sanding used to be all manual and lines from tool marks could not always be avoided,” says Kuzmin. “With the UR10 that part came out perfectly straight; in fact, the customer called us up and said they were impressed and wanting to know what we did different.”
EMPOWERING EMPLOYEES When the machine shop first researched the cobots, management was curious to find out how different the programming and operation would be, specifically for operators with no prior experience. The company had the employees go through the UR Academy, consisting of free, interactive online modules that teach basic programming and set-up.

The UR cobots enable All Axis Machining to run lights-out operation, increasing spindle up-time from eight to 20 hours a day. “We have cameras throughout the facility, so I can sit at home 80 miles away and see the robots working with nobody around the machine,” says owner of All Axis Machining, Gary Kuzmin. “That’s really a sight to behold.”
“We had an elderly operator doing the sanding, which requires a lot of muscle,” explains Kuzmin. One day he was watching the operator on a monitor and saw the operator pick up the cobot’s teach pendant to start programming it to sand the part. “I’ve never been more proud to see one of our employees learn a brand-new technology. This is really empowering and is going to improve his whole lifestyle and earning capability as well,” says the shop owner.
ONE COBOT - MANY TASKS All Axis is not a high-volume shop. The company typically runs more than 20 different parts per day and needed quick change-overs; both between tools at the end of the robot arm and in terms of moving the robot between machines to be tended. “We need to achieve changeovers in about 5-10 minutes at the most. The UR+ program allowed us to find products for the robot that all had quick disconnects. The platform even gave us the tools to create some ourselves,” says Perkowski, adding that All Axis has also developed mobile platforms that now wheel the cobots between jobs.

Half a year into the cobot automation project, All Axis management realized their newfound expertise could easily be extended to other machine shops facing the same hurdles. “We suddenly saw a whole new business emerging,” says Kuzmin who created a new company, All Axis Robotics, dedicated to the integration of turnkey UR cobot solutions in the metal fabrication industry. ”When a company calls us now, we can come in, look and evaluate what their needs are, and on any of their equipment—no matter how old it might be—we can probably implement a robot into their operations,” says the shop owner, adding that people might wonder why he would be helping out the competition. “What we compete for is labor. There’s plenty of business out there for all of us to have,” he says. “Integrating cobots into legacy machines is what will really drive manufacturing in the United States.”

Q: In brief, what is the history of your company? A: Amada Marvel has an uninterrupted history of building metal cutting equipment since 1904. The company was started by the Armstrong and Blum families in Chicago, IL. The company was relocated to Oshkosh, WI in the 1980s. In 2004, a group of individuals purchased Marvel from Armstrong Blum. On July 31st, 2018; Amada Holdings purchased Marvel Manufacturing, Inc. now becoming Amada Marvel, Inc.
Q: How has your company changed through the years? A: The company’s focus to provide the highest quality equipment and support in the industry hasn’t changed. However, our product lineup and drive to enhance machine technologies is ever evolving as we strive to provide the best solutions to our customer base. Q: What have been some interesting applications of your products?

Another issue we consistently run into, more specifically in high production shops, is the need to address the bottleneck at the saw. he task of bringing products, services and technology innovations to the myriad manufacturing and processing market segments that constitute the American industrial landscape has always occurred, in various iterations. America went from the local shop to the manufacturing hub, from horse-andwagon distribution to rail-connected warehouses, catalogs mailed nationwide to today’s online procurement sites for literally everything needed in a factory or a facility. The Siemens relationship is one of our most successful, precisely because we push out of the comfort zones together, taking our customers into technology solution areas they may not have known or experienced. As we like to say, it enables us to maintain a company culture that’s buzzing with teamwork and innovative thinking. The more complicated, the better we like it,” Jones muses. Sam Hoff, CEO of Patti Engineering in Michigan, emphasizes the certification process. “There are a lot of companies who just want the partner body count. A plaque and some product on the shelf and you’re in business. With the Siemens program, we were required to have at least two engineers in every technology module or specialist module (see sidebar) certified and we appreciated that thoroughness. In today’s manufacturing environment, it’s all about analytics, as
the pressures to do more with fewer people drive more creative thinking and utilization of data in new ways.” This last comment dovetails with the recent appointment of Patti Engineering as a partner for Mindsphere, the Siemens “platform as a service” concept where data is collected, then prioritized with standard or customized apps. This data is then analyzed and with trigger signals communicated to plant personnel or even outside distributors to deliver, for example, a soon-to-be failing motor replacement to the customer’s loading dock, based on a predictive maintenance protocol. Peter Treible is the National Solution Partner Program Manager at Siemens. He notes that the program, as it stands today, has been in place for about 10 years, though many partners have had much lengthier relationships with Siemens. “We have long perceived the changing role of the system integrator and also the needs of the various market segments we serve, as each presents its own set of unique challenges,” he notes. Siemens, as Treible details, had specific challenges in the U.S. market, as it sought to expand its market share. “We were seeking consistency plus quality sources on a local basis, from design engineering to solution selling. In our prior iteration, the Solution Provider Program, we were experiencing situations where some participants were simply not being proactive and we knew that scenario had to change,” he admits. About 12 years ago, as a result, Treible conducted a rigorous survey of end users, engineering firms and machine builders alike, to determine the best course of action. Based on those findings, he authored the original program for the U.S. market, in parallel with the launch of an extended global program. “We concluded our future partners would not be fashioned in the same mode as those of our competitors. There were specific expectations on both sides and we always proceeded on the premise of mutual benefit through mutual and very proactive participation.” That strategy continues to this day with the Solution Partner Advisory Board, which routinely meets to review the status of the program and suggest improvements, such as entirely new tracks for partner training and certification, in light of emerging or refining technology developments in the various

market segments. Additionally, this Solution Partner community interfaces with the User Advisory Board, to ensure the program delivers results to the expectations of End Users. This collaborative culture is demonstrated each year at the Siemens Automation Summit, where Siemens, their Solution Partners and a cross-section of End Users together present best practice results. It is also demonstrated through the culture of Partners working together on projects and Partners sharing their own internal best practices. That’s a big difference,” Treible relates. In the final analysis, he concludes, “It’s all about collaboratively investing in the partnership, delivering world-class technologies and then training and certifying our Solution Partners to efficiently deliver quality results consistently to the customer.” Aumir Syed, the head of the Partner Management group at Siemens, adds, “I’ve been with Siemens for over 20 years, starting as a PLC programmer and moving into project management, then working with both the end user and builder communities, so it’s been a very diverse experience, from which I’ve learned the value of our partners in many markets on several continents. A key to the success of this program, especially in the U.S., was to get end users recognizing Siemens as a viable player in the market and then, perhaps more importantly, having them appreciate our partners as being equal to their Siemens counterparts in terms of competence. With the rigorous certification program and training partner personnel on every level, we believe we are achieving these goals.” He notes the need to marry the product to the process and also the sea change in the market that occurred when “…people finally understood the Design for Manufacturing concept was here to stay.” He cites the old way of thinking in the metalworking world, for example, was to design, then build tools and jigs,
manufacture something, see how it looked, then modify to go into production. Today, however, the process runs from design to virtual simulation of the part, definition of the ergonomics on the machine as well as the people, conveyors, robots and transfer mechanisms, then writing the PLC program and only then beginning to build the machine to make the part, as simulated. “This means, our partners are there to hold hands with the customer,” Syed says, “by which I mean they must be familiar with the entire process, from the perspective of the vertical market conditions as well as the end-to-end process chain of the automation and manufacturing system.” “We are selecting our Solution Partners to go on our journey to digitalization with the customer. We are already engaging a number of new partners who can seamlessly translate the virtual commissioning of a machine and the mechatronic concept designer into the reality of production on the factory floor or in process. anual and automated welding are two of possibly the most complex manufacturing procedures and are frequently the least understood. Under both processes, the integrity of any finished product requiring welding is only as good as the welds joining together the materials. Because of this critical nature, all quality assurance inspections and requirements revolve around the welding operation. customized to customers’ specific designs and needs. Most large fabrication shops automate the manufacturing of many different off-the-shelf metal products in a wide range of shapes and sizes, however, custom job shops rely on hand-held manually guided welding to fabricate a non-standard product.
CUSTOM WELDING MANUFACTURING Custom metal fabrication is a very intricate and delicate process which requires experience and precision. The initial stage of any project, especially for welding one-of-a-kind fabrications, starts with the layout and detailing department where the project is planned out. The manufacturing process is broken down into the parts required for fabrication, then all the work steps are detailed out with packages to be assigned to the proper craftsmen.

All metal fabricators are presented with a challenge for large assemblies because some weldments can weigh up to20 tons, making automated machines useless. These assemblies require careful planning because several aspects must be manually welded in a sequence to avoid closing off or locking out future areas which will require added assemblies. The nature of customer fabrication entails flexibility and attention to detail, but with that adaptability with the design comes more time taken to create different projects. The multiple location changes to put the weldment in the proper position are determined by a skilled craftsman and many projects require welders to be in tight proximity and crawl in and around the fabrication to successfully complete the job. This labor-intensive approach is required to achieve the needed welds that simply cannot be done with an automated machine. Made-to-order manufacturing blends technology with traditional fabrication techniques that can only be executed through a skilled handcrafted process which takes time to produce. Many welders believe the key to producing high-quality fabrications is through a hands-on, custom approach versus relying solely on automated machines. AUTOMATED FABRICATION On the other spectrum of manufacturing, automatic processes come into play in large quantity repeat production. This can be done with the help of technology and robot welders which can be utilized to make repetitive welds again and again. Using enterprise resource planning (ERP) software, workers can scan their ticket and the ERP platform brings up all the information about a job on the screen in front of him. This can include videos, visual work instructions, or even a 3D model of the job. ERP technology can also help plant managers schedule jobs based on their due date. Choosing automation for metal fabrication can be tricky, because if it’s planned incorrectly it can waste the customer and manufacturer’s money. During automation, the metal being produced is all the same shape and size. While technological equipment can easily simplify the cutting and bending of the sheet metal with little to no human assistance, if small modifications to each machine are made, an automation approach might not be the best form of production. The molds for each product change can cost more and waste valuable time rather than implementing a custom method from the beginning.
MATERIAL CHALLENGES Whether a metal manufacturing plant uses automation or customization, their materials play a significant role in the welding process. Certain materials are more challenging to weld than others. One of the most difficult metals is stainless steel because if welded incorrectly, it creates challenges with discoloration, weld appearances, and warping in weldments.
Joining dissimilar materials is also more complicated than joining the same materials and needs to be taken into consideration when deciding between customization and automation. Welding different metals together creates the challenge of joining materials which could have different temperature and corrosion resistance. Parts or structures may need toughness or wear-resistance combined with high strength to create the best product outcome for the customer.
MOVING FORWARD When deciding whether to invest in the automation or customization process, it is important to assess the scope of the project and what materials will be used. If the product is only in development with no history of sales or manufacturing, it would be best to use custom fabrication. If the product is already in some type of mass production, with designs and calculations already made for that mechanism then automated fabrication would be the most cost-effective route to take.
CUSTOM CONVEYOR PROJECT As the preferred supplier for Clyde Bergemann Power Group, Ci Metal took on the task of fabricating three Submerged Scraper Conveyors (SCCs) and two Remote Submerged Scraper Conveyors (RSCCs). These large, heavy conveyors are the primary means of removing bottom ash, a critical process that ensures the continued operation of a utility power plant. The fabricators at Ci Metal knew that this project would be challenging from the start.
The large SCCs had to be fabricated to close tolerances. With only +/- 1/8” buffer over the length of the 100-foot unit, Ci Metal’s fabrication had to be precise. Prior to being approved for shipment, the SSCs had to pass a shop assembly dimensional inspection and also a test run of the conveyor inspection. All of the conveyors were fabricated with complete access steel such as ladders, chairs, platforms and handrails. All of the material was carbon steel with floor liners being AR400 abrasive resistant steel. Another challenge was the customer requirement to test run portions of the conveyor. Ci Metal had to connect and install major components together in the shop in order to physically drag the chain to simulate operation for customer approval. This is a difficult process as the fabricators had to handle these large sections, bolt multiple sections together, install wheels, bearings, shafts, chain and drags then pull the chains to put equipment in motion. In the end, the test was successful, satisfying the customer’s need. Making the project more complicated was the fact that SSCs and RSCCs are large weldments weighing up to 30,000 lbs. that require shipping in sections. All of the conveyors were designed to the largest possible size dimensionally to be legally shipped on a tractor trailer for road shipment. These loads are considered super loads and required special permitting and routing.

responsibility for both industry and machine builders is to keep machine operation as safe as possible, while achieving the consensus goal of optimizing mill productivity.
HIGH TORQUE / MILLING SAFETY EVOLUTION Without proper tools, milling machines can be a potentially dangerous threat at the forefront of this evolving safety climate. The retention knob is the main interface between the machine and the spindle and when exposed to severe conditions, failure of a standard retention knob can result in a tool breaking loose during a cutting operation. A tool, holder, or knob breaking loose from the spindle at such high speeds and RPMs produces a projectile that can damage the spindle, tool, holder, work piece, work holding apparatus. Recognizing the potential for machine spindle interface failure that these small footprint/high RPM machines represent, JM Performance Products, Inc. (JMPP: Fairport Harbor, OH), a leading manufacturing innovator of CNC mill spindle optimization products since 2009, is leading the way of this safety evolution via their patented High Torque retention knobs. In addition to solving the critical “loose-tool” factor and preventing toolholder deformation, the patented design delivers inherent safety benefits that are vital to progressively addressing this velocity driven safety dilemma. The fact is, most standard retention knobs are still being designed and manufactured to the standards put in place over 40 years ago– while the evolution of the tooling and the mills has been progressive and responsive. Even though it is a vital component in milling using V-Flange tooling, the retention knob has been largely over- looked in this evolution–including safety factors. Extensive testing by JMPP has proven that standard design retention knobs often expand the toolholder, leading to excessive vibration, chatter, and mill harmonics. In addition to affecting finishes, tolerances, and tooling life, this vibration and chatter, caused by a lack of concentricity, can be damaging to the spindle and the draw bar of the mill. With the advent of today’s very fast, very powerful, small footprint machines, this damage can directly result in the high-risk, red-flag safety dangers
associated with a tool breaking loose during a cutting operation. In essence, it’s a disaster waiting to happen because if anything breaks loose–it would essentially be like a missile coming off the machine! In reality, any industry that depends on high speed precision milling, whether for roughing simple and exotic materials to complex geometries and micro parts, is going to face these tooling safety issues. By correcting the design flaw in the tooling, which is tool holder expansion, JMPP’s High Torque knobs overcome a myriad of issues industry wide in terms of production, time, tooling, and safety. One key factor in retention knob failure is the material strength–and JMPP is proactively migrating their 30 and 40 taper retention knobs from the traditional 8620H material to 9310H material, in order to ensure their durability and strength. The 9310H material offers 40% higher tensile strength than the 8620H material. Additionally, JMPP has reviewed the cross-sectional strength of the knobs and identified a design flaw. To correct this flaw, they are modifying the size of the coolant holes in many of their 30 and 40 taper knobs to increase this cross-sectional strength. In addition to evolving material strength on knobs to optimize safety and overall production, JMPP also laser marks their parts–providing dating on each knob. The laser marked ‘date-in-service’ feature, which includes a unique serial number for traceability, shows how long the knob has been in service. This ensures safety as retention knobs are a perishable, consumable part–a typical retention knob is good for 1-3 years on a machine depending on how long the machine runs per day. The operator can simply enter the unique identifier serial number to show how long a knob has been in service and when a tool change should be made. Inspection of retention knobs during tool changes can reveal signs of diminished draw bar force. With spindle replacements costing $20,000 to upwards of $80,000, maintenance is critical.

of CNC drilling and tapping centers for the automobile, aerospace, and medical industries. They identified the need to modify the standard used to manufacture their retention knobs, including the material tensile strength, to make them stronger to meet the machine’s manufacturing demands. Using Brother’s modified spec for their BT30 retention knobs, JMPP quickly responded by introducing the JM25084ACHTHS (with coolant hole) and JM25084AHTHS (without coolant hole). These knobs incorporated all of Brother’s dimensional and radius requirements along with JMPP’s High Torque patented design features and higher tensile material. JMPP’s engineering team is the only retention knob manufacturer of record to progressively respond to Brothers’ unique modification challenge with a customized solution, based on Brother’s revised specs and material, and incorporating their High Torque standard tolerances and design features. After engineering modified the design which makes the knobs stronger for high RPM machines, used in the manufacture of small diameter parts, JMPP issued the following directive: Effective immediately for all Brother machines we need to be directing customers to use the JM25084AHTHS and JM25084ACHTHS instead of the current JM31109A, JM31109AHT and JM31109ACHT. The print provided by Brother notes changes to the knob on 4 dimensions and a material change not covered in MAS-P30T-2(30°). Currently, JMPP has provided over 10,000 of the modified High Torque retention knobs to customers for their uniquely demanding high RPM machines, in addition to over 10,000 more of their standard High Torque knobs already in use.

While the fact remains that everyone is ‘squeezing size’ as they strive to produce larger envelope parts on smaller machines, certain safety considerations must be addressed in this equation. FORMDRILL: THERMAL DRILLING EXPERTS Thermal drilling is a process that uses friction to produce bushings in metal tubing and flat stock.
