As we close out the first quarter of 2018, we enter an already interesting year for manufacturing. American manufacturing continues to drive itself forward into Industry 4.0, but what’s next? Universal Robots tries to answer that question, in this months featured white paper. Esben H. Østergaard, Founder and CTO, Universal Robots, details how connecting automation technologies and those related to collaborative robot efforts will lead us to the fifth Industrial Revolution, or Industry 5.0 However, that may be still some time away. In our current industrial time frame, Siemens remains a leader in digitalization. The advantages of this technology continue to push the bounds of what is capable in manufacturing today. At Hannover Messe 2017, like at industrial trade shows and in manufacturing industry publications around the world, the predominant theme was Industry 4.0. Although Industry 4.0 still has not scaled up to cover a significant percentage of manufacturing setups, its vision of near-total automation – and the promise of resulting cost savings – has clearly captured the industry’s imagination. More importantly, even though the “lights out” factory is still a rare phenomenon, the connected automation technologies that form the backbone of Industry 4.0 are seeing widespread and growing deployment. And they are making important differences in the manufacture of many types of products and, in industries like healthcare, even the provision of services.
THE ROLE OF ROBOTS The use of robots in manufacturing has been on the rise since the 1960s, when they were first introduced as part of what technologists call Industry 3.0 (defined by programmable logic and advanced 8

manufacturing). Robots grew up in the car industry, where they were used primarily to weld car bodies together. As technologies matured, robots began seeing use in other areas, such as logistics, and the medical and food industries. 2006 was the first year more robots were used outside the automotive industry than inside. The main driver behind the rise of industrial robots is said to be a desire to reduce or eliminate the “Three D’s” – dull, dangerous and dirty jobs. But other important drivers included the need for consistency of quality and consistency of flow in manufacturing. Today, robots are used not just in huge man- ufacturing and logistics facilities, but – thanks to the advent of smaller, more affordable and easy-to-use collaborative robots – in small and medium-sized businesses too.

forklifts deliver the parts straight to the assembly line station where the customer’s “unique” car appears.
Point 4 above – that connected Industry 4.0 technologies, including robots, are enabling manufacturers to mass customize their products like never before – is worth looking at in detail. Let’s take buying a car as an example.
This is Industry 4.0, and I believe it is the future of at least a large segment of consumer goods manufacturing. But it is not perfect.
Many readers of this paper will have grown up under Industry 3.0, which accompanied the rise of computing in business. Buying a car in the 1970s, 80s and 90s usually involved selecting a make and model at a car dealership, and then – if nothing in the show- room quite fit the bill – perhaps ordering a car in a particular color and with certain extras, like air conditioning. Granted, this is a lot of choice compared to what Henry “as long as it’s black” Ford had to offer (i.e., Industry 2.0). But it’s nothing like “configuring” a car online today. Today, car buyers have so many options to choose from, that any given buyer has a good chance of ending up with a car that at least appears to neighbors, co-workers and so on as one of a kind. Now, if you are the owner of this car, if you live in a city of, say, half a million people, and if nobody else has a car that’s exactly like yours, then you are driving a car that, to all appearances, was designed uniquely for you. Even if you’re not a millionaire. Even if it’s not a particularly expensive car. Driven by a desire to make affordable, high-quality products that at least give the appearance of uniqueness, today’s mass customization is largely enabled by Industry 4.0 technologies – including internet connections between dealership ordering systems, supply chain systems, and even the robots on the car factory floor. The customer makes choices from a growing list of options. This set of choices is configured and packed in just the right order. The truck arrives at the car factory at just the right minute. And the

For producers, “lights out” manufacturing provides few opportunities for adding value. It’s all about lowering costs while ensuring product differentiation. For workers, it’s even worse. Those who are employed in Industry 4.0 setups are expected to work like machines, “programmed” by management to perform an exact number of tasks every hour. It’s work for robots, performed by humans only until technology advances far enough to replace the humans altogether. And it would not surprise me if a lean analysis of this type of factory were to find that it wastes human problem-solving skills, value-adding human creativity, and the critical and exclusively human ability to deeply understand customers. Most importantly, the mass customization described above and enabled by Industry 4.0 is not enough. Because consumers want more. They want mass personalization, which can only be had when the human touch returns to manufacturing. This is what I call Industry 5.0.
PSYCHOLOGY TRUMPS TECHNOLOGY In the 1960s, as Industry 3.0 was starting to make waves in society, the Canadian media theory guru Marshall McLuhan proclaimed that “the medium is the message” – that new technologies determine changes in patterns of human thought and behavior. Technologists like me might wish that were the case – i.e., that we are the ones who decide how people act. But I don’t believe that McLuhan was right. I believe that human psychology trumps technology, and puts it to its own uses.

WHITE PAPER I believe that people want to stand out. To be seen as unique. To express themselves through their choices – including their purchasing choices. Now, for the first time since the dawn of the Industrial Age, technologies are available that enable people to express themselves as individuals through personalized products. Not just low-tech products, but any product that can send the right signals. And not just products that only the super-rich can afford, but products within reach even for people with modest incomes. This desire for mass personalization forms the psychological and cultural driver behind Industry 5.0 – which involves using technology to return human value add to manufacturing. Before we examine that in more detail, I might note that the desire for mass personalization also calls another Industry 3.0 assumption into question. The American futurist Alvin Toffler’s influential 1970s work Future Shock saw too many choices as a problem for consumers, who would need to band together into groups in order to deal with choice overload. Yet in place of Toffler’s “shock”, we see consumers reveling in choice – with one person expressing herself by playing music from an infinite number of options online and another spinning vinyl on a Shinola turntable, handmade in Detroit. The mass-personalization and related trends also call some common Industry 4.0 assumptions into question – epecially the oft-expressed but wrong-headed claim that robots are “taking over” and “stealing our jobs”. At Universal Robots, we have found that companies who deploy our collaborative robots end up employing more people, not fewer, than they did before they went robot- ic. Instead of replacing workers, the cobots have helped grow these companies’ business. And we expect that, just as with Industry 1.0, Industry 2.0 and Industry 3.0, this latest wave of industrial automation will result in net job growth, not loss 3. To be clear, there are huge swaths of product types that nobody wants personalized and that Industry 4.0 setups, with their traditional industrial robots, are perfect for. Nobody wants a personalized drywall
anchor, engine block or lawn-mower blade. If these products can be made at a minimal cost in a lights-out factory, this would benefit everyone. Industry 5.0 products, on the other hand, empower people to realize the basic human urge to express themselves – even if they have to pay a premium price to do so. Making these products requires what we call the human touch.
THE RETURN OF THE HUMAN TOUCH I believe that the personalized products consumers will demand most and pay most for are products that bear the distinctive mark of human care and craftsmanship. Fine watches, craft beers, designer items of every kind, even (I saw in the supermarket recently) black salt from Iceland, hand-dyed with local coal. Products like these can only be made through human involvement – human engagement. And I believe that this human touch, above all, is what consumers seek when they want to express their identity through the products they buy. These consumers accept technology – they don’t mind if automation, for example, is a part of the manufacturing process. But they crave the personal imprint of human designers and craftspeople, who produce something special and unique through their personal effort. This is personalization. This is the feeling of luxury. This is the future. At Universal Robots, we call this trend “Industry 5.0” mainly as a good-natured jab at Siemens, who was behind the Industry 4.0 moniker. But in a sense, what we’re calling Industry 5.0 is more anti-industrial than industrial. It’s a return to something earlier. To a time before industrialization, when a gift, for example, was something someone you know might have spent months hand-knitting, or hand-carving. Just for you, because the person who made the gift knew you personally and thus knew how to make a gift for you and no one else. But how do the human designers and craftspeople that today’s consumers look for in their purchases make products that live up to the quality standards people expect today? And that come at a price people can afford? Collaborative robots are a big part of the answer.

Far from fenced-off industrial robots that replace human workers with automated processes, collaborative robots enhance human craftsmanship with the speed, accuracy and precision required to make modern products with a human touch. Because while consumers might want to express themselves through market-square baskets and hand- painted flowerpots, they also want to do it with their smartphones, luxury headsets and “personalized” car designs. Collaborative robots are essentially power tools that give craftspeople – aka “operators” – superhuman powers in terms of speed and accuracy. Which is what it takes to make industrially manufactured products with a human touch.
BROADER IMPLICATIONS As briefly mentioned earlier, what I’m calling Industry 5.0 is in fact not an incremental development from Industry 4.0. It is not just more ramped up automation. It is, in an important sense, the end of automation – but an “end” that is, in fact, enabled at least in part by robotic automation. That, in my view, is the great irony in the latest leap forward in automation – whether you call it Industry 5.0 or something entirely different. It is a return to what, at least in many respects, resembles a pre-industrial form of goods production, but one that is enabled by the most advanced industrial automation technologies out there, starting with collaborative robots.
It’s not like us at Universal Robots to wax too philosophical. But I might suggest that what I’m referring to as Industry 5.0 in this paper addresses – at least in some small way – what Marx called alienation, the idea that, through modern industrial production, workers lose control over their lives by losing control over their work. That they become automatons, who only go through the motions of human labor, without contributing to or benefiting from it in any meaningful way. By putting human beings back at the center of industrial production – aided by tools such as collaborative robots – Industry 5.0 not only gives consumers the products they want today, but gives workers jobs that are more meaningful than factory jobs have been in well over a century.

REDUCING PARTS COSTS as Production Scales Up
OEMs turn to one-stop metal parts shops that can transition to more cost-effective fabrication and machining techniques as demand increases When OEMs outsource component parts manufacturing, the type of fabrication, stamping or machining technique utilized is often a major factor in the final, per-piece cost. However, the initial volumes required may also dictate the metalworking technique or process selected, particularly for new products just beginning to find a market. While certain complex metal parts can only be machined, thinner gauge parts and enclosures are typically stamped using hard tooling or fabricated using lasers, turret presses or press brakes. For start-ups or smaller companies with more modest production requirements, however, avoiding the high, upfront costs of hard tooling can be appealing. As a result, fabrication alternatives that do not require that investment - even if the cost per piece is higher - are the better initial choice. But what happens when demand increases and an OEM needs to scale up production? When this is the case, determining the ideal time to transition to

a more economical alternative can be challenging. In some cases, it can even involve the difficult decision to move from a trusted supplier. After all, most sheet metal fabricators do not also offer stamping, and vice versa. This is where more sophisticated “one-stop� metal parts manufacturers can deliver a significant advantage. By offering the full gamut of sheet metal fabrication, stamping and machining options under one roof, these larger operations are in a much better position to scale with the customer as demand increases. This includes facilitating the transition to hard tooling, mixing and matching metalworking techniques for multi-component assemblies, and incorporating hybrid and secondary tooling approaches to further reduce costs.
THE PROGRESSION OF OPTIONS According to Bob Denholtz, president of DureX Inc., deciding on the best technique to manufacture a part involves a careful analysis of the production volume versus the cost of the hard tooling.

BUSINESS 4.0 Had it not been cost-effective to use hard tooling for the box, it many have been for the cover because it is a cheaper tool. In that case, the customer could continue to receive a set of parts from the same supplier. A hybrid approach can even be used. “I may fabricate a part on our turret press or use laser cutting and then use a hard tool to form it into a box,” says Denholtz. Tools can also be staged to create a blank, before a secondary press is used to form it into a box with another hard tool. Finally, if it is determined that it is worth the cost, a full-blown progressive die can be purchased that will form the entire box completely with very little labor.
AIR CONDITIONING PARTS For Michael Milazzo, CEO of Simon-Aire, working with a metal parts supplier that actually initiates suggestions is highly unusual. “With a sheet metal part that costs $10, it may cost $6 for stamping, but the OEM may have to spend $30-40,000 in tooling. So for that $4 saving, they need to make sure they have 10-20,000 pieces so they can pay off the tooling quickly,” says Denholtz. Founded in 1946, DureX, Inc. operates a 120,000 square foot facility that provides metal stamping, sheet metal fabrication and CNC machining. The company has more than 50 presses with capacity up to 400 tons, along with laser cutting equipment and turret presses - in addition to value-added services such as powder coating, assembly, packaging and fulfillment. According to Denholtz, a one-stop-shop can work with a customer by offering a full progression of options based on what he calls “the ROI threshold.” For example, for a startup that needs 500 units per month, it may not make sense to spend the money for stamping, so the part can be fabricated. As the program matures and the OEM goes from 500 to 5,000 units per month, the customer can move from fabrication to hard tooling in a smooth transition with the same supplier. In one real-world example, Denholtz says a customer was spending $18 for a power supply chassis with a $4 cover. As volume requirements increased, DureX suggested it was time to move to hard tooling. This reduced the overall cost from $22 to $14. “The customer is saving $8 a unit and now they are up to over 3,000 units a month,” explains Denholtz. “The tooling cost $80,000, so at $24,000 in savings each month it took 3.5 months to get the money back.”

“I’ve worked with many sheet metal fabricators over the years and they are often silent, says Milazzo. “They just keep moving forward without stopping to say, ‘listen, if you do this, you can save yourself 12 passes,’ or ‘the weight of the sheet metal is too heavy, if you use a lower gauge, you can reduce your costs.’“ Simon-Aire Inc. manufactures Packaged Terminal Air Conditioners, a type of self-contained HVAC system commonly found in hotels, senior housing facilities, hospitals, dormitories and apartment buildings. The company also offers parts and accessories, including replacement chassis, hydronic heat assemblies, louvers, wall sleeves, room enclosures and control components. For these products, Simon-Aire requires a variety of metal parts and components from DureX.

BUSINESS 4.0 “I’ll get a phone call saying ‘have you thought about this?’ says Milazzo. “That’s a good phone call to get. They don’t bill me for that - it doesn’t make them more money - it’s just part of the relationship.” “They are not just trying to get more money from me. They are trying to save us money while improving the product to keep us alive another day,” says Milazzo. There are other advantages to working with a parts manufacturer with experience across the metalworking spectrum. “I basically get to pick their brains on every little ‘what if’ that I’ve been considering,” say Milazzo. “They are able to pull from their experience with the customer that makes rifle components and the one that makes a hot dog cooker or a sign for Dunkin Donuts. They pull all that together and at the end of it comes a technology that I can use in my air conditioning business.” Milazzo was also able to pursue a project with DureX that would help him reduce the amount of warehouse space required for a volume of large, bulky products in inventory. “Many of our sheet metal components are basically like a box, so they take up a lot of dead air space,” explains Milazzo. “If you have hundreds of them, you’re paying a lot of money to store them.”

Durex developed a “knockdown” box that could be stored flat until final finishing and assembly. This would allow 50 or 60 components to be stored in the same space that normally fit about 12. “That is going to make a big difference, because that saves a lot of space, which in a warehouse translates into money,” says Milazzo, adding that it also provides him with a competitive edge over his much larger competitors. Milazzo says it’s extremely important to have a good, collaborative relationship with the metal parts supplier. This includes working from the prototype phase through product development.

DEBURRING:
The Devil’s in the Details
A significant amount of the exchange that takes place between machined part manufacturers and their customers relies on trust. We trust that the parts we purchase will function as advertised, and at the very least not harm our existing equipment. However, subtle yet essential finishing processes can make or break your productivity, and not every machine shop or parts manufacturer operates under the quality control standards necessary to keep your technicians safe and your equipment functional. When it comes to deburring the sharp edges and irregularities in machined parts, settling for subpar can have serious consequences.
DO YOUR DEBURRING HOMEWORK Whether you run your own in-house parts machining operation, or order your parts from another manufacturer, there are steps you can take and questions you can ask in order to ensure the proper deburring of the parts you use and sell. According to Erik Atkinson of P.D. Peterka & Associates, a machine shop based in Saukville, WI, deburring is usually done by hand, but there are a growing number of automated deburring machines out there. Though sanding down sharp edges seems like a simple process on face value, manual deburring requires significant skill and technique in order to remove just the right amount of material without damaging the part itself.

Here are a few of the deburring proecsses that keep parts appropriately smooth: • cutting processes • power brushing • bonded abrasive finishing • abrasive blasting • abrasive flow deburring
Cutting processes and power brushing, also known as sanding, are some of the most common deburring methods, while methods like abrasive blasting are considered precision and allow for part tolerance to be maintained. Automated deburring, or mass finishing, is sometimes offered by machine shops and is accomplished via barrel tumbling, vibratory finishing, or spindle finishing. Before finalizing an order, it’s generally good practice to inquire with the parts manufacturer on what kinds of deburring methods are used there, and whether or not they are ideal for your application.

To quote Atkinson, “a machine can’t always do everything,” and it’s sometimes better to trust your parts with a highly skilled machinist who can effectively remove any dangerous edges or irregularities while still maintaining the integrity of your part. At P.D. Peterka, for example, deburring is left to the highest qualified machinists in-house. Like all of their machining and finishing processes, deburring is subject to a uniquely strict quality control protocol, and is primarily carried out by their top Quality Control Manager, Steve Scueder, a machinist with over 20 years of experience. Given that a poorly or improperly deburred part can cut the hands of employees, damage hydraulic equipment, or simply fail to function properly altogether, P.D. Peterka & Associates doesn’t like to take their chances.
CHECK YOUR VENDOR’S WORK Another way to avoid the consequences of using or selling improperly deburred machined parts is to check the quality of the deburring work done by other vendors. It’s common practice in the manufacturing industry to outsource the manufacturing of certain parts to other manufacturers, and while that might cut down on costs, it doesn’t mean that we should trust in the quality control standards of other machinists. P.D. Peterka also occasionally utilizes parts from other manufacturers, but not before inspecting and deburring them to their satisfaction. Their customers have come to expert the highest level of quality in the parts they offer, and taking that extra step ensures that P.D. Peterka is able to maintain their reputation and customer satisfaction. At the end of the day, your customers and employees are going to come to you when something goes wrong, making attention to the details an essential part of ethical and productive machining and manufacturing. Deburring is just one of the processes that allows machined parts to do the work they’re intended for, and whether or not your operation is responsible for the finishing of the parts you use, putting your trust in the right experts and exercising an extra degree of quality control can help you avoid disaster.

It seems every trade magazine nowadays has an article on Industry 4.0 or big data or the Internet of Things or the digital factory. These terms are being pitched around like a rugby ball and almost always with a decided lack of clear definitions. So, as the saying goes, let’s set the record straight.
HISTORY After German Chancellor Angela Merkel, in conjunction with her ministers of industry and education, ordered a study about the manufacturing environment, the ACATECH, which is a portmanteau word for academic and technology, the German Academy of Science & Engineering drafted the vision of Industrie 4.0. It was planned as a coordinated initiative between the IT world, universities and various manufacturing associations, designed to reshape industry. It would seek to combine the physical, virtual, IT and cyber systems, thereby creating a new working environment between worker and machine. The 4.0 part of the name, incidentally, derives from the fourth industrial revolution, the predecessors being the emergence of

mechanization through steam/water power, the impact of electricity on mass production and the invention of the computer, which led to our modern concepts of IT and automation. Industry 4.0 (English spelling) has been adopted worldwide as a functional goal in industry, especially the manufacturing world. As a sidebar, we all know today’s market has been additionally impacted by the emergence of new materials and now 3D printing, but that’s another story. Industry 4.0 represents a highpoint of dynamic achievement, where every company, whether a large OEM, major tier supplier or smaller job shop, can implement and benefit from the technologies and communications platforms available today. Without question, Industry 4.0 is less a vision of the future and more a vibrant collaboration between IT, machine builders, industrial automation integrators and especially motion control suppliers, who function at the heart of the machines, simultaneously effecting motion, then gathering and transmitting the relevant data to the appropriate control link in the company’s infrastructure, all at speeds measured in nanoseconds.
To work effectively, this concept requires a standardization of platforms in both communications and languages used.
INTEGRATION IN PRACTICE While the big data idea overwhelms most managers, technicians and operators alike, the key is the manipulation of that data in a hierarchy of need, to borrow a term from the psychology world. The mobile device, tablet, cell phone and now the HMI screen itself can all be useful tools in transmitting the most important data from the shop floor to the top floor, or just down the hall to the front office. We say that for a reason, as the small shop owner would be well advised to heed this trend and respond appropriately. That action might take the form of using an integrator to tie all the machine functions and outputs together for that day when his OEM or upper tier customer demands it. In many industrial sectors, that day has already arrived. Also, the cybersecurity issue cannot be understated, as we will soon see a shift from the open to the closed cloud for data storage in a factory or shop network. The protection of your intellectual property remains paramount, on a global scale, today. To overlook that reality is to compromise the stability and security of your company. “Remaining competitive” takes on many meanings, depending on your location in the world, but here are some thoughts on how manufacturers can do it better today. By the time you finish reading this column, another entrepreneur will have figured out a way to make it happen for his or her company. Time-to-market reduction is as critical today as ever. Shorter innovation cycles, the result of new product lifecycle management software and services available to companies both big and small, mean the savvy product companies can take their concept and make it fly in just a fraction of the time spent in the past — and by “past”, we mean compared to about ten years ago. With the recent, rapid expansion of application-specific integrated circuit (ASIC) capability, much more functionality can be built into a product today and this means the manufacturing community must be even more flexible and responsive, not merely reactive, than ever before. With the “big data” impact that has resulted from the above scenario, both machine and component manufacturers are challenged in many ways, not the least of which is the daunting task of deciphering the important or exceptional from the nominal. A quality ERP or MES system can tell you what you need to know, but the keys are the determining factors that make up the inputs to these
systems and how their priorities are set. From our perspective in the motion control and communication platform world, where customers task us with the control, generation or application of movement on everything from a machine tool to a packaging line, from an automotive assembly line to a turnkey book printing facility, we see a great variety of needs among OEMs as well as end-users in these various segments. All of them require flexibility and often highly-customized solutions to their manufacturing or processing challenges. Plus, maintaining high productivity on aging equipment is a constant concern for every company. Do they need to retrofit their existing machine or invest in a new one? Are enhanced robotics and transfer mechanisms or more personnel required on the line? Should they focus on better asset management or an entirely new business model, when thinking about their factories or processing facilities? Today, as the digital factory emerges in all industries and at companies of all sizes, we find ourselves providing answers to these questions, based on not only product, but also software, communication, bus protocol and other areas of manufacturing expertise.
UTILIZATION OF THE DATA TO REMAIN COMPETITIVE TODAY It’s now a popular saying that “data drives utilization.” Using data smartly, however, requires an educated workforce that can take product design and turn it into viable and profitable production for the employer, regardless of the machine, widget, chemistry or package being produced. In a world dictated by product lifecycle management needs, the correlation between design, production planning, output and delivery, plus the monitoring of usage and returns in the field, has never been more important, but also never more manageable, given the new tools available from both product and service providers in the market today.

NEW TECH With IT as the link, today’s digital factory will, as we say, tie the shop floor to the top floor. A word about security: The involvement of your suppliers, especially as it pertains to the cyber security of big data, is a critical factor today. While technology is key, so is the old-fashioned but highly underrated notion of trust. Companies are most productive when they can trust their suppliers, especially those who promote a “defense in depth” approach to cyber security. That value can often come in unseen ways, such as the access provided to your workforce for prompt and effective answers to questions. Perhaps it’s a 24-hour hotline, perhaps it’s an onboard technical manual in the machine controller with troubleshooting capability on-screen, or perhaps it’s a supplier-provided training webinar that will expand the way your operators and maintenance personnel use their machines. Taking full advantage of these services will improve the productivity of your factory floor. You hear about
total cost of ownership (TCO) and this is one of those subtle but very real factors that drives that calculation. Another key area in remaining competitive is the cost of energy. The more a machine can do with less energy, the more efficient and profitable it becomes. That’s the obvious part. How to get there can take many forms. For example, the simple notion of regenerative energy, a concept in play in the electrical world since Sprague’s regen braking motor in 1886, can be monitored and manipulated by today’s drives, putting power back onto the grid or using it to drive other equipment. DECREASING CYCLE & FINISHING TIME Flexible hone provides fine surface finish for internal bores, along with edge breaking of undercuts and deburring of intersecting drilled holes For contract part manufacturers, the ability to produce tight tolerance parts at a faster rate is the key to remaining profitable in a crowded, highly competitive market. To do this, machine shops constantly seek out creative ways to improve on overall cycle time, including speeding metal finishing operations. Although machine shops may have some auxiliary finishing equipment, the primary focus is on the machining. As a result, many shops must send parts out for secondary finishing steps such as thermal deburring, tumbling and burnishing. However, for job shops like Wolfram Manufacturing, a company that machines metal parts with complex geometries on 4 and 5-axis machines, sending out parts for secondary finishing not only adds to the cost, but can impact quality and increase the time it takes to deliver the parts to customers. “There’s the additional time, not to mention the additional cost of having someone else do the work time. In the competitive environment today, we’re often faced with short lead times from customers,” says Tim Urano, Quality Manager. “Having to send parts to an outside vendor eats into our lead time and takes significant planning.”
COMPLETE WITHIN MACHINING PROCESS A better alternative for many machine shops, says Urano, is to incorporate machine tools that can complete the finishing tasks within the machining process. “Any time we can incorporate secondary operations right into the machining process, we save time, money, and reduce our work in progress,” adds Urano.
In one example, Wolfram Manufacturing was charged with making a unique part for a sliding valve assembly with complex internal geometries that require a high surface finish on the internal bore and the elimination of any sharp edges from drilled holes.
“Any time we can incorporate secondary operations right into the machining process, we save time, money, and reduce our work in progress,” adds Urano.
Sliding valves, which are movable elements in a system, are used to direct the flow of a working fluid into the proper channel. The assembly is part of a larger product used in pressurized down-hole drilling tool. To operate properly, the valves utilize O-rings that must be seated properly and maintain tight contact with the bore without getting cut by any sharp edges from intersecting holes or undercuts. “The customer’s primary concern is that the O-ring seal is protected from being cut or damaged by any sharp edges or burrs,” says Tim Urano, Quality Manager at Wolfram Manufacturing. “It is one of the main reasons we use the Flex-Hone Tool.”
CONSISTENT RESULTS The Flex-Hone, from Brush Research Manufacturing, is a highly specialized abrasive tool characterized by the small, abrasive globules that are permanently mounted to flexible filaments. Available in many sizes, abrasive types and grits, the tool is used for deburring, edge-blending, cross-hatching, and removing cut, torn or folded metal. “It’s very easy to put the flexible hone in a toolholder, give it a simple toolpath cycle and let it run. With some of the other in-machine deburring tools it can take complex 4-5 axis paths to be effective,” explains Urano.

PROCESS To satisfy the customer’s requirements, Wolfram Manufacturing had to reliably remove burrs and sharp edges in cross-drilled holes and other difficult-to-access areas such as undercuts. “The part has some undercuts and some intersecting crossholes so we use the tool to edge break and help blend the chamfers at the same time,” says Urano. “The hone is one of the only tools that can reach that edge. It doesn’t alter the feature geometry, but it rounds it enough that it won’t damage the O-ring.” A high surface finish is called out on the internal bores where the valve assembly actuates. As part of a multi-step process, Wolfram Manufacturing utilizes a coarse grit Flex-Hone to smooth out any irregularities left during drilling and finishes the bore with a fine grit hone. “Final finishing operations don’t accommodate much variation, so they need the uniform surface preparation that the flexible hone provides,” explains Urano. “By using these tools, we can achieve more consistent results.” While FlexHones are often used with automated production equipment, they can also be used for offline deburring. If during post-processing or inspection any damage occurs to the bore finish, Wolfram is able to go back in with the hone and clean it up.

Fixtureworks® introduces an extensive lineup of bearing wheel covers from Fairlane® Products. Each bearing wheel cover assembly includes a cover, snap ring, radial ball bearing, and when specified, a stud for mounting. Standard OD sizes that range from 0.75 to 1.50 inches. The covers are made from polyacetal, nylon, UHMW, PEEK, urethane, steel, or stainless steel. Cover material is selected for general use, chemical resistance, abrasion resistance or corrosion resistance, depending on the selection. The surfaces are flat, crowned or radial to meet a variety of application needs. The steel and stainless steel bearings are retained by a snap ring. The low-profile stud is permanently swaged to replace the need for a nut, bolt and spacer.

The addition of over-coolant improves chip formation for more secure machining, while under-coolant controls temperature for long and predictable tool life.
