Engineered Solutions Applications Can Take a Turn for the Better with Specialty Bearings Wherever there is rotating machinery in an industrial plant, rolling element bearings perform vital functions. In general, these precision components support shaft loads, reduce friction with rolling elements, and provide shaft location and system rigidity. For the vast majority of applications, standard catalog bearings will be well suited for the jobs. But what if an application presents challenges beyond a standard bearing’s capabilities, potentially threatening bearing service life and, down the line, plant productivity? In such cases, specialty bearings offer solutions that can be designed and engineered to provide ideal matches for maximized performance in especially demanding scenarios. Various circumstances will influence a need for specialty bearings. In some instances, a bearing supplied with original equipment may not be performing as intended due to unanticipated operating conditions or other application factors. In others, certain bearing properties and/or characteristics may be required in the face of extremely challenging technical demands in an application. Or it may be determined that a bearing upgrade in design and/or properties would be beneficial in realizing new efficiencies, extended service life, and/or increased output for a machine. New market and/or application opportunities represent yet another rationale. 10

Ultimately, applications for specialty bearings will develop wherever vexing operating challenges arise. Examples where specialty bearings have already made inroads include pumps, turbines and compressors, conveyors, electric motors, paper mill rolls, steelmaking equipment, and many others across industries.
A MATERIAL DIFFERENCE Every feature of a rolling element bearing – from materials and geometries to sealing and lubrication – will contribute to success or failure in service. Illustrating this point, suppose a bearing will be routinely exposed to highly corrosive elements and/or repeated chemical wash downs. If the bearing is made from standard bearing steel and designed without proper sealing or shielding, will it perform appropriately over time? Not likely. A practical alternative would be a specialty bearing manufactured from steel that will be able to withstand constant attack from corrosive media. Such situations have already led to the breakthrough development of highly corrosionresistant steel – shown to outperform conventional grades of stainless steel.

This High Nitrogen Corrosion Resistant (HNCR) steel exhibits superior corrosion and wear resistance compared with 440C Series stainless steel and superior corrosion resistance and equal wear characteristics compared with 52100 Series stainless. Bearings featuring inner and outer rings made from HNCR steel can deliver unequaled protection in extreme corrosive environments without sacrificing hardness and fatigue life. Specifically, the combined presence of nitrogen and high chromium in HNCR steel imparts superior corrosion resistance. HNCR steel also offers greater material “cleanliness” than 440C and 52100 steels and almost no presence of sulfides, aluminates, silicates, or globular oxides. The lack of these non-metallic contaminants contributes to enhanced bearing life, as does the extremely homogeneous structure of HNCR steel. In terms of hardness and fatigue life, HNCR steel further outperforms, especially since HNCR steel is a martensitic through-hardened steel capable of being case- or induction hardened. Hardened and tempered HNCR steel exhibits hardness comparable to the hardness of 52100 stainless. And, based on fatigue test data, HNCR steel can yield a significantly longer fatigue life – up to three times greater – than conventional stainless steels. With such enduring benefits, HNCR steel bearings have already been rolled out into the marketplace. For one of our industrial customers, the standard bearings originally supplied in a piece of critical equipment were exposed routinely to extreme corrosion and cold temperatures adversely impacting lubricant. Ineffective sealing also was becoming problematic. The specialty bearing fixes included upgrading bearing materials with HNCR steel for the bearing rings, replacing steel rolling elements with ceramic material, and specifying low-temperature “solid oil” to replace standard lubricant ineffective in this application. The bearing seals, too, were upgraded with machined polymer and improved flinger-type seal lip to prevent the ingress of harmful contaminants into the system.
In this real-world example, the integration of ceramics for bearing elements represents another success story relating to specialty bearings, where the introduction of ceramics had its origin. Bearing grade silicon nitride, an engineered ceramic material, offers a uniform and clean microstructure, which is extremely hard and 40% less dense than bearing steel. As a result, rolling elements weigh less and exhibit lower inertia, which reduces stresses on a bearing’s cage during rapid starts and stops and significantly lowers friction at high speeds. Lower friction translates to cooler running and longer lubricant service life. Applications abound and hybrid bearings using these materials (steel rings and ceramic elements) can now be engineered in quantity.
BLANK SHEET ENGINEERING In the universe of specialty bearings, customized bearings represent a significant subset. In the industrial aftermarket, customized bearings may be considered to resolve performance issues with existing “catalog” bearings or to integrate into machinery that will be repurposed or otherwise tasked with new capabilities. In addition, sometimes the need for customized bearing designs will be identified by original equipment manufacturers (OEMs) introducing equipment requiring a bearing design and properties currently unavailable in the marketplace.

In our lexicon, the process of developing such custom product solutions is called “Blank Sheet Engineering.” Our team begins by reviewing and analyzing basic design envelope and application data for the system or machine. Relevant data typically will cover speed requirements, load information, and environmental concerns, among other information. Then, appropriate modeling software is applied and desired design options are added to select an ideal bearing size, type, materials, and characteristics. Testing completes the process. Demonstrating the process in action, a steel mill was unsatisfied with a “catalog” bearing in the gearbox of a high-speed, wire millsizing stand – and for good reasons. The bearing was failing every five or six months – raising production and maintenance issues – and the sizing stand further would not run at very high speeds due to the particular bearing’s speed limitations. These issues were obviously hurting production and unduly extending promised delivery times. Our comprehensive approach solved the problems. The issues of speed limitations and failure were mitigated by maximizing the internal geometries of the bearing, redesigning the bearing’s cage with a different material (ceramic instead of steel) to reduce weight and friction, and elevating the bearing’s ABEC rating, or grade, which fine-tuned bearing tolerances and precision levels to promote longer service life. As a result at this mill, the newly engineered bearings have been able to run at much higher speeds and bearing service life has increased six times to more than three years and counting. 12

Other upgrades with roots in customized bearing development include specialty coatings to achieve critical characteristics and properties. Designed to overcome several common causes of bearing failures, a bearing can be equipped with a low friction, wear resistant carbon coating applied to the bearing’s rolling elements and inner ring raceways. Coated bearings can withstand a variety of severe operating conditions, including risks of smearing, insufficient lubrication film, sudden load variations, light loads, rapid speed changes, vibration and oscillations, and high operating temperatures. Advances in materials, engineering, and technologies will continue to contribute to the evolution of specialty bearings. Breaking Language Barriers Hengstler eXtendo receipt-type printers now offer Chinese font set. With China proving to be one of the world’s fastest growing economies in recent years, Hengstler has added a comprehensive Chinese font set to the firmware of its popular eXtendo range of receipt-type printers. Designated eXtendo XF, which comprises the X-56 and X-80 models – both of which feature a larger memory – Hengstler receipt-type printers are now ready to meet the demands of ticket vending machine OEMs serving Chinese-speaking markets. The Chinese language is the world’s most widely spoken, dwarfing the next most popular language, Spanish, by a factor of nearly three. Beyond China, the language is spoken in Taiwan, Hong Kong, Macau and Singapore, and is present extensively in countries such as Malaysia and Indonesia, not to mention sizable Chinese communities in almost all Western economies. With this in mind, incorporating the Chinese language into tickets machines found at locations such as car parks, outdoor kiosks, railway/metro stations, betting shops and ATMs, for example, can now be facilitated with Hengstler’s eXtendo XF. To store the large GB18030 national standard master font set, which contains more than 27,000 Chinese characters, Hengstler has doubled the memory within its eXtendo XF family printers to 4 MB. In fact, both the X-56 and X-80 (the numerals represent the receipt width in millimeters) now offer larger flash and RAM. Furthermore, due to the required Unicode addressing scheme and the larger number of characters that must be stored, hardware and firmware redesigns were also implemented. A further benefit of the increased memory means that there is no longer any limitation on the size of customer font. With the integral font manager, customers can upload any type of font desired (up to 10 fonts) using the upload tool that is included in the printer’s driver package. 14

Font manager selects and matches all the characters of the font type as defined in the code page. It is also possible to select and/or deselect single characters. As a point of note, the expanded memory also means that Hengstler is able to service languages such as Japanese, Korean, Hebrew or any other language containing proprietary character sets. Importantly, however, to avoid burdening OEM customers that do not require special character sets with the cost of expanded memory, the basic versions remain available. The original eXtendo family of receipt type printers has been in worldwide circulation for over a decade. The successful X-56 and X-80 models enjoy a market reputation as highly reliable direct thermal print mechanisms capable of operating in environments where there are wide variations in temperature and humidity, while further benefits include compact design, accurate cutting and an extensive feature set. The need to print and cut thick paper, handle large paper rolls and detect jams are among additional capabilities ensuring the ongoing popularity of these advanced printers.

EPS grape box manufacturer, Styrotek, makes the most of a challenging situation in California’s drought conditions. In one way or another, every business has an attitude and generally, good or bad, the tone is set at the top and permeates down. Certainly successful companies must change, responding to market conditions, shifting industry regulations, and the steady march of time. Big change, however, at most businesses originates with leadership and, when successful, works its way through almost the entire company, both employees and processes, eventually creating a whole new attitude. For Styrotek, a Delano, California, manufacturing business that produces protective packaging for table grapes, change came on the brink of what could have been a catastrophe. In the spring of 2015, Styrotek’s new Interim CEO, Richard Lindenmuth, found himself in a familiar position when Styrotek brought him on board to rejuvenate a stagnant company, a feat he’s accomplished with many businesses in a variety of industries. An architect of gross margin improvement for business, Lindenmuth has successfully served as an Interim CEO for a number of companies and came to Stryotek with John Stuecheli, Interim CFO. Lindenmuth is also the author of a well-received book, The Outside the Box Executive. V “I’ve always been in a fix the company mode and believe that helping a company make a turnaround starts with listening,” says Lindenmuth. 18

Developing Protection Styotek was founded in 1973 when a group of California table grape growers wanted to develop a protective grape packaging system that would allow grapes to be picked in the field, transported to cold storage and delivered fresh to grocers or exported around the world all in the same container. Ultimately, they ended up developing an expanded polystyrene (EPS) container because of EPS’ ability to shield the grapes from impacts, prevent moisture loss, and provide effective thermal insulation to maintain ideal transport temperatures. More than 90% of table grapes grown in America come from California’s San Joaquin Valley and commercially grown grapes are harvested from May to November. When Lindenmuth and Stuecheli arrived in the spring of 2015 Styrotek was operating on a seasonal basis, shutting down most of the plant after each harvest.

Active Listening Coming into the situation as an outsider, Lindenmuth’s approach began with a process he calls Active Listening, one of several key strategies illuminated in his book. Meeting with employees in groups, Lindenmuth describes asking people what was needed to improve performance and then repeating their answers back to them to verify he’d heard accurately. “Sometimes, you hear them but don’t understand what they mean,” says Lindenmuth. “Once you are on the same page, you can then figure out what the priorities are and what resources you can provide that will make things work better.” From these conversations Lindenmuth recognized that shutting down and restarting the plant for just a few months every year was detrimental to maintaining both the machinery and workforce productivity. At the completion of the 2014 harvest, Styrotek took an extended production shut down and carefully inspected and rehabilitated the entire production line. This included overhauling many of the existing machines in the two sided, open air production plant. Styrotek uses a combination of hydraulic and pneumatic energy, along with steam and electricity to expand polystyrene resin beads into light, sturdy, thermally efficient grape boxes that contribute significantly to fresher grapes and prolonged product storage times. Today the plant runs continuously through three eight-hours shifts a day with planned maintenance shut downs built into shift work.
“We were about eight weeks from the beginning of the grape harvest and the state came in and told us we could no longer access the water we’d been using from the irrigation canal water across the street from the plant,” says Lindenmuth. California’s severe drought conditions meant Styrotek would have to immediately switch to drawing water up from the water table through the property’s well. Though the well’s access was good, the Styrotek team quickly found out that switching water sources was going to have a ripple effect on many aspects of their operations. “The nitrates and other chemical compositions of the well water was substantially different from the canal water, and our system rejected it,” says Velasquez. “In order to run the plant, we were throwing away some 35,000 – 40,000 gallons of water a day in drought conditions. So we had to shut everything down completely.”
Dealing with the Drought Returning to the expertise of the maintenance crew, Lindenmuth facilitated conversations that dissected the plant’s production processes and identified top priorities for getting water processing reworked. He credits Velasquez and others on the maintenance team for coming up with the fundamental plan and was able to drawn on some of his own personal life experience to help solve some immediate needs. “No one at the plant had ever really seen this kind of problem with the water before and if we didn’t meet our production orders this could be the end of the business,” shared Lindenmuth. “I grew up in an agricultural background and I knew that we could rent the equipment we needed for an immediate fix to get us back up and running.”
A New Philosophy “Before Richard got here our maintenance philosophy was reactionary,” shares Adon Velasquez, Styrotek’s Production Manager, who has been with Styrtoek for 11 years. “The old management had a ‘make do with what you’ve got’ attitude and unfortunately the quality of the product was suffering somewhat. The rented equipment arrived from Tennessee a few days after the initial diagnosis and the machinery was assembled and running within two weeks. Because everything else in the plant had just been reconditioned, once the system was back up and running production immediately increased. A series of new parts were added to optimize water processing performance and Styrotek now easily maintains a much higher average water pressure for the hydraulic equipment. The plant also recycles an estimated 50,000 gallons of water a week that is rejected from the reverse osmosis and softener processes, making a significant positive re-contribution to the water supply. Within just three months of the forced water conversion, Styrotek was having record numbers, producing their highest quality most durable boxes, with very low scrap. Simultaneously, Stuecheli led the redevelopment of the company’s financial profile and created a long-term business plan. “Richard and John helped the company improve the way our machines work but also the way we the employees work as well,” says Velazquez proudly. “We have been empowered and the results are solid, steady production, happier employees and better job security.” With the business humming along the question of growth for Styrotek seems to linger on the horizon. The grape box market is, of course, constrained by the grape growing season, meaning Styrotek can only produce the volume they can sell. Lindenmuth, however, illuminates the company’s excess EPS resin permit capacity as possibly being interesting to other EPS product manufacturers who need a central California location. “EPS is used to manufacture literally hundreds of different kinds of products,” says Linedmuth. “We are only using about 60% of our resin capacity and we could support other production partnerships if the right kind of company came along.” With a refurbished plant and a new attitude, today Styrotek moves forward after a confident turnaround.

In brief, what is the history of your company? Scotchman will be celebrating 50 years in 2017 (1967-2017). In the early 1960’s, Art Kroetch, founder of Scotchman Industries, started making and selling farm-related products, such as pickup stock racks, corral panels, gates and chutes. In 1966, Art purchased the patent for a hydraulic ironworker, the first machine of its kind in the world and Scotchman Industries, Inc. was born. This original machine, using hydraulic pressure, created up to a 35-ton force that could punch, bend and shear metal which revolutionized the metal fabricating industry. Today, Scotchman is still a family owned business, headquartered in Philip, S.D., population of 779. Our facility encompasses 120,000 square feet of manufacturing space and employs 77 people with a network of over 500 distributors nationwide. In addition, we sell products in over 50 countries with consistent markets in Mexico and Canada and fair markets across the Pacific Rim. Scotchman Industries, Inc. opened its doors in 1967 with one machine to offer and now manufacturers a complete line of thirteen different ironworker models, ranging in capacities from 45 to 150 tons, with component tool design, and a fully integrated European style; both are available in either single or dual operator models. In 1983, Scotchman began distributing circular cold saws for BEWO of Holland. In 1993, Scotchman purchased BEWO and began manufacturing the saws in the United States. Since then, the Scotchman line of cold saws has also grown to include automatic sawing systems. In 2011, Scotchman became the North American importer of ALMI Tube & Pipe Notchers/Grinders. Scotchman Pipe Notchers are top quality, economical and great for high production. Scotchman offers three styles: Manual, Electric, and Abrasvie Grinder/Notcher. Scotchman expanded its sawing product line in September of 2013, with the addition of a Utility Band Saw and a Nonferrous Upcut Cold Saw imported from Spain. The Band Saw combines the cutting of a traditional band saw with the flexibility, speed and accuracy of a cold saw. The non-ferrous upcut saw offers an increased cutting capacity not found in similar Scotchman models. Since the beginning, Scotchman has been turning ideas into products that help metal fabricators do things easier and more efficiently. How has your business changed through the years? Scotchman Industries, Inc. has not changed much over the last 50 years. Our core product is still the hydraulic ironworker, but we have grown to include other product lines that service that same metal fabricating market. Two of our product lines continue to be built in small town USA (Ironworker & Circular Cold Saws). Scotchman has added additional product lines by importing high quality notcher/grinders and upcut saws from Europe; which have broadened our customer base. Scotchman added a finance department (Scotchman Credit Corp.) which offers customers low leasing rates to help them purchase machinery for their fabricating needs.

How have Ironworkers changed over time? The hydraulic ironworker has not changed much over the last half century. The basic concept of the machine has remained the same and still uses hydraulic pressure to punch, shear, notch & bend metal. We have designed machines that allow two operators to run the machine at the same time without loss of power and our unique component tool table design has increased the ironworkers versatility dramatically by allowing a variety of different tooling options to be used and switched out easily. We are constantly tweaking and testing our designs for improvement wherever we can to make these machines as efficient and useful as possible.

What difficulties have you faced in the American market this year? Scotchman’s overall business for 2016 has remained steady. We are very fortunate. This year we have noticed a small decrease in the farming market, and the oil market; which has been booming over the last several years; has become flat. Also, the uncertainty during an election year has caused a drop in sales, but hopefully that will pick up after November.
