CHEMICAL ARTICLE MITIGATING CHEMICAL CORROSION IN PLANT
I
n many cases the market value of a chemical plant product - for example, titanium dioxide pigments is directly related to its purity and quality. Freedom from contamination is also a vital factor in the manufacture of transparent plastics, food products, and drugs. In some instances contamination causes adverse catalytic effects which are noticeable - for example, in the manufacture and transport of hydrogen peroxide. Life of the equipment is not generally an important factor in cases where contamination or degradation of product is concerned. Ordinary steel generally lasts many years, but more expensive material is used because the presence of iron rust is undesirable from the product standpoint. The history of sodium hydroxide presents an interesting example of improvement of a chemical plant product through the use of corrosion-resistant materials. The variety of colors in the first commercial caustic produced was due principally to the iron pick-up from the cast iron pots used. Caustic was regarded as an extremely corrosive material, and its manufacture and use were not greatly encouraged. During the late twenties the rayon industry demanded a high purity caustic because any impurities were extremely detrimental to its product. During recent years white or rayon-grads caustic has been accepted as a normal commercial item. Its impurities are low and usually expressed as parts per million. Nickel and nickel alloy equipment play an important part 14
in its production and handling. Natural and synthetic rubber linings and paints also prevent its contamination by steel equipment. High purity caustic has played in important part in the development of high strength rayon for tire cord during the war, for photographic film, and for high grade soaps. Some of the fluids which cause corrosion difficulties serious enough to warrant actual investigation are the following: fresh, distilled, salt, and mine waters; rural, urban, and industrial atmospheres; steam and other gases such as chlorine, ammonia, 'oxygen, carbon disulfide, sulfur dioxide, and fuel. gases; mineral acids such as nitric, sulfuric, and hydrochloric; organic acids suchas acetic, formic, and-citric; alkalis such as caustic and ammonium hydroxide; soils; solvents such as alcohols and dry cleaning materials; vegetable and petroleum oils and a variety of food products. The two common materials known to cause corrosion are air and water. Considerable effort and money have been spent to minimize their destructive effects. Aside from the cost in dollars, corrosion is a serious problem because it directly and definitely contributes to the depletion of our natural resources. For example, steel is made from iron ore and our reserves of iron ore are diminishing. In addition, approximately four tons of coal is required to produce one ton of steel. Our copper reserves are dwindling, and copper is one of the principal elements used in the production of corrosion-resistant alloys. Corrosion is truly a major industry but, unfortunately, one
which is "in reverse." Its waste obliges all concerned to minimize or eliminate it in so far as possible. In addition, chemists and chemical engineers have other vital interests in the corrosion' problem. In the chemical industry, the trend toward higher temperatures and pressures have made possible new processes or improvements in old processes resulting in better yields, greater .speed, or lower cost of production. Higher temperatures and pressures usually involve more severe corrosion conditions. Many of the present day operations would not have been possible or economical without the use of corrosion-resistant materials. The annual tonnage of stainless steel purchased by the chemical industry today is many times greater than that purchased ten years ago. REDUCING MAINTENANCE COSTS : Substantial savings can be obtained in most types of chemical plants through the use of corrosionresistant materials of construction. One example is classic in this respect. A plant effected an annual saving of more than 10,000 dollars merely by changing the bolt material on some equipment from one alloy to another more resistant to the conditions involved. The cost of this change was negligible. In another case of waste-acid recovery plant operated in the red for several months until a serious corrosion problem was solved. This plant was built to take care of an important waste disposal problem. Maintenance costs are now scrutinized because the labor picture accents the necessity of low cost operation. CHEMICAL BUSINESS WEEKLY
CHEMICAL ARTICLE PLANT SHUTDOWNS : Far too often plants are shut down or portions of the process stopped because of unexpected corrosion failures. Perhaps nothing is more exasperating to management or industrial plant staffs, particularly during periods of high demand for the product, when a direct loss in revenue is involved. Sometimes these shutdowns are caused by corrosion involving no change in process conditions; but often they are caused by changes in operating procedures regarded as incapable of increasing the severity of the corrosive conditions. It is surprising how often some minor change in process or the addition of a new ingredient changes completely the corrosion picture. The production of a chemical compound vital to aircraft performance during a critical period of the last war is an example. To increase its production, the temperature of the cooling medium in a heat exchanger system was lowered and the time required per batch decreased. Lowering the temperature of the cooling medium resulted, however, in more severe thermal gradients across the metal wall. They, in turn, induced higher stresses in the metal. Stresscorrosion cracking of the vessels occurred quickly, and finally a plant was shut down with production delayed for some time. Sudden and rapid corrosion of stainless steel equipment caused another example of plant shutdown. The cause of the accelerated corrosion and crippling operation had to be determined and corrected before operation could be resumed, because expensive and hard-toobtain stainless centrifugals were CHEMICAL BUSINESS WEEKLY
involved. The accelerated attack was finally traced to faulty valves which allowed leakage of hydrogen sulfide into the system. Unexpected plant shutdowns are particularly troublesome during the start-up of new process plants. The inadequacy of present corrosion test methods are sometimes responsible, but in many cases the necessary preliminary testing is incomplete or the construction materials installed are unsuitable. VALUABLE CHEMICALS : Particularly during recent years, the products or intermediates handled in a chemical plant are often expensive. Substantial production losses of these materials to the sewer because of corrosion failures are, of course, to be avoided. SAFETY : Last but not least is the consideration of this factor. The handling of chemicals at high temperatures and pressures, explosive materials, and acids such as hydrofluoric and concentrated sulfuric require high quality of materials of construction which minimize corrosion failures which alone can avoid severe injury or loss of life. Corroding equipment is known to have caused fairly harmless compounds to become explosive. Economizing on materials of construction is generally not desirable if safety is risked. The chemist and the chemical engineer should be familiar with corrosion and the corrosion problem. Each should be able to appreciate the problems involved, and should know where to obtain the necessary information or how to go about obtaining it, if he has to
do the job himself. Many of the larger 'companies have materials engineers or corrosion engineers trained and experienced in this type of work. In many plants, especially the smaller ones, however, the chemist or the chemical engineer has to handle the work himself. Socalled details are often of major importance. For example, the correct stainless steel may be specified for a 'given application but the results are often poor if the material is not properly henttreated. Corrosion may be defined as the destruction or deterioration of metals and alloys by chemical reaction with their environments. The definition can be amplified by including electrochemical reaction if we wish to differentiate between the two general classes of corrosion namely, chemical and electrochemical. Chemical corrosion involves direct chemical attack, and electrochemical corrosion concerns destruction by electrolytes. These two classes could be more simply described as dry and wet corrosion. This definition holds for the corrosion of metals and alloys. In a broader sense of the word, however, other materials also corrode. The slag in a steel-making furnace fluxes the brick lining, acids and other chemicals attack rubber and plastics, and sunlight deteriorates paints. These are all examples of corrosion. Corrosion can therefore be defined simply as the deterioration of materials by chemical attack.

EDITORIAL GLOBAL OLEOCHEMICALS MARKET TO TOUCH $ 30 BN BY 2020
T
he global market of oleochemicals is expected to reach $ 30.03 billion by 2020, according to a new study by Grand View Research Inc. The market could be driven by rapid growth in various end-user industries including personal care, food additives, surfactants, and pharmaceuticals. Increasing demand for bio-based products from various end-use industries such as soaps & detergents, pharmaceuticals and personal care is expected to remain a key driving factor for the global oleochemicals market. The industry according to Grand View Research study, has shifted its focus towards developing bio-based products on account of volatility in petrochemicals prices due to supply demand imbalances which is also expected to have a positive influence on oleochemicals demand over the forecast period. Initiatives from different environmental associations regarding toxic emissions from petrochemicals are expected to further help oleochemicals penetrate the market on account of its biodegradable and renewable raw materials. Polyamide and polyols are manufactured using oleochemical advanced routes which are used in producing polyurethane, a major raw material for fabric industry. Growth of these end-use industries particularly in emerging economies of India, China and Brazil is also expected to drive the demand for oleochemicals. Availability of key feedstock on account of overlapping with other applications is expected to remain a key challenge for market participants over the next six years. Asia Pacific was the largest regional oleochemicals market and accounted for 41.9 per cent of total market volume in 2013. Rapidly expanding end-use industries such as food & beverages, personal care and pharmaceuticals in the region is expected to drive the regional oleochemicals demand. Availability of key raw material in abundance particularly in Malaysia, China, Indonesia and Thailand is also expected to have a positive influence on the market growth. Asia Pacific is also expected to be the most lucrative regional market for oleochemicals over the foreseeable future. Asia Pacific along with largest consumer is also the largest producer of oleochemicals. French firm Global Bioenergies has successfully produced bio-sourced butadiene by direct fermentation. It is the first time ever an entirely biological production process - ie without any chemical step - is reported for butadiene, one of the most important petrochemical building blocks with a world-wide market of over 10 million metric tonnes per year. As of
16
today, butadiene is exclusively obtained from fossil resources, principally through extraction from naphtha cracking. Given the decrease in naphtha cracking capacities, there is a need for alternative routes to butadiene. In this context Global Bioenergies had signed in 2011 a collaboration agreement with Synthos, the Poland-based manufacturer of butadiene-derived rubber products, to develop a direct fermentation route allowing a cost-effective transformation of renewable resources into butadiene. Since such a direct biological route does not exist in nature, Global Bioenergies first had to invent a new metabolic pathway comprised of a series of nonnatural enzymatic reactions. This step was successfully achieved in December 2012. The next step consisted in improving the activity of those enzymes and implementing them into a bacterial strain. Global Bioenergies has now announced that it has created such a proprietary production strain. This strain was placed in a lab-scale fermentation device, and upon the addition of glucose, the presence of butadiene in the off-gases was detected. This is the first time ever that the production of butadiene by direct fermentation from renewable resources has been reported. European oleochemicals demand is expected to grow at an estimated CAGR of 4.1 per cent from 2014 to 2020. Global oleochemicals market is moderately concentrated with top four companies accounted for over 55 percent of the total market. The market for Oleochemicals witnessed a large number of mergers and acquisitions and there are significant opportunities for the market occupants to introduce diversified products to sustain market growth. Top oleochemicals market players include ADM, Akzo Nobel, BASF Cognis, Cargill, Emery Oleochemicals, Evonik, Oleon, KLK Malaysia, and Wilmar International. Fatty acids were the leading oleochemical product and accounted for 57 per cent of total demand in 2013. Growing demand for fatty acid as raw material in end-use industries such as detergent and personal care is expected drive its demand over the forecast period. Glycerol is expected to witness significant growth rate over the next six years. Global demand for fatty acids is expected to grow at an estimated CAGR of 6.4 per cent from 2014 to 2020. Increasing glycerol applications in food & beverages industry is expected to drive its demand over the next several years. Growing awareness for green chemistry among consumers is also expected to have positive impact on glycerol demand.

CHEMICAL MACHINERY ARTICLE SINGLE-ATOM GOLD CATALYSTS: PATH TO LOW-COST PRODUCTION OF FUEL AND CHEMICALS
N
ew catalysts designed and investigated by Tufts University School of Engineering researchers and collaborators from other university and national laboratories have the potential to greatly reduce processing costs in future fuels, such as hydrogen. The catalysts are composed of a unique structure of single gold atoms bound by oxygen to several sodium or potassium atoms and supported on non-reactive silica materials. They demonstrate comparable activity and stability with catalysts comprising precious metal nanoparticles on rareearth and other reducible oxide supports when used in producing highly purified hydrogen. The work, which appears in the November 27, 2014, edition of Science Express, points to new avenues for producing single-site supported gold catalysts that could produce high-grade hydrogen for cleaner energy use in fuel-cell powered devices, including vehicles. "In the face of precious metals scarcity and exorbitant fuel-processing costs, these systems are promising in the search for sustainable global energy solutions," says senior author Maria Flytzani-Stephanopoulos, the Robert and Marcy Haber Endowed Professor in Energy Sustainability and professor in the Department of Chemical and Biological Engineering at Tufts. Flytzani-Stephanopoulos's research group has been active in designing catalysts requiring a lower amount of precious metals to generate high-grade hydrogen for use in fuel cells. The water-gas shift reaction, in which carbon monoxide is removed from the fuel gas stream by reacting with water to produce carbon dioxide
20
and hydrogen, is a key step in the process. Catalysts, such as metal oxide supported precious metals like platinum and gold, are used to lower the reaction temperature and increase the production of hydrogen. The Tufts group was the first to demonstrate that atomically dispersed gold or platinum on supports, such as cerium oxide, are the active sites for the water-gas shift reaction. Metal nanoparticles are "spectator species" for this reaction. Flytzani-Stephanopoulos says the new research suggests single precious metal atoms stabilized with alkali ions may be the only important catalyst sites for other catalytic reactions. "If the other particles are truly 'spectator species', they are therefore unnecessary. Future catalyst production should then focus on avoiding particle formation altogether and instead be prepared solely with atomic dispersion on various supports," says FlytzaniStephanopoulos. The just published research describes how single gold atoms dispersed on non-reactive supports based on silica materials can be stabilized with alkali ions. As long as the gold atoms, or cations, are stabilized in a single-site form configuration, irrespective of the type of support, the precious metal will be stable and operate for many hours at a range of practical temperatures. "This novel atomic-scale catalyst configuration achieves the maximum efficiency and utilization of the gold," says Flytzani-Stephanopoulos, who directs the Tufts Nano Catalysis and Energy Laboratory. "Our work showed that these single-site gold cations were active for the low-temperature
water-gas shift reaction and stable in operation at temperatures as high as 200째C." "Armed with this new understanding, practitioners will be able to design catalysts using just the necessary amount of the precious metals like gold and platinum, dramatically cutting down the catalyst cost in fuels and chemicals production processes," she adds. Pembina Pipeline Corporation Announces $105M New Gas Processing Plant At Its Musreau Facility Pipeline Corporation announced today that it plans to construct a new facility and expand its gas processing capacity at Musreau by 100 million cubic feet per day ("MMcf/d") ("Musreau III") for an estimated cost of $105 million."The areas surrounding Pembina's existing gas processing facilities at Musreau, part of our Cutbank Complex, continue to be a focus for our customers producing liquids-rich natural gas," said , Pembina's Senior Vice President, NGL and Natural Gas Facilities. "Musreau III allows for additional processing and Pembina's customers benefit from our ability to provide an integrated service offering including pipeline transportation and fractionation services. Musreau III will leverage the engineering and design work for our Musreau I and Musreau II facilities and will use the same pipeline lateral to access our Peace Pipeline System. CHEMICAL MACHINERY ARTICLE design and construction." Musreau III, which is underpinned by long-term agreements with several area producers, involves the construction of a 100 MMcf/d shallow cut facility which will be built adjacent to Pembina's existing Musreau facility and its nearly complete Musreau II facility. Pembina expects Musreau III to have liquids extraction capacity of approximately 3,000 barrels per day ("bpd"), subject to gas compositions. Similar to the Company's other gas processing facilities, the agreements for Musreau III are take-or-pay in nature and provide flow through of operating expenses. Subject to regulatory and environmental approval, Pembina anticipates bringing Musreau III on-stream in mid-2016. "In total, once Musreau III is complete, the Cutbank Complex will have approximately 570 MMcf/d of shallow cut processing capacity, 205 MMcf/d of deep cut processing capacity and will produce roughly 25,000 bpd of liquids for transportation on our Conventional Pipelines," said Mr. Taylor. "We are happy to be adding another long-term fee-for-service asset to our portfolio that will feed into our integrated businesses. Projects like this benefit both our customers and shareholders and allow us to continue producing sustainable returns." BASF INVESTMENT IN PIONEERING SUPERABSORBENT TECHNOLOGY BASF recently announced plans for a major investment in a pioneering superabsorbent technology platform of its hygiene business. BASF will invest up to €500M ($625M) over the next 2 to 3 years to establish droplet polymerization capacities worldwide by revamping existing plants. The rollout of the new technology underlines BASF's technology leadership and leading position in the market for superabsorbent polymers. Superabsorbent polymers are polymers that can absorb and retain extremely large amounts of liquid relative to their own mass. They are used as a main component in baby diapers, incontinence products and feminine hygiene products. BASF researchers have worked intensively in the last decade to develop a new technology and optimize the corresponding production processes. BASF will launch a new generation of highly innovative superabsorbent polymers under the trademark SAVIVA. The launch is scheduled sequentially, starting end of 2016. Based on its round-shaped particles with micro-pores, SAVIVA has an innovative liquid distribution
mechanism, making it a highly efficient superabsorbent polymer in a diaper core. It has been tested comprehensively in laboratories, in diaper prototypes and with end consumers in home-use tests, confirming its outstanding properties and its performance in diapers. Selected customers have already given positive feedback. “To launch this breakthrough innovation in a fast and efficient way, BASF has developed a revamp strategy. In order to keep time-tomarket as short as possible, BASF will extend and modify already existing production sites,” said Michael Heinz, Member of the Board of Executive Directors, BASF SE. Existing facilities will in future be able to produce both SAVIVA and the current product HySorbâ. The first wave of revamping existing plants will be kicked off in Europe, closely followed by plants in Asia and the Americas. This underlines the business approach BASF is taking, investing close to its customers and providing a global footprint for a reliable, global supply. “The outstanding absorption performance and soft feel of SAVIVA offer an innovation platform for the development of new hygiene solutions. It is a highly efficient enabler for future generations of diaper designs, offering a new level of comfort and dryness,” said Teressa Szelest, Senior Vice President of the Global Hygiene Business, BASF SE. With its unique properties and efficiency SAVIVA is making a contribution to sustainability in terms of weight reduction of diapers and also addresses the needs of a changing social environment. With a global network of research, production and service sites and an annual superabsorbent polymers production capacity of 590,000 metric tons, BASF is a leading partner of the global hygiene industry.

PRODUCT ARTICLE TEN REASONS TO CHOOSE IMAGE BASED ID READERS By Didier Lacroix, Vice President, International Sales & Marketing, Cognex Corporation
I
mage-based code readers stand poised to replace laser scanners in a wide range of industries including food, beverage, consumer goods, pharmaceutical and automotive, but when considering a transition from laser scanners to image-based barcode readers, many think that the is cost too high. Today's most advanced image-based readers have overcome the technical and economic hurdles and now offer a more attractive alternative to industrial laser scanners on the factory floor. Thanks to advances in microprocessors, imaging sensors and decoding algorithms, image-based ID readers have become not only more affordable, but also more powerful. The logistics barcode-scanning market breaks down into three segments. At the entry level, a mix of conventional area-array imagers and laser scanners read codes on slow moving or stationary objects. At the high end of the scale, fixed line scan image, based systems handle high-speed, multi-sided barcode tunnel applications. Situated between these two extremes, is an entire range of applications that currently rely on an increasingly challenged generation of laser-based scanners. Today's most advanced image-based ID readers have overcome the technical and economic hurdles and now offer a more attractive alternative to industrial laser scanners on the factory floor. A laser scanner reads a barcode by measuring the size of the printed modules using light reflected from the code. One of the method's advantage is its simplicity as it is easy to set up, connect, aim and can read codes fast enough to accommodate high speeds. An unread code requires diverting the package to a manual station where an operator directs the package to its destination or replaces the defective barcode and resends package back through the sorting system. This failed condition increases the labor material costs and reduces the efficiency of sorting equipment because packages are handled more than once. To cope with these limitations, the logistics industry has designed special labels that maximize read rates and equipment specifically optimized to handle high numbers of reads.
The latest generation of image-based ID readers has proven to outperform lasers in the following areas:
1. 2. 3. 4. 5.
Read rate performance Long-term reliability Omnidirectional code reading 2D code reading Multiple code reading and output capability
6. 7. 8. 9. 10.
Image archiving Ease of setup and deployment Barcode quality feedback Visualization and communication Future proof
Image-based readers have several significant advantages to traditional laser scanner technology, such as : ? An image-based reader can find and locate a barcode regardless of its orientation. This can also provide a major advantage for set up, record keeping, and diagnostic purposes. ? Imagers can use advanced software, to read 1D barcodes with significantly less contrast—which is critical for poorly printed codes or for 1D barcodes not printed on a standard white label, for instance on a corrugated box for an example. ? Imagers provide the ability to overcome the issues presented by damage or reflections in the code since the imager software can use just portions of the code to 'reconstruct' the data. ? The ability to use the entire 1D barcode for reading instead of just a single laser line enables image-based readers to read a code despite low resolution, voids in portions of the code, distortion, and other defects. ? Another advantage from a reliability perspective is that image-based readers have no moving parts. ? An image-based system can display the scanner image on a monitor or industrial display in real time. ? As the user sets the system up, the display shows exactly what the scanner sees, ensuring that the images will be in-focus and that the image will include all codes on any package that comes down the conveyor. ? Area array image-based readers also offer better uptime because laser scanners use motors and other mechanical mechanisms to `move' the laser spot across the code. The logistics industry is also into the introduction of two-dimensional (2D) codes like Data Matrix. The amount of information that 2D codes can store makes them very attractive for a wide range of applications and image-based scanners are required to read these symbologies. As large retailers and internet fulfillment centers, consider capital equipment purchases to add capacity or increase throughput, raising barcode read rates by just one per cent could significantly shorten payback schedules and increase ROI.
