Description
Thesteering systemusedonthislifttruckisa hydraulicsystemthatdoesnothaveamechanical connectionb etweenthesteeringwheelandsteeringaxle.Thecontrolofthesteeringisthrougha hydrauliccircuit.SeeFigure1andFigure2.An electricmotordrivesahydraulicpump.Toenergize themotor,thekeyswitchmustbe ON andtheseat switchmust beclosed.Afterthestartingsequenceis completed,theelectricmotoronthePowerSteering pumpwillruncontinuouslyatlowspeed.Asthe wheelisturned,theelectricmotorwillincrease itsspeedtomeetthesteeringdemand.Whenthe electricmotoroperatesthepump,hydraulicoilflows throughthepowersteeringsystem.

Thesteeringwheelalsooperatesthesteeringcontrolunit.Whenthesteeringwheelisrotatedtosteer thelifttruck,thehydraulicoilissenttothesteering cylinderonthesteeringaxle.
Thesteeringcontrolunitisarotaryvalveoperated bythesteeringwheel.Duringthesteeringoperation, thesteeringcontrolunitcontrolsthedirectionofflow andvolume ofoiltocontrolthedirectionanddegree ofturn.Hydraulicoilreturnsfromthecylinderto thesteeringcontrolunitandthenreturnstothehydraulictank.
Ifforany reasonthesteeringpumpdoesnotoperate,acheckvalvepermitsthesteeringcontrolunit tostillcontrolthesteeringsystem.Thelifttruckis difficulttosteerwhenthesteeringpumpisnotoperating,butthesteeringcontrolunitcanoperatethe steeringcylinderandmakessteeringpossible.
GENERAL
Theupperendofthesteeringshafthassplinesforthe steeringwheel.Alargehexnutholdsthesteering wheelontothesteeringshaft.Thehornbuttonisthe coverforthecenterofthesteeringwheel.Thelower endofthesteeringcolumnhassplinesoratangto engagethesteeringcontrolunit.SeeFigure3.
Thesteeringcolumnisadjustableandisheldinpositionbyalatch.Thesteeringcolumnpositioncan
bechangedfordifferentoperators.Thesteeringcolumnmustberaisedtothe UP positiontoprovide clearancefortheseatwhenremovingorinstalling thebattery.Thereisacoveronthesteeringcolumn foraccesstothesteeringcontrolunit,keyswitch, hornswitch,directionswitch(ifinstalled),andsteeringsensor.

Thehydraulichosesmustbeconnectedtothe correctportsorthesteeringsystemwillnotoperateasexpected,whichcancausedamageor personalinjury.Makesurethehosesareidentifiedandconnectedcorrectly.
1. Disconnectthebatteryandattachatagonthe truckbatteryconnectorstatingDONOTCONNECTBATTERY.Raisethesteeringcolumnto the UP position.Removethecolumntiltlever andtheupperandloweraccesscoversfromthe steeringcolumn.
2. Removekeyswitchfromhousingofthesteering column.Makeanidentificationoftheelectrical wiresanddisconnectthemfromthekeyswitch.
3. Removethehorn buttonassembly.Identifyeach hornwireandremovethemfromthehornbutton assembly.
4. Makeanidentificationoftheelectricalconnectorsanddisconnectthemfromthedirection switches.Removethedirectionswitchfromthe housingofthe steeringcolumn.Removescrews andshiftleverassembly.SeeFigure4.
CAUTION
Hornwirescouldbedamagedusingasteering wheelpuller.
5. Removetheplasticrivetsthatfastenthebracket forthehornswitchtothehousingofthesteering column.Movethehornswitchandbracketaway fromthesteeringcolumn.SeeFigure3.
6. Removethehornbutton,largehexnut,and steeringwheelfromtheshaft.Ifnecessary,use pullertooltoremovesteeringwheel.
7. Disconnecttheconnectorandremovethetwo capscrewsholdingthesteeringsensortothe steeringcolumn.Removethesteeringsensor fromthesteeringcolumn.SeeFigure3.

INSTALL
1. InstallanewO-ringbetweenthemotorandthe pump.
2. Installthepumponthemotor.Makesurethe pumpshaftcorrectlyengagesthemotorshaft.
3. Attachthemotortothemountingbracket.Make surethemotoriscorrectlyalignedonthemountingbracket.
4. Attachaslingaroundthemotor.Positionthe slingsoitpassesthroughtheareawherethe steeringmotormounts.Attachacranetothe sling,andcarefullyliftthepumpmotorassemblyintoposition.
5. Raisethemotorintoposition.Installthemountingboltsthatattachthemountingbrackettothe lifttruckframe.
6. Attachallelectricalcablestothemotoras markedduringremoval.
NOTE: Tightentheconnectionsforpowercablesat M6terminalsto18to22N•m(159to195lbfin). OnlifttruckmodelsE3.50-5.50XL,E4.50XLS(E70120Z,E100ZS)(D098/E098)tightenM6terminalsto 6.5to7.0N•m(57.5to62.0lbfin).
7. Attachthepressurehosetothepump.

POWERSTEERINGPUMP,REPAIR
Sealsthatarewornordamagedarethemostcommon causeofpumprepair.Thepumpbearings,gears,and shaftsalsowear.Mostservicepersonsdonotrepair awornpump.Thecostofrepairscanbegreaterthan thecostofanewpump.Thesealscanbereplacedin thepowersteeringpump.Replaceapowersteering pumpthatiswornordamaged.
Thepowersteeringpumpisasingle-sectiongear pumpthatisfastenedtothepowersteeringmotor. SeeFigure8.Theinlet(suctionport)ofthepump isconnectedtothehydraulictankwithahydraulic hose.Bushingsateachsideofeachgeararethe bearingsforthegearshafts.Thebushingsalsohave passagesfortheoilflowtothepumpoutletandfor lubrication.Sealspreventleaksbetweensectionsof thepumphousing.Acouplingisconnectedbetween themotorshaftandthepumpshaft.
Whenthepumpisinstalledonthemotor,useanew O-ring betweenthepumpandthemotorhousings.
Seal,Replace
NOTE: Ifthepumpisheldinavisefordisassembly,do notcausedistortionofthepumpbody.Use avisewithsoftjawsorblocksofsoftwoodbetween thepumpbodyandthejawsofthevise.
Makean identificationofthelocationofthepartsand seals duringdisassembly.Similarpartscancause errorsduringassembly.Identificationoftheparts canbe difficultifthepartsaremixed.
1. Remove thefourcapscrewsthatholdthepump together.Twoofthecapscrewsarethroughbolts andfastentotheendplateofthemotor.
2. Carefullyremovetheendcoversandremovethe sealsandO-rings.
3. Carefullypressthegearbearingandgearassembliesfromthepumpbody.
NOTE: Somepumpbodieswillshowmarkscausedby gearsasthegearsrotateagainstthepumpbody.The small clearancesbetweenthepartscausethegears toleavethemarks.Thesemarksdonotalwaysindicatethatthepumpiswornordamaged.Ifthepump
willnotsupplythevolumeandpressureshowninthe specifications,thenthepumpmustberepairedorreplaced.
4. Inspectthegearassemblies,thegearbearings, andthepumpbodyforwearordamage.
5. Cleantheinternalpartsofthepump.Usehydraulicoiltolubricatethepartsastheyareinstalledintothepump.Installnewsealsinthe bushings.
6. Installthegearsandbushingsinthepumpbody.
7. InstallnewO-rings,sealrings,anddowelpin intotheendcoverofthepumpwiththerelief valve.SeeFigure8forthearrangement.
8. InstallnewO-rings,sealrings,anddowelpin intotheotherendcoverwiththeflange.Install thisendcoverontothepump.
9. Checkthatallofthepartsareinthecorrectposition,andinstallthefourcapscrews.Tightenthe capscrewsto34to40N•m(25to30lbfft).
10. InstallanewO-ringontheflangetosealagainst theendplateofthemotor.
SteeringSystemAirRemoval
Ifthereisairinthehydrauliclinesofthesteering system,theoperationwillnotbeconstant.Rotate thesteeringwheelfromstoptostopseveraltimesto removetheairfromthesteeringsystem.Iftheair cannotberemovedfromthesteeringsystem,check
forleaksatthepowersteeringpump.Checkfora loosefittingoraleakintheintakemanifold.Ifthe O-ringortheoilsealbetweenthepowersteering motorandpumphasdamage,airwillenterthehydraulicsystem.
SteeringPressureCheck
Dothefollowingproceduretoconnecta20MPa (3000psi)gauge:
1. Removethecapofthepressurecheckfittingin thesteeringlineunderthefloorplateandnear thecenterofthecowl.SeeFigure1andFigure9.
2. Thehydraulicoilmustbeatoperatingtemperature54to66 C(130to150 F)
3. Operatethepowersteeringpumpandsteering foracompleteturn.Themaximumpressurefor eachlifttruckcoveredinthismanualis:
•J2.00-3.20XM(J40-60Z)(A416/B416) 9.40MPa(1342psi)
•E1.50-2.00XM(E25-35Z,E40ZS)(E114/ F114) 6.05MPa(864psi)
•E2.00-3.20XM(E45-65Z)(G108)and V30ZMD(D210/E210) 9.00MPa(1286psi)

4. Ifthepressureislessthantheminimumpressureforthelifttruck,checkthatthepowersteeringpumpisnotwornordamaged.Ifthepower steeringpumpiswornordamaged,replacethe steeringpump.Theminimumpressureforeach lifttruckis:

5. Whenthepressurechecksarecomplete,return thesteeringsystemtonormaloperation.

2. Visuallyinspectthatthesteeringcontactorand maincontactorcloseatthesametime.
a. Ifsteercontactordoesnotclose.Makesure theseatswitchisworkingcorrectly.
b. Checkcontinuityofsteercontactorcoil.If steercontactorcoilisopen,replacesteercontactor.
c. Checkbatterypositiveonwire3C.Seethe section ElectricalDiagrams, ACMotorControlSystem 8000SRM1225for lifttruckmodelsJ2.00-3.20XM(J40-65Z)
