DICTIONARY OF POPULAR SUSPENSION ERRORS: PART 1

The BILSTEIN Academy is seeking to clarify technical misunderstandings

Is it necessary to pump twin-tube dampers before installation? Does the air suspension bellow tear when lifting vehicles with the engine running? What helps against the notorious “morning sickness?” BILSTEIN says a lot of half-knowledge is circulating around the topics of shock absorbers, air suspension and so on, which has long since been part of the “Dictionary of popular suspension errors.” This ‘book’ is still purely hypothetical, but in the opinion of the BILSTEIN Academy, if it were real the first entries could be as follows. Pumping twin-tube dampers

BILSTEIN says sometimes information is spread that it is absolutely necessary to “pump” twin-tube dampers before installation in order to vent them but that this is a misconception. It states the fact is that twin-tube shock absorbers are installed in a vertical position or up to a maximum of 45° inclination but stored horizontally at the dealership. However, it says this “change of position” has no relevance for the installation and the so-called “pumping” is unnecessary. It states that if there is still not enough oil in the inner tube/working tube after installation, this is not a problem at all, as when the shock absorber starts “working” later, it sucks in the required oil itself. That’s why Rainer Popiol, head of the BILSTEIN Academy, offers the following simple tip: simply remove the shock absorber from the packaging and install it. Morning sickness

The same applies to the so-called “morning sickness” with twin-tube shock absorbers. BILSTEIN explains that this phenomenon is based on the fact that the shock absorber oil cools down overnight, thereby reducing its volume. As a result, it contracts, so that in the end there may be too little oil in the inner tube. The movement of the piston rod / working piston, however, quickly sucks in supply through the bottom valve and compensates for the deficit. If the oil warms up, the volume also increases again quickly. Air suspension

The subject of air suspension is also a story full of misunderstandings, says BILSTEIN, which explains that one popular theory is that when vehicles are lifted with the engine running, the air suspension bellows are pressurised until they burst; at least if the workshop mode has not been activated. But Rainer says this is not the case. “Many workshops or inspectors anticipate a problem here that does not exist in this form at all. It is correct that in the case described, air is rather let out and the bellows are therefore not loaded by overpressure,” Rainer said. “Strangely enough, the opposite problem occurs in reality: there is a risk that the vehicle is deflated onto an unpressurised or at least partially deflated air spring. In this case, the component can indeed be irreparably damaged. “The BILSTEIN tip: if the vehicle has a jacking mode, use it on the lift. If this is not available or was forgotten during lifting, the air spring should be filled with a suitable diagnostic device before lowering.” For more information, visit www.bilstein.com

Driveline Auto Parts is a national aftermarket transmission component supplier

When it comes to choosing between the various coolers in the market, cooler construction plays an important part in today’s modern installations. Driveline Auto Parts explains that factors in deciding which style of cooler to use include oil flow capacity; low pressure drop; available size; minimum air flow disruption and hose end fitting type and size. It says says a low pressure drop plate and fin type cooler is 30 percent more efficient than a tube and fin type cooler because the cooling circuit operates at a regulated low pressure. It says hydraulic engineering formulas equate that a 90-degree bend has the same restriction as 7.5m of straight pipe and states most tube type coolers have 180-degree bends (that is, 2 x 90-degree bends at the end of each run) and there are usually five of these bends in each cooler, so that is the equivalent of 75m of cooler line, resulting in increased pressure drop in a tube and fin type cooler. It notes a much larger surface area is also required to achieve the same cooling capacity compared to a plate and fin type cooler. The plate and fin cooler can be distinguished by the parallel plates that run horizontally and looks just like a mini radiator. Driveline says this type of transmission cooler is more efficient than the tube and fin type, mainly because the larger surface area allows for more fluid to contact the cooling surface. Fluid is forced through each row of smaller plates that help to cool the fluid faster and more effectively. When it comes to selecting the right size cooler for the vehicle, the rule of thumb is to select the largest size you can comfortably fit in the space available. It notes correct hose sizing is also critical. Vehicle specific kits are becoming more popular, with most manufacturers offering either a GVM rating or a thermal unit rating to help with size selection if the unit is a custom fit up. When deciding if you should install the cooler in series, or to fully bypass the radiator, Driveline says fully bypassing a failed heat exchanger is often more cost effective and eliminates the potential for any future coolant and oil contamination. Consideration should also be given to the prevailing climate, with vehicles operating in hotter conditions leading to extra heat load being placed on the cooling system. After installation, an important tip is to always remember to top up the transmission fluid after installing an oil cooler. Normally around one liter will suffice but be sure to follow the vehicle manufacturers recommended fill procedure and to use the correct Automatic Transmission Fluid for the vehicle. CTEK has provided a number of tips on how Australian motorists can reduce their emissions

Statistics show that less than one percent of new car sales in Australia this past year were electric. This puts Australia far from its reduced emissions goal as a recent report from the Climate Council stated that 75 percent of new car sales need to be electric by 2030. CTEK says it is the leading global brand in battery charging solutions and while the company acknowledges that new technology is needed, it says there are several steps that Australian motorists can take right away to lower emissions in their vehicles. It states that workshops can increase consumer awareness of the actions that reduce emissions, which can help increase business while also helping the environment. One action that CTEK recommends is keeping tyres inflated. Under-inflated tyres increase the rolling resistance of a vehicle, which leads to motorists using up to three times more fuel than is necessary. Motorists should check their tyre pressure regularly every two weeks at a minimum. This will reduce fuel consumption and increase awareness of tire condition. Another emission-reducing idea is to utilise stopstart technology. A report published by the Royal Automotive Club of Queensland stated that stopstart technology can reduce fuel consumption by five to eight percent. CTEK also recommends that motorists follow a vehicle service schedule, including steps like checking engine performance, replacing air filters regularly, changing oil regularly, and checking the petrol cap. All of these actions can support lowering emissions. Another idea for lowering emissions is regularly checking the vehicle battery. Stop-start batteries need to have the capacity to restart the engine every time the vehicle idles. In fact, they are seen but very seldom serviced, replaced or discussed. The main calipers are designed to be a robust part of the brake system. However, over time, the heat generated in driving can cause a breakdown in the seals within the pistons and caliper piston bores. There are a number of tell-tale signs that you may have issues with your calipers, such as the vehicle pulling to one side when applying brakes; fluid leaks; and a spongy or soft brake pedal. If you do have a faulty caliper, it will result in reduced braking ability. Uneven brake pad wear may also result in the case of sticking caliper slide pins which will create bias in wear characteristics. Further signs of ineffective caliper operation may be the experience of abnormal noise. At any service interval it is imperative the entire brake ‘system’ is checked and reviewed. The effective braking of a vehicle relies on all parts of that system working in unison. While attempting to repair a leaking or otherwise faulty caliper is not uncommon, DBA says studies show that the time required to do so, in combination with running the risk of the fault reoccurring within a short period of time, makes a replacement of the caliper the more economical solution. New laser cladding technologies make it possible to manufacture low-wear brake discs that can lead to a significant reduction in fine dust emissions and particles disbursed on roads and race circuits. Laser metal deposition (LDM) generates high quality coating and cladding with a lifetime that can exceed the durability of galvanic coatings. Introduced by Laserline GmbH, a German company producing laser systems for industrial use, inhouse research and development meant Laserline high-power diode lasers can be used for repair and hard facing by applying material more resistant to wear than the base material of the original product. Practical applications are numerous in Australia, from cladding large turbine blades to the landing struts of helicopters. Raymax Applications explains that cladding with laser technology produces low-wear brake discs on a grey cast iron basis. It says the comparatively inexpensive base material and its manufacturing processes can still be retained, but decisive parameters are optimised by a powder-based additional layer which is welded on by means of a high-power diode laser. To provide even more benefits, a wear-protecting layer made of tungsten carbide for example, pure corrosion-protecting layers, can also be applied. The process of cladding causes a metallic fusion bond created between the applied powder and the base material, but the thermal load on the base material from the laser beam, is low. This enables particularly fast process speeds with real advantages being gained as practically no distortion is seen in the brake discs. The use of high-power diode lasers for this process is in contrast to other thermal processes. Friction between brake disc and brake linings generates heat and fine dust which is deposited on the vehicle rim and on the road. Raymax Applications explains that the advantages of laser-coated brake discs are corrosion and abrasion-resistant surfaces, reduced brake dust load and extended service life. It says laser-coated brake discs are not only suitable for current combustion engines, they will also be used in future electric vehicles, where brake discs will have to meet the need for low particulate emissions.
