PROCESS & MANUFACTURING From the custom made chassis to the tiniest rivet, nothing is left to chance. Quality, reliability and attention-to-detail underpin every Lotus caravan. Since the very first day, Lotus Caravans has been committed to producing the highest standard of caravans for its customers. And to this day, every van is individually designed and built with each part ordered specifically to suit the desired size, layout and style. Design. As soon as an order is received from one of the nationwide network of dealers, the in-house design team at Lotus Caravans drafts a building plan for the van, based on the dimensions, features and components requested by the client. This plan is then sent to the client for final approval. Chassis. As the foundation for all caravans, Lotus Caravans has built a long and trusted relationship with G & S Chassis, Australia’s foremost chassis builder, to construct each frame based on the design in the building plan. It is then delivered to the factory and the client’s caravan can begin to take shape. Flooring. The only other structural element built offsite is the one-piece floor, which is built to specification and prepared for assembly, including its single-piece hardwearing Linoleum covering. Undercarriage. Top quality water tanks and braking mechanisms are affixed to the chassis and floor. A single LOTUS CARAVANS PAGE 4
opening in the floor and floor-covering for plumbing access ensures maximum strength is maintained. Walls. All four walls and the roof are constructed in the Lotus Caravan factory and then fitted into a lip on the chassis, thus taking pressure off connecting bolts. The internal framing of the caravan works in conjunction with the walls, chassis and roof to provide sturdiness and stability in even the toughest of conditions. Electricals. With the exterior walls and frames in place, technicians complete all the electrical wiring, and installing the economical 12V LED light fittings, air conditioning, road lights and thermal wall and roof insulation. Plumbing. Expert plumbers prepare the pipework and, as each element is ready, connect the gas fittings, hot water service, sinks, showers, toilets and taps, ready to make your Lotus caravan a private oasis of luxury no matter where you are. Interiors. All fixtures and furnishings are individually built onsite by skilled cabinetmakers and craftsmen. Every bench, cupboard, berth and bulkhead is inserted by hand to fit absolutely perfectly. The unique interior finishes of contemporary flat gloss cupboard fascias, contrasting against white gloss walls and cabinetry have added to the popularity and appeal of the Lotus Caravan brand. Exteriors. With the construction almost complete, doors and windows are fitted and sealed against the elements and the final design details are applied to the distinctive grey aluminium cladding and black checkerplate armour.
Quality inspections. Throughout every stage of construction, each van is assembled according to strict quality standards, overseen by a quality supervisor. When complete, the caravan is subject to rigorous structural and safety testing before being weighed and compliance checked. It’s then rigorously cleaned and polished, inside and out, ready for a member of the management team to conduct a final detailed inspection before the caravan is allowed to leave the factory.
Delivery. Approximately X weeks after the order is placed, a sturdy, modern, eye-catching luxury Lotus caravan is ready to bring a new sense of freedom and adventure to one more discerning owner. The home of superior caravan craftsmanship In November 2011, Lotus Caravans moved from its original humble workshop to a new, purpose-built, state-of-the-art facility in Campbellfield, Victoria. The factory now commands over 2150 sq.m. of space and is designed exclusively for the manufacturing of
the caravans, with particular emphasis on occupational health and safety; efficiency; and function. Incorporating a flow-through process, each van is assembled piece-by-piece by some of Australia’s most skilled technicians, using the latest technology in a workplace that’s both comfortable and inspiring. This is the home of premium caravan craftsmanship.

SERVICING AND AFTER-SALES CARE All corner stabilisers should be oiled and greased regularly to ensure they operate smoothly. Handbrake adjustment should be maintained via the turnbuckle between the handbrake lever and the cable. This cable should not be over tightened as it may cause brakes to overheat and in turn this could cause bearing failure. With your caravan fully loaded the hand brake ratchet lever should engage the 5th or 6th notch from the tow ball end of the coupling. Any closer to the tow ball than this and the brake cable will be too tight, which could apply the caravan brakes when the suspension compresses. This applies to independent suspensions and beam axles with leaf springs. This too tight or incorrect adjustment could cause overheating of brake shoes and damage to your brakes and bearings. Brake cable adjustment should be carried out via the turnbuckle and ensure that the lock nut is tightened after adjusting the turnbuckle. When the caravan is not in use it should preferably be stored undercover but if not then ensure there is adequate ventilation inside the caravan to avoid dampness and mildew inside the vehicle.

The refrigerator door should be left ajar so that air can circulate in the refrigerator. The gas cylinders should be turned off. The electrical lead should be disconnected, In the case of the vinyl on poptops or the canvas on campervans and tent trailers these should be occasionally aired to maintain these items in perfect condition.
In the case of campervans and tent trailers where they are packed up in a wet condition they should be thoroughly dried out at home before storing them away permanently. Where a caravan is left for a long period of time it should be jacked up so that the weight is not permanently on the tyres. Tyres can develop a flat spot if they are supporting full weight of the caravan, particularly if the tyres lose air pressure. In time this may lead to tyres becoming unbalanced and compromise performance.
