The Year 2017 for Vedanta Cairn Oil and Gas
New Delhi, India: Oil and gas industry has seen steady year on year growth every year in last one decade. The year gone by is not an exception as well. As the growing demand suggests that India’s oil demand is expected to grow at a CAGR of 3.6 per cent to 458 Million Tonnes of Oil Equivalent (MTOE) by 2040, while demand for energy will more than double by 2040 as economy will grow to more than five times its current size. According to Boston Consulting Group report Indian Government take from domestic oil production is the highest in the world, despite India being an oil-importing country. Gas production will likely touch 90 Billion Cubic Metres (BCM) by 2040, subject to adjustment to the current formula that determines the price paid to domestic producers, while demand for natural gas will grow at a CAGR of 4.6 per cent to touch 149 MTOE.
Mumbai, India: Vedanta delivered a strong set of results this year and took important steps towards achieving strategic objectives. Record production levels across several of businesses were met this year along with the confidence of continued successful ramp-ups across the worldclass assets. Also, the company moved toward streamlining its strategic approach to deliver better results in 2018
India’s domestic oil and gas production touched a five year low in 2016-2017 dropping more than 20 per cent to 68 million tonne. The country’s import dependence for crude shot up to a five year-high of 83.4 per cent, data from the oil ministry’s arm Petroleum Planning and Analysis Cell (PPAC) showed. Total domestic oil and gas production in 2016-2017 stood at 67.9 million Tonne of Oil Equivalent (MTOE) as compared to 85.7 MMTOE in 2011-2012. However, during the same five year period, the country’s oil and gas production from international assets grew more than 84 percent to 16.2 MTOE in 2016-2017. Looking at this trend, the year gone by does not seem to be a boost to India’s planning towards the vision of energy security. Oil and Natural Gas Corporation (ONGC) announced its plans to invest USD 11 billion in exploration and development of blocks in the Krishna Godavari (KG) basin, which is expected to increase gas production by around 30 per cent over the next three-four years. Indian Oil Corporation Limited (IOC), Bharat Petroleum Corporation Limited (BPCL) and Hindustan Petroleum Corporation Limited (HPCL) have signed an agreement to build an integrated refinery-cum-petrochemicals complexes, which would have a capacity of 60 million metric tonnes per annum (MMTPA) and cost approximately US$ 40 billion. The refinery is expected to commence operations by 2022. BPCL plans to invest Rs 1.08 trillion (USD 16.88 billion) over the coming five years for expansion of operations across business segments, of which the company plans to invest Rs 45,000 crore (USD 7.03 billion) in the petrochemicals segment. The total investment by oil marketing companies (OMCs) on fuel upgradation programme will reach Rs 90,000 crore (USD 13.95 billion) by 2020, according to Mr. K D Tripathi, Secretary, Ministry of Petroleum and Natural Gas, Government of India. World’s largest oil exporter Saudi Aramco is planning to invest in refineries and petrochemicals in India as it looks to enter into a strategic partnership with the country. Prime Minister Shri Narendra Modi had set the target to bring down India’s import dependence on oil and gas by at least 10 per cent by 2022. If this goal has to be achieved, the government needs to take proactive steps in boosting domestic production and cutting reliance on imports. While the government is committed, the Industry looks forward to some bold steps in 2018. The cess of 20% of per barrel cost as per current policy is a highly nonconducive operating environment for the producers. The government must look at addressing the issue in the upcoming budget. 8 • January 2018

CEW Industry News Ion Exchange (India) Limited Launches High Purity Water Generation Product for the Pharma industry Hyderabad, India: Industry leaders in water treatment, liquid waste management and environment solutions, Ion Exchange (India) Limited today announces the launch of INDION SWIFT 5Gx – a high purity water generation product catering to the special needs of the pharmaceutical industry. The product has been designed in consultation with pharmaceutical engineers and end users for maximum performance. This launch marks the company’s expansion of its product line for the sector within its ‘INDION’ purified water systems range. INDION SWIFT 5Gx improves efficiency and purity by introducing a new and unique technology which uses ‘Uniform Particle Size’ resins instead of the conventional resins otherwise used in water treatment and purification. The new product uses a short-cycle regeneration method and takes up to 35 minutes only in order to regenerate as compared to other available conventional products which have an average time of 8 hours for a single regeneration cycle. The product is a first of its kind for the pharmaceutical sector and with validation package. INDION SWIFT 5Gx is fully automatic and has minimum bacteria build-up due to its short cycle. The product is also entirely compliant with latest USP & Eur. specifications and with GAMP & ISPE design standards. The INDION range by Ion Exchange is known for complete pure water generation package and is pre-validated to industry accepted standards.
The system operates in two alternating modes: Closed Circuit (CC) mode at 100% recovery and Plug Flow (PF), or flushing mode, at 10 to 50% recovery. During CC operation, permeate is produced at a rate equal to the flow rate from the high-pressure pump. When a desired recovery percentage is reached, the operating mode is switched to PF mode in which concentrated brine is purged from the system and displaced by feed water from the high-pressure pump in a single plug-flow sweep. The new software module was developed cooperatively by LANXESS Sybron Chemicals and Desalitech, Inc. (Newton, MA, USA).

The project will be executed in Jubail Industrial City located in the east of Saudi Arabia, 100 km north of Dammam, construction completion expected in 2020.

Cologne, Germany: Specialty Chemicals Company LANXESS has announced a significant addition to its LewaPlus software suite of reverse osmosis (RO) and ion exchange (IX) system dimensioning capabilities. The new module provides system modeling with Desalitech’s Closed Circuit Reverse Osmosis (CCRO) technology and enables the dimensioning of RO systems using the latest available water treatment technology, helping system designers bring their water treatment footprint closer to zero liquid discharge (ZLD) or minimum liquid discharge (MLD) goals. Reverse osmosis is used for the desalination and purification of water and has been growing rapidly in industrial, municipal and waste water reuse applications. This article highlights the need for the state to implement environment policy and adapt green technologies for its chemical industry which will be a key to make Gujarat as a stronger and greener chemical hub.

ujarat is one of the leading states of India in the production of chemicals. It is also known as the ‘Petro Capital’ of India. According to the Ministry of Chemicals and Fertilizers, Government of India, the state accounts for 51% share of the production of major chemicals, including organic chemicals, inorganic chemicals, alkali, pesticides and dyes & dyestuffs. Chemical Center in Gujarat The major chemical regions in Gujarat are Ahmedabad, Vadodara, Bharuch, Vapi, Valsad, Dahej, Hazira and Jamnagar. According to ‘SocioEconomic Review Report of Gujarat State, manufacturing of chemicals and chemical products has a major contribution to the Gujarat’s economy. National Statistics of Chemical Sector • India accounts for approximately 15% of the world production of dyestuff and dye intermediates. • Total production of the major chemicals including petrochemicals was 23.9 Million tons in 2015-16. • Polymer demand is expected to grow by 8-10% with healthy growth in industries such as clothing, automobiles etc. • Chemicals is one of the most diversified in the world, covering more than 70,000 commercial products. Role of SME/MSMEs The Chemical industry in Gujarat comprises of small, medium and large scale industrial units. MSMEs constituting around 15% of total major group wise MSME units in chemical and chemical products industry. The Gujarat government policy provided enough support for development of micro, small and medium enterprises in the state. Some of the key policy features include the interest subsidy on loans for modernisation programmes, interest subsidy on eligible parameters, like sector, size, etc., venture capital and patent monetization assistance, technology acquisition fund, support for vendor development, support for auxiliary industries for value-addition, cluster development in PPP mode, rehabilitation of sick units, etc. Environmental Concerns During the Brain Storming Meeting at GSFC Science Foundation, we have prepared an Environment Vision Document 2027 for State of Gujarat as a Environmental Policies/Policy Ramifications. Introducing the subject of environment both at primary & secondary levels with focus on teaching with the real examples/ practical aspects rather than theoretical knowledge will help students in sensing the real issues and its magnitude and how best they can be minimised.

Other important issues are that of contribution of state in ozone layer depletion, unabated mining of resources, impact of climate change etc. which need to be looked into with real time perspective. Issues of environment, it analysis, impact study and relevant solutions of Gujarat cannot be viewed and assessed in isolation unless a big picture study is undertaken for comparative analysis i.e. study of status of environment at global and national levels. • Green belt establishment: Any urban constructions should made it mandatory to have a green belt, in the form bushes, vegetable garden or trees. The people’s representatives, officials and office bearers of the residential associations can be entrusted as ambassadors of this act. 16 • January 2018
• Lung area calculation to be established to understand the co-efficient or coequivalence of oxygen availability and carbon dioxide sequestered with respect to green cover. Identification of proper soft wood plant ideal for forestry in terms of water usage and growth rate also required. • Energy policies requires a revision to address fuel efficiency, effective use of renewable energy. New biofuel sources can be explored and the established ones can be studied further for improvisation. • Domestic waste management demands as a revisit to establish self sufficient system in factories and individual households. Convenient incinerators of various capacities with different fuel options can be designed and can be distributed in a subsidised manner to manage domestic waste.
• A central agency (similar to GCMS) to look after the environmental health of the state to be constituted. • Mining activities happening in Gujarat needs to be monitored properly. • Micro and macro climate change in the state to be addressed and assessed in terms of local industrialization, city expansion and other anthropogenic activities. Also Environment related start-ups in Chemical Sector should be encouraged to design and develop technology/product for the benefit of environment. rom the cold north of our world, from Norway, we bring a new sealing invention to the readers’ attention. A flange sealing made out of one piece of metal. A metal to metal-seal, a sealing principle usually used subsea on extreme depths and pressures. The inventors of this particular patented sealing technology has taken the best sealing principle from subsea - metal to metal sealing, and have taken it to the surface. The invention is called DeltaV-Seal, designed by the Norwegian company Pipeotech. A sealing is in general not a product that brings much attention. Sealings are the consumables often selected at the last moment in a design project, having few expectations to it. Although this apparently insignificant consumable can have the most severe impact on human health, the environment and a factory’s revenue, the focus on this consumable has traditionally usually been next to nothing.

When designing a piping system, flanges are usually defined as a leakage point. Seals are typically the weakest link in a piping system, and a common cause to fatal leakages, explosions, harm to people and leakages into the environment and consequently a significant cause to negative impact on the revenue of a business. There are no reason a flange should be defined as a leakage point. A factory may have tens of thousands of potential leakage points. What do this do with corporate risk? CEW Features DeltaV-Seal wanted to have a type approval of the metal sealing they had invented. The certifying body, DNV GL said that no such type approval had been done before through DNV GL. The type approval project was however initiated, and the DeltaVSeal had to pass two simoultaneous tests, 1) minimum 10 million vibrations (23.5 Hz) and 2) minimum 0.5 million pressure pulse sequences, exposing the metal sealing from the inside with oil pressures sequencing from 0 to 78 bar, then 51 bar and then zero bar, all within one second. the sealing material properties. When installing the metal seals, the governing principle is to choose metal sealing in the same material as the flanges. In this way you avoid galvanic corrosion, which may save a business for substantial amounts of money. When using a metal to metal-sealing, in same material as the flanges, this means that you neither need to clean the flanges when using this sealing. Using a metal sealing like the DeltaV-Seal, it simply does not contaminate the flanges like for instance graphite based seals do. This issue alone can mean many hours saved within maintenance, for each and every flange pair, and for a factory consisting of thousands of flanges, this can save significant costs and also reduce risk significantly. When time has come to do a scheduled inspection or to change of gasket, you simply loosen the bolts, you inspect the flange surfaces without having to spend hours on cleaning, you drop the new DeltaV-Seal in between the flanges and it centers itself on the bolts, guided by the outer centering ring. Then you torque the bolts according to procedure and you’re done. Leakage and fire tests The results of the metal to metal sealing principle was clearly demonstrated when doing tests at the German test institute, AMTEC. The results of various tests shows that through this new metal sealing design you come as close to technically tight as possible, showing a leakage rate 10.000 times tighter than the requirements 22 • January 2018
(VDI 2440 / “TA Luft” helium test). Even in a fire situation, showing leakage of only 1 % of the requirement in a direct fire situation (>650 C), resulting the metal sealing to become fire test approved (API 6FB). Static sealing It is through years of heavy use the force of a metal to metal-connection exposes itself. Since the metal sealing DeltaV-Seal contain no “soft” sealing materials like graphite, this means that the metal sealing is static, so it does not change its sealing properties over time, not even at high or low temperature, nor in a temperature cycling environment. “Install and forget” Since this is a metal to metal-sealing with no soft sealing material like graphite present, this means that once you have installed it, you do not need to retighten the bolts after you have installed the sealing using the correct installation procedure and torque. You neither need to go back after a week to do any retightening of the flange bolts. In practice, it is “install and forget”.
The metal sealing endured the whole combined tests, taking five days continuously, making the DeltaV-Seal the world’s first type approved flange sealing (DNV GL). This demonstrates the power of a metal to metal sealing design, making it possible to bring tightness and endurance to a totally different level. From gasket to tool This new sealing technology is more a tool than a simple gasket product. It is a cost saver. Despite this is apparently just a piece of metal, with the unique sealing properties embedded in the design, with this tool bigger companies can save costs on operations and maintenance by millions in bigger plants. In addition, it practically eliminates galvanic corrosion and as a repair-tool you can prolong the lifetime of your existing piping infrastructure. Last but not least, it is a tool to practically eliminate the risk for harmful leakages from flanges for people and the environment.
This is a small but important feature of the new metal sealing that may change and simplify how you work, how you do installation, maintenance and service of your piping infrastructure. Ammonia Production can be More Smart, Safe & Profitable This article talks about brand new technology for the production of ammonia, primarily for fertilizer.
T
he ammonia and fertilizer industries are changing as the drive for smart industrial solutions that exploit feedstocks in an optimal way continues to intensify. Natural resources must be utilized in the best possible way to secure profitability and reduce environmental impact, but advances have been scarce in the very mature ammonia production technology. Nonetheless, a new solution based on SynCOR™ synthesis gas technology widely used in the gas-toliquids industry offers the ammonia industry an opportunity to produce ammonia in a smarter, safer and more profitable way – with significantly reduced environmental impact. The new solution is based on autothermal reforming for the production of syngas in ammonia plants and thereby challenges conventional tubular reforming. The technology brings significant benefits in large-scale applications, most notably an extremely low steam-to-carbon ratio of
0.6 and capacities above 6,000 MTPD in single-train plants. This enables ammonia and urea producers to gain significant economies of scale that cannot be achieved with conventional technology. Catalyst induced a technology shift Conventional ammonia plants use a high temperature shift followed by a low temperature shift. A standard high temperature shift uses an iron/chromiumbased catalyst, which demands a minimum operating steam-to-carbon ratio of 2.6. That changed with Topsoe’s introduction of the first commercial iron-free high temperature shift catalyst (SK-501 Flex™). This catalyst is based on promoted zinc aluminum spinel, which can operate at very low steam-to-carbon ratios at typical high temperature shift conditions, but without the risk of mechanical integrity or by-products associated with iron/chromium catalysts. The zinc aluminum catalyst opens up new possibilities for ammonia producers, as they can reduce their plants’
steam-to-carbon ratio significantly with Topsoe’s SynCOR Ammonia™ process. This solution may be a new opportunity in ammonia production, but the technology is well-proven in other industrial applications, especially within gas-to-liquids. SynCOR Ammonia™ is based on stand-alone autothermal reforming by oxygen and uses well-known and industrially proven process steps and equipment. Today, the combined industrial operation of SynCOR™ units exceeds 70 years, and the technology has demonstrated availability factors greater than 99% as an average over operating periods longer than five years. Due to the introduction of the new shift catalyst, the operating conditions are quite different from the conditions in conventional ammonia plants. With only 0.6 steam-to-carbon ratio, the shift section is limited by the low water content to perform the shift reaction, to achieve an acceptable CO slip, and at the same time minimize the formation of by-products.

However, an efficient solution to deal with this low water content, is the introduction of a second shift operated at medium to high temperature in combination with recirculation of steam from the process condensate stripper. Depending on the specific requirement, the second shift catalyst can be SK-501 Flex™ or a copper-based catalyst. After the shift section, by-products are condensed out together with process condensate. The solution reduces the well-known problem of especially methanol entering the CO 2 removal section in conventional process layouts. The process condensate and washing water, which contains the shift by-products, flows to a process condensate stripper that strips off practically all shift by-products. The stripper steam containing the shift byproducts is recycled to the inlet of the high temperature shift section. Less and smaller equipment reduce cost From a cost perspective, it is critically important to stay within commercially available standard sizes for equipment and piping, no matter the size of the plant. Exceeding standards limits the number of possible vendors and increases cost. SynCOR Ammonia™ operates at a steamto-carbon ratio of 0.6, which reduces 26 • January 2018
steam throughput by 80% compared to conventional plants. In combination with an inert-free ammonia synthesis, this makes it possible to significantly reduce the size of piping and equipment throughout the plant. It also enables the use of a single ammonia converter operating at single pressure. The process uses a standard commercial CO 2 removal unit. However, the CO 2 absorber is relatively smaller than for conventional design because nitrogen is added further downstream. After the CO 2 removal section, remaining CO 2 and H 2O is removed in a synthesis gas drier unit. Then CH 4, Ar and CO is removed in a nitrogen wash, in which N 2 is admitted to the synthesis gas to adjust the hydrogen-to-nitrogen ratio to the level required by the ammonia synthesis. The result is an inert-free synthesis gas, which makes methanation, purge gas ammonia wash, and hydrogen recovery units obsolete and significantly reduces sizes of high-pressure equipment and piping. Furthermore, less power for recycling compressors is needed. The simplified process scheme translates directly into CAPEX and OPEX savings. The inert-free synthesis loop uses a single S-300 ammonia converter in a standard, well-proven Topsoe ammonia
The scaling exponent relating to the CAPEX cost of a plant has huge impact on economies of scale and Total Cost of Ownership in the plant’s lifetime. SynCOR™ has a very advantageous scaling exponent in comparison with conventional tubular steam reforming and is referenced within the full capacity range to above 6,000 MTPD ammonia. Tubular steam reforming is beyond reference above 3,500 MTPD. See figure 2 for a comparison. The SynCOR™ technology is competitive from well inside the conventional tubular steam reforming capacities and becomes the preferred choice at large capacities because of its referenced single line capacity above 3,500 MTPD and significant economies of scale. Production cost in large-scale single train plants is reduced by a combination of attractive scaling exponent, reduced steam throughput, inert-free ammonia synthesis, and reduced sizes of piping and equipment. Due to the differences in scaling exponents and CAPEX cost, SynCOR Ammonia™ becomes increasingly competitive the higher the capacity and the result can be two-digit savings per ton in production cost. Environment and Safety SynCOR Ammonia™ significantly improves environmental impact, personal safety and process reliability and has the potential to bring down the number of lost production days. In addition, electric power for the air separation unit can be obtained from sustainable energy sources, which will reduce CO 2 emissions per ton of product considerably. The total reduction of CO 2 emissions from natural gas firing and sustainable power sources amount to 30%, when assuming 100% conversion into urea. NOx emissions are more than 50% lower compared to conventional tubular steam reforming plants. Another safety benefit is gained from the SK-501 Flex™ catalyst because it is completely free from chromium, most notably the highly toxic hexavalent chromium found in all iron-based high temperature shift catalysts in the market. This helps plants to avoid the potential risk that hexavalent chromium poses to personnel safety and to the environment during product handling, operation and disposal. Ammonia producers can also achieve cost reductions as well as safety benefits from the high degree of automation in the SynCOR Ammonia™ process. Advances in Welding Consumables for Petrochemical Sector Welding is an important and critical activity in fabrication, construction and erection of any component, machinery and plant. Petrochemical and Oil & Gas industries are no exception to this. Over the years, these industries have witnessed several technological advances which have enabled them to operate more efficiently. Welding technology has also grown hand in hand with these developments and today, we have a number of welding processes, techniques, equipments and consumables to meet most of these requirements.
CONSUMABLES FOR CARBON STEELS Carbon steels are the most widely used materials in these industries. The common consumables like E6013, E7018 (SMAW), ER70S2 (GTAW), ER70S6 (GMAW), EL8, EM12K, and EH14(SAW) have been standardized with respect to their properties and performance and are being used for many carbon steel applications in these industries for many years now. However several special consumables have been developed to meet specific application requirements. 1) Consumables for NACE applications In Petrochemical and O&G industries a number of components are exposed to hydrogen sulphide and sour gas environments resulting in stress corrosion cracking. Weld metals operating in these environments are normally tested to ensure that they with stand these service conditions. NACE specifications TM 01 77 and TM02 84 specify suitable tests to determine the behavior of the weld metal.. 2) Moisture resistant and vacuum packed electrodes Moisture is a detrimental factor in welding since higher moisture content in the environment, shielding gas and flux, base material can introduce more hydrogen in the weld metal. Hydrogen is not a desired element in the weld metal since it makes the steel brittle In order to ensure that the electrodes, fluxes are dry at the time of usage, they are normally re-dried, particularly low hydrogen consumables. However there are many occasions when re-drying may not be possible. In order to meet this requirement electrodes have been developed which resist moisture pick 30 • January 2018
up. These electrodes are designated with a suffix ‘R’ indicating they are moisture resistant electrodes. In order to preserve these electrodes in the factory packed condition till usage, they are vacuum packed which ensures quality at the time of usage. the advantage of vacuum packing is that these electrodes don’t require re-drying like conventional low hydrogen electrodes. 3) Weld metals with enhanced toughness requirements Weld metal toughness is an important property. It is usually measured with the CVN impact test which specifies a minimum value for the average impact strength at specified temperatures. Specifications today, call for minimum impact values which are much higher than the standard values. Apart from this, weld metals are today required to meet CTOD value; CTOD is a fracture mechanics test to ensure toughness of the material in the presence of a running crack. AWS specifies a separate ‘J’ designation for an E71T1 flux cored wire which can meet the impact properties at minus 40C. 4) Pipe welding electrodes For pipe welding traditionally the use of cellulosic types, like E6010, has been in practice for a very long time. The use of this electrode is normally restricted to lower strength levels and for higher strength levels such as at 70000 psi, special pipe welding electrodes like E7010P1 are to be used. Electrodes are available for higher strength levels also. These are specially made for vertical down welding of pipes, (popularly referred to as stove pipe welding) particularly the root pass where penetration is of great importance.
CONSUMABLES LOW ALLOY STEELS Low alloy steels are widely used for low, high temperature and high strength applications. Apart from the chemical and mechanical properties, today emphasis is on properties like toughness, embrittlement, creep, hot strength which are very essential for satisfactory performance in service. 1) Consumables for Cr-Mo steels Cr-Mo steels find use in elevated temperature applications in Oil, Gas and Power industries. A number of these steels with varying amounts of Cr, Mo and other elements are used to manufacture components. While some of the grades have been in existence for a long time, many are new versions have been introduced to suit specific needs. These are; • Weld metals with temper embrittlement resistance • Weld metals with hardness control • Weld metals with properties after prolonged PWHT • Weld metal meting Inter granular corrosion (IGC) test requirements • Weld metals with creep properties • Non-Synthetic types • Special grades with additions of V, W, B, N, Nb, Ti 1.1 Weld metals with temper embrittlement resistance Cr-Mo steels get embrittled when exposed for long periods in the temperature range of 400-500C.Tramp elements like P, As, Sb, Sn are the root cause for this problem. A step cooling heat treatment is also performed to determine the susceptibility of the base and weld metals to this problem. All these go to show the stringent quality standards within which consumables are being developed today to meet the industry needs. 1.2 Weld metals with hardness control Weld metal, HAZ and base metal hardness are important factors which determine the performance of the welded joint in service. Hence in many situations the weld metal chemistries are controlled to lower carbon levels to achieve lower hardness. 1.3 Weld metals with prolonged PWHT Most of the Cr-Mo steels are subjected to Post weld heat treatment after welding to relieve the stresses. The AWS specifications also specify the PWHT for various weld metals. But in actual practice many times the weld metals are subjected to prolonged, repeated heat treatment cycles in which 32 â&#x20AC;˘ January 2018
specifications, today, specify many changes in the PWHT. In order to meet these requirements the weld metal compositions have to be adjusted to optimum levels so that the desired properties are achieved. Table 8 gives details on some of the heat treatments for a few weld metals. 1.4 Inter granular corrosion (IGC) test. This is a test to ascertain the suitability of austenitic stainless steel material under corrosive conditions. A pass or failure in this test will forecast the behavior of the material under actual service condition. Normally the IGC test is conducted as per ASTM 262 practices like A-B-C-D-E. All these tests are different and are used for different conditions. 1.5 Creep properties For any elevated temperature application, creep data is very important. Providing creep data for weld metal has now become
a regular feature, at least for normal grades. However generation of this data is time consuming and also expensive . 1.6 Non-Synthetic types SMAW electrodes can be made with carbon steel core wire or with alloyed steel core wire. In Cr-Mo steels, especially at higher alloy levels, it is preferable to use non-synthetic types as they produce consistent properties. Today, nonsynthetic electrodes are available even in 9Cr-1Mo types, which produce consistent mechanical properties. 1.7 Special grades with additions of V, W, Nb, N, B, and Ti With the operating temperatures and pressures going higher and higher and with increasing concern for increasing operational efficiency, controlling emissions, super and ultra super critical boilers are being considered which use Cr-Mo steel with additions of the above elements. Materials like P91, P911, P92, P23, P22V, and P24 belong to this category. Welding consumables meeting these requirements are under development and testing. CONSUMABLES FOR STAINLESS STEELS Stainless steels are used widely in Petrochemical industries . A variety of grades are used and they have been standardized for many applications. The common varieties like ‘L’ grades, stabilized grades and their combinations have been in existence for quite some time now. 1) Duplex and Super Duplex stainless steels (DSS and SDSS) Of particular interest to us at this juncture are the duplex and super duplex stainless steels which are increasingly used in oil and gas industries especially for components which are subjected to stress corrosion cracking.. 36 • January 2018
2) ‘H’ versions of standard grades The higher carbon versions of 308, 347 are now being considered for their elevated temperature properties. New weld metals with higher carbon in the range of 0.04-0.08 are now available for these materials. CONSUMABLES FOR NICKEL ALLOYS Nickel alloys form one of the important material groups used in these industries. Many consumables have been developed to meet the welding requirements of this group; viz; grades like;
Ni CrFe2,NiCr Fe3, Ni Cr Mo3 , Ni Cr Mo6 and many others.

The Minimum Fluidization Velocity and Bed Fluctuation Ratio in Air-Solid Systems There are many equations available to predict minimum fluidization velocities of solid particles in air-solid systems in cylindrical columns. Experiments were carried out for minimum fluidization velocities of solid particles and compared with existing equations. Based on error, conclusions are drawn for which type of materials,which equations are agreeing well. Based on Rayleigh’s method and dimensional analysis and experiments, an equation is formulated to predict the fluctuation ratio of single size particles in cylindrical columns.

luidization 1: Minimum fluidization velocity is an important parameter used to characterize the hydrodynamic behavior of a material inside the fluidized bed. The density and size of the material change the minimum fluidization velocity. In fluidization, fine granular solids are transformed into a fluid-like state through contact with a fluid. When a liquid or a gas is passed at low velocity up through a bed of solid particles, the particles do not move. If the fluid velocity is increased slowly, the pressure drop and the drag on individual particles increases and eventually the particles start to move(minimum fluidization velocity)and become suspended in the fluid. The chief advantages of fluidization are: It ensures contact of the fluid with all parts of solid particles, prevent segregation of the particles by thoroughly agitating the bed, minimizing the temperature variations even in large reactor and ensure high heat and mass transfer rates. Fluidization find applications: in the catalytic cracking of reactors in the petroleum industry, drying and sizing of crystals, transportation of solids, coating of metal surfaces with plastic material, in roasting of ores and synthesis reaction. The disadvantages of fluidization are: Greater power requirement, high breakage of solid particles, serious erosion of pipe lines and containers and for bigger size reactors. Fluctuation Ratio: It is the ratio of the highest to the lowest levels which the top of the fluidized bed occupies for any

gas flow rate and is a quantification of the fluidization quality. A lower value of the fluctuation ratio is indicative of improved fluidization quality with less fluctuation ratio at the top of the bed in fluidized condition. Value Addition by Recovery of Organic in Effluent Stream and Subsequent Reduction in Effluent Load
D
eepak Fertilisers and Petrochemicals Corporation limited (M/s DFPCL) is one of the leading producer of Industrial chemicals and Fertilisers, multi-product Indian conglomerate with a multi-product portfolio spanning industrial chemicals like Ammonia, Nitric acid, Iso-Propyl Alcohol, Methanol, Technical ammonium nitrate, bulk and specialty fertilisers, also providing farming diagnostics with solutions & mining services. The major effluent generated in DFPCL complex at Taloja comprises both organic & salt effluents. M/s DFPCL has its own full flesh Effluent treatment plant complying all statutory norms. Continual efforts are imparted to minimise and recycle effluent streams and down the line DFPCL is aiming for Zero liquid discharge at site. To address salt effluents, dedicated RO plant had been setup, where post treatment, able to recycle water at required purity ~ 800-1000 m3/day to process plants and this has reduced overall water consumption requirement of site. The organic rich effluent which is generated from Iso-propyl alcohol plant was one of the major pain area in terms of high COD (Chemical oxygen demand) Load. The Isopropyl alcohol (IPA) formation reaction is highly exothermic & leads to formation of
by- products like ethers. These by products are separated in series of distillation units to achieve final IPA purity > 99.8% wt./wt. The bottom stream from separation column contains 85-88 % (wt./wt.) water & 12-15 % (wt./wt.) organic which is diverted to Organic Waste Stream (OWS) pit. This bottom stream from Separation Column is having COD ~ 2,50,000 ppm and was a major contributor to organic load on ETP. The said stream was diluted with other effluent stream from IPA plant in Organic waste stream pit & the net COD (Chemical oxygen demand) load at plant battery limit was ~ 25,000 – 35,000 ppm which was sent to Effluent Treatment Plant (ETP) Bio reactor for further COD reduction. To reduce the organic effluent load to ETP, DFPCL installed a” New Organic recovery column” with an intent of recovering organic at source and sale as value added product to merchant market and intangible gain to have substantial reduction in COD (Chemical oxygen demand) load. With installation of this column and successful commissioning in the month of September 2017, the organic load reduced from previous 12-15% to 0.004% attributing to COD (Chemical oxygen demand) reduction from 2,50,000 ppm to ~50 ppm. As per the intent the recovered Ethers were sold in market for various speciality applications as a value-added product in the kitty of DFPCL.

Step-5 Detailed engineering was done by inhouse team. The column internals were purchased from M/s Sulzer Pune and other hardware from parties of repute. The mechanical design for equipment such as reboiler, condenser, drums etc. was done by M/s Thyssenkrupp, Pune based on heat duties & operating conditions.All project activities had undergone through safety procedures like HAZOP (Hazard and operability study), HIRA (Hazard identification and Risk Analysis) and the compliance were strictly followed during the execution of project. This lead to project completion & commissioning in time with all EHS Safeguards. China remains the largest growth market for chemicals and offers many investment opportunities in the specialty chemical sector. Colour Matching Booth
SS 5100H colour measuring spectrophotometer is the result of their own in-depth study and sophisticated design after being in the field for many years. They have incorporated features which can be seen on international class of spectros. SS 5100H has an advanced aberration corrected concave holographic grating for dispersing reflected light, coupled with a highly accurate discrete sensing photodiode array detector. The integrating sphere conforms to CIE/ASTM specifications for size, which is 152 mm dia. The source is a very stable long life Xenon flash lamp which is carefully filtered to D65. Non-electric Fluid Driven Dosing Pumps Dosatron technology is based on a hydraulic motor pump activated only by pressure and the flow of the water. Installed directly on the water supply line, the Dosatron operates by using the water flow rate as a source of energy. The pressure and flow rate of the water actuate the motor piston which drives a second product dosing piston. The product is injected and mixed continuously with the water from the mains supply at the selected dosing rate % (rate of product/water incorporation). The dose of concentrated product is directly proportional to the volume of water which passes through the Dosatron, independently of variations in the flow rate and pressure of the mains water supply. The motor piston moves under the pressure of the water. A system of valves allows the movement to be reversed. Each piston cycle corresponds to a predetermined volume of water which passes through the pump (motor volume). The speed of the motor varies proportionally with the flow of water. The dosing pump is called a volumetric pump. The dosing piston driven by the motor continuously injects a fixed volume of product (adjustable capacity of the dosing body). The dosing piston will inject the quantity of product that corresponds to the volume of water passing through the motor. Therefore, the operating principle ensures constant dosing, independently of the variations in flow rate and pressure of the water. The injection of the product is proportional to the water flow rate. The Lubi LCR, LCRI, LCRN Series are non-self-priming, vertical multi-stage centrifugal pumps. The vertical in-line design enables the pump to be installed in a horizontal plane single system where the suction and discharge connections are in the same horizontal plane (in-line) and have the same pipe size. This design provides a more compact pump design saving space and easy pipe work. The pump consists of a base and a pump head. The chamber stack and the outer sleeve are secured between the pump head and the base by means of tiebolts. All pumps are equipped with a maintenance-free mechanical shaft seal. These pumps come with various sizes and number of stage to provide the flow and the pressure for different site conditions. These pumps are suitable for a wide variety of applications from pumping of potable water to the pumping of chemicals. These pumps are available in various material versions according to the pumped liquid. LCR, LCRI pumps are suitable for non-corrosive liquids. LCRN pumps are suitable for industrial liquids in systems where all parts in contact with the liquid must be made of high-grade SS. For thin, non-explosive, not containing solid particles or fibers, non-corrosive liquids are suitable. For liquid transfer, circulation and pressure boosting of cold or hot clean water. For water supply systems, pressure boosting systems, liquid transfer and irrigation works.
A sieve or sifter is a device for separating wanted elements from unwanted material or for characterizing the particle size distribution of a sample, typically using a woven screen such as a mesh. Sifting is mainly used in two areas, Check screening of raw material to remove extraneous material and sizing to sort, segregate or control the particle size distribution of powders and granules. Sifting is mainly achieved by use of vibratory, rotary and centrifugal screeners. Sieves have to be specially designed to resist the high tensile stress generated. Since particle size distributions plays a vital part in drug dissolutions, maintaining the accuracy of the sieves apertures is an essential part of sieves manufacturing. Proper thickness of wire, accurate nominal apertures, high tensile strength and toughness of the sieves are essential part of sieve for high sifting performance. Material of construction SS-316 and 316L, and aperture sizes 4075 to 70 microns or mesh sizes 4# to 200# with ASTM standard being certified 90X microscope. Sieves are available in various sizes from 4” to 30” dia. The most common size used 20” (550 mm) and 30” (750 mm) dia. The silicone is food grade material, transparent in appearance. Non-toxic and moulded on the stainless steel ring. It finds application in chemical, pharma and food industries and are used in vibro-shifter machine.

New Contracts/Expansions/Revamps The following list is a brief insight into the latest new projects by various companies in India.
CHEMICALS Coal India is planning a `10,000-crore joint venture along with GAIL India, Rashtriya Chemicals & Fertilizers (RCF) and The Fertilizer Corporation of India (FCIL) to set up a urea and ammonium nitrate chemicals complex that will run on gasified coal. Coal India has appointed Projects and Development India (PDIL) to conduct a feasibility study on the project. The plan is to use around 6 million tonnes of coal from coalfields at Talcher in Odisha and manufacture about 3 lakh tonnes of urea annually and around 300-400 tonnes of ammonium nitrate per day. Ammonium nitrate is the principal ingredient for making explosives used as blasting material at coal mines. The country is facing a crunch in the supply of ammonium nitrate and explosive suppliers often jack up prices, resulting in higher input costs for the company. Songwon Industrial Co Ltd of South Korea has launched its new pilot plant in Panoli, Gujarat, thereby strengthening the organisation’s overall specialty chemicals development capability. Built on Songwon’s Indian site with all the necessary main unit operations, the new plant is equipped with the most up-to-date technologies and materials for producing a wide range of chemicals for a broad spectrum of applications - from one kilo up to several hundred kilo samples. To reinforce the organisation’s position in existing areas of business and enhance its ability to enter new areas, the new pilot plant will be supported by the Songwon’s strong local R&D team in Panoli, as well as its central technology innovation center located in Maeam, Korea. AkzoNobel and Atul Ltd have agreed to jointly set up a manufacturing plant for monochloroacetic acid (MCA) at Atul’s facility in Gujarat. Each partner will hold a 50 per cent stake in the venture. The partnership will build on Atul’s status as a leading global supplier of the herbicide 2,4D (which uses MCA as a key raw material), and AkzoNobel’s leading global position in MCA market, with plants in the Netherlands, China, Japan and the US. The investment is subject to regulatory approvals and signing of final agreements. The partnership will use chlorine and hydrogen manufactured by Atul to produce the monochloroacetic acid, taking advantage of both Atul’s existing infrastructure and the leading eco-friendly hydrogenation technology supplied by AkzoNobel. From an initial annual capacity of 32 kilo-tonnes (KT) at start-up, the plant has been designed for future expansion to 60 KT. The plant will produce enough MCA to meet the captive requirement of Atul; AkzoNobel will market the rest of it, primarily in India. Monochloroacetic acid is an essential building block in the chemical industry and is used in a wide variety of chemicals. Camlin Fine Sciences Ltd, which offers shelf-life solutions (anti-oxidants and intermediates), performance chemicals and aroma chemicals, has received environmental clearance from the State Level Environment Impact Assessment Authority of Gujarat for setting up a manufacturing facility for hydroquinone (HQ) and catechol and their down-stream products at Dahej SEZ. The Dahej plant will expand capacities and provide CFS with a base to manufacture hydroquinone and catechol in India. The plant will also help Camlin Fine Sciences to add capacity for manufacturing of vanillin, for which catechol is a key raw material. 66 • January 2018
The company expects to commission the Dahej plant in FY18. The plant will have capacity to produce 9,000 metric tonne per annum (MTPA) and 6,000 MTPA of HQ and catechol, respectively. SRF is planning to invest ` 3,500 crore over the next four years, 70 per cent of which would go into its fast-growing chemicals business, to cater to rising global demand. SRF, which exports 90 per cent of its chemicals and counts Syngenta, BASFBSE 0.08 per cent, BayerBSE -0.04 per cent CropScience and other global biggies as its clients, has over the years steered its focus away from technical textiles to chemicals, where it has witnessed a rapid revenue growth and fat operating margin. LyondellBasell, one of the world’s largest plastics, chemical and refining companies, completed the previously announced acquisition of the polypropylene (PP) compounding assets of Zylog Plastalloys Pvt Ltd. The company entered into a definitive agreement to acquire Zylog’s PP compounding assets in November 2015. LyondellBasell has supplied the Indian market through imports and tolling arrangements since 2009. In October 2015, LyondellBasell acquired SJS Plastiblends Pvt Ltd’s PP compounding business which is located in Aurangabad, Maharashtra. With the acquisition of Zylog’s manufacturing operations in Sinnar, Maharashtra, and Chennai, Tamil Nadu, LyondellBasell is now the third largest producer of PP compounds in India with an annual capacity of 44,000 metric tonnes. In addition to the already existing product lines offered at these sites, LyondellBasell will produce its Hostacom glass fibre-reinforced, mineral filled and unfilled coloured grades as well as Hifax high impact thermoplastic olefins. These compounds are used to manufacture automotive parts, home appliances and other products. Bodal Chemicals of Ahmedabad has received environmental clearance (EC) from the Ministry of Environment, Forests & Climate Change for the expansion of dyes and dyes intermediates manufacturing facility located at Vadodara, Gujarat. The company is expanding its dyes and intermediates manufacturing capacity from 2,200 metric tonne per month (MTPM) to 6,000 MTPM, and set up a co-generation power plant (5-MW) in Gujarat. Bodal Chemicals, one of the leading manufacturers of dyes and dyes intermediates in the country, has the capacity to manufacture over 25 varieties of dye intermediates and around 150 variants in dyestuff which are mainly used as raw material in textile, leather, paper and other dye consuming industries. Out of the total production, the company exports about 40 per cent to more than 35 countries across the world. Perstorp of Swedish a specialty chemicals firm is planning to set up a manufacturing facility for pentaerythritol (penta) in Maharashtra. To evaluate the opportunity to invest in a new world scale production plant for penta in India, the company has signed an MoU with Maharashtra Industrial Development Corporation (MIDC). Pentaerythritol, a white crystalline polyhydric alcohol containing four primary hydroxyl groups, is used as building blocks in alkyd resins for coatings, radiation curing monomers, polyurethanes, rosin esters, synthetic lubricants and explosives. Project Update CEW market for coatings in India is growing fast in the country. Building a world scale production plant will be yet another important part of Perstorp’s ambitious plan to strengthen the position in the Asian market. In July 2015, Perstorp acquired the penta business from Koei Chemical Co Ltd, a Japanese chemicals producer. IOL Chemicals & Pharmaceuticals Ltd (IOLCP), a producer of active pharmaceutical ingredients (APIs), has increased the production capacity of ibuprofen to 6,200 tonnes per annum (TPA) at Barnala plant in Punjab. Expansion follows a de-bottlenecking project undertaken by the company at an estimated cost of `24 crores. IOL Chemicals already exports ibuprofen, a non-steroidal anti-inflammatory drug (NSAID) used as painkiller, to regulated and emerging markets, ie, Europe, Latin America, Middle East, etc. With the recent approval from US FDA, the company is expanding its ibuprofen business in the US as well. Being the only integrated ibuprofen player globally, IOL Chemicals aims to build and sustain the growth of its APIs business in coming years by exploring the higher value regulated markets. MINING NTPC Ltd the state-owned power generator hopes its captive coal production will reach 100 million tonne (MT) as soon as its five coal blocks commence operations, aided by faster regulatory clearances and the part-privatization model of Mine Development and Operator (MDO). The success of the plan would determine fuel security of the operations of India’s largest power producer. KIOCL will revive iron ore mining after a decade in Karnataka, after the State granted the company a lease of over 474 hectares at Devadaru hills in Ballari. KIOCL had suspended mining in the eco-sensitive Western Ghats following a Supreme Court directive in 2006. The company has already prepared an action plan and initiated the process for obtaining the necessary statutory clearances. Once approvals are given, it would invest `1,500 crore in a pellet plant and also a unit to enrich iron ore from the mines. After suspension of mining, KIOCL had shifted to operating 3.5 million tonne per annum pellet plant in Mangaluru. Last year, it produced 1.46 million tonnes, utilising half its capacity, as against almost nil production in the previous year. Under the Make-In-India programme, International agencies have already implemented pilot projects by bringing high grade iron ore from South America, Iran and other parts of the world and utilising KIOCL’s facility, have taken away pellets facilitating better utilisation of its plant capacity and profitability utilising its manpower.The company’s blast furnace Unit having a capacity of 216,000 tonnes of pig iron which was put under suspension since 2009 has been taken for repair and the Unit is ready for operation for producing foundry grade pig iron adding towards its profitability in the coming financial year. The firm earned a profit of`47.93 crore in FY17 as against a loss of ` 80.15 crore the previous year. Revenues grew 353 per cent to ` 929.36 crore from `205.57 crore in the previous fiscal. JSW Energy, part of the Sajjan Jindal-led JSW Group, is believed to be in the race for buying out the thermal power assets of Monnet Power and Jindal India Thermal Power Ltd (JITPL) in Odisha. Monnet Power’s 1,050-MW coal-based power plant near Angul was in advanced stage of commissioning. Monnet Power’s parent company, Monnet Ispat & Energy had won the Mandakini coal block in Odisha in competitive bidding, it surrendered the block later on grounds of economic unviability. Monnet Power had accumulated debt in excess of `5,000 crore. Though Chemical Engineering World
lenders had earlier denied a haircut in JSW Energy’s prospective deal to acquire majority equity in Monnet Power, the Sajjan Jindal-owned firm is still believed to be in the hunt for the asset. Besides Monnet Power, JSW Energy is also eyeing takeover of BC Jindal controlled JITPL’s 1,200-MW coal-based plant at Derang near Angul. The first unit (600-MW) of the 1,200-MW plant had begun commercial operations and started power supplies to the Odisha grid. But, coal paucity and absence of firm linkages had caused disruptions in the operations of the power plant. This project has been completed at a cost of `7537 crore which includes a debt component of `5,900 crore. JITPL has power purchase agreements (PPAs) with Odisha’s Gridco Ltd, Kerala State Electricity Board and Tata Power Trading Corporation. Apart from JSW Energy, JITPL also had competing offers from Adani Power and Singapore’s SembCorp.. NLC India (formerly Neyveli Lignite Corporation) which is in the hunt for buying out power assets is understood to have shown interest in the 700-MW Odisha plant of Hyderabad-based Ind-Barath Power Infra Ltd (IBPIL). The power plant located at Sahajbahal, near Jharsuguda, has commenced commercial operations. Though the exact size of the potential deal is not known, the valuation could be anywhere in the range of ` 5000-5,500 crore. In August last year, NLC India had floated an Expression of Interest (EoI) from companies owning coal and lignite-based power projects, for a possible acquisition. NLC India’s installed thermal power capacity is 3, 240-MW. It runs a 10-MW solar power unit and wind power assets with a capacity totalling 37.5-MW. Western Coalfields, state-run Coal India arm, has received the environment clearance for its `263 crore expansion project in Nagpur district, Maharashtra.The proposal is to enhance the production capacity of the Gokul open cast mine to 1.875-million tonnes per annum (MTPA) from the existing 1-MTPA. The mine, located in 767.17-hectare, has a mineable reserve of 14.50-million tonnes. Among the conditions specified, the company has been asked to get ‘Consent to Operate’ Certificate from the State Pollution Control Board for the existing production capacity of 1-MTPA and also the ‘Consent to Establish’ for the proposed capacity of 1.875-MTPA prior to enhancing the production capacity. With regard to transportation of coal, the company has been asked to carry out by covered trucks and take mitigative measures to control dust and other fugitive emissions all along the roads by providing sufficient number of water sprinklers. The company has been informed to adopt controlled blasting techniques to control ground vibration and flying rocks. It has also been told to implement a progressive afforestation plan covering an area of 376.04-hectare at the end of mining. Of the total quarry area of 231.73-hectare (on floor) and 291.21-hectare (on surface), the backfilled quarry area of 115.39-hectare should be reclaimed with plantation and there will be no void left at the end of the mining operations. The land after mining should be restored for agriculture purpose. OIL & GAS Bharat Petroleum Corporation Ltd (BPCL), India’s second biggest state-run refiner, plans to spend about `13,000 crore on expanding its Numaligarh refinery in Assam by 2017-18.The company plans to expand the Numaligarh refinery to 9 million tonnes from the current 3 million tonnes.
