OUR STAND AT the last kit car show of 2010 was positively groaning with new products! I know it’s self-indulgent, but let me draw your attention to some of the items you may want to add to your Christmas list... CKC Survival Pack: Our annual guide to all the big players in the industry also includes an up to date resumé of the IVA regulations, registration and so much more. And as an added bonus, you’ll also get a free CKC Calendar and some exclusive CKC postcards. How To Build A Haynes Roadster: This is a compendium of all the features we ran on Ashley Gardiner’s build of a Haynes Roadster last year, with his additional features on welding. All repackaged in a new bookazine, it’s a superb reference for anyone considering building a car from scratch (and good value at just £7.95). CKC Calendar: You get this for free within the Survival Pack, but you can also buy it as a stand alone product. Not only does it have some great pictures, but it also includes all the major kit car show dates for 2011. CKC Mug: The demand for last year’s exclusive CKC mug outstripped supply, so we’ve come up with a brand new design. As before, we’ll even throw in a free teabag and sweet! You’ll find all of these Christmas fillers on the CKC website... www.completekitcar.co.uk

Chesil IF ONE LOOKS for good news stories within the kit industry over the last couple of years, then the return of the Chesil Motor Company and its pretty Porsche Speedster replica must surely be up there fighting for the top slot. Lost to the kit car industry in 2005, when the company was sold and the new owners saw turnkey cars as the future, carnage ensued. The new operation was seemingly in trouble within months, with a new company, Tygan, emerging with even grander plans and eventually uttering its last gasps towards the end of 2008. All the while, original Chesil owner Peter Bailey had been keeping an

increasingly exasperated watch on proceedings. The company he’d built into a leading light within the kit car scene over a period of fifteen years, was being ground into the dust. Desperate owners of existing kits were contacting him because they were getting nowhere trying to obtain parts from the existing owners. It wasn’t long before the phone rang with Tygan’s administrators on the other end... might he be interested in taking the project back? Not keen to see a big chunk of his life’s work fizzle into nothing, Peter struck a deal and the Speedster was once again under the Chesil Motor Company banner, and once again available in a kit format. Hooray! After five years in the wilderness, it’s as though the company never left us. Chesil operates from exactly the same buildings and address as before, even the phone number and website remain the

same. And with the original moulds and jigs back in their rightful place on the Dorset coast, it’s little wonder that the Speedster itself is... exactly the same. And we can be thankful for that, because the Chesil Speedster ranks at the very top of the industry for quality. The kit package is superbly well developed, the quality of the bodywork is top notch and the level of fit and finish in the interior is beyond reproach. It’s as thoroughly developed as any kit can hope to be. And that’s exactly what you can order today. Based on the tried and tested shortened Beetle floorpan, the Chesil Speedster works beautifully. While the concept of building a fibreglass kit bodyshell on the VW floorpan may be as old as the kit car industry itself, it has never worked better than here. The original Porsche Speedster featured effectively the same underpinnings, even down to the air-cooled flat-four engine, so as replicas go, it’s a match made in heaven. I’ve not driven a Chesil for some years, and I’m wondering whether a drive in the standard demonstrator may feel... a little underwhelming. 48 READER’S CAR – ASBO READER’S CAR

Ove Bengtsson’s environmentally conscious diesel-powered one-off sports car had to meet stringent assessments throughout the build before he could drive it in his home country of Sweden. Ian Stent reports. SHORTLY AFTER OVE Bengtsson left school he built himself a car based on Simca Aronde running gear in 1963. It was the start of a lifetime of building stuff, not all of it car related. Having designed a 30ft sailing yacht as part of his Mechanical Engineering degree at university, he then built the steel hulled craft shortly after, using it for much of the

’70s. In the decades that followed, he converted a number of VW and Peugeot vans into increasingly spacious motorhomes as family life took hold. The Bengtsson troupe travelled in modified style all over Europe! More recently, Ove then turned his hand to building a commercial go-kart track (yes, really!) before selling up in

2007 and beginning to make some plans for the car you see here. There was a time when building such a car would have been impossible in Sweden. Previous governments had simply applied the standard European Type Approval regulations... so a crash test was hardly a practical solution for a one-off, even before you consider the millions it would have cost to complete the tests! But in a rather encouraging turn of events, a change of government in 1982 bought into power a Minister for Transport who was more open to the idea of low volume manufacture. More importantly, a concerted lobbying effort by group of respected engineers ended up creating a situation whereby homebuilt

cars could be created, if they met certain criteria and went through an assessment and inspection process during the assembly period. Remarkably, these initial assessments are carried out not by a government department but instead the Swedish Vehicle Builders’ National Organisation (SVBNO), a group set-up by the aforementioned lobbyists and which is totally self-funded by the costs applied to the tests themselves (interestingly, around £400, so not far off our own IVA test). After these tests and a final assessment and sign off by the relevant government agency, a car is allocated a registration in exactly the same way as any conventional mass manufactured offering. It sounds a little like the process of monitoring that’s applied to building an kit aeroplane over here. For Ove, building a sports car was one of those things he’d always wanted to do, but never quite managed to achieve. “I’ve always fancied a sports car like this,” he says. “I was doing family cars before, but

88 DAX RUSH X2! You’re not seeing double... these are two identical Rushes.

94 CLASSIFIEDS It’s free to advertise and the pages are updated every month. a sports car never left my heart.” With the go-kart track sold, Ove had time on his hands. “I’m not a racer,” he explains. “What I really wanted was a small, special car, with reasonable performance, very good fuel consumption and little environmental impact.” This slightly unusual set of criteria (for most UK enthusiasts), steered him towards a small capacity turbo-charged diesel installation. A mid-engined configuration ticked the box marked exotic supercar credentials and, of course, it had to be a roadster. But before he’d even lifted anything heavier than a pencil and ruler, Ove needed to make contact with the SVBNO, supply them with some design sketches and chat through his plans. This was an important opening stage, whereby the

organisation would consider the merits of what he presented and discuss any areas they were less than happy with. But having negotiated this initial consultancy stage, Ove was free to get busy with his Mig welder! Actually, first he had to find a donor car, which is impossible in Sweden if you want to buy anything that has been written off... it’s against the law. So he had to go to Germany in search of a car, initially hoping to find a diesel VW Lupo, but more than happy to come across a 1.3-litre CDTi Opel Agila which had been rolled just three months after hitting the road, and with a paltry 8700kms on the clock. It was barely run-in! The plan for the Olme Roadster, as he had decided to call it (and named after

STAFF CAR Updates The CKC editorial team all run kit cars. Not all are on the road, but we are trying to get them there... eventually! proceed quickly. My most recent purchase is a pair of caster shims for the front suspension. The VW front suspension is very unusual. The suspension uprights, wheels and brakes move up and down on two short trailing arms. The front end of each trailing arm is clamped to a multi leaf torsion bar spring which runs across the car inside a large diameter torsion tube. Each torsion bar is clamped in the centre of the tube effectively dividing it into two shorter springs and allowing each trailing arm to be independently sprung. On my car the two torsion tubes are simply clamped to the front chassis rails with large split ‘U’ clamps. ‘Cal look’ Beetles and, in my opinion, the UVA Fugitive tend to look better with the front end of the car sitting lower than the rear. Unfortunately, modifying the attitude of the car in this way also affects all the steering and suspension angles. In particular it reduces the caster angle of the front wheels significantly (pic left). This has the effect of reducing the selfcentring action of the steering and also the weight or feel of the steering through the steering wheel. A number of VW tuning specialists sell special caster shims to cure this problem. These are shaped pieces of alloy which are fitted in the split clamp behind the lower torsion tube. This has the effect of pushing the lower tube forwards and restoring the correct caster angle (pic top right). I picked mine up from Retro Dubs on

56 DAX 427 BUILD – PART ONE Mike Dean has built the ultimate Dax 427. This is how he did it.

Position: Editor Running: CC Cyclone, Ginetta G26 Outgoings this month? None

THE SIMPLE ANSWER is that I’ve not managed to do any work on the Cyclone recently, however, I have had to push the car outside to make way for Wilkins’ Riot recently, which stayed over while we had the recent Exeter show. On the day after the show, Adam and I worked on it together to change the springs. Over to Adam to explain more...

their eBay shop for just under £9. Although the idea is straightforward, the shims themselves are not as simple as they look. They are not just segments cut from a piece of tubing. They have a crescent shaped cross section to correctly fit between the split clamp and the torsion tube. Work is still progressing on the bike. I am now doing the wiring and although this is a time consuming process I am consoling myself with the thought that I am getting close to approaching the beginning of the final stages of being near to finishing. When it’s done I’m looking forward to bolting shiny new bits and pieces onto the Fugitive instead of the bike.

62 TECH TALK

Position: Features Editor Running: Sylva Riot, Sylva Striker, Spartan Treka Outgoings this month? £32 (new springs)

FOR AGES, I’VE been meaning to change the springs on the Riot for softer ones. In fact, the new ones have been sat in a box in the office for over a year. So when Ian suggested I bring them to Exeter so I could stop off at his house the day after Exeter, I lept at the chance. On a sunny October day, we pushed his Cyclone onto to drive and wheeled the Riot into his tidy, wellorganised garage (an environment in stark contrast to what I have at home!). The reason for the change is because, on a bumpy country lane, the rear feels too firm and unsettled over mid-corner undulations. The original spring rates were 200lb/in front and 300lb/in rear. Having since driven a Sylva demonstrator with 100 fronts and 200 rears, I elected to change mine. Sylva’s Jeremy Phillips admits he chose the softer springs for comfort, but it did seem to quell the problem my car suffered. Before we started, we measured the ride height front and rear so it could be returned to spec after the job was finished. At 120mm rear and 95mm front, it has settled by 15mm all round since its initial

set-up in 2008. With the car up on axle stands, we set to work removing the front dampers, unscrewing the spring seats and swapping over the springs. Tricky access aside (they’re inboard, remember), it went quite smoothly. Same story with the offside rear, although this damper benefitted from a scrub with a wire brush. Being more exposed, it’s a bit grotty after 19,000 miles of mixed-weather driving. The nearside one had suffered more. The spring platform had corroded solidly to the body of the damper. After copious sprays of WD40, it still didn’t budge. We went for lunch while some more WD40 soaked in, but it was still seized solid on our return. Eventually, we removed it by placing Ian’s vice on the floor and using the jack handle as a lever on the Cspanner. Even so, Ian’s efforts on the lever were lifting my 11-stone that were perched on the end of the vice. Next problem? The damping adjuster was also seized solid. We removed the grub screw that holds the knob itself to the inner screw/shaft. More WD40 and some strenuous efforts with mole grips resulted in the dial coming loose! Luckily, nothing broke. Keeping safe the tiny ball bearing and spring that provide the ‘clicks’ for adjustment, Ian scraped out the corroded metal with a screwdriver before adding some grease and carefully reassembling the components. Because of the grease, the clicks aren’t quite as defined as they were, but it works and is hopefully a bit more resistant to corrosion than it was before! Back it went on the car and it was time to reset the ride height. Because the rear of the car was now sitting lower on its softer springs, there wasn’t enough thread on the damper body to return it to its original height. Instead, it’s set as high as possible, with the front lowered correspondingly. The dampers were originally set to zero click (effectively in the ‘off’ position) and we’ve currently set them to two clicks up front and four clicks at the back. I’m yet to take the car down any bumpy lanes to provide a conclusion as to whether the

changes are significant. On the main roads and motorway drive back to Kent from Somerset, it feels much the same over motorway undulations, while there’s a little more body roll through roundabouts. What I really need to do it take it down a bumpy country lane, where the previous weakness was revealed, and see if it feels more settled. I’ll have done that before the next issue deadline. Drilling Techniques

Got a technical question you need an answer to? Look no further.

It may seem obvious and completely devoid of technique, but as John Dickens explains, for best results you need to how how to use a drill and drill bit properly.

68 FOCUS ON – COOLING Where to find all the parts you need to keep your car cool.

In the normal course of car building, maintenance and repair or in any household DIY work, one of the most common requirements will be to drill a hole in some material. In kit car work the materials you are most likely to come across will be mild steel, stainless steel, GRP, aluminium and occasionally wood. Strictly speaking, each of these materials requires slightly different drill specifications and techniques

along with increased pressure to keep the drill cutting. Cutting lubricants are also helpful.

LUBRICATION Cast iron and brass can be drilled dry but most metals are easier to drill if a cutting lubricant is used. The lubricant cools the tool and reduces friction at the cutting edges. This makes the drilling process easier and extends the

8

useful life of the drill bit significantly. In industry, the cutting fluid is normally an emulsion of soluble oil and water which is continuously pumped onto the cutting tool. For our purposes regularly applying the lubricant from an oil can or using a small brush will be fine. Any oil is better than none but you will get better results using a proper cutting fluid (Fig 2). They have specific additives to reduce friction under

extreme pressure, unlike normal motor oils. Apply the fluid before you start to drill and re-apply it frequently, especially if smoke appears from the drill. The same cutting oil can be used on all metals, although the recommended cutting fluid for aluminium is actually paraffin. Cutting fluid is also useful if you have to cut threads using a tap or a die.

for the best results. For example, the ideal point angle is different for each material (Fig 1). Table 1 shows the recommended point angle for common materials. In practice, however, most drills are

depends on the diameter of the drill and the material being machined. In general harder materials and larger drills need slower drill speeds. Table 2 shows the correct drill speeds for some common drill sizes and materials. Stainless steel is slightly trickier to drill as it work hardens very quickly, especially if the drill is allowed to skid on the surface. To avoid this, slower drill speeds are needed

Chesil Speedster

The Chesil Speedster made a welcome return to kit production at the beginning of 2009, and now it can offer a state of the art composite chassis package. Ian Stent has driven the new car.

16 www.completekitcar.co.uk

DECEMBER 2010

IF ONE LOOKS for good news stories within the kit industry over the last couple of years, then the return of the Chesil Motor Company and its pulchritudinous Porsche Speedster replica must surely be up there fighting for the top slot.

Desperate owners of existing kits were contacting him because they were getting nowhere trying to obtain parts from the existing management. It wasn’t long before Peter’s phone rang – Tygan’s administrators were on the other end... might he be interested in taking the project back? Not keen to see a big chunk of his life’s work fizzle into nothing, Peter struck a deal and the Speedster was once again under the Chesil Motor Company banner, and once again available in a kit format. Hooray! After five years in the wilderness, it’s as though the company never left us. Chesil operates from exactly the same buildings and address as before, even the phone number and website remain the

The Speedster’s styling may be timeless, but there’s something brand new underneath.

Or is it? I’ve not driven a Chesil for some years, and I’m wondering whether a drive in the standard demonstrator may feel... a little underwhelming. The kit industry doesn’t stay still for long and

Ove Bengtsson’s Olme Spyder

More importantly, a concerted lobbying effort by a group of respected engineers ended up creating a situation whereby homebuilt

cars could be created, if they met certain criteria and went through an assessment and inspection process during the assembly period. Remarkably, these initial assessments are carried out not by a government department but instead the Swedish Vehicle Builders’ National Organisation (SVBNO), a group set up by the aforementioned lobbyists and which is totally self-funded by the costs applied to the tests themselves (interestingly, around £400, so not far off our own IVA test). After these tests and a final assessment and sign off by the relevant government agency, a car is allocated a registration in exactly the same way as any conventional mass manufactured offering. It sounds a little like the process of monitoring that’s applied to building a kit aeroplane over here. For Ove, building a sports car was one of those things he’d always wanted to do, but previously never quite managed to achieve. “I’ve always fancied a sports car like this,” he says. “I was doing family cars before, but a sports car never left my heart.” With the go-kart track sold, Ove had time on his hands. “I’m not a racer,” he explains. “What I really wanted was a small, special car, with reasonable performance, very good fuel consumption and little environmental impact.” This slightly unusual set of criteria (for most UK enthusiasts), steered him towards a small capacity turbocharged diesel installation.

Robin Davies’ ASBO

Robin Davies decided to build himself a one-off caged car over the winter, and just four months later he’d put in for his IVA test. CKC’s editor met him and drove his creation.

48 www.completekitcar.co.uk

DECEMBER 2010

‘JUST’ IS THE word that best sums up Robin Davies’ understated attitude to the car he created over last winter. He ‘just’ drove into the paddock area at the recent CKC/Omex Track Day on the off chance there might be a space available (he grabbed the last one!). It turned out that he’d ‘just’ decided to build himself something last winter (no plans, no longwinded preparation), subsequently completing the project in ‘just’ four months. He ‘just’ sort-of did it... and everyone at the CKC/Omex Track Day was ‘just’ blown away by the car. ‘Just’ bloody amazing! This is certainly the most meticulously finished and thoroughly resolved one-off caged car we’ve come across. And when I meet up with him a month or so later, it soon becomes apparent that Robin has a level of knowledge and experience that gives him an instant advantage over others who may consider such a bold project. Being a fabricator and welder by trade is unquestionably helpful, but there’s rather more to it than that.

Robin has been seriously modifying production cars and building one-off specials for the last thirty or forty years. In the ’80s he productionised a mid-engined rwd conversion for rallying Peugeot 205s, building twelve of the beasts for customers. He then spent a time building custom bike frames before setting up Trike Design (www.hankschopshop.com) with business partner Martin ‘Hank’ Hancock in the late ’90s. In between, he built go karts, off-road buggies (one for Shane Lynch of Boyzone) and all manner of mad machinery. While he sold out of Trike Design a few years ago, he’s still involved on a hands-on basis, often building bikes with special adaptations for bikers who’ve fallen off their two-wheeled machines and now need something more specialised. Little question, then, that he has the skill set required to assemble pretty much anything with two, three or four wheels, for use on the race circuit, road or dirt! With an idea that he might do a little competition, Robin visited a few kit car shows and was quite seriously considering

Robin Davies’ exo one-off is the most accomplished we’ve seen to date.

building a Spire GT-R until he got sidetracked by the idea of an exoskeletal framed car. With its exposed chassis and obvious light weight, the links with the bike world were clear, but he wasn’t convinced by what he saw. “None of them seemed to be finished,” he comments. The Arial Atom’s frame was too high at the side, but he liked the front end treatment of James Warner’s R4 (featured in CKC July 2010) but didn’t like the cut off tube endings on James’ car. It meant only one thing... he just had to build his own car. The design brief was minimal. He wanted it as short as possible, with a bike engine in the back and with curving tubular framework wherever possible... and no cut-off ends. He didn’t do any technical drawings, but instead borrowed a couple of fibreglass seats from work, put them on the garage floor and began assembling tubes and a Suzuki GSXR1000 engine around him. The tube bending was done by a local firm in slightly thicker tubing than he’d ideally wanted, being 2mm wall thickness 2in tubing, instead of 1.5mm tubing. The latter deformed when bent through the radiuses he was after. The slight increase in weight is something he was happy to live with, since the car was never going be heavy! A chain-driven Quaife differential (with integral reverse) was a great eBay find for

THE TVR BOOK YOU SIMPLY MUST READ! Described in depth as never before, the story of TVR’s birth and great struggle to become established during the 1950s and early 1960s is not only extraordinary but also totally absorbing and entertaining. Indeed, it’s probably the most amazing specialist sports car story of them all. Hard Back cover with colour dust jacket, over 300 images, many never seen before in print and over 250 colour pages, you will be proud to have this publication in your collection.

OCTOBER 2010

READERS’ CARS Dax Rushes

88 www.completekitcar.co.uk

DECEMBER 2010

There’s no Photoshop trickery going on here – these really are two identical Dax Rushes. One was built over four days on the CKC stand at Goodwood, the other was (nearly) completed the following weekend in just 24 hours. Adam Wilkins met the builder.

To view the rest of this article, buy the December 2010 edition by going to http://www.completekitcar.co.uk/Issue/latestissue.html

COLIN COOPER ISN’T a man who does things by halves – he does them in doubles! He runs a busy automotive body repair shop and has developed a neat sideline in painting kit cars. When we heard of his plans to single-handedly build a Dax Rush in just 24 hours at his workshop, Southside Accident Repair Centre, we had to find out more. It’s just the sort of ploy we at CKC love. The 24-hour build was scheduled to take place a week after the Goodwood Festival of Speed and, when we learned of Colin’s plan to build an identical car for his friend Martin Maynard, a plan was soon hatched for him to build the second car in our marquee at the event. Not only would it give him a practice run, but it would also help spread the word to a second audience. It was Martin’s one that was assembled on our stand at Goodwood. Today, I meet Colin at his house and we take his Rush on the half hour or so journey to the workshop where Martin’s car is stored. Colin’s Rush looks very familiar in its striking orange paint, but it’s only when I almost get into the wrong side that I realise that this isn’t the one I watched being put together at Goodwood. This left-hand-drive car is destined for Colin’s house in Spain, and the only difference between this one and its sister car is the side on which the driver sits. When we reach Southside’s large, busy workshop in Woolwich, South London, the two cars make for a surreal sight. Same colour, same wheels, same seats, same engine... seeing double isn’t something we’re used to with kit cars. Colin is no stranger to self built cars. He previously had a Pilgrim Sumo which he bought part built. That was followed by a Dax 427 which he built from a kit. There has also been a number of kit cars through the Southside workshop for painting. Being a fan of the scene, he wants as many people as possible to experience the satisfaction of building a kit car and this was his inspiration behind the speed builds. Figuring that there must be a lot of people who are reluctant to take the plunge because they fear they lack the technical know-how, he thought that showing them that one person can build a car in a single day using ordinary tools would be a great way to get more people building cars in their own garages. At Goodwood Colin was assisted by his friend Mark (who had never build a kit car before). Throughout the weekend, the build area was surrounded by fascinated onlookers. The Goodwood audience was clearly receptive to the idea of a kit car build. Many people (including, initially, me) wrongly thought the car had been prebuilt once and dismantled – but this was actually the real deal; a dry build from scratch. The only preparations that were made in advance were the fitting of the aluminium floors (because Colin didn’t want to wait for sticky silicone sealant to dry on the day) and the engine was bolted in place by a couple of mounts to make it easy to transport. The body panels were painted too, as this is obviously a key reason for Southside’s being! Everything else would be fitted for the first time over the weekend.

Car Dealers

Car Dealers Directory In the market for a pre-owned kit car but want the confidence that comes with buying from a dealer? Here's where you’ll find one near you.

IF YOU WANT the fun of owning a kit car, don’t fancy the task of building it yourself and can’t afford a brand new turnkey offering from the factory, then scouring the second-hand kit car market is a great place to start. Even if you like the idea of building a car at home, but lack the confidence, then owning a pre-built car can be a great way of seeing whether a build might be something you can tackle in the future. There are a number of kit car dealerships scattered around the UK, always with a good cross section of cars you can buy. You may still have to travel a reasonable distance for the right car, but our handy directory is a great place to start your kit car adventure.
