Our Car of the Year gathering has to be one of my annual highlights, and this year sprung one of the biggest surprises. I’ll try not to give too much away here (you can read the full feature on page 44) but it was a fantastic surprise to drive one of the cars at the end of the day and be completely blown away by its performance. For me it ticked so many boxes, yet it also did something far more important. It’s all very well having all the key ingredients in place to create a great car (all three cars had those) but it’s something altogether different when they combine to produce a car that takes your breath away, gives you a tingle down your spine and forces an uncontrollable grin onto your face. I can’t remember another car that’s done that in 2010, but our Car of the Year did. Fantastic. From the frisky little Sylva J15 to the Caterham comparable Toniq CB and three-seater SDR V-Storm, if any of these are on your shortlist for a project in 2011, you are in for a real treat. The kit car scene enters 2011 with almost as much uncertainty as we did in 2010, but our COTY gathering proves that the industry is still producing spectacular cars. IN ANY PISTON driven engine the reciprocating motion of the pistons has to be converted into rotary motion in order to drive the transmission and ultimately the road wheels. This conversion is done by the connecting rod and the crankshaft (Fig 1). The piston is linked to the top of the connecting rod by the small end bearing; normally a plain phosphor bronze bush. At the lower end of the connecting rod is the big end bearing which links it to the crankshaft. This whole assembly is supported in the crankcase by the main bearings (Fig 2). In a normal car engine the big end and main bearings would normally be plain, consisting of two semi-circular steel backing shells overlaid with a bearing metal such as white metal, lead-indium or lead bronze. A typical four cylinder car engine will have a separate big end bearing for each cylinder and will have at

least one main bearing supporting the centre of the crankshaft to prevent ‘whip’ or flex. An exception to this was the very early Austin 7 engine (Fig 4) which had no centre main bearings at all, leaving the whole crankshaft supported at the ends only. This was later redesigned due to excessive flex. The Austin 7 racers using the early crank actually had to machine metal from the top of the centre two pistons to prevent them contacting the cylinder head at the higher revs used in competition. A crank which uses a single central bearing is known as a three bearing crank (Fig 5). The BMC ‘A’ and ‘B’ series engines used this type of crankshaft, as did the smaller versions of the Ford precrossflow engine. A stronger crankshaft can be produced by using five main bearings, one between each big

end bearing (Fig 6). This produces a very strong and rigid assembly but makes the whole assembly, and therefore the whole engine, slightly longer. The later Ford crossflow and Pinto engines use five bearing cranks. Ball or roller bearings can be adequately lubricated by oil splash inside the crankcase but plain bearings need to have high pressure oil fed directly to the bearing surfaces. To achieve this, oil is first pumped to the main bearings and is then transferred to the big end bearings though oilways drilled in the crankshaft (Fig 7).

engine is tuned to produce more power these loadings increase. Crankshafts normally fail through fatigue. This is caused by the constant loading and unloading of the structure millions of times during its working life. The choice of materials, the detail design and the manufacture of the crankshaft are all critical in ensuring a long service life. Cast crankshafts can be produced in cast iron, for low performance engines, or in ductile steel for higher strength but cast cranks are not normally used in higher performance engines. Forged crankshafts are much stronger. The forging ‘blank’ is heated to a high temperature then pressed or hammered in shaped dies until it is the correct shape for machining to its final finish (Fig 3).

The forging process tends to strengthen the shaft by compacting the internal structure of the steel and also by aligning the internal grain of the metal along the length of the shaft. The choice of steel is also important. High performance

Mini cranks were always produced in EN40B which is a chromiummolybdenum steel with a low carbon content. Billet crankshafts are generally considered the ultimate in high performance components. The

crankshaft is machined, step by step, from a single cylindrical billet normally of high quality vacuum remelted steel. Although this process does not modify the grain properties in the same way as forging, the higher strength of the steels chosen usually results in a stronger component. The steels used in crankshaft manufacture can normally be heat treated to improve their strength and fatigue resistance and some of them are also suitable for surface treatments such as Tuftriding or Nitriding. OEM crankshafts are often induction hardened on their bearing

surfaces by locally heating them using strong electromagnetic fields then quenching them to harden them. This produces a hard surface layer 0.040in to 0.080in deep but introduces thermal stresses due to the localised heating and cooling. Tuftriding and Nitriding are chemical processes which involve heating the whole crank in a chemical bath or a vapour to produce a hard layer of iron nitride on the surface. This layer is thinner (0.010in – 0.030in) so it may be removed if the crank is ever reground but thermal stresses are avoided as the whole crank is heated evenly. The way in which the bearing journals are machined is also important. Sharp corners are stress raisers and must be avoided at all costs. Cracks will always tend to start in sharp corners (Fig 8) and tend to run between the bearing journal and any nearby oilway. To reduce the risk of cracks forming it is important to machine the bearing surfaces with a smooth radius in the corners. This is known as the fillet radius (Fig 9). An alternative method of machining a radius is to undercut the corner of the journal slightly (Fig 10).

CRANKSHAFT BALANCE Even on a normal road engine, the crank can rotate at 7000rpm which equates to 120 revolutions per second. At this speed it is important that the rotating masses should be balanced both for smooth running of the engine and to avoid torsional vibrations in the crank itself. A full engine balance involves equalising the weights of the piston and rings, the gudgeon pins and the

Swiss School’s Robin Hood Zero Project c

In just 25 days, eleven Swiss school students had completed the build of a Robin Hood Zero. CKC charts the build. GREAT BRITISH SPORTS Cars regularly supplies its comprehensive Zero kits to schools, universities and charities around the UK. The educational benefits of building a kit car go way beyond the basic practical skills learnt during the assembly process. The ability to work as a team, be organised, to see the project through to completion and to set aside time outside of the normal school timetable are just some of the beneficial aspects of such a project, not to mention the enormous sense of achievement once the car is complete. And let’s not forget the practical benefits in terms of mechanical

learning, automotive electrics, trimming etc. Even the school can be a winner, with an interesting product to show off at the end to potential students and parents. But Great British Sports Cars knew nothing of the Gewerbliche Berufsschule Chur (GBC) school in Chur, Switzerland and its plans to build a Zero. Indeed the school itself would never have contemplated such a thing if it hadn’t been for its car mechanics teacher Marc Putzi. While it appears to be an educational requirement in Swiss schools that students must do some form of apprenticeship after normal school hours, this would more usually take the form of conventional

included just about everything needed for the project, including donor parts that had already been nicely refurbished – this saved quite a bit of time. But while the kit came with the Pinto engine salvaged from the donor car, Marc never planned to use the old 4-pot. “As I like motorcycle-engined cars very much, I wanted to do something like that,” he explains. But there were other

work experience with a company, backed up with practical learning at the school... so think mechanics, electrics, plumbing, carpentry etc. Since it’s almost impossible to register a home-built car for use on the road in Switzerland, the thought of a kit car build wasn’t even on the radar until Marc came up with his plan. While a road car might still be out of the question, he realised there was nothing to stop the students building a car that could be used on the track and for sprints

dedication, Marc asked anyone interested to write a letter of application, outlining why they wanted to be involved. From these he short listed eleven students who were already doing a range of apprenticeships, from mechanics to electronics and beyond. Every Saturday was set aside for the project, with the team split into groups. The kit he’d bought certainly

(Fig 1). Once the resin has cured the excess (Fig 2) needs to be trimmed off to leave a clean edge. Professionals often use a diamond cutting disc for this. I use a thin carborundum cutting disc, Kevlar gloves and a 1 dust mask (Fig 3). When you receive the panel from the manufacturer it should, as a bare minimum, be roughly trimmed and the edges should be dressed (Fig 4/5).

PREPARATION Before you do any work at all on the panel you need to make sure it is safe to handle. No matter how well the lamination has been done, there is the possibility of the odd loose glassfibre strand sticking up from the

Running Reports You may want to re-shape or clean up the panel edges further. This can be done with tungsten carbide grit tools, a file or 120 grit abrasive paper used first on a block then freehand (Fig 8).

MOULD SPLIT LINES Unless the panel is a fairly simple convex shape it will probably be made in a multi-piece mould (Fig 9). This is essential to allow the finished

article to be released from the mould. No matter how good the moulds are, there will always be a slight ‘flash line’ on the panel where the mould sections were joined (Fig 10). The manufacturer may have already dealt with these but if not you will need to remove them before use. Work on a small section at a time. Protect the panel on each side of the mould line using a couple of layers of masking tape. Using a small fine file,

surface (Fig 6). These are like needles and will stick into your hands as you handle the panel. They also tend to break off flush with the skin making them very difficult to extract. To remove these strands you must rough sand the reverse side with 80 or 120 grit abrasive paper. Wear protective gloves as you do this (Fig 7).

detergent added to lubricate the abrasive paper and carefully rub down the remaining mould line until it is completely flush with the surface (Fig 13). Once again take care not to damage the surrounding area or rub through the gelcoat. Still using the wooden block and water, change to 800 grit wet and dry paper and, using light pressure only, carefully rub down the area to remove the scratches made by the rougher

carefully file down the mould line until it is almost flush with the surface of the panel (Fig 11/12). Do not damage the surrounding area. I find a flat file easier to control than abrasive paper for accurate work like this. Remove the masking tape and wrap a small piece of 320 or 400 grit wet and dry paper around a small wooden block. A piece of 1in by 1in (25mm by 25mm) about 2in (50mm) long is ideal. Use water with a little

LAST TIME ROUND we had completed the dash in rough and worked the shape by bending it around the Give Way sign on the corner of our road! We’d also made the switch panel that sits to the right of the driver and I'd fitted the fuse box and ECU into the passenger side pod. Finally we had a look at modifying the loom that I'd bought. This time around we’ve tackled a job that I've been busting to do since this time last year when Karen bought me a set of gauges for my birthday. I’d been contemplating fitting the

gauges for some time and was wondering if I should invest in an 80mm punch to do the job nice and neatly. I already had one for the 52mm gauges and knew what a great job this made. After a bit of research and finding out that the punches were close to £100, I decided to see what I could do with my Dremel! Once I was happy with the gauge positioning, the dash was marked and we set to work. I’ve got to say it worked out great. Using a combination of small cutting discs and grinding wheels, the holes were formed superbly. Using a small offcut of vinyl I enlarged the holes just enough to make the gauges a snug fit and the job was sorted! After deciding where I was going to fit the warning lights and the indicator switch, we covered the

dash with a bit of spare vinyl that had come with the seats from Jeremy Phillips at Sylva. Spray trim adhesive was liberally applied to both surfaces and the vinyl stretched over the dash. I’d expected to have to play with this at least two or three times to get it right but we managed in one take! The yellow faced gauges against the black trim look great and are just what I was hoping for. With the dash fitted, we were ready to start getting the loom into place. I’ve always found wiring quite enjoyable and have found that as long as you work methodically and don’t rush, and as long as you use quality materials and fittings, an

amateur can make an excellent job. We split the loom and have been slowly teasing out what goes where. So far no fires when we’ve tested and everything works! I’ll let you know how we’ve got on with the rest of it next time, but if the next report’s pictures are of a pile of smoking debris you’ll know I got it wrong! Oh and you might notice from the latest picture that I've changed the steering wheel. This one is a very nice IVA compliant Caterham/Momo number which comes with a very safe centre pad.

WELL, IT’S BEEN a busy couple of months. The project has moved from being an empty chassis and a load of boxes strewn around the garage, to a real work in progress. I’m also pleased to report that Westfield has. I have a number of references for the build. Firstly, the supplied manual (in hard copy and pdf format), secondly A Race Car is Born dvd, and finally those ever helpful technical guys at the factory – whose patience with me knows no bounds! The suspension and steering rack went on well, although in terms of new tools it cost me a 3/8in socket set and torque wrench, plus a set of crowsfoot sockets. Don’t forget to recalculate the torque wrench settings as the crowsfoot extends the length of the torque wrench. Fitting the handbrake cable gave me a few head scratching moments, but after the Westfield guys suggested I cut off the grommets that came with it, things were a lot more straightforward. The diff went on fairly well,

although the last washer on one side was almost impossible to get placed centrally, to allow the stud to pass through. Mrs G. came up with a special tool from the kitchen which worked splendidly. (It also sharpens the carving knife as well!) The fuel system at the back (tank, pump, filter and associated pipework) all went on without a hitch. To fit the upper steering column I had to make a 35mm hole in the bulkhead – for this I treated myself to set of hole cutters, then had to buy a new drill with 13mm chuck (the old one being only 10mm!). The propshaft was next, and I was able to fit it single handed with the help of a home made ‘tool’ to support the prop whilst bolting it to the diff. OK, it’s just a piece of string but it worked perfectly! I bought a new engine crane, with the longer term plan of selling it off at the end of the build. We’ll see. It came dismantled, so I had to build it. A kit crane for a kit car? The height of the chassis stands supplied by Westfield is fine for the early stages, but they are really too high to allow the engine in. So with the help of the crane, a workmate and a hacksaw, the stands (and

Can a genuine AC Cobra, Jaguar C-Type or Ford GT40 really be that much better than a well fettled copy? This month, the editor meets real and replica GT40s.

WE MEET MARK Finburgh at Silverstone race circuit where he’s giving his Mk1 1965 Ford GT40 a leg stretch on a track day organised by the Porsche Owners’ Club. Mark would have bought his Porsche, but he tells me later in the day that it’s too noisy for this sort of day. In the meantime, 911s of every derivative are joined by a few Caymans and Boxsters,

and in the slippery conditions they appear to be falling off the circuit with startling regularity! Before we’d met, Mark and I had exchanged a few e-mails, including one where he explained he’d recently run the GT40 at the Cholmondeley Pageant of Power. Apparently he’d run the Porsche at Goodwood previously and I’d assumed it might have been an early 911, hence his obvious membership of the Porsche Owners’ Club and our subsequent attendance of the track day at Silverstone. It’s only as I stand beside him as he chats with someone else that I overhear him saying that he couldn’t bring the nine seventeen. I take a sharp intake of breath, listen again, and the numbers are confirmed shortly after. Mark’s other car is a Porsche 917. I can’t recall what was said next... I may have fallen over!

His nephew Nicholas is helping him run the GT40 today and the car is parked up like any other attendee, regularly heading trackside before slotting back into one of Silverstone’s pit garages. There is no preening going on (far from it), and certainly no sense of superiority. Indeed, I might even venture to suggest that in his slightly baggy overalls, jauntily set flat cap and wiry beard, Mark is a million miles away from some of the manicured Porsche owners currently exploring the gravel traps on this famous circuit. A quick walk around Mark’s GT40 confirms that it’s as unbothered by the trappings of wealth as its owner. Mark’s white 1965 road spec Ford GT40 is, well... how shall I put it? Well used? Mark’s only the second owner of this car, having bought it in 1973, and it’s one of around 20 GT40s that were built as road cars. I’m sure that probably means the mechanical specification was a little less full-on than the Le Mans winners being assembled alongside it, but look into the familiar interior and the only thing that vaguely suggests this is anything other than a race car is the original ashtray positioned between the two seats. Perfection. Everything else about the interior is familiar to anyone who has looked over a replica. The shape and layout of the dash and position of the gear lever on the side of the right hand sill are obvious reference points. A bundle of exposed wiring on the passenger side, carpeting that’s seen better days, seats that could do with some love and oddities such as miss-matched seatbelt harnesses, confirm this is no JANUARY 2011

concours queen. And it’s the same with the bodywork. Some of the fibreglassing around the doors is poor and the overall shut of most of the panels is at best approximate. And here it is, being used with some enthusiasm (and without dropping it off the track) on a rainy summer’s day. This is a car that’s used, cherished and enjoyed... not pampered, polished and admired. But if you were to think that it’s dishevelled state might be a disappointment, you couldn’t be further from the truth. I absolutely love it. This car has nothing to prove. It is the real thing and it has the heady aroma of authenticity seeping from every pore. As you might expect, although released from Ford as a road car running Birani wire wheels (which Mark still has) in 1965, it was first registered in the UK a year later and although never seriously campaigned, it has almost inevitably been used in competition. WEDNESDAY 10TH: Full day of driving today followed by another long stint in the V-Storm to drop it back to SDR. If Monday’s trip was one to remember for the wrong reasons (namely a cold, soggy bum), today’s late-night blast was one to chalk down as one to remember for the right reasons. Apart from one moment of embarrassment... Having overtaken half a dozen or so slow moving cars on the A57, I was just starting to enjoy the road when I came across an unexpected 30p toll bridge. By the time I’d unbuckled the seatbelt, taken off my gloves, stood up, unzipped my coat, found my way to the inside pocket of my fleece and counted out 30p, all the cars I’d passed were queued up behind me, impatiently cursing the idiot who’d just overtaken them only to hold them up for ages.

Vast Westfield factory always

SATURDAY 6TH: Had an excellent day at the Westfield Active Day, which you can read about on page 26. They take place at numerous venues, but the one I went to was at Millbrook. I’ve always been intrigued to visit this test facility and, on the drive to and from the Westfield area, I got glimpses of the famous hill route and high speed bowl. Photography at the venue is very strictly controlled because of the various prototypes that get put through their paces – even camera phones are sealed on entry and checked on exit.

SUNDAY 7TH: Drove past Arena Essex at kicking out time after one of its classic car banger racing meets. The M25 was scattered with slow-moving, knackered old Transit flatbed trucks with barely recognisible, twisted pre-1968 classics on board. I can kinda see the appeal of banger racing if you’re only disposing of recent mainstream flotsum and jetsum like Cavaliers and Primeras, but I struggle to see the fun in the undignified wastage of scarce cars that have survived 40 years. Despite trying to cling to the perspective that they’re only cars, I find it quite sickening.

We weren’t the only ones sheltering from the rain in Cadwell’s scrutineering bay. Evo magazine was doing its Car of the Year contest at the same time!

Stent, being the sensible side of the operation, trailored the Toniq to the meeting point. I reckon that’s cheating. TUESDAY 9TH: Relieved to see we’re not the only ones who picked the rainiest day in November to stage our Car of the Year contest. We went to Cadwell Park to take the static shots of the cars and discovered Evo magazine was there on day one of their own COTY expedition. They were slightly more sensible in only bringing cars with roofs, though.

FRIDAY 12TH: Another Westfield day, this time a visit to the factory to drive the UK version of the Sport Turbo. It always strikes me that the Westfield factory must be a reassuring environment for customers considering their first kit car build. The sheer scale of the place is part of it, but it’s the efficient and professional way in which the place is run that instills a sense of assurance. SATURDAY 13TH: Spent a day at the NEC Classic Motor Show. It’s a vast event that would take more than a day to get round properly, and it’s great to see so many kit car firms present (Out and About, page 29). One thing that struck me, though, was what an unpleasant, sprawling venue the NEC is. Crowded, hot and with expensive, dire catering and over-priced parking, it’s not a welcoming place at all. FRIDAY 26TH: Tonight was the CKC office Christmas party, but it happened just too close to the print deadline to include any pics in 30 Days. Maybe we’ll find an excuse to print them in the next issue...
