CEO CORNER Digital Manufacturing : The new wave Digital manufacturing is the use of an integrated, computer-based system comprised of simulation, three-dimensional (3D) visualization, analytics and various collaboration tools to create product and manufacturing process definitions simultaneously. Digital manufacturing evolved from manufacturing initiatives such as design for manufacturability (DFM), computer-integrated manufacturing (CIM), flexible manufacturing, lean manufacturing and others that highlight the need for more collaborative product and process design. Many of the long-term benefits from product lifecycle management (PLM) cannot be achieved without a comprehensive digital manufacturing strategy. Digital manufacturing is a key point of integration between PLM and various shop floor applications and equipment, enabling the exchange of product-related information between design and manufacturing groups. This alignment allows manufacturing companies to achieve their time-to-market and volume goals, as well as realize cost savings by reducing expensive downstream changes. Current initiatives in the development of digital manufacturing tools involve improving the user experience, so that information is presented in the context of tasks performed, allowing users to make better decisions faster. Steps are being taken to provide direct connectivity with shop floor hardware, such as programmable logic controllers (PLCs), machine controllers, computer numerically controlled (CNC) machines and others. Unified platforms have also been developed to manage both PLM and manufacturing execution system (MES) information. Digital manufacturing can help manufacturing companies improve their productivity in both manufacturing planning and production processes. Digital manufacturing enables product, process, plant and resource information to be associated, viewed and taken through change processes, with a consistent and comprehensive approach to production design, hence it becomes the new wave to improve production efficiency & profitability. Considering the latest developments in the field of automation, digital manufacturing will play critical role & proves to be booster for profitability of businesses,

ELGi’s innovative campaign #ConquerK2 hits the target of 28251 miles at the Coimbatore Marathon Leading compressed air solutions company, ELGi designed an inventive HR campaign to promote physical fitness and encourage participation in Coimbatore Marathon 2017. Held on October 1, Coimbatore Marathon is an annual initiative to raise awareness towards cancer and donate proceeds to Coimbatore Cancer Foundation. ELGi has been supporting the sports event since 2014. The Coimbatore based multinational recently announced its aim to be World No. 2 in the air compressor business. This collective aspiration of the company — dubbed as ‘Conquer K2 Challenge — was the theme for ELGi’s drive to raise awareness towards the Coimbatore Marathon. ELGi employees across the globe were challenged to collectively contribute 28,251 miles of running, biking, swimming, or walking over a period of two months. The target figure 28,251 is derived from the height of K2 - the second tallest peak in the world, located in the Karakoram section of the Himalayas between Pakistan and China.

AnvarVaradaraj, Head of Marketing and Communications at ELGi elaborates on the significance of Conquer K2: “K2 is the second highest peak in the world but arguably the toughest to climb. It’s a fitting symbol for ELGi’s aspiration to be the world’s second largest air compressor manufacturer. As a company, we’re incredibly passionate about our goal. So we thought of channeling this drive...this enthusiasm of our employees into an engaging and productive activity. Our campaign’s goal was to scale 28,251 miles; we got the number from the height of K2 and it immediately struck a chord with everyone here at ELGi.” From the younger generation at ELGi to top ranking officials in their 50s, the marathon fever caught on as more and more people began to engage with the campaign and contribute their miles. Over a period of two months, the company saw an overwhelming organic response with 1400 employees rallying together to contribute their miles towards the initiative. People started to

share their journeys with pictures and videos of their contribution on social media that served as an effective tool for spreading the word. The campaign gained traction in ELGi’s global offices with employees clocking in miles from USA, Italy, Middle East, Thailand and Indonesia. Interestingly, several dealers of ELGi products worldwide were motivated by the campaign and came forward to contribute to the campaign. ELGi also organised a fitness drive for students at the ELGi Matric Higher Secondary School in Coimbatore. Fuelled by the enthusiasm and determination of ELGi’s people across the globe, the company

completed 28251 miles on October 1, just in time for Coimbatore Marathon 2017. “We saw a number of first timers train and run their first marathon this year; one of our employees revived her passion for biking after eight long years; colleagues were coming together with their families on Sunday mornings to run as a group on the streets of Coimbatore. It was inspirational to see so many people associated with ELGi work relentlessly towards a common goal. It’s a testament to what we stand for as a company,” says AnvarVaradaraj. ELGi’s Conquer K2 Challenge proved to be an ingenious engagement campaign that helped motivate employees not only to pursue their professional goals in the organisation but also their physical welfare. Additionally, the activity on social media served to increase visibility and raise awareness towards a good cause. The determination and perseverance of the company spells good news for ELGi’s future goals. ATEN International opens new office in India ATEN International, the leading provider of IT connectivity and total management solutions, expects 30% growth in this fiscal year ending December 31st, 2017 from its India and South Asia markets. Making this announcement at a press conference held to mark the grand opening of the new ATEN India office and demo room which provides India customers to experience the future connection of ATEN’s AV and IT convergence solutions. OMRON opens Automation Center in Singapore OMRON Asia Pacific, a global leader in automation technology, announced the launch of its Automation Center (ATC) in Singapore. The innovation showroom cum research and development (R&D) facility is part of a SGD 13.5 million (USD 10 million) investment in robotics capabilities in Singapore over the next two years and is in line with Singapore’s thrust towards advanced manufacturing. Fluke introduces Fiber-Optic models Fluke Process Instruments announced the expansion of the Endurance® Series hightemperature ratio infrared pyrometers to include a new, rugged noncontact fiber-optic (FO) measurement system with single and two-color models. These best-in-class pyrometers meet the demands of harsh industrial environments, including primary and secondary metals manufacturing, primary glass manufacturing and laser welding With an expanded temperature range of 250?C to 3200?C and superior optical resolution (up to 100:1), these rugged and flexible fiber-optic instruments enable continuous visual process monitoring. Built to tolerate the harshest environments, the sensors feature IP65 (NEMA 4) housing able to withstand ambient temperatures up to 60?C or up to 150?C using cooling accessories, as well as isolated analog inputs/outputs. The fiber-optic sensing head can operate in areas of high ambient temperatures up to 315?C without cooling and in areas of high electro-magnetic fields. The optical cable is made of multiple glass fibers, allowing for a minimal bending radius to ease installations in constricted rooms. The Endurance Series FO pyrometers are remarkably versatile and easy to install – a

robust solution for manufacturers looking to reduce reject rates, im-prove product quality and uniformity, maximize throughput and minimize energy costs. Their broad temperature range and multiple wavelengths cover an entire process with fewer units. The sensors operate with either Power over Ethernet (PoE) or DC power, and interface to various bus systems (LAN/Ethernet, Profinet and RS-485). PC-based Endurance setup and monitoring software simplifies configuration and deployment, and a built-in web server enables archiving of historical data for traceability, process

troubleshooting and remote viewing. Multiple lens and sighting options are available for different mounting distance and sighting needs. On-board laser sighting can be used to verify process alignment for local viewing when the sensor is located in a hardto-reach area. Endurance FO models come with an adjustable mounting bracket (E-FOMB), operator’s manual and Endurance software. Additional accessories are available to suit a wide range of industrial applications. Germany’s confers honor to Rajesh Nath, MD, VDMA India Where the UK has its knighthood, and France its Legion of Honour, Germany rewards its loyal citizens and foreigners with the Federal Cross of Merit. Germany has conferred the ‘Cross of the Order of Merit’, the highest civilian honour awarded to individuals for their services to the country, to Mr Rajesh Nath, Managing Director, VDMA India. The award, also known as Bundesverdienstkreuz or Federal Cross of Merit was instituted in 1951. It is Germany’s only honour that is awarded to both Germans and foreigners in all fields of endeavour. Bosch Packaging Technology introduces latest addition to AFG series As part of an exclusive machine presentation in Crailsheim from September 18 through 29, 2017, Bosch Packaging Technology introduced the latest addition to its AFG series. The filling and closing machine for pharmaceutical powders in glass vials offers manufacturers a wide range of options. “During development, our main focus was on flexibility,” explains Dieter Bandtel, product manager at Bosch Packaging Technology. “With the AFG 5000, customers can choose between several different versions and various features. In addition, we have significantly increased the output rate in the high-performance segment.” Based on a single machine platform, the system can accurately fill both large and small amounts of powder. Customers have the choice between one filling point for an output of 160 containers per minute through to three filling points for up to 480 vials per minute. Thanks to the vacuum-compressed-air filling system, the output remains high even with small filling

amounts. For all versions, customers can choose between statistical or 100% in-process control of dosing weights. “To optimize efficiency, we have developed a new, flexible transport system for the AFG 5000,” says Bandtel. “While the vials are continuously fed into the machine, the transport system adjusts the speed of the following processes to precisely match the rhythm of the individual work stations.” Whether filling, weighing or closing of vials – each stage is optimally paced. The new vertical transport system was designed to prevent idle time or

bottlenecks. Rotating carrier systems, known as shuttles, transfer the vials quickly and safely to the respective work station. Once the vials have been sealed and taken out of the system, the shuttles quickly return to the infeed, ready for the next transport run. In addition to flexibility, we particularly focused on compact design during the development of the AFG 5000. “Our customers’ powder filling takes place in class B cleanrooms, where every centimeter counts in terms of operating, maintenance and cleaning costs,” explains Bandtel.

GOM Education Award goes to ETH Zurich The winners of the GOM Education Award were chosen: A three-person team of the ETH Zurich, Switzerland, won the student competition on 3D scanning that is endowed with EUR 3,000. The students solved a fictional criminal case using the optical 3D scanner ATOS from GOM. By offering the GOM Education Award, the metrology specialist GOM fosters practice-oriented education in the field of 3D metrology. Students from all over the globe had the task to independently prepare a lab experiment in English that illustrates the digitizing of objects using a 3D scanner. The lab experiment was carried out by using the ATOS 3D scanner and the

EMO 2017 attracts global players EMO is the largest exhibition for the cutting tools industry and a truly international show. ABB to acquire GE Industrial Solutions ABB announced the acquisition of GE Industrial Solutions, GE’s global electrification solutions business. GE Industrial Solutions has deep customer relationships in more than 100 countries and an established installed base with strong roots in North America, ABB’s biggest market. GE Industrial Solutions is headquartered in Atlanta, Georgia, and has about 13,500 employees around the world. In 2016, GE Industrial Solutions had revenues of approximately $2.7 billion, with an operational EBITDA margin of approximately 8 percent[1] and an operational EBITA margin

of approximately 6 percent1. ABB will acquire GE Industrial Solutions for $2.6 billion; the transaction will be operationally accretive in year one. Siemens Gamesa wins large commercial level renewable energy hybrid project Strengthening its presence in India, Siemens Gamesa, the renewable energy leader in the country has won India’s first large commercial level renewable hybrid project from one of the leading Independent Power Producers in the country. Castrol Optigear now Carbon neutral Castrol has become the first lubricant supplier in the world to offer carbon-neutral lubricants for the wind turbine industry. Castrol Optigear Synthetic CT 320 and Optigear Synthetic X 320 are both certified to meet the BSI PAS 2060 specification for achieving and demonstrating complete carbon neutrality for their entire product lifecycle. By meeting these specifications, each litre of oil used is certified to offset 2.3kg of CO2 equivalent (CO2e)[ CO2e allows other greenhouse gas emissions to be expressed in terms of CO2 based on their relative global warming potential] – or 930 kg when refilling a typical wind turbine gearbox, which is comparable to the CO2 produced by an average passenger car driving 2,229 miles.

Stephan Egerland appointed Chairman of the Technical Management Board of the IIW Stephan Egerland, Global Key Account Manager at Fronius International, was named as the new chairman of the Technical Management Board (TMB) at the annual assembly of the International Institute of Welding (IIW) on 30th June 2017 in Shanghai. At the IIW General Assembly in Shanghai, which attracted 1,200 participants at the end of June 2017, Stephan Egerland was unanimously elected as chairman of the TMB by the Board of Directors (BoD). As chairperson, Egerland is also a member of the Board of Directors, the IIW’s highest committee. Over the next three years he will lead the IIW’s technical operations. “I look forward to working productively and collaboratively with all responsible parties, and to making my own contribution to strengthening and developing the three fundamental pillars of the IIW: research, industry and

In this interview with Huned Contractor, Yohan Poonawalla, chairman and managing director of both these companies elaborates about products, expansion plans and the growth potential of the industry and pulp, fertilizer, edible oil, pharmaceuticals, paint, tyre, water treatment, effluent treatment, utilities, food and beverages, and so on. Q. Could you elaborate about the operations of Intervalve Poonawalla Limited and El-OMatic India? The current manufacturing programme of Intervalve Poonawalla Limited includes butterfly valves produced in technical collaboration with BV Holland (variants: soft-seated/metal-seated, centric, eccentric, replaceable liner/moulded liner). We also manufacture gate valves, globe valves, check valves (variants: wafer/DPCV/ swing/piston), ball valves (variants: floating/ trunnion, soft-seated/metal-seated) and Skotch yolk actuators. The size range starts from 1/2” up to 112”. El-O-Matic India was established in 1989 in collaboration with El-O-Matic International, Holland which was subsequently acquired by the Emerson Group. El-O-Matic India (P) Ltd. is synonymous with safety and high efficiency. El-O-Matic India manufactures pneumatic actuators in both single acting and double acting variants. Along with manufacturing and selling of bare actuators, we are also an experienced and qualified system integrator delivering the entire on/off valve systems comprising valve, actuator, solenoid valve, limit switch, tubing, positioner and similar components since valves and actuators are our in-house products. Our actuators are suitable for over half a million operations. Q. What is the infrastructure status of the company and its manufacturing capacity? The Poonawalla Group of engineering companies has three world-class state-of-the-art manufacturing facilities in Pune that are spread across 15 acres. These companies have the

latest machinery and equipment, including facilities to manufacture valves up to 112”. This includes in-house facilities for special testing like Helium leak test, fire-safe test, proof of design test, cyclic test, non-destructive test, etc. We inaugurated a new facility in May 2017 to focus on manufacturing of metal-seated ball valves for petrochemical industries and refineries and the product portfolio includes large-sized ball valves up to 42” and handling weights up to 20 tons. Q. What is the product(s) USP that gives Intervalve an edge in the industry? We use the latest design software like ProEngineer and Solidworks. Our design team is flexible and capable of customisation as per the requirement of our customers. Q. What is the company’s expansion plan for 2017-18? The company has decided to expand its manufacturing base as it intends to add new products like metal-seated ball valves for petrochemicals and refinery, large-sized ball valves up to 42”, cryogenic ball valves, gate globe check valves and a world-class assembly and testing plant

for valves. These products would address a wider range of products coupled with system integration with actuators for greater automation that will make us a ‘single-stop’ solution provider and more so ‘single source responsibility’ for our existing and new customer base. Q. What about exports? Currently Intervalve Poonawalla Limited is exporting to 46 countries with a focus on countries in the Southeast Asian region, the Middle Eastern region, the European continent and the American continent. The company is trying to expand its network to the Far East region and Africa. Q. What is your perception about the Indian valve market? Will it accelerate? If so, what would be the driving factors? The Indian valve market would outpace the growth of the world valve market, which is growing at 5% per annum. The Indian government’s ‘Make in India’ campaign has triggered investments coupled with opportunities in infrastructure development projects and this, among others, will be the key growth driver for the Indian valve industry. The ‘Smart Cities’ project is another growth driver for the valve industry in India. In addition, opportunities in the oil and gas industry in GCC countries, rising demand

for energy in APAC and major investments in the African continent will be the other growth drivers for the Indian valve industry. Q. What are the opportunities that the company would like to tap in the coming future? Our future plan is to manufacture skids for the industrial and natural gas segments. Skids are an integration of valves, actuators and electronic accessories. Skids of three types would be manufactured: pressure-reducing skids, gas conditioning skids and gas metering skids. This would have many of our in-house products such as butterfly valves, ball valves, gate, globe and check valves and actuators. Q. What are your activities in terms of corporate social responsibilities? The Poonawalla Group is engaged in several CSR activities. We have received many accolades and recognition from government bodies and NGOs for our contribution and continued association towards social causes. Be it medical aid or education for the underprivileged, developing gardens for the beautification of Pune or its basic infrastructure, we strive to put in our best to support all possible social endeavours. For instance, Intervalve Poonawalla Limited has been associated with the Poona Leprosy Committee since 1990 and has been instrumental in almost eradicating the disease. The Poonawalla Group has financially supported the Zavaray Poonawalla Cancer Building at the Ruby Hall Hospital. Apart from beatifying and maintaining the Gool Poonawalla Garden we sponsored and took active participation in the construction of the Soli Poonawalla Road at Hadapsar in Pune. We are also committed to supporting better education for the underprivileged through promoting English medium education at the Soli Poonawalla Memorial High School at Hadapsar.

Taking Nanotechnology into new frontiers Pune-based Vikarsh Nanotechnology & Alloys has bagged some of the best awards across the country for taking a giant stride in the field of nanotechnology that has engineering applications in various fields. Huned Contractor reports

he founders of Pune-based Vikarsh Nanotechnology & Alloys have been rather busy over the past few months not just with production work but for receiving awards and accolades from across the country. The Technology Development Board, a statutory body under Government of India’s Department of Science and Technology recently honoured the company for the successful commercialization of nano-crystalline ribbons and amorphous ribbons, which contributed in foreign exchange savings through these indigenously developed innovative advanced materials. The award, comprising a trophy and Rs 15 lakhs, was presented to the founders of the company by President Pranab Mukherjee at a special function held at Vigyan Bhavan on May 11, which is celebrated as Technology Day to commemorate the successful nuclear

tests carried out in Pokharan on May 11, 1998. Next, it was an award from the Mahratta Chamber of Commerce, Industries and Agriculture in the form of the G S Parkhe Award for Innovation in Entrepreneurship. The citation read: “Sameer Shinde, Milind Wani and Laxmikant Trivedi, founders of Vikarsh Group (2003), had a dream to indigenously develop high-performance magnetic material in India. The dream was realised after a consistent effort of about five years and in December 2014 these products were successfully manufactured by the company. “These products have passed all international quality and environmental standards and have

proved to be five times better in performance as compared to existing available material in India and have caused an estimated savings of foreign exchange of USD 2 million and more in the last financial year.” The company was also awarded ‘The Best Product Developed by an Indian Company’ at Bangalore during ELECRAMA 2016. For the three founders, it has been a long round of celebrations galore and more than anything it is the satisfaction of having finally achieved what they wanted. Nano and amorphous ribbons are the outcome of complex engineering techniques. Vikarsh Nanotechnology & Alloys has become the first Indian company to develop these products in India for which the Indian industry was largely dependent on imports. radar and signalling system) and the medical equipment industry (X-ray machines). Elaborating about how the company came into being, Sameer Shinde says, “I, Milind Wani and Laxmikant Trivedi have been friends since our days of studying in an engineering college. After gaining individual experience of working with MNCs, we started a firm to make magnetic cores, which, incidentally, was our final year product during the electrical engineering course. In 2009, a quiet revolution was started with soft advance magnetic material used in the electrical and electronics sector. This is almost five times superior material as compared to conventional steel but the technology to make it was available only with two companies, Hitachi Metals and Advanced Technology & Materials Co., China. There was no access to this material by Indian companies and it was difficult to import it. This is where we thought of filling the gap and our research led to us to finally produce it in India for commercial and technological self-reliance of the nation.” These products are now a vital part of industries where sensing and measuring is required. Being packed with much superior properties as compared to conventional soft magnetic materials, designers can work on

new dimensions for various products, as for instance, BS-4 in the automotive industry. It is of use in four-star electrical transformers and can help in saving power as well as reduce global warming and carbon footprints. “The technology to manufacture these products is super-critical and involves a combination of engineering branches. It took us five years of intensive research and development and we first tested its commercial viability in December 2014. We can now proudly state that we are the only company making this product,” Shinde states. “One of our big achievements was that we became the only Indian company approved by PGCIL for metering cores up to 765 KV. Now, leading industry houses like ABB, General Electric, Siemens, Toshiba, Crompton Greaves and Bharat Heavy Electricals Limited have approved the usage of nano-crystalline ribbons and amorphous ribbons made by us. We are soon planning to enter into an agreement with GE to supply these products globally to all the six countries where it has manufacturing facilities. We have some definite plans to start exporting this product,” he adds. The enterprising entrepreneurs are now

busy developing new grades of these materials with unique features and also new product lines for solar reactors and power supply units for high-frequency appliances since core parts for these applications are still imported in India. The company is planning to sign MOUs with engineering colleges to develop new metallurgical products. Speaking about the investment this has entailed, Shinde says, “The first phase of development leading up to commercial production called for an investment of about Rs 200 million. We now have two verticals of Vikarsh viz. Vikarsh Stampings and Vikarsh Nano Technologies & Alloys and there have been huge investments in our magnetic core manufacturing facility. In fact, we are the only company of its kind to have a combination of conventional and advance magnetic material at one place.” As for the kind of growth that the company envisions for these materials, Shinde says that constant efforts are being made by the government to upgrade the electrical and electronics equipment industry and this has, and will, trigger demand for advanced materials like amorphous ribbons. “Our prediction is that the demand could go up by five times from the present 20,000 MT to 1,00,000 MT by 2020.”

he Automotive Industry is one of the largest in the world and accounts for 7.1 per cent of the Indian GDP. At around USD 93 billion it amounts to approx. 30% of the turnover of the manufacturing sector and is a very important component of India’s growth story.India manufactured more than 25 million automobiles in FY17 and is a prominent auto exporter with strong export growth expectations for the near future. Around 47000 crores have been pumped into the auto industry in the last year alone and that is nearly a third of the current Indian automotive market. Car makers, both domestic and foreign, have lined up investments of almost $10 billion or nearly Rs. 60,000 crore over the next few years. Several initiatives by the Government of India and the major automobile players in the Indian market are expected to make India a leader in the two and four Wheeler market in the world by 2020. The Government plans to promote eco-friendly cars in the country i.e. CNG based vehicle, hybrid vehicle, and electric vehicle and also made mandatory of 5 per cent ethanol blending in petrol. Reductions in the workforce over the last several years have left the industry with fewer employees to monitor welding operations and the overall shortage of skilled welders has compounded the challenge. Whereas 10 years ago a large automotive supplier may have had one welding technician for 20 robots, today that ratio has increased to as few as one welding technician for every 50 robots – or more. The most commonly used welding methods for automotive applications include resistance spot welding , resistance seam welding , metal inert gas (GMAW) welding, tungsten inert gas (GTAW) welding as also laser beam welding (LBW), friction welding (FW), and plasma arc welding (PAW). Auto- Exhaust applications: The use of stainless steels in automobiles started when automobiles came to be equipped with 3 way catalytic converters to meet intensifying regulations over exhaust gas emissions. The requirement to have longer service life accelerated the switchover from hot dip aluminized carbon steel to stainless steel in this application. Today, stainless steel is used in almost all exhaust system parts from the cylinder head gasket to the tail pipe. The consumption of stainless steel in the exhaust system per passenger car varies from model to model but averages about 15kg per car. The stainless steel consumption is expected to increase in the exhaust system of diesel powered automobiles, mainly trucks, to meet the growing social demand for stricter exhaust gas emission regulations. Exhaust system materials are exposed to a variety of harsh conditions, and must be resistant to such degradation mechanisms as high temperature oxidation, condensate and salt corrosion, elevated temperature mechanical failure, stress corrosion cracking, and inter-granular corrosion. The exhaust gas emitted from automobiles is one cause of air pollution, and various efforts have been made to prevent this problem. One of the preventive measures is the system shown in the figure. The components downstream from the muffler of an exhaust system must have sufficient corrosion resistance to withstand the internal attack of condensed water containing these corrosive ions and external attack of these salts. The materials mainly used for these components are low-carbon ferritic stainless steel incorporating not less than 11% chromium. The components nearer to the engine in front of the muffler need high oxidation resistance, because they are heated to about 773K (500 ) during operation. The exhaust manifold, which is heated to the highest temperature, must possess both high-temperature strength and resistance to thermal fatigue. High-chromium stainless steel is now used mainly for these upstream components. As a result, the life of the exhaust system

has been substantially extended. Stabilized ferritic stainless steels represent the best cost / benefit solution for exhaust system components: it gives designers optimal combinations that work both in elevated temperatures and complex corrosive environments. The exhaust system components are manifold, close coupled and underbody catalytic converters, flexible bellow, muffler, resonator, connecting pipes, flanges, and tailpipe. The part of the exhaust system containing the manifold, converter and the flex joint is named as hot end since this part of the system is relatively hot due to the hot exhaust gas passing through these components. The part consists of intermediate pipe, resonator and the muffler is named as cold end since the gas tends to cool down from the exit of the flex tube. The temperature of the hot end of the gasoline operated vehicle can be as high as 1050°Cwhile the highest temperature of the cold end is about 650°C.

There are benefits of Nb regarding oxidation resistance at high temperatures. It has been demonstrated that Nb containing ferritic grades have better high temperature performance when compared to Ti single-stabilized or austenitic grades.

This is because Nb forms a thin, homogeneous and adherent oxide layer in the surface of the steel, avoiding spalling and reoxidation of the material during the exhaust system thermal cycling (the typical on/off operation of the car’s engine). It also results in lower loss of material which can be translated into higher life cycles of the component, meaning a longer life, reduced frequency of replacement and long term cost savings. Study on metal loss of different stainless steels at 950°C shows that with increase in Nb content, higher temperature oxidation resistance improves as Nb forms less porous and more adherent oxides which results in less spalling and less re-oxidation.

Compressors’ breadth spans rudimentary mechanic shops powered by decades-old reciprocating compressors to large scale vertically integrated textile units powered by high volume centrifugal compressors. The basic technology is simple. Powered pistons, screws, or impellers compress a volume of atmospheric air to a required pressure for an application. The design and use of compressed air systems have evolved to suit the industry needs. Over years, manufacturers have worked to overcome the inefficiencies of delivering compressed air and to simplify the user experience.

Compressed air and power consumption Compressed air is inefficient. Fossil fuels are more efficient in getting work done for the same amount of energy. However, compressed air is among the best ways to safely store and use energy. Thus, compressed air has remained a prevalent energy source for industry. Manufacturers have innovated to reduce lifecycle cost, improve reliability, and improve air quality. The Table below shows the typical lifecycle of a compressor. Nearly 75% of the cost incurred over a ten year period comes from the power consumption.

To be appropriately sized, customers should demand a sizing audit from manufacturers so that the recommended machine matches the requirement.

Variable Frequency Drives for Varying Consumption Right sizing is sufficient for those customers with stable air demand, but how about those customers who have varying demand patterns during the day or those customers who anticipate an increase in manufacturing capacity requiring more air? Variable Frequency Drives (VFDs) can address both situations. A VFD works by reducing the compressor motor’s speed to lower flow to match the actual air demand of the customer and there by consume lower power when compared to a fixed speed machine which would unload in the same conditions, thereby significantly reducing unload energy consumption. A few manufacturers offer compressors with in-built VFDs while other manufacturers offer systems that can be retrofitted.

Right size for efficient operations Bigger is not better for compressed air. A screw compressor should continuously “load” or produce air for maximum efficiency. A compressor will continuously load when its air production capacity matches the air requirement. For example, if a compressor produces 500 CFM but the air requirement is only 300 CFM, then the compressor will be in unload condition for a significant portion of time. Screw compressors are inefficient in the unload condition and thus a larger compressor will consume more energy than a right sized compressor for a given air requirement. The table below illustrates the difference in power consumption between a

Air Audits for Compressed Air Management

Thus far, the discussion has centered on compressed air generation. Specifically, best practices in selecting a machine for energy efficiency. However, the biggest area for air wastage and thus energy inefficiency is the distribution system. Specifically, the way in which the compressed air is transported and used in the end application.

Air audits evaluate the efficiency of use of compressed air in an operation. Air audits can identify energy savings from better compressor selection, improved line design, arresting leaks, and optimizing usage. Compressor manufacturers and independent air audits are capable of conducting air audits. While methods vary, an air audit expert will use flow meters and leak detection devices to evaluate an operation’s air usage. Typically, they will spend sufficient time to gain a representative understanding of varying demand conditions. Following the analysis, they will issue a report with a summary of the potential savings along with recommended changes and associated costs to realize the savings. While compressor selection, line design, and line monitoring have been discussed, air auditors will also review the nature of use. For instance, operators in compressed air intensive operations such as textiles will often use a higher than required pressure to operate their machinery. An air auditor might test these machines at lower pressures, and if there is no disruption, the mill operators can continue to operate at a lower pressure, thereby enjoying energy savings. In addition, an air auditor may also recommend against using compressors for energy wasting applications such as cleaning.

An Efficient Compressed Air System Setting up and sustaining an efficient compressed air system requires a monitoring process. Following intelligent compressor selection and delivery design, customers should assign an in-house air expert who is sufficiently trained to monitor the operation’s compressed air usage. Specifically, the expert should work with the compressor manufacturer or an independent air auditor to periodically review the company’s air usage to identify areas for improvement. Line Material – Plastic, aluminum, and steel are used for piping, with steel and aluminum being the most popular in India. While steel is cheaper than aluminum aluminum offers benefits such as lower weight and corrosion resistance. Compressed air contains trace amounts of oil and water, which can cause line corrosion, which in turn result in pressure drops and thus degrades the efficiency of the system. New Fluke FieldSense technology enables simultaneous voltage and current measurements without metallic contact New T6 Electrical Testers — the first tools with FieldSense technology — are now available

T

roubleshooting electrical systems has always required gaining access to metallic contact points so the test leads can make contact. And while non contact ac current measurement has been available in the Fluke T5 Electrical Tester for a few years, only voltage detection was available as a form of non-contact voltage testing. Fluke has now developed FieldSense technology that takes the open fork functionality of the T5 Electrical Tester and adds — for the first time —ac voltage measurements. So now, electricians can take simultaneous voltage and current measurements — not just detection — without test leads. The new T6 Electrical Testers, the first tools to use FieldSense technology, are now available at local distributors and retailers.

Safer way to test voltage Contacting electrical conductors with test leads or alligator clips requires metal-to-metal contact, which carries the potential for arc flash. FieldSense technology eliminates that step. Because the measurement tool and the voltage source under test are isolated, the person performing the test is safer from potential electrical shock. This is performed by means of galvanic isolation or separation, the principle that isolates functions of an electrical current to prevent current flow. FieldSense takes a measurement of voltage without voltage flowing through the meter. Instead, tools like the T6 sense an electromagnetic field in the open fork to make the measurement. Moreover, since the measurement is performed through the cable’s insulation, the user has reduced exposure to

metallic conductors. T6 testers also decrease the potential for errors or making contact with the wrong conductor.

How FieldSense works While the technology in the T5 detects a magnetic field to derive an ac current measurement, FieldSense Technology detects an electromagnetic field. First, Fluke engineers developed the openfork voltage sensing technology, which involves transducing and calculating a known signal to derive measurements for the source voltage. This was done by designing the device to generate a reference signal of known amplitude and frequency. Then, when grounded, the resulting composite waveform is detected by an electronic sensor built into the tester. After amplification, processing, and digital calculations, voltage and frequency measurements are derived. Fluke engineers then combined the two different physical phenomena—magnetic field sensing and electrical field sensing—into one device. The result is that for the first time in a Fluke meter, voltage and current can be measured and displayed at the same time without metallic contact.

Workers spend less time in front of open distribution panels and less time wearing full PPE. • Be faster: No need to pull panel covers or remove wire nuts to find a conductor. Measurements can be made anywhere along the wire run. • Be more efficient: Simultaneously measure ac voltage and current. • Be everywhere: 17.8 mm open fork of the T6 is widest in the industry; measure up to 200 A on 4/0 wires (120 mm2), or take readings on 14 AWG wiring.

DK Corporation presents the new HVC200A bipolar high-voltage contactor for the switching of high DC voltages and currents. It is designed for operating voltages of up to 450 V DC and a high continuous current of 200 A. Arcs that occur when disconnecting the DC load are quickly and safely extinguished with a gas in the hermetically sealed switching chamber. The HVC200A, with its dimensions of 89 mm x 44 mm x 93.5 mm (l x w x h) is available in drive versions for 12 V (B88269X1000C*) or 24 V (B88269X1010C*). Both versions have a power of 6 W at the rated voltage. As an option, the new contactors can be equipped with a circuit for detecting the switching status. High-voltage contactors with a high continuous current capability are used, for example, in e-mobility applications for the fast disconnection of the battery from the drive, as well as in DC charging stations. Further applications include photovoltaic systems and uninterruptible power supplies (UPS). Versions with 12 V and 24 V drives for continuous currents of between 100 A and 500 A at maximum permissible operating voltages of 900 V are currently in development.

It is particularly suitable for heavy-duty pivoting movements and is extremely resistant to impact loads. The material ensures long term lubrication-free and maintenance-free operation of the machine. Be it wind and weather, dirt and dust or high loads. Machines and vehicles operating in the construction and agricultural sectors often have to withstand extreme loads. The igus iglidur Q2 has been developed specifically for these applications. The material shows its special strengths in the extreme load range, especially with high edge loads and heavy impacts. METAV 2018 : Trade fair for production technology With Industry 4.0 now at the centre of production technology, METAV 2018 will present an opportunity to learn about the latest changes, says Huned Contractor

T

he 20th International Exhibition for Metalworking Technologies, which will take place from February 20-24, 2018 at Düsseldorf in Germany, will have on display the entire value-added chain of production in an overall organic view. The classical topics of metalworking are found at the core of the METAV, such as machine tools, production systems, high-precision tools, automated material flows, computer technology, industrial electronics, and accessories. Classical metalworking and innovation are of course not a contradiction at the METAV. The latest technologies in traditional production technology can be seen at the fair, as can current solutions for Industry 4.0. With the core area, the METAV addresses numerous user industries, including the automotive industry and its component suppliers, machine manufacturing, medical technology and aircraft construction, electrical engineering and electronics as well as the ironworking, sheet metal cutting and metalworking industries. This heart of the fair is intrinsically connected with the so-called ‘areas’, which were successfully introduced with the new METAV concept in 2016. The fair thus represents the reality of modern industrial manufacturing compressed

into its grounds. Two areas are dedicated to special topics of production technology, and two others are focused on special industrial sectors.

Demonstrating Synergies in Production Technologies The Quality Area shows how inseparably measurement technology is connected to industrial manufacturing. In the era of digital transformation, these categories are gaining steadily in perceived importance. Not least the measuring and testing technologies involved will become a supporting pillar for smart and big data concepts. The Additive Manufacturing Area,

in contrast, illustrates that the corresponding manufacturing processes have firmly established their place in the factories. They are an outstanding complement to classical metalworking that joins in with the entire bandwidth of the process chain – even though mechanical post-processing is required in any case. This is made clear not least by the numerous exhibitors that rely on hybrid machines, i.e. production technology that combines additive with machining manufacturing. In the Moulding Area, it’s all about tool, mould and model building. Moulding is considered to be one of the most demanding fields of application in metalworking. The standards of precision and quality involved are extremely high, which encourages innovation in this area. Besides conventional processes, new process technologies are always finding their way in, such as laser-based manufacturing for fine texturing of design surfaces. Therefore, the requirements that apply and how they can be solved with innovative production technology are central topics of the Moulding Area.

As the second user-based area, the Medical Area focuses on medical technology. With its stringent requirements and massive innovation potential, it is a driver of technological progress in production technology. There is a good reason why medical technology ranks highly in the worldwide registration of patents. On the other hand, it is a segment with outstanding, long-term market perspectives. Demographic development of the world population is fuelling the demand, above all including the increasing average age in industrialised countries and the rising standard of living in numerous emerging countries.

Strong Showplace for Innovations The METAV 2018 positions itself as a showplace for production solutions in Düsseldorf in the heart of North Rhine-Westphalia, one of the most concentrated, industrial economic regions in Europe. Mechanical engineering is traditionally very strong here. The industry employs more than 2,00,000 people in North Rhine-Westphalia, making it the biggest industrial employer in the country. Almost a fifth of German revenue in mechanical engineering is earned in North Rhine-Westphalia. However, the METAV is not only an attractive and convenient meeting place for manufacturers and users of the region, but also for the neighbouring Benelux countries and comparably nearby Scandinavian countries. The visitor quality here is high. In 2016, 63% indicated that they have an influence on purchasing decisions. Industry lives from innovation more than ever today. The digital transformation has accelerated innovation cycles in a way that hardly anyone could have imagined just one generation ago. The visionary model in companies is therefore rapidly becoming obsolete. Anyone wanting to join the technological elite today is reliant on unleashing the innovation potential of the entire workforce. Employees must act

and think technologically at the state of the art. Anyone who considers innovation to be exclusively the task of the executive floor could soon be caught up by the reality of the markets. So, it is important to anchor competence and a feeling for technological trends on the factory floors. The METAV can also score points here. Almost 40% of visitors come from manufacturing, production or quality control. Hence, exhibitors also have an opportunity to directly address the practitioners in the companies – and there is no question that their perception and experience have a noticeable effect on purchasing in numerous companies. nergy efficiency? Yes – but not at any cost: This is the goal of many metal-processing companies, which are tasked with balancing productivity and cost pressures. An example in sawing technology: Electricity-saving measures are only worthwhile provided they are not implemented at the expense of efficiency. KASTO Maschinenbau GmbH has paid particular attention to this when developing its new KASTOwin series. This resulted in an extremely efficient band-sawing machine that allows the operator to make significant savings, without compromising on cutting performance. Increasing cost pressure, tough international competition and ever-increasing customer demands mean metal-processing companies are facing significant challenges: On the one hand, it is important to be able to flexibly offer more and more different materials and sizes of the highest quality, and from a batch size of one through to series production. On the other hand, the unit costs must be low and competitive so that in-house production is economically viable. Finding a happy medium is a difficult task faced by many operators. Sawing technology is also continuing to develop against this backdrop. As tasks become more complex, the requirements placed on machine manufacturers also increase: Automatic saws must meet diverse criteria, such as offering high cutting performance, a wide range of applications, minimal idle times, perfect cutting results, high repeatability, ease of use and effective material use. In times of increasing energy costs and ever-longer daily periods of use, efficiency also plays a key role. The power consumption of a sawing machine used during

a single shift can have a considerable influence on operating costs – and the costs are all the higher for two or more shifts. But not every measure that improves a machine’s energy efficiency is suitable for the user: “These ideas often come at the expense of production capacity,” explains Matthias Eigbrecht, Head of the Electrical Design department at KASTO Maschinenbau GmbH & Co. KG. By launching the KASTOwin, the metal sawing machine manufacturer has developed a product range that is not only industry-leading thanks to its diverse areas of application and high cutting performance, but also offers incomparably low energy consumption. “In designing the new series, our aim was to develop a cost-efficient solution that does not compromise on function yet still meets all our customers’ requirements – and at the right

price,” Mr Eigbrecht explains.

Pragmatic developments A thorough analysis of all the energy-consuming machine elements and their corresponding power requirements was the basis for the development work. Using the results, KASTO developed a series of concepts that would allow energy to be saved in different areas. “We then evaluated these concepts from a commercial viewpoint; in other words, we weighed the increased cost of the investment against the possible operating savings,” says Mr Eigbrecht. “In doing so, we determined certain measures to be meaningful but others less so – and we then rejected the latter.” However, a few points still needed to be addressed, allowing KASTO to significantly improve the energy efficiency of the new series. The greatest potential lay in the hydraulics system, which is responsible for a significant proportion of the sawing machine’s energy consumption. Initially, KASTO tested and compared equipment from different manufacturers and opted for the most efficient. To complement this, the KASTOwin engineers developed an electromechanical saw downfeed. The hydraulics system is now only responsible for workpiece clamping and saw blade tensioning, meaning it therefore needs to be actuated far less than in the past. “As a result, we were able to reduce the machine’s overall energy consumption by around 30 per cent,” reports Mr Eigbrecht.

Modern drive technology uses energy intelligently For the saw motors, KASTO uses frequency-controlled drives of efficiency class IE3. As a result, cutting speeds of twelve to 150 meters per minute can be achieved. At the same time, the motors are compact and extremely efficient. Modern servo drives are also used for the ma-

terial infeed and saw downfeed. Linear guides and ball screw spindles ensure highly efficient, precise power transmission. Users therefore not only benefit from exact and repeatable sawing results, but also from low energy requirements. All drives are controlled by intelligent converter technology. KASTO has fitted the frequency converter with a DC link: Excess energy, which is generated when braking the saw motor for example, can therefore be recovered and used elsewhere in the system. In contrast, conventional technology disperses this energy via brake resistance, so it is lost as heat. “Our solution, however, optimally uses synergy effects and significantly lowers the saw’s energy consumption,” explains Mr Eigbrecht. KASTO has been successfully using DC links in its automatic storage systems for a long time. KASTO engineers have also turned their attention to the weight of the sawing ma-

chines – after all, the more weight that needs to be moved for each cut, the more energy is required. Using new methods, dynamic parts such as the saw frame have been designed to be lighter, without having to compromise on vibration damping or quiet operation.

Rapid payback Overall, these various improvements have made it possible to achieve significant improvements in the energy efficiency of KASTOwin bandsaws. Depending on the sawing task, energy consumption is on average almost 30 per cent lower compared with similar previous models. Depending on operating times, operators can reduce their annual operating costs by several hundred euros. Productivity is unaffected – “after all, we base our development work on our customers’ needs first and foremost,” explains Mr Eigbrecht. The KASTOwin series offers high cutting performance and optimum results in different applications across various industry sectors. And the saw also stands out from an economic point of view: Thanks to its excellent value for money, the investment is often recouped in a very short time.
