Manufacturing has emerged as a major growth sector for the Indian economy. Driven by the government’s push and rising domestic consumption, the sector is slated to continue its growth momentum. Given the positive sentiment around manufacturing, the sector has been at the forefront in creating jobs and has continued to be one of the growth drivers in India. Introduction of GST, which has helped in removing internal barriers, has also added to India’s strengths. Due to these sustained business reforms and policies, India has moved to the 100th spot in the World Bank’s Ease of Doing Business global rankings.

Safe cable guidance on the robot with igus retraction system Welding, riveting, soldering: Industrial robots must work dynamically and quickly in production. Therefore, a safe and compact guidance of cables and hoses is required. This is where the three-dimensional triflex energy chains from igus are used. If the e-chains form loops in the work area of the robot, it can damage the cables and hoses as well as lead to machine failure. For this reason, igus has now developed the new low-cost TR.RSEL retraction system. The system guides the energy chain in a line on the robot, ensuring trouble-free and fail-safe operation. Industrial robots for assembling vehicle parts in the automotive industry, for example, work with high rotations and many fast movements. Users rely on energy chains to

The triflex R e-chains from igus are very useful here because they are specially designed for industrial robotics and adapt to the three-dimensional movements of robots. However, with the growing diversity in automated production

technology, it is necessary to guide not only electrical and pneumatic cables, but also hoses for bolts, rivets and screws. Since these hoses are not compatible with tight bend radii, a retraction system is required for the energy supply of the robot. For this reason igus has now developed a new, very cost-effective retraction system triflex

RSEL for its energy chains. This ensures that the e-chain is kept as compact as possible on the robot arm. The system prevents the hanging energy supply system from affecting or blocking the movements of the robot, even in highly dynamic applications. In the worst case, looping would damage the energy chain, the cables and hoses inside it, leading to machine failure. Due to its standard dimensions and its very compact design, the new retraction system can be mounted directly on the 3rd axis of all common types of robots. This means that all existing triflex R series such as TRC, TRE and TRCF can be quickly and easily converted.

Renishaw expands European reach of AM Solutions Centres To accelerate the adoption of laser powder bed fusion for series production applications, engineering company Renishaw has expanded its global network of additive manufacturing (AM) Solutions Centres. New facilities in Barcelona, Spain and Torino, Italy are now operational to allow local companies to access Renishaw’s equipment and expertise at a fixed and predictable cost. Launched in 2016, Renishaw’s Solutions Centres enable businesses a secure development environment to build their knowledge and confidence using AM technology. The facilities are equipped with the latest AM systems, including Renishaw’s multi-laser machines, alongside all the metrology, finishing and machining equipment required to make a functional part. Users of Renishaw’s Solutions Centres run projects to build their knowledge of the AM process, understand the product performance impact and assess the capability and

costs of the technology. The centres are staffed by local AM specialists, who work closely with customers on the engineering projects. Renishaw offers support throughout the investigation and business case development process,

so companies can optimise their designs and gain the required evidence to make investment decisions. “The Solutions Centres have proved to be a successful way for manufacturers to accelerate learning about this new technology,”

ELGi announces results for FY 2018-19 Elgi Equipments Ltd., manufacturer of air compressors, recently announced the results for the financial year 2018-19 posting a PAT of Rs.103.06 Crores, compared to Rs. 95.30 Crores in 2017-18 on a consolidated basis. Consolidated sales for the group was Rs. 1,863 Crores compared to Rs. 1,622 Crores in the previous year. The standalone PAT for the financial year ended 31/03/2019 was Rs. 84.7 Crores as compared to Rs. 76.9 Crores during the corresponding year ended 31/03/2018. The Board of Directors in their meeting has recommended

a dividend of 130% for the financial year 2018-19. The financial year 2018-19 witnessed healthy growth in diverse product segments and markets globally. The company grew 15% on a consolidated basis. The growth in automotive equipment business was modest, shadowing the growth trends of the auto industry.

Outlook for 2019-20 “The company is ably positioned to realize opportunities in key markets. The realization would depend on the growth of key economies,” said Dr. Jairam Varadaraj,

Q. RENISHAW has leadership position in metrology industry, how did RENISHAW India managed this significant growth? Renishaw is one of the world’s leading engineering and scientific technology companies, with expertise in precision measurement and healthcare The Renishaw Group currently has more than 70 offices in 35 countries, with over 4,000 employees worldwide. Around 2,800 people are employed within the UK where the company carries out the majority of its research and development and its manufacturing. Renishaw has been recognised with 18 Queen’s awards for business innovation and export showing how we continue to strive for excellence, and continue developing. In India, Renishaw have been trading for around 36 years, and set up a local company in 2000. Since then, we have added an 80000 square foot manufacturing facility and now employ in excess of 400 people in the market. Renishaw tend towards investing in markets at the beginning of their development, and as India is the worlds’ second most populous country it was always going to be a high potential market so the decision was taken to enter the market before it was considered as a developing market by many companies. Since that time we have continued to invest as the market has begun to realise its’ potential. Having skilled and knowledgeable people continues to be the key factor in this development, and as a business we invest in our staff heavily in order to continue to offer the best support possible. Q. How about RENISHAW’s initiatives in measurement technology space? Which are your focus areas? Renishaw PLC is founded on Research and Development, and as it has grown has continued to invest around 15% of its’ annual budget into R&D. Renishaw is not just the leader in the metrology field - it actually created many of the technologies that are in use today, beginning back in 1973 with the invention of the touch trigger CMM probe in order to measure the fuel pipes for the Concorde Supersonic Airliner. This emphasis on R&D is probably the single largest focus for the entire company – never standing still as we believe that there is always a better way. Clearly we are placing significant emphasis on our metal additive manufacturing (3d printing) offer, with continual developments taking place as the market develops in maturity. Outside of that we are focused on developing techniques and products that will improve accuracy and throughput such as the Revo 5 axis CMM scanning system, Sprint Analog Machine tool scanning probes, Equator 500 Gauging solutions and the revolutionary XM-60 calibration system able to calibrate all 6 degrees of freedom in a single setup. I think the best way I can sum up our approach is that our focus areas are to continually seek technology innovations across our product

ranges, from machine calibration, in process measurement & gauging up to post process inspection. If we develop a process that we feel advances measurement technology then we will try to commercialise it into a product, as the ethos of Renishaw is a genuine desire to help global industry become increasingly productive & less wasteful.

Q. What are the market opportunities for RENISHAW products in India? How do you plan to position these products? It is clear that the market in India is already sizeable, and growing – and the government initiatives around ‘Make in India’ are further fueling the interest and growth in the manufacturing sector. As India moves away from being a subcontract supplier base in the lower tiers of the manufacturing pyramid towards having an entire domestic supply chain, the complexity of components and requirement for process control accuracy greatly increases. This is where Renishaw can really add the most value to the market. We have a unique offer in that we can add significant value to the machining process from ensuring that machines are capable of manufacturing to required tolerances and standards (through our Calibration offer), ensuring tool integrity and condition & in cycle metrology (through our Machine Tool offer), and then post process measurements (through our Gauging and CMM offers). Add to this our offer in the technology of the future in Additive Manufacturing then Renishaw is extremely well positioned to assist Indian manufacturing in the leap from a high potential market into an advanced manufacturing economy. This is again using the principle of being focused in our approach. Till date in Europe, the focus has been primarily Italy and to a lesser extent France. We are now expanding this focus.

Q. What are the investments you envisage to increase your footprints

in Europe and elsewhere so as to achieve your global aspirations? Our major investment, if any, would be in the form of acquisition of distributors in Europe. This is not something we control fully as it takes two organizations to agree to come together. Besides this, our focus would be building the talent required to execute our strategy.

Q. Your oil-free compressors are said to be a hit in the European market. What’s the differentiated offer you could make to meet the specific needs of the market? The focus is on providing the customer with the lowest life cycle cost. And towards this, it is about energy efficiency and lower cost of owning and maintaining the compressors.

Many medium and small manufacturing enterprises, are also initating basic PPE; to improve employee welfare and safety at the least possible cost. During these customer engagements, we at Midas learn of some real safety needs and get an opportunity to educate how our brands can provide great solutions that address their risks with relevance. ‘Efficient plastic waste collection and recycling is the need of the hour’

Mr. Subba Bangera- Chairman, Active Biz Solutions Q. Please take us through the journey of Active Biz Solutions. How was it conceptualized and how far it has come? Active Biz Solutions was founded in 2014 to help young innovative minds on their entrepreneurial journey. The underlining idea was to share my accumulated experience, knowledge and lessons learn with budding entrepreneurs, as a way of giving back to the society. We, at Active Biz Solutions, basically provide mentorship on a need basis and show the right direction and path to aspiring entrepreneurs. We listen and analyze their distress points and guide them on how they can take a systematic approach to be globally competitive. For instance, we assist them in a layout for lean manufacturing and help them take a digital journey. While visiting several universities for lectures, I observed that students have a lot of interesting ideas but lacked direction as to how to execute those ideas and kick-start their journey. One university wanted me to give a talk around start-up ideas that work but I noticed that while students had a lot of ideas on the development side, they were completely clueless on the leadership side. In a stimulating conversation, he talks at length about the idea behind Active Biz Solutions, importance of plastic waste management and interesting application areas of plastic waste. Excerpts: little or no awareness on entrepreneurship-related challenges, such as how to manage stakeholders, suppliers, customers, etc., as these things are not taught or discussed. This is where Active Biz Solutions comes into the picture and helps them bring their innovative ideas to life.

Q. Tell us about some innovative business ideas that Active Biz Solutions is supporting. Given my experience in the plastic industry, we are constantly supporting ideas related to plastic waste management and plastic recycling— showing them the direction to take their venture ahead. We are also avidly mentoring and supporting business ideas that help the environment. One such idea which we have supported is that of an app-based system that accurately tracks environmental metrics, such as air quality, water quality, etc., to help highlight the gravity of the problem and take corrective actions. The founder of the app, a young boy, although had many ideas with respect to the product and its functionalities, was not sure of how to take his idea

ahead. We helped him move forward and develop the prototype.

Q. Please highlight the importance of plastics industry for economic development. Plastic industry is instrumental to the economic development of India. Whether it is agriculture, construction, housing, automobile or medial industry, plastic is the key element everywhere. The progress and development of all these industries is dependent on plastic. Food & Beverage consume almost 40% of plastic as packaging and storage material. This is followed by automobile, white goods, electrical appliances, agricultural industry, construction industry, and toys for children, medical kits, medicine containers, educational instruments, recreation instruments and so on. Plastic industry is also one of the highest employment generators in the country with the maximum number of start-ups. Plastic is an easy start-up base. There are immense opportunities in plastic industry and people with less funds can also build a startup and grow. www.engmag.in

Q. As you are a highly respected thought leader in the Indian plastics industry, comment on the negative image of plastic. The negative image of plastic is due to sheer lack of awareness. When used as a packaging, plastic acts as a defense, shielding us from virus or bacteria attacks. Today, we have access to safe drinking water, tamperproof medicines and food with proper shelf life all due to plastic packaging. The problem is not with the plastic, problem is with the way plastic is being handled. The common practice is to eat or drink and throw packaging films, wrappers on the roadside. The need is to bring awareness in public as to how it is important to dispose of plastic in a proper manner. They should be sensitized on how disposing plastic in the water stream or on roadsides can negatively impact the environment. Secondly, urban local bodies should take concrete steps towards facilitating proper waste disposal. For instance, garbage bins should be installed at a maximum of 100 metres. When we have a right place, right size and right type to dispose garbage, then only we can instil the right culture in the general public. The government needs to take concrete measures in this direction, such as involving not only urban local bodies but also panchayats to make provisions for putting the waste at the right place. Law should be imposed to prevent littering. Currently, the waste collection centers in place are not in line with population density. We need to have strong data points and analysis based on which corrective actions can be taken.

Q. In your view, what steps need to be taken to manage the plastic waste efficiently? The need is to bring awareness in the people regarding how plastic should 88 ENGINEERING REVIEW | JUNE 2019

be disposed separately from solid waste. For this, everyone right from educational institutions to government needs to work in tandem. Secondly, strict laws should be made around littering of plastic packaging. Finally, when the people are made aware of the actions, then the penalty should be levied in cases of non-compliance. In many seminars which I addressed, I tell people to take 4R oath on plastic waste management, which says recycling industry should target 20 million ton by 2022; end user should reduce his plastic dependency by 30% in the next two years; consumers should refuse use of unnecessary plastic by 50%; and reuse your plastic packaging material multiple times. Many interesting examples of plastic waste recycling are coming to the fore. We at PMMAI are doing our bit by highlighting, as well as supporting interesting plastic waste applications. Per capita consumption of Plastic in India is too low compared to USA, Europe and China. Today, when these countries too have slowly figured out how to manage this huge waste, we in India, can definitely do it with systematic planning. I believe by 2022, India will have a very well-defined system to manage the plastic waste.

Q. What are some application areas of plastic waste? The application for plastic waste are many and it can be used to make different products, both for engineering and non-engineering applications. Plastic waste can be used for road building and in cement industry. It can prove instrumental in fulfilling

Housing for All by 2022 Scheme, as it can be applied in building modular homes. Plastic waste can also be used for energy generation. In INDIAPLAST 2019 Exhibition, organized by PMMAI, concluded on 4th March 2019, we came across several interesting examples of plastic recycling. For instance, Deshmukh Research Institute has made bricks from plastic waste which is projected to be used for Army bunkers as it has ability to absorb the power of high intensity gun firing. This application can process 50 kg of mixed plastic waste to tiles, bricks, paver blocks and mile stones. We, at PMMAI, are supporting this initiative to national level in a big way. Another company Gore Plastics and Carboys, is converting plastic waste to diesel which can used as fuel for vehicles or for energy generation. The company has successfully installed two 5 ton capacity plants in Southern India. This is useful in medium cities where collection of waste is higher. Worst of plastic waste mixed with even Tetra Pak cartons can be converted into useful fuel for tractors and energy generation.

Q. Tell us about the current landscape of Indian plastic industry and the way forward. Indian plastic industry is fragmented with the presence of several small-, medium- and large-scale manufacturers. The outlook for the industry is positive with growing consumption. As per reports, per capita consumption of plastic in India is approximately 12 Kg, which is slated to go up to 20 kg/person in the year 2020. To aid the growth of the industry, Brand India should be promoted more. PMMAI is completely committed towards the growth of plastic industry and promoting recycling industry. Static Dissipative Silicone Tube

N

ow a days Silicone elastomer based tubes are widely used mostly in the area of medical, pharmaceutical, biological, biotechnical, artificial cell culture industries due to its cent percent biocompatibility, high and low temperature resistance, solvent resistance properties and low leachability. The problem with conventional silicone tube is the development of static electricity due to friction. A static electric charge is developed whenever two adjacent surfaces are in frictional contact. Here charges are developed when fluids are passing through silicone tubes or due to electrical induction when tubes are close vicinity of some electrical instruments in medical, pharmaceutical, hospital sectors. As silicones elastomers are insulator so that accumulated charges are stagnant followed by catastrophic static discharge leads to a fatal accident. This fatal accident comes with outputs like static shock or fire hazards. So removal of static charges are very important in those critical areas. So industries are trying to develop a technologically advanced static dissipative silicone tubes for medical and pharmaceutical application. This tubes are biocompatible as well as conduct developed static charges more controlled way to reduce the provability of any kind

These batteries are extremely compact, more efficient, fast charging, provide 6-10 times more cycles, have 100 per cent discharge and are environment-friendly as compared to lead-acid battery. In future, lithium-ion battery will be standard feature for our trucks. Since our launch in last year, we have seen a great level of acceptance amongst customer for this technology.

Q. In your view, how has the government is Make in India campaign given a boost to the MHE industry? The “Make in India’’ initiative did not have much of an impact on the material handling sector in terms of the global MHE companies starting to manufacture in India. The initiative did see a lot of our customer segments increase their manufacturing activities in India, which thereby does work in our favour in terms of growth in the market.”

and storage systems and a weld monitoring software that can feed the information to various platforms either on a smartphone or on a flat screen tv in the engineering office. The software used will have to be flexible to be able to sync with the equipment in the process flow and provide a complete flow of the entire welding process. In Asia, India is way behind its developed counterparts such as South Korea, Japan and Singapore and even behind China in terms of Industrial Automation. In terms of installed robot capacity in Indian factories, for every 10,000 factory workers, there are only 3 installed robots. The Automobile Industry where the number of installed robots is 58 for every 10,000 workers, is nearly 19 times more than the national average of just three. Though the government has been pushing for more indigenous production, the biggest problem in India is its lack of a skilled workforce. The number of trained people that can understand the sophistication of seamless integration, which collects / analysis data, right from the shop floor to the enterprise level, using it to improve manufacturing in real time, is far too low as compared to its developing and developed counterparts. Promotion of local production and start-ups would help bring about a meaningful change. Govt of India’s “Make in India” initiative will encourage Indian manufacturers to look at technology enhancements and evolve

Q. What will be its impact on the manufacturing sector? And benefits? Manufacturing has emerged as one of the high growth sectors in India. Attracted by India’s market of more than a billion consumers and increasing purchasing power, global giants have either set up or are in the process of setting up manufacturing plants. In India, the adoption of Industry 4.0 is still at a nascent stage. High investment outlay will have to be planned in order to implement it as Industry 4.0 requires the utilization of a wide set of technological platforms. It also has to address the need of appropriate infrastructure and education to handle such technologies. Penetration of Industry 4.0 will vary as per sector needs. Seamless end-to-end communications ensuring greater flexibility will aid Industries with large product portfolio’s such as the automotive industry, while industries which demand high quality such as pharmaceuticals will benefit from the churned data, enabling improvements that reduce error rates. While capital-intensive sectors such as Automotive are already gaining from adoption, other industries, in order to actively shape the transformation and reduce the total cost of ownership, have developed optimal solutions through forming common platforms and alliances with many different

partners. As the industry uses smart materials by 2020 there will be significant opportunities to program and control subsequent welding operations. This new technology will be exploited by product designers, manufacturers and welders to improve the entire manufacturing cycle. The virtual factory is a term that will be heard frequently over the next 20 years as computer modelling and simulation tools become common place in welding operations. Welding will move from being an ’art’ to a manufacturing science with the help of computers.

Q. What are the challenges in the implementation of Industry 4.0? In India, various industries are still in the dilemma of identifying the right technology that can best address their needs. While high cost of digital technology is a major concern, what exactly do they hope to transform is still an uncharted territory. Lack of infrastructure, both physical and digital, have further dampened the scenario. The lack of knowledge with new age technologies such as IoT, data analysis, etc, both at the plant and leadership level have further added to the crunch currently being faced. Significant contributions will be a key factor in up-skilling the workforce capable of handling digitalisation creating a more adaptable, responsive and unified environment empowered in making more informed decisions.

IP-TIG welding is a new advanced innovation of the common GTAW Process. This process uses new, patentpending technology (TiP-TiG), that delivers the highest possible weld energy with the lowest possible weld heat, all while still being userfriendly.

What is TIP-TIG welding? TiP-TiG new welding with a hot wire process can be used in every industry. It is very simple to learn, use and simple to teach. This process is so unique that higher travel speed, lower heat input, reduced cycle time, and an overall better-quality welding advantage can easily be achieved.

The Process The TIG weld receptivity for higher weld deposition rates is done by decreasing the speeds for the weld

solidification process and increasing the fluid weld area. This allows for a 100%-400% increase in TIG wire feed rates, increasing the overall weld deposits. All these attributes like faster speeds and higher than normal weld energy, increase the resulting TIG weld quality and overall process productivity. The process is also slag-free and uses the lowest possible heat input of any welding process, producing a Heat Affected Zone (HAZ), all of which help to reduce distortion and weld stress. It produces some of the highest quality products with the best metallurgical and mechanical properties on all alloys, but also increases production up to four times the normal speed. There is also no inter- pass cleaning, creating availability for an increased Arc on time and weld quality. The TIP-TIG process is available in manual and automated capability to attain weld and clad quality levels way beyond the conventional TIG – Hot – Cold Wire TIG – Pulsed MIG and the Flux-Cored process.

wire at weld pool which is achieved by a linear forward and backward mechanical motion created by the customised wire feeder system. The forward and backward motion of the filler wire creates an oscillation that is then transferred to the weld, agitating the molten weld pool and ultimately disrupting the surface tension. In addition to this vibratory effect on the wire, a hotwire current (powered by a secondary power source) is also applied to the filler metal, prior to entering the weld puddle. The two pictures (fig. 1 & 2) describe the weld finish with Manual GTAW & Manual TIP-TIG process.

Approved Alloys TIP-TIG welding can work on a wide range of alloys such as carbon steel, stainless steel, duplex and super duplex stainless steels, inconel, titanium, aluminium, copper, nickel, and many other critical materials like P-91, which are used in process plant production.

Steel, Hastelloy, Inconel, or Titanium. There are certainly some unique applications and challenges associated with the welding of heat exchangers, such as the

A trained TIP-TIG welder can typically weld a 50mm tube in 30 seconds… or less with the highest quality and lowest heat input. Our typical travel speed for fillet welds will be between 300 to 500 mm/min on most applications. Compared with 80 to 150 mm/ min with conventional GTAW. TIP-TIG manual system is a low cost semi-automatic solution to tackle any job by selecting a wide variety of torches for different applications, with modified 180 deg torch it allows a complete tube sheet welds without repositioning the wire or stopping, allowing for defect free welds. The typical customers in the manufacturing and repair of various sized heat exchangers are in power plants, chemical plants, petrochemical plants, petroleum refineries, natural gas processing, and sewage treatment.

INCONEL CLADDING Normally, when you manually clad the end of a pipe ID with Inconelusing Pulsed MIG as shown in the picture and result is often not so good. However when we use TIPTIG, the results are visible as shown on the mentioned pictures. In the picture TIP-TIG cladded

The TIP-TIG weld cycle time for the Inconel pipe was 40 – 50 minutes, whereas the customer used to take around 4 hrs with regular TIG. When your weld process can weld a complex incoloy* pipe and make the welds look simple, that’s a process that should be given consideration. With TIP-TIG, no brushing, no grinding, no spatter, no weld rework, no feeding of wire, no foot control, less skills. Note weld smoke prep machining lubricants. (*Incoloy refers to a range of superalloys produced by the Special Metals Corporation group of companies. They are mostly nickelbased, and designed for excellent corrosion resistance as well as strength at high temperatures; there are specific alloys for resistance to chemical attacks)

Duplex Steel Welding Applications Application The picture (fig.5) is of a very thin Gage Duplex Boiler. Traditional automated TIG process with cold wire may result in sluggish duplex welds. The customer typically attained a maximum Hot Wire TIG weld travel speeds from 12 – 15 inch/min. Then the customer switched over from Hot Wire TIG to the TIP-TIG process. The TIP-TIG www.engmag.in

weld parameters and speeds were achieved using an 0.035 (1mm) 2205 Duplex wire, with TIP-TIG travel speed of 35 inch/min was achieved providing 200% increase in weld travel. The welds had a superior, less sluggish weld bead appearance and the parts had a dramatic reduction in weld distortion, (note the much smaller HAZ). Also the TIP-TIG process was much more stable and consistent. TIP-TIG produces the cleanest welds from lowest possible oxidation. The welds will have the lowest possible weld pores and inclusions and the smallest possible weld HAZ.

Welding of P-91 Material Welding of Grade 91 (9Cr-1Mo-V) chromium-molybdenum steel has presented numerous challenges since its introduction inthe 1970s. The gas tungsten-arc (GTAW) process can produce welds of high quality; however, manual welding can be expensive and labour intensive, requiring skilled welders with extreme hand-eye coordination and dexterity. can beincreased in either shop or field fabrication by introducing a semiautomatic high deposition metal transfer (HDMT) GTAWwelding process that combines controlled excitation of wire with a hot wire addition. This technique is costeffective and can beused for the entire weld from root to cap while producing high quality welds that industry expects from the GTAW process. With TiP-TiG weld study, it indicates that semiautomatic HDMT GTAW welding process is capable of producing toughness valuescomparable to or exceeding manual GTAW and that the process provides an attractive alternative for welding P91 root and hotpasses or the entire weld from root to cap. Results of this study indicates that semiautomatic HDMT GTAW welding process is capable of producing impact valuescomparable to or exceeding manual GTAWT. The process also provides an attractive alternative for welding P91 root and hotpasses or the entire weld from root to cap. The semiautomatic HDMT GTAW welding process permits an increase in energy(heat input), larger weld puddle and

TIP-TIG REDUCED COSTS BY OVER 60%, WHEN COMPARED WITH CONVENTIONAL TIG PROCESS TIP-TIG Cost Comparison The following comparison shows the actual savings calculated on a real stainless-steel welding application comparing conventional TIG and TIP-TIG on a pipe application (2″ Sch 80 Stainless) in the 5G position. The above data shows, the deposition rates approx. 3 times to standard TIG process which reduces the production costs by 60%.

The Automated High Deposition Metal Transfer (HDMT) GTAW welding process that combines controlled excitation of wire with a hot wire addition and gives very promising results to challenging applications. Plant equipment manufacturing, wherever GTAW is applicable, is possible to be replaced by TIGTIG process which gives very high output without compromising on quality. The success in P91 welding with TIP-TIG, also increases the application possibility in that area.

Q. What Is the phosphating Process? Phosphating is the process of converting a steel surface to iron phosphate. This is mostly used as a pretreatment method in conjunction with another method of corrosion protection. A layer of phosphate coating typically includes iron, zinc or manganese crystals. Phosphating is a chemical process for treating the surface of steel, where barely soluble metalphosphate layers are formed on the base material. The layers created are porous, absorbent and suitable as a conversion layer for subsequent powder coating without further treatment.

Q. Why is phosphating done? The process of Phosphate coating is employed for the purpose of pretreatment prior to coating or painting, increasing corrosion protection and improving friction properties of sliding components. Metal coating offers both zinc phosphate and manganese phosphate coating. Manganese phosphate coating

Manganese phosphate also possesses the ability to retain oil, which further improves anti-friction properties and imparts corrosion resistance to the coated parts. Zinc and manganese coatings are used to help break in components subject to wear and help prevent galling. Most phosphate coatings serve as a surface preparation for further coating and/or painting, a function it performs effectively with excellent adhesion and electric isolation.

The process of phosphating aluminum and steel parts is typically listed as a conversion coating because the process involves metal removal as part of the reaction. Modern insulation monitors can even monitor drive technology components when they are not in operation

lectrical drive technology plays an important role in many applications in mechanical and plant engineering. If a drive fails once, this inevitably leads to a standstill of the machine or system. In the worst case, complete plants can no longer produce, which is usually associated with high costs.

Monitoring electric drives Drives are therefore monitored in many applications. By monitoring the speed, the function of the drive system as a whole can be verified. Temperature and vibration measurements can detect faults on the mechanical side of the drive, such as bearing damage. On the electrotechnical side of the drive, it is particularly important to 156 ENGINEERING REVIEW | JUNE 2019

detect insulation faults. In addition to the failure of the drive, these can also endanger persons by electric shock or damage - in the worst case even a fire of the motor is the result. When monitoring drives for insulation faults, it depends on how the installation is carried out. Care must be taken whether the system is earthed or unearthed. In unearthed IT systems, there is no low impedance connection between the active conductors of the system and the ground potential. In this case, insulation monitors are used which measure the resistance between conductors and earth potential. With grounded TN or TT systems, on the other hand, common residual current monitors can be used, which measure the total current in the three phases

and the neutral conductor. If this total current is not zero, an insulation fault must be present. In both cases - with earthed or unearthed systems - the monitoring device switches off the drive in a controlled manner if an insulation fault is detected. Subsequently, appropriate measures can be taken to eliminate the fault.

What to do when the drives are switched off? The monitoring of drives that are switched off, however, cannot easily be realized with all of the methods described above. In unearthed IT systems, the insulation monitors operate as described above. In electrical drive technology in industrial environments, such installations are still rather the www.engmag.in

exception and are only used where the power supply must not fail. Typical examples are hospitals but also areas in the process industry. However, the residual current monitors used in earthed systems only function when the electric motor is also in operation, since no currents flow when the drive is at a standstill. Depending on the application, however, switched-off electric motors should also be monitored in TN or TT systems. Typical applications in which this is particularly important include fire pumps, smoke extraction systems, pumping stations and various other systems that must be reliably commissioned in an emergency. It must be ensured that these drives actually function when required. A regular inspection of such drives is one possibility. However, this is associated with high costs and does not offer the safety that is possible with permanent monitoring. When electric motors are not in operation, environmental influences such as moisture or dust can attack the insulation in the supply lines or in the electric motor. When the drive is then switched on, the protective device responds and switches the electric motor off again. If a smoke extraction system or fire pump cannot be switched on in an emergency, this can have fatal consequences.

Insulation monitors for earthed systems Dold offers special insulation moni-

tors of the VARIMETER IMD series for monitoring switched-off loads, even in earthed systems. The insulation monitors MK 5880N and MH 5880 are connected to a drive in such a way that they only monitor the insulation resistance as long as the drive is disconnected from the mains. For this purpose, an insulation monitor is connected via the normally closed contact of the contactor or the circuit-breaker and only operates when the drive is disconnected. Otherwise the insulation monitor would trigger a false alarm during operation. With three-phase drives, it is sufficient to monitor only one phase, as the three phases are coupled with low impedance in the feeding transformer. In this way, insulation faults can also be detected on the unconnected phases.The two insulation monitors are suitable for three-phase and alternating current mains up to 500 V and for mains frequencies from 10 Hz to 1,000 Hz. The devices are designed for installation on DIN mounting rails and can therefore be quickly and easily installed in a terminal box or switch cabinet; the connections are available either as screw terminals or cage clamp terminals. Auxiliary voltage, measuring circuit and output contacts are galvanically isolated from each other. The alarm value for the earth fault can be set from 5 立 to 100 k立 for both devices. If the value falls below the set value, the output relay drops out and the alarm is triggered. At the same time, a red LED signals the insulation fault.

Status-oriented maintenance before the fault occurs

The insulation monitors from the Varimeter IMD series are suitable for monitoring switched-off drives in earthed networks. 158 ENGINEERING REVIEW | JUNE 2019

With the MH 5880, the currently measured resistance is issued via an analog output from 0 V to 10 V. In addition, an 11-level LED bargraph display visualises the value directly on the device. Via the analog output, the insulation value can be evaluated by a higher-level system, such as a PLC. Here too an alarm can be issued and, if necessary, condition-based maintenance can be carried out.

Monitoring ensures safety The permanent monitoring of switched-off loads for insulation faults is highly recommended for safety reasons in numerous applications. A non-functioning drive on a gate valve, fire pump or smoke extraction system can have serious consequences. But availability should also be ensured for other drives, which are kept in reserve in industrial production facilities, for example. Otherwise, costly plant shutdowns can occur. With modern insulation monitors the monitoring of switched-off drives is possible without any problems.

ndustry 4.0 is about automation and exchange of data in manufacturing processes. Technologies like logic controllers for process controls, computer based algorithms and Internet of Things is predominant in Industry 4.0. In order to achieve production efficiency, consistency and economic advantages, process control systems are widely adapted in industries. Process controls was a collaborative approach emerged from the fields of both control engineering and chemical engineering. In the very first industrial revolution processes were controlled by hydraulics; mostly by water. But there were several disadvantages of this system and hence new techniques of process control came into existence. Due to increase in availability and reduction in costs of electronic circuits the era shifted towards use of electrical signals.

How do we communicate or transfer information using analog signals? The answer to this question can be explained with the help of a block diagram as shown in fig.1; it consists of the following main components:

Sensor: A sensor is required to sense any physical quantity or to measure a process variable. Type of sensor depends on the application.

Power source: A power source is essential to generate signals. In order to obtain unidirectional signal a DC source is generally used.

Loop: Let us understand what a current loop means and its importance. A current loop is a closed path in which the current flowing through each element is same. The law governing a current loop is simply Ohm’s Law given as; V = I * R Volt................................. [1]

Transmitter: The values obtained from sensors are to be converted to appropriate electrical signals generally of the range 4-20mA i.e. 4mA for 0 ℃ and 20mA for 60℃.

Hence, if instead of current signals voltage is used then there would be drop in voltage and the signal received at the receiving end would be weak. Leading to inefficient signal transfer. Whereas, for the same case, current will be same throughout the loop. And hence there are least chances of failure of transferred signals. Thus, Signals can be transferred at long distances efficiently.

Why use current loop? As inferred from its operating principle, a current loop is more convenient to use for remote or communication over long distances. It reduces chances of signal failure and information transfer becomes efficient and effective. When using 4-20mA current signal advantage of live-zero can be taken to Detect sensor failure. Added benefits are of low electromagnetic Susceptibility and better immunity to noise.

How to relate actual signal (quantity under measurement) with 4-20mA signal? Let us consider an example in which temperature of a zone is to be controlled and monitored using PLC. Following are the conditions : • An RTD is used to sense the temperature of heating chamber which varies from 32℃ to 180℃.

• Input to PLC is via a temperature transducer which will convert and provide output of 4-20mA. • Hence (32 to 180)℃ is to be mapped with 4-20mA signal. For this case; Input start value (x1) =32℃ Output start value (y1) = 4mA Input end value (x2) = 180℃ Output end value (y2) = 20mA Now let’s say the present temperature of chamber is 106℃ (z1), what will be the transducer output equal to? Let the unknown parameter be ‘z2’; Therefore, z2 = (( y2 - y1 )*(z1 - x1 ) /(x2 - x1 )) + y1 ….(1) z2 = ((20 - 4)*(106 - 32) /(180 32)) + 4 z2 = ((16)*(74) /(148)) + 4 z2 = ((16)*(74) /(148)) + 4 z2 = ((16)*(0.5)) + 4 z2 = 8 + 4 z2 =12 mA Hence the output of the temperature transducer will be 12mA corresponding to present chamber temperature 106℃.

Proper understanding and implementation of this technology makes complex task of communication simpler. Due to the world wide acceptance and large user-supplier base much technological advancement has been put forth. Such are - loop powered devices and HART communication system.

HART Communication: The standard 4-20mA analog signal used in industry can transmit only a single parameter that too in a single direction, it wouldn’t act as a receiver of a 4-20mA signal. To mitigate this drawback and to make this technology advanced a bi-directional communication protocol was been developed with which one can transmit and receive information by superimposition of an alternating current signal over the 4-20mA signal. This technology is called Highway Addressable Remote Transducer (HART).

Conclusion: Hence, it has been a standard industrial practice to use 4-20mA current signals instead of 0-20mA With the benefits of detecting open circuit faults as well as it is easier to convert it to low voltage (1-5V DC) signal, easily processed by majority of controller input cards, catering the needs of most of the control processes.

Under IEEE 802.3bp (1000 BASE-T1), cable lengths up to 40 meters can transmit1Gbit/s -- while the cable length is about one-third less than conventional 8-wire Ethernet cable. Problem Solver-Translator between Protocols

A

utomation technology is characterized by ongoing technological development. In such a dynamic world it can always happen that a new solution is needed simply because individual components suddenly do not match anymore. b+m surface systems was confronted with such a situation, when a component supplier was not able to provide the support of modern real time Ethernet protocols. The solution was as simple as effective and came in form of a protocol converter that even offered a number of additional benefits. b+m surface systems was founded in 1992 and soon developed into a specialist of application systems

for water-based paint. Today, b+m surface systems offers the complete technology spectrum from conventional painting systems all the way to fully automatic paint application solutions including the related automation technology. Besides its headquarter in Eitersfeld, Germany, the company also operates subsidiaries in Poland and Russia. b+m surface systems produces all key components itself. This includes painting robots, atomizers and paint changing systems. Even the hard and software components for process automation are developed in-house and tailored to the special requirements of automated paint shops. A typical painting system consists

of several stations for sequential operation. The process starts with flaming the work piece, followed by the application of several coatings: first a primer, then a base coat and finally a clear coat. Coating itself is done by application robots without any human intervention. These robots are programmed in a way to guarantee application of the required coats with an absolutely even thickness. Paint supply of the robots is handled from a central paint preparation section, where the required coating materials as well as flushing agents to clean the nozzles are provided. Besides an engineering station, several industry PCs are used to control both process technology and www.engmag.in

Robots in interaction material transport technology. They are assigned to each of the application stations for flaming, primer, base coat and clear coat. At process control level, b+m surface systems relies on Beckhoff IPCs, while RH04.0 Bosch-Rexroth robot controllers are employed at field level. Communications between both levels is accomplished via a CAN interface. An integrated CAN/ CAN gateway connects the external CAN bus to the IPCs of the internal CAN bus with the individual robot controllers.

Languages and protocols Generally speaking, a process control system is designed on the basis of highly specific goals and requirements. This includes the selection of matching hardware components and connecting them through the most suitable network technology. With the automatic paint application systems of b+m surface systems, this resulted in the use of multiple protocols matching the specific requirements associated to different functions. For example, the PC in the control www.engmag.in

center was connected to the paint preparation section via PROFINET, while the connection of the individual field devices within the paint preparation section was realized via a special I/O interface. CANopen was used for real time communication between the PCs in the control room and the individual application robots, while all controllers communicated via Ethernet and TCP/IP.

When protocols represent a disadvantage Technical development does not stop. b+m surface systems was confronted with this fact in connection with its robot controllers. Because their painting solutions are used in many coun-

tries, the company wanted to cover the complete range of today’s Ethernet based communications standards. Bosch-Rexroth, however, only offered CANopen, but none of the modern real time Ethernet protocols, such as EtherCAT, PROFINET IO or EtherNet/ IP which is the primary standard in the US-American market. This forced the company to look for an alternative solution. As it turned out, the situation was anything but inopportune, since experience had shown that the existing solution had several disadvantages. For example, the CAN/CAN gateway not only required quite a lot of space in the switching cabinet. It also made it rather difficult to commission a system, since getting the gateway to work required a specialist with detailed knowledge about network configuration. The real time Ethernet protocols were originally developed on the basis of field bus protocols and do not only offer the functionality of data communication, but also reflect logic structures of the slave components involved. Depending on the communications standard this can lead to considerable complexity. In real-life, however, the situation is totally different. For example, while commissioning the control system for a painting application, guaranteeing a stable painting process is the primary focus of attention. This means, that a gateway needs to be commissioned quickly and easily without the onsite staff needing to have comprehensive configuration knowledge. b+m surface systems decided to look for an alternative solution, which would neither require high investments nor extensive alterations of the existing system architecture. They ended up with Hilscher from Hattersheim in Germany. Hilscher is specialized in infrastructure components for system automation and has deep knowledge of the different network communication protocols. JUNE 2019 | ENGINEERING REVIEW

Therefore, the specialists at the b+m surface systems Hattersheim head office did not take long to find the ideal solution to solve the communications problem. The solution is named netTAP Gateways and is a rather inconspicuous and highly compact component. Unlike the previous gateways it requires only very little space in the switching cabinet. NetTAP is a protocol converter and serves to link totally different communications networks. It was developed after realizing that from ERP via process control to field level a wide variety of different network protocols are used. The reason is that at each level there are specific requirements as far as data volume and transmission speed are concerned. NetTAP acts as a gateway between two networks. The device automatically handles the translation between two different network protocols, thereby allowing a seamless and transparent flow of information. In modern automation technology, netTAP offers a simple way to modernize a system without having to replace existing field devices. This is a highly welcome factor for any company wanting to protect its investment while improving system performance. Implementing the converter is very simple and only requires to select the respective protocols via a configuration interface, setting the network parameters and assign the data to both protocols. For this purpose, the converter features a USB interface to allow easy configuration by simply connecting a notebook. For the paint application systems of b+m surface systems, Hilscher suggested its model netTAP 100-RECO, which is able to link EtherCAT to CANopen, thereby allowing unlimited real time communications between both protocols. This model is a protocol converter with two terminals and can be configured by simply loading the respective firmware and 174 ENGINEERING REVIEW | JUNE 2019

configuration data. Terminal X2 can be either an Ethernet or a fieldbus interface. Terminal X3 can be a fieldbus, Ethernet or serial interface. Both terminals are located at the front of the unit. In addition, the unit features a USB interface. It allows for example to connect a notebook in order to manage configuration and diagnosis of the device. For this purpose, Hilscher offers its proprietary SYON.net configuration and diagnosis software.

Simple solution with added value Due to a high level of conformity with the CANopen standard, first obstacles during verification of the products were overcome quickly. Since b+m surface systems has been working with the Bosch RH04.0 controller for some time, some of the original functionalities are still being used. In this respect, the perfect implementation of the CANopen standard into netTAP 100-RE-CO was of great help. In addition, the Hilscher support team was willing to offer any assistance needed, which accelerated the change to the new solution considerably. In the end b+m surface systems was highly satisfied with the newly implemented solution. Thanks to

netTAP, they did not need to develop a completely new solution but could continue using the existing and well proven hardware and software basis. Another advantage was the fact that the Hilscher protocol converter only required a fraction of the cabinet space when compared to the previous CAN/CAN gateway. In addition, the simplicity of commissioning eliminates the need for any costly training courses for robot programmers, allowing on-site staff to focus on the application itself as well as the overall functionality of the system. The high number of protocols that can be handled makes the solution fit for the future. Since this includes also standards which are preferred in many countries outside Europe, the Hilscher protocol converter netTAP did not only turn out to be an elegant solution for the initial problem, but also paves the way into the future. One added advantage became obvious during practical application. Due to the extremely short latency of the gateway it was possible to speed up communication between robot switching cabinet and control cabinet, which turned out to be another aspect to improve the control of the painting process. As this example shows, keeping up with technical development does not always require a totally new solution. Sometimes, all that is needed is a small and inconspicuous component to link different protocol worlds, simplifying process control and reducing costs at the same time.
