Green manufacturing is a trend of manufacturing industry in the future, and is of great significance to resource protection and environmental protection. green manufacturing is primarily about changing business and manufacturing practices, as well as the mindset of stakeholders, to mitigate the industrial impact on climate change and other environmental concerns. Green is not a hollow word. There are tangible ways to drive sustainable practices both within manufacturing facilities, across the supply chain, and through the customer base. The Fourth Industrial Revolution and industrial Internet of Things (IIOT) present new opportunities to unlock process innovations to develop sustainable, environmentally-friendly materials; decarbonize energy; tap digital innovation for doing more with less; and extend the life cycle of goods within a “zero waste to landfill� framework. There is significant potential to substitute carbon-intensive materials for less carbon-intensive ones. In the buildings sector at large, for example, it is possible to use timber or pozzolan-based concrete instead of Portland cement to mitigate pollution. It is also possible to improve materials processing systems. For instance, in addition to using greener electronic materials such as innovative bio materials, electronic companies can now incorporate green packaging. A case in point is wheat straw packaging, which can lead to a 40% saving in energy and a 90% reduction in water required for production. Green manufacturing is simply good business. It offers revolutionary advances in productivity and efficiency without the downsides of waste or pollution. Economic growth can and must be decoupled from environmental degradation. The true power of green manufacturing will reveal itself when the entire industry begins to detach one from the other, thus accelerating the planet toward a low-carbon reality. This green mission is possible.

The field of Single Pair Ethernet in particular had a whole series of plenty exciting news to report, with two new partnerships and the first series parts. As well as the first series parts of the already internationally standardised single pair ethernet connection technology, HARTING Technology Group’s presentation at Hannover Messe 2019 also included an SPE live demonstration consisting of a video transmission via an SPE switch and media converter. Internationally standardised in accordance with IEC 63171-6, these SPE interfaces include both an IP20 version and M8 and M12 IP65/67 versions and have already been included in international selection processes for IEEE802.3, ISO/IEC and TIA. “Not only have we www.engmag.in

These cabling standards give the user information about the structure of the cabling, the cabling components to use to achieve the performance specifications, and the thresholds for checking the cabling.

Analog Devices announces New Impedance & Potentiost at Analog Front End Analog Devices, Inc. announced recently a new electrochemical & impedance measurement front end that enables the next generation of vital sign monitoring devices and intelligent electrochemical sensors. The AD5940 analog front end incorporates both potentiostat and electrochemical impedance spectroscopy (EIS) functionality on a single chip, allowing for sensor measurement in both time and frequency domains. New alignment laser system increases Renishaw’s range of machine calibration solutions Renishaw’s new XK10 alignment laser system has been developed for use during the build and alignment of machine tools, replacing the need for artefacts. It can be used on linear rails to ensure that they are straight, square, flat, parallel and level, as well as to assess spindle direction and coaxiality of rotary machines. These factors can be measured and aligned with the XK10 during build, using the systems live display. The XK10 is also a powerful tool for diagnosing the source of errors following a collision or as part of regular maintenance. XK10 can measure and align geometric and rotational components for machines with axis lengths up to 30 m. It replaces the need for artefacts such as granite squares and

test bars, that need to be calibrated and transported at considerable cost. With simple mounting onto machine guideways, this single modular system can perform faster setup and measurement of the ma-

chine when compared with traditional methods. It simplifies complex measurements, such as parallelism, into a quick two-stage process, removing the limitations on distances between rails which apply to traditional techniques. Excerpts from the interview:

Q. Could you brief us about your journey as an entrepreneur? After completing graduation in the year 1990, I moved ahead towards achieving my childhood dream of becoming an entrepreneur. Being familiar and involved in the family business of instrumentation since childhood, I was eager to start my own enterprise. However, prior to

that I worked with Lawrence and Mayo, Mumbai, selling metrological instruments, safety gas detectors, and weather monitoring and vacuum systems. Thus, I got to know how the demand for pollution and environment monitoring equipment in India would shape up. Later, with a meagre cash amount of Rs 140, I took on the challenge of setting up my own business and that is how Prima Equipment was established on October 11, 1992 with a dealership of ultrasonic technology products and gas detectors and analyzers related to safety and pollution measurement applications. The first decade was a period of intense struggle since I had to first create awareness among industries about the benefits of gas detectors for safety, pollution and environment monitoring equipment for reducing pollution and thereby saving and conserving our environment. 1998, we got an opportunity to develop continuous stack gas emission monitoring equipment and that sparked off a new journey in terms of design, development and innovation. We could now provide solutions as per customers’ needs. Since then our goal has been to provide customised solutions in the sector of pollution and environment monitoring applications to various industries. Now PRIMA Group is spreading its business very quickly on international level with functions of PRIMA HI TECH EQUIPMENT PVT LTD & PRIMA ENVIRONMENTAL MONITORING & ANALYTICAL LABORATORY.

Q. What is it that made your solutions unique? Having lived in Gujarat for so many years, I was already familiar with chemical industrial zones and the tough environment that they operated in. Therefore, when we started designing products, our first priority was ruggedness and sustainability of our equipment so as to cope up with the harsh environment. The electronic PCBs, controllers, panels, enclosures, sensors and other such parts used in our equipment are able to withstand the toughest industrial environment. This has made us different from the other players. At that time, gas detectors and analyzers were

manufacturing industries. It was also a big challenge to compete with international suppliers who sold their products to the bigger industries. However, our research and development along with innovation paid off in the long run.

Q. What is the status of the market for such equipment as of today? imported and only used by largesized industries. The small and medium-sized industries could not afford them. Therefore, our affordable equipment came as a boon for them. Now we find that some of the foreign manufacturers are using our concepts to make their products. Further, our USP was that we started providing solutions and not just equipment.

Q. What was the status of the market for gas detectors and monitors in 1992 when the company was set up? In the early stage of our business, there was very little awareness about environment amongst the industries and most of them did not pay attention to the importance of using environment monitoring and pollution detection systems. Therefore, we had to first work hard to create awareness. Prima Equipment contributed towards controlling air pollution by studying the data provided by the

Monitoring is now necessary to ensure the safety and health of the workers as well as the pollution levels in the environment. Now that there is complete awareness, the focus has shifted to equipment that is technically sound and reliable and is cost-effective. That is where we have scored a huge hit.

Q. Which are the industrial sectors for which you supply gas detectors and monitors? We supply our products to a wide range of industries that includes petrochemical plants, refineries, pharmaceuticals, sugar and distilleries, fertiliser, food and beverage, bio-medical and hazardous waste, power plants, cement, textile, aluminium, chemical, iron and steel, dyes and intermediates, pulp and paper, laboratories, pollution control boards and environmental agencies.

Q. Are they always customized for specific applications? Not always though we do provide indigenously developed and customised products taking into consideration specific applications that should match the Indian environmental conditions.

Q. Could you elaborate about your manufacturing infrastructure and capacity? We have a built-up manufacturing facility of 14,000 sq. feet in 38,000 sq. feet land. This includes a dedicated research and development department for continual innovation, a technical department for application support, a production and assembly area and a product gallery area, showcasing our full range of products. We also have a customer service support and in-house service department, a design department, marketing and sales team, administration unit to manage finance, logistics, accounts and human resource activities, purchase and stores department, an environmental monitoring and analytical laboratory, conference room and training room with 25-person seating capacity, canteen and security area. We have an environment-friendly atmosphere. We have the capacity to produce more than 300 systems and 1,000+ portable equipment.

Q. Considering that the company has been awarded for quality, what are the methodologies adopted by the company to ensure highest quality standards? Prima Group is an ISO 9001-certified company since 2006, which includes design and development. This has 56 ENGINEERING REVIEW | JULY 2019

helped in developing a sense of perfection and quality output. We have also got Integrated Management System (IMS) certification for ISO 9001, ISO 14001 and ISO 45001 too. We rigorously follow the quality management system of 5S and provide training to all our team members. Our approach towards making rugged, smoothoperating and userfriendly equipment has won us many testimonials. We use only genuine components and raw material, thus ensuring quality output. Our electronic assembly area is an ‘electrostatic discharge’ facility, thus ensuring error-free and quality output of electronic cards with sophisticated microelectronic components.

Q. Are the products exported? Yes, we export our products to our KSA, Oman, Thailand, South Africa and Sri Lanka. Our aim is to generate export revenue of USD 1 million by 2020.

Q. Do you have any technology collaborations with other companies? We have not entered into any technology collaboration so far and wish to continue to develop self-sufficient technology that meets international standards. We are proud to be a ‘Made in India’ company.

Q. What is your strategy to increase Parker’s market share in hoses and hose assemblies? Along with our regular marketing activities of participating in industrial/ construction/ defense / railway trade shows, we are conducting focused

technical seminars at customer locations. The objective of these seminars is to educate decision makers in various organizations about the hazards of using low quality hoses. Parker Hoses are designed to twice the industry impulse life giving customers higher competitiveness, reliability and increased uptime. Thus, while using a local hose might falsely seem to be a cost effective solution, it on the contrary has a higher total cost of ownership due to frequent breakdowns and replacements. There is also an added danger of accidents with local hoses putting both human and equipment life at risk. We also are expanding by adding more crimping units at critical locations. Two such units in Ajmeri Gate, Delhi and Peenya Industrial Area, Bangalore are nearing

completion. In the next phase, we plan on creating a hub-spoke model of hose assembly workshops, by adding smaller units in remote locations such as mines, customer locations and in mobile vans. All such sites would be maintaining the quality parameters set by the mother units in Delhi and NCR.

Q. What are the key opportunities for the fluid transmission and hose industry in India? The fluid power, connection and transmission industry, especially the mobile hydraulics, is experiencing a robust growth due to the rising demand for construction equipment and a steady demand from other sectors. The current government’s ‘Make in India’ initiative is also a boost for the industry with new opportunities emerging in mining, defense, marine, aerospace and infrastructure. While Asia accounts for 40 percent of the global fluid power market, India’s share is currently only 4 percent with an estimated turnover of Rs.7000 Crores. There is also a large unorganized sector accounting for nearly 30% of the share. Thus, a lot can be expected to happen in India in the fluid transmission and connectors space and the gap is likely to be rapidly bridged.

Q. Which key industries do you cater to? Please shed light on the challenges in reaching out to your target segment?

AxleTech is a more than 100-year old company based out of Troy, Michigan. It started with building axles for trucks/vehicles at its plant in Oshkosh, Wisconsin, which is one of the oldest plants to manufacture commercial axles. AxleTech also has its own gear manufacturing unit in the US. Its European headquarters is in Saint Etienne near Lyon, France and also has operations in China in partnership with Fuwa, pioneers in trailer axles and truck axles. Our India subsidiary headquartered in Delhi has manufacturing base in Pune and engineering design centre in Bengaluru. We registered the company in 2012 and the plant was operational in 2015 where it assembles axles for reach stackers, forklifts, and specialty pick-and-carry cranes, besides building axles for 62 ENGINEERING REVIEW | JULY 2019

Globally, AxleTech is into offhighway segment. Our products are used in construction, mining, material handling, ground support, and in defence. Always the challenge for any engineering company to reaching out to the market is the price. There is always lead-time as a challenge as AxleTech is not into run of the mill axle standard cataloguebuilt axle manufacturer. We are a company, which always produces specialty axles required for very specific application, and turnaround can be very high if not planned. However, the requirement comes very urgent sometimes. In developing countries like India and South-east Asia, you cannot extent the time requirement and ask customer to project demand for next 9-12 months unlike in Europe, US or Japan where accuracy of forecast even for specialty equipment can go as high as 24 months.

Q. Update us on your R&D initiatives in India? Do you have product development and manufacturing facilities in India to cater to your global requirements? When we started our activities in India almost a decade back, the research and development (R&D) support was mainly from our European engineering head office in Saint Ettiene, France and from Troy,

Michigan in the US. Slowly we built up our team here in India. Today, the technology centre in Bengaluru helps us in developing more axles required for Indian market. Our engineering center in Bengaluru also works for designing, developing and implementing solutions required for off-shore applications. We also have a manufacturing plant in Pune, wherein we can produce 1,000-2,000 axles a year in one shift. All our axles are for special applications and they are produced and shipped on order. Most of the axles we produce are made-to-order and very specific to that customer and applications. All axles are different from each other.

Q. How do you ensure timely delivery? Tell us about your after-market service. In India, our products have a high localisation content of more than 80% for most of the programmes. Therefore, we are able to reduce the leadtime to an average of three months, which can further be narrowed down to two months from taking the order to shipment of the product. We have set up a complete After Market Segment (AFM) to cater to the requirements of both OE spares

Q. What is your differentiator? How do you stay ahead from competition? Ours are technology products and we do not deal with commodity products. Therefore, we do not have a price list and catalogue. We deal case-to-case, customerby-customer, program-by program and application-by- application. AxleTech has invested in India by setting up a manufacturing plant in Pune, engineering and design office in Bengaluru, while sales and head office in Delhi for our key customers in the region. Our products are our differentiators. The plant was set up and operational since 2015, but sales service and application support were provided long before. As a result, AxleTech has strong footage on the ground. We are growing faster than the market as we cater to several different market segments and applications. We are not just dependent on one segment, for example, military which is very cyclic

Q. What are your growth prospects in India? We are growing much faster than the market for the reason that our base was negligible and we have a variety of applications. Even in commercials, we have as many as 35 different applications. In defence, we are building axles according to the requirement of the Indian Defence. That is helping us a lot. Auto- Exhaust applications The use of stainless steels in automobiles started when automobiles came to be equipped with 3- way catalytic converters to meet intensifying regulations over exhaust gas emissions. The requirement to have longer service life accelerated the switchover from hot dip aluminized carbon steel to stainless steel in this application. Today, stainless steel is used in almost all exhaust system parts from the cylinder head gasket to the tail pipe. The stainless-steel consumption is expected to increase in the exhaust system of diesel-powered automobiles, mainly trucks, to meet the growing social demand for stricter exhaust gas emission regulations. Exhaust system materials are exposed to a variety of harsh conditions and must be resistant to such degradation mechanisms as high temperature oxidation, condensate and salt corrosion, elevated temperature mechanical failure, stress corrosion cracking, and inter-granular corrosion. The exhaust gas emitted from automobiles is one cause of air pollution, and various efforts have been made to prevent this problem. One of the preventive measures is the system shown in the figure. The components downstream from the muffler of an exhaust system must have sufficient corrosion resistance to withstand the internal attack of condensed water containing these corrosive ions and external attack of these salts. The materials mainly used for these components are low-carbon ferritic stainless steel incorporating not less than 11% chromium. The components nearer to the engine in front of the muffler need high oxidation resistance, because they are heated to about 773K (500) during operation. The exhaust manifold, which is heated to the highest temperature, must possess both high-temperature

As a result, the life of the exhaust system has been substantially extended. Stabilized ferritic stainless steels represent the best cost / benefit solution for exhaust system components: it gives designers optimal combinations that work both in elevated temperatures and complex corrosive environments. The exhaust system components are manifold: close coupled and under-body catalytic converters, flexible bellow, muffler, resonator, connecting pipes, flanges, and tailpipe. The part of the exhaust system containing the manifold, converter and the flex joint is named as hot end since this part of the system is relativelyhot due to the hot exhaust gas passing through these components. The part consists of intermediate pipe, resonator and

the muffler is named as cold end since the gas tends to cool down from the exit of the flex tube. The temperature of the hot end of the gasoline operated vehicle can be as high as 1050°C while the highest temperature of the cold end is about 650°C. There are benefits of Nb regarding oxidation resistance at high temperatures. It has been demonstrated that Nb containing ferritic grades have better high temperature performance when compared to Ti single-stabilized or austenitic grades. This is because Nb forms a thin, homogeneous and adherent oxide layer in the surface of the steel, avoiding spalling and re-oxidation of the material during the exhaust system thermal cycling (the typical on/off operation of the car’s engine). It also results in lower loss of material which can be translated into higher life cycles of the component, meaning a longer life, reduced frequency of replacement and long term cost savings. Study on metal loss of different stainless steels at 950°C shows that with increase in Nb content, higher temperature oxidation resistance improves as Nb forms less porous and more adherent oxides which results in less spalling and less reoxidation.

Belt, Rack & Pinion or Screw Drives : Three options for different applications

L

inear actuators are mainly moved with belt, rack and pinion, or screw drives. Each of these systems has features that make them suitable for specific applications. Rollon, the international Group with a direct branch in Bangalore, has a broad and extremely varied range of axis solutions, which include different models of actuators for each of the drives mentioned above. Let’s look more closely at three different cases, and together, we will define the different needs and assess the correct choices for each application. The correct actuator defined by the peculiarities of the application allows us to maximize results and reduce costs.

CASE 1 - High Performance Packaging Systems Productivity, performance and safety: in the packaging sector, speed

is fundamental and reducing cycle times translates directly into an economic advantage, while component reliability translates into reduced maintenance costs and increased productivity. To obtain high performance and production rates on discreetly long strokes, choosing one of the belt solutions would be spot on. Belt solutions allow high speed

accelerations on distances as long as 10-12 m strokes. At the same time, load capacities are high: an X-Y-Z portal built with a belt drive solution can manage loads in the range of 150/200 kg. The absence of lubrication on the belt, unlike the other two solutions, involves less maintenance and avoids costly “machine downtime”. The choice of a different type of actuator would not guarantee the same results: for example, a screw system would be too slow and would not be able to handle such long strokes. high performance product family of extremely robust linear actuators in extruded aluminum with a high level of protection of sliding and drive systems; and the Smart System linear actuator product family, which features simplified construction that successfully combines performance and competitiveness. Both product families are driven with toothed belt systems, they use linear rails with recirculating balls, and they reach accelerations of up to 50 m/s2 and maximum sliding speeds of 5 m/s. CASE 2 - Pick & Place systems with long strokes Our second case involves large portals for pick and place systems, such as those that move metal sheets for the appliance industry or various types of production lines. Load capacities are crucial aspects of these systems, along with the rigidity of the system and the possibility of moving several vertical axes independently along Y axes and strokes possibly longer than 30 m. A belt solution would be limited in this case. Since belts are made of polyurethane, when we assess applications, we must consider elastic deformation rates with the resulting loss of rigidity in the system, and the reduction in precision as the stroke

becomes longer. A belt system also usually has a single motor that uses a motor head to drive the belt and move the different carriages and their respective vertical axes in perfect synchronization. A Y axis moved with a rack and pinion drive would, instead, maintain its rigidity along potentially infinite strokes and offer the option of moving each carriage independently. For these reasons, a rack and pinion drive would be the best choice for these large portals, especially on the Y axis. The series of actuators in the Tecline family by Rollon mounts induction hardened steel racks with inclined teeth, and rails with recirculating ball bearings or prismatic rails with bearings depending on the application. They also have extruded aluminum profiles with different sized sections, up to 360 mm. Able to handle loads up to 1000 kg, these systems can easily be configured with actuators from the Modline family (these are belt driven) to create portals.

CASE 3 - Assembly systems for semi-conductors Precision is undoubtedly the main feature for a system used to assemble small parts, such as in the semi-conductor industry. Precision is necessary in terms of positioning and repeatability, to allow the assembly

system to be efficient and produce high quality over time. Moreover, when speaking of precision in the semi-conductor industry, the level must be extreme (two-place decimal tolerance). The ideal choice for this solution would be the an axis with a screw drive unit. The Precision System product family by Rollon includes several models of linear tables for translating with great precision. These systems are built with anodized extruded aluminum profiles and rails with recirculating ball bearings, and they are driven with screw units with recirculating ball bearings, which can achieve a level of precision of 10 µ with regard to positioning and ±5 µ with regard to repeatability. All mounting and reference surfaces of higher performance models are finished. Needless to say, this level of precision is impossible to reach with any belt or rack and pinion drive system.

The Process of Phosphating Some FAQs by Gala Precision Technical Team

Q. What Is the phosphating Process? Phosphating is the process of converting a steel surface to iron phosphate. This is mostly used as a pretreatment method in conjunction with another method of corrosion protection. A layer of phosphate coating typically includes iron, zinc or manganese crystals. Phosphating is a chemical process for treating the surface of steel, where barely soluble metalphosphate layers are formed on the base material. The layers created are porous, absorbent and suitable as a conversion layer for subsequent powder coating without further treatment.

Q. Why is phosphating done? The process of Phosphate coating is employed for the purpose of pretreatment prior to coating or painting, increasing corrosion protection and improving friction properties of sliding components. Metal coating offers both zinc phosphate and manganese phosphate coating. Manganese phosphate coating

Manganese phosphate also possesses the ability to retain oil, which further improves anti-friction properties and imparts corrosion resistance to the coated parts. Zinc and manganese coatings are used to help break in components subject to wear and help prevent galling. The process of phosphating aluminum and steel parts is typically listed as a conversion coating because the process involves metal removal as part of the reaction. Personal Key Protects Against Lock-In in Hazardous Areas Personal Key, Escape Release or LOTO Robot cell with safety fence and STS-units for emergency and escape release

N

o matter if for maintenance measures or to eliminate minor malfunctions, hazardous areas around machines and in plants need to be entered again and again. It is important to ensure that people are not being harmed. Furthermore, it is essential to be able to leave the areas protected by safety fences unharmed at any time. If this is not ensured, accidental lock-ins may have tragic consequences. This is why reliable measures against lock-ins are essential for cases like these. In addition, an unexpected restart of machines must be prevented as long as there are people in the hazardous area. Depending the risk-assessment There are different approaches to prevent these risks.

Escape Release Opens Safety Gate If safety gates to prevent access to passable hazardous areas are equipped with electromechanical guard locks (interlocks) escape releases are often used as lock-in protection. 100 ENGINEERING REVIEW | JULY 2019

In order to ensure the sensible usage of an escape release in an emergency, the person trapped in must be able to reach and open the escape door in good time. If this is not the case, e.g. in extended or confusing hazardous areas, a standard escape release on the door is not suitable. For these applications an escape release via cable pull that is able to open the door from a greater distance or a personal key is recommended instead.

Personal Key as Lock-In Protection Acc. to ISO/TS 19837 an escape release is usually not required if a personal key (key-in-pocket) is available. It serves to protect its carrier and must be removed from the guard lock of the safety gate before the hazardous area is entered. This serves to keep the machine stopped and unlock the door. Only after the coded key is reinserted into the guard lock is it possible to lock the door and start the machine again. As long as the machine operator carries the personal

key, he or she is allowed to enter the hazardous area. This reliably prevents the lock-in of the person carrying the key and an unexpected machine start.

Choice of Safety Measure Different criteria need to be considered to determine if a “personal coded key” or an “escape release” is the better lock-in protection for a particular application. The personal coded key is often the safer option. As mentioned before, the escape release only offers sufficient lock-in protection if the escape door can be reached at any time during a lock-in. If a standard guard lock is equipped with an escape release the safety gate can be closed, locked, and the machine can be restarted by unauthorised persons. In case people are in the hazardous area when this happens this may have severe consequences. To prevent this, additional protection measures are required. The problem is usually solved by LOTO measures (lock out tag out), which are depending upon the free www.engmag.in

Conclusion: There are different ways to provide for safe escape options from hazardous areas. However, safety concepts based on preventive protective measures are preferable. In other words, the lock-in of people in the hazardous area is prevented beforehand. Furthermore, a machine start is reliably prevented as long as there are people inside. Schmersal launches new safety light grids with Bluetooth interface

or the first time, the Schmersal Group is launching a safety light grid with a built-in Bluetooth interface. The SLC440/COM with Bluetooth BLE is an active optoelectronic protective device that makes all status and diagnostic data on the operating status of the device available on smartphones or tablets via a Bluetooth interface on a real-time basis. The Bluetooth interface also supports easy start-up using a smartphone or tablet with the integrated setup aid. There is also the excellent option of saving the data, which can then be used, for example, to document a repeat test or for predictive maintenance purposes. n contrast to typical handles, gripping trays offer the advantage that they are flush to the surface, making them ideal for applications that require saving space, such as in vehicle assembly or in the production of flightcases for event equipment. Elesa+Ganter, the standard parts specialist, now offers customers the two new gripping trays GN 7330 and GN 7332 with two different standard mounting options: The gripping trays can be mounted either from the operator‘s side with countersunk screws or from the back with grub screws. In addition, Elesa+Ganter offers both gripping trays with or without sealing. With the sealed front mounting versions, countersunk sealing screws together with the housing sealing prevent the entry of any fluids or dust into the housing interior. This solid construction has been tested to verify optimal compliance with the protection class IP 66 “Protection from total dust ingress” and “Protected from high pressure water jets from any direction”. The gripping trays GN 7330 are made of die-cast zinc and supplied with a powder coating in the standard colors black or silver. Coating in a different color is also

possible on request. In addition, Elesa+Ganter customers can choose between the two different housing lengths of 127 and 155 mm. The Stainless Steel-Gripping trays GN 7332 are available with a length of 155 mm and are made of high-quality deep-drawn, rustfree stainless steel sheet with a surface blasted to a fine matte finish. Order the right connector quickly in the new igus connector shop igus is expanding its services with an online shop for connectors

f cables are to be harnessed, then the matching connector can be found quickly, but often cannot be ordered in small quantities from the manufacturer. Here, igus now offers an additional service with its new online shop for plug-in connectors: the customer can order the right connector for his cable at a reason-

able price from a wide selection of well-known suppliers such as Harting or Intercontec from stock and with no minimum order quantity. Whether motor, servo or data cable - with its chainflex range, igus offers the user technically the best and at the same time most cost-effective cable for use in the energy chain.

Using the chainflex online shop, the customer can directly order the right solution from the cable range in the desired length. If he wants to harness existing sold by the metre cable himself, he can now order his matching connector at the new igus online shop. In the connector shop the user will find a wide selection of connectors from various manufacturers such as Intercontec, FCT, Yamaichi and Harting. Evaluate machine data with new igus communication module icom.plus module enables predictive maintenance with flexible data integration for high IT security

B

eing able to predict and plan maintenance is the goal pursued by igus with its smart plastics solutions. Intelligent sensors, for example, measure the wear of energy chains, slewing rings and linear guides. With the new communication module icom. plus, the customer can now decide in which form they would like to incorporate the acquired data from the sensors. From an offline version for restrictive environments up to the connection of the values to the igus server for automatic spare parts ordering, the user is free to integrate and read their data. Under the name isense, igus carries sensors of various kinds that detect the condition of igus components such as cables or energy chains. They measure among other things the wear during the operation and alert the user early enough to plan repair or replacement. By networking with the icom communication module, the data is transmitted to an intelligent system. The module can be connected to all igus specific sensors. For example, with sensors for the measurement of abrasion, or the wear measurement of the pinbore connection of the energy chain, as well as sensors for the detection of break and push-pull forces and for cable monitoring. Once the measured values from a sensor have been transferred to the icom module, they have to be “interpreted”, i.e. understood in order to generate instructions from the same. So far, this has been possible via the connection to the igus cloud. Due to the increasing importance of IT security, however, 114 ENGINEERING REVIEW | JULY 2019

With the new icom.plus module, the user can decide for themselves how to integrate the data from their sensors. Whether offline via SD card, semi-offline with a timelimited online learning phase or completely online with connection to the igus IoT server. With the new module, the customer can integrate the data in the way that best suits their equipment.

Flexible data connection through new 3-in-1 module The icom.plus is programmed via igus online configurations with initial service life algorithms. The special feature: the new communication module can be operated offline upon customer request, after online installation without update function. In this “semi-offline” case, during an initial “learning phase”, the device requires a temporary, short-term secured IoT access to the igus server to match the calculation algorithms to the actual motion and environmen-

tal profile of the customer application. In very restrictive areas, the update can also be performed from the beginning via a storage medium completely offline. In this way, the user can flexibly design the connection of the module and their data to establish a balance between maximising the runtime and IT security. The motion profile required for the calculation of the maintenance recommendation is read directly from the control system via the bus system of the machine. In the same way, the information about the number of days until the next recommended maintenance and freely definable warning messages about unusual changes in the sensor data are transferred to the PLC control. The user information is provided directly via the system monitor or via customer-specific SCADA systems.

Predictive maintenance by connecting to the igus server With the online connection of the icom.plus, a continuous matching of the service life statement with the igus cloud takes place in order to enable maximum system runtimes with minimal failure risk. The data in the cloud draws on the 10 billion test cycles of energy chains and cables performed in the company’s own 2,750 square metre test laboratory, and thanks to machine learning and AI, igus can provide precise information on the durability of the solutions used and inform the user about a necessary replacement beforehand.

Tapping into machine shops Machine shops right across the north eastern states of America are getting the job done thanks to support from cutting tool manufacturer Dormer Pramet

A

n end user in Cincinnati, Ohio, machining small spindles of 303 stainless steel was achieving tool life of around 400 holes per tap. The Dormer spiral flute Blue Shark was tested as an alternative option. Although the recommended speed for this tap is 400 RPM, the end user ran their existing program (100 RPM) and achieved 1,500 holes. They quickly switched to Shark taps and are now looking to increase speed rate further to save time and improve tool life on other applications. In Indianapolis, Indiana, a machine shop bought a new CNC but were not happy with the performance or price of the tooling provided with it. The Dormer Yellow Shark tap was tested due to the soft steel material being machined, with the DIN version providing a suitable fixing option. Overall it achieved 50 percent more holes without changwww.engmag.in

ing running parameters and was less expensive than the previous tooling, making it a win-win. They are now a regular purchaser of the Dormer range of Shark Line taps. Over in Michigan, a company was tapping holes in a variety of stainless steels for items in the food industry. They were having significant trouble with their taps, with many breaking, leading to the machined parts being scrapped. Dormer’s Blue Shark tap was brought in and now the customer is seeing none of its tooling break. It means they are saving thousands of dollars by not scrapping taps or machined parts on a regular basis. All their taps are now from the Shark Line range and are adding the Dormer Force drills, also specifically designed for stainless steels, to their shop. Finally, back in Ohio, a job shop specializing in precision machining was looking for a new tap to take

over all its threading applications. They were looking for a ‘do all’ tap to provide versatility across steels and stainless steel. Not getting enough tool life out of their current taps, the end user decided to put the Dormer Blue Shark through testing. The tap proved itself in all the applications and the shop has converted all threading tools to Dormer Pramet. Each Shark Line tap features a color ring on the tool shank denoting material suitability, promoting quick and easy tool selection. Yellow Shark is for threading low alloy steels, Red Shark for thread production in alloy steels, a stainless steel thread is achieved with Blue Shark, the White Shark is specifically for cast iron and other short chipping materials, while the Green Shark is for non-ferrous materials.

Parallel Operation of Alternator

W

hen the load on a system exceeds the amount of power that a single or existing number of generators can deliver, an additional generator is connected to the system to deliver required power. This method of adding an alternator in the existing system is called ‘parallel operation of alternators’. It is essential to know that the incoming alternator must be paralleled such that each machine is supplying a proportionate amount of active and reactive power to the common load. For which certain rules are to be kept in mind.

Necessary conditions for parallel operation: It is never recommended to connect an alternator at standstill i.e stationary alternator to bus-bar of a live system. An alternator at standstill generates no stator e.m.f which when connected with a rotating alternator would act as a load instead and cause internal circulating currents, which can lead to major faults. There are certain requirements which must be fulfilled before an incoming alternator can be put in parallel with the with the existing alternator, this is called synchronizing. And the conditions to be taken into consideration while synchronizing are as follows: • The voltage of the incoming alternator must be same as the busbar voltage. • The frequency of the incoming alternator must be same as the frequency of bus-bar voltage. • The phase of incoming alternator voltage must be identical to the phase angle of bus-bar voltage. • The phase sequence must be identical, in case of a three-phase alternator.

What happens when the parameters are not matched? Alternator voltage: The magnitude of internal voltages of both incoming and existing alternator must be identical else a potential difference will be created, causing circulation of currents amongst the the two alternators and this is undesirable. Voltage phase shift: When the zero crossing of both the voltage wave forms are not the same, a phase shift occurs resulting into voltage whose magnitude keeps on changing. This can be explained as a voltage which when given across a lamp will make it illuminate with different intensities. Alternator speed: Suppose, the magnitude of alternator voltage of both the existing unit and incoming unit are same (depending upon the field excitation) and inphase to external local circuit named e1 and e2. In this case even though the voltages are same but if speed of the alternator are not equal i.e. Ns1  Ns2 ,the frequencies of both the alternators will not match resulting

into a phase shift between the two voltages. The waveform obtained is as shown below. It would then be similar to the second case i.e phase shift leading to constantly varying resultant voltage Incorrect phase sequence : Incorrect phase sequence will cause damage, the bigger the phase difference the more electromechanical force is between the two out-of-phase alternators. Synchronizing: The method by which alternators are operated in parallel such that the above specified conditions are met is called synchronizing. To ensure that the alternators are well synchronized, several methods are used and are listed below; i. Three lamp dark method ii. Two lamp bright method iii. Using Synchroscope The first two methods use a combination of connections to ensure that the alternator voltage has similar magnitude, phase sequence, frequency and zero phase shift with

the bus-bar voltage. • The lamps illuminate with different intensities when there is a deviation in any of the quantity mentioned above. • Lamps dark out and glow alternatively. • In case of dark lamp method, when lamps go dark the alternators are synchronized as it indicated that the voltages e1 and e2 are in direct phase opposition leading to no circulating current. • Whereas, in lamp bright method the connections are made such that lamps will glow with maximum intensity when the two voltages are in-phase and resultant voltage is twice the voltage of both alternators. • But these methods using lamps in not quite accurate and require operator’s expertise to switch alternator in at the right instant. • Hence, a device called synchroscope is used which indicates deviation in voltage (ΔV), frequency (Δf) and phase shift (ɸ). As shown in fig., a synchroscope is connected to the system and accurate instant of time is achieved at which

Metric round plug connectors are some of the most widespread interfaces worldwide when it comes to cabling for machines, industrial plants and devices under demanding conditions of use. Available in various diameters and codes, circular connectors offer solutions for data, signals and power

he metric system of units was introduced for the first time in 1793 during the French Revolution and is used even today in almost all countries worldwide. The metric round plug connectors are also based on this system of units, and are a known standard in industrial applications. In various diameters and codes, this type of connectors provide reliable connections for the three lifelines of industrial applications.

Tested principles & new technologies Metric round plug connectors are some of the most widespread interfaces worldwide, when it comes 132 ENGINEERING REVIEW | JULY 2019

to cabling for machines, industrial plant and devices under demanding conditions of use. They originated in a locking design which relies on the dimensions and standardisation of screws that match ISO 1502. Locking metric round plug connectors have always been firmly defined diameters in millimetres, the same as standard screw connections. M8 = 8 millimetres, etc. Widespread sizes in this category that have established themselves in the largest numbers worldwide are M8 and M12. Besides this there are still connections in the metric size M23. If we leave the area of metric sizes, there are many 7/8 inch round plug connectors. This aids transmis-

sion of supply voltages not previously achieved using smaller plug connectors.

the small, space-saving M8 plug connector is a leading option. HARTING has been carrying the Ethernet-enabled M8 since 2016 under the umbrella of the “Little Giants� campaign for miniaturised Ethernet interfaces and their own signature, Miss M8ty. The advantages of the miniaturised interface, include uses such as PoE, end-to-end shielding for EMV and protection against dust and liquids in line with IP Standard 65/67. If users are looking for round plug connectors for Ethernet that are as small as possible, the M8 D-coded is a technology to review. For P-coding, the market offers an EtherCAT-enabled M8 interface, which is similar to D-coding but with PoE to transmit power in addition to data. In addition to D-coding in the M12 area, X-coding often plays a significant role in effective data transfer with its pregnant connector face, which is always easily recognised with the X-shaped shielding plate in the connector face as a fast Ethernet interface for up to 10Gbit/s. It is standardised in line with IEC 61076-2-109, and is the right choice when it comes to broadband transmission, often necessary for modern high-definition camera applications and central transmission paths. One key use of this technology is small and space-saving applications such as new industrial cameras

that offer little space for multiple interfaces. This is where X-coding comes into its own, since it can also transmit power over Ethernet. If top performance is not the main thing, it is also possible to opt for the metric 12th in D-coding that is in line with IEC 61076-2-101. If users take the next step to the markedly larger M23 interface, data transmission is available only in combination with signals and power. This hybrid solution makes sense in areas where a large interface only for data transmission would require an unnecessarily large space. So it is directly combined with four power and signal contacts, and transmits all lifelines in one connector face.

Signals The M8 in A- and B-coding in line

with IEC 61076-2-104 transmits signals up to 100Mbit/s as classic I/O signal interface for small sensors. A-coding is responsible for sensor and actor signals and can in the process also transmit up to 4A transmission. In all cases where it is a matter of the IP65/67 protected transmission of signals, it is a good solution for saving space. In the same field, we see the M12 with A- and B-coding. This complies with norm IEC 61076-2-101 and is basically the larger and rather more robust variant of the M8 for signals. Both are probably most frequently used on sensor/actor boxes and here create a connection to the sensor system. The largest representative of signal-transmitting plug connectors here is the M23. In its robust metal housing, the user can decide between uses with numbers of contacts of 6-19 pins.

Power Without a suitable voltage supply, nothing functions properly. No machine, drive or control is any use without the power lifeline. So energy-guzzling applications noticeably shrink and require a small and concurrently high-performance interface. Whereas previously 7/8� interfaces were widespread and common in voltage supply, new M12 options are taking over this task. 134 ENGINEERING REVIEW | JULY 2019

Standard codings for use with IEC 61076-2-111 include: K, L, M, S, T, E and F. The models most widely available are currently the codings K and L. Whereas the L-coding uses four contacts and a FE 63V at 16A predominantly for PROFINET applications, the new K-coding with 630V at 12A is an efficient solution for all applications in the area of electric drives. Also for sensor/actor boxes, M12 Power is an important innovation. Until now, boxes have generally been designed with M12 interfaces plus a 7/8 inch interface. This is significantly larger and exceeds the otherwise uniform form factor. Now with power supplied via M12, all

interfaces can be designed to save space. If there is still a need for more power, the M23 is again in the running. Here 5 power contacts and a PE up to 630V at 28A takes care of the required performance. So it is possible to transmit high performance in confined installation spaces. Circular connectors use different coding to carry out their power supply or data interface tasks. While the classic variant has a screw cap, HARTING has configured its M12 connectors with a more modern and fast PushPull locking mechanism.

Locking The locking of industrially-used plug

connectors is arguably the most important factor in an interface. First, safe and robust locking creates the electric connection and secures it against shock, vibration, foreign bodies, liquids and external radiation. In the industrial field, the reliability of a connection means the difference between smooth, predictable and cost-efficient production and unplanned downtime and incalculable costs. Interfaces for data, signal and power might at first sight only seem like insignificant small parts, but when it comes down to it, a whole production line depends on the faultless operation of these lifelines. As described earlier, in the area of round plug connectors, the classic locking of screw locks is achieved using a metric thread. It creates an extremely robust and IP65/67 protected connection. The drawback to this technology is assembly time and the space required for tools to adjust the correct tightening torque. In this area of round plug connectors, PushPull technology locks in seconds without the need for tools and with a loud click. It saves up to 70% assembly time compared with previous screw locks, and can also be operated by trained staff fast and safely and offers the same or even higher resistance against external influences. The M23 fast locking alternative is called Comfortable-Lock, Com-Lock for short, and locking takes place with a quarter turn of the retaining ring. This principle is reminiscent of bayonet locks, and it is just as quick and simple to use. In the market, this trend towards quick and simple technologies can clearly be seen. Saving assembly time means a cost saving for installers and work simplification for assembly staff.

Connection technologies By “connection technology�, we mean not the connection of plugs to a socket, but rather connection of the cable to plug connectors. Even this transition is a sensitive topic, in particular for data and power connections. Data transmission calls for shielding against crosstalk, return loss and external radiation, and in voltage supply cable diameter and temperatures via transition resistances play an important role. Common connection technologies in the area of round plug connectors are crimp connectors, where the copper conductor is pressed into a metal housingand the goal has always been an electricity-conducting, gas-proof connection. Crimp connectors are very reliable and robust connections, provided the crimping is carried out properly. For round plug connectors connected in

the field which, for example when constructing a service road can only be connected to a suitably shortened cable, insulation displacement connectors are used. In the area of M12 plug connectors, HARTING uses the patented HARAX insulation displacement connector, which is marked by quick, simple use and a resulting secure connection. This type of connection is resistant against shock and vibration and is also a solid, gas-proof connection for stranded and single lines. Additional technology offers a locking solution, in which the conductor is tightened with a clamp and screw. On the device side, sockets are generally connected using various soldering techniques which offers solutions for wave soldering devices and also reflow soldering devices. Solar Tracking Control; Game Changer in the Energy Sector

A

study of Oxford University researchers claims that by 2027, the global share of solar energy would reach up to 20 per cent; almost 8 times higher than its present share which is only 1.5 per cent. And, India is one of the top beneficiaries of this growth trend. In 2016, India strives vehemently for clean energy; the country becomes the world’s fourth largest solar market, beating Germany, United Kingdom (UK), and France in a close contest. Technology emerges as the driving force for this overwhelming transition, and solar tracking becomes the game changer. A solar tracking system is meant to move Photovoltaic (PV) modules for ensuring maximum exposure to the sun that eventually leads to optimum irradiation. DesignTech Designs-for-Manufacturing the Industrial radiators for a leading Canadian Manufacturer

D

esignTech Systems collaborated with the North American based world leading Industrial Radiators Manufactures to optimize their radiator designs and provide design-for-manufacturing assistance to their manufacturing counterparts in North America and China

Collaboration with DesignTech Each of the client company’s radiators are designed and manufactured to suit the requirements of their cli-

ents’ specific needs considering the engines they use and the functional requirements. Hence every radiator is unique and customised. Considering the competitive scenario and pressure of shortening their design and manufacturing timelines, the client company felt the need to review and redefine their design and manufacturing processes. Also, the costs incurred in manufacturing every single unique unit was substantially high which necessitated them to also go for part communisation and design optimization. Design-for-manufacturing was another critical area for them since the manufacturing was going to be done either in North America or China. Another significant aspect of this was to get designs right the first time, considering humongous costs required for the rework which might even result in forfeiting the entire product. They evaluated several potential partners, but DesignTech met all their criteria pertaining to capabilities and competencies possessed, experience in mechanical engineering projects, and price point that which the services were offered. Seeing the quality of DesignTech’s work and turnaround time, a JV was proposed and entered into, signing and authorising DesignTech Systems as their exclusive Design partner in India.

This required every radiator to be designed specifically to match every customers’ standards and objectives. This was a highly specialized job that required lot of customization. Which is why the team had to collaborate extensively with the client company to understand the specifications and work on the critical design aspects based on the insights provided to deliver successful results. • Cross Continent Communication and Coordination: Project necessitated the team to communicate and coordinate with the parties in North America and their manufacturing counter parts in China. The transactions required sharing of detailed BOMs and manufacturing drawings to be submitted to North America and China manufacturing unit that would enable them to manufacture the radiators seamlessly. • Unawareness of Customer Manufacturing procedures: Considering the uniqueness of every radiator design, design had to be done in such a way as to facilitate production in small quantities. manufacturing was to be carried out in North America and China, so excess care that to be taken to ensure precise and flawless design communication. During the initial stages, the team was oblivious to the manufacturing practices followed at both the manufacturing locations, thus making working on the design more challenging • Working with double metrics systems: Different measurement systems followed by North America and China required DesignTech team to provide 2D drawings in Inches to North American client and in millimetres to China based manufacturing units. Even the minutest of the geometric error would have cost dearly if the provided 2D drawings contained incorrect geometric numbers and dimensions. • Faster turnaround time: In order to timely cater to their customers, the client expected shorter design cycles that would help them match the delivery timelines committed to their customers.

Solutions: • Knowledge transfer: DesignTech technical team visited the client’s facility in North America to learn and understand in detail about Industrial radiators and comprehend the scope of work. This visit helped them gather all the required information and knowledge about the design and manufacturing essentials and constraints that would help them work on the solution finding and redefine design process to meet the expected objectives of quality, standard, time and costs of development. Also, the team was able to visualize and understand the manufacturing processes being followed at the client’s end. This helped them perceive the necessary precautions to be undertaken and attention-to-details to be noted so as to not face any hindrances in 150 ENGINEERING REVIEW | JULY 2019

Type 3 Radiator Manufacturing. • Dedicated Server: Dedicated server helped share information and data without having to worry about security. Only the designated people had the access to that server which ensured that data did not fall into the wrong hands or unauthorised personnel. Sharing information through server also ensured a single flow of communication without causing ambiguity and miscommunication. • Maintaining bi-metrics discipline: All the design data was stored and shared in both the metrics i.e. inches and millimetres to avoid any misunderstanding and keep the communication clear of all confusion. • Design Automation: DesignTech design team automated certain design processes that contained standard or uniform parts. This was done using Autodesk inventor and Visual basic. This relieved them of the repetitive work while also saving considerable time. Design automation helped them complete an otherwise 15 days

Type 4 Radiator job in astonishing 5 hours. This helped them deliver designs early to the client company thus realizing their requirement of quicker turnaround time. This was particularly appreciated by the client.

Additional Engagement: In addition, the team also helped the customer company design a lightweight frac tuck radiator that was significantly lighter than any available radiator in the market and helped customer gain majority market share in this competitive market. This new radiator design is one of the largest selling and preferred frac truck radiators in the market today

From motor control to system monitoring: At The Interface to Success Perfectly tuned power transmission is one of the key factors in modern day racing sports. When developing a new electric racing car, a racing team at the university of Siegen, Germany, opted for a CanOpen master interface from Hilscher in order to connect the various sensors of the vehicle to the engine control system.

T

he Formula student is an international car racing competition where student teams compete with self-developed vehicles. In this competition, the success of a team does not solely depend on the performance of the vehicle itself, but also on criteria, such as engineering, marketability and production costs. The Speeding Scientists Siegen is one of these racing teams. After successful participation with conventional vehicles during the 2009 and 2010 race season, the team for the first time developed an electrically power car to participate in the Formula Student Electric for the 2011 season. System automation specialist Hilscher from Hattersheim, Germany, accompanied the team during the development of the racing car and contributed vital interface cards

for its electronic control system.

Detecting and reacting One vital factor for the ability of a racing car to transfer the energy of its engine to the street is an efficient drive control system. However, such a system depends on comprehensive

information, which is provided by numerous sensors and transferred to the engine control system in a form ready for processing. For this purpose, the racing car Se-12e designed by the Speeding Scientists Siegen features an engine control system communicating with a high-performance sensor control system. Primary function of the sensor control system is to receive the analogue information provided by the various sensors of the vehicle and transform it real-time in a digital format. This includes the exclusion of illogical values as well as the detection of defective sensors. Data communication between the sensor system and the engine control system takes place via the CAN bus (version 2.0A in layer 2 mode) which is the standard data bus in the automotive field.

the sensor system via the CAN bus to the engine control system. Hilscher provided the team with its CIFX 104 CanOpen Master Interface. It comes in the form factor of an interface card and is available with a variety of interfaces. The CANopen module of this card is able to also process layer 2 communication. One special advantage of the interface card for the race car S312e developed by the Speeding Scientists Siegen was the fact that its drivers allowed seamless integration into the data stream into the engine control software running on a standard industry PC. Additional advantages were the highly robust design of the interface card as well as its high resistance against electromagnetic interferences. After all, the

car was based upon a low-weight design, which required to exchange the standard metal enclosure of the interface card by an especially designed ultra low weight enclosure made of carbon fiber.

Successful interaction Thanks to the CIFX 104 CanOpen Master Interface, the racing team was not only able to realize seamless interaction between the sensor system and the drive control system of its race car. The cooperation between Hilscher and the Speeding Scientists Siegen proved to be equally successful. At the Formula Student Germany 2011, which took place at the Hockenheim race track in Germany, the team was able to reach a 17’th position. The team used the test

runs for further optimization of the vehicle. As a result, the S3-12e was able to reach the 4th position at the Formula student Spain which took place at the Circuit de Catalunya in Barcelona. This was the best position the Speeding Scientists Siegen had ever reached since their participation in the Formula Student. After all, success is usually the result of experts getting together and the right people forming a team.
