CEO CORNER ADDITIVE MANUFACUTRING - Is it the next era ??? Additive manufacturing is the process of making a product layer by layer instead of using traditional molding or subtractive methods—has become one of the most revolutionary technology applications in manufacturing. Meanwhile, the number of materials that additive manufacturing can handle is constantly expanding. A wide range of new plastics has been developed, along with processes and machines for printing with ceramics, glass, paper, wood, cement, graphene, and even living cells. Applications are now available in industries ranging from aerospace to automobiles, from consumer goods (including food) to health care. Compared with traditional production methods, AM offers enormous benefits, including less hard tooling and assembly. In the long run, AM can completely change the way products are designed and built, as well as distributed, sold, and serviced. Several analyst reports expect that the direct market for additive manufacturing will grow to at least $20 billion by 2020—a figure that represents just a fraction of the entire tooling market today.1 However, we believe that the overall economic impact created by additive manufacturing could be much higher, reaching $100 billion to 250 billion by 2025, if adoption across industries continues at today’s rate. Most of that potential will come from the aerospace and defense, automotive, medical, and consumer-goods industries. How will the traditional way of serving markets change, and what are the implications for traditional plant setups and value chains? As far as production and distribution are concerned, a few things seem clear. Advantages from production in low-cost countries will likely diminish. New, customer-centric plants will emerge, allowing the finishing of products according to local demand and significantly reducing the need for long-distance transport of finished goods. We may also see new production-network models—for example, production of half-finished products in low-cost countries, with finishing done close to customers to adjust for local taste, seasonality, and similar factors. With these changes in production capabilities will come equally dramatic shifts in company functions and their relative importance on the value chain. The ability to make completely customizable products will shift the traditional manufacturing mind-set of “What is feasible?” to one of “What is possible?” Design capabilities will therefore become an even more important strategic asset.

BOGE Compressors among 1000 companies that inspire Europe BOGE Compressors inspires Europe. This was established by the London Stock Exchange Group (LSEG) based in Great Britain. They included BOGE on their list of ‘1000 Companies to Inspire Europe 2018’. BOGE is therefore one of the most dynamic and fastest-growing companies in Europe – demonstrating the varied and promising potential of the future EU economy, according to the LSEG. With revolutionary ideas and unique concepts for compressed air systems, BOGE is continuously furthering innovation. The LSEG published its report ‘1000 Companies to Inspire Europe 2018’ in Brussels, together with the vice president of the European Commission Jyrki Katainen. Inclusion on the
list shows once again that BOGE Compressors is on the right course for the future with an innovation-driven company culture. BOGE has already received numerous prizes, including the renowned ‘Diamond Star’ prize from the German business
magazine ‘Handelsblatt’ in 2017, for its groundbreaking high-speed turbo compressor and the unusual continuous improvement programme service concept. In its report, the GB-based stock market and financial information company LSEG
identified small and medium companies (SMEs) with an exceptional annual growth rate. They therefore contribute to the transformation of the European economy, create jobs, and give a young generation of Europeans a future in times of high youth unemployment. For its report, the LSEG looks at European SMEs using central financial performance figures. They compare all companies under consideration in a country with one another, based on their average annual growth rate. Any company that particularly stands out is included on the list – such as BOGE, the inspiring compressed air specialist based in Bielefeld.

Digitalisation sets tone at EuroBLECH 2018 The 25th International Sheet Metal Working Technology Exhibition, EuroBLECH 2018, ended last week after four successful show days. A total of 56,301 visitors from around the world came to Hanover to get an overview of the latest innovations and digital technologies for sheet metal working and to invest in new manufacturing machinery. A total of 1,507 companies from 40 countries exhibited at this year’s show. “There was a great atmosphere at the show, with an excellent mood on the exhibitor side as well as the visitor side. Many exhibitors presented themselves this year with even more impressive stands. They showcased an enormous variety of new machinery and innovative solutions, and many of these were, once again, demon-
strated live at the exhibition stands”, says Evelyn Warwick, EuroBLECH Exhibition Director, on behalf of the organisers Mack Brooks Exhibitions. “There was a noticeable technological advancement within the last two years. Many exhibitors demonstrated how well the industry is prepared for digitalisation and how these new technologies can be
used within a manufacturing environment”, continues Evelyn Warwick.“We are very pleased with the positive results of EuroBLECH 2018, which, compared to the previous exhibition, attracted a consistently high visitor number across the four show days from Tuesday to Friday. Therefore, EuroBLECH 2018 ends with a record floor space of 89,875
net square metres and a sustainable visitor figure, which of course is also due to the booming industry. Many exhibitors reported positive sales figures”, concludes Evelyn Warwick. A total of 58% of exhibitors came from outside Germany at this year’s show. This represents a further increase in international attendance by 4%. The preliminary results of the exhibition survey show that 37% of visitors came to EuroBLECH from outside Germany, resulting once again in good international visitor attendance. Major visitor countries, next to Germany, included Italy, Switzerland, the Netherlands, Spain, Turkey, India, Great Britain, Poland, Austria and Belgium. For more information www.euroblech.com

HANNOVER MESSE 2019: Industry 4.0 meets AI HANNOVER MESSE is driving forward the digital transformation of the production and energy industries. Every year marks the next step into the future. For 2019, the guiding theme is “Integrated Industry – Industrial Intelligence”, which spotlights digital networking between humans and machines in the age of artificial intelligence. “Artificial intelligence has the potential to revolutionize the production and energy industries,” says Dr. Jochen Köckler, Chairman of the Board of Deutsche Messe.
NOVEMBER 2018 | www.engrreview.com
“People teach machines to act logically and purposefully to meet customer needs. AI systems generate knowledge and today, based on data and algorithms, can continuously optimize operating states or reliably predict faults and failures – in production processes, in the power grid or in logistics. That’s what Integrated Industry – Industrial Intelligence stands for.”The networking of people, machines and data is created through common platforms where they exchange and multiply
their knowledge. The role of humans is that of an enabler. The production of tomorrow is not possible without their process knowledge and their diverse qualifications. Industrial Intelligence therefore stands for the expansion of knowledge management and the training of knowledge carriers. The theme of HANNOVER MESSE 2019 underlines the growing importance of artificial intelligence and machine learning in the production and energy industries, including such areas as energy efficiency and use
and autonomous production processes as well as challenges in terms of interfaces, protocols and security. At HANNOVER MESSE, international thought leaders from the fields of AI and industry come together to jointly discuss and develop solutions for tomorrow. Köckler: “Managers who are responsible for strategic decisions in their companies should deal in detail with potential uses and impending upheavals. HANNOVER MESSE 2019 is the platform to stay informed.”

try sets high demands. This is reflected in the corresponding standards for firms that build plants for food processing. The directives of the European Hygienic Engineering and Design Group (EHEDG) that are accepted in Europe are virtually unknown in India. There is also UL certification for compliant use of components in plants and machinery. LAPP increasingly offers connection systems that meet all standards, to make choos-
ing the right components easier. The latest all-rounder in its product range is the SKINTOP® HYGIENIC NPT cable gland, which is now also available with National Pipe Thread (NPT thread) and certified to NSF/ANSI 169 for “food zone non-contact”. The cable gland can be used for filling systems in dairies or breweries, as well as in the chemical and pharmaceutical sectors. SKINTOP® HYGIENIC NPT is a special combination of
hygienic design with an NPT connection thread. Most self-sealing pipe threads usually have a gap at the intermediate connection, while part of the outer thread remains visible. This feature clearly runs counter to the principles of hygienic design, which calls for surfaces to be as smooth as possible, without edges, corners and above all gaps in which food could settle and allow bacteria to develop. LAPP’s engineers came up with a smart design

Mitsubishi Electric launches iQ-Edgecross software Mitsubishi Electric is introducing a real-time data analyser and four data collectors as additions to its lineup of iQ Edgecross edge-computing software solutions. iQ Edgecross products support the Edgecross open software platform that is used to integrate factory automation (FA) and information technology (IT). The real-time data analyser is software equipped with proprietary artificial intelligence (AI) for data analysis and diagnostics that customers can use to strengthen preventive maintenance and quality in their productions shops. The analyser software is supported by data collectors that enable easy, highspeed data collection. Together, the analyser and collectors can improve efficiency by enhancing edge
The role of iQ Edgecross in Mitsubishi Electric’s e-F@ctory solution computing in Mitsubishi Electric’s e-F@ctory integrated FA solutions, which are designed to reduce the costs of development, production and maintenance for customers. The reason for this new development is clear to see. Due to the increasing incorporation of the Internet of Things (IoT) and AI technologies in production processes, solutions that implement simple and swift data collection, visualisation and data diagnostics are in demand
at advanced manufacturing facilities around the world. A key feature of the real-time data analyser with AI is that it strengthens preventative maintenance strategies. Real-time analysis and diagnosis of production systems can be performed during operation, using one software, instead of separate software suites for different purposes, such as offline analysis and real-time diagnostics. The technology is designed to improve the accuracy of
detecting equipment anomalies during real-time diagnostics using similar waveform recognition technology (a Mitsubishi Electric Maisart AI technology) to learn and recognise data such as sensor waveform patterns. Further capabilities of the products include the potential to implement preventive maintenance and quality improvements without additional programming. For instance, in the event of any problems arising, factor analysis has been simplified with statistical diagnostic tools like the Mahalanobis-Taguchi method (detects differences from normal operations using correlations between data sets) and multi-variable regression analysis for data. the development cycle. By working closely with major technology vendors, NI has incorporated emerging chipsets, including highspeed converters that sample up to 6.4 GS/s with 12-bit resolution. These high-speed converters are critical for modern radar systems, in which increased RF bandwidth equates to better spa-
tial resolution, leads to fewer false detections and enables sophisticated electronic protection techniques. “We see a growing number of requirements for multichannel RF record and playback and real-time spectrum analysis applications with high dynamic range,” said Ross Q. Smith, cofounder and CEO of RADX Technol-
ogies. “Until now, we could not provide a cost-effective solution for these customers. The new FlexRIO transceiver will help us deliver a high-performance, highchannel-count IF solution for precision synchronization and baseband analysis.” The PXIe-5785 FlexRIO transceiver can also sample directly at RF, which simpli-
fies and lowers the cost of high-channel-count systems. This is especially important when building systems such as fully active phased-array radars, in which beams are formed using hundreds or even thousands of antenna elements. For more information Web:www.ni.com

solutions need to be put into operation faster to shorten development times and to adjust production processes as quickly as possible. Therefore, it is becoming ever more necessary for several developers to work in parallel on an overall solution. A holistic and deeply integrated security concept is the basis for protecting machines and systems against unauthorized access and risks. Currently and in the future, even more attention will have to be paid to industry-specific requirements for IT security. Network security and remote maintenance are undoubtedly important, but there is more to an integrated industrial security concept.
Today’s systems are required to have integrity, be available, and primarily maintain the confidentiality of all data.
Schneider Electric calls to massively expand training in energy sector The United Nations Sustainable Development Goal 7, to “ensure access to affordable, reliable and modern energy for all”, could create millions of jobs in emerging countries. However, there is a huge skills gap in most emerging countries. To solve this problem, Schneider Electric has launched the “Powering Jobs” campaign. The coalition’s aim is to speed up the deployment of decentralized renewable energy solutions, and to meet the urgent training needs in low energy access countries. According to the World Energy Outlook report by the International Energy Agency (IEA), published in November 2017, more than a billion

people still don’t have access to electricity, mainly in Africa and Asia. And that Africa alone needs between 100,000 to 200,000 micro grids. For Schneider Electric, the solution to Africa’s energy needs is a massive deployment of decentralized renewable energy solutions, from primarily wind and solar sources. The technology already exists, and Schneider Electric has completed successful projects in Africa and Southeast Asia. But for mass deployment, international financial institutions need to see viable business models, and a lack of qualified people is a sticking point. “Decentralized renewable energy solutions need engineers,
technicians and contractors to function,” says Thomas André, Strategy Director for Schneider Electric’s “Access to Energy” program. “We have a huge opportunity to transform both economies and standards of living in these countries.” But, Africa and Southeast Asia do not have enough qualified people to deliver this transformation. In Africa, for example, the AAI (Africa America Institute) says 7 out of 10 young people living in rural areas are out of school, while just 2% of university graduates are engineers. Schneider Electric is committed to reversing this trend. The company’s “Access to Energy” program aims
at training 1 million people, 10,000 trainers, and at the same time actively support 10,000 entrepreneurs, by 2025. Schneider Electric is determined to deploy more resources beyond its “Access to Energy” program. It’s in this context the Group has connected with Power for All, a global advocacy campaign for distributed renewable energy (DRE). “When we started talking to Power for All two years ago at the IOREC conference in Nairobi, we realized that we need to raise global awareness of the need to intensify training efforts,” said Thomas André. To ensure same consistency in raw material quality, we carry out chemical testing through third party service providers annually.
Q. According you what are the factors affecting to your business? India is one of the leading producers of natural rubber, though still silicone rubber manufacturing has not been started in India. Polymers like Silicone, EPDM, Viton®, NBR are manufactured outside the Country. • Rubber Prices: In India rubber prices are volatile and are affected by international factors along with local factors • Audit Compliance of Industry: Our business solely depends on growth of pharma and food industry. Any company fails to comply regulatory audit requirements results decline in business due to production held up. • Food and Pharma Regulatory Guidelines: Regulatory bodies like USFDA, UK MHRA, ICH update their guidelines regularly. These guidelines decide CGMP practices at customer’s end. Some time we have to go with costly chemical analysis recommended by regulatory bodies for industrial requirement.
and questioning what might have been as a potential competitive advantage slips through their fingers. For last few years, single use practices are most famous in pharma industry which has replaced practices of multiple time usage of consumable goods. The advantage is products are risk free and quality assured. Many developments in area of single use application like tubing, Bioreactor have been motivating vendors to aim for development in this direction.
Q. How do you perceive the future of the industry? Pharmaceutical and Medical industries are never going to stop growing in future. Even there will be huge increment in consumption of polymer products catering Food, Pharma and Medical Industries. Silicone is not harmful to environment compare to PVC. We use contemporary technologies and are committed to develop advanced machine tools and provide cutting-edge solutions for the progress of manufacturing as well as society.
INDUSTRY FOCUS 43
Q. What’s your range of manufacture today? As I said, we manufacture a range of advanced machine tools such as multi-tasking centers, CNC turning centers, vertical machining centers, double column machining centers, horizontal machining centers, CNC laser processing machines, flexible manufacturing systems, CNC systems, CAD/CAM systems and production support software, besides automation systems. In our standard range, we have something like 260 types of machines. We also make customized systems to meet specific customer needs.
Q. What’s Multi-Tasking? Multi-tasking is when you combine several cutting processes, including turning, milling, drilling, tapping and deep-hole boring on one machine as opposed to having those same processes handled by multiple machines. When you can process an entire workpiece from raw material input to final machining in one single set-up, we refer to it as ‘done in one’ operation.
Q. Could you elaborate 5-Axis Machining? 5-Axis Machining provides infinite possibilities as to the part sizes and
shapes you can effectively process. The term ‘5-axis’ refers to the number of directions in which the cutting tool can move. On a 5-axis machining center the cutting tool moves across the X, Y and Z linear axes as well as rotates on the A and B axes to approach the workpiece from any direction. In other words, you can process five sides of a part in a single setup.
Q. What’s special about your automation systems? By automation, we refer to our socalled Palletech System. The Palletech System is exclusive to Mazak. It brings advanced, pre-engineered automation to today’s machining environments. It is a multi-tasking solution for any manufacturing or volume reqirement, and is compatible with all our horizontal machining centers as well as most of our vertical and 5-axis machining centers. With our Palletech Manufacturing Cell controller software over standard PCs and networks, shop management can monitor operations, view and change schedules on-the-fly, manage part program files from anywhere on the network, track tool life / breakage and issue instructions to the shop floor. With this system users are able to interrupt a planned machining queue and produce
an emergency part with no cost penalty. That is the advantage.
Q. Could you give some idea of your production facilities and support bases network wordwide? We have five production facilities in Japan alone. We also have manufacturing facilities in US, UK, Singapore, and China. In China itself we have two plants. Worldwide we have 83 support bases. These comprise 38 Technology Centers and 45 Technical Centers in 26 countries. Our Group companies are spread across Japan, North America, Central & South America, Europe, as well as Asia which includes Malaysia, Taiwan, Korea, Thailand, Indonesia and Vietnam.
Q. Could you throw some light on your operations in India? Mazak India with National Head Office at Pune has its network spread all over India to cater to the customer needs. A strong workforce, especially trained in Japan helps to provide total solutions to the customer. Mazak India Head Office is spread across a 5-acre land with a built up area of 1,75,000 sq. ft. 46 INDUSTRY FOCUS
Cognitive heritage of three decades for excellence & innovation Q. Please brief us about recent initiatives undertaken in the CAD/CAM space? What are your focus areas? The main focus is always to make the software easier and more intelligent, and the machining faster and more efficient with less wear and tear on machines and tools. Mastercam has introduced several pieces of technology in the last few years that assist with this need. The most game changing has been Dynamic Motion technology to create material-aware toolpaths where the angle of the tool engagement is constantly changing to keep a more consistent chip load on the tool and use more flute length. The result is a faster machine time, for example, when roughing for 2D parts, the cutting time can be cut by 75%. It’s much easier on the tools, because the entire cutting surface is being used, and it’s much safer. Our shop at CNC Software headquarters uses Dynamic Motion technology exclusively, instead of conventional cutting. Another exciting advancement in CAD/ CAM is Accelerated Finishing. This technique delivers better finishes in a much shorter time on a variety of complex surfaces. With new classes of shaped tools being introduced, we work closely with tool manufacturers to develop toolpath motion that takes the most advantage of what can be done with these emerging tool shapes.
Q. What are the market opportunities for your products in India? How do you plan to position these products? The indicators for Indian manufacturing under the Make in India initiative are encouraging for Mastercam. We expect an expanding manufacturing sector in 2019 followed by an even stronger 2020. Automotive, aviation, and electronics are just a few of the sectors that we are looking at to deliver steady, sustained growth. As the world’s most widely-used CAM NOVEMBER 2018 | www.engrreview.com
software, we’re fortunate to have an enormous pool of practical shop experience in a variety of industries on which to draw. This is is invaluable in determining the changing needs of specific industries. We use this collaboration with our user community, combined with our internal expertise, to provide the tools that those industries need to thrive.
Q. What is your strategy for India? We have a three-part strategy for serving the needs of Indian manufacturing. 1. Forge a strong and wide-reaching sales and support partnership in India to ensure Mastercam users will have the technical backing they need to succeed. 2. Carefully watch the evolving Indian manufacturing sectors, evaluate what specific applications they need to reach their goals, and provide focus in those areas. 3. Work with our Indian users as partners to gain insight into both what they need to expand their current business, enter into new sectors of manufacturing, and improve their day-to-day operation.
Q. What factors affect your business? Any shift in the manufacturing markets or technology has an impact on our business, so we are always looking to emerging trends to make sure we’re positioned to make the most of those opportunities. It’s not just important for us and our business – it’s critical for the global community of Mastercam shops to make sure they’re prepared for change.
Q. What are key technological trends that are driving your industry? The primary driver has been – and remains – increasing productivity through faster and more flexible manufacturing
Mr. Brian Summers, Executive Vice President, CNC Software, Inc. output. This remains a common trend among all shops regardless of industry. But another rapidly growing trend that is being embraced by Make in India is connectivity, or Industry 4.0. We address this by focusing on how many places Mastercam can touch to ensure that information can be brought in, used and coordinated elsewhere in a shop’s process as needed. Mastercam powers the machine tools, but that is just one part of what a shop needs to do. Mastercam also provides a platform for the shop to do a variety of things like metrology, robotics or digital tool management—all of these pieces roll up into the growing connectivity of Industry 4.0.
Q. What is your vision for Mastercam in India? In India, our goal is to empower manufacturing with superior products and support. No matter the industry, shop size, or manufacturing challenge, some things are consistent in every shop across the globe. Our vision for Mastercam in India is the same as it is anywhere people need to make parts – to create software and services that solve the world’s manufacturing challenges.

as customization for the Indian market is concerned, we already have a localized 9S1110 truck transmission and are manufacturing clutch systems in India. In addition, we will be launching nine-speed AMT for the Indian market. Apart from this, in 2017, we had also launched a localized electric park brake technology with our JV partner, Brakes India. We at ZF are learning to develop low-cost products to cater to the demands and needs of the Indian market. We are also localizing our business and strategy.
Q. What has been the customization carried out for the Indian automotive market?
Q. What are the focus areas of the Indian research and development activities?
In 2017, India was the fourth fastest growing economy in the world. The automotive industry, which is experiencing extremely rapid change, is playing a large part in this. It already contributes around 7% to the gross domestic product, and this figure is trending upwards. India’s government wants to both promote this development and ensure that it is sustainable. In doing so, it is confronted with two main problems: as people are increasingly drawn to the cities thanks to the industrial boom, air pollution there is extremely high. In addition, the number of victims of road accidents is extremely high. As a technology company, ZF is optimally positioned to help India overcome these challenges. The group has a portfolio of innovative and economical products. As far
ZF’s ability and courage to repeatedly create new groundbreaking products enables it to support its customers as they strive for uniqueness and technology leadership in their industries. Innovation and research and development are the growth pillars for ZF. The company annually invests more than 6% of its sales in research and development – ensuring continued success through the design and engineering of innovative technologies. Zukunft Ventures is the ZF corporate private equity unit focusing on investments in pioneering mobility technologies to master the challenges of tomorrows highly connected mobility. It is the mission of this ZF subsidiary, founded in 2016, to drive strategic change within the group by providing quick access to key technologies and thereby establish competences and knowledge required in this fast changing future.
Q. Given that the automotive industry in India is poised for further growth, how is the company gearing up to introduce new products and enhance capacities? The Indian automotive industry is set to undergo a huge transformation owing to BS-VI shift and electric vehicles. Com-
62 INDUSTRY FOCUS
plying with BS-VI emission norms by 2020 will help Indian companies to compete with global companies. ZF is one of the key global suppliers with economic strength and technological expertise to be at the helm of this change. Our transmission technology 9S1110 is already BS-VI compliant. We are engaging with our customers and working closely with OEMs to manufacture components customized for their products that comply with BS-VI norms. For local emissions-free transport vehicles, all-electric drives are the only option. In this regard, ZF supplies drives for passenger cars, trucks and buses as highly efficient system solutions, among them electric motors and power electronics. In order to make vehicles equipped with combustion engines considerably more fuel efficient, ZF is a pioneer in the field that continues to rely on modular plug-in systems for vehicle hybridization. This means the electric drive can handle average daily driving distances on its own. Furthermore, ZF is not only making its transmissions, steering systems, braking systems and actuators more efficient through electrification, it is also making preparations for implementing autonomous drive functions. ZF is using intelligent technologies to make products cost-effective and eco-friendly. E-mobility is also a significant part of ZF’s ‘Vision Zero’ – zero accidents and zero emissions.
Q. Has the company implemented Industry 4.0 in its operations? Digitalization is revolutionizing production and ushering in a new era – Industry 4.0. With the help of intelligent machines that communicate with each other and collaborate with us, we will become more efficient than ever. With its Openmatics telematics platform, ZF has already been actively involved in
NOVEMBER 2018 | www.engrreview.com
intelligent fleet management for several years. The platform has built-in Bluetooth smart technology and provides a continuous overview of trucks, agricultural machinery or freight of any kind. Using inexpensive Bluetooth tags, users can track a product’s location, ambient temperature, possible damaging impacts and more. ZF production sites engaged with the digital revolution some time ago. Take Saarbrücken, for example. In 2014, the plant launched a new milk-run system that delivers components for four-clutch modules to the final assembly line. Scanners capture the flow of materials from the warehouse to the assembly workstations in real time. The driver of the electric shuttle that regularly supplies the assembly line is kept updated by his mobile scanner’s display, which informs him of current material levels and any route changes required – to fetch more parts from the warehouse, for example. This has enabled the plant to significantly reduce inventory levels, as well as the number of deliveries. In India, the Brakes India plant, JV partner of ZF, implemented robot operations that has led to 200% increase in productivity. This system gives an option of running a third shift with minimum manpower deployment and helps reduce the capital expenditure for increasing capacity. The automated press lines with nine presses and endto-end automation includes feeding the sheet metal to palletizing the finished
components. Brakes India introduced robot automation in hazardous MIG welding operations for the fabrication of brake shoes. This has eliminated operator fatigue and has resulted in consistent output with superior quality. For electroplating and painting of components, automated transporters or automated conveyors are used instead of robots. Furthermore, the introduction of robot automation in assembly line which works in clean room atmosphere for Slip Control System (SCS) where robots are used for application of wet sealant in a contour and also for staking operation in multiple planes.
Q. What have been the company’s contributions to making automobiles safer, lighter and non-polluting? ZF has a unique position in the industry with its expertise and product portfolio to enable vehicles to see, think and act. The catchy phrase ‘See-Think-Act’ summarizes concisely the company’s leading theme. For example, ZF can interconnect cameras and sensor systems, such as radar or LIDAR, thus providing a 360-degree panoramic view (See). In addition, ZF develops, produces and connects the switching centres of the vehicle using a network of electronic control units (Think). And naturally, the company can connect mechatronic systems in the drive, chassis or steering system to create modern drive functions (Act). This makes vehicles not only safer, but improves their efficiency. Further, our ‘Vision Zero’ vehicle is not only paving the way toward zero accidents but also zero emissions and is aided in this process by an electric axle drive system with an output of 150 kilowatts that can power a mid-sized car comfortably and powerfully, thus making it eco-friendly.

a very important component of India’s growth story. India manufactured more than 25 million automobiles in FY17 and is a prominent auto exporter with strong export growth expectations for the near future. Around Rs.47,000 crores have been pumped into the auto industry in the last one year alone and that is nearly a third of the current Indian automotive market. Car makers, both domestic and foreign, have lined up investments to a tune of almost $10 billion or nearly Rs. 60,000 crores over the next few years. Several initiatives by the Government of India and the major automobile players in the Indian market are expected to make India a leader in the two and four-wheeler market in the world by 2020. The Government plans to promote eco-friendly cars in the country i.e. CNG based vehicle, hybrid vehicle, and electric vehicle and made mandatory of 5 per cent ethanol blending in petrol.

Auto-Exhaust Applications
Welding Automation
The use of stainless steels in automobiles started when automobiles came to be equipped with 3-way catalytic converters to meet intensifying regulations over exhaust gas emissions. The requirement to have longer service life accelerated the switchover from hot dip aluminized carbon steel to stainless steel in this application. Today, stainless steel is used in almost all exhaust system parts from the cylinder head gasket to the tail pipe. The consumption of stainless steel in the exhaust system per passenger car varies from model to model but averages about 15kg per car. The stainless-steel consumption is expected to increase in the exhaust system of diesel-powered automobiles, mainly trucks, to meet the growing social demand for stricter exhaust gas emission regulations.
Reductions in the workforce over the last several years have left the industry with fewer employees to monitor welding operations and the overall shortage of skilled welders has compounded the challenge. Whereas 10 years ago a large automotive supplier may have had one welding technician for 20 robots, today that ratio has increased to as few as one welding technician for every 50 robots – or more. The most commonly used welding methods for automotive applications are resistance spot welding, resistance seam welding, metal inert gas (GMAW) welding, tungsten inert gas (GTAW) welding as also laser beam welding (LBW), friction welding (FW), and plasma arc welding (PAW). Ador Welding Offers a plethora of
Stabilized ferritic stainless steels represent the best cost / benefit solution for exhaust system components: it gives designers optimal combinations that work both in elevated temperatures and complex corrosive environments. The exhaust system components are manifold, close coupled and underbody catalytic converters, flexible bellow, muffler, resonator, connecting pipes, flanges, and tailpipe. The part of the exhaust system containing the manifold, converter and the flex joint is named as hot end since this part of the system is relatively hot due to the hot exhaust gas passing through these components. The part consists of intermediate pipe, resonator and the muffler is named as cold end since the gas tends to cool

down from the exit of the flex tube. The temperature of the hot end of the gasoline operated vehicle can be as high as 1050°C while the highest temperature of the cold end is about 650°C. There are benefits of Nb regarding oxidation resistance at high temperatures. It has been demonstrated that Nb containing ferritic grades have better high temperature performance when compared to Ti single-stabilized or austenitic grades. This is because Nb forms a thin, homogeneous and adherent oxide layer in the surface of the steel, avoiding spalling and re-oxidation of the material during the exhaust system thermal
cycling (the typical on/off operation of the car’s engine). It also results in lower loss of material which can be translated into higher life cycles of the component, meaning a longer life, reduced frequency of replacement and long term cost savings. Study on metal loss of different stainless steels at 950°C shows that with increase in Nb content, higher temperature oxidation resistance improves as Nb forms less porous and more adherent oxides which results in less spalling and less re-oxidation.

HEIDENHAIN Encoders for industrial robots Significant accuracy improvement at the tool center point Speed, power and durability are key characteristics of industrial robots. These robots are typically used in applications such as welding or in lifting heavy components for vehicle assembly. Yet despite advanced calibration methods, the position accuracy of industrial robots has been inadequate for certain tasks. This is now changing thanks in part to highly accurate, output-side encoders from HEIDENHAIN and AMO.
T
he main driver behind this development has been the aerospace industry because it must perform highly accurate machining operations on very large components. Machine tools would achieve the required level of accuracy with ease but are either too inflexible or too expensive as special-purpose machines for the job sites and working spaces involved. A robot, however, can easily reach any position on a very large component, such as the fuselage of an aircraft, and can perform tasks on it such as drilling and milling. Accuracy is impaired by many factors For these kinds of applications, however, the tool center point (i.e., the tool at the end of the robot’s arm) must be positioned and guided with sufficient accuracy. This is where the classic industrial robot runs up against its limits.
Deviations result from a variety of factors: • In order to achieve the desired level of maneuverability, robots with serial kinematics are required, such as articulated robots with six axes. • Each one of these axes is driven by a servo motor with a gear train. Zero position error, backlash, and joint elasticities are the main sources of inaccuracy. • Applied forces and dynamic effects during the machining process affect the rigidity of the robot’s mechanics and negatively influence the absolute position accuracy. Thanks to advanced calibration methods, it is already possible to move a tool center point to a certain position
NOVEMBER 2018 | www.engrreview.com
Figure 1: Classic HEIDENHAIN rotary encoder for motor feedback repeatedly to within several hundredths of a millimeter. Depending on the manufacturer, the repeatability of articulated robots as per ISO 9283 is ±0.1 mm or better. However, when compared with repeatability, the absolute position accuracy that can be achieved within the robot’s coordinate system is worse by a factor of ten. Depending on their design, maximum range, and maximum load capacity, articulated robots currently achieve an absolute position accuracy of ±1 mm. This is insufficient for meeting the accuracy requirements of industries such as the aerospace sector. Yet robot manufacturers have been responding to this problem.
Step 1: Highly dynamic motor control Classic rotary encoders continue to provide the servo motor feedback at the robot’s axes. Because servo motors require high control dynamics, the robust inductive rotary encoders from HEIDENHAIN, such as those of the ECI 1100 and 1300 series, or multiturn models of the
EQI 110 and 1300 series, are ideal for this type of application. These encoders deliver high control quality and system accuracy, and they are resistant to strong vibrations. Since these encoders feature a purely serial EnDat interface, even applications exposed to strong electromagnetic interference do not impair data transfer quality or safety. These inductive rotary encoders support safety integrity level SIL 2, category 3 PL d. They can even attain SIL 3, or category 4 PL e, if additional measures are taken on the control. These encoders also provided the added safety advantage of mechanical fault exclusion against the loosening of the shaft and stator connection. With this safety package, these inductive rotary encoders can also be used in systems designed for human-robot collaboration.
Step 2: Secondary encoders for highly accurate position measurement Robotics manufacturers can significantly improve the absolute position accuracy of their robots by using additional,
80 TECH TRENDS
Table 1: Comparison of the most important specifications for typical secondary encoders
Figure 2: Improvement of the absolute position accuracy through the use of so-called secondary encoders on every axis high-accuracy angle encoders or rotary encoders at every robot axis. These socalled secondary encoders, which are mounted after each gear train, capture the actual position of every robot joint. This allows the encoders to account for zero position error and backlash. The retroactive forces on each axis resulting from the machining task are measured as well. All of this results in a 70 to 80 percent improvement of the absolute position accuracy at the tool center point. Modular angle encoders, such as the HEIDENHAIN ECA 4000 with optical scanning, the HEIDENHAIN ECI 4000 rotary encoder with inductive scanning, and the AMO WMR angle encoder, are well-suited for these applications. Thanks to their modular design with a scale drum or scale tape and a separate scanning unit, these encoders are well suited for large hollow-shaft diameters and for the challenging installation requirements often encountered in robots due to space constraints. The signal quality of these secondary encoders is

considerably better than that of the rotary encoders on the servo motor, meaning that the returned position values are significantly more accurate even for highly dynamic movements.
Step 3: Accurate position measurement for movable robots In order to reach all of the machining positions on very large or long components, such as an aircraft fuselage or for manufacturing large composite fiber components, robots can be moved along the length of the component on linear axes. For the highly accurate positioning of robots with a linear drive, enclosed linear encoders from HEIDENHAIN are available in lengths of up to 30 m. Position measurement from a linear encoder compensates for thermal errors and other factors that influence the

feed mechanisms. These factors cannot be captured by means of conventional position detection methods based on the pitch of the recirculating ball screw and the angular position of the rotary encoder on the motor.
Conclusion: Highly-accurate position measurement improves accuracy at the tool center point The use of secondary encoders on all of a robot’s axes, as well as the use of linear encoders for positioning the robot relative to the workpiece, enables a level of accuracy at the tool center point that allows appropriately equipped industrial robots to perform positionally accurate machining and handling tasks on components. Angle and linear encoders from HEIDENHAIN and AMO offer not only the required system accuracy but also the necessary flexibility for installation in complex and compact robot mechanisms. The suitability of these encoders for safety-related applications also makes it possible to implement human-robot collaboration systems.

Contour Milling : Mastering Chamfers on Larger Gears Chamfer Contour Milling offers producers of larger, ‘truck-size’ gears a flexible, easy and economical process for their increasingly important chamfer/deburr operations

hile chamfering gets increased focus with automotive-size gears, effective solutions for larger, ‘truck-size’ gears are becoming nearly as important – and more readily available. The new continuous ‘fly cutting’ process offers significant advantages for improving chamfering flexibility as well as reducing machine and tooling costs as compared to chamfering on a dedicated, stand-alone machine. The continuous fly cutting process, called Chamfer Contour Milling, generates a chamfer along the gear edge contour by synchronizing fly cutter and workpiece rotation such that the fly cutter – generally a star-shaped body with 2-4 standard, replaceable indexable carbide inserts – contour mills the chamfer with the desired characteristics. The Chamfer Contour Milling process is similar
to hobbing in that it is continuously indexing and creates a cutter path that envelopes the tooth geometry from the outside of the part in. All six axes in the chamfer unit are used during generation of the tool path, and the tool seeks to use the straight side of the indexable blades to optimize the process. The result is a faceted chamfer finish, similar to the finish after a hobbing process. Since each edge of the tooth is done separately and the chamfer size and angle depends on machine movements and not on the tool design, the process is quite universal. It can, with only a few set of indexable carbide inserts, cover parts ranging from module 2.5 mm to the maximum machine capacity of module 8 mm. The process enables just a relatively few different standard insert blade sets to accommodate a wide range of gear sizes, geometries and

This requested clearance depends on chamfer angle, root chamfer requirements and tool diameter. Therefore best results with this chamfer contour milling process can be expected with disc type parts or shaft type parts with some distance between
While fly cutter chamfering has long been successfully employed on bevel gear cutting machines, it has just been adapted for the first time as a viable chamfering process for cylindrical gears on Gleason’s new Genesis 400HCD Hobbing Machine, designed for workpieces up to 400 mm outside diameter and module 8 mm. The optional Chamfer Contour Milling station, positioned at 90 degrees to the main hobbing work area, allows parallel hobbing and chamfering processes to increase productivity. A four-station ring loader transfers workpieces between the machine’s central worktable and the chamfering/deburring station, which is equipped with the aforementioned fly cutter. The new software interface allows an easy and fast learning experience for smooth set

Gleason hobbing machines are available with application – from small pinions produced with the shortest possible cycle times, through automotive-type gears and shafts, up to trucksize gears and job shop applications up and operation. While available for wet cutting, the 400HCD is also optimized for dry hobbing and chamfering. A machine bed with steep angles and large openings directs hot chips away from machine components. Additionally, hob head and workpiece spindle speeds can accommodate the latest tool materials like G50 or even G90 with AlCroNite® Pro coatings for high performance cutting. Designing the machine for dry hobbing also enables the chamfer process to run dry without limits. Chamfer Contour Milling is a process where flexibility, low tool cost and high tool life match perfectly with dry cutting.
Summary : It’s fortunate that, today, manufacturers now have a variety of integrated and automated chamfer/ deburr options available, whether the well-provenchamfer rolling process, or these newest Chamfer Hobbing and Chamfer Contour Milling processes. Better yet, Gleason hobbing machines are available with application – from small pinions produced with the shortest possible cycle times, through automotive-type gears and shafts, up to truck-size gears and job shop applications. These are complete solutions as well, including machine, tooling and application expertise.

T
echnology is evolving and the rate at which it is advancing is far more rapid as compared to a few years back. Like consumer segment, manufacturing and automation too are experiencing technology evolutions at various levels such as machines, lines, factories, plants and IT infrastructure. Automation and robotic applications in manufacturing is not new, with factories successfully adopting automation and robotics to help them improve productivity, accuracy, precision and meet increasing consumer demands. However, today it is not about further increasing automation, but about optimizing and digitizing existing operations to stay globally competitive, optimize operations, improve efficiencies and reduce costs. Technology innovation is the key enabler for manufacturing setups for digitizing their lines and machines and experience a connected shop floor.
Next generation automation solutions: A game changer
The companies who seize the digital transformation initiative can give themselves a sustainable competitive advantage and operate with greater agility, costefficiency, and control NOVEMBER 2018 | www.engrreview.com
Manufacturing setups are turning towards advanced automation concepts for digitizing operations. In this journey, they are exploring some innovations such as remote monitoring, asset performance monitoring, digital twin, predictive maintenance, energy monitoring, process data acquisition, analytics and edge computing. Some are even adopting innovations in product transport mechanisms and turning towards next generation intelligent transport systems over conventional conveyor systems used for product transport. With adoption of next generation automation solutions, even existing factories and installations are becoming smart. These digitized, smart, connected factories are generating immense data.
This data is converted to information by various advanced automation solutions, helping factories to optimize operations, reduce wastage and losses and improve productivity, efficiency and overall equipment effectiveness (OEE). Digitization thus, helps Greenfield as well as brownfield factories benefit from higher production uptime, improved efficiency, profitability and a seamless horizontal and vertical connectivity. With digitization, management is able to seamlessly connect to their shop floors from anywhere across the globe availing extensive trends and reports in real-time. This makes it easier for them to take corrective actions, thus, avoiding wastage and losses.
Next generation intelligent transport systems The growing market demand is continuously driving a proliferation of new products and hence new packaging formats tailored to complex preferences from retailers, distributors and consumers. Current machine designs are unable to fulfill these demands. However, in order to fulfill this demand- supply ratio, machine builders are turning to efficient industrial transport technology over conventional transport and conveyor systems. This technology helps in product transport as well as is able to handle delicate products efficiently. This technology is appropriate for packaging, pharmaceutical, medical, automotive, where profitability is heavily influenced by the performance of the production lines. everyone is looking at optimizing processes, reducing unplanned downtimes and losses. It is opening new doors in terms of accuracy and efficiency for companies. Any machine failure in between production can drastically dampen productivity and profitability. Factory owners cannot afford any unplanned breakdown nor can they waste time in troubleshooting faults. In such cases, condition monitoring not only allow determining areas for improvement, but also helps manufacturers to identify potential problems and take necessary actions before failures occur. Condition based monitoring can detect even the smallest impending failures early enough avoiding unplanned machine downtime, which saves cost and time. It is one of the efficient and reliable solutions to keep machines and lines up and running. Nevertheless, with benefits necessar-
ily come substantial challenges. Connected shop floor in the smart factory daily generate and exchange huge amount of data, which is expected to further grow in future. Safe and secure transfer of data is a major concern for OEMs. Sustainability of controls and sensors in harsh environment is one of the challenge factories face while implementing condition monitoring. With the right tools and strategy, there are ways to overcome these challenges. With digitization, maintenance teams can use predictive maintenance to monitor assets and its efficient functioning. Continuous condition monitoring increases quality of products and availability of machines and factories, while at the same time reducing maintenance costs.
Open source, simplifying connectivity Factory operators, over the years,
112 TECH TRENDS
were vendor locked and were forced to use connectivity solutions offered and promoted by automation vendors. The proprietary nature of most of the available connectivity solutions was a major deterrent in seamless data exchange. This has led to factories increasingly turn to open source solutions for seamless connectivity. OPC UA (Unified Architecture), MQTT and AMQP are a few protocols enabling factories with vertical connectivity. The open source nature helps them to be adopted by any vendor. Even cloud platforms are using these protocols as a default for exchanging data with factories. This makes it easier for factories to move data from machines to IT or to cloud without protocol converters and additional gateways. This drastically reduces the infrastructure cost for factories. As long as machines in a factory continue to operate as relatively self-contained units – sending and receiving isolated diagnostic data and commands – OPC UA will continue to be an excellent choice for M2M communication. In addition, OPC UA provides all the necessary security mechanism needed for IT systems and

cloud connectivity.
IT meets automation OPC UA is already providing factories with horizontal or machine-to-machine and vertical connectivity. With OPC UA extending its reach to line automation, there will be some dramatic changes to the structure of machinery and equipment. Traditional factory-level fieldbus systems will no longer be needed. The
combination of open source OPC UA TSN and POWERLINK will cover the full range of communication in industrial production.

Measurement of Dissolved Oxygen in Fruit Juices
V
itamin C is an essential water soluble vitamin found mainly in fruits, vegetables and their derivatives. Orange juice is a popular thirst quencher and a convenient way to reach the daily recommended intake of vitamin C. Ascorbic acid, commonly known as vitamin C, is an essential organic compound used extensively in the food industry. As a natural antioxidant, ascorbic acid aids in iron absorption and functions as an enzymatic electron donor, reducing proximate oxygen. It is found naturally in many fruits, but is usually added during the production and storage of fruit juice products to improve palatability, aesthetics, and increase nutritional value. In the storage of juice, ascorbic acid can degrade over a period of time due to the presence of dissolved oxygen. This degradation can occur over hours or weeks depending on conditions such as temperature, light, packaging permeability, and pH. Eventual oxidation of ascorbic acid and other chemical species can lead to the formation of brown-colored pigments in a juice product. Ascorbic acid degradation due to dissolved oxygen not only affects the aesthetic properties of a juice, but it can act as a precursor to the formation of unwanted aldehydes, which affect its aroma and flavor. By understanding the dissolved oxygen
content of fruit juices, manufacturers can improve overall product quality. An orange juice producer approached Hanna Instruments as wanted to monitor a variety of parameters including pH, temperature, and dissolved oxygen of their finished juice products. They were particularly concerned with the dissolved oxygen concentration values with respect to product packaging material; they considered that the permeability of their juice container could affect the dissolved oxygen concentration over time. The customer was looking to relate the shelf life of their juice product to the dissolved oxygen concentration during refrigeration, storage, and temperature variations associated with the shipping and distribution cycle. The customer was ultimately looking for a portable and reliable device for measuring dissolved oxygen in their juice containers. Hanna Instruments recommended the waterproof HI98198 Portable Optical Dissolved Oxygen Meter. All readings taken were automatically compensated for barometric pressure and temperature. The customer liked the log-on-demand function, allowing them to record up to 4000 dissolved oxygen samples and aiding in the speed of the overall data recording. The customer also liked that the data could be transferred from the meter to a PC using the HI920016 USB cable and HI92000 software. Overall, the customer felt that the HI98198 met all of their needs, and appreciated that the meter was supplied with all the accessories including spare membranes, fill solution, and a hard shell carrying case.

COMPACT SPLIT CORE CT Plant turnarounds or shutdowns, are one of the critical times in the operation of a plant. Shutdowns have an intense impact on the plant’s financial future either in positive or negative ways. To avoid financial and production hampering in a plant during turnaround, compact split core current transformer is the best solution. These CTs provide openable cores which are easy to install with different bus bar mountings and cable tie provision
C Fig.1. RISH Compact Split Core CT
urrent transformers (CT) are vitally important tools to aid in the measurement of Alternating Currents. They scale down a large primary current (input) to a reduced magnitude of current at secondary (output), for measurement and instrumentation. A CT utilizes magnetic field strength around the conductor inducing current in its secondary winding. This indirect method provides a high level of isolation between the primary circuit and secondary measurement circuits and allow for easy installations. CTs are available in various sizes, designs and input-output ranges. This technical note attempts to address one such innovative type of CT.
Compact Split Core CT:
RISH Compact Split Core CT has all the features required in a metering CT. Plus its compact size and openable core makes installation easier and haste-free, suitable for almost every application.
Current transformers are generally located in the main breaker panels or in branch distribution panels where space is always a challenge. Since CTs are to be installed 90° to the conductor. CT cores are solid core type or may have a split core. The construction of core, whether solid or split defies how the CT can be installed. Solid core CTs feature a closed loop, in which the primary conductor must be passed through. Whereas, a split core CT can be temporarily made open for retrofit installations. During which the primary conductor need not be disconnected while the CT is being installed.
RISH Compact Split Core CT: Current transformers are indispensable
in areas of application like substation monitoring & control, Process industries, automation industries and for systems where SCADA has been implemented. To cater the needs of such industries an innovative approach by Rishabh Instruments put forth a compact split core CT,reducing the system complexities regarding space, hardwiring and installation. The RISH Compact Split Core CT offers significant advantages to professionals during the power analysis, meter implementation and installation phase in electrical panels, mitigating the aforementioned complications. In designing a split core CT instead of solid core CT, certain design complications arise. The first and most crucial difficulty is the reduction in accuracy due to split core (air-gap core). Air-gap due to split core leads to increase in magnetizing current inducing errors and thus degrading CT accuracy. As well as the ampere turns affect the accuracy, increasing error at low ampere turns. In order to redefine the accuracy as per IEC standards a better core material like ZDKH is used. This core material offers hysteresis loop with smaller hysteresis area. The ratio between accuracy class and burden is approximately constant. Where burden is the resistance of the load which one can put on the secondary of the CT. This constant may be called the “accuracy quality factor” K of the winding. Where, A = accuracy class

128 TECH TRENDS
P = rated burden in VA
Fig.2. Comparing B-H loop of solid and split core CT*
Hence, maintaining a higher accuracy quality factor we provide CTs which have a small burden of 0.2VA. Another challenge which we generally come across in handling current transformers is its secondary winding voltage during open circuit. Due to the relatively large (5A) current requirement, CTs require a larger , heavier core and a larger cross section wire. This translates to a larger, heavier final product and high costs. Moreover, these CTs can be extremely dangerous because of large voltages induced when CT secondaries are not shorted. Causing large arcing across open secondary wires. To mitigate this we engineer safety plug-in shorting links to ensure that the CT remain shorted, even if disconnected from the meter.
Areas of Application: Fig.3. Safety plug-in shorting link.
The safe, low VA burden and click fit split core CT makes it very convenient to use in retrofit applications without disconnecting any cable. This saves down-time period and revenue loss
Fig.5. Automating E/M Relays which would occur due to shut down of plant during installation of CT. In modular panels, distribution boards, automation systems this type of CTs are ideally suited.
1) Power System Analysis: Power system analysis is an analytical method in which the electrical power system is studied in order to find the values of current on which depends the design of protection system. It generally consists of Load flow analysis, stability studies and short circuit studies. These are generally achieved through software. After the implementation of the derived parameters for protection, the system parameter check can be done using event recorders which would measure current of relays and breakers via compact split core CTs. This helps in verifying relay and breaker performance. To mention, this CT is a metering CT and can be used only for measuring & monitoring and not for protection purpose.
2)Automating Electro-mechanical relays : A low cost upgradation automation solution in substations for an electromechanical relay is using SCADA. Measuring and reporting SCADA data to RTUs, includes measurement of parameters like RMS voltage, current, power factor, calculating peak fault currents and report to SCADA. For such applications split core CTs are compatible eliminating outages and maintains high measurement accuracy.

Less CO2 The newly developed module meets all the requirements placed on fluid management of modern diesel engines. The lightweight design combines oil filtration and oil cooling in the tightest of spaces. The flow channel, which has been significantly optimized compared to the previous module, allows for reduced differential pressure, hence lowering the power requirements placed on the oil pump. As a result, our system makes a valuable contribution towards CO2 reduction.
Energetic series – for the sake of the environment
The seventh generation of the cutting-edge Energetic concept is being used for filtration of the engine oil in the VW Evo oil module. The system, with the oil filter as its core, is particularly sustainable and resource-saving thanks to the use of durable components that need not be replaced together with the filter. The module has an integrated oil drain valve, whereas the internal support frame of the inbuilt filter has been reinforced to withstand very high pressures. The oil filter element is also patent protected. A sealing lock is integrated to prevent the wrong filter being installed.
Future 2.0-liter standard diesel engine The VW EA288 Evo 4-cylinder diesel engine is the future standard diesel engine and is set to be installed in all of the group’s passenger cars and light commercial vehicles. It has a displacement of 2 liters and will be available with powers of up to 150kW (204 PS). It will be equipped with a 12-volt starter generator making the new TDI engine a mild hybrid. The new EA288 Evo engine complies with all current EU6d-temp standard emissions regulations and is already set for the EU6d emissions standard.

CASE STUDY 131
Gauging time and costs cut by 80% and accuracy maintained despite a 21°C range
Additionally, despite shop floor temperature variations of more than 21°C (43°F), measuring performance has been unaffected due to Equator’s unique comparator method which uses master parts calibrated on Kishan’s co-ordinate measuring machine (CMM).
Versatile gauging on the shop floor
Mr. Changela, MD Kishan Auto
K
ishan Auto parts Pvt. Ltd., Rajkot (Gujarat, India) is a world leader in the manufacture of connecting rods for major names in the car, compressor, heavy commercial vehicle, tractor, marine engine and earth mover manufacturing industries. Kishan recently purchased a Renishaw Equator flexible gauging comparator, and have seen an immediate reduction in cost and gauging cycle times of more than 80%.
Kishan Auto is now using Equator to gauge multiple variants of connecting rods, and is adding more every day. Typical gauging times of 55 seconds per connecting rod are a significant reduction over previous methods. The operators can use one Equator machine for many different parts, gauging all the features in a single operation with an immediate pass/fail decision, along with a report of the component dimensions. Despite its location in Rajkot, Gujarat, where temperatures soar to 40°C (104°F) and drop to 19°C (66°F), Kishan is seeing repeatable results from its Equator system. This is achieved by re-mastering at least every 3 hours, or when they know the temperature has changed significantly - ‘re-zeroing’ the system
removes the effect of thermal growth from the measurements, and therefore guarantees component quality. The master part must be kept close to the machine and subject to the same thermal conditions as the production parts. If at any time the ambient temperature changes rapidly and a part goes out of tolerance, an operator can measure the master part to re-set the system and check the reported ‘fail’ is not due to the environment.
Traceability and extra capacity The master parts are ‘calibrated’ on Kishan’s CMM, which gives them the traceable accuracy they rely on to guarantee quality. However, the high thermal variation means that the CMM has to be used within the company’s temperature-controlled room. Equator gives Kishan the opportunity to extend the certified accuracy to the shop floor whatever the conditions. For this particular requirement, Equator has removed the need to purchase an additional CMM with scanning capability, as Mr Shantibhai Changela, Managing Director at Kishan Auto, comments, “Essential-

ly Equator and the CMM complement each other perfectly, one providing the traceable certified accuracy, the other providing the thermal capability and extra capacity.”
Before Equator For many years Kishan Auto has been using air gauges for checking diameter, circularity and ‘bend and twist’. For each of 360 variants of connecting rod they have used 3 or 4 different gauges. On larger connecting rods for heavy use applications, this can be at a 100% sample rate. In Kishan’s experience these hard gauges usually last up to 10,000 uses, and then have to be reworked. For each different connecting rod, 3 of the 4 gauges cost Rs 6,000 (approx US$120), while the display costs Rs 30,000 (approx US$600). However with the 4th gauge, measuring ‘bend and twist’, the cost goes up to around Rs 300,000 (approx US$6000) – this includes a golden part which can be easily damaged and often has to be replaced. In addition the whole process can take 120 seconds for each air gauge, so for each part tested the whole process can take more than 8 minutes. With increased demand for their products Kishan needed a faster method of gauging.
The search for a fast inspection
system During September 2011 managers from Kishan Auto were in Germany for business meetings and to visit the EMO Hannover exhibition. Having searched without success for more than 2 years for an inspection system that could achieve the speed of operation they required, they did not have high hopes of finding a solution. It was only as they were on the point of leaving the show that they spotted one of the Equator system demonstrations on the Renishaw stand which was gauging a connecting rod - it was a chance encounter that ultimately solved their problems. They requested a demonstration within a few days of returning to India, and having seen an Equator gauging their own parts, immediately decided to purchase a system.
Cutting the cost of gauging Time and ability to cope with temperature are not the only issues for Kishan Auto; more important is the cost of gauging. They have identified 77 variants of connecting rods which the Equator system can accommodate, and operators use the system to measure 500 units per day in a 10 hour shift. If Kishan Auto were to invest in hard gauging for all 77 variants, it would mean an investment of Rs 23 millions (approx US$450,000), just

Con-rod master being ‘calibrated’ on a CMM in a temperature controlled room. for the hardware alone. There are also other costs to consider, such as skilled labour to set up and maintain these gauges, storage, and running costs.
Kishan goes from strength to strength The company was started by Mr. Changela in 1988. Kishan started by manufacturing 2,000 connecting rods per month and today they manufacture up to 50,000 per month with 360 variants. The customer list reads like a who’s who in the world of cars, compressors, heavy commercial vehicles, tractors, marine engines and earth movers. Kishan exports 90% of its production to leading industrial and developed nations including the USA, UK, Germany, Singapore, Italy, China, Poland, Brazil, and the Netherlands. The company has a reputation for high quality within required tolerances, but also at a competitive price. It specialises in manufacturing connecting rods from raw material to finished product within their own forging plants, with a lead time of 60-90 days. As Mr Changela comments “Quality is critical to us, we constantly strive to achieve 100% quality, at the same time as improving efficiency and passing those savings on to the customer. Equator has taken us to another level.”

PRODUCT SHOWCASE 139
PRODUCT SHOWCASE The new Gast 86/87R Series of oil-less rocking piston compressors and vacuum pumps While other manufacturers have been busy selling rocking piston compressors that produce a lot of noise and less-than-ideal pressure, Gast has been quietly setting the new standard by re-engineering our oil-less rocking piston from the ground up. The result is a unit that delivers quieter performance, higher pressure, a longer life and greater application flexibility. The sleek, new 86/87R Series is not just another pretty product. It’s beauty runs deep as it performs in ways not yet seen in the industry. The patented crossover chamber design regulates and controls airflow to dampen sound and optimize performance, while delivering a wide range of pressure level options. Because the 86/87R Series can easily retrofit into an existing footprint, it’s also a smart, flexible solution for a wide range of markets and applications, viz. Environmental, General industrial, medical, printing & packaging, food and beverage, transportation, laboratory, and material handling.
Designed to performs “When we set out to re-engineer our rocking piston compressor, we aimed to do more
than just increase pressure. We set out to dramatically reduce sound, enhance flow, create a standard footprint for easy retrofit anywhere in the world and improve the compressor’s aesthetics,” says Gast. The inherent design of rocking piston technology makes it the optimal choice for applications requiring high pressure or vacuum and air flow in a small package. The flexible cup is made with superior materials and mounted on top of the connecting rod, creating vacuum or pressure while maintaining a tight seal against the cylinder walls in a rocking motion. The forgiving design has fewer components, causes less friction and has a low exhaust temperature, for greater reliability and durability for the life of the product. Despite it’s small size, the versatility of 86/87R means this is the right product to deliver quality air solutions.

BALL SPLINE SLT/ SLF SERIES
Structure and Features The spline shaft has three of load groove on the circumference, and the Gothic arch groove design can make sure three grooves can withstand clockwise or counterclockwise of torque at the same time, increase the life and rigidity. The rows of balls are held in a special resin retainer incorporated in the spline nut so that they smoothly roll and circulate. With this design, balls will not fall even if the nut is removed from the spline shaft.
Features • Large Load Capacity Every groove on the PMI Spline shaft is precision ground to form a 30° angular contact point. Having a large load capacity in
the radial and torque directions. • No Angular Backlash At a contact angle of 30° to provide a preload in an angular-contact structure, this eliminates an angular backlash in the rotational direction and increases the rigidity. • High Rigidity Since the contact angle is large and an appropriate preload is given, high rigidity against torque and moment is achieved. • Ball Retaining Type The use of recirculation structure prevents the balls from falling, even if the spline shaft is pulled out of the spline nut.

descriptions. It is quite normal that every now and then, a 180° turn around the corner must be considered. In the truest sense of the word, this requirement also applies to the Stainless Steel-Multiple-joint hinges GN 7237, which are now included in the Elesa+Ganter product line. Although they are ins- talled to be spacesaving and vandalism-proof inside the housing they allow a 180° opening angle of the flaps, hatches and doors. This helps achieve optimum accessibility to the housing interior and at the same time, it avoids the blocking of escape routes by open doors, for example. Moreover, the housing exteriors remain free of attachments that do not match the design or that should be avoided entirely in the interests of easy cleaning. The Stainless SteelMultiple-joint hinges are made up of fixing angle
pieces, which are mounted on the housing or the door, and an intervening 7-speed, clearance-free, self-lubricated joint mechanism. Thanks to the movement of the joint mechanism designed by simulation software, when opening, for example, a flap is first slightly lifted and then swung by 180°. Maximum flexibility in installation: Long holes in the mounting bracket and spacer plates make the hinge adjustable on three levels. For easy mounting, threaded plates and spacer plates are available as accessories. To meet more complex applications with specific opening or motion sequences, Elesa+Ganter also offers custom-made solutions that go beyond conventional hinge usages, as required, with a 4- or 10-fold joint mechanism as a lifting or pull-out system Find out more at www.elesa-ganter.in
