CEO CORNER LIFE & MACHINE SAFETY - Protecting the real assets Most organizations use two fundamental metrics to measure the success of an environmental health and safety program: regulatory compliance and reduced incident rates. While these are certainly valid and important performance indicators, they measure past results only. Moreover, the organization’s primary focus is on avoiding negative consequences rather than striving for greater performance by improving safety, productivity, competitiveness, sustainability, and overall profitability. That’s not surprising, considering industry historically has viewed safety practices as punitive actions or compliance activities rather than as opportunities to deliver value or gain a competitive edge. It’s also becoming easier to understand why safety should be considered a sustainable business imperative, much like product quality, because a single significant failure can dramatically change customer and investor perceptions of your brand. Increasingly, company stakeholders are realizing that automation technology, including machine safety equipment, can deliver positive, businessenhancing benefits for EH&S programs while mitigating risks and reducing costs. EH&S professionals often initiate hazard assessments to look for potential points of exposure beyond the administrative controls. For best results, EH&S staff should partner with others in the organization or with third-party machine safety specialists to implement solutions that best address the identified hazards. In many cases, the application of automation technologies improves organizational behavior and serves as a bridge to other practices to help boost productivity; increase efficiency; and improve overall safety, sustainability, and business performance. This includes financial returns, such as from improved manufacturing output, energy savings, and reduced waste, beyond the benefits of reducing costs associated with accidents, medical expenses, and regulatory non-compliance. Though safety standards have continued to change throughout manufacturing history, the most recent wave of revisions improves the way machine safety systems will be designed. These are commonly referred to as “functional safety standards.” A key difference in these global standards is they add a time element to the “performance level” rating of safety devices. Known as the Probability of Dangerous Failure, this time element adds a confidence factor that the safety device will perform well into the future.

ELGi launches oil-free air-compressor range Reiterates commitment to enabling energy efficiency and meeting high purity air demands ELGi Equipments (BSE: 522074 NSE: ELGIEQUIP), one of India’s leading air-compressor manufacturers, recently launched its range of oil-free air-compressors at the “Compressed Air Best Practices Conference” in Chicago at the O’Hare Crowne Plaza Conference Center during 17- 19 September 2018 . Meech launches IonWash System for 3D Component Cleaning Meech International is announcing the launch of its newest technology, the IonWash, designed for the fast and consistent removal of contamination from 3D components in the automotive, aerospace and electronics sectors, among others. The freestanding 3D component cleaning system incorporates extremely powerful ionisation, as well as blowing and vacuuming airflows, providing a more efficient alternative to manual cleaning. “From the point of inception, the IonWash was developed with ease of use and cleaning efficiency in mind,” explains Adam Battrick, Sales Director at Meech. “Historically, the cleaning of 3D compontents has always been undertaken either by operators handling air guns, or through the use of a compressed air powered unit controlled by a foot switch. However, both of these approaches are heavily reliant on the operator, which leads

to inconsistent results – sections of the component may be unevenly cleaned, while contamination blown into the atmosphere may redeposit on the product’s surface. The IonWash single-handedly addresses these issues while also side-stepping others, achieving optimal cleaning performance.” Key to the IonWash’s design are its multi-directional ionising airflow nozzles. The system is capable of providing 40 different nozzle placement possibilities, ensuring that the 16 multi directional nozzles can be positioned to cover all surfaces of a 3D component. The flexible design allows the high volume ionising airflow to be directed for a programmed optimal time onto uneven surfaces of the components being cleaned – such as a vehicle lighting clusters or a speedometer casings – neutralising static charges and loosening contaminants in the process. Simultaneously, high volume negative (vacuum) air flow extracts the contamination by pulling it into a vacuum chamber where it is filtered. By providing instant positive and negative high volume airflows, the cycle time is significantly reduced. Adding further to the overall flexibility of the IonWash is the presence of an access point on two sides of the system, enabling installation between two lines. The system is available in two standard

size cleaning chamber sizes. Another key feature of the IonWash is the inclusion of in-built safety features and intelligent performance monitoring systems. In the event the system experiences any technical issues, an alarm will notify the operator. This helps to ensure that thorough cleaning is maintained at all times, allowing the IonWash to continue working to its full capabilities. Light guard sensors automatically stop the doors from closing when the sensor is interrupted, ensuring operator safety is maintained, and an emergency stop button is also included. Adam goes on to elaborate on the key benefits of utilising this technology: “Meech provides an advanced service and support that begins at the design stage and goes through to delivery, including adaptation of the system to suit particular applications. With a tailored design, the IonWash can be adapted to specification, so that it can be easily incorporated into the end user’s production line. Because it is such a time-efficient and effective technology, the end user is getting a consistently high level of contaminant removal with every cleaning cycle – the more contamination is removed from the component’s surface, the higher the quality of the finished good will be. By having such a thorough system in place, the

reject rate as a result of poor cleaning is exponentially reduced.” Adam concludes: “As production techniques have advanced, so have customers’ quality expectations. Today’s suppliers are looking for more ways to stand out from the competition and product cleanliness plays a key role in that. Robust Y2 capacitors with an increased rated voltage TDK Corporation (TSE:6762) presents a new series of EPCOS MKP Y2 capacitors for EMI suppression. In contrast to conventional types that are designed for rated voltages of 300 V AC, these new capacitors offer a permissible rated voltage of 350 V AC. The capacitances of the B3203* series range from 4.7 nF to 1.2 μF. Even under harsh environmental conditions, the capacitors offer a stable capacitance value. They are certified according to IEC 60384-14:2013/AMD1:2016 and classified in accordance with “Grade III high robustness under high humidity Test B”. This is verified by a temperature, humidity, bias (THB) test at 85 °C, 85 % relative humidity and 350 V AC operating voltage, at which a capacitance drop of no more than 10 percent may occur. ROSS Controls, with its headquarters in the United states, is a global manufacturer of Pneumatic and Hydraulic Safety valves & System solutions having its manufacturing facilities & sales offices in US, Germany, Japan, United Kingdom, France, China, Brazil & India. ROSS commenced its operations in India during Y2001 at Chennai with its field sales team spread around all the regions in the country.

Q. How ROSS is differentiated in Fluid Power segment as compared to your competition? While we do have the back-pocket products to earn the position of “first look” for all fluid power components in targeted markets, we follow the focused differentiation strategy to emerge as the preferred and / or single source provider of unique system solutions through our front-pocket products for machinery and industrial safety which ultimately help the customers to increase the plant productivity.

Q. Why Industrial Safety is not accorded a priority in India? Safety is a term related with culture - be it personal, social or industrial. It is a watchword and way of life in most parts of the world except Asian and African countries. People in the western world are so concerned about their personal safety that, it’s quite easy for them to incorporate safety measures into their work places. However, majority of the communities and the population in the rest of the world including India are ready to risk their lives and often not bothered about their personal safety. with it and they don’t find a value for it while that’s not the reality! How can you expect adoption of safety measures into the industries in such a scenario from these people who run the businesses?

Q. What is your assessment on the adoption and implementation of safety measures in industries across India? Perception about safety with most of the industrialists in India is that it’s an unnecessary wastage of money, time and efforts. A limited industrial community re-

stricts safety incorporation in their plants by employing only personal protective equipment (PPE) and some even goes to the extent of displaying certain safety slogans as envisaged in relevant plant safety standards like OSHAS. They appear to be enthusiastic to declare in various platforms that their plants are safety certified and safety is their top-notch priority. While their efforts are highly appreciated since it’s half way done, they should also realize that they need to adopt further few steps to justify their efforts in transforming their plants and machines to achieve the desired safety level.

Q. Are there any industries/organizations in India who have implemented safety at optimum level? Of course; but mostly by certain American, European and Japanese MNCs. A limited population of other MNCs and Indian companies have also gone far ahead but limited to the extent of implementing electrical safety mostly due to their misperception that safety ends with wire! As long as your machines runs only on electrical input and does not use any other form of energy, it’s okay and acceptable. But what about the equipment or machines which use either pneumatic or hydraulic energy to derive the power? Unless you incorporate pneumatic or hydraulic safety devices, your equipment / machine as a system cannot be considered as safe and the partial efforts put in do not help in serving the purpose!

Q. What is the methodology organizations need to follow to determine the desired or optimum level of safety for their machines/equipment? The basic methodology is to perform the assessment of the risks of your equipment /system through competent people as per relevant International & National standards by which you will be able to identify the hazards. This will help you to design the appropriate safety measures (using validated components and principles) either to reduce or eliminate the associated risks. It is utmost essential to conduct the test and analysis of the performance of the new safety system both before and after the implementation.

Q. Do you think that such initiatives will happen from the industrial community in India? It needs deliberate efforts to cultivate the culture of safety in human minds. There are two ways through which you can make significant turnaround. First one is creating awareness on safety with all stake holders with which actions would still be voluntary but the second one viz., legislation to be enacted by Government of India in near future will make it

mandatory to drive the process.

Q: Do you think that creating awareness on safety is a challenging task?

Q. How innovative is ROSS in product offering to cop up with market trends and technological advancements?

It’s our endeavor to educate customers and users not only on achieving the desired safety level for their machines and employees based on risk assessment but also on the cost savings due to uptime (avoiding downtime) when they incorporate safety into the system. We can easily remove their false perception on initial or capital cost if we get an opportunity to convince them on the life cycle cost and the cost savings due to the productivity improvement. Unfortunately, some customers are still showing reluctance even to discuss on this topic which is the major challenge we are confronted with at this point of time.

ROSS mostly manufactures technology driven products and many of them are patented. We lead the fluid power safety segment on a global basis and have been consistently upgrading our products over the past few years for value creation. All of us are now in the era of Industry 4.0, Smart manufacturing and IoT – the technologies that are going to drive and revolutionize the Industrial segment. ROSS will be launching more compatible products in immediate future leveraging the expertise spread across our Global Engineering Centers located in India, Germany and USA managed by Mr. Jay Dalal, Sr. VP (Engg & Product Management) based out of our US Head Quarters.

Q. Whether Government of India is planning enforcement of machinery safety through any legislation?

Q. How do you see the business potential and growth of ROSS Controls in India?

As long as psychological barriers prevail as explained earlier, the only option to ensure work place or machinery safety is through a law or an act. US, European Union and Brazil have already implemented safety legislation and relevant directives way back and they follow either International or National standards like ISO, IEC, ANSI, CEN etc. Of late, Bureau of Indian Standards(BIS) realized the necessity of releasing relevant standards and formed the Manufacturing Machinery and their Safety Sectional Committee-MED 40 during Y2017. Ross India was nominated as the only vendor representative in this committee based on our expertise in the pneumatic safety area. We are hopeful of getting these standards released by early next year. However, release of standards by BIS alone does not guarantee its implementation unless supported by a legislation. Since the laws prevailing in India are not that much effective, Government of India is coming up with a legislation amendment where in adoption of relevant BIS standards is expected to be referenced.

Ross India is well poised to double its sales by end of Y2019 owing to the strategic change brought in by the new, young and dynamic CEO of Ross Controls – Mr. Jeffery J Hand during Y2015-2016. Strategic direction set by him after taking over as the CEO continues to produce excellent results not only in India but also across all other ROSS business units globally. ROSS India has successfully completed its strategic market positioning with its technical sales team who are Certified Machinery Safety Experts -CMSE® (TÜV Nord). While market dynamics historically played an important role in our growth, we are now effectively making use of our core competencies to maintain a sustainable growth. Having a sophisticated manufacturing set-up with the best of men and machines performing multiple operations for producing quintessential components is only part of the high-tech story. It also presupposes design and process capabilities and the entire chain of manufacturing including raw material management and in-process quality check to ensure that the final product meets the complex geometries, close tolerances and stringent specifications, discovers P.K. Balasubbramniian in an interview with G.K. Pillai, Managing Director & CEO of Walchandnagar Industries Ltd. Q. How do you define High-tech Manufacturing?

Q. What are your capabilities and facilities for high-tech manufacturing?

I’m glad the question came up. Whenever a topic of High-tech manufacturing kicks in, our imagination intuitively glides to a place with sophisticated machines performing multiple operations and producing quintessential components. However, one should not forget the prominence of activities associated with the entire manufacturing process. Advances are happening in all levels of product development whether it be designing, setting up the processes, managing the raw materials or even packaging of the final product. High-tech manufacturing can thus only be achieved by accommodating all these aspects to harvest the final product. Only a synergy of these advances will provide the maximum efficiency and produce an immaculate product and only then the process can be titled as High-tech manufacturing. Achieving this synergy becomes a prime objective in industries such as ours where complex geometry, close tolerances, stringent specifications, and the usage of exotic raw material becomes a common occurrence.

Walchandnagar, today, have three manufacturing facilities which are located in Walchandnagar (135 km from Pune), Satara, and Dharwad (Near Hubli, Karnataka). The Walchandnagar plant carries out production activities for Defense, Aerospace, Nuclear, Missile, Gear, Cement, Sugar and Energy, and Centrifugal businesses. We have our Foundry business running in Satara and Instrumentation division in Dharwad. As Walchandnagar is associated with the manufacturing of different types of products and equipments, our facility has been fortified with machines of not only different sorts but also sizes. CNC multi-axis boring machines, milling machines, Gear cutting and grinding, Plate bending machines, Lathes are some of the machines available in different sizes in our plants. We respect the quality requirements and uniqueness of different businesses and thus have ensured that the machines are allocated to different divisions to provide superlative

efficiency and quality. Our Missile, Aerospace, and Nuclear businesses involve working with exotic materials which are very challenging to work with. We have sophisticated Automatic Welding Systems to deal with these subjects. Our qualified and dedicated welding engineers deployed in the Welding Development Section and skilled welders have also proved themselves on multiple occasions. Our plant is also equipped with Dust-free enclosements for critical welding and assembly of intricate components utilized in Nuclear, Aerospace and Missile divisions. And not to forget the Heat treatment facility comprising furnaces of wide ranging sizes. The quality aspect is taken care by the Optical tooling and measuring instruments. Our material handling system is also well advanced which not only consists of overhead cranes (25 tons to 250 tons) with an area under the crane of 56,000 sq mtr but also hydraulic cranes, industrial lifters, trolleys, etc. Apart from this we also have equipped our engineers with high-end design and analysis softwares which help us create products that define our superiority in the market. It is this why we proudly say that our gearboxes, cement equipment, centrifugal machines deliver a life not less than 20 years. Apart from this,

we also have our own Hydraulic test facility for Missile, Aerospace and Defence jobs and test facility for Gearboxes. I would also like to update you on the fact that WIL maintains a dedicated design team ‘Walchand Technology Group’ and Tooling design team which is essential keeping in mind the fact that we manufacture special project based products. Apart from this, we are also proud of our 1000 plus workers and 200 plus engineers.

Q. What are the business opportunities available for your Division? Walchandnagar has a portfolio of wide-ranging businesses under its canvas. With Defense, Nuclear, Aerospace already in its DNA, we also provide tailor-made Gearboxes, Cement equipment, and castings. Walchandnagar is also distinguished for its ability to provide EPC plants to its Sugar and Co-gen customers. Our business segments allow us to serve both Government as well as Private organizations. The current growth emphasized government has brought to the table all-round reforms, in turn, creating many growth-oriented prospects. The foremost “Make in India” program now also followed by the “Buy in India”, Finalising the long pending CLND Act, Union Budget 2017 which focussed on infrastructure growth and Agriculture; They all have unlocked new business mines. Q. What do you offer to critical segments like nuclear power, aerospace, defense and missiles?

Nuclear Sector The nuclear sector in India saw a very tepid growth over the last decade. A lot of projects were stagnant due to the CLND Act. But a complete turnaround of this scenario has happened with the finalization of the crucial points in the act and suddenly the market has been inundated with new Nuclear Power Plant projects that will be undertaken by the NPCIL. We have supplied, in the past, critical components for Nuclear Power Plants of capacity 220, 540, and 700 MWe. Some of the components include Calandria, Moderator Heat Exchangers, End Shields, Air Heat Exchangers, Core support, Core Catcher, etc. and we look forward to supplying them in the future too.

Aerospace WIL has been an integral part of all space projects/ programs driven by Indian Space Research Organization (ISRO).This association has been spanning over 4 decades. Process Layout for Missile Manufacturing

WIL is currently supplying PSLV, GSLV, and GSLV MK-II on a continuous basis. The GSLV MK-III launch that took place on 5th June 2017 had S-200 motor casings supplied by WIL. It gives me immense pleasure to state that WIL has played a crucial role in Chandrayaan-I (India’s first Moon Mission) and Mangalyaan (India’s Mars Mission)

Defense WIL has been closely functioning with DRDO, R&DE, and other defense organizations on various defense projects and have supplied Aluminum alloy bridges, Container and Launchers, Surface launchers. Currently, WIL is executing surface launcher projects (Wagon mounted and Trailer mounted) with associated hydraulics and control systems for the Missile programs and other confidential projects. WIL has also contributed to the Indian Naval ships and has a track record for supplying high-speed gearboxes (up to 18 MW) for frigates, corvettes, fleet tankers, and survey vessels and submarines. Over the last 11 years, WIL has successfully met various stringent program requirements with demonstrated capabilities for indigenous design, engineering, manufacturing, testing and supply of gearboxes.

Missiles WIL is one of the very few industries that partnered with DRDO during the development phase of its ambitious missiles programs viz.,

Akash and Agni. It was more than two decades ago that DRDO approached WIL for their flagship projects. The combined expertise of the WIL engineers and the DRDO scientists as well as extensive R&D has helped in the development of critical manufacturing techniques to meet the design and stringent quality parameters for its strategic and tactical missile programs. The development phase of Akash missiles demanded a strong knowledge of the manufacturing technology in order to convert the designs into actual products and today a dedicated facility is established in Walchandnagar to supply these critical components with close tolerances and stringent quality checks.

Q. Could you give a brief account of your recent achievements? Our list of achievements come from the combined efforts of all businesses. Aerospace Division allowed us to be a part of the elite group which supplied critical components for “Chandrayaan-I” and “Mangalyaan”. We are a trusted source to the Indian Navy for supplying Marine Gearboxes and I’m proud to state that we have recently supplied a gearbox to the DMDE (18400 HP). It gives me immense pleasure to point the fact that WIL has supplied 50+ gearboxes to the Indian Navy. We have contributed in supplying the critical components for India’s “Agni-V” and continue to do so. Apart from Akash, our missile division has also added Astra and QRSAM to its portfolio. Our Defense business is also involved with many confidential programs. Recently our Instrumentation business has also started catering to the needs of PSUs which is a great

breakthrough for us. We are also going to play a major role in Government’s vision to increase the utilization of Nuclear Power as an energy source by supplying components for the Nuclear Power plants, orders to which have already started to flow in. In the past, we have already supplied critical equipment to 20 Nuclear Power Plants in India and it is a big achievement when the total count of Nuclear Power Plants is 22 for our nation. Apart from this, WIL’s Centrifugal business has also flourished owning a market share of 60%.

Q. What are the challenges you face and how are you geared to meet them? Being a project-based manufacturing firm, every new project brings with it new complexities and complications. Efforts are indispensable when it comes to design and engineering, process planning, project management and even hunting for new suppliers. This on occasion, makes it difficult for us to adhere to the delivery schedules resulting in delays in product delivery. But as previously mentioned, to bring in Hi-tech manufacturing, improvements in all these sectors is imperative. These issues are critically studied and improvements are planned to bring about the change. Our engineers are even burning the midnight oil to standardize the process wherever possible. With new developments happening daily, it is also very crucial to keep in step with the latest technology and maintain the skill set of employees to be at par with the competition. Actions are being taken in this aspect too with our firm planning to establish new business lines.

In this interview with Huned Contractor, the chairman and managing director of the company, Farook Merchant, elaborates about how the Indian industry’s move towards implementation of Industry 4.0 and the smart cities’ initiative will put the company on a faster growth track Q. Could you describe the journey of Messung Systems since its inception? What have been the major milestones achieved over the years?

It’s been a long and interesting journey that began with the establishment of Messung Systems in 1981. After my education, it was very clear that I would establish my own business vertical rather than be a cog in another organisation. I utilised the money I earned during my first job to invest in some components. This, along with time and effort, allowed me to develop India’s first Programming Logic Controller (PLC). Over time, Messung has emerged as a pioneer in industrial automation, providing solutions to various sectors such as automotive, pharmaceuticals, plastic, textiles, infrastructure, water and waste water management and printing and packaging. Messung Systems became

renowned for its innovative products and problem-solving solutions across industries. Over three decades, the company grew across India with over 400 employees, 65 distributors, 11 network offices, two manufacturing plants and couple of global partnerships. By 2012, Messung Systems had established a good market share in the factory automation sector in India. At that time, Mitsubishi Electric was looking to establish their India presence and took over our factory automation business. It was then time to look at newer business opportunities. Over the last six years, Messung Systems has established six businesses in three different business sectors. Under the automation and control division we have: a) Industrial automation with our NX-ERA line of PLCs, b) Building automation with Distech Controls and c) Home, office and hotel automation on the KNX protocol with Zennio. Under the electrical engineering division, we have power distribution systems with Wöhner GmbH. Messung developed India’s first indigenous PLC in 1981 and in the last three decades a lot of development has been done in implementing IEC 61131 programming software, developing our own CAN-Open interface, Ethernet interface and all this at a time in the early 2000 era when all of this was new technology. The company developed the first full-fledged solution for CFR Part 11 compliance automation solutions for the pharmaceutical industry. Presently, Messung has a full-fledged technology and research and development department to implement different strategies to beat the competition in the field of building automation or home office and hotel automation. Messung is also working with IOT-based designs both in the automation and in instrumentation

sectors. Messung will soon start its own manufacturing set-up to build low-cost remote i/o to give effective and competitive solutions to customers. It is is now entering the motion control and servo positioning sector, especially for the food and beverages market, and in the pharmaceutical packaging business. Using the knowledge of automation and Scada, Messung is now developing its own EMS to supervise and monitor electrical energy consumption and utilisation in large installations with analytics and algorithms to provide customers with AI-based solutions to save money and provide good return on investment in their energy bills.

Q. Given the global industry’s move towards implementation of Industry 4.0, which are the technologies or products that the com-

pany is focusing on? Messung has always focused on bringing something new and technologically advanced to the Indian market. For India, there is lot to do in terms of implementation of Industry 4.0, specifically in the manufacturing sectors, while other sectors like FMCG, telecom and healthcare have been successful to some extent. In terms of manufacturing, we need to adopt smarter strategies for smarter manufacturing. Our products and technologies are focused on various aspects to integrate the features of Industry 4.0 such as big data, Internet of Things (IOT), robotics and automation, artificial intelligence, advance analytics, etc. Our products and technologies are focused on providing these features to building infrastructure, factory automation, home, office, and hotel automation. At the same time, there will be products focused on power distribution

Q. What kind of research and development is the company engaged in? We are going to manufacture a large variety of electronic hardware and software products to support industrial automation and building automation needs. Under home, office and hotel automation, we custom-integrate the latest electronic hardware and software in our KNX platform to deliver superior quality automation solutions that enable users to perform complex tasks with ease. Special software visualisation products for energy monitoring, IBMS solutions and industrial Scada will help Messung to give low-cost and efficient solutions to customers.

Q. Could you provide details about the acquisition of distribution rights for the products of Wöhner, Germany for its power distribution and control systems? With Wöhner products Messung is entering the electrical engineering field. Wöhner is a pioneer company in the field of electrical bus distribution products along with fuse switch units

and bus mounting accessories. All products made by Wöhner are based on the IEC 61439 standard, which is the best standard in the world. Wöhner products are new to India and Messung is going to add a lot of technical and marketing effort to promote this business and will soon be adding energy metering and power analysers with good EMS software.

Q. What are the expansion plans for the next two years? Our first investment is to establish a strong technology centre where we have dedicated engineers to work in the back-end to bring special solutions for building automation, industrial automation and the home office and hotel automation engineers. Special solutions will make the sales and marketing teams to position themselves strongly against competition and provide solutions to the customers in a direct and cost-effective way. Secondly, we want to build a strong research and development department for developing hardware and software products to help expand our market. Further, we want to establish all-India after-sales and service network with spares delivery and a product repair

centre. We also want to set up a good manufacturing SMT line with high-end QC products to produce those unique electronic assemblies and products that make the entire product line of Messung cost-effective and unique. Our plan is to invest USD 2 million in plant, machinery, and research and development in the next two years.

Q. Will the government’s campaign of smart cities benefit the company? Taking into account the long-term vision of the government, it will surely be of benefit. But one also needs to see how this entire mission of smart cities will be implemented. For organisations like us who are providing solutions to smart cities for managing buildings and its infrastructure in HVAC or lighting, it will definitely boost our business. Similarly, our solutions for homes, offices and hotels, which are also major part of smart cities, will drive our business.

Q. What is the size of the industrial automation market in India and what is the company’s market share? With the Make in India initiative, India’s objective is to be a preferred manufacturing hub and at the same time be globally competitive. It is estimated that the Indian manufacturing sector will touch USD 1 trillion by 2020 and generate 90 million jobs. Creating smart factories is one of the major drivers for the factory automation industry in India and is expected to grow at 12% from 2015 - 2020 and is expected to touch USD 3.5 billion by the end of 2020. Since we have recently restarted our industrial automation business it will be difficult to provide an accurate market share at this moment. But the market holds tremendous promise for Messung and we are dedicated towards steady growth towards re-establishing Messung in the industrial automation market.

With India being the hotspot of digital innovation, the Digital India programme has boosted the adoption of new technologies for automation in the country.

Q. What is the size of industrial automation products market in India and what is the estimated rate at which it will grow? Industrial automation promises to play a role of significant importance. It offers a competitive advantage, cuts production cost and ensures high quality, further increasing its demand. According to the latest report by Ken Research, “The industrial automation industry in India is expected to reach Rs 197 billion by 2020 with growth driven by rapid

Could you enlighten us on your checkered past?

As a globally operating, family-owned company, we have been developing manufacturing systems and machine tools for more than 90 years. The success story of GROB-WERKE began way back in 1926 when the company was founded by Ernst Grob, who was producing folding boats, weaving machines and stationary combustion engines at that time. In 1952, Burkhart Grob, the son of the founder, assumed responsibility for the company almost completely destroyed during the war and was able to forge the link to the emerging automotive industry with high-quality and technologically-convincing production machines. In 1968, the Mindelheim plant was built and the company’s headquarters was relocated from Munich to Mindelheim due to expansion requirements and future growth vision. The Munich site was closed. Besides the parent plant in Mindelheim, the plants in Bluffton (USA), São Paulo (Brazil), Dalian (People’s Republic of China) and

Turin (Italy) are part of the production network of GROB Group. With machine variants G500F, G520F and G600F, the design engineers at GROB have developed a series with specific features such as large work areas and high dynamics. The name of this new development sets the tone. The “F” in the product designation stands for “frame”. Our G500F, G520F and G600F are designed specifically for machining lightweight components such as frame structure and chassis parts, and can produce battery trays as well. Positive features such as the axis

arrangement combined with high machine dynamics and large work areas, made possible by the horizontal spindle position, speak for themselves. The enormous dynamic is down to the newly developed axis drives. In addition, the machines are designed for MQL, dry or wet machining and can be configured either as standalone solutions or linked to other machines as part of the automated line. The machining accuracy is optimally matched to the part requirements of the sector concerned. Rollon Linear Bearings for CNC: How to cut some cost out and improve the machine’s reliability Doors and auxiliary axes on machine tools need different linear motion components than spindles.

On CNC machines, not all motion axes are created equal. While spindle motions are all about accuracy and precision, doors and other auxiliary axes require a linear motion solution that’s easy to install and reliable.

T

he makers of CNC machine tools are not known for skimping on their motion control components, especially those related to spindle movements. Yet not every motion on a CNC machine is mission critical. In fact, most machines have one or more axes that, unlike the spindle, do not require high degrees of accuracy and precision. These axes can include doors and other auxiliary systems not associated with cutting. By picking an appropriate motion solution for these auxiliary axes, machine builders can not only take some cost out of a CNC machine but also improve that machine’s reliability in the field. Doors, in particular, are an axis that are often designed with less-

than-ideal motion components. From an accuracy standpoint, door motion may seem like an open and shut case, but they do present some challenging design issues of their own. They tend to be large sheet-metal structures that are subject to deflection and alignment problems. They also have to work reliably in a contamination-prone environment filled with metal chips and cutting

fluids. These size and contamination issues can be especially hard on linear bearings. Engineers who work in machine tools will sometimes reflexively specify recirculating ball linear bearings, in part because of familiarity. Yet this style of bearing is not the best choice when it comes to creating a dependable, cost-effective door. Rollon has developed an alternative bearing solution for doors and related auxiliary applications. It’s based on Compact Rail bearings, which are both self-aligning and resistant to contamination.

ficult process that takes place during the machine building phase. Machine builders must first machine mounting surfaces to near perfect flatness. Then they’ll install bearings using fixtures to ensure that rails are aligned horizontally and vertically. Both of those steps can add significant time and cost to the machine. And in the case of machine tool doors, both of those steps may be both ineffective and unnecessary. They’re ineffective because the doors tend to be large sheet metal structures that will deflect in use, undoing even the most careful installation techniques. And they’re unnecessary because self-aligning bearings can accommodate deflection without the need for the expensive machining or fussy installation procedures. Rollon’s Compact Rail system gets its self-alignment capability from the way that its large roller bearings interact with a set of rail profiles. The profiles are designed to allow the rollers an extra degree of freedom or two to offset misalignment between rails. In the case of machine tool doors, an emerging solution combines Compact Rail’s U and K rail profile to support the slider (See Figure 1). The U-style rail has a flat raceway that allows a roller freedom translate in an out relative to the axial direction of the rail. The K-style rail has a geometry that allows for limited angular rotation of the roller, while still offering precise linear guidance. Together, these rails can absorb significant alignment errors in two axes: Parallelism on the horizontal plane and height differences between rails in the vertical plane. How significant? It depends on the distance between rails. For example,

at a two-meter span between rails, the system can absorb parallelism errors up to 4 mm in the horizontal plane and differences in rail height of +/- 50 mm. (See Table 1 for self-alignment capabilities at other rail distances). With the Compact Rail system, the source of the alignment errors is not important. Whether the errors are caused by the machine structure, installation or deflection in the field, the Compact Rail will adjust and do so without affecting the wear characteristics or lifespan of the bearing.

Low Closing Force Compact Rails additionally make the doors easy to open and close–and not just because design tolerates misalignment without impeding motion. Compact Rails also contribute to the smooth door motion because they have a low coefficient of friction (COF). The typical COF for a Compact Rail ranges from 0.003 and 0.006, depending on size.

And the rollers have a large size relative to typical contaminants. They can roll over many chips that would stop a recirculating ball bearing in its tracks.

Contamination Resistant Another important linear bearing attribute important in doors and other machine tool auxiliary axes is contamination resistance. Recirculating ball linear bearings, which have little clearance between balls and raceways, have historically been susceptible to contamination-related failures and require elaborate protective measures. HEIDENHAIN Encoders for industrial robots Significant accuracy improvement at the tool center point Speed, power and durability are key characteristics of industrial robots. These robots are typically used in applications such as welding or in lifting heavy components for vehicle assembly. Yet despite advanced calibration methods, the position accuracy of industrial robots has been inadequate for certain tasks. This is now changing thanks in part to highly accurate, output-side encoders from HEIDENHAIN and AMO.

T

he main driver behind this development has been the aerospace industry because it must perform highly accurate machining operations on very large components. Machine tools would achieve the required level of accuracy with ease but are either too inflexible or too expensive as special-purpose machines for the job sites and working spaces involved. A robot, however, can easily reach any position on a very large component, such as the fuselage of an aircraft, and can perform tasks on it such as drilling and milling. Accuracy is impaired by many factors For these kinds of applications, however, the tool center point (i.e., the tool at the end of the robot’s arm) must be positioned and guided with sufficient accuracy. This is where the classic industrial robot runs up against its limits.

Deviations result from a variety of factors: • In order to achieve the desired level of maneuverability, robots with serial kinematics are required, such as articulated robots with six axes. • Each one of these axes is driven by a servo motor with a gear train. Zero position error, backlash, and joint elasticities are the main sources of inaccuracy. • Applied forces and dynamic effects during the machining process affect the rigidity of the robot’s mechanics and negatively influence the absolute position accuracy. Thanks to advanced calibration methods, it is already possible to move a tool center point to a certain position repeatedly to within several hundredths OCTOBER 2018 | www.engrreview.com

However, when compared with repeatability, the absolute position accuracy that can be achieved within the robot’s coordinate system is worse by a factor of ten. Depending on their design, maximum range, and maximum load capacity, articulated robots currently achieve an absolute position accuracy of ±1 mm. This is insufficient for meeting the accuracy requirements of industries such as the aerospace sector. Yet robot manufacturers have been responding to this problem.

Step 1: Highly dynamic motor control Classic rotary encoders continue to provide the servo motor feedback at the robot’s axes. Because servo motors require high control dynamics, the robust inductive rotary encoders from HEIDENHAIN, such as those of the ECI 1100 and 1300 series, or multiturn models of the EQI 110 and 1300 series, are ideal for this type of application. These encoders

deliver high control quality and system accuracy, and they are resistant to strong vibrations. Since these encoders feature a purely serial EnDat interface, even applications exposed to strong electromagnetic interference do not impair data transfer quality or safety. These inductive rotary encoders support safety integrity level SIL 2, category 3 PL d. They can even attain SIL 3, or category 4 PL e, if additional measures are taken on the control. These encoders also provided the added safety advantage of mechanical fault exclusion against the loosening of the shaft and stator connection. With this safety package, these inductive rotary encoders can also be used in systems designed for human-robot collaboration.

Step 2: Secondary encoders for highly accurate position measurement Robotics manufacturers can significantly improve the absolute position accuracy of their robots by using additional, high-accuracy angle encoders or rotary encoders at every robot axis. This allows the encoders to account for zero position error and backlash. The retroactive forces on each axis resulting from the machining task are measured as well. All of this results in a 70 to 80 percent improvement of the absolute position accuracy at the tool center point. Modular angle encoders, such as the HEIDENHAIN ECA 4000 with optical scanning, the HEIDENHAIN ECI 4000 rotary encoder with inductive scanning, and the AMO WMR angle encoder, are well-suited for these applications. Thanks to their modular design with a scale drum or scale tape and a separate scanning unit, these encoders are well suited for large hollow-shaft diameters and for the challenging installation requirements often encountered in robots due to space constraints. Step 3: Accurate position measurement for movable robots In order to reach all of the machining positions on very large or long components, such as an aircraft fuselage or for manufacturing large composite fiber components, robots can be moved along the length of the component on linear axes. For the highly accurate positioning of robots with a linear drive, enclosed linear encoders from HEIDENHAIN are available in lengths of up to 30 m. Angle and linear encoders from HEIDENHAIN and AMO offer not only the required system accuracy but also the necessary flexibility for installation in complex and compact robot mechanisms. This helps to avoid machine downtime and minimise production waste. Mandelli Sistemi has also developed the new iPum@Suite 4.0 software package for the ‘factory of the future’. This software guarantees that networked machines can be fully monitored by a remote setup through a series of sensors and an intelligent vibration monitoring system — an intelligent diagnostics system in which the operating data from the machining centre is transferred to a cloud database where statistical calculations are carried out to identify faults before a malfunction occurs. ‘For our high-performance Spark Ti, with its considerable size, we need to have a robust safety system in place. If a machine operator accidentally finds himself trapped inside the accessible part of the machine, the safety solution needs to allow the operator to leave the area as quickly as possible and needs to block the system at the same time,’ explains Ing. system requirements for the Spark Ti were mapped out at a meeting of the engineering department of Mandelli Sistemi and safety machinery experts from Schmersal, a leading international provider of machine safety products. A safety locking system that satisfies all of these requirements is the AZM400 secure bolt retention system from Schmersal, in conjunction with Bowden cable release. Mandelli Sistemi has been impressed by the extraordinarily high locking force of the AZM400 when used on the heavy protective doors on its Spark Ti, but, when used in conjunction with the Bowden cable, the AZM400 also offers high protective performance, a feature that is particularly valuable in the event that an operator becomes trapped in the machining centre accidentally, such as when carrying out maintenance work. Within the hazard area, the Bowden cable can, therefore, be used as an emergency release, with the operator merely having to pull on the pull rope. When used outside of the hazard area, the device can be used as an emergency unlock. The pull rope has a standard overall length of 6 m and a sheath length of 4 m, thereby allowing for protection of large systems as well.

Solenoid interlock especially for large machining centres Schmersal launched the AZM400 solenoid interlock in 2015. The system comprises the locking unit with sensor system, a motor-driven locking pin and the actuator. The actuator contains an encoded RFID tag and a locking opening into which the locking pin is inserted. As soon as the locking pin has reached a sufficient insertion depth into the locking opening in the actuator, the safety device can be considered safely locked. In developing the AZM400, Schmersal

kept the special requirements of large machining centres in sharp focus, particularly the fact that most machining centres require very high locking forces capable of locking heavy protective doors, many of which have motorised actuators. The AZM400 safety locking system has a locking force of 10,000 N, which is an exceptional feature amongst solenoid interlocks. The AZM400 achieves safety level PL e and Cat. 4 in accordance with DIN EN ISO 13849-1 and SIL3 in accordance with DIN EN 61508 for both the interlock and locking functions. The high safety level of the locking function is achieved by features including a two-channel unlocking signal, which ensures that should, for example, a cross-fault occur, the system remains locked to prevent unauthorised access to the hazard area.

High level of safety and maximum plant availability The AZM400 ensures not only a high level of safety but also seamless process execution for maximum plant availabil-

ity. For example: protective doors often have dampening at their limit stops such that, when they are closed, they spring back a little. As a consequence, the locking pin does not sit fully in the centre of the locking opening in the actuator and must overcome cross forces. If it is unable to overcome the cross forces, the protective door is not opened and the production process is delayed. The solenoid interlock AZM400 offers the advantage of unlocking against a cross force of up to 300 N. In addition, the electronic system combined with the sensor system offers numerous additional functions, including error state identification: if the locking pin fails to reach a ‘locked’ status on the first attempt, it attempts to lock again automatically. Only if this second attempt fails will the AZM400 report a fault. This helps to reduce the number of fault notifications and at the same time, protects the device from damage. ‘Protective doors must always reliably lock and unlock. At the same time, the safety technology must help to maximise plant availability. The AZM400 is, therefore, the optimal solution,’ explains Maicol Garavaldi, Safety Machinery Expert at Schmersal Italia.

Auto-Exhaust Applications The use of stainless steels in automobiles started when automobiles came to be equipped with 3-way catalytic converters to meet intensifying regulations over exhaust gas emissions. The requirement to have longer service life accelerated the switchover from hot dip aluminized carbon steel to stainless steel in this application. Today, stainless steel is used in almost all exhaust system parts from the cylinder head gasket to the tail pipe. The consumption of stainless steel in the exhaust system per passenger car varies from model to model but averages about 15kg per car. The stainless-steel consumption is expected to increase in the exhaust system of diesel-powered automobiles, mainly trucks, to meet the growing social demand for stricter exhaust gas emission regulations.

as 1050°C while the highest temperature of the cold end is about 650°C. There are benefits of Nb regarding oxidation resistance at high temperatures. It has been demonstrated that Nb containing ferritic grades have better high temperature performance when compared to Ti single-stabilized or austenitic grades. This is because Nb forms a thin, homogeneous and adherent oxide layer in the surface of the steel, avoiding spalling and re-oxidation of the material during the exhaust system thermal cycling (the typical on/off operation of the car’s engine). It also results in lower

loss of material which can be translated into higher life cycles of the component, meaning a longer life, reduced frequency of replacement and long term cost savings. Study on metal loss of different stainless steels at 950°C shows that with increase in Nb content, higher temperature oxidation resistance improves as Nb forms less porous and more adherent oxides which results in less spalling and less re-oxidation.

NANO 3 PHASE CT With the advent of smart technologies, digital metering has gained popularity in the field of measurement & control. It becomes unnecessary to use large current inputs for digital meters and in order to reduce size and cost, CTs with compact size and low output current ratings in the range of milliamperes (mA) are manufactured. These are called nano CTs due to their compact appearance and mA output, making them most suitable for modular panel applications. Current transformers: According to IEC 61869-2, A current transformer is in which the secondary current, under normal conditions of use, is substantially proportional to primary current and differs in phase from it by an angle which is approximately zero for an appropriate direction of the connections.

It consists of only one or very few turns as its primary winding. The primary winding can be of either a single flat turn, a coil of heavy duty wire wrapped around the core or just a conductor or bus bar placed through a central hole as shown. Due to this type of arrangement it is to be connected in series with the conductor carrying load.

For example, the current rating of the primary winding is 125A. The secondary winding has the standard rating of 5A. Then the ratio between the primary and the secondary currents is 125A to 5A, or 25:1. In other words, the primary current is 25 times greater than the secondary current. Current transformers are used extensively for measuring current and monitoring the operation of the power grid & these monitoring circuits are generally rated for low input currents. Hence the secondary of a CT has a rated current of 1A or 5A. Often, multiple CTs are installed for various uses. For example, protection devices and revenue metering may use separate CTs to provide necessary current inputs to the respective systems. For isolation between metering and protection circuits current transformers with different characteristics (accuracy, overload performance) can be used.

It is a set of three compact current transformers for 63A, 125A & 250A panels. In order to sustain high temperatures when mounted in a panel which is situated in oppressive hot areas, thermal class B insulation is used. UL 94 V-0 approved Flame retardant, Self-extinguishing and Non-drip Polycarbonate material casing is used to safeguard in-case of fire hazards .

nterfaces in industrial applications are subject to higher demands. On the one hand, there are external factors such as moisture, dust, noxious gases or vibrations, which can impair or interfere with a connection. On the other hand, it is important to consider handling and ease-of-use by operating personnel. The protection of a connection has the highest priority in order to prevent the worst case scenario of system failure or destruction. Nevertheless, plug operation must be easy and user-friendly. Over the years, different companies have developed such a diverse array of plug types and ensured their continued presence on the market. Plugs are usually sealed and made resistant against dirt or unintentional loosening through vibration by means of a lock. This can be achieved using threaded connections, e.g. by screwing the connector itself, by levers, clips or many other systems. However, this approach often requires tools for assembly, as well as trained installation personnel to estimate the correct fit of the plug. Since the installation of systems and devices often takes places under far from ideal conditions, i.e. with suitable tools and trained personnel, it was necessary to re-design the interface itself. The PushPull system has been a successful part of HARTING’s range for some time now. Types 4, 14 and Power L are classic rectangular connectors, which originate from the automotive industry and industrial device cabling. Factors such as durability and fast, but at the same time safe, installation remain in the forefront. Here, the saying “time is money” still applies. PushPull connectors enable all kinds of plug profiles to be securely connected in no time at all. An audible click informs the installer that the connection is now waterproof and closed. No tools, no torques, no special training for personnel. Various types of plug profile can be accommodated in the universal “con-

tainers” of the housing for types 4 and 14. Depending on the application, these can be RJ45, optical fibres in plastic or glass or even USB for the transmission of data. If signals are to be bundled and forwarded, users can choose between 10 and 20-pole plug profiles. However the power supply can be safeguarded using the tool-less interface up to 690 V at 16 A. Together, this provides device manufacturers with all necessary solutions from a single source as part of a uniform and standardized system. The newest member of the PushPull family came about due to the desires and requirements of the market. The type 4 Mini DisplayPort interface serves the increased use of HMIs in the form of screens and keypads, which are fed video signals. In order to avoid additional conversion of video signals into Ethernet, the DisplayPort interface supports direct forwarding of video signals. Of course, in addition to all the rectangular elements of the PushPull system, it is important not to forget circular plug types.

Rectangular and circular plugs The M12 is the most common representative in the field of metric circular plugs. It is a classic signal plug with a threaded connection for sensors and actuators. In recent years, this interface has increasingly become the go-to connector for D and X coding for Fast Ethernet and Gigabit Ethernet applications. However, they all feature threaded locking systems, which must be checked with a special torque wrench to ensure the specified IP 65/67 protection class. Obviously assembly takes a longer due to screwing and checking, and the packing density of interfaces on switches is rather limited as a certain amount of space for the tool is always required. Due to the increasing number of use cases for the M12, HARTING has already been offering it with the PushPull mechanism for a long time and

deployed it initially within the railway market. The requirements in the rail sector are among the highest available. If an interface can overcome demands here, it can be used in other application areas without raising concerns. Since feedback from railway manufacturers has been consistently positive and in general the trend in all industrial business sectors is towards increased modularity, HARTING has decided to supplement the PushPull connectors of all series with new types and, in future, to use printed circuit board connections for circular plugs within the PushPull system. This will not inconvenience previous users, because the interfaces are back-compatible and can still be used with conventional M12 screw locks. This means the switch to PushPull can be made gradually. The other alternatives in the M12 range are adapters that convert a standard M12 screw socket to a PushPull socket.

Who benefits? PushPull’s time savings are particularly well received by users and represent an important purchasing criterion when selecting a device. PushPull can be positioned more compactly on housings, because users require less space for each individual interface when connecting without tools. This brings us to the main point and the actual target group: the user, in other words fitters, setters, service personnel or unskilled workers. The fact that tools are no longer required, together with the quick locking system, mean that, in the case of the M12 PushPull for example, assembly times can be reduced by as much as 70 % when compared to M12 screw types. Of course, this is most likely to become a decisive factor when connecting a large number of plugs, however the simplified operation also offers significantly more process reliability when employing unskilled personnel thanks to the system’s clear feedback and user-friendliness.

Filter with Service Indicator Janatics recently added Air Filter with Service Indicator in its product range. In Pneumatics, the operating pressure is one of the major criterion for end performance. The reduced output pressure due to obstruct in the air flow could affect the end performance. Air filter is the product which removes the dust particles, water particles etc. from the compressed air. The filter element has to be changed / replaced periodically to ensure the air flow and the pressure is maintained in the system to achieve the end function. Air filter with service indicator indicates the condition of the filter element. If the filter element is clear then the air flow and the pressure is maintained at the desired level. Incase if the filter element is dirt and chocked, the air flow and the pressure is restricted thus resulting in low end performance. • Green color indicates the

filter element is clean. The air flow is smooth and the pressure drop is well within the limit. • Yellow color indicates the filter is chocked. The air flow is restricted and the pressure drop is beyond the limit. • Red color indicates the filter is dirty and chocked. The air flow is fully restricted and the pressure drop is above 1 bar. At this stage the end function would get affected because of high pressure drop. These color indications will alert the user about the conditions of the filter element as mentioned above for further necessary action (i.e. cleaning / replacement of the filter element).
