Additive manufacturing, process automation, and the rise of electric vehicles are the three core trends that are changing the dimensions of the machine tool industry. BFW and WIN Automation Partner for Industrial Automation Solutions Bharat Fritz Werner Ltd. (BFW) announced its partnership with WIN Automation Solutions to jointly offer to customers modular scalable and comprehensive factory automation solutions with most comprehensive range of offerings in Milling, Turning and Special Purpose Machines. CERATIZIT Group presents its cutting tool competence brands for India The CERATIZIT Group presented its new cutting tool competence unified brand structure for the Indian market for the first time at IMTEX 2019. Over the next few years, under the umbrella of the CERATIZIT Group, the four competence brands Cutting Solutions by CERATIZIT, KOMET, WNT and KLENK will continue the rapid growth shown in recent years. India is an up-andcoming key market for the CERATIZIT Group. In the future, as a result of the cutting tool division being reorganized, customers will benefit from the bundled know-how of the four competence brands and access one of the most complete product portfolios

in the industry. “We took advantage of KOMET’s takeover, and completely restructured our cutting tool division with a view to the future, in order to serve our customers even better by providing comprehensive solutions for all fields of application in cutting,” explains board member Thierry Wolter. to aerospace vertical Karnataka has announced an aerospace policy that has identified investment potential of around 10 billion dollars in the sector during 2013-2023 which is expected to give a boost to the manufacturing industry in Karnataka. R.V. Deshpande said,“Karnataka has always laid out a red carpet to investors wanting to do business in the state.

The state has a pro-industry policy, which has helped industries to thrive.” CII Vice President Vikram Kirloskar said that exhibitions will never become obsolete as machines will always be required in the manufacturing industry. Technologies are needed to enhance productivity. Large-scale exhibitions such as IMTEX will provide all this in one place.

Dormer Pramet acquires US based Wetmore Tool and Engineering Dormer Pramet has acquired Wetmore Tool and Engineering, a privately-owned US-based manufacturer of customer specified HSS and solid carbide cutting tools. Based in Chino, California, Wetmore Tool and Engineering is a leading manufacturer of adaptive shank drill technology, as well as fasteners, reamers and rivet shavers. The company specializes in cutting tools for hand-held skin drilling applications performed by several global aerospace organizations. The acquisition significantly strengthens Dormer Pramet’s position and product offer within the aerospace industry, particularly in markets such as the US, Brazil, Canada, China, France, Italy and UK. Stefan Steenstrup, president of Dormer Pramet, said: “I am very pleased to 24

LANXESS expands range of membranes for reverse osmosis Specialty chemicals company LANXESS is expanding its range of membrane elements for reverse osmosis (RO). The new Lewabrane HP (high performance) series comprises elements that consist of an enhanced brackish water membrane to serve applications in which high rejection and energy efficiency are important. Using the new types in combination with monodisperse Lewatit ion exchange resins provides high quality produced water at lower operational cost. With an average salt rejection of 99.7 percent (at 2,000 ppm NaCl; 225 psi) and high permeability, the new product types are a further development of the high cross-linked polyamide membrane which LANXESS launched in 2012. Controlling the degree of polyamide cross-linking during 34

production process provides a small effective “pore size” that results in high rejection of solutes, regardless their charge. “By optimization of the process, the flux could be improved without compromising permeate quality. Therefore, high rejection, even at changing feed parameters like pH or salinity, can be achieved at high flux rate,” explains Dr. Jens Lipnizki, head of Technical Marketing Membranes in the Liquid Purification Technologies business unit. Reverse osmosis is used for desalination and puri-

fication of water and has been growing rapidly in industrial, municipal and waste water reuse applications, where parameters can change quickly. The Lewabrane HP types ensure high rejection of critical ions even at changing temperature and pH levels. Depending on the application, different species are rated as critical. For boiler feed water silica is critical, while wastewater applications focus on nitrate or organics. “In a number of industries high salt rejection combined

with high energy efficiency is useful. Especially if the RO process is designed in combination with another separation process like ion exchange. The benefit is based on the lower applied pressure and on the higher rejection, which lead to longer cycle times of the ion exchange units,” says Lipnizki. Therefore, the typical applications are combined processes like production of boiler feed water for power generation, zero liquid discharge processes (ZLD), or production of ultrapure water. Yet, the product can also be used in innovative processes like closed circuit reverse osmosis (CCRO), in which the feed water composition changes with each cycle, the constant rejection is an important benefit of the new Lewabrane HP type. www.mtwmag.com

In the fiscal 2017-18, our revenues crossed USD 230Mn. Q. What’s your range of manufacture today? Is it comprehensive enough to meet the requirements of all major industry segments? ELGi has the complete range of air compressors across reciprocating and screw types; for both portable and stationary applications. It’s quite a comprehensive range. Q. What are the dynamics of the Indian air compressor industry & what measures do you take to stay ahead? The Indian air compressor industry

IN FOCUS is about USD 600 Mn and growing at 5-7% annually. While international players have been active in the Indian market for many years, in recent years there has been an increase in the number of foreign players / brands, especially for screw air compressors. There was a lull in the textile industry recently. The automobile sector is just picking up. How do you do the balancing act? ELGi’s products are present in several industry segments. Adverse business cycles in one or two segments, while impacting our performance in those segments, do not therefore affect us significantly in an overall context.

Q. What is your brand promise and differentiated offer to the customer? Our brand promise is “Always Better”. This is reflected not only in the performance of our products but the way our customers experience it in every possible touch point. Our products have the lowest total cost of ownership and we offer warranty programs that are the best in the industry. This differentiates us in the market. Q. How are you heading with your global aspirations, also considering your recent strategic moves? Our presence in key global markets such as US, EU, Australia, etc. is growing at a healthy pace year after year. We are considering both organic and inorganic growth options. Q. You recently launched your oilfree compressors in the US market. What’s its significance? Oil-free compressors are among the fastest growing segments of air compressors, considering increasing regulations in many industries that use compressed air. This has resulted in a shift in buying decision by

customers from oil lubricated to oilfree compressors. The US market is a very attractive market given its size and the market dynamics offer good prospects for our products. We had to expand our product range in the US market and introducing our oilfree range in that market is a natural progression. Q. How are you geared to meet the challenges posed by the market which is highly discerning & demanding? We are focused on innovating continuously to stay ahead of the competition. This is both on the product side and market side. Our approach to product management and work in the front end are geared to respond effectively to meet emerging challenges in the marketplace. Q. What’s your success rate in educating the customer on energy saving in compressor usage? We actively engage with our customers in selecting the right compressor - the power rating of compressor selected has to be matched to their compressed air

What are the pioneering efforts you have taken in concept selling? Our core selling concept, which we believe differentiates us, would have to be our deep application knowledge

Our journey of working with High Technology Industries has started with Gast which today remains one of the world leaders in Air Motors and Fractional horsepower. Over the years, we have released many new pumps that have extended typical service life to new frontiers especially with the new rocking piston technology pioneered by Gast. Our latest 87 R series offers industry leading pressure performance at lowest noise levels. Q. What’s the challenge in designing and offering high pressure regulators for corrosive fluids? Which are the industries that benefit from these? Corrosive gases are used in a wide range of industries from Chemical, Tooling and the new areas of Nanotechnology, Photovoltaics, etc. Handling corrosive gases requires deep application knowledge, understanding of the materials to be used especially soft goods. Q. What’s the level of awareness of the ill-effects of static electricity in the industry and the need for neutralization? I can say that the awareness on the causes and cures for static electricity are low in industry but steadily growing. A lot of problems of contamination, material misbehavior, etc., are often attributed to other causes when they really are static related issues. We continue to publish articles and bring awareness to the industry by working with a number of industrial associations.

Q. Which are the applications where energy absorption is crucial – I mean where you recommend your Enidine products? Generally of course ‘Energy Absorption’ has applications wherever we need to decelerate motion, in the Industrial space. Factory Automation especially with Pneumatics is the key application, but we also find safety applications such as end stops for large cranes like those found in steel and ports as an important area. Lately our focus has been vibration isolation with special attention to strategic electronics in the Defense Sector which has some of the most stringent requirements for G force transmissibility.

Q. What’s special about the instrumentation valves you offer to say petrochemical industries? Do they require any approvals here from labs like NABL or FCRI? The valves and regulators we supply to the Chemical Industry in general have a wide range of certifications. For valves, we have course type approvals from various third parties like Llyod’s, TUV, DNV, etc. and the products meet all industrial standards and wherever required such as ASTM F-1387, for Oil & Gas, ECR 110 for Automotive NACE, for Sour Service and many more. In fact our Tescom vaporizing regulators, in addition to having ATEX Approval, is the

We are fortunate to be working with some of India’s Top Companies such as Reliance, Tata’s, Biocon, GE, Department of Space, Ministry of Defense and many more. I believe we have in excess of 1000 live accounts. Q. These products are highly serviceoriented. What’s your service set-up? Our service set-up / service team has been growing from strength to strength. We have full service capability at our Pune office and are in the process of building a world class center in our Bangalore Factory. Our service support is a key pillar of the value we provide. Q. How wide is the technology gap that you find in India as a provider of overseas products and technologies? Being in niche areas, I find the technology gap to be considerable but I believe this is largely related to fewer players in this kind of area. But as we all know over the last decade, the technology gap has been fast shrinking and will continue to do so as we see more FDI in Indian Industry.

Q. Addition of any more agency lines in the anvil? We have generally been extremely selective and have refrained from having a long line card, preferring a deeper involvement with our current partners to fully exploit their potential, but we have recently signed with Horiba to introduce flow control solutions and we would probably close with 2 more agencies in the Fluid Control area over the course of the next year. Q. What’s your greatest contribution to Indian industry? It would not be correct to say that I have made a contribution to indian industry but the Shavo Group started by my Father, Mr. H.K. Shah is widely recognized as the Indian pioneer in Industrial Pneumatics and we can safely say that we continue to provide new solutions and contribute to the growth of our customers. Q. What are the challenges ahead for you? The economic situation continues to remain strained and we, as an importer, remain under pressure due to exchange rate fluctuations. Also as we offer customized solutions, it is a constant challenge to seek out new areas and new applications to provide our solutions.

Improving Wear and Thermal Fatigue of Die Casting Dies

T

he Rocklinizer electronically applies electrode material by a spark deposition process. Material is impregnated both underneath and on top of the workpiece surface metals, tools and dies. Because no appreciable heat is generated, the temper of the workpiece is retained. Rocklinizer is applied to new or reground and re-sharpened surface. The end result of this surface treatment is to increase productivity and reduce costs. When tools and dies remain in operation without replacement due to wear, there will be less: machine downtime, operator idle time, set-up, inspection time, and the expense of new or re-sharpened tools and dies. These savings justify the purchase of the Rocklinizer. IMPROVING WEAR AND THERMAL FATIGUE OF DIE CASTING DIES The patented ROCKLINIZER process has been successfully used for many years to improve die casting technology, especially for aluminium, magnesium and zinc. The ROCKLINIZING technique protects wear areas of dies with tungsten carbide / titanium carbide electrode material. The ROCKLINIZER electronically applies wear resistant materials to cutting tools, punches, dies, and other metal surfaces. High speed steel tools are treated with the tungsten carbide electrode to prolong useful life and increase production. Solid carbide tooling is given a sealant coating with the titanium carbide electrode. The “Rockhard” or build-up electrode is used to restore undersized dimensions, to obtain a better gripping surface, and for maintenance. Deposit capabilities range from .0001” (.0025 mm) to approximately .007” (0.178 mm) in a

single application controllable within .0001” (.0025 mm) by machine dial setting. Specific advantageous applications for die casting include: Heat check (thermal fatigue which results from the stresses created by alternative heating and cooling of the die surface during the casting process) Rocklinizing reduces the tendency for heat checking to occur on a new die by treating all dies with tungsten carbide / titanium carbide on a preventive maintenance basis. Also, dies can have extended overall life as well as longer runs without maintenance if Rocklinizing is applied before heat checking exceeds the limit of acceptable quality standards. Runners, Overflows, and Vents - The vents on a die stay much cleaner when they have received a carbide coating. Minor cracks in the die can be Rocklinized as long as they haven’t gotten too wide. Galling and Seizing of Cores - The thermal expansion of aluminium, magnesium and zinc die cast metals is much greater than that of the steel core. The metal shrinks onto the cores, thus resulting in extreme pressure at the core section. When applying Rocklinizing to the cores, it will appear that the core is too rough for releasing the casting. However, this roughness is so shallow that the core actually makes the casting smoother as the aluminium, magnesium or zinc will not adhere to the core as it does to a core that has been stoned to a high polish. The cores with the carbided surface make the lubricant or die releasing agent adhere better to the steel thereby providing a nice finish on the cast parts.

Fits on Slides - Carbide has been successfully applied to rework areas of fits on slides and has reduced galling. Soldering of the aluminium, magnesium or zinc casting material to the die surface is also a cause for rejection of many castings. Treatment with carbide prior to a production run has eliminated soldering at gates, vents, parting lines, and the die cavity where molten metal has a tendency to solder to the cavity. Ejector Pin Flash can be eliminated if the die is in fair condition before treatment. Less Lubrication is needed resulting in a much better finish on the die casting. These are some of the successful uses of the Rocklinizer (Carbide Metal Impregnator) especially in the die casting industry. EFFICIENT & ULTRA-DYNAMIC: SIMULTANEOUS MILLING & TURNING An extremely impressive machine concept providing the option of milling and drilling without re-clamping and – above all – a high level of process safety with maximum accuracy for workpiece machining. Impressed by these benefits, the services provider HETEC located in Breidenbach, Hessen, has become a loyal GROB customer in the field of milling.

tuttgart, AMB Trade Fair in September 2010. Hans Rink, Head of Rink Werkzeugmaschinen and GROB Representative for the Hessen region, mana-ged to persuade HETEC MD Friedhelm Herhaus to visit the GROB trade fair stand. Back then, Friedhelm Herhaus was rather sceptical about the size of GROB as a com-pany, as he couldn’t believe that he would really be taken seriously as a regional sup-plier of tool, die and machine manufactu-ring products from one of the world’s big-gest machine tool companies. But he soon knew better. 2010 saw him standing in front of a world first from GROB – the first fully hydrau-lics-free, fully CNC controlled machining center. Back

then, he wasn’t interested in all the arguments for and against hydraulics-free machine tools. He was much more interested in the horizontal spindle position on the G550 and that you could mill and drill with it at the same time without having to re-clamp

the workpiece or take it to a deephole drilling machine. An important factor for tool and die construction, but for many mechanical engineers, too, when they have to drill deep holes. The highly experienced Friedhelm Herhaus had never seen

CASE STUDY milling and drilling on a single machine of this kind before. So it initially got his interest, at any event. He found the travel and GROB kinematics – the whole machine concept in fact – very appealing. Thorough preliminary research & intensive technical analysis Nevertheless, the disinclination to opt for a GROB 5-axis universal machining center was strong. Basic issues needed to be clarified first as to whether HETEC actu-ally wanted to implement the axis sys tem (with rotated Y axis). An axis system that was totally new territory to HETEC at the time. But as he traveled back from the trade fair, Friedhelm Herhaus called Hans Rink to discuss the machine’s axis symmetry and the machining technology for workpieces with long tools. He was increasingly persuaded, recognizing that workpieces can be machined with long tools with the GROB machine and that the horizontal spindle position enables opti-mum chip removal for both drilling and deep cavities. The question of the extent to which the GROB machine would suit existing HETEC machine tools also needed to be clarified, and

whether this type of GROB machine with its specific axis con-cept could be integrated in the HETEC environment successfully. Friedhelm Herhaus could instinctively see the potential of the GROB machine. Fur ther discussions took place in Mindelheim and Breidenbach – with long phone calls – and they finally hatched the idea of deve-loping a “fantasy component”, for which the GROB machine concept minus re-clam-ping and multiple clamping would deliver rapid results. There was also a requirement to create various contours on the GROB machine. Chip removal with deep pockets was another major issue on the check list. “We were really impressed by the assistan-ce we received from the GROB technicians. Even at an early stage of our collaboration, when we hadn’t even bought a machine yet, we quickly realized that GROB loo-ked after new customers really well, the aim being to find the best user solutions”, Friedhelm Herhaus looks back to the time with fondness. HETEC team impressed by GROB technology The more Friedhelm Herhaus and

his tech-nicians got to grips with the technology of the GROB machining centers, the more they could see the strength of these machi-nes. First the benefit that – thanks to the special axis concept – the entire length of the tool can be used in each axis setting – even at maximum workpiece size. And the special tunnel concept means that the whole work area can be used, as the motor spindle plus tool withdraws into the spindle shaft, meaning that the machine table can rotate and swivel with the workpiece and clamping mechanism without colliding a definite plus point. Something comple-tely new to the die HETEC technicians. In Mindelheim for training during the initial and test periods, the machine operators soon appreciated another benefit provided by GROB machines: The spindle is positio-ned almost at eye level, giving a good view of the machining tool. The HETEC management team were impressed by the benefits of a G550 with a rotary pal-let storage system (PSS-R), purchasing one soon afterwards with a master computer. A major plus point in their eyes was the fact that, even with the GROB automation ap-plication, the machine operator still had a good view and access to the work area.

chip remo-val and drilling operations with deep hole drilling tools (Ø 8 x 650 mm) went without a hitch. The first GROB G550 was then in-stalled as planned for machining modelling components with complex contours, high surface requirements and parallel introduc-tion of cooling bores in a single clamp. La-ter on, HETEC soon saw the machine’s ac-tual potential at HETEC for machining used in die and mold construction. The G550 was ideal for machining the high-strength, hardened steels typically used in this area. HETEC technicians were amazed by the option of full introduction of cooling and ejector bore with tool lengths of

up to 650 mm in the same clamp. Continuing close collaboration between HETEC and GROB, allied with a desire to introduce automation for die- and tool-ma-king processes with typically long running times, led to the purchase in 2014 of a G350 with a zero point clamp system and a pallet system that made it possible to set up workpieces outside of the machine. Completed pallets were replaced by newly fitted ones manually. But it was also clear that simultaneously setting up the workpie-ces while the machine was running would result in greater flexibility and improved spindle running times. And then came the

A solid partnership is formed At an early stage of discussions and the process of getting to know each other, HETEC dismissed fears of a David and Goliath situation. Both sides soon learned to value each other as they looked for the best solution. The GROB philosophy of “nothing’s impossible” ultimately won the day. GROB acceded to nearly all of the customer’s wishes, developing special solutions. The purchase of a G550 seven years ago marked the beginning of a solid collaboration based on trust – something that HETEC had never before experienced in over twenty years of existence. So it’s no surprise that Friedhelm Herhaus is really pleased with his Swabian Bava-rian partners, buying more machines in Mindelheim.

he main driver behind this development has been the aerospace industry because it must perform highly accurate machining operations on very large components. Machine tools would achieve the required level of accuracy with ease but are either too inflexible or too expensive as special-purpose machines for the job sites and working spaces involved. A robot, however, can easily reach any position on a very large component, such as the fuselage of an aircraft, and can perform tasks on it such as drilling and milling. Accuracy is impaired by many factors For these kinds of applications, however, the tool center point (i.e., the tool at the end of the robot’s arm) must be positioned and guided with sufficient accuracy. This is where the classic industrial robot runs up against its limits. Deviations result from a variety of factors: • In order to achieve the desired level of maneuverability, robots with serial kinematics are required, such as articulated robots with six axes. • Each one of these axes is driven by a servo motor with a gear train. Zero position error, backlash, and joint elasticities are the main sources of inaccuracy. • Applied forces and dynamic effects during the machining process affect the rigidity of the robot’s mechanics and negatively influence the absolute position accuracy. Thanks to advanced calibration methods, it is already possible to move a tool center point to a certain position repeatedly to within several hundredths of a millimeter. Depending on the manufacturer, the repeatability of articulated robots as per ISO 9283 is ±0.1 mm or better. However, when compared with repeatability, the absolute position accuracy that can be achieved within

HEIDENHAIN Encoders for industrial robots Significant accuracy improvement at the tool center point Speed, power and durability are key characteristics of industrial robots. These robots are typically used in applications such as welding or in lifting heavy components for vehicle assembly. Yet despite advanced calibration methods, the position accuracy of industrial robots has been inadequate for certain tasks. This is now changing thanks in part to highly accurate, output-side encoders from HEIDENHAIN and AMO. the robot’s coordinate system is worse by a factor of ten. Depending on their design, maximum range, and maximum load capacity, articulated robots currently achieve an absolute position accuracy of ±1 mm. This is insufficient for meeting the accuracy requirements of industries such as the aerospace sector. Yet robot manufacturers have been responding to this problem. Step 1: highly dynamic motor control Classic rotary encoders continue to provide the servo motor feedback at the robot’s axes. Because servo motors require high control dynamics, the robust inductive rotary encoders from HEIDENHAIN, such as those of the ECI 1100 and 1300 series, or multiturn models of the EQI 110 and 1300 series, are ideal for this type of application. These encoders deliver high control quality and system accuracy, and they

are resistant to strong vibrations. Since these encoders feature a purely serial EnDat interface, even applications exposed to strong electromagnetic interference do not impair data transfer quality or safety. These inductive rotary encoders support safety integrity level SIL 2, category 3 PL d. They can even attain SIL 3, or category 4 PL e, if additional measures are taken on the control. These encoders also provided the added safety advantage of mechanical fault exclusion against the loosening of the shaft and stator connection. With this safety package, these inductive rotary encoders can also be used in systems designed for human-robot collaboration. Step 2: secondary encoders for highly accurate position measurement Robotics manufacturers can significantly improve the absolute position accu-

TECH TRENDS racy of their robots by using additional, high-accuracy angle encoders or rotary encoders at every robot axis. These socalled secondary encoders, which are mounted after each gear train, capture the actual position of every robot joint. This allows the encoders to account for zero position error and backlash. The retroactive forces on each axis resulting from the machining task are measured as well. All of this results in a 70 to 80 percent improvement of the absolute position accuracy at the tool center point. Modular angle encoders, such as the HEIDENHAIN ECA 4000 with optical scanning, the HEIDENHAIN ECI 4000 rotary encoder with inductive scanning, and the AMO WMR angle encoder, are well-suited for these applications. and a separate scanning unit, these encoders are well suited for large hollow-shaft diameters and for the challenging installation requirements often encountered in robots due to space constraints. The signal quality of these secondary encoders is considerably better than that of the rotary encoders on the servo motor, meaning that the returned position values are significantly more accurate—even for highly dynamic movements. Step 3: accurate position measurement for movable robots In order to reach all of the machining positions on very large or long components, such as an aircraft fuselage or for manufacturing large composite fiber components, robots can be moved along the length of the component on linear axes. For the highly accurate

positioning of robots with a linear drive, enclosed linear encoders from HEIDENHAIN are available in lengths of up to 30 m. Position measurement from a linear encoder compensates for thermal errors and other factors that influence the feed mechanisms. These factors cannot be captured by means of conventional position detection methods based on the pitch of the recirculating ball screw and the angular position of the rotary encoder on the motor. Conclusion: highly-accurate position measurement improves accuracy at the tool center point The use of secondary encoders on all of a robot’s axes, as well as the use of linear encoders for positioning the robot relative to the workpiece, enables a level of accuracy at the tool center point that allows appropriately equipped industrial robots to perform positionally accurate machining and handling tasks on components. Angle and linear encoders from HEIDENHAIN and AMO offer not only the required system accuracy but also the necessary flexibility for installation in complex and compact robot mechanisms. The suitability of these encoders for safety-related applications also makes it possible to implement human-robot collaboration systems.

Use of TIP-TIG Technology in Process Equipment Plants by Rakesh Choudhary, Head WAPS, Ador Welding Ltd. (with inputs from Plasch, TiP-TiG, Austria)

T

IP-TIG welding is a new advanced innovation of the common GTAW Process. This process uses new, patent-pending technology (TiPTiG), that delivers the highest possible weld energy with the lowest possible weld heat, all while still being user-friendly. What is TIP-TIG welding? TiPTiG new welding with a hot wire process can be used in every industry. It is very simple to learn, use and simple to teach. This process is so unique that higher travel speed, lower heat input, reduced cycle time, and an overall better-quality welding advantage can easily be achieved. The Process The TIG weld receptivity for higher weld deposition rates is done by decreasing the speeds for the weld solidification process and increasing the fluid weld area. This allows for a 100%-400% increase in TIG wire feed rates, increasing the overall weld deposits. All these attributes like faster speeds and higher than normal weld energy, increase the resulting TIG weld quality and overall process productivity.

The process is also slag-free and uses the lowest possible heat input of any welding process, producing a Heat Affected Zone (HAZ), all of which help to reduce distortion and weld stress. It produces some of the highest quality products with the best metallurgical and mechanical properties on all alloys, but also increases production up to four times the normal speed. There is also no inter- pass cleaning, creating availability for an increased Arc on time and weld quality. The TIP TIG process is available in manual and automated capability to attain weld and clad quality levels way beyond the conventional TIG – Hot – Cold Wire TIG – Pulsed MIG

and the Flux-Cored process. How it Works A TIP TIG welding system uses a wire fed GTAW system just like a typical TIG system, but it’s distinctive for the vibratory effect on wire at weld pool which is achieved by a linear forward and backward mechanical motion created by the customised wire feeder system. The forward and backward motion of the filler wire creates an oscillation that is then transferred to the weld, agitating the molten weld pool and ultimately disrupting the surface

TECH TRENDS tension. In addition to this vibratory effect on the wire, a hotwire current (powered by a secondary power source) is also applied to the filler metal, prior to entering the weld puddle. Heat Exchangers Heat Exchangers are commonly constructed from low Carbon Steel, Copper, Copper-Nickel, Stainless Steel, Hastelloy, Inconel, or

Titanium. There are certainly some unique applications and challenges associated with the welding of heat exchangers, such as the position and access for the popular circumferential welding of Tube to sheet welds or the half tube shell welding. A trained TIP-TIG welder can typically weld a 50mm tube in 30 seconds… or less with the highest quality and lowest heat input. Our typical travel speed for fillet welds will be between 300 to 500 mm/min on most applications. Compared with 80 to 150 mm/ min with conventional GTAW. TiPTiG manual system is a low cost semi-automatic solution to tackle any job by selecting a wide variety of torches for different applications, with modified 180 deg torch it allows a complete tube sheet welds without repositioning the wire or stopping, allowing for defect free welds. The typical customers in the manufacturing and repair of various sized heat exchangers are in power plants, chemical plants, petrochemical plants, petroleum refineries, natural gas processing, and sewage treatment.

pipe and make the welds look simple, that’s a process that should be given consideration. With TIP-TIG, no brushing, no grinding, no spatter, no weld rework, no feeding of wire, no foot control, less skills. Note weld smoke prep machining lubricants. (*Incoloy refers to a range of superalloys produced by the Special Metals Corporation group of companies. They are mostly nickelbased, and designed for excellent corrosion resistance as well as strength at high temperatures; there are specific alloys for resistance to chemical attacks)

INCONEL CLADDING Normally, when you manually clad the end of a pipe ID with Inconelusing Pulsed MIG as shown in the picture and result is often not so good. However when we use TIPTIG, the results are visible as shown on the mentioned pictures. In the pictureTIP-TIG cladded Job, TIP -TIG Inconel 800 pipe was welded with Inconel 82 wire on 10 inch pipe 3/4 Wall. The TIP TIG weld cycle time for the Inconel pipe was 40 – 50 minutes, whereas the customer used to take around 4 hrs with regular TIG. When your weld process can weld a complex incoloy*

TECH TRENDS Duplex Steel Welding Applications Application The picture (fig.5) is of a very thin Gage Duplex Boiler. Traditional automated TIG process with cold wire may result in sluggish duplex welds. The customer typically attained a maximum Hot Wire TIG weld travel speeds from 12 – 15 inch/min. Then the customer switched over from Hot Wire TIG to the TIP-TIG process. The TIP TIG weld parameters and speeds were achieved using an 0.035 (1mm) 2205 Duplex wire, with TIP-TIG travel speed of 35 inch/min was achieved providing 200% increase in weld travel. The welds had a superior, less sluggish weld bead appearance and the parts had a dramatic reduction in weld distortion, (note the much smaller HAZ). Also the TIP-TIG process was much more stable and consistent. TIP-TIG produces the cleanest welds from lowest possible oxidation. The welds will have the lowest possible weld pores and inclusions and the smallest possible weld HAZ. Welding of P-91 Material Welding of Grade 91 (9Cr-1Mo-V) chromium-molybdenum steel has presented numerous challenges since its introduction inthe 1970s. The gas tungsten-arc (GTAW) process can produce welds of high quality;

however, manual welding can be expensive and labour intensive, requiring skilled welders with extreme hand-eye coordination and dexterity. Grade 91 productivity can beincreased in either shop or field fabrication by introducing a semiautomatic high deposition metal transfer (HDMT) GTAWwelding process that combines controlled excitation of wire with a hot wire addition. This technique is costeffective and can beused for the entire weld from root to cap while producing high quality welds that industry expects from the GTAW process. With TiP-TiG weld study, it indicates that semiautomatic HDMT GTAW welding process is capable of producing toughness valuescomparable to or exceeding manual GTAW and that the process provides an attractive alternative for welding P91 root and hotpasses or the entire weld from root to cap.Results of this study indicates that semiautomatic HDMT GTAW welding process is capable of producing impact valuescomparable to or exceeding manual GTAWT. The process also provides an attractive alternative for welding P91 root and hotpasses or the entire weld from root to cap. The semiautomatic HDMT GTAW welding process permits an increase in energy(heat input), larger weld puddle and increased deposition rate while still

providing tempering of the previously deposited weldbeads or layers. TIP-TIG HDMT (HIGH DYNAMIC METAL TRANSFER) FOCUS TIP-TIG HDMT FOCUS is a unique TIP-TIG welding process. Its precision and reliability make the TIPTIG HDMT FOCUS welding process particularly suitable for automatedapplications in combination with linear axles, robots and other guiding systems. Nearly all steels, non-ferrousmetals or galvanized sheets can be welded in one layer with filler material; e.g. CrNi-steels with a material thickness of up to 10 to 12 mm can be welded in single pass without any Joint preparation. Non-contact measurement technology in the plastics processing industry based on modern, infrared measurement systems offers many advantages. Very hot measurement objects, as well as difficult-to-access or rapidly moving objects can be easily detected at extremely fast measurement and response times. Modern, infrared measurement systems from Micro-Epsilon are suitable for a wide range of

applications, from frozen foods to molten metals. Depending on the product series, they detect a temperature range from -40 °C to +2200 °C. These values have to be determined in real-time and enable, if required, the immediate adaption of process parameters in order to ensure high product quality and to avoid unnecessary rejects. Infrared cameras enable the documentation of temperature behavior over the whole material surface, while pyrometers measure a point. Their advantage is that they are available with different wavelengths, which means temperatures of even very thin plastic films can be determined, where for

example, long-wave thermal imaging cameras are operating at their limits due to the material’s transmissivity. The measuring principle Every body with a temperature above absolute zero of -273.15 °C (= 0 Kelvin) emits electromagnetic radiation proportional to its own temperature on the surface which is the so-called “intrinsic radiation” regardless of whether the object is ice or hot steel. Part of this radiation is infrared radiation and can be used for temperature measurements. This radiation penetrates the atmosphere and is focused by a lens (input optics) in the infrared measurement system

onto a detector element, which in turn generates an electrical signal proportional to the radiation. The signal is amplified, digitally processed and converted into an output size proportional to the object temperature. The measured value can be shown on a display or output as an analog signal, which enables easy connection to process control systems. The three most important factors in IR temperature measurement are emissivity, transmissivity and reflection. The emissivity of a body indicates how much radiation it emits compared with an ideal heat radiator which is a black body. The transmissivity is relevant for thin plastic films and varies with the wavelength. It is inversely proportional to the thickness whereas thin material is more permeable than thick plastic films. Optimal temperature measurement is possible at wavelengths where the transmissivity is independent of the thickness, close to zero. Polyethylene, polypropylene, nylon and polystyrene are, for example, IR-impermeable at 3.43µm. The temperatures of these measurement objects can be

determined using the thermoMETER CTP-3. The temperature range of the thermoMETER CTP-3 extends from 50°C to 400°C. However, polyester, polyurethane, Teflon, FEP and polyamide are impermeable at 7.9µm. Here, the thermoMETER CTP-7 is used, which operates precisely within this wavelength range. Without cooling, this robust thermoMETER provides precise measurement values in ambient temperatures up to 85 °C. With thicker (> 0.4mm) and pigmented films, a wavelength between 8 and 14µm can be selected for temperature measurements. The emissivity is between 0.9 and 0.95. IR temperature sensors of the thermoMETER CT series have a modular design and can be used for a wide variety of applications in noncontact temperature measurement. From low temperatures prevalent in cooling chains or laboratories, to the highest temperatures in hot molten metals and blast furnaces, these IR sensors measure precisely and reliably. Due to their compact design, the temperature sensors can be integrated in applications where installation space is restricted, for example, in machine building, manufacturing of extremely small devices or OEM applications with multiple infrared measuring positions. Fast response times, high precision and high resolution are distinctive features of the thermoMETER product

group. Particularly with temperaturecritical applications, IR sensors from Micro-Epsilon are the preferred choice in order to achieve reliable measurements. A diverse range of applications are possible for temperature monitoring in production processes: Injection molding In the production of injectionmolded plastic parts, thermal imaging cameras enable the monitoring of product quality, particularly with regards to stability and accuracy of fit. The inspection of the cooling process is a critical factor that ensures the material densities within the injection-molded parts are consistent. Inhomogeneous cooling can cause different material densities and can have adverse effects on the material characteristics. Also, incomplete molded parts that remain undetected by a visual inspection are immediately recognized. For monitoring, a component is conveyed directly in front of the thermal imaging camera during the production process using an automatic handling system for removal and storage of components, which modern injection molding systems are normally equipped with. This system solution includes a thermoIMAGER infrared camera, a ready-for-use industrial PC, the moldCONTROL software and a communication interface for machines. The moldCONTROL thermal imager can be installed into existing removal systems and machine control systems at moderate cost. The primary advantages of this inline thermography system are the early recognition of quality fluctuations and, based on the measured values, faster production start-up along with optimal tool temperature adjustment in order to reduce waste. Blown film extrusion With blown film extrusion, the temperature of the tubular film must be measured precisely at different points in order to ensure high product quality, consistency and to minimize waste. The position of the frost line is a decisive factor, which if detected precisely, avoids blocking of the takeoff rollers. The preforms are first heated to temperatures between 80°C and 120°C. The plastic material becomes viscous and is clamped into a mold. During the so-called compensation times, the preforms are not heated further and their temperature is compensated for across the entire wall thickness. In the second stage, the actual molding process takes place in a blowing wheel of the stretch blow molder. Finally, the finished molded bottle is cooled with water. In particular, the process where the bottles are heated to a suitable processing temperate must be controlled in order to ensure high quality molding of the preforms. Infrared cameras enable the monitoring of temperature across the entire preform surface. Flat film and sheet extrusion In the extrusion process of flat film and sheets, molten material is pressed through large, slotted nozzles and further processed in a calender, where the extruded parts are cooled down in several steps. Infrared measurement is required at several points in order to control the film temperature and to ensure smooth processing. Therefore overheating, cracks and surface defects become visible. ff-the-shelf robots for injection molding parts removal tend to be more expensive and less flexible than those made inhouse. That’s why Stone Plastics & Manufacturing Inc. builds its own. Stone Plastics makes in-house, customizable robots for manufacturing plastic parts, allowing them to monitor and control costs, as well as serve more industries. For linear motion in their robots, the company uses actuators developed by Rollon Group, an Italian company present in India with a direct branch in Bangalore. Here’s a look at the role these actuators play in unloading plastic parts from injection molds.

Parts removal robots Mainly used for automotive and consumer goods applications, Stone Plastics operates 68 injection molding machines ranging anywhere from 22 to 1.000 tons. They also have roughly 800 unique molds with up to 16 cavities in each. Aside from automotive and consumer goods, Stone Plastics makes plastic parts for applications in other industries such as furniture manufacturing, recreation, construction and appliance manufacturing. Stone Plastics’ customized 3-axis robot with end-of-arm tooling (EOAT) extracts the plastic parts from the molds. The EOAT is equipped with vacuum cups that remove the

finished parts and drop them on a conveyor. Average cycle times for this process range anywhere from 10 to 30 seconds, depending on the application. Using their own custom design also lets Stone Plastics use floor space more efficiently. They can extract parts to the end of the press instead of the traditional side of the press, allowing them to put the presses closer together. This also lets them bring operator stations for multiple presses into close proximity to efficiently handle material right at the aisle. Interaction between the control functions for automation and safety are the key to success. This article focusses on Control Technology and systems, from stand-alone solutions to complete automation

impler, more flexible, more productive, more efficient, as the demands on plant and machinery rise, so too does the level of automation. Control technology and systems play a key role here. It processes the digital and analogue signals from the sensors and input devices, sends them to actuators, drives and controls devices and keeps the plant running. The processes required to do this are becoming increasingly complex, the number of relationships within a machine is rising and the level of networking is also growing. This creates additional challenges in terms of handling, and where man-machine interaction is as close as possible, it can help to improve plant availability and therefore increase productivity. Accordingly, safe automation is becoming increasingly important within the whole automation concept. With intelligent, safe control architectures, users have the freedom they need for customised implementation of the safety requirements for design, operating and service concepts, as well as operator regulations. The result is a specific requirement profile based on the machine type, application area and necessary safety concept – depending on the prescribed risk assessment. It may make sense, therefore, to operate existing machine control systems and safety control systems separately or even to merge them within one

joint automation system. Every concept is not equally suitable for all machines. Standardising safety The determining factor when selecting the appropriate safety system is the plant’s function range. By their very nature, standalone machines have fewer safety functions than interlinked machines and do not need an overriding safety function, such as a safety area shutdown. Configurable control systems like PNOZ multi range is particularly suitable for this type of application. One classic application area is series machine building. In this

case, manufacturers are often forced to use prescribed or countryspecific machine control systems. Slight changes are continually needed to the automation concept. Openness is therefore essential. The trend is for automation and safety functions to use a common control architecture or even to functionally merge the two areas that have previously always been separate. Hybrid designs are catching on, especially in distributed systems, in order to minimise cabling complexity and interface problems. Machine tools are an example, Safe CNC or motion controllers record safety-related information such as linear speed, rotational speed or standstill at the various axes directly via their integrated encoder systems, passing the information on to safety control systems for safe evaluation. Distributing intelligence Both PSSuniversal multi and PSSuniversal PLC are control systems in the automation system PSS 4000 from Pilz. The central idea of PSS 4000 is to merge automation and safety. Process or control data, failsafe data and diagnostic information are exchanged and synchronised via the Ethernetbased SafetyNET p. For the control function, therefore, it makes no difference where the respective program section is processed. Instead of a centralised control system, a user program distributed in runtime is made available to the user within a centralised project. All network subscribers are configured, programmed and diagnosed this way. So for all control tasks, the user maintains a centralised view of distributed systems. Dividing the intelligence into smaller machine components also leads to improved scalability. Such multi-master automation structures result in largely standalone cell control systems, which can interact within the network. So PSS 4000 enables the mechatronic approach to be transferred to the control level, which is a key step towards Industry 4.0. Plants can be broken down into manageable, independently functioning units. As a result, the cost of engineering, commissioning and maintenance is significantly reduced. If plants are thought out and designed mechatronically, the system and hardware can be developed in parallel. To date, software development is only started once the machine specification has been established. Subsequent changes or expansions to functions are very difficult retrospectively because the program as it stands accesses the hardware directly. The degree of standardisation of elements of plant and machinery also rises, allowing them to be adapted rapidly and flexibly to changing customer requirements.

TBD HS: Programmable System for noncontact high speed tool breakage detection

I

ndustrial realities, where productivity represents the priority to achieve, aim to implement tool measurement solutions, which prove to be quick, accurate and reliable. Aware of such need and willing to develop an application that could avoid affecting production efficiency, Marposs presented TBD, the Tool Breakage Detector, a time-saving laser-based solution for broken tool detection on machine. TBD on milling machines and machining centres permits to keep under control the process, thanks to a very short tool checking cycle. Fast and reliable detection achievable by the TBD allows to reduce production time and to avoid expensive work-pieces scrap due to wrong cutting process by damaged or broken tools. All functionality is contained within the TBD unit compact housing, which can be mounted outside the machine area, saving space on the table. It is possible to choose among different working modes, which endow TBD with a great flexibility. Switching the power to the maximum gives TBD the chance to recognize a tool placed at a longer distance (up to 2 meters), with a standard capability to check the breakage. If a smaller tolerance is required, the reduced power can be set obtaining a smaller beam. Furthermore, an user can choose the filtering level of the signal. In fact, during the checking cycle, some coolant drops could interrupt the beam or coolant stuck on the tool could create variation in the signal received. Setting “Hi Filter” makes the software of the TBD more restrictive in order to give the more reliable response. On the other hand, choosing “Low Filter” TBD responds in a faster way, as the filter is less severe.

The new TBD HS Marposs S.p.A. has recently introduced the new TBD HS, High Speed, on its wide range of products for tool checking on milling machines and machining centers. The new TBD HS is a programmable system for non-contact checking hi-speed tools, particularly committed to those applications where there is the need for hi-speed spindles, up to 80.000 rpm. Thanks to its rotary switch selector, the TBD HS is able to recognize the tool in two different ways, depending on the actual rotational speed, thus minimizing cycle times, generally crucial in this kind of process. Selecting “Quick Recognition”, the tool checking is performed for 10.000 rpm spindle speed and its multiples; on the other hand, it is possible to choose “Hybrid Recognition” if the speed is 1.000 rpm and its multiples or 10.000 rpm and its multiples. With a reflective, clean tool an impressive 150 msec checking time is achieved, approximately half the time compared to the standard TBD.

High spindle speeds and small tool dimensions lead to the need for a fine adjustment for positioning the TBD HS in a very precise way: that is the reason why an effective system has been designed to make accurate and easy the searching procedure of the tool verification position. Once TBD installed and tool approximately pointed, now is even more quick and simple to optimize the laser beam and to find the checking position. The tool breakage detection performed by the TBD HS is improved by the presence (upon request) of a blower for cleaning the receiver glass: taking advantage of the usual standard inlet, both in terms of air flow and pressure, it has been developed a solution able to protect the glass from swarf and scraps without increasing the air consumption. Moreover, when the conditions are particularly harsh because of the aggressive presence of shavings, there is the chance to substitute the standard protection glass with one in sapphire crystal: being 9 out of 10 its hardness degree on the Mohs scale, this kind of protection lets the receiver performance always at its maximum, no more damaged by the extreme machine conditions.

The grinding times alone are generally reduced by 25-50%. But set-up, programming and documentation times are also reduced by using the software. The operator no longer has to laboriously try to find the optimum value. The optimization time is eliminated in most cases. If you use the software consistently, the costs per part are considerably reduced. Or in other words - the production volume can be practically doubled with one and the same machine. As a welcome side effect the energy consumption is also positively influenced, which is why StuderTechnology has been awarded the “Bluecompetence” label. Function in detail A workpiece drawing or work instruction is always provided as the starting point. This shows the dimensional, form, position and surface tolerances. The user is repeatedly faced with the question of how he must set the machine, in order to fulfill the requirements. To be as quick as possible? Or as precise as possible? He must also include material and hardness, as well as abrasive and cooling lubricant, in his decision. From these variables he derives his setting values, which are shaped by personal experience, and thus his production goal. StuderTechnology suggests such production goals. The “Normal grinding” production goal stands for applications in the tolerance range ~ H5/h5 and surface quality ~ Ra0.3. The production goal for increased removal capacity can be used for pregrinding operations

in particular. The program provides two further production goals for higher precision or higher surface quality. You can rarely achieve the optimum grinding result without support. A great advantage of StuderTechnology is that it takes account of the machine characteristics and the configuration of the grinding cycles. Grinding wheels and dressing tools can be used for much longer, as abrasive is not removed unnecessarily, which in turn results in less wear. Conclusion: STUDER – “The Art of Grinding.” Grinding is an exacting science. StuderTechnology provides companies with a tool which anyone can use for grinding. It also offers experts targeted support. Thanks to the new teach-in function, operators can save their own programs. The workpiece boasts better roundness and surface roughness. EMAG eldec induction technology Perfect heating and hardening solutions for electric motor construction

Integral MIND hardening systems from eldec guarantee an absolutely uniform hardness pattern when processing gear wheels or rotor shafts.

T

he e-boom is imminent. For example, the Center of Automotive Management (CAM) estimates that as early as 2025, around 15 percent of all new cars will have an electric drive. However, the slowly increasing e-motor volumes are already challenging production planners today. In many areas of application, they have to establish new production processes with which the components of the electric motors can be manufactured fast and reliably - an ongoing process in which the induction specialists from eldec are often involved. For example, induction heating’s full potential can be seen when heating a motor housing for joining, preheating rotor shafts before welding or hardening gear wheels. The process is faster, more precise and more reliable than any alternatives.

In addition, it can be easily integrated into any production environment. Induction is a benefit for everybody involved High volumes, high precision, flexible production - these keywords have been describing everyday life in automotive engineering for decades. And, of course, they also provide the framework for the construction of electric motors. However, many electric cars are currently still produced in quantities that are hardly comparable with the usual figures in the automotive industry. The question is therefore: Which technology can be used to establish highly efficient and safe processes for much larger quantities? It’s no coincidence that the answer often includes eldec’s induction technology , as Jens Giering from eldec explains: “There are a large

number of components in the electric motor, such as rotors, gear wheels or the stator, which are heated before joining or welding or which have to undergo a hardening process. For these applications, induction is the ideal technology.” Joining: Accurate heating protects the component The example of joining (shrink fitting) illustrates how this looks in detail. In the production of electric motors, this process is ideal for creating an interference-fit connection between two components. For example, a rotor sheet stack could be heated to a temperature of 180 to 220 degrees Celsius by induction, and the rotor shaft can then be inserted into the rotor plate stack with little force. It is important that the rotor is not damaged

TECH TRENDS in any way during heating and that no decolorizationof the metallic parts due to temperature takes place;therefore, a precise temperature is important. The ECO LINE generator from eldec plays a decisive role in this, with a generator output of 70 kW as an energy source for induction heating. The generator can be customized to best fit the individual tasks.. The frequency, power and field characterization of the electromagnetic field is then adapted to the workpiece. Only a precisely defined areaof the workpiece is actually heated between 180 and 220 degrees Celsius - and this to an equally precisely defined degree. In addition, there is a demand for process speed with many components. In the case of the rotor plate stack, the heating time lasts only 90 seconds. Incidentally, induction technology is also used in a similar way when heating a motor housing to join the stator or when heating gear wheels for joining to shafts. A decisive quality is always the fact that our technology can be easily integrated into larger, more complex production systems. For this purpose, we can customize the equipment from the oscillating circuit via the generator control system - which also includes the interfaces to the customer’s main cell controller or technology - to single or multiple outputs,” adds Giering. Augmented reality: The future of field service Phillips Machine Tools India is now utilizing the potential of augmented reality technology to improve training to its worldwide team of field service engineers, including initial training of new engineers and supporting seasoned engineers, while also directly supporting customers working on their own equipment By David Harris & Billy Hackett

T

he current challenge of training and supporting field service engineers is a perfect storm of increasing equipment complexities and a younger, less experienced workforce. Phillips Corporation was founded by Albert Phillips in 1961 and was one of the original distributors for Haas Automation. Phillips now has more than 400 employees covering the territory from southern New Jersey south to the Florida border and west to Oklahoma, as well as the entire country of India. Phillips employs more than 100 field service engineers servicing equipment on site at customers’ locations across these locations. More recently, Phillips has established two training facilities for field service engineers, one in Knoxville, Tenn., and another in Pune, India. Phillips has plans to meet the challenge of providing an everincreasing competency development platform for all of their field service engineers. The challenge: Provide the most effective service in the least amount of time Phillips’ training and support centers are hubs of knowledge faced with a constant challenge of seeing what is happening in the field today, with a variety of machines and customers, and then properly advising engineers and customers in real time as to how a machine can be serviced. Phillips understood that augmented reality technology had the potential to reduce machine downtime by reducing the need for onsite service visits and making the necessary visits more effective. AR can allow Phillips to directly see a machine in need of service and allow Phillips’ technicians to instantly provide live guidance (through text and visual aids), resolving issues in far less time, even with less experienced engineers or customers. The demand for the availability of machines and plants in the region of factory machinery and process technology is constantly increasing. The requirement for this is a functioning and reliable power supply. Unexpected insulation faults in the plants can lead to unwanted supply disruptions culminating in damages to persons and property. Therefore, insulation surveillance equipment in IT systems is required. The insulation monitor RN 5897 from the VARIMETER IMD series from DOLD was specifically developed for use in modern power supplies. These are often comprised of converters, thyristor regulators, and direct current components. Through EMV interference suppression measures, high leakage capacitance onto the ground is present. The RN 5897 is suitable for system leakage capacitance up to 1000 µF as well as for voltages up to DC/AC 300 V. Using an additional ballast unit, it is possible to use the system with voltages reaching up to AC 760 V and DC 1000 V. As well as an adjustable alarm threshold, the insulation monitors also enable a configurable warning signal. A multicoloured LCD screen constantly updates stating the current insulation value. The insulation monitors guarantee additional surveillance over current-free networks. A selective earth fault detection of L+ and L- enables quick fault localisation. The insulation monitors will also be used in USV facilities, photovoltaic facilities, mobile generators and so forth.
