The Schmersal Group is expanding its AS-i range: The RSS260 safety sensor and the AZM300 solenoid interlock are now both fitted with a built-in AS-i Safety at Work interface. A new model of the AZM300-AS alongside the AS-iPower will be launched in autumn 2016. The AUX-Power version enables a safe unlocking function at the highest safety level, PL e. The world-leading AS-i fieldbus standard allows both non-safe and safe switches, sensors and interlocks to be wired safely and cost-effectively. This means connecting to the AS-i safety network has many benefits for users of safety switchgear: quick installation and commissioning, comprehensive diagnostics functions and high levels of flexibility when it comes to adapting safety functions to the application. The RSS260 from Schmersal is one of the smallest RFID safety sensors on the market with a wide range of applications thanks to its compact design and different targets. With its two approach directions and it’s very small dimensions (40 x 18 x 30 mm) and with the right combination of sensors and targets, the RSS260-AS is suitable for fitting in aluminium profiles and for use in a wide

range of other door formats, including the often-used Plexiglas doors and panels. At the same time, the RSS260-AS has an IP65/67 degree of protection. The AZM300-AS RFID solenoid interlock is fitted with a cross-shaped interlock system which allows universal approach from three sides. This makes the AZM300-AS very flexible. The solenoid interlock has a built-in catch function with 2 engaging force levels of 25 N and 50 N, a high IP69 K degree of protection and a design which makes it perfect for hygiene-sensitive applications such as food and packaging machines. Because of the built-in RFID technology, both the RSS260-AS and the AZM300AS are classified in the “high” coding category and thus guarantee high levels of manipulation protection in accordance with ISO 14119. As the AUX variant of the AZM300 AS also achieves PLe with its “unlocking of an interlock” safety function, this is the first AS-i solenoid interlock can comply with all the user requirements in standard ISO 14119.

Composites Eliminate Manual Handling Health and Safety Risks Unsafe lifting technique of heavy metal access cover Health and safety in today’s workplace is becoming an ever increasing concern with manual handling accounting for over a third of all workplace injuries. [HSE] The majority of these injuries are caused by the handling of loads, whether lifting, lowering, pushing, pulling or carrying (“Manual Handling”) The majority of advice given by the HSE and NHS to prevent manual handling injuries relates to safe lifting technique and practices, for example HSE advise people to ‘reduce the amount of stooping’ and ‘avoid lifting from floor level, especially heavy loads’, while the NHS suggests to ‘avoid bending your back when lifting’ and ‘keep the load close to the waist’. Unfortunately, a number of everyday activities in workplaces don’t allow for these to be put into practice. One that causes many health and safety injuries, is that of removing and replacing traditional heavy metal or concrete access covers inset in the ground, which goes against all the above advice. One company is fighting to help reduce these dangers with a highly engineered composite solution: Fibrelite first invented the composite access cover to reduce the unnecessary injuries associated with traditional metal access covers on petrol station forecourts back in 1980. The founders Trevor Pardoe and Michael Jennings had first-hand

experience of these in their work in the retail petroleum business. To solve this problem, they created the world’s first composite access cover as a prototype for Esso UK (Part of Exxon Mobil). Since then, Fibrelite has continued their development of highly engineered glass reinforced plastic (GRP) access covers, maintaining the best strength to weight ratio in the industry, their covers typically weighing in at one third of metal and concrete alternatives.

Ergonomically Designed Lifting Handle Prevents Back Injuries While this dramatically reduces the risk of manual handling injuries, Fibrelite wanted to find a way to eliminate them altogether. What resulted was an ergonomically designed lifting handle which slots into a keypoint in the top of the cover, allowing users to safely remove and replace the covers, while keeping the load close to the waist and avoiding stooping or bending your back, as advised by both the HSE and NHS. Safe Manual Lifting Even at 90 Tonnes Due to the light and strong qualities of their covers, even F900 (90 tonne) load rated covers can be safely lifted by two operators, whilst remaining under the advised safe lifting limit for the weight in relation to the position from the body (see picture)

Global No.1 Exhibition for Industrial Valves to be held in Düsseldorf for the fourth time:
International Experts meet at VALVE WORLD EXPO 2016 They are made to work everywhere and still vary widely in size and application: fittings that ensure safety in the oil and gas industries, channel fluids through chemical plants, control the supply and drainage of water, gas or highly corrosive media or regulate the correct flow in the beverage industry. 5 Ways Predictive Maintenance Cuts Down On Costly Downtime Manufacturers are being encouraged to utilise data capture to improve their approach to maintenance. The industrial sector is undergoing massive transformation like never before. Sundeep Sanghavi co-founder of DataRPM looks deeper than preventative maintenance into the realm of predictive maintenance. According to a World Economic Forum study, if the first Industrial Revolution was driven by steam, the second by electricity, and the third by digitization, we are now in the midst of a fourth: one driven by data. In this “Industrial Internet of Things” (IIoT) era, an explosion of IoT-connected devices has created a new level of big data possibilities for enterprises of all types. In the search for how and where manufacturers can best reap the rewards of the IIoT, look no further than maintenance protocols.
Prevent or predict? For much of the modern manufacturing world, the prevalent approach to IT maintenance can be best described as “preventive” — performing maintenance on a schedule, even if machines don’t actually require updating or repair. According to a 2015 study, 85% of companies utilise this strategy. This is a non-optimal approach because scheduling maintenance leads to unnecessary labor (and, therefore, unnecessary costs). Additionally, a potential problem that goes undetected between scheduled maintenance can pose huge risks to the financial health of the company and the physical health of its workers. Currently, manufacturers tend to devote their technology toward creating and enforcing maintenance schedules — but now’s the time to begin evolving toward a predictive methodology.

The biggest perks of predictive maintenance Using technology to drive a predictive maintenance approach, manufacturers can stream data from sensors mounted on their machines to uncover key usage and performance patterns in real time. This allows them to identify potential malfunctions in the making and avoid the hefty costs of unexpected breakdowns. As a whole, predictive maintenance offers manufacturers a tremendous opportunity to boost operational efficiency. The process can be easily automated through machine learning and cognitive data science, meaning there’s no need to hire an army of data experts or assign additional human capital to the cause. Here are five specific benefits manufacturers will see from a predictive maintenance approach: 1. Reduced wrench time: Since the turn of the millennium, American factories have spent trillions of dollars a year performing maintenance. A predictive approach would render a great portion of these costs unnecessary or completely avoidable. For example, manpower would no longer be wasted on routine machine diagnostics, and companies could avoid huge outlays purchasing and installing new machines to replace those that broke down between inspections.Human intervention will be required only for a necessary repair, and because the issue is caught before it results in a complete mechanical breakdown, the wrench time will be much shorter. 2. Less downtime: “Downtime” is a word manufacturers despise. About 5% of the average factory’s production is lost to downtime every year, costing the global manufacturing community roughly $647bn annually. However, with a
predictive, data-driven maintenance approach, companies are much less likely to be blindsided by equipment failure and face lengthy, costly periods of inactivity. As an example, robotics company FANUC partnered with Cisco to create a “zero downtime” program that ended up saving one auto manufacturer $40 million.IoT sensors can detect if a machine is beginning to break down and automatically order a new part. Then, the company can schedule the necessary repair or installation during a low-volume or after-hours window, minimizing lost productivity. 3. Improved safety: Manufacturers undoubtedly take pride in creating safe environments for their workers, but one study found that up to 30% of all manufacturing deaths occur during maintenance activity. A predictive approach to maintenance does wonders toward increasing workplace safety by preventing dangerous scenarios. Companies can set safety parameters and receive immediate notification when a machine shows preliminary signs of reaching that threshold. 4. Better inventory management of parts: By predicting what will fail, one can manage what parts he needs to order or have in his maintenance inventory. 5. Better field personnel management: By predicting what will fail, manufacturers can better plan what kind of expertise would be required to perform maintenance. Furthermore, they can better plan schedules, too (rather than when ad hoc failures occur). The lowered costs, higher productivity, and improved product quality made possible by predictive maintenance all lead to the ultimate benefit of happier customers. And further, employing this strategy arms companies with cuttingedge technologies empowered by cognitive data science that produce high-level business insights — unlocking countless opportunities for improvement and innovation. Our final exit from the EU is still some time away and there are many questions that still need to be addressed. A key factor regarding the success of the ‘vote to leave’ camp was that it was perceived that this would give us the ability to better control our borders. This heightened protection is seen as offering us the opportunity to control immigration – but this factor is only one small element within the bigger border control picture. Take pumps for example; they may not be the first things you think of as a target for non-compliance issues. However, pump specialists in the UK who are part of the British Pump Manufacturers Association (BPMA) have been in active dialogue for over three years about such imports with the NMRO (National Measurement Regulatory Office) the authority accountable for such matters. In recent years, market surveillance has been a key element in terms of delivering a fair and efficient EU internal market and to ensure that products placed on the market complied with EU regulations and did not pose any safety or environmental threats for users and the public at large. All of this was designed to ensure a level playing field/fair competition on the market as well as safeguarding the coherence of the
European regulatory framework, the consistency of which depends on effective enforcement. In the UK the responsibility for protecting us from noncompliant imports falls to the National Measurement and Regulation Office whose role is to simplify technical regulation for the benefit of British business. The BPMA approached them with growing evidence relating to the presence of illegal pump imports entering the UK from other countries, especially Asia back in 2013. Hydrostatic Level Measurement the ESI Technology Way….. What is Hydrostatic pressure and how does ESI’s Hydrostatic level measurement technology work? What is Hydrostatic pressure? Hydrostatic pressure is commonly described “The pressure equivalent to that exerted on a surface by a column of water of a given height due to the force of gravity”. A liquid column above the pressure sensor creates hydrostatic pressure, which is a direct indicator for the liquid level. Generally, the standard unit of measurement is calibrated in metres of water gauge (mWG). This may sometimes be referred to as metres of water column (mWC), or metres of H2O (mH2O). Other countries may use different units of measurement, such as inches of water column (“WC). How does an ESI Hydrostatic level transmitter work? The measuring cell of the pressure sensor detects small changes in hydrostatic pressure, which increases or decreases according to the filling level. The ESI sensor is powered by a vented cable and is submerged into the liquid to be monitored. The sensor converts the acting pressure into an electrical signal. Most users will typically require a 4-20mA output, enabling signals to be transmitted over long distances. Cable can be supplied in continuous lengths of up to 500m. In most applications the liquid is subjected to atmospheric pressure. To provide accurate electrical measurement it is important that readings are compensated to allow for any changes in atmospheric (barometric) pressure. This compensation is achieved by using a

vented cable which the ESI sensor to “breathe” to the atmosphere. This is done through a small nylon tube that runs through the cable which ensures that the output reading is relative to atmosphere. This is particularly important for the measurement of low levels of liquid, where changes in barometric pressure can significantly affect the true reading of level. For example, at high altitude where low atmospheric pressure is present. In order to calibrate the device, a factor is used to convert bar to mWG. This ensures the accuracy of the reading. The standard unit of measurement is calibrated in meters of water gauge (mWG). ESI can calibrate and label sensors in units of measure determined by particular applications. For example in a diesel tank application the sensor can be calibrated in meters of diesel. In most applications the sensor can be connected to a system via a simple IP67 rated terminal box, with glands to prevent water ingress. In certain applications, where over a long period of time moisture from high humidity may enter the vented tube it is advisable to use a desiccant filter. The desiccant absorbs moist air, preventing any moisture travelling to the sensing element and causing a short circuit. What types of applications are they useful for? Hydrostatic level sensors can be permanently immersed in boreholes for measuring the depth of the water table for example. The water table is the underground depth at which the ground is totally saturated. Deep boreholes with an average diameter of 25mm are drilled and left to fill to the level of the water table. A small diameter submersible pressure sensor is lowered down the borehole to accurately measure the level. In this type of application the control system would normally incorporate
a barometric sensor, which is used to compensate for changes in atmospheric pressure. ESI sensors are available with ATEX and IECEx certification and can therefore be used in similar circumstances where there is a risk of explosion. For example, monitoring the water levels in coal seam gas wells. ESI Hydrostatic Level sensors are also well suited to measuring the levels of fluids in storage tanks. The sensor is lowered to the bottom of the tank via an access hole in its top. The sensor cable is then connected back to a monitor, data logger, or PLC. Other areas where Hydrostatic level sensors can be effectively used are in the measuring of the level of water in rivers and reservoirs. Hydrostatic level sensors are typically manufactured from 316l stainless steel. This makes them suitable for immersion in most media. Other materials such as plastic, titanium and hastalloy C may be used to ensure compatibility with whatever medium is being measured, where stainless steel is not suitable. A polyurethane jacketed vented cable ensures excellent media compatibility, with oil for example. Other materials, such as nylon and PTFE may be used if the medium requires it. The advantages of using an ESI Hydrostatic level measurement sensor are that the vessel does not need to be disturbed or adapted to fit a level sensor. There is no need to install tank wells or sight glasses, etc. It allows levels to be measured under difficult conditions, such as down a deep shaft. The probe is easily extracted for cleaning and maintenance purposes. It is a highly reliable and robust solution. PLC or PID Controller: What’s the difference and how do you decide what technology you need? In general terms PLCs are probably one of most widely used pieces of control and automation technology. The clue really comes from the name PLC, or “programmable logic controller”. It is the fact that they are programmable that makes them so versatile in their application. PLCs contain a processor, memory to hold their programming and other data and input and output modules. They are usually programmed via a PC and there are a number of different industry standard (IEC 61131-3) languages that may be used. A PID Controller is different to a PLC. It still requires inputs and outputs to receive information from the process and send signals back to control it but it contains specialist algorithms designed to control a process with one or multiple control loops. The term ‘PID’ relates to “Proportional Integral Derivative” control. Do you need PID control? Control such as that provided by Eurotherm control algorithms can meet all sorts of different control needs. The benefits it offers are highlighted in a number of different areas. Omron launches new value for control panels covering an extensive range of components For building control panels, Omron is introducing around 600 different factory automation (FA) devices, across 18 different product categories, all built to a common design platform including Omron’s proprietary Push-In Plus wiring technology. Omron has conducted market research with 300 global customers, focussing on the challenges and needs they have in designing and manufacturing control panels. Following this initiative, Omron has developed a new range of Factory Automation (FA) devices for control panel builders built on a common platform. All devices have the necessary certifications, including UL, CE, and CSA. Designing and building a modern control panel is increasingly more complex and time consuming. Not only do panel builders need to meet tighter international and local regulations, but there is constant pressure on improving time-to-market and maintaining competitiveness. At the same time, they face serious labour shortages, particularly of skilled workers. As more functionality is squeezed into already tight designs, the number of devices used in control panels is increasing. And the trend is to reduce sizes or to squeeze more functionality into existing panels.
Downsizing components With slim, in-panel component designs that offer widths of as little as 3.5mm, as well as on-panel components with reduced depth, panels that use the new components can, in typical applications, be made up to 20% smaller than those with conventional components. Due to reduced power consumption (therefore generating less heat), side-by-side mounting is possible for each model at an ambient temperature up to 55°C, which leaves additional space in the panel. Easy Wiring When building a control panel, wiring is almost always the most time and labour consuming operation. With most companies citing cost of labour as the single most significant cost to their business, Omron has developed Push-In Plus wiring technology which provides a robust and reliable wire clamping solution but also can reduce wiring time by upto 60%. Compared with the conventional screwtype terminals, Omron’s new Push-In Plus technology means the wires are held firmly in place and less insertion force is required - wiring is easier than inserting an earphone jack. Furthermore, this soft touch technology can reduce the risk of repetitive strain injuries (RSI).
Space Saving Moving to a smaller, standard component height across all of Omron’s family of factory automation (FA) control devices allows for standardised wiring duct and component placement to optimise space. In comparison with an old model, the dead space in a panel can be reduced by as much as 50% horizontally and 20% vertically and more importantly, the hot spots that build up in small spaces in the panel are greatly reduced, which can impact component reliability.
A patented advanced mechanism design involves a spring to allow low insertion force, while ensuring high pull-out force. This reduces the effort it takes to wire a panel, while ensuring each wire has been fully inserted without damaging the ferrule - by optimising the setting of spring displacement; the wire material is not plastically deformed. That helps guarantee a solid reliable connection, yet allows for quick release during maintenance or panel upgrades. Panel Design

Creating documentation to support complex equipment can also be a major challenge – especially when you’re working to a tight deadline and budget. This is even more of an issue if you trade internation-
ally, and you need to produce documentation that requires careful and accurate translation. Omron makes the parts data for all major products available via an online library on the Omron website. The information from this library can be directly imported into leading panel design software packages, including EPLAN and in the future also Zuken E3. The company also offers 2D and 3D CAD files in the most popular formats via the Omron website. This makes it easy to optimise the use of space within the control panel. “Depending on the industry, between 10% and 50% of orders may be under intense time pressure,” says Lars de Bruin. ”Accurate product information – including 2D and 3D representations – is essential for efficient planning and control of panel building, right up to the virtual 3D panel layout. It also ensures effective cross-discipline data exchange improves overall project quality, and speeds up the engineering process.” And in parallel with introducing the new FA devices, Omron has developed a global network of emergency distribution bases in 35 countries to service its control panel portfolio. As the new products are introduced, the company’s European base will be stocked with an increased amount and variety of these control panel devices, including the existing products. All devices have acquired necessary certifications, including UL (Listed), CE, and CSA to ensure conformity for companies exporting panels around the world. Omron’s complete new range of compact in-panel components includes electromechanical and solid state relays, I/O relay terminals, terminal blocks, temperature controllers, timers, measuring and monitoring relays, power monitors UPS’s, all using Push-In Plus terminals. These products also offer features such as LED status indicators, simple front wiring and push-in plus terminals, all helping panel designers to optimise panel layouts without impacting issues such as usability or maintenance.

A SIMPLE BUSINESS CASE FOR INTEGRATED ROBOTIC VISION As the need for flexibility and adaptability within packaging operations grows, Steve Capon, technical manager of FANUC UK looks at how integrated vision technology can help businesses respond to evolving market requirements more easily and package more complexly shaped products. With increased throughput potential, and constant rate production, robots brought both greater output and greater predictability to packaging lines, enabling businesses to boost production capacity and also benefit from more accurate forecasting. Reducing the reliance on operator precision in repetitive tasks also helped to eliminate mistakes – such as individual products missing from multipacks – and so reduce waste or reworking. There was also a recognition of reduced material consumption when making or assembling the packaging material itself, all impacting on bottom line profitability. But just as technology evolves, so do market requirements. Robots, for example, quickly proved their worth in packaging lines in tasks such as picking and placing products at high speed. That is perfect in highly repetitive processes when the same product is coming along the same line, in a fixed position and with consistent dimensions. There is also the modern trend for low count retail packs, again something difficult to achieve with standard robotic automation as it removes the predictability and consistency of the picking operation.

Integrated vision technology brings a whole new level of sophistication to packaging lines
The big argument for integrating vision technology into packaging applications, then, has become based not simply on increased speed, but on increased ability to deal with a greater number of variations within a smaller size of batch. Increasingly vision technology can help packaging businesses cope with a greater number of unknowns, and this has become the driver behind the rise of 3D vision. 3D vision brings additional processing capabilities to the visual feedback, providing a new level of insight into the product height and orientation. If products are of a known or consistent size, then 2D vision can provide all of the necessary accuracy, monitoring the X and Y axes and even rotation around the Z axis to enable the robot to pick the products with absolute precision and reliability. But for products where the size, shape, height or orientation are not fully known from one product to the next, 3D vision is increasingly being accepted as offering a solution that can significantly boost a business’ ability to increase productivity and improve quality. Packaging operations, however, and food packaging applications in particular, frequently work with ever more complex product and package shapes, with objects that are non-identical not just from one batch to the next but from one product to the next. Bags of crisps or sacks of grain are typical examples. Loose food items not only have random shapes, but can end up in random positions and orientations.
So how can businesses marry up the benefits of robotic automation with these rapidly evolving market requirements? The key is the integration of vision technology onto the packaging line. Giving the robot visual information about where the product is on the line, what its orientation is, what its height is, what order to pick, what orientation to place, etc, brings a whole new level of sophistication to packaging lines.
This is where 3D vision technology comes into its own, with the ability not only to monitor X, Y and Z axes but also to process information on roll, pitch and yaw. However the product is presented to the robot, it will be picked accurately and placed with precision. This ability to locate products three dimensionally brings a high degree of flexibility and reliability to even the most complex picking and placing operations, and enables the automation of procedures that previously only human operators could have accomplished.

Along with the simplification (or even removal) of end of line QA operations, robots with more effective vision technology might also mean there is no need for separate sections of the packaging line such as a collator, with the robot able to perform this operation as part of the packaging process. We can see, then, that the business case for the integration of vision technology on robotic packaging lines is rapidly growing, enabling companies not only to increase flexibility in response to evolving market requirements, but also to make improvements to the packaging line itself. Vision technology across the board – whether 2D or 3D – has become eminently affordable, and the integration of this technology is no longer the preserve of specialists, with associated costs of setup and support. Regardless of product variants and package types, vision technology is increasingly enabling faster picking, shorter cycle times and quicker setup, for packaging lines that are easily adaptable to multiple product variants, and which simplify or eliminate downstream operations. www.fanuc.eu

By coding offline in flat form manufacturers can overcome issues like coding awkward hard to reach pack corners or when it’s difficult to present the pack squarely and consistently to the coding device.

Fortress tackles metal detector testing times at
PPMA TOTAL Show 2016 To assist food manufacturers safeguard brand reputation and uphold product integrity and consumer confidence, Fortress is unveiling the latest version of its Halo automatic test technology at this year’s PPMA TOTAL Show - stand B01. By reducing the frequency of manual testing, manufacturers can save thousands of pounds a month. Halo 2 provides food suppliers with a more robust, traceable and auditable testing procedure, satisfying the most demanding retailer Codes of Practice. It can be installed on Fortress throat, pipeline and gravity metal detectors that inspect loose of free-falling products, including rice, sauces, cereals, powders, corn, sugar and snack foods, for example nuts and crisps. Rather than manually testing a metal detector, which on vertical inspection systems can be labour and time intensive and frequently challenging for operatives to access, the Halo system is an external test that automatically generates a signal calibrated to specified sphere sizes. The system also checks the performance of the reject system, with the latest version also capable of independently testing for all metal materials - ferrous, non-ferrous and stainless steel. Test results are logged automatically, providing food manufacturers with a reliable audit trail.

Sarah Ketchin, Managing Director of Fortress Technology UK puts into context where these savings are accrued: “In many food production settings, as soon as one check is done, it’s time to start over. If you factor in every production stoppage and the labour costs associated with manual testing on each production line, it soon mounts up. Automatic testing significantly reduces the frequency of manual testing.” In one day, a metal detector system, with a production rate of 50 units per minute, that is manually tested at least five times each day, may cost a manufacturer around £250 a day. Given the growing importance for data integrity, automatic testing also helps to eliminate the risk of human error. Door panelware and security for server racks - EMKA Server racks are a specialist type of cabinet today often requiring the highest level in access control along with the simplest in hinging and gasketing. Primary concerns of course are regarding physical security and nullifying the possibility of data theft via removal of servers or connecting of unapproved memory devices such as thumb drives. Whereas the ventilation needs of the housed equipment leads to lightweight largely perforated doors with little need for sealing externally but a need to maintain ventilation integrity, along with a simple cushioning requirement to absorb rattles and ensure correct feel and function of the door when required. Such a package is provided by hardware specialists EMKA with their program 3500 BioLock which adds high level fingerprint technology packaged at the door with the convenience of a low profile swinghandle, so ensuring that it really is the authorised person opening the door while ensuring gangways to be as narrow as practical – and snag free. 3500 BioLock can be used on individual racks or suites and integrated into site-wide monitoring/ control systems.

The requirement for door hinging is met by EMKA with their captive pin program 1031 for lay-on doors and suits the narrow 25mm return used on such lightweight fabrications. Hinge pins on the 1031 may be readily withdrawn but are held captive. For especially light doors and side panels the 1117-U6 pin hinge is a simple, low cost, push-fit solution. Sealing and vibration absorption of these lightweight doors is very effectively managed with a simple clip-on D profile gasket strip
such as the EMKA 1011-24 which is self-gripping on flanges of 1mm to 2mm while providing up to 2.5mm of compression to ensure that unwanted materials are kept out and that the internal ventilation is not compromised by leaky door flanges. HIGH SPEED POLYMER GEARBOXES DELIVER MATERIAL GAINS The ongoing development of advanced, heat resistant materials such as polymers is increasingly providing today’s machine designers with practical and effective solutions. A good example of this is the high speed polymer gearboxes developed by transmission and control specialists ROTALINK which have been successfully used for diverse applications, ranging from welding wire feeders to coffee grinders.
W
here the challenge is to reduce weight and increasingly cost, options such as high speed polymer gearboxes have an important role to play. Increasing the size of a polymer gear to add strength doesn’t add weight or cost as quickly compared to a metal one. This allows larger gears to be better able to spread load to be used at a given price point, making the higher strength of metal less relevant than it first appears. As well as enabling larger gears, the fast cycle time of the injection moulding process makes it costeffective to use more gears to achieve a given ratio. Smaller ratios between each gear results in a stronger gearbox. Polymer gearboxes are ideal where high power is required for shorter periods of time, such as in machines for grinding of coffee and where applications require larger gearboxes, for example desiccant drives, display turntables, vending machines and peristaltic pumps. In this type of application there is little time for heat to build-up which makes one of the most significant advantages of metal (superior heat resistance) irrelevant. Where the application calls for weight to be minimised, such as wire feeding for portable MIG welders which typically require a low duty cycle, polymer gears are also beneficial. It is common practice in the miniature power transmission industry to use metal in the final stages of a gear train, where load is heaviest and polymer before that. However, Rotalink takes a different approach. Polymer materials make it practical to add a large planetary gear stage to the end of a conventional spur gear train.

August 2016 Can a robot move distances which are as small as 100 nanometres? Hard to imagine, considering that a human hair is 700 times thicker. One of Nanosystec’s welding robots shows that it is possible. Behind its precision is a guidance system from linear motion specialist HepcoMotion. Every day billions of people communicate by email and telephone. All over the world data is usually transmitted at the speed of light using fibre optics – a concept which is now familiar. Less familiar on the other hand are E/O converters. These components, the size of sugar cubes, make data transmission possible by using laser diodes to convert a telephone microphone’s electromagnetic pulses into optical pulses and dispatching them into the fibre optics. Their manufacture is a small masterpiece of precision welding. This requires special devices which are only designed by a small number of manufacturers around the world. And Nanosystec is among them. The company is based in GroßUmstadt near Frankfurt am Main and has developed a welding robot called NanoWeld which is marketed mainly in the USA and the Far East.
Welding-robot manufacturer Nanosystec relies on HepcoMotion’s guidance system How a welding robot moves distances in the nanometre range High-precision alignment: robots can move distances of just 100 nanometres In the centre of the device is an adjustable load plate which aligns diode lasers and fibre optics accurately with each other. As the fibre optics have a diameter of just ten micrometres and the diode laser must hit a target exactly in the centre, this involves movement in the 100 nanometre (nm) range. By way of comparison: in a piece of metal 1 nm is more or less equivalent to the length of a row of four atoms. Put another way: a human hair is some 700 times thicker than 100 nm. As soon as fine alignment has taken place two laser welding heads are brought into play which fix the fibre optics, encased in a metal sleeve, in place with a weld seam from two sides. Here too, precision plays a key role. “One of the challenges for the NanoWeld concept was to identify a control system in the supplier market in which lasers can be relied on to move within a range of 10%,” according to Gunter Hummelt, Technical Director at Nanosystec. “In order to save space and build a more compact device we didn’t want to work with an X-Y system but with a circular track system”.
Lasers move on HepcoMotion control systems Hummelt turned to linear motion specialist HepcoMotion and its PRT2 ring guides and ring segments. This system comprises of a spectrum of rings and ring segments which are also available in high-grade steel, with a variety of diameters, which can be

combined with straight guide rails to form a number of open and closed sections of track. The NanoWeld system uses four ring elements: two 90-degree segments with a width of 44 mm which project above the load plate, and two further 90-degree segments with a width of 76 mm on the base. “The rails are very strong and durable”, according to Hummelt. “This gives us a competitive edge in that it reduces the cost of maintaining the system”. Nanosystec has developed a special carriage for the rail system on which the lasers can travel. Here another component of the PRT2 system is put to use – featuring V guide technology, the bearings are arranged concentrically and eccentrically on the carriage. These wheels engage from above and below with the induction-hardened and thus wear-resistant V guide of the ring segment. “The rails are ground. The preload of the carriage wheels can be adjusted with precision via the eccentric bearings”, adds Carl-Christian Baumgarten, Consultant Engineer at HepcoMotion. Movement is provided by a HepcoMotion pinion drive which engages with the outer gear and relays the power of the carriage motor to the rail. “This allows the laser welding heads to be folded down from the vertical to an angle of 70 degrees”, explains Hummelt. To allow for positioning in the horizontal as well the engineer can, at the customer’s request, assemble the system on a wider carriage. It travels on a ring segment measuring 76 mm across which is fitted to the base. So even after a long time, precise movement is still possible as V technology only requires small amounts of lubricant to spread over the V guide surfaces to achieve a long and trouble free life.
Control system keeps hazardous weld distortion to a minimum NanoWeld achieves the optimum precision: a reproducible degree of positioning accuracy of less than 100 nanometres. As Günter Hummelt adds: “If the user wants to weld a variant of a component on a daily basis, the device must be able to adjust the welding angle accurately to 0.1°.” He also explains why the component’s functionality would otherwise be jeopardised: “As soon as welding commences a small molten weld pool with a temperature of some 1,600 degrees is created. When it solidifies there is a risk of weld distortion, which can render the positioning of diode lasers and fibre optics ineffective”. Only the optimum welding angle can then ensure that the distortion is within acceptable tolerances. The advantage of the HepcoMotion system lies in the ease with which the welding angle can be adjusted using the motorised carriage. The profile rails can also carry the welding heads without additional mechanical support. Hummelt concludes, “For us, the HepcoMotion system was the most cost-effective and most reliable solution to the creation of a movement system on a circular track system using laser. Other options had proven to be too big, too complicated and too expensive”. High-precision laser-welding: the NanoWeld welding robot connects fibre optics with a diameter of 10 micrometres. The laser moves within a range of 100 nanometres.

Atlas Copco bolsters large screw compressor range with new VSD models offering improved flow and energy savings Atlas Copco has added three new models to its range of oil-injected rotary screw compressors to give larger industrial air users a 20% average improvement in free air delivery and energy savings of up to 35%. Complementing the existing fixed speed GA160+-315 range, the new VSD additions comprise the GA200VSD, GA250VSD and an upgraded version of the GA315VSD, with three different pressure variants from 8.5 to 14 bar developed to match operators’ needs. The adoption of smart design principles has improved airflow, measured as free air delivered (FAD). Operators can now select smaller compressors for the same applications, thus saving money and energy. Atlas Copco’s progressive improvements and engineering breakthroughs − such as the new generation asymmetric compression element incorporated in these machines − has increased FAD by an average of 20% across the range. With the use of variable speed drive technology, energy savings of up to 35% are achievable by automatically adjusting the motor speed to match the air demand. Additionally, the optional energy recovery system can recoup up to 75% of the compressor’s shaft power as hot water, which can be re-used for process operations or premises heating applications. Specific Energy Requirement (SER) is a measure of how efficiently electrical power is used to produce compressed air. The new compressors’ combination of a high efficiency IP55 motor and optimised, gear-driven transmission system contributes to increased energy efficiency and results in an overall improvement in SER of 11% against comparable compressors. The compressors are available in a standard pack or as full feature, aircooled or water-cooled versions. They are designed for standard operating conditions of up to 46°C/115°F. With an integrated dryer, the full feature GA FF models provide dry, compressed air at a pressure dew point of +3°C/37°F while ensuring low pressure drop and minimal installation costs. The new range has been designed from the outset for easy installation and serviceability. The compact design, now with a 5% smaller footprint than previous models, includes internal piping, coolers, motors, lubrication and a control system supplied as a ready-

to-use, plug and run package. To help reduce service costs to a minimum, all components and consumables offer a long operational lifetime of up to 8,000 hours and are easily and safely accessible via large opening doors. All models incorporate the Elektronikon Mk5 Graphic Plus controller for total operational control and remote online monitoring through a simple Ethernet connection. This enables internet-based visualisation via the compressor’s user-friendly 5.7 inch colour display, and also helps to provide full system protection with service scheduling and built-in safety alarms. The controller connects to SmartLink, Atlas Copco’s compressor data monitoring programme, which intelligently gathers, compares and analyses data to help compressed air users increase maintenance and service efficiency.
Two in one filter introduced to fit the GA160+-315 range In parallel with the new GA range launch is the introduction of a larger version of Atlas Copco’s UD+ coalescing filter. The UD+ replaces conventional two-stage oil aerosol and solid particles filters by incorporating innovative Nautilus two-in-one filter
technology, which provides higher energy efficiency without compromising on performance or reliability. In classic filter construction pleated media are used to reduce pressure drop, but this method increases the risk of cracking and oil carry-over; resulting in poor air quality. The Nautilus filter technology incorporated into the UD+ eliminates the risk of cracks in the filter media because they are wrapped around the filter’s stainless steel core. The less dense filter media used in Nautilus technology ensures much easier passage of the air, leading to a significant pressure drop reduction that is 40% lower than a combination of conventional two stage oil aerosol and solid particles filters; but with the same level of filtration efficiency. The net effect is increased energy efficiency with lower running costs. EMIC, the global load and force sensor manufacturer, represented in the UK by Variohm EuroSensor, has recently announced its participation in an innovative new machine for use at airports that scans, weighs and confirms that passenger’s carry-on luggage meets the size and weight restrictions required by major airlines. Designed and manufactured by the Dutch vending experts Innovend B.V., the Cabin Size Scanner (CSS) helps consumers at Samsonite’s airport located stores to select the appropriate suitcase by a combination of infra-red scanning and platform scale precision weighing using the ZEMIC’s L6T series singlepoint load cell. The L6T is widely used for single and double load cell structured platform scales with a maximum platform size of 800 mm x 800mm and is supplied with relevant OIML and NTEP certification. The load cell is part of a wide range which covers aluminium, stainless or

alloy steels, to suit single and double load cell structured platform scale applications from small weighing scales to large weighbridge structures and beyond. Load cell set-up and calibration is made straightforward with ZEMIC’s ‘Top Sensors’ T1 weight transmitter that is used to integrate the loadcell with the GUI application through its TCP/IP network. The space saving device saves time with its special theoretical calibration which does not rely on heavy weights to calibrate the machine but uses a ZEMIC calibration sheet supplied with the loadcell by simply entering the full scale output in mV/V. The T1 can also be supplied for Profibus or ProfiNET or may be used with RS232/RS485 connection. Variohm provide complete technical support and a full sales service across ZEMIC’s wide range of load and force sensors with capacities from a few hundred grams to more than 500 Tons.
