Integrated weldIng cell from aBB helps major agrIcultural machInery manufacturer to cut productIon tImes By two-thIrds ABB FlexArc integrated cell helps Shelbourne Reynolds to cut production times and expand its manufacturing capabilities

An ABB robotic welding cell is enabling agricultural machinery manufacturer Shelbourne Reynolds to dramatically reduce production times for its range of articulated hedge cutting tractor attachments. Handling the several hundred welds entailed in the production of the attachments, the cell has so far cut welding process times by 66 percent compared to the company’s previous manufacturing process. The installation features a specially adapted version of ABB’s FlexArc cell, which brings together a robot, positioner and the welding equipment needed for the process into one integrated package.

aving recognised the fact that linings can be a controlling factor in the vessel’s service life, Belzona has contributed to their protection by basing the development of the latest 1500 Series epoxy coatings, spray applied Belzona 1523 and hand applied Belzona 1593, on new polymer technology. This pioneering polymer technology exhibits very high resistance to a wide range of chemicals, such as hydrocarbons and amines, ensuring long-term corrosion protection even under immersed conditions at high temperature. With minimal VOC emissions and internal stress, it also provides excellent adhesion to all rigid metallic substrates. The new materials eliminate the need for grit blasting between coats and allow for the second coat to be applied without any additional surface preparation with a 24-hour overcoat window. In-service post-curing ensures a rapid return to service, contributing to dramatically reduce downtime. Due to improved rheology, levelling, providing a more uniform and even thickness over the entire surface and enabling the light colours facilitate easier inspection of the lining after application.

the polymeric structure of Belzona 1523 and Belzona 1593 to provide increased impact the extreme temperature and pressure variations across the wide range of the severe operating, maintenance and transportation conditions they are subject to. These next generation linings are less brittle, more tolerant and can be deformed when under high radial, circumferential and longitudinal stress, preventing material ruptures, breaks sympathy with the substrate and absorbs vibrations. The materials passed Explosive Decompression testing according to NACE TM0185 international standards at 120°C/248°F and 70 bar pressure and have also passed the Steam-out testing at 210°C/410°F for 96 hours. Belzona 1523 and 1593 have been subjected to the in-house Atlas Cell Immersion Testing for six months and passed at 140°C/284°F and 160°C/320°F respectively without exhibiting any rusting or blistering. According to Belzona’s Chief R&D Chemist, Richard Collett, “Belzona 1523 and Belzona 1593 are the culmination of 20 years of experience in formulating high temperature linings, starting in 1994. Belzona 1523 and 1593 are based on a combination of several ‘state of the art’ technologies and I believe they are our best high temperature linings yet.”

Microturbines turn steam pressure reduction into electricity to cut utility costs Spirax Sarco has launched a range of pressure-reducing microturbines that generate electricity to reduce utility costs for steam system operators. Suitable for saturated or superheated steam, Spirax Sarco TR Steam MicroTurbines are available in two sizes, up to 700 kW. Higher electricity outputs are available on request. A microturbine producing 300 kW of electrical power can generate cost savings of more than £150,000 per year. The greater the steam demand, the more electricity the turbine will generate and the faster the payback. Generally, higher pressure steam distributed from a boiler is conventionally lowered by a pressure reducing station, to match the needs of the heating or process application. With a Spirax Sarco TR Steam MicroTurbine, the steam is reduced to the required pressure as it travels through the turbine, with the energy released by the pressure drop being used to generate electricity. Industries with potential for using the microturbines include food and drink, chemical processing, pharmaceutical and any facility with a pressure reduction requirement. The electricity produced can be used locally or exported and sold to the mains power grid. The compact design of TR MicroTurbines enables them

are supplied fully assembled and tested to minimise on-site disruption. Each installation is supported by a full set of Spirax Sarco expert services starting with an analysis of the site and calculations of the projected savings. As well as saving energy, microturbines help to reduce an organisation’s carbon footprint. A microturbine system will often be installed in parallel with a conventional pressure reducing station. The unit is usually sized for a baseload (for example, in the summer), so a pressure reducing station will still be needed to cope with peak loads or seasonal demands. Former Cabinet Minister Michael Portillo opens PPMA 2014 Former Cabinet Minister, politician and journalist Michael Portillo will be providing the opening address in the seminar area at this year’s PPMA Show. A keen advocate of British manufacturing, Mr Portillo will take to the stage on the first day of the show (30th September) to discuss the resurgence of British manufacturing and its role in rebalancing the economy. Silicon Sensing MEMS inertial sensors for serious engineering solutions Rarely can a single technology provide optimum solutions to the sensing requirements of all applications. We’re all familiar with MEMS accelerometers in portable electronic devices and many now incorporate tiny MEMS gyros to augment their orientation and navigation functionality. Why do vacuum gauges need to be calibrated? The largest uncertainty when using vacuum gauges on a process plant is knowing when the process has caused drift or shifts of calibration. Many processes handle vapours and, if any condensation or deposition happens, the chances are it will also happen in the vacuum gauge. Many such gauges - Pirani, cold cathose and ion gauges - use thermal or ionisation cross-section measurements to infer the level of vacuum being experienced and may be coated with by-products from the process. Even more rugged gauges such as capacitance manometers will will have mass and the gauge will weigh it, especially if it has a low range and therefore a very thin diaphragm.

Maple

helps engineers design propulsion systems for some of the world’s biggest ships

S

hips keep the global economy moving. Whether they are ultra large crude carriers transporting oil from the Middle East, container vessels transferring manufactured goods from Asia or car carriers shifting vehicles from factories in Europe, the global maritime industry moves around 32 trillion tonne-miles of cargo every year, four times more than it did at the end of the 1960s. To deliver this dramatic increase in cargo, the industry has had to change drastically over the past few decades. Vessels have become larger and more efficient as shipping companies work strenuously to keep costs down in the face of rising and ever more volatile fuel costs. For marine engineers, that means constant pressure to refine the performance and reliability of vessels and their systems. Nowhere is that pressure felt more acutely than in the most fundamental component of any modern powered vessel: its propellers. MAN Diesel & Turbo, headquartered in Germany, is at the forefront of the quest for improved performance in marine propulsion systems. MAN designs and builds marine propulsion systems from 4 to 40MW in size, with controllable pitch propellers (CPP) of up to 11m in diameter and even larger for fixed pitch propellers. The world-leading technical computing software, Maple, from Maplesoft is playing an important role in keeping the propellers efficient and dependable, thus keeping costs down. In cooperation with Rudolf Diesel, considered the father of the diesel engine, MAN produced the first diesel engine in 1897. The company has been manufacturing propellers for ships since 1902 and has designed, manufactured and supported more than 7,000 propeller plants.

Modern controllable pitch propellers, like the MAN Alpha CPP range, improve the efficiency and manoeuvrability of marine vessels. In propellers of this design, the angle of the blades is controllable, always providing the optimal match between the speed of the engine and the ship, thereby maximizing propulsive efficiency and permitting precise control of the vessel’s speed. This is important when manoeuvring into a port, for example. The blades can even be set to provide reverse thrust, which eliminates the need to install a separate reversing gear or use a reversible engine. Mads Hvoldal is a mechanical engineer at the MAN Diesel & Turbo Propulsion Competence Centre division in Frederikshavn, Denmark. He works for the team that designs the mechanical and hydraulic control systems used to vary propeller pitch. “We produce a range of standard designs but it is the nature of the industry that many propulsion systems are engineered for specific vessels,” he explains. During peaks in demand for new vessels, development of hundreds of different designs per year is common. They need a software system that is robust and flexible. “We start with the basic specifications, the available hydraulic oil pressure, the size of the propeller itself and the rate at which we need the blades to change pitch,” says Hvoldal. “We use those parameters to calculate the required sizes of components, both for standard parts like bolts and flanges and for the engineered components used in the system. We then pass those dimensions to our Pro/Engineer 3D modelling system for detailed design.” The part sizing calculations are complex, taking into account the characteristics of the hydraulic control system and the properties

of the materials used to make the final parts. They are also critical: transmissions need to perform well and operate reliably over long service lives in tough marine conditions. Shipping is also an intensively cost-competitive business, so over-sizing or over-engineering parts is not an option. After careful consideration, they chose Maple to help them in this complex design process. They chose Maple for its speed and accuracy. “We started using Maple for our design calculations, replacing another mathematical software package,” explains Hvoldal. “The other system required us to transpose all the relevant equations from their original format into its own language before we ran the calculations. It was a time consuming process to write the translations by hand and then to check them.” “I had quite a lot of experience using Maple in hydraulic systems design in a previous role,” he explains. “So I could see its potential benefits in our current work.” The critical advantage of Maple, he notes, is that the engineers can put the design equations in their original form right into the system. “That makes Maple faster to use, with reduced need to check and debug the code.” MAN Diesel & Turbo, Propulsion Competence Center, Frederikshavn, has been using Maple for around six months and the power, speed and efficiency of the system has convinced its engineers that there is potential to expand their use considerably in the future. “So far, Maple has replaced our previous system for design calculations,” concludes Hvoldal, “But we are now exploring the feasibility of building standard models to simplify and automate the process further, and of automating the links between our initial calculations and the detailed part models in the 3D CAD system.”

Hydrostatic Level Measurement There are many types of level measurement technology. For hydrographic surveys, water table and borehole measurement, hydrostatic pressure measurement is one of the most reliable. Hydrostatic pressure is described as being the pressure exerted by a fluid at equilibrium to a given point within the fluid, due to the force of gravity. A liquid column above the pressure sensor creates hydrostatic pressure, which is a direct indicator of the liquid level. In Europe the standard unit of measurement is metres of water gauge (mWG), also referred to as metres of water column (mWC), or metres

Toshiba Machine makes robotic automation a family affair Nigel Smith, Managing Director of TM Robotics (Europe) Ltd, the exclusive distributor of Toshiba Machine 6-axis, Scara and Cartesian robots, explains that the company’s offer makes integration easy thanks to a family approach to its ranges. Each Toshiba Machine robot model comes with a variety of arm lengths and capacities to make installation and programming easier for both integrators and end users. For example, if two or more Scara robots are chosen for a machine, but requiring different reach or load capacity, they can be selected from the Toshiba Machine range knowing they will be identical to install, program and integrate into overall control systems. Six axis robots are fast, light, but very rigid Toshiba Machine’s TV800 and a new lightweight TVL500 6-axis robots offer fast cycle times thanks to a low mass design, yet the machine also exhibits excellent rigidity and durability. The robots are also exceptionally easy to programme. The robots have arm length of 800mm or 500mm respectively, with maximum cycle times of 0.4 to 0.5 seconds, repeatability of ±0.02mm and a payload of up to 5kg. New SCARA robots are lighter, cheaper and save energy too Toshiba Machine THL models provide affordable, flexible automation. They have low mass and low inertia but are rigid. As a result, smaller servo motors and a simplified gearbox have been used. The THL range is 50% lighter than other Toshiba Machine models and consumes 50% less electricity. Performance is equal to other models and the robots feature easier maintenance. Toshiba Machine’s THP range delivers speed and resilience. The Toshiba Machine THP range is fitted with large servo motors that will not overheat whatever the duty cycle. The robots meet continuous duty requirements through new design. The ballscrew spline, for example, has been reduced in size substantially reducing inertia. There is a new reduction gear on the machine’s first axis, which increases torque and aids rigidity. The robot is fitted with a 1.5kW servo motor on the first axis that refuses to overheat and delivers exceptional speed. Cartesian range enables easy design of complex systems Toshiba Machine’s Cartesian robot range uses a modular design through actuators that enable single or multiple axis configurations to be built from similar components – over 500 configurations. Each axis can handle up to 150kg and features AC servomotors, precision ground ball screws and high rigidity linear guides. Included in the range are belt driven axes in a variety of sizes. These actuators can handle up to 40kg at up to 2000mm/sec. Motors can be up to 200W and speed is relative to payload. Stroke can be up to a maximum of 2500mm on the largest model. Repeatability across the range is ±0.05mm. 50|

KUKA Palletizing Robots have enabled dramatically increased production levels at one of Britain’s oldest Cheesemakers. AJ and RG Barber is a farmhouse cheese producer based in Somerset in the UK. The Barber family have been farmers and cheese producers in the area since the 1800s and now produce a specialist range of cheeses including West Country Farmhouse Cheddar, Red Leicester and Double Gloucester. The issue Within the Manufacturing Plant at Maryland Farm, the cheeses are packed into boxes and loaded onto pallets, before being moved to the stores where they are matured for anything from 3 months to 3 years. Production had been restricted to 35 tonnes per day due to the physical limitations imposed by manual handling of the boxes. Barber’s were looking for a way to increase capacity without incurring any health and safety issues or losing staff as Julian Ing, Barber’s Head of Engineering explains: We had quite a task ahead of us as there were several physical factors working against us: firstly, the location for the cell offers a very small footprint. Add to that the challenges of a low sloping roof and a busy fork-lift truck access area and we knew we had our work cut out. At the same time, Barber’s is a major employer in the local area, and it was very important that no jobs were lost as a result of introducing robots into the plant. This wasn’t about streamlining the workforce. The KUKA name is synonymous with robots, so we were confident that with KUKA we would be able to concentrate on robots and not let extraneous ideas interfere with the central aim of the project. The first system was installed by Gudel before SCM were KUKA partners In addition, SCM Material Handling Ltd , a KUKA System Partner was also conveniently local so it made sense to approach them for the second robot cell. Two KUKA KR100-2 PA models are being used at Barber’s Maryland Farm in Somerset in separate areas of the plant. The installation of the first robot in 2010 enabled the plant to go from producing 35 to 65 Tonnes per day, an increase of 93%. Julian Ing, Barber’s Head of Engineering, said at the time, “It is a real success story, and everyone is very pleased with the way the system is running. We spent quite a lot of time on developing the right solution given the physical limitation of the space. As well as helping to address health and safety concerns by reducing the amount of manual handling, the switch to automation has also achieved a more efficient strapping process, an important part of the operation that had previously been problematic.” A second KUKA KR100-2 PA robot has now been installed in the Packaging Plant with the cooperation of local KUKA’s System Partners SCM Material Handling Ltd. In this area, the matured cheeses are de-stacked and fed into the cutting and packing lines. There are extra cleanliness regulations here compared with the box packing line, and the introduction of a robot reduces the risk of contamination. Similar benefits have been seen in potentially increased production levels. Mr. Ing says, “We have installed the second cell with no problems. Barber’s is a major employer in the local area, and it is important to our Company that no jobs have been lost as a result of introducing robots into this plant. We have been able to redeploy all the workers formerly employed in physical tasks to more rewarding jobs so there are winners all round.”
