ingle-way to 32-way designs for tube sizes from 1mm to 1/8 inch OD to operate in temperatures from -50 to 325 degC in stainless steel and to 200degC in aerospace aluminium alloy. The latest fully tested development is an all-metal 8-way coupling that will run continuously at up to 760 degC (ie. red-hot!). With the development of ever larger aircraft engines, traditional climatic test chambers are now too small to accomodate them under test so constructors are flight testing their new designs. Size matters: selecting the right heat exchanger for your food processing needs By Arnold Kleijn, Product Development Director, HRS Heat Exchangers Thermal processing is an essential part of food production. Whether cooking, pasteurising or sterilising, or heating or cooling a range of products, it’s a safe bet that most food producers will be using a heat exchanger to carry out their thermal processing requirements. Yet, with such a variety of applications possible, it’s important that food processors select the right heat exchanger for their individual requirement.

Know your process There are a number of types on the market: plate, tubular, corrugated tube, scraped surface, etc. Each is suited to a particular application, so think carefully about your process, including the nature of the material/s to be heated or cooled, the objective of the process (such as cooking or pasteurisation) and any restrictions of the environment where the heat exchanger is to be used. The driving force for heat transfer is the difference in temperature between the two substances (often, but not always fluids). In the case of a smooth tubular heat exchanger the temperature of two simple fluids, such as water and milk changes as they pass through the heat exchanger. One of the reasons for making corrugated tube and scraped surface heat exchangers is that they are suitable for fluids and materials with complex properties, such as viscous and non-Newtonian fluids like custards and sauces, or for materials containing particles or sediment such as fruit purees. You should therefore always be mindful of the material to be processed before selecting your heat exchanger and it’s a good idea to seek professional advice from manufacturers and their agents, to help with the selection process. One size does not fit all Once the correct type of exchanger has been chosen, food processors must then make sure that the model supplied is correctly sized for the job. In other words, that it offers the right amount of heat transfer for the fluid/s being treated and at the throughput required. The heat exchanger must have a large enough heat transfer area for the specified fluids and their specified inlet and outlet temperatures. Most calculations should also factor in variables such as whether the heat exchanger operates using counter-flow or parallel flow.

The values for numbers 2 and 4 can usually be supplied by the client based on experience, while the designer of the heat exchanger will select the tube size, thickness and materials to suit the application. The resistance to heat flow resulting from numbers 1 and 5 (known as the partial heat transfer coefficients) depends both on the nature of the fluids and the geometry of the heat transfer surfaces themselves. Creating turbulence One way to prevent the build-up of these layers is to increase the speed at which the fluid passes through the heat exchanger so that turbulence is formed and the boundary layer breaks away from the surface of the tube. This is the point at which so-called laminar flow (with the fluid passing through in smooth layers, where the innermost layer flows at a higher rate than the outermost) becomes turbulent flow (where fluid does not flow in smooth layers but is mixed or agitated as it flows). The speed at which this occurs is influenced by many different factors, but in order to quantify it for specifying heat exchangers, engineers use something called the Reynolds number. This is determined by the diameter of the tube, the mass velocity of the fluid and its viscosity. Reynolds numbers of less

than 2,100 describe laminar flows, while numbers above 10,000 describe full turbulent flows. Between the two values is an area of uncertainty called the transitional zone, where we see a general transition from full laminar to full turbulent flow. In practice, engineers try to provide solutions outside of this zone. Tube deformation such as corrugation helps to increase the heat transfer performance once entered the turbulent flow area (Reynold > 2100). This is the main reason for using corrugated tube heat exchangers. However, it is also important that increasing turbulence in the flow of the material does not create issues with the product itself. For example, with pizza sauce, excessive turbulence can make the sauce sheer, leaving it runny and unsuitable for use. In such cases, corrugated tube heat exchangers are unsuitable and scraped-surface models can be applied, optimizing the scraper speeds to optimize on shearing behaviour. In turn, this requires a different set of calculations to be performed although the thermal and physical properties of the product remains the same. State of the art calculations As with any kind of science, the mathematics and understanding of thermal dynamics is continuing to evolve and improve. However, much of the literature commonly used to build calculations and model heat exchanger performance can be up to 80 years old, and does not always reflect the most recent science. Also, while there is scientific literature for the behaviour of fluids in smooth and corrugated tubes, there is little published data on scraped surface heat exchangers. Using our experience, and the most recent scientific data available, HRS has produced a new state of the art software programme which we use to calculate the necessary size of our heat exchangers. It is already producing some interesting results and giving new insights into how best to design tubular and scraped surface heat exchangers which provide the very best levels of performance.

Analogue input modules for two-conductor sensors pack more channels into a smaller footprint WAGO’s two-wire analogue input modules significantly reduce cabinet space requirements by packing eight channels into a 12 mm wide housing, reducing the number of modules required per node. The modules have a high measurement accuracy and resolution. The three new analogue input modules excel at quickly and accurately transmitting the measured values (e.g., temperature, pressure or flow) as digital variables to the controller. They can be calibrated quickly and easily using WAGOI/O-CHECK software or via fieldbus description files, allowing programmers to adjust parameters to suit the application and operating conditions.

8-channel analogue input module 0-10 V/±10 V Eight voltage inputs allow the 750497 module to record standard input signals for the 0-10 V and ±10V measurement ranges, while two-wire sensors can be directly connected to the inputs. The measurement range can also be expanded from 0-11 V/±11 V if required. Each of the channels can be configured individually, allowing extensive diagnostics to be adjusted to suit the application.

8-channel analogue input module 0-20 mA, 4-20mA The eight current input channels of the 750-496 module allow standardised signals to be recorded for 0-20 mA and 4-20 mA, as well as the 3.6-21 mA ranges per NAMUR specification. The measurement ranges are individually adjustable to suit application requirements. Power is provided by the analogue input terminal for each channel, eliminating the need for an external power supply connection for 2-wire sensors (loop powered).

8-channel thermocouple module The 750-458 8-channel thermocouple module connects standard thermocouples (including type K, J and B) to offer mV measurement and extensive diagnostic capabilities.

These settings and additional application thresholds are individually configurable for each channel. For the required temperature reference of the thermocouples, internal cold junction compensation is included with the thermocouple module to offset the clamping unit voltage. The module is suitable for the majority of industrial applications that require temperature measurement, such as kilns, or electric arc furnaces in the steel industry.

Complimentary to existing 8-channel input modules These new additions complement the recently launched 8-Channel PTC digital input module for connecting to PTC thermistors, as well as configurable 8-channel analogue input modules for 2–wire resistance (RTD) sensors. The PTC Digital Input Module (750-1425) comes with eight channels for connecting up to six PTC thermistors in series per channel. Use this PTC Digital Input Module to connect up to 48 PTC thermistors according to DIN 44081 and DIN 44082 for thermal monitoring, e.g. overload protection of motors.

Advantages for all modules The modules fit into the WAGO-I/OSYSTEM 750 automation platform, and are compatible with all of the latest WAGO fieldbus couplers and controllers. Spring pressure connection technology ensures that wire terminations in all modules are robust, easy to connect and free from maintenance, reducing installation time while improving reliability. The modules are compliant to EN 610006-2 immunity and EN 61000-6-3 emission standards. Communication between fieldbus couplers/controllers and the I/O modules is carried out via the internal bus. All inputs can be configured individually via software such as WAGO-I/O-CHECK and fieldbus device description files. This Windows-based application allows users to operate and represent nodes from the WAGO-I/O-SYSTEM 750 without the need to connect the node to a fieldbus system. This allows channels to be tuned to the needs of a particular application, and streamlines the development process, saving time and money.

GB Precision Expertise Boosts Mould Tool Productivity Birmingham-based precision engineering firm, GB Precision, provides complex bespoke solutions including multiimpression mould tools, as well as components and sub-assemblies to customers in demanding industry sectors such as medical and pharmaceutical packaging, aerospace and F1.

O

ne recent challenge tackled by the company was for a rapid-cycle, multi-impression medical packaging mould tool where the specified moulding material, a high performance, engineering polymer, had a known tendency to “string” during the moulding process. From the outset, the customer had specified the use of a hot runner system for the tool, however, as GB Precision Director, Paul Turner, observes; “there are hot runner systems and hot runner systems, and you tend to get what you pay for. The original specification had assumed quite a simple system, which, although it would have been perfectly adequate for a less challenging application, would, in this case have resulted in a reduced cycle time and a narrower moulding window, due to the nature of the material being moulded.”

Cycle-Time Significantly Reduced During discussions with the customer, GB Precision convinced them that incorporating a gated hot runner system would not only allow the optimisation of the tool design regarding filling and cavity orientation and so reduce the moulding cycle-time – the customer had been looking for a 10 second cycle, in the event the tool was able to operate on a much-reduced cycle – but the moulding window would also be substantially increased and material wastage reduced. As Paul explains; “By providing our engineering expertise at the tool design stage we could provide our customer with long term benefits in his tool’s productivity. We were able to show that the initial additional cost of incorporating the more complex valve gated hotrunner system would be quickly outweighed by savings in accurate mould control, setting optimisation and waste reduction, which is particularly important in medical applications, where scrap often cannot be re-used.”

Ecospin exports virtually all its production. A product as technologically advanced as the Raptor is expensive to build. This was a constraint for both Ecospin and its customers. Paul Loomes, Ecospin’s Managing Director explains: “The Raptor’s USP is its Type Approval; this is what makes it road legal. However, to get Type Approval cost £200,000; we managed this without investment but by the time we had an approved product to build we had no money left in the company. “Having no cash in the business meant we couldn’t fund build costs. So on every order we had to ask for 50% up front. This was losing us business.”

This is clearly a difficult sell to a customer. It takes around twelve weeks to fulfil an order so asking a dealer in Singapore to stump up £25,000 on a £50,000 order three months before receiving anything is bound to cause consternation. Paul was concerned that without a capital injection from an investor Ecospin’s future looked bleak. Then he found a way forward. “I was describing the problem to a friend, Stuart Garner at Norton Motorcycles. Fulton. The Best Kept Secret In Thermal Fluid Technology The Fulton name is synonymous with heat transfer solutions and offers a range of thermal fluid heaters and multi-fuel-fired steam boilers, meaning they are well placed to offer customers an unbiased review of their heat transfer requirements. Thermal Fluid: The Facts Water and steam are typically used as heat carriers in heating systems, but at high temperatures, both require a corresponding high operating pressure. For industrial heating systems, a high temperature is often a great advantage, but establishing this with water and steam can be controversial and expensive. Thermal fluid heaters use specialist oils as heat carriers and operate at atmospheric pressures up to 300°C. To gain a similar operating temperature from traditional water- or steam-based systems would require a pressure of 85 bar. Thermal fluid heaters are therefore an ideal source of heat for industrial processes where high process temperatures are required and there are circumstances, especially where low running costs is a requirement, where they are more suitable for heat transfer than steam systems. A properly designed, installed and maintained thermal system that uses 26|

the correct thermal fluid for the application’s operating conditions should give 20 to 30 years of reliable service. However, like with water and steam systems, maintenance is essential for safe and effective operation; and the thermal fluid should be checked regularly to verify that it has retained its heat transfer properties.

Thermal Fluid v. Steam But at what point does thermal or steam become the best or most cost-effective solution for a process? The choice between adopting steam or thermal systems is determined by the requirements of the process and its temperature range. In general, if the process requires a temperature below 180°C, steam is usually the first choice. However, if the

required process temperature is above 180°C, thermal fluid is often the better solution. Thermal systems, unlike steam, provide useable temperature with very little pressure and a variety of cost savings should be expected. The additional control provided by thermal systems also allows multiple, easy and accurate temperatures throughout a single system that can also include cooling. There are also no freezing hazards, they provide rapid start up and shutdown with minimal heat losses and there’s no requirement for blow down or condensate losses. The whole life costs for thermal systems can also be cheaper because they require fewer insurance inspections, which minimises production downtime and shut down periods. There’s also no requirement for water treatment or chemical dosing, which leads to zero waste disposal and minimal maintenance costs. CCTV Border Surveillance Station Developing a battery pack that can withstand the harsh climate of the Middle East and provide backup power capabilities in a remote location. The Challenge The client was developing an uninterruptable power supply (UPS) system to be used in the Middle East for a border surveillance station. The problem they faced was in identifying the correct battery that can act as a UPS battery and be able to cope with the high temperatures present in such a location. Furthermore, not only would the battery have to cope with the environment but it would have to fit into the available space. Added to this was the need for the battery packs to be shipped easily transportable by air and/or surface transport which precluded the use of lithium batteries. Fortunately, weight wasn’t a key factor.

Further safeguards in this outdoor application and its salty and chlorine-saturated atmosphere include terminal boxes sealed with epoxy resin and stainless steel hollow shafts. A fivelayer coating for offshore operations with sturdy multi-component paints ensures class C5 corrosion protection according to EN 12944.

Top tips for young structural engineers ~ How budding structural engineers can succeed in the industry ~ In arguably the greatest achievement of the twentieth century, the average life expectancy has almost doubled since 1900, when people would seldom pass the age of 50. However, we now have an aging population, which is reshaping infrastructure and increasing demand from younger generations of structural engineers. Here, Sam Carigliano, CEO of cloud based structural engineering software provider SkyCiv, shares his top three tips for budding structural engineers. According to a report from the National Institute of Aging in the US there has been a significant life expectancy increase that averages out at approximately three additional months of life in newborns with every passing year. This means that that those born in 2017 will, on average, live one year longer than those born in 2013. With many experienced structural engineers nearing retirement, young engineers are beginning to take on more responsibility in the workplace. With little experience, they may feel overwhelmed by the pressure and high standards expected in the profession. Fortunately, there are three key steps that young structural engineers can take at the start of their careers to maximise their personal effectiveness and increase their prospects.

Be social and network Although networking has been a valuable tool for many years, younger engineers are now armed with social media platforms such as LinkedIn, allowing them to network more effectively than previous generations. Budding structural engineers should attend events, whether they are general ones such as steel structural engineering shows or niche ones such as oil and gas and event rigging shows. Engineers should take a digital copy of their resume with them to send across to potential employers and be prepared to connect on LinkedIn. An effective way of managing this is to keep it attached in a draft e-mail or saved on a cloud drive. MULTI-FUNCTION FLOW & TEMPERATURE SENSORS IMPROVE EFFICIENCY Precise flow and temperature measurement is essential in many applications and the recently expanded range of FLEXFLOW process sensors available from BAUMER LTD provides some highly efficient and flexible solutions. What’s New in Electronics Live? What’s New in Electronics Live (WNIE LIVE), the UK Electronics Expo, previously National Electronics Week (NEW) has made some big changes to their 2018 event after receiving feedback from a postevent survey sent to all previous exhibitors.

ncouragingly 97% of the respondents confirmed that they wanted a dedicated UK Electronics Event which was great to hear, as an organiser they pride themselves on reacting to industry feedback and want to continue to develop and improve the event, making it a strong advocate for this sector.

Decommissioning debate to take centre stage at SPE Offshore Europe 2017 Decommissioning will be a special focus at SPE Offshore Europe 2017 with a range of expert speakers announced as part of the plenary and new Decommissioning Zone technical programme. Supported by Decom North Sea, the new Decommissioning Zone will deliver an extensive line-up including presentations hosted by ITF, The Society for Underwater Technology, ImechE and Decom North Sea. Panellists offering expert insight throughout the three day conference include Stephen Hall, CEO Society for Underwater Technology; Pieter voor de Poorte, Subsea Decommissioning Lead, Premier Oil and Bill Cattanach OBE, Head of Supply Chain, Oil & Gas Authority. The zone is set to bring together thousands of highly targeted technical, business and government industry professionals with exhibitors including Diaquip, Integrated DECOM, EMAS Energy, Fairfield Energy, Petroplan Europe and Xodus Group among those signed up. As several assets in the North Sea reach the end of their lifespan, the latest cost estimate from the Oil and Gas Authority has predicted the cost of decommissioning the UKCS oil and gas infrastructure is £59.7 billion with an ambitious goal of completing this work for less than £39 billion.

The future of maintenance engineering ~ What is the role of the maintenance engineer in the factory of the future? ~

The music industry has experienced rapid change in the last 20 years. We’ve seen the decline of cassettes, the rise and fall of CDs and the move towards digital music downloads. The manufacturing industry is no different, having increased its digital processes, changing the way the industry operates and work is done. One role that is changing significantly is that of the maintenance engineer. Here, Jonathan Wilkins, marketing director at obsolete equipment supplier EU Automation, discusses how Industry 4.0 is changing the way businesses approach maintenance.

Proactive vs reactive

Maintenance engineers ensure machines and processes in a facility run smoothly. This relies on both preventative and emergency maintenance to keep operations running with as little system downtime as possible. This often involves periodic inspections, commissioning or recommending of system upgrades, troubleshooting equipment and repairing or installing replacement parts. If a problem is found, it is commonly the responsibility of the maintenance engineer to prevent the problem from reoccurring.

The risk of downtime means that maintenance engineers need to make sure equipment is kept functional. As factories have become smarter, so too has maintenance. By using data from sensors on the factory floor, maintenance engineers can plan a schedule and use predictive maintenance to tackle any equipment problems before it causes downtime.

With the onset of Industry 4.0, manufacturers are moving towards more a proactive approach to maintenance. The sector has been particularly receptive to automated and smart technologies because of their ability to reduce downtime and improve productivity. A traditional reactive approach to maintenance revolves around waiting for equipment to fail before performing maintenance. The obvious downside to this is that the company is not prepared for unplanned stoppages, which can lead to downtime and the waste of raw materials. For example, if batch production is halted on a food manufacturing line, it can lead to the fouling of ingredients and in some cases damage to the system.

The increasing number of connected sensors in manufacturing facilities means that maintenance is now performed with a

data-based approach. Condition monitoring equipment that uses techniques such as vibration analysis and infrared imaging allows the maintenance engineer to perform preventative action.

Looking forward In the highly automated manufacturing facilities of the future, machine-to-machine communication, sensor developments, big data and analytics will change the relationship between the factory and the maintenance engineer. Systems could be able to selfdiagnose any part failures, order replacement components from a supplier, and install them with minimal human intervention. More data will be available for maintenance engineers to analyse, which steers staff time away from manual data input and towards high value roles such as updating and monitoring the plant’s digital twin — a realtime simulation of the plant in operation. Just as the way we listen to music is evolving, so is the role of the maintenance engineer. The factory of the future will require human staff to oversee maintenance and monitor and analyse data from the factory floor to maximise productivity.

Industrial linear motion systems often feature recirculating ball bearings, which require very careful installation, set-up and periodic maintenance. Keeping chemicals safe

Cory Riverside Energy is a waste to energy plant to the East of London. With a population approaching nine million people, London has an incredible appetite for energy. Keeping the lights on in the face of increasing demand is one of the major challenges facing the city today. It produces around 22 million tonnes of waste every year. Or, to put it another way, enough to fill the largest skyscraper at Canary Wharf every eight days. At this site they utilise this waste to help provide London with a safe, secure, affordable and sustainable energy supply, which also makes great environmental sense. The site at Belvedere uses these materials, that would otherwise have gone to landfill, as a feedstock to generate electricity. As one of the largest operations of its kind in the UK, this facility generates c.525,000 MWh of electricity each year from processing around 750,000 tonnes of waste. What’s more, they use the River Thames as a ‘green highway’ to move the waste from the centre of the city to the facility on their fleet of tugs and barges, removing around 100,000 truck movements a year off the UK capital’s congested roads.

Chemical storage on site The energy from waste combustion process presents many challenges, from bulk handling of the incoming waste streams to the careful monitoring and control of the outputs to the environment. At various stages chemicals are used on their purified water systems. These chemicals are stored in bulk storage tanks at strategic points across the plant, in one such area there are 4 polypropylene plastic chemical tanks containing Sodium Hydroxide (Caustic Soda) 32% and Hydrochloric acid (32%) - each product utilising a ground floor bulk storage vessel and a smaller ‘day’ tank’ on an upper floor, used for the process-critical dosing and neutralisation. All tanks had been originally supplied fitted with low cost ‘back pressure’ level systems that failed due to corrosion and build up. With fumes and vapours escaping through the housings, they were unreliable, inaccurate and very unsafe.

Risks with chemicals To get the right sensor specification means it needs to be made of the right materials, sometimes needing expensive alloys and elastomer seals in the construction. During fitting or removal, both sensor and process will also require containment, isolation and decontamination, as well as comprehensive personal protection equipment ( i.e. COSSH regulations). This often results in mandatory closing off an area of the plant while any equipment installation or removal is taking place on the vessel. These necessary health and safety procedures incur extra safety risks and cost.

When storing chemicals, especially those that are highly acid or alkali, they are generally highly toxic, corrosive substances that can leave residues and readily give off vapours and fumes. Any contact with, or release into the atmosphere can quickly create a very hazardous environment for personnel. At Cory, these chemical products require careful monitoring and accurate level measurement to remove any risk of overfill, and ensure the process has ample supply. “We wanted a new level system that would avoid any repeat of the issues with the original sensors, ideally eliminating process contact and any risks experienced with the previous technology.” Said the Cory instrument engineer. VEGA proposed to use contactless radar sensors mounted above and outside the vessels looking through the vessel top to measure the liquid level inside.

Contactless level measurement benefits When it comes to liquid level measurement of chemicals a sensor generally requires a process connection into the vessel to get its ‘sensing part’ to connect into the process - even when using a top mounted ‘non contact’ device - it could be a rod, cable or diaphragm. So, to be able to measure any process variable completely without contact provides many benefits; from longevity of operation, protection from chemicals and the process, along with the increased safety through reduction or complete elimination of exposure to harmful substances. New Partnership With Global Steam Specialist Will Grow Support Services Industrial services provider ERIKS UK & Ireland has formed a strategic partnership with steam specialist TLV to expand its asset management, condition monitoring and support services. The partnership will allow ERIKS customers to benefit from TLV’s experience, as well as its portfolio of steam products. The company, which is headquartered in Japan, has been working with steam for over half a century and has acquired over 3,700 patents to date. TLV’s main priority is providing a holistic approach to steam system integration for its clients. ERIKS’ customers will now also be able to take full advantage of the company’s Steam System Optimisation Programme (SSOP), a three-phase evaluation of an entire system to improve safety, efficiency and productivity. ERIKS will also be able to recommend products from TLV’s extensive portfolio, such as the Cospect, which provides a compact, all-inone solution for steam systems. The Cospect is one of the few products available in the steam market that combines solid particle removal, steam separation, condensate removal and pressure reduction. Adaptsys device programming system boosts productivity and flexibility for Action Circuits (UK) Limited An advanced automated programming system supplied by Adaptsys is boosting productivity and enhancing the flexibility of the device programming service offered by Action Circuits, one of the largest European providers of electronic device programming and reeling services. The BPM 3900 Universal Automated Programming System is the first of its type to be installed in Europe, and combines a programming speed of 100 Mbyte/s with the largest memory support in the industry: 256 Gbyte. Action Circuits (UK) Ltd., based in Luton, Bedfordshire, was formed in 1987, and has been specialising in device programming and reeling services since 1990.
