According to statistics from the Consumer Electronics Show (CES), attendees are becoming more likely to see automotive technology at the show in addition to the iPads, smart phones, personal digital assistants, and other cool gadgets popular at the annual event in Las Vegas, NV. In 2012, there were nearly 500 exhibits related to automobiles at CES, even though the North American International Auto Show in Detroit takes place at roughly the same time of year. Entertainment is one of the things driving automotive technology west to Las Vegas for CES. Ford, for example, announced new apps for Sync’s AppLink, including one that helps listeners of National Public Radio listen to programs by voice command. Users create playlists of stories and programs to listen to later, or select from topics and then call them up with simple voice commands. NPR News is the first dedicated news application for SYNC AppLink that Ford is launching in 2012. Proximity, another Ford Sync app, alerts drivers with real-time discounts that are linked to their location. When driving by a favorite restaurant, drivers can be alerted about daily specials and discounts. General Motors created in-dash system with LG for Chevy Sonic and Chevy Spark. The technology is designed to use a smartphone’s apps to access cloud-based content and navigation systems. Mercedes-Benz’s also launched a new iPhone app called Drive Style, which will appear on the in-dash display, making the iPhone’s interface available for drivers with minimal distraction. I have attended the Automotive Show in Detroit many years for this magazine and other magazines. Like many people, I enjoyed seeing what automotive engineers design for under the hoods of cars. But now, after seeing what was exhibited at the CES, I wonder if consumer interest has shifted from what is under the hood to what is inside the cars’ cabins. Bruce Wiebusch

MOVIE SETS MADE FROM THERMOPLASTIC Rigid, lightweight thermoplastic sheets provide flexibility and toughness to film studios.

Whether it’s the 1954-era brick buildings in the Martin Scorsese/Leonardo DiCaprio thriller Shutter Island, turn-of-the-century cobblestone roads in the movie Beloved, or the bare cinder block jail cell in a current day television crime series, set designers rely on lightweight, rigid materials to deliver the look and feel of the real thing. Since building actual brick buildings or cobblestone streets on a movie set is not feasible, set designers turn to specialized suppliers like Provost Displays (Norristown, PA), which creates architectural elements out of a light-weight, thin-gauge, rigid thermoplastic. Provost Displays uses vacuum forming to produce plastic panels for theatrical, film, and photographic scenic purposes. The company, which offers in-house design capabilities for custom jobs, has a full line of architectural panels, including bricks, stones, building materials, windows, doors, tiles, etc., as well as props. The company carries more than 350 designs; everything from manhole covers, rafters, and Egyptian panels to deer heads, radiators, and fire hydrants. Brick is the most popular option in the company’s catalog. Sixteen brick products are available, not including custom options, ranging from antique brick, old brick, and mini brick to old, weathered brick. “For the buildings on the set of 6

Shutter Island, we made more than 4,000 sheets of brick,” says Provost’s owner Ardia Dayton. “Customers can use our materials to build practically any environment they can imagine,” she adds. FROM RAW MATERIAL TO MOVIE SET The process begins with a 52-inch wide (1.3 m), 300lb (159-kg) roll of 0.030-inch (0.76 mm) thick thermoplastic alloy from Boltaron (Newcomerstown, OH). The sheet is typically specified in white with a smooth, matte finish. To create its products, Provost relies on vacuum forming, a process in which the sheet is preheated to a forming temperature, and a vacuum (approximately 25 inHg/635 torr) is applied below the sheet, while the sheet is pulled over the mold where it cools sufficiently to retain every detail of the mold’s shape and surface. The company builds its molds in-house. Brick and cobblestone molds are typically sculpted by hand from high-density foam. “Once it’s sculpted, we coat the foam with a two-part epoxy resin and reinforcements to create the mold,” explains Dayton. The company also casts molds off of real items, including a wall-mounted radiator and a fire hydrant. “We cast from the actual radiator using plaster,” explains Dayton. Since the 3-D radiator includes undercuts (which would lock the

formed sheet onto the mold), Provost forms the top half and then builds out the back. Similarly, the company vacuum forms its fire hydrant in halves, which are then heat-welded or glued with PVC adhesive to replicate the complete, three-dimensional prop. In addition to its formability, Dayton specifies Boltaron sheet due to its tensile strength, scratch resistance, and impact resistance (20-ft-lb/in (1059 J/m). The material was put to the test on the set of Beloved, when set designers turned an area in Philadelphia, PA into a slaughterhouse. Vacuum formed cobblestone panels from Provost Displays were laid over the existing street, strewn with dirt, and walked on by actors, horses, and rooting pigs for filming. “We paint the sheet using a water-based latex paint,” explains Dayton. “We then form it the following day, and during the vacuum forming process the paint bonds with the plastic. The Boltaron material is rigid and lightweight, and offers good forming characteristics with minimal thin-out on outside corners and within recesses. For example, we use it to vacuum form a scallop shell

panel with a 12 in. (305 mm) deep draw, and it picks up every detail of the mold,” she says. “The more detail, the more realistic these designs look on the set.” Finished panels are typically shipped flat and measure 4 by 12 ft (1.2 by 3.7 m), although the company can also produce 4 by 8 ft (1.2 by 2.4 m) and 4 ft square (1.2 m square) sheets. Portions can be trimmed using readily available tools such as scissors or utility knives. Trimmed panels can be mounted to nearly any flat surface, including sheetrock walls, wood paneling, and theatrical flats using staples, adhesives, or screws with washers. For designs with a continuous pattern, such as brick, the edges can be soldered so that the panels interlock. All panels are reusable and recyclable, and can be repainted and repurposed for alternate sets.

BELLOWS PROTECTS COMPONENTS Overhaul provides aesthetics to snowmaking machine for 2014 Russian Winter Olympics.

Puma snowmakers like this will provide snow for the 2014 Russian Winter Olympics.

A special bellows improves the aesthetics of snowmaking machines while also protecting their components and retaining heat to keep the components thawed. The bellows is used exclusively on the Puma® snowmaker, made by Snow Machines, Inc. (SMI), a supplier of snow machines, snowmaking equipment, and construction and engineering services. The Puma is one of the machines SMI is supplying for the 2014 Russian Winter Olympics. Previously, the area between the machine’s rotating barrel and the components below it were unprotected, leaving the components exposed to the elements. With a new design, SMI looked to improve the machine’s aesthetics while also protecting the components. The solution was a bellows designed to keep the snowmaking equipment covered while the barrel rotates from 0-45 degrees. The bellows was designed and manufactured by A&A Manufacturing Co., Inc., New Berlin, WI, a specialist in the design and manufacture of protective covers for a wide range of applications. The solution combines a blend of bellows and cone covers to fit the machine, which also protects the machine against freezing tem8

peratures and intense UV exposure. By retaining heat from the machine’s on-board compressor and heaters, the components remain thawed. The bellows is made from a special viton-coated nylon material that is colorcoordinated to match the machine’s housing. The Puma was designed with a goal of maximizing snow production over a wide range of conditions, especially in marginal temperatures. It will interface with automation and control software for optimum performance in any snowmaking weather. The unit is equipped with an onboard aspirated weather station, air and water pressure monitoring, and automated flow control. Each unit employs a convenient touch-screen panel at eye level for manual control when desired, and the Puma can be configured to communicate with a

The machine is suited to central intelligence (a single computer or control room for all snow guns) or distributed intelligence (some type of computer to manage each snow gun, pod, or ski trail). The Puma’s level of automation allows operators to raise and lower the barrel or adjust the oscillation arc up to 359° on any number of machines from a central command station, helping to deliver pinpoint control with minimal labor. The result is better snow distribution and reduced manhours needed for grooming. The blended design of the bellows helps protect vital components as the machine’s barrel moves through its cycle. By combining the high resolution and rapid shot frequency that can be achieved with a “rotating turntable,” so ­called panorama shots can be compiled. Enabling this feat is optimal camera lens focusing over the swivel range. Over time, classical photography has undergone a huge change. Electronic systems have superseded the process of recording images chemically. Yet even modern photography is subject to the laws of physics and visual appearance. The extensive equipment that was

Within this context, the object is photographed several times in order to obtain a higher dynamic range.

PANORAMA PRECISION Even in the age of digital image processing the old truth still applies: whatever has been “captured” correctly when taking the shot will not then have to be laboriously corrected later. Especially when creating a composition from several individual images, having individual shots 10

The more precisely the camera is used, the simpler the subsequent image processing becomes. COMPACT DRIVE TECHNOLOGY The ideal actuator must deliver high performance while taking up the least space possible. Since considerable freedom of movement is necessary for the best visual motif, the drive mechanism requires a level. An exact correlation between the control command parameter and actual movement of the drive signal results. All movements must always be executed dynamically in the same way, regardless of the standard DC motor with diameter­compliant gearhead and encoder attachments came out on top as the drive mechanism of choice given all the stipulated characteristics. Depending on the model, the 22-mm diameter drive mechanism supplies between 2 and 11 watts and achieves a turning moment of 2.5 to 10 mNm at the

output shaft. The voltage variants lie between, which can optionally be equipped with sintered sleeve bearings or, for continuous operation, with ball bearings or prestressed ball bearings. Reductions in a ratio of 3.71 to 23.014: 1 are possible in plastic or metal gearhead. An optical encoder mounted to the motor shaft delivers 100, 500, 1,000 or 1,024 rectangular pulses per rotation. In this way, not only tilt angles but also full circles can be completed in a targeted and shot with the requisite angular alignment. The comprehensive package, consisting of motor, gearhead, and encoder, is low maintenance and can be operated in a temperature range of between 4­ 0 to +100 °C. Thus, the only limiting factor when it comes to taking photographs of winter scenes on the one hand or desert images on the other is the battery supply.

iPAD CONTROLS HOLOGRAM PERFORMANCE The Gaya Theatre in Seoul, South Korea, recently hosted an amazing hologram performance called VR BreakOut. Zenex Wave, a Korean design and production company, used Medialon Manager Show and Media Control Software with an iPad to provide an audience with a 3D experience on stage. The performance is a musical and danced story about prisoners who lead a routine life, isolated from the outside world, and dream of freedom through a mysterious Bi-guep (a book with supernatural power), which happens to fall from the sky. In VR BreakOut, Zenex Wave applies hologram technology to a commercial stage for the first time in Korea, realizing virtual reality on the stage by combining technologies like 3D projection mapping, interactive sound, and state-of-the-art show control. While beat box sound is produced by Gundog, a hologram car, in the background, flies or rotates in the sky in real time. For hologram, 3D projection mapping, and interactive sound, Zenex Wave used various equipment and systems, such as Dataton Watchout media players and five video projectors fit with shutters to blocks light from the

projectors. Every aspect of the show, including audio, video, and lighting, is controlled from an iPad’s video console, which runs Medialon Manager Show software. A single operator is able to control all the systems effectively from a single video console. The video cue menu and the projector control menu were automatically converted according to the rotation of the iPad, allowing a more efficient and easier control panel. For the hologram, videos come from two projectors, which reflect on a mat screen on the floor and are then projected on a foil screen (optical film) mounted at a 45 degree angle. Audience were able to see the VR BreakOut show during a three-month theatrical performance at the Gaya Theater.

WIRE EDM FOR SOLIDWORKS Delcam introduces their latest version of software.

The latest Delcam for SolidWorks release includes programming of wire EDM for the first time, alongside the comprehensive options for the programming of turning, mill-turn, drilling and two- through five-axis milling. Other enhancements include target-part comparison, the ability to compare a model of the desired final shape with the shape achieved by the programmed toolpaths, and multiple-instance programming, the programming of multiple SolidWorks components in one operation, either in the same orientation or in different orientations. Fully-automated de-burring and chamfering has also been added to provide faster programming of these finishing operations on 2- or 2.5-axis parts. The ability to incorporate chamfers, even when they are not shown in the original SolidWorks model, duplicates functionality previously available in Delcam’s feature-based CAM system, FeatureCAM. Delcam for SolidWorks 2012 also incorporates enhancements from the 2012 release of FeatureCAM, including improvements in the use of stock models and new options in the tooling database. Stock models allow the user to visualize the material remaining after each operation, which makes it easier to eliminate air cutting and therefore generate more efficient toolpaths with reduced machining times. The models also simplify the selection of the most appropriate tool sizes for restroughing and finishing operations. The tooling database is a key part of the automation in the software as it allows the optimum operating conditions to be associated with each tool. Delcam for SolidWorks, combines the benefits associated with Delcam’s PowerMILL and FeatureCAM CAM systems. It is based on the company’s proven machining algorithms already in use The software offers PowerMILL’s exceptional speed of toolpath calculation, plus the advanced strategies for high-speed and five-axis machining, to ensure increased productivity, maximum tool life, and immaculate surface finish, even when cutting the hardest, most challenging materials. MULTI-GIGABIT DATA RATES FOR IEEE 802.11AC WIRELESS ACCESS POINTS Catalina APM86491 embedded processor supports the newest WLAN standards and Power over Ethernet requirements of home networks at less than 3-watts

AppliedMicro announced that its Catalina APM86491 embedded System-on-a-Chip (SoC) processor represents the industry’s first solution tailored specifically for next generation IEEE 802.11ac wireless access points. Catalina’s enterprise-class QoS engine, TCP offload engines, a 4Gbps packet classification engine and application aware offloads allow consumers to store, stream, and share digital content at lightning speeds for an enhanced digital media experience. The IEEE 802.11ac standard emerges when the digital home network is converging toward an all-in-one appliance that serves as a router, wireless access point, and networked storage drive. Catalina’s highly integrated design is ideally suited for this convergence because it supports a variety of high speed interfaces within the device. Two PCI-Express® 2.0 interfaces support dual concurrent 802.11ac radio devices; two SATA interfaces support internal storage connectivity and two USB 3.0 ports - one host and one OTG - provide external storage

connectivity. Additionally, four Gigabit Ethernet ports are available for a variety of network configurations. This combination enables next generation 802.11ac wireless access points to be integrated into all-in-one network appliances. Catalina APM86491 is the industry’s first embedded processor equipped to handle the bandwidth requirements of this new class of consumer home network systems. By providing Wi-Fi® throughput of more than 2Gbps, the Catalina APM86491 offers performance for consumer applications. Performance improves more than 100 percent in applications such as NAS through the use of a TCP receive side offload engine. Performance is also provided by Catalina’s 1 GHz Power Architecture® 465 CPU featuring a dual issue, outof-order processor core. The net result for consumers is uninterrupted performance with no stalls during data transfers. Furthermore, bandwidth multiplexing, speed and coverage range of IEEE 802.11ac wireless solutions are improved as On-The-Go (OTG) sharing becomes more pervasive through smart phones, tablets, laptops

and HD displays. The SLIMpro co-processor responds to network control packets while the main CPU and the rest of the SoC remain in a deep sleep mode, operating at less than 250mW to further reduce Total Cost of Ownership. The SoC operates at less than 3W under typical operation conditions to support Power-over-Ethernet (POE) requirements. Low power operation also eliminates cooling fans and heat sinks from system designs for reduced bill-of-material cost. Catalina features an advanced hardware-based QoS engine with support for DPI (Deep Packet Inspection) for prioritization of real-time and latency sensitive traffic. The SoC leverages its queue manager and classifier to perform bandwidth management with 256 queues, 1024 search filters, and 128 traffic policers and shapers. This provides a richer video experience while voice and web traffic remain unaffected by multiple simultaneous streams and applications. Catalina provides 64-byte L2 bridging performance with a classifier offload equal to 762Mbps, delivers 100 percent Ethernet line rate performance with no CPU utilization. IP forwarding 64-byte performance with classifier offload delivers 621Mbps at 100 percent CPU utilization. IP forwarding 1500-byte performance with classifier offload delivers 986Mbps at zero percent CPU utilization. Catalina’s Robocopy NAS writes equal 110 Megabytes per second (MBps) at 80 percent CPU utilization. Iometer NAS writes are 110 MBps at 35 percent CPU utilization and Iometer NAS reads are 108 MBps at 40 percent CPU utilization.
