Don’t lose a good worker to outdated company practices

F

inding workers to fill the 7 million open jobs in the United States right now is not an easy task. Finding the right workers for the asphalt industry, those who come to work on time every day, are dedicated to their trade, willing to learn a skill and ready to work long hours, is even more difficult. At a recent National Asphalt Pavement Association event, Patrick Nelson, president of Lehman-Roberts Co., discussed how they keep new employees invested in their developing careers and seasoned employees engaged. 1. FOCUS ON COMMUNITY Building a sense of community is an important way for employees to feel valued. Nelson says his company focuses on the good work they do for the city they live in. “You can’t get to school or work without driving on a road we touched,” he says. “What we do has an impact, it improves lives.” Lehman-Roberts also makes sure employees are given opportunities to achieve optimal work-life balance. They make schedules in advance and let employees know when they will have Saturdays off and rotate crews on and off the night shift. 2. UPDATE ON-BOARDING The typical first day at a construction job involves a few safety videos and the next day the worker has a shovel in their hand. While some employees may appreciate this go-get-em tactic, most new hires need to feel valued and like they will be part of a team. This is why LehmanRoberts now has employees stay away from the jobsite for at least a week after coming on board. “We have training that happens every two weeks,” Nelson says. “New hires will watch safety videos, meet with various members of the

8

team and executive committee and really get to know what we do and what the expectations are before we let them loose on the jobsite.” 3. DEVELOP EFFECTIVE COMMUNICATION PLAN Once an employee leaves for the jobsite, don’t forget about them. Lehman-Roberts developed a communication plan that checked back in with new hires after 30, 60 and 90 days. “We sit with an employee and make sure they are getting what they need from the job,” Nelson says. “Are they getting enough training, are their benefits set up correctly, etc. This helps new employees feel engaged with what they’re doing and in the company that hired them.” 4. INVEST IN DEVELOPMENT Past 90 days, your employees still need periodic training to ensure they are up to speed on the latest industry trends and equipment. Lehman-Roberts took this one step further and extended yearly training to their foreman. “Your foreman are the key to anything you’re doing,” Nelson says. “You need to equip them with the tools they need. We put them through leadership training each year to foster this development.” Turnover doesn't mean losing a body to do a job, it means losing a skilled worker. Need for ROI When it comes to implementing technology, many contractors don’t see far past the cost to implement which is why the need for immediate return on investment (ROI) is so important. “These are often contractors running hundred-million-dollar jobs with $300K worth of equipment and software to effectively run the construction organization is a critical capital asset,” Larsen says. “What tends to matter much more than price is how well the software or technology helps gain efficiencies and simplifies processes to save time. ROI can often be addressed with efficiency calculations. If you save X hours a week, that’s worth $XX.” Larsen adds that companies see immediate success when the technology they adopt makes the entry of critical information such as timecards faster than paper. “Mobile devices and software designed with the user experience first is removing the historic barriers that have made the transition from paper to digital difficult,” he says.

Many companies provide a variety of training modalities, from on-demand to instructor-led training, so that end-users can engage in learning that best meets their style and needs. “Contractors who engage in learning will be more productive and successful in fully utilizing their software solutions, leading to greater success in managing their business,” Larsen says. impact their operations have on the environment. The National Asphalt Pavement Association’s (NAPA) Greenhouse Gas Calculator is a good place to start to better understand the impact of an asphalt plant on the environment. Clearly the single largest contributor to CO2 emissions is the fuel consumed by the plant at the burner tip and hot oil heater. However, the tool also calculates the greenhouse gas emissions related to asphalt pavement manufacturing gate to gate as CO2 emissions. It also calculates emission offset credits for recycling and some fuel use. What’s even better is the calculator includes a gauge to help identify the sweet spot for production where you’re not wasting fuel or under producing because you’re trying to be environmentally conscious. 3. IMPROVE PLANT EFFICIENCY Every asphalt plant can improve their efficiency and there are some low-hanging and relatively hasslefree improvements that plant owners can implement that will immediately improve efficiencies and therefore the sustainability of the plant (see sidebar). Repair or replacement of plant insulation is something that can be completed quickly and will have a significant impact on the amount of energy needed to operate your plant. Uninsulated asphalt and hot-oil lines, flanges and jumpers require significantly more energy to operate than when they are properly insulated. Tuning both the drum and hot-oil burner to ensure complete combustion and ensuring liquid fuels are at the proper viscosity or that gas fuels are at the right pressure will also reduce energy demand. 4. ELIMINATE WASTE Schedule production and operate the plant to limit the amount of waste generated at the plant. Reductions in raw materials used (whether it is aggregate and asphalt, burner fuel or equipment fuel) means plant owners

have to buy less to produce the same amount of material. These savings should go directly to the bottom line for any producer. Accurate orders, limiting the number of mix changes and knowing plant timing will all reduce waste generated every day you produce asphalt mixtures. 5. INVEST IN TECHNOLOGY Automation can also help with improving plant sustainability as equipment which monitors real-time burner fuel usage and knowledge of appropriate fuel use for the conditions the plant is operating under can indicate when plant adjustments or maintenance may be required. Properly calibrated plants (plant timings, temperature thermocouples, binder content, weigh bridges, etc.) will also help reduce the waste generated at plant start-up and shutdown and provide proper temperature control during production. 6. NO IDLE TIME Finally, institute a no-idling policy for all equipment on site, plant loaders and delivery trucks. Any reduction in the energy consumed will reduce the plant’s carbon footprint and improve sustainability. Steps can be taken now to better understand sustainability and improve how our plants operate, but plant owners should also be focused on future sustainability goals for their company. Owners should become engaged in the process which will shape how sustainability requirements impact our industry. By implementing sustainable practices at your business today can help you be prepared for what regulations the future might hold.

A Quick Tutorial for Baghouse Operations As plant operators, it is our responsibility to ensure that we are not exceeding dust limitations at the plant which is why proper baghouse operation is so important 16

s everyone knows, the purpose of a baghouse is to remove the fines entrained in the airstream from the drum before that air is emitted to the atmosphere. Various state regulatory agencies have written specifications regulating how much dust we can release each year. As plant operators, it is our responsibility to ensure that we are not exceeding those limitations.

Cliff ’s Notes Your eyes are one of your most valuable tools in gauging the efficiency of that cleaning process. If you look at your exhaust stack and you can see dust in the airstream then you know that there is a problem. Polarizing sunglasses are very helpful to see any dust in your stack. In essence, they highlight the dust. If you see any dust, you need to immediately schedule a visualite test to see where the leaks are.

on start-up. You get a lot of marbles on start-up. In other words, waste. Additionally, your bags should have a layer of cake on them to keep the high velocity dust particles from impacting directly on the cloth which can significantly shorten bag life.

Any dust leaks should be addressed immediately. Proper daily operations of a pulse jet baghouse are as follows: • 80 - 90 psi. of mainline air pressure. • Pulse interval time should be set to maintain 3-in. to 5-in. of delta ‘p’ (pressure drop) • Pulse on duration should be set for minimum trail (after flow of air on solenoid close) Proper daily operations of a rotary baghouse are as follows: • Rotor speed should be set to maintain 3-in. to 5-in. of delta ‘p’ (pressure drop) In my opinion, the closer you run to 5-in. of delta ‘p’ the better it is for the bags. With both systems, the draught through the drum should be maintained between .1-in. and .2-in. The primary goal is to keep enough draught to minimize puffing at the drum. This is simply an indication that we are maintaining a positive suction in our drum at all times. As we all know, too much suction carries proportionally larger quantities of smaller sized aggregate from the drum to the baghouse causing unnecessary wear and messing with our gradations.

SHUT DOWN PROCEDURE MATTERS The most confusion in baghouse operations has always been centered around the proper shut down procedure at the end of the day. The proper procedure for shut down is as follows: • End the process in your blending computer • When the AC DIVERTS kill the pulsars/rotors • Reverse the AC pump and open the AC valve to clean out drum line. Turn on pulsars/rotors • Run AC pump in reverse for about two minutes, then kill it along with the pulsars/rotors • Leave ALL augers running until the plant is cleaned out • Kill everything in reverse sequence of start-up This is how the baghouse should be operated. So let’s examine the things that go wrong when the baghouse is shut down incorrectly. Leave Pulsars/Rotors on Too Long The most common problem associated with this is that there is a long LAG until you start to get fines for the mix

Shut Pulsars/Rotors off Too Soon The most common problem with this is that you get a surge of dust in your mix when you first start up in the morning. This means more waste and possibly contaminated mix in the silo. A HEAVY surge of dust could potentially stall the augers, ending production for hours. All asphalt plants have their own little quirks. I adjust the amount of time I leave the pulsars/rotors on to fit the operational circumstances of the plant I am running. Perhaps you will need to leave your baghouse cleaning out for a bit longer. Maybe another minute or two. My advice is don’t be bashful. Find what works best at your plant, but I guarantee you it will not be very far from what I am describing. I have operated several HUNDRED plants and this is the system I have developed over the last 49 years with many brands of asphalt plants on six continents from Australia to the Arctic Circle, from Oregon to Russia. ost people who work on a road crew know that there's a lot more to building a long-lasting, quality roadway than just putting some hot rocks on the ground and compacting them. Time and energy in project planning, mix design and machine maintenance are all spent in order to achieve the desirable end result:

a smooth pavement that will stand up to the test of time and the view of the traveling public. In order to achieve that end result, start with these tips:

MAKE A PLAN Before even starting a job, effective companies will start planning long before actual

construction begins and continue revising and developing plans until the project ends. The design, preconstruction and procurement stages of a construction project each require extensive planning — and each may need to be revised as the next stage unfolds and as problems arise.

COMMUNICATE Anything can happen at a construction site which is why communication is essential to every phase of the project. Establish a flow of communication with everyone on the ground — and every stakeholder and supplier in the plan. This transparency will make the process smoother and will reduce the number of emails and phone calls whenever a problem arises.

PROPER EQUIPMENT SET UP Making sure your equipment is ready before it even gets to the jobsite is an essential first step in laying a quality mat. Completing equipment walk-arounds and verifying proper maintenance programs have been completed is a good first step in ensuring the equipment will be running for the total amount of time it’s needed on the job. Check that the equipment has been properly cleaned, all fluid levels are set, screed plates, spray nozzles, tank levels, etc. are all good to go on your machines. Any component you’re not confident will to last for the duration of the work should be replaced before you leave the shop.

RIGHT TOOLS FOR THE JOB Before you head out to the jobsite, make sure you’re taking the best pieces of equipment with you to accomplish the jobsite plan. If you think there is a chance you may need additional equipment, contact your dealer and arrange for it to be transported to your jobsite. Also make sure you have the support equipment in place as well. If you’re milling, make sure you’ve coordinated with a sweeper as well as the trucks to

transport the material. If you’re paving, do you have the right rollers in the fleet? Breakdown, pneumatic and finish rollers all have different roles that they play during compaction.

MAINTAIN CONSISTENCY When paving, consistency is key for a quality mat. Mix consistency, temperature consistency, a consistent paving speed, a consistent roller pattern and more all play a part in producing long-lasting roadways. If one of these doesn’t seem to be out of balance, refer back to number two and communicate through the proper channels that adjustments need to be made before it’s too late.

for the type of roller you’re using. Typically, asphalt comes out of the plant at about 300° F. At that temperature, it is relatively soft and is readily compacted. As it cools, it firms up and compaction becomes increasingly difficult. Whether it is conventional hot mix or warm mix or any other type asphalt mix, it needs to be rolled and compacted while it is hot.

ROLLING PATTERN Maintaining a precise rolling pattern is the final, and especially crucial, step in the road building process. As mentioned above, you want to make sure your crew is completing the most number of roller passes while the mix is still hot. An efficient rolling pattern that covers as much of the paved area in as short amount of time as possible is generally the best approach to achieving density. Rollers are the last piece of equipment to touch the mat after it is placed and are the last opportunity to “undo” the smooth mat that the paver has placed. Always have a Plan B if density is not being achieved and a means to communicate that to the rest of the crew.

TRAINING No matter how well you think you know how to achieve a quality mat, your plan and equipment are only going to be as good as the people who execute them. This is why training plays a big role in helping operators know what factors affect a quality mat. Make sure your crew has received ample training so they are able to deal with the challenges of a jobsite. Precision and efficiency don’t come from equipment alone – people make the difference.

PAVING SPEED In an ideal paving operation, the paver will operate nonstop throughout the day, because a change in paving speed can directly affect the ability to lay a uniform mat. Ripples, waves and irregular mat depth can occur when paving speed doesn’t remain relatively constant. When setting the paving speed, consider the number and size of trucks, volume and output of the mixing plant, rolling and compaction rates and crew capabilities, plus the distance from the mixing plant to the paver. These are all things that should be addressed during the planning phase of the job. HEAD OF MATERIAL The head of material is the mass of paving mix that lies directly in front and spans the width of the screed. If this fluctuates widely during paving, it is nearly impossible to produce a level and smooth pavement surface. An increase in the head of material increases mat thickness and can translate into a wavy surface. A decrease reduces the mat thickness and causes major flaws. The correct head of material should be constant across the entire width of the screed.

Utah-based Morgan Pavement relies on engineering innovation for tough project

T

here aren’t enough hours in a day. Every sealcoat operator, manager and company president has found themselves thinking this at one point or another. Even without unexpected equipment breakdowns, weather delays or staffing shortfalls, there are plenty of small things that eat away at productivity, leaving crews wishing for just a little more time. Even in Utah, which averages more than 14 hours of daylight in summer, asphalt maintenance contractors push their productivity to the max, making every hour in their 12-hour workdays count. Morgan Pavement, a full-service asphalt contractor providing earthwork, asphalt paving and asphalt maintenance services, relies on strict quality control and a proactive approach to tools and products that increase productivity key to optimize efficiency. From humble beginnings in 1983 as a Utah-based striping outfit to today’s multimillion-dollar company serving communities in Utah, Arizona, Nevada, New Mexico, Idaho, Wyoming, Montana and Texas, quality control has set Morgan Pavement apart. company’s expansion into earthmoving, paving and eventually manufacturing its own sealcoat and slurry seal oils to provide the quality solutions for customers from start to finish. That commitment to the best quality for its customers is the core value that keeps employees like Dean Garrett, current president and CEO, clocking in year after year, decade after decade. Morgan Pavement has never shied away from investing in the tools, resources, infrastructure and employees to ensure its customers receive solutions that are completed quicker and last longer. The focus on quality makes Morgan Pavement quick to embrace new technology when it benefits its customers. So, when a new product, Onyx, hit the market in 2012, the company quickly realized the frictional mastic surface treatment’s potential, giving Morgan Pavement the confidence to expand its application services into roadways knowing it could deliver on its commitment to quality. Garrett says the spray sealer has a unique ability to load significantly more aggregate than conventional materials, and the larger, harder aggregate also improves micro texture on the pavement surface for enhanced friction. "It has significantly higher loadings of unique polymers and catalysts that deliver the long-term performances a customer demands on parking lot roads,” Garrett says. “The material is engineered to provide shortened dry times and extended long-term performance, increasing efficiency, durability and longevity.” The only problem was the company’s current sealcoating equipment hadn’t caught up with surface treatment's unique properties, resulting in frequent clogs and slowing productivity – putting Morgan Pavement’s reputation and overall efficiency on the line. Ingevity, the owner of the Onyx formula, sourced the product through Morgan Pavement’s manufacturing affiliate, NuRock Asphalt Coatings. As part of the partnership, Morgan

Pavement was tasked with perfecting the application of the material. The mixture’s thixotropic nature and high aggregate load made application a challenge for its current sealcoating equipment. “Onyx has an extreme load of polymer and aggregate, making it more difficult to pump with standard spray seal equipment,” Garrett says. “The machines we were using worked well with conventional sealcoats, but with the new aggregate-intensive compound, productivity was suffering.” Despite 12-hour days and six-day work weeks, Morgan Pavement saw limited productivity applying the new material due to frequent malfunctions. Clogs developed in the filtration system of their tank truck, causing the seven-person crew to stop what they were doing, clear the clog and go back and manually apply the product to cover gaps, a process that increased unscheduled downtime and cost money. “You can imagine you’re clipping down the road at six miles an hour and all of a sudden you have a clog for 20 ft.,” Garrett says. “That was happening several times an hour. It was very frustrating for the crews and for our customers.” Morgan Pavement knew they needed to do something to decrease the downtime brought on by the equipment mismatch. A CUSTOM EQUIPMENT SOLUTION Morgan Pavement turned to Neal Manufacturing, a Division of Blastcrete Equipment LLC. Neal Manufacturing and Blastcrete Equipment were well known to Morgan Pavement. In 35 years, the sealcoat applicator had found success with a number of Neal Manufacturing machines Morgan appreciated the customer-focused approach and industry-innovations, but it was the OEM’s experience with custom engineering that sealed the deal.

“They’re open-minded and easy to work with, so when we need a solution, Neal Manufacturing is the first name on the list,” Garrett says. “Not to mention, when it comes to pumps, few understand different consistencies and how to effectively pump sealcoat better than Blastcrete.” Morgan Pavement presented their spray problem to Neal

Manufacturing and within two months, their team had engineered a pump and spray system that virtually eliminated the clogging issues that were costing Morgan valuable daylight. With the retrofit, productivity increased immediately. “Before we struggled with multiple clogs an hour, now it was more like one a day,” Garrett says. “Reducing clogs added 10%, or an extra hour-and-a-half to our day. The retrofit also reduced cleaning time at the end of the day by 80% and saved 90% of the material we were wasting during clean up.” In that usable time, crews were able to increase application by 28%. Heightened productivity also meant jobs progressed quickly and efficiently, improving crew satisfaction and delighting customers in a job done to Morgan Pavement’s high-quality standards. But the collaboration with Neal Manufacturing and the success of the refurbished system encouraged

management to examine other areas where they could increase productivity. CUTTING CUTTING-IN TIME Cutting-in edges had always been a time-consuming and efficiency-draining task. The tedious, manual process was always the limiting factor for efficiency on their sealcoating jobs. On roadways and city streets, edge work required a crew of seven and a significant amount of the time budgeted for each contract. While the main truck drove down the center of the street, two hose crews would cut in on either side – one person operating the hand wand and spraying the sealcoat, one protecting the curb and gutter with a guard and one progressing the hose. On parking lot jobs, the process was slightly more efficient, but only because a single-hose crew was needed and there was less cutting in to do in general. Even with the improved pump and

reduced clogs, cutting-in cut into their profits and limited their productivity on roadway jobs. It wasn’t as if they were the only applicators battling the drain on efficiency caused by edge work. Industrywide, the process is a time- and laborintensive burden, especially for companies with high-quality standards. Sloppy edge work, such as not getting close enough to the gutter or spraying material on the curb, will cause unplanned clean up and dissatisfied customers. As part of its dedication to providing the best solutions for customers, solutions their competitors couldn’t, Morgan Pavement wanted to find a way to do high-quality work faster. At National Pavement Expo, Morgan Pavement saw Neal Manufacturing's three-wheeled, self-propelled DA-350, a drivable, dual application sealer buggy, that featured AutoTrim, an optional baffle attachment for automatically cutting-in sealcoat materials while keeping curbs and edges clean. They recognized the impact the unit could have on productivity and immediately bought one. Soon after using the new unit, Garrett says they ordered another because the AutoTrim option had the potential make cutting-in a quick, efficient process that could be completed expertly from the comfort of the DA-350’s driver seat, allowing completion of edge work in less than half the time. “It took a crew of seven and reduced it down to one man on a DA-350 to do the edge work," Garrett says. "Those other crew members can be employed Industry-wide, the edge work is a time- and labor-intensive burden, but with the DA-350, Morgan Pavement was able to efficiently complete highquality edge work.

Overall, we’ve been able to significantly increase productivity while decreasing crew size to just five.” Now, the DA-350 sets Morgan Pavement’s pace. It precedes the main spraying truck, with the driver doing all the edge work on one road before moving on to the next. The machine’s ability to cut a radius while keeping a tight edge with the curb and gutter allows the driver to continue uninterrupted until it’s time to refill the tank. Nowhere has Morgan Pavement seen the benefits of the DA-350 more than in their work with one of Utah’s largest cities. This picturesque suburb

of Salt Lake City hosted several events during the 2002 Olympic Winter Games. For the past three years, Morgan Pavement contracted with the municipality to seal an increasing portion of city streets with Onyx. In 2017, the first year of their partnership, Morgan Pavement sprayed Onyx on over 1 million sq. ft. of roadway to gauge the performance of the sealcoat. The project lasted over two weeks with crews applying an average of 85,000 sq.ft. a day – 170,000 sq. ft. when factoring in Onyx’s doublecoat application. A year later, with the DA-350 and spray-truck modifications, they were able to increase productivity more than 53% a day, applying up to 130,000 sq. ft. (260,000 with double application). In just 11 days, they

HOW CRACKSEALING Protects Overlays after Milling

Techniques to help prevent cracks in milled pavement from affecting new surface layers

I

n addition to relying on cracksealing to protect any asphalt surface, cracksealing can be used if random cracks are revealed once the top surface is milled in preparation for an asphalt overlay. Sealing these cracks is easy and a crucial task at the same time. It can help prevent cracks in the milled surface from

reflecting into the new wearing course. Once the milling work is complete, it is critical that the site supervisor locate the existing cracks and determine if they need to be sealed prior to the overlay. Once it's determined which cracks need to be sealed, it's important to rout the cracks to create a reservoir before applying cracksealing material. A good rule of thumb is the reservoir should be roughly 1/2-in. wide and 3/4 in. deep. The router operator guides the router pointer on the cracks and follows them backwards. Carbide cutters with fast rotation on both drum and dowel

pins enable the operator to maneuver the router to follow the cracks. Some routers enable the operator to change the routing depth from the handle while on the move. Where the crack width is less than 1/2 in., the user can rout the crack to a depth of 1/2 in. But if the width is greater than 1/2 in. the user should set the router to 3/4 in. A key task after routing is to ensure that the area is thoroughly clean of any debris as leaving any loose material or dust in place can result in a failure of the whole process.

Using blower along with compressed air to clear out the debris is a useful technique, while a hot air lance can also play a key role on sites where surface humidity levels are expected. Any moisture left on the sides of the crack can result in early failures. The user has to select a rubberized hot applied sealant according to the weather condition. This sealant can then be gravity fed using cones into the crack area -- a simple, fast, low-cost and easy method to carry out. Indirect heating of the sealant in an oil-jacketed kettle before application is important so as not to damage the material characteristics. Applying the sealant approximately 1/10 in. lower than the milled surface will prevent the raise of material or any stress with new overlay. If feasible, it is recommended to wait for a several days or a week to pave the new layer once the sealant has been applied. This will allow the material settle properly.

It's essential to thoroughly clean routed cracks of any debris as leaving any loose material or dust in place can result in a failure of the whole process.

Material can be gravity fed using cones into the crack area – a simple, fast, low-cost and easy method to carry out.

Select a rubberized, hot-applied sealant according to the weather conditions of the job.

Which Asphalt Boot Should You Buy? heat resistance for 8 hours against 212° F. Some outsoles are made from nitrile rubber and are heat-resistant to over 500° F. Thermal insoles heat barriers also provide insulation against hot pavement.

You never notice a good boot, but a bad one will always ruin your day. Here are some things to look for in a good asphalt boot.

aggregate stuck in bottom. Not only will clogged soles cause aggravation, they can also be a tripping hazard if they get filled with tar. Flat soles also do not feature a heel or tread which will prevent you from leaving tread marks in soft asphalt. A wedged sole boot may also be considered for asphalt contractors as they provide excellent cushioning and durability while allowing full surface contact with the mat and no sharp heel to leave indents.

1. FLAT BOTTOM A flat or nearly flat outsole of an asphalt boot is a very important feature. First of all, a flat boot won’t get rocks or

SAFETY Construction workers always need to be compliant with OSHA standards so make sure any boot you choose complies with 1910.136 standards and features a ASTM F2413-11 I/75, C/75 safety toe cap. A composite safety toe made from fiberglass and nylon materials will be less likely to transfer heat like a steel safety toe. Additional safety features can include a puncture-resistant sole and a full-gusset tongue. The full-gusset shoe tongue helps prevent hot asphalt, tar and oil from entering the shoe through the lace area which could cause burns or injury. Finally, be sure any shoe you purchase fits properly. Not only is this important to your all-day comfort, but it also can cause safety issues. A properly fitting boot should never flop when you walk or rub against the inner surface of your foot when you walk.
