I write this introduction following a challenging start to the year. The harsh winter never really materialised. However, plummeting temperatures at the start of February helped to drive sales of some winter products, particularly accessory items and batteries, and got things moving along the supply chain. In February we welcomed the news that the Government has finally seen sense and scrapped the ill-advised MOT review. In this issue of Vital News we look at the MOT in the context of steering and suspension. This is a product area where the MOT is the catalyst for repair work and parts replacement, so the recent addition of a number of mandatory test items should support an increase in sales opportunities. While some opportunities are driven by external forces, we have to look hard to find other areas of growth. The diesel market is one such area. Our new partnership with CR Diesel, an OE-approved remanufacturer of common rail fuel pumps and injectors, provides an overnight delivery solution for those of you who are seeking to capitalise on this growing area – see our main technology feature on pages 4-5. At FPS we are committed to seeking out new opportunities and this is the thinking behind our new Office Supplies range. The aim of the range is to simplify supply lines and create more sales opportunities. So far the response has been positive and those factors who have taken up the range are finding it a relatively easy add-on sale. Another way to add value to your business is to offer value-added services and to streamline your processes. We have recently added a labour claim facility to our online warranty module. This facility notifies Gates as soon as a new labour claim is logged, allowing them to take control of the claim from start to finish. This streamlines the labour claim process making it faster and easier. In the last issue we asked you what you would change about Vital News and quite few of you told us that you would like a monthly issue. While it isn’t possible for us to produce a monthly issue we have launched a monthly newsletter, Newsdesk, to keep you up to date with all of our latest news. Over 90% of turbo failures are oil-related: oil starvation, oil contamination or oil leaks. WITH CR DIESEL Fear of the unknown is preventing independents from getting involved in common rail diesel components. Vital News finds out how FPS can help factors capitalise on this growing market Sales of diesel pumps and injectors are growing rapidly, but a lot of this business is going through the main dealer and the independent aftermarket is missing out. FPS is urging independents to ‘beat the dealer’ and get involved with this expanding sector.

as many technicians and factors have yet to get involved with these systems. This is often down to a lack of understanding, the fear of costly repairs and poor availability. These are all issues which can be addressed through awareness and education – all of which are available through FPS.

There are around 12 million diesel vehicles on UK roads, and last year newly registered diesel vehicles outsold their petrol counterparts for the first time. This trend shows no sign of slowing and the diesel car parc is forecast to reach 14 million by 2013. The vast majority of these will have common rail fuel systems, so there is a huge market for replacement pumps and injectors.

Remanufacturing & Exchange Programme Collection of old core is fundamental to the success of the CR Diesel programme. Therefore the programme operates under an exchange scheme whereby old units are returned for credit every time a new part is ordered. Back-in-box old core management (returning the old part in the replacement part’s box) greatly reduces the risk of returning incorrect products and the risk of damage in transit.

Independent motor factors can take advantage of this growing sector with a new range of Bosch, Delphi, Denso and VDO branded common rail diesel pumps and injectors, as part of an OE-approved remanufacturing programme from CR Diesel. The high costs of these components means that they are not typically stocked by factors. FPS has made a significant investment in stock of diesel pumps and injectors, which when combined with its existing strength in distress distribution, provides an excellent solution for customers as parts are available for overnight delivery. While common rail is no longer a new technology, it is still relatively unfamiliar to the aftermarket,

The speedy return of old core is essential to ensuring a high level of product availability, maintaining the cycle of supply and keeping prices as low as possible. Old core must reach acceptance standards. This means that parts cannot be accepted if they are heavily corroded, dismantled or incomplete, have damage to the housing, seal surface, electrical connections, drive flange or drive shaft. QUALITY ASSURED Sourcing from an OE-approved remanufacturing scheme means that the remanufactured part is produced in the same manner as the original unit. For example, when you order a Delphi fuel pump or injector, the internal parts within the component have been replaced using genuine Delphi parts. The unit has also put through the Delphi test process on approved test equipment operated by Delphi trained technicians. This goes for all remanufactured components, so a Bosch fuel pump or injector will have genuine Bosch internal parts and will have been tested on a Bosch test bench by Bosch trained technicians. Where remanufacture is not possible, new parts are supplied. Using non-OE standard components could risk the garage and their customer thousands of pounds in components and hours of lost time if something goes wrong. SYSTEM OVERVIEW The system has two key mechanical/ electro-mechanical moving components: the pump and the injectors. These are the components most susceptible to wear and failure.

Before common rail technology, diesel systems relied on mechanical parts that injected fuel once per cylinder stroke - commonly at around 200 bar of pressure. Fuel injection was controlled by timing the pump to the engine. Although effective, once this system had been fitted and timed, there was very little room for adjustment or alteration without physically altering the timing.

These high pressures should not be a reason for garages and motor factors to turn away business. Common rail systems are electronically managed by the engine control unit (ECU). The ECU controls many variables subject to the demand put on the engine by the driver and the conditions in which the engine is operating. Injection can occur up to seven times per cylinder stroke. With faster reacting injectors in development, this figure will soon increase.

The common rail system improves the performance and efficiency of diesel cars at the same time as reducing the emissions created during the combustion process. These benefits mean that common rail technology is here to stay. It is therefore vital that independent motor factors and garages become familiar with this technology sooner rather than later. Those that neglect this market sector will be left playing catch-up. INCREASED FUEL PRESSURE Another key difference between the old mechanical systems and common rail is that injection pressure is now increased to 200 – 400 bar pressure when idling, and up to 2,400 bar (approx. 35,000 psi) at full pressure (dependent on the system and demand). In order to generate such high pressures and inject fuel this frequently, highly atomised and accurately, the quality of the system components is critical to the operation of the system. In some cases, internal component tolerances are down to 2 microns (approx. 0.002 mm). This is vital to the life span and safety of the engine: damage caused by poor quality or worn injectors can incur repair bills well over the cost of the original repair and, in the ‘worst case scenario’, may destroy the engine. Manufacturing processes and methods of testing are therefore critical as the components need to be of such high quality.

Claims made easy A new online labour claims scheme for Gates products, available through FPS, is making the labour claims process much simpler Warranties are a necessary part of the replacement parts business – let’s face it, sometimes things just go wrong. Resolving claims quickly helps to maintain a positive relationship with your garage customers. It also helps to reduce your administrative burden and costs. Gates’ new online warranty module is designed to make the labour claims process as simple as possible. The module allows factors to process labour claims for all Gates synchronous drive belt systems (SBDS), accessory belt drive systems (ABDS) as well as cooling products, fuel hoses and fuel system accessories such as connectors, fuel caps and AdBlue caps. The terms of the two years or 40,000 miles warranty scheme, from fitment, are unaffected by this procedure. How does it work? FPS customers can already access the userfriendly warranty module directly through FPS’ online trading site, the F:Drive. Motor factors without a direct connection can access the online system via their local FPS branch.

The system greatly simplifies labour claims thanks to a straightforward six-stage process:

Test your Knowledge Vital News provides an overview of the recent changes to the MOT For over 50 years the MOT has played a huge part in keeping our roads safe, and in more recent times it has helped to keep vehicle emissions to a minimum. However, in recent years the MOT has been slipping out of touch with the modern car parc because it has failed to keep pace with modern safety technologies. More Reasons for Rejection (RfR) Recent amendments to the MOT mean that the test now incorporates many of the latest safety technologies, increasing the number of mandatory component checks and increasing the Reasons for Rejection (RfR). This provides additional sales opportunities as more components are now liable for replacing. With 19,000 authorised test centres carrying out 100,000 tests every day there is plenty of business to go around. The tables to the right are intended to provide motor factors with an overview of the latest changes to the MOT (excludes category 5 vehicles). Further information can be obtained from the Vehicle and Operator Services Agency (VOSA).

MOT Changes in Focus: Trailer Electrical Sockets Trailer electrical sockets, where fitted, will need to be secure and accommodate a secure plug connection. An additional check of the connectivity of the wiring will apply to 13-pin trailer sockets, which requires an approved device to be plugged into the socket while the position lamps, stop lamps, rear fog lamp and direction indicators are operated.

▲ Test the tow bar connections for trailers/ caravans with part no 5248. ▲ Adapt 7-pin sockets to take 13-pin plugs with part no 600. ABS and ESP Checks of the ABS system now involve more than just a warning lamp. The condition of the ABS/ESC components (which are generally common to both systems), electrical wiring, the ESC switch and the presence and operation of the ESC malfunction indicator lamp (MIL). Vehicles will fail if any ABS/ESC components (including switches and wiring) are obviously missing, excessively damaged or inappropriately repaired or modified. ▲ The Cambiare range of ABS sensors provides comprehensive coverage of popular applications such as: Ford Fiesta, Focus, Mondeo; Volkswagen Polo, Golf; Audi A3 and Peugeot 206. Steering & Suspension – Dust Covers Replacement dust covers, designed to replace cracked or split covers, are available in the aftermarket. However, replacing the dust cover at this point only serves to seal in the problem that requires fixing. Consequently, FPS will not offer dust covers as a separate item. Complete units are a safer and more cost effective choice – again, these are available within the FPS range. See pages 16-17 for more information on steering & suspension parts.

The vacuum pump is an essential component that is often overlooked. Pierburg explains the importance of this hardworking component In the confined space of the engine bay it is often difficult to equip each component with motors powerful enough to operate them. Pneumatic actuators, powered by vacuum pressure, can supply the high actuation force needed to control components such as: • Brake boosters • Secondary air valves • Exhaust gas recirculation (EGR) valves • Turbocharger controls • Central locking systems

BRIEF OVERVIEW Vacuum pumps are used in vehicles where the necessary vacuum cannot be generated by the intake manifold, for example, direct injection and turbo engines with variable valve timing.

CRITICAL COMPONENTS In providing power for the actuators, the vacuum pump is essential to the workings of a number of safety critical and emissions-relevant systems.

The pump generates a negative pressure of between 750 and 850 mbar (10 to 12 psi) by drawing air out of the vacuum system. The pump works through positive displacement to move air from the vacuum system and then through the crankcase ventilation into the air intake system.

Brake booster failure can lead to hazardous situations – while the brake will still work the driver will have to manually provide the full braking force. The brake booster can increase the applied force by up to 5 times! The vacuum pump is therefore a safety critical component.

Early designs of the vacuum pump include piston or diaphragm pumps which were driven by the camshaft. Modern engines use vane pumps. These are mostly fitted to the end of the camshaft and are supplied with lubricating oil from the engine’s oil circuit. In some vehicles the vacuum pump is combined with the fuel pump to create a ‘tandem vacuum fuel pump’.

As an essential component in the operation of the EGR system, the vacuum pump helps to reduce tailpipe emissions. With regulations becoming ever stricter it is critical that the vacuum pump is operating correctly. FAULT DIAGNOSIS The vacuum pump supplies so many different components that fault diagnosis can be difficult. So how do you identify vacuum pump failure?

Common symptoms include: • A lack of brake assistance • Loss of engine power caused by the failure of the turbocharger • Increase in emissions caused by the failure of components such as the EGR and secondary air valves Do not forget that the vacuum pump is part of the oil supply circuit, and that damage caused to the engine may result in contaminants entering the oil system. Vacuum pumps require an oil supply flow rate of 30-60 litres per hour. If foreign matter does enter the system it will damage the vacuum pump. When garages request parts to repair engine damage you should advise them to replace the vacuum pump too. This will help to prevent any consequential damage following engine repair. 5 Star Range Vital News finds out about 5-wire wideband Lambda sensors with help from Cambiare

The OEM quality range of sensors now features the latest generation 5-wire (or wideband) and air-fuel ratio sensors (also known as AFR or lean burn sensors).

This helps the ECU to produce a faster response to changes in driver behaviour through more accurate fuel management. For example, if the driver suddenly applies heavy acceleration the air-fuel mixture will become very rich; if the ECU is linked to a 5-wire sensor it is able to decide how to modify the air-fuel mixture and to what extent it should advance or retard the timing.

Since the introduction of Euro 4 emissions standards*, the 5-wire Lambda sensor has become an essential component in modern lean burn and direct injection engines. Traditionally, the signal sent from the Lambda sensor to the ECU was a binary signal, indicating that the airfuel mixture was either rich or lean. The binary sensor (or narrowband sensor) only operates within these two extremes; it cannot tell the ECU to what degree the mixture is rich or lean.

WHY DO THE WIRES MATTER? • 1st wire = signal voltage • 2nd wire = isolates the ground of the signal to reduce signal noise • 3rd and 4th wires = heating element so the sensor starts operating faster and more reliably*** • 5th wire = detects by how much the air-fuel ratio is too rich or lean

BEYOND THE BASICS The 5-wire sensor sends a more sophisticated message to the ECU. The signal is no longer simply rich or lean, it is a constant and variable voltage from 0 to 5 volts (with 0 indicating an extremely lean mixture and 5 volts indicating a very rich mixture). This helps the engine to maintain a stoichiometric** air-fuel mixture because the ECU can adjust fuel injection according to these measurements provided by the Lambda sensor.

In normal operating conditions, a conventional exhaust system and its components are exposed to a wide variety of testing factors, such as high temperatures (from the exhaust gases), low temperatures (from the elements) and road debris – all of which can cause physical damage – and salt which can degrade the components. Given these factors, Klarius recommends using new mounting kits every time a new exhaust, catalytic converter or DPF is installed. This will guarantee a better fitment and longer life. With the introduction of Electric Park Brake (EPB) calipers, the hand brake is linked to the ECU, meaning that independent garages require the correct software and training for fault diagnosis. THE REPLACEMENT MARKET There are several reasons for caliper failure:

Measuring the caliper market Remy provides an insight into the growing caliper market Most vehicles have disc brakes on the front wheels, but a growing number of cars and trucks are also using disc brakes in the rear. In a disc-braking system the car’s wheels are attached to metal discs – or rotors – that spin with the wheels. The job of the caliper is to slow the wheels by creating friction with the rotors.

THE MARKET OPPORTUNITY Today, remanufactured brake calipers are believed by many to be as good as the OE equivalent and represent one of the few organically growing replacement parts markets.

The caliper fits over the disc like a clamp and a pair of brake pads is housed inside each caliper. When the brake pedal is depressed, brake fluid is pushed into the caliper, pushing down on the piston and pads. Brake pads have high-friction surfaces which slow the disc down. As the disc slows, so does the wheel.

Testing Tim Steering and suspension faults are a major cause of MOT failure. Vital News finds how this translates into sales opportunities

Many motorists drive without even noticing steering and suspension faults, so these problems are not picked up until the MOT test and the parts cause the vehicle to fail. Consequently, steering and suspension is one of the biggest distress sectors in the aftermarket and has a long grey tail. As a result, motor factors do not tend to stock these ranges, relying on distress services instead. Vital News talks to FPS’ steering and suspension suppliers to find out what recent changes to the MOT mean for aftermarket business. FIRST LINE Although the autumn and winter months are associated with steering and suspension damage, the perilous state of UK roads make component damage an all-year-round occurrence. This presents a golden opportunity for factors to increase their business with workshops. However, it is crucial for them to drive the message that these safety-critical parts must be replaced in pairs and with products of matching original equipment (OE) quality. Workshops also need to educate the motorist about the safety, performance and budgetary advantages of replacing worn or damaged steering and suspension components in pairs. This education comes from responsible suppliers like First Line, but must also be reinforced by factors who are speaking with workshops on a daily basis.

Every good technician knows the difference that a new component can make to performance in comparison to a worn component. A good example is replacing a worn wishbone bush on one axle, without replacing its counterpart. In this instance, acceleration or heavy braking is likely to cause the vehicle to pull to one side – usually towards the side of the worn bush! This is because the new bush is a lot stiffer and less compliant. To perform to its optimum efficiency, modern vehicles require the steering geometry and suspension set-up to be precisely configured. It is only by replacing worn components in pairs that the correct configuration can be maintained. KILEN During the MOT test, defects are most commonly discovered in the braking, lighting, and suspension systems of a vehicle. According to the Vehicle and Operator Services Agency (VOSA), around 17% of all defects discovered during an MOT are suspension related. The VOSA MOT inspection guide gives the following reasons for failing a coil spring or shock absorber after visual inspection:

Coil Spring: • Cracked or fractured • Worn or corroded such that it is seriously weakened • Repaired by welding or damaged by excessive heat • Not correctly located • Coil spring mounting which is loose, cracked, fractured or seriously weakened by corrosion

Shock Absorber: • Missing/loose/fractured/malfunctioning • A leaking shock absorber should be given an advisory warning It is very important for workshops and garages to inspect springs and shock absorbers at every opportunity, and encourage customers to replace in pairs. Advising customers of potential issues which could result in MOT failure is also good practice. Things to look out for include: • Reduced ride height or vehicle imbalance • Excessive rust, particularly towards the ends of the coil • Salt, grit or water build-up within the spring mount, or deterioration of the mount itself • Chips or scratches to the spring’s surface or clear evidence of creep corrosion • Loose or fractured shock absorber • Oil leaking from shock absorber

– Straight Ahead! LASER TOOLS Every repair job depends on the right tools for a successful finish, so job-specific tools make a great cross-sell opportunity for motor factors, and there are a number of tools which are related to the MOT work.

Replacing in pairs actually helps the customer to achieve an overall cost saving since the labour cost to replace a pair will be less than the labour for replacing individual shocks or springs twice within a short period of time - not to mention the inconvenience of the vehicle being off the road on two occasions rather than just once. REMY Steering racks are traditional MOT replacement parts as the general wear and tear affecting steering racks and pumps is normally discovered at the time of the MOT. Remy, as a leading supplier of steering products, welcomes the new MOT rules which have come into effect from the beginning of this year. Now, if any of the steering warning lights are illuminated, this is an automatic MOT failure – and rightly so.

Previously, in conventional hydraulic steering systems, a light on the dashboard would indicate when oil pressure was low. Under new MOT regulations, illumination of any warning light is now an instant failure. The main reasons for MOT failure tend to be tie rod wear, end float, split gaiters and free movement of the steering wheel. In the UK 92% of cars produced today have some form of electric power steering (EPS). On EPS steering it is now the electric column driving the pinion – not the driver. The motor on the column applies more pressure so this increases the premature failure of these racks. Good examples are the Corsa, Punto, Clio and Ka.

BLUE PRINT In 2009 the European Commission issued a Directive to standardise vehicle testing across member states. Since then, VOSA has been working hard to find practical ways in which to build these changes into the annual test, while trying to keep the burden on the trade to a minimum. Amongst the additions are numerous ones relating to steering and suspension components. This includes: steering lock mechanisms, power steering oil levels, damaged or corroded power steering pipes and hoses, steering joint dust covers, inappropriate steering / suspension repairs or modifications, steering lock stops, steering box oil leakages, and drive shaft support bearings and coupling gaiters. With more components in the test under scrutiny, sales of steering and suspension components look set to increase throughout 2012.

For example, Laser’s Universal Knuckle Spreader tool allows the fitter to remove and refit shock absorbers without damaging the aluminium or cast iron knuckle. Also, because it is adjustable, it is therefore suitable for steering knuckles with or without a centralised slot. This flexibility makes it fitting for a wide range of vehicles including: Audi, BMW, Citroën, Volkswagen (Golf/ Passat), Ford, Skoda, Seat, Renault and Peugeot plus many Japanese vehicles.
