There was a brief period during the last few days of the London Olympics when we wondered what life would be like after the closing ceremony; what would we talk about once it was all over? Discover new Gates unveils the Micro-V® Horizon™ – with a new and advanced construction this September’s Automechanika, Europe’s premier event for the automotive aftermarket, was the stage upon which Gates unveiled its ground-breaking new product: the Micro-V® Horizon™. This multi-ribbed belt is the most advanced on the market and was developed specifically for the latest generation of engines, which are becoming ever more compact, increasingly powerful and which power a growing number of accessories.

More compact, more demanding engines The new generation of engines may indeed be smaller than their predecessors but the opposite is true in terms of performance. The Volkswagen Golf is a good example of this. In 1990 the Golf had a maximum output of 51kW with a 1.6 litre petrol engine. By 2000 the next generation Golf was able to deliver 55kW with a 1.4 litre engine. The most recent generation is able to deliver 77kW from a 1.2 litre engine. In addition almost every car today is equipped with power steering and air conditioning as standard; however, increasingly popular accessories such as electrically adjustable seats, seat heating and in-car multimedia systems are quickly becoming the norm. Over the years the alternator has evolved in tandem, now producing 150A of charging current as opposed to 60A with considerable consequences for power transmission.

this is where the belt transfers power to the pulley. The belt can cool down between two pulleys (red) but the belt has less time to do so due to a shorter free tensioning length. A more compact engine compartment leads to higher temperatures under the bonnet putting even higher demands on the belt.

Alignment problems Incorrect alignment of the pulleys is a bigger problem in these compact engines. With an engine of the previous generation an alignment error of 1mm was not critical due to the adequate free span length between two pulleys (fig. 2). However, the same alignment error can be a serious problem for the compact engine with its short span length as the angle which the belt makes is much greater (fig. 2). Alignment problems are mainly caused by replacing only one of the components in the drive. Due to the pressure to bring new models onto the market quickly, vehicle manufacturers sometimes deliver new cars with components that are not fully aligned. It is also possible for wear in the tensioners and idlers, which may not be visible, to interfere with the alignment.

These alignment problems can lead to a squeaking belt in almost all cases. The Gates DriveAlign® laser is a useful tool, helping mechanic trace incorrect alignment.

Safety comes first

A Micro-V® belt consists of three components (fig. 3); the undercord or rib side (1), the cord pack (2) and the overcord (3). The EPDM rubber undercord of the Micro-V® Horizon™ is reinforced with fibres. EPDM remains stable over a wide temperature range and Gates is the only manufacturer in the aftermarket which has a complete range of EPDM rubber belts. The compound, which Gates has developed and produced in-house, will guarantee a trouble-free operation from -40°C to +140°C. EPDM rubber is also highly resistant to oil and coolant leaks.

The ribbed belt is regarded as a critical safety component today. It drives so many different components that the failure of even one could lead to unsafe situations. No car can function without the belt, but what would happen if the belt broke down just as you were about to tackle a sharp bend? The power steering would no longer work and the driver, taken by surprise, may be unable to avoid obstacles in time.

The cord pack for belts for standard applications consists of tensile cords made of polyester. For other applications tensile cords can be made of nylon (Stretch Fit™ belt) or aramid (for extremely heavy drives).

More than just a belt Apart from the quality of the belt, a great deal depends on the other components in the drive, the correct installation of components and the timely replacement of parts. For Gates, therefore, high quality products cannot be separated from the information necessary for correct installation and maintenance. The Micro-V® Horizon™ belt is therefore not a stand-alone product. You probably already know that Gates provides technical training and technical bulletins based on OE information to support mechanics. But there is more...

Finally, the unique overcord consists of an EPDM top layer on a tissue which increases flexibility thanks to a unique blue adhesion layer. This blue layer, based on Gates’ experiences with OE belts for the VAG group, is clearly visible on the side of the belt. The Micro-V® Horizon™ clearly differentiates itself from other belts on the market in this way. Gates has also addressed the profile and the rib angle as well as the composition. The Micro-V® Horizon™ measures only 4.2mm. This is based on the OE trend for more economical engine components with reference to Euro 5 & Euro 6. The rib angle is adapted to 42 degrees, the current Micro-V® standard in OE, for optimum guiding of the belt into the pulley.

Gates has also developed an application that iPhone and Android users can use to check the condition of the belt in just a few seconds without removing the belt from the drive. PIEZOS

CR Diesel explains why manufacturers of the latest common rail engines are relying on piezo-powered fuel injectors. With Euro 6* just around the corner, the pressure to reduce emissions of diesel engines is growing. One way to achieve this is to make the combustion of the fuel within the cylinder more efficient. Injecting fuel in smaller volumes, more frequently and more highly atomised produces less unburned fuel and, in turn, a cleaner burn with less emissions. Piezo fuel injectors, which use piezo crystals as part of a rapid actuator, are helping manufacturers to meet their Euro 6 target. Piezo injectors work by passing electrical current through a stack of piezo crystals, causing them to expand; as the crystal discharges the current it contracts to the original size. The expansion and contraction of the crystals displaces the fuel within the injector, causing the needle valve to open and close extremely quickly.

Piezo injectors have been utilized by some of the major motor manufacturers, with the Renault 2.0 dCi engine being a popular application. However, this does not spell the end for the solenoid injector as equipment manufacturers are now finding ways to make solenoids produce similar results to piezo technology.

A Word of Caution Piezo diagnosis can be dangerous as the injectors operate at up to 200 volts and 15 amps. If disconnected while the piezo crystals are expanding they will not be able to ground and the injector will remain in the expanded state. Therefore, no attempt should ever be made to disconnect these injectors while the engine is running. After only a few engine revolutions enough fuel will have entered the cylinder to cause hydraulic lock and serious engine damage, not to mention the risk of electric shock. The CR Diesel range includes a range of piezo injectors for popular applications such as the Mercedes Sprinter 2.2 CDi (08>) and Audi A4 3.0 TDi (07>) – the full CR Diesel range is available to order exclusively from FPS. ≥

Firing the injector in this way delivers fuel into the combustion chamber up to five times faster than conventional electrohydraulic solenoid injectors. Because the piezo injector is faster, it can carry out more injections per cylinder stroke and allows for higher fuel system pressures; this improves the atomisation of the diesel, gives improved spray momentum and greater accuracy. The results are improved combustion control, less fuel wastage, a considerable reduction in emissions, more torque and power and better fuel economy.

Remember, common rail injectors work in a hostile environment where they are subject to high temperatures (up to 350°C), having to deliver fuel to the combustion chamber accurately, quickly and at extremely high pressures, whilst also being the sealing point between the combustion chamber and the atmosphere. In some cases combustion blow-by past the injector from the combustion chamber can occur. This leaves carbon deposits between the injector and cylinder head which often requires specialist tools for removal of the injectors. Thorough cleaning of the injector aperture and seal seats, the use of high quality seals along with the correct tightening torque when installing the new/remanufactured injectors can help to prevent these types of problems in the future.

Common Repair & Replacement Issues As with all common rail system components these injectors are manufactured to very fine tolerances. Failures commonly come about due to mis-fueling or high water content in the fuel (through lack of servicing or contamination within the fuel system).

All new cars have to meet ‘Euro’ standards, which set limits for emissions like particulates (soot) and NOx (nitrogen oxides). Current legislation, Euro 5, has reduced the particulate emissions of diesel engines to levels similar to petrol vehicles From September 2015, new cars will have to meet Euro 6. This will reduce diesel cars’ NOx emissions, making them almost as clean as petrol cars in terms of pollutants. Some models already meet these standards.

Plan ahead The winter season brings a number of sales opportunities to the Car Care and Accessories side of a factor’s business. Vital News finds out which essential winter items you need to stock up on ahead of the winter rush. Seasonal essentials, such as de-icer and batteries, have good margins and can fly off the shelves when the cold weather hits. The trouble is making sure that you have enough products on the shelf. The extreme weather during the winters of 2009 and 2010 left several manufacturers struggling to keep up with demand. The effects were felt right through the supply chain and most acutely by those motor factors that kept stocks too lean in the run up to winter and were left with empty shelves when the worst of the weather hit. So, if you are wondering what you should be stocking up on this winter carry on reading.

Batteries Despite technical advances prolonging the life of many components, batteries are still prone to winter failure thanks to the ever-increasing number of components and gadgets running off them. Low temperatures slow down the chemical reaction that supplies the current to crank the engine. It also causes the engine oil to become more viscous and contracts mechanical components resulting in a higher resistance to torque rotation (torque breakaway), meaning that more torque is required to crank the engine.

Last year GS conducted battery testing field trials with a number of garages in order to uncover the profit opportunities available. During the trials, which ran from August to December, participating workshops tested the batteries on all incoming vehicles. On average, 1 in 3 vehicles entering the workshops had either a defective or heavily discharged battery. Wherever the workshop had a battery which required attention or replacement, the customer was offered either a replacement unit or a reconditioning service, generating a reliable income stream for the garage. Make sure you share this information with your customers. Not only will this help increase your sales of batteries, but if you stock up on the appropriate equipment, you can help your garage customers with their reconditioning services as well.

Battery Charging Equipment

A fully charged battery has approximately 100% of its power available for engine cranking when the ambient temperature is 20°C. When the temperature drops to 0°C a fully charged battery, in a perfect state of health, has only 66% of its power available to crank the engine. With such a significant loss of power, imagine what the effects would be on a battery which is not fully charged. Pre-winter battery checks can prove profitable as well as common sense, as GS Batteries proves.

8 GETTING READY FOR WINTER

Achieving the income realised by these garages requires little investment, only simple battery testing equipment and battery charging equipment – neither of which need be expensive. So make sure you stock up in time for the winter season. Battery testers range from simple hydrometers to battery powered units with digital displays. Both types are easy to use and can be used while the battery is still on the vehicle. Battery charger ranges are now much more extensive than they were a few years ago. The type

An alternative is the trickle charger, which delivers a small, continuous current to the battery so that it can be left for medium to long periods of time for trickle or maintenance charging. Or, you could go for a standard charger which delivers a higher amount of current, typically ranging from 4 amp to 30 amp, to charge the battery in a shorter period of time. Similar to the standard charger is the automatic battery charger. It has extra internal circuitry to regulate the current and voltage delivered – this means that it can be left connected to a battery without overcharging.

Don’t forget jump leads Sales of jump leads, or booster cables, increase four-fold during the winter with peak sales between October and January – so now is the time to invest in stock if you want to maximise your sales. A wide range of leads are available, each suited to a specific set of circumstances and customer requirements. FPS offers three types of jump leads: 1 Poly Bagged – entry price point with a shorter lifetime than the heavy duty ranges. 2 Fully Boxed – these are generally longer lasting. 3 Professional – 100% copper core product can withstand a higher current and is suitable for heavy duty use.

of charger preferred by garages is the starter charger – a combination of a battery charger and starting device. These are generally more heavy duty than standard battery chargers and are protected by robust cases that will withstand repeated use in a busy workshop. It will supply the required amperage to the battery to start the vehicle but can also be used to charge the battery.

With a unique mesh structure of nylon interlaced with steel clips, Michelin composite snow chains guarantee optimal driveability on snow and ice when braking and cornering. Quick and easy to fit and remove, these chains are compatible with both ABS and EPS. The chains can adapt to most cars, can be fitted quickly and easily and are ideal on cars with a reduced wheel arch space. Another product range that is showing steadily growing sales is car covers. As fewer and fewer cars are garaged overnight, more and more car owners are turning to these handy, time saving products. The time taken to remove a cover is significantly less than removing ice or snow from a vehicle. New technology means that cars are better protected thanks to waterresistant and waterproof materials which are now becoming the norm in the manufacture of covers. ≥ Winter essentials

As a rule, the thicker the cable, the more current the leads can take. The Professional lead range has a cross sectional area starting from 16mm, which helps to start larger capacity engines.

And that’s not all… Another must-stock item for winter 2012-2013 is snow socks. An alternative to snow chains and winter tyres, snow socks have been steadily gaining momentum over the past few years – last year’s sales across Europe were up 10%. FPS’ new range of snow socks comes from Maypole, and with only six part numbers covering all tyre sizes there is minimal stock holding. The key benefit of snow socks is that they are easier to fit compared to standard snow chains. The sock is simply placed over the top of the tyre and pulled down. It can then be stretched over the bare part of the tyre by simply moving the vehicle forwards or backwards slightly until the tyre is completely covered.

100 years of revolution Remy draws on its 100 years’ of experience to help us all through the rotating electrics season. In July this year Remy celebrated the 100th anniversary of the world’s first electric starter for motor vehicles, the Remy Magneto. Why do rotating products fail in winter? From the beginning of October, we enter ‘the season’ for rotating electrics. The low temperatures result in cooler air and damp conditions which cause overnight condensation. This affects the car’s cranking system, making the starter motor work harder and creating a deeper drain on the battery. Increased use of lights, windscreen washer pumps and wipers, heated screens and heaters/blowers puts additional strain on the battery’s reserves, reducing the amount of excess power that is available. Additionally, the wet and salty road surfaces accelerate the corrosion of weak points in the charging system, for example where there are corroded, loose or broken connections. The car’s electrical system has been designed to deal with these demands, however, any weaknesses within the starting/charging system such as a bad battery, bad electrical connections, or reduced alternator output will become very apparent in these conditions and cause starting/charging problems. Starters and alternators that survived the mild driving conditions of the summer months are caught out and the demand on garages becomes intense.

Misdiagnosis with rotating electrics Rotating parts are becoming the most regularly misdiagnosed failures on a vehicle today with up to one in four warranty returns – 25% – not actually showing any faults when investigated.* Remy attributes this problem to the misreading of symptoms by garages that, under pressure of time, fail to locate the precise fault on the vehicle. Consequently, garages and motor factors are dealing with a large number of unnecessary returns.

Challenging the OE product Remy believes that its remanufactured products are equal, if not superior, to the original OE product. This is because Remy re-engineers the OE product eliminating many patent problems or faults that have been identified in the original OE design. With a ‘repaired’ product one fault is found and then repaired. With ‘re-conditioned’ products, the unit is broken into sub-assemblies which are then tested, the highlighted faults repaired and then rebuilt. However, neither process will identify underlying faults. Remy’s remanufactured units on the other hand are stripped down into the base components which are thoroughly cleaned before being inspected against OE standards prior to remanufacture and reassembly. During this process, all wearing components are replaced and re-assembled against OE specification. Units are then 100% tested in static and dynamic conditions to ensure a true quality product. Since these engines have to deal with higher operating temperatures and faster fluid flow, their cooling systems are considerably more complex and, relative to engine size, bigger than they once were; some include multiple radiators, and they all incorporate components made from many different materials. 2-for-1 with Sachs Sachs, leading supplier of driveline and chassis technology, explains how its ZMS Modul Range is simplifying the sourcing and fitting of DMFs. In response to customer demand, FPS has given its clutch programme a boost with the introduction of Sachs ZMS Modul kits, which contain all of the parts required for a clutch and dual-mass flywheel (DMF) renewal on a variety of vehicles. Manufactured by Sachs, each ZMS Modul kit contains the clutch cover, clutch driven plate and DMF together with new fixing screws and assembly grease. Depending on the application, some kits also include the clutch release bearing or concentric slave cylinder (CSC). This development brings many benefits to aftermarket customers. Firstly, there is a saving in time and cost from purchasing a boxed kit rather than sourcing parts individually. A further advantage is the pedigree of the Sachs brand: each kit contains Original Equipment (OE) parts that have been certified for use by major vehicle manufacturers as meeting their exacting specifications for fit and performance. This means that buyers can be sure these parts are designed to operate together flawlessly. It also makes the replacement process more straightforward, as correct fitment is assured. This is important not only for long-term reliability and maximum product life but also to ensure that the vehicle’s warranty is not compromised. According to Sachs, the conversion kits available to retrofit a conventional clutch and flywheel on a vehicle designed to use a DMF are not certified for use by vehicle manufacturers, and for good reason. Conversion kits do not contain the DMF’s efficient multi-spring damping system, resulting in engine vibrations being transmitted to the rest of the vehicle, an increase in engine noise, greater stress on the remainder of the drivetrain, and a harsher drive. There are also many reports in the aftermarket of conversion kit components breaking apart after only a few hundred or thousand miles. For these reasons, vehicle manufacturers do not endorse the use of conversion kits in place of a genuine DMF.

Like any mechanical component a DMF may develop a fault in service, however, contrary to popular belief it is no more susceptible to failure than a conventional clutch. Typical examples include scoring from allowing the driven plate to wear down to the rivets or overheating due to excessive clutch slip. Excessive DMF oscillation may cause premature wear to the arc springs within, which typically occurs at very low engine speeds. Driving in too high a gear, allowing the engine to idle for excessively long periods (e.g. to run air conditioning when parked) or frequent engine stalling are common causes. Ensuring adequate maintenance and modifying the driving style are usually all that is needed to significantly extend DMF life. Less often considered is that faults in other vehicle systems may cause the noise and vibration issues usually attributed to the DMF, some of which may go on to accelerate DMF wear if not corrected promptly. The answer is to follow a systematic approach to fault diagnosis rather than assume at the outset that the DMF is at fault. Motor factors can help here by reminding their customers to carry out basic testing of the vehicle’s mechanical and electronics systems before replacing the DMF. The ZMS Modul range of DMF and clutch kits comprises 12 lines covering almost 60 applications, ranging from superminis to fourtonne light commercial vehicles. Marques catered for include Audi, Citroën, Ford, Mercedes, Peugeot, Seat, Skoda and VW, and the range is expected to expand as customer demand grows. Secrets of Success

NGK explains why relentless research and development is at the core of its success and takes us on a tour of its German Technical Centre. NGK’s Research and Development (R&D) programmes are key to maintaining the company’s position as the world leader in spark plug, glow plug and Lambda sensor technologies. Globally, the company invests around 8% of its turnover into research to meet the increasingly sophisticated needs of engine designers and vehicle manufacturers. Around the world, engines and vehicles in NGK test centres travel the equivalent of millions of miles each year. Each of these miles is carefully monitored by engineers whose aim is to push each product to the limit of performance and endurance. The company operates major Technical Centres in Japan, the USA and Ratingen, Germany. ≥

Established in 1990 at a cost of €15 million, Ratingen has been continuously expanded since its inauguration and now covers an area of approximately 2,200 square meters. At this site, engines from Europe’s car manufacturers are running 24/7, month in, month out, either as part of NGK’s in-house R&D, or in conjunction with car manufacturers’ own programmes. In fact NGK’s R&D facilities are so highly regarded, that manufacturers use them to run test programmes on their behalf.

Robots put thousands of test cycles through a car’s engine

With every passing year engine technology becomes ever more demanding of NGK’s products; from Fiat’s highly economical Twin Air engine, seen in the Fiat 500, to the high performance engine of the McLaren MP4-12C. Furthermore NGK’s diesel cold start technology developed for the NHTC glow plugs is now found in the latest generation of Mercedes V6 diesel engines. In every instance, car manufacturers look to NGK to provide reliable performance, even under extreme conditions, and durability to match. And with worldwide legislation demanding a reduction in exhaust emission levels, NGK has developed many technologies to combat these challenges. Through its NTK brand, it has been increasingly involved in the development and manufacture of Lambda sensors, which play a key role in exhaust gas after-treatment, and the company is now the world’s largest producer of these devices. The site has three modern engine test rigs for endurance and application tests, together with cold-climate chambers in which engines and chassis can be cooled down to -30°C for cold-start performance analysis. It also has comprehensive equipment for carrying out full exhaust gas emission tests. Ratingen also has a rolling road where robot drivers put thousands of test cycles through a car’s engine. In the laboratory, products are studied in microscopic detail. Lasers are used for product testing with glow plugs being heated to more than 1,500°C to replicate the heat of the combustion chamber. Meanwhile, over in the test bed chambers, products are tested at temperatures ranging from 30°C to -30°C to test durability under extreme climatic conditions. Today, NGK has benefited from this investment in Europe by being the OE supplier of spark plugs and/or glow plugs to most vehicle manufacturers in Europe including Audi/Volkswagen, BMW, Mercedes, Jaguar, Fiat, Renault, Peugeot and Vauxhall.

For more than 10 years global car manufacturers have been relying on UFI’s fuel filters to protect their advanced common rail diesel engines. Here, UFI talks us through the development of their advanced diesel fuel filter range. Common rail diesel engines operate at high pressures in excess of 1,400 bar. At such pressures, the presence of water is a real destructive threat to the injection system. Such engines require advanced filtration systems that can eliminate all impurities from the fuel, including water. UFI has been working in partnership with global vehicle manufacturers for over a decade to design filters that will protect these engines. The result – one of the most advanced automotive filtration systems: the H 2O filter family. Tests have shown that since January 2001, engines fitted with UFI’s H2O filters have not registered any water intake failures in their common rail systems. This is thanks to the first generation of H2O filters which returned a water separation capacity of up to 95%. Since then, UFI’s engineers have fine-tuned the H 2O project, leading them to the second generation of diesel fuel filters: the Defender range. Developed through collaboration with Fiat and Vauxhall, the Defender was conceived to protect the new turbo diesel 1.3 16v M-Jet engine, which was installed in the entire range of Fiat and Vauxhall compact cars. This engine is equipped with the most advanced common rail injection system in production today, capable of precisely five injection pulses per cycle, at pressures higher than 1,400 bar. To safeguard this system, UFI engineered a new filtering media containing synthetic micro-fibres of varying dimensions and porosity. This variation causes differences in the flow rate which trigger the separation of the water from the fuel. Upon separation, the water molecules coalesce to form large droplets which fall to the bottom of the filter. This new material allowed UFI to reach results that had never before been achieved in automotive fuel filtration: a water separation capacity of at least 99% and a filtering capacity that reaches 3−5μ for particle pollutants. The new filter media is not contained within a traditional metal “cartridge”. Instead, it is encased in a synthetic container that has been reinforced with carbon fibres to help prevent the build-up of static electricity. Integrated within the container are all the accessories that contribute to the functionality of the filter: PTC heater (prevents paraffin from coagulating at low temperatures), NTC temperature sensor and pressure sensor. The Defender is therefore a completely integrated operative system and, consequently, only the special UFI container should be used for installation. This is made easy thanks to the rapid attachment systems which make it a completely sealed system and prevent leakage during removal. The latest evolution of the H2O family, known as ONE, builds on the advances of the first generation H2O and the Defender to produce a water separation capacity in excess of 99.9%. The ONE is fitted as OE in the popular 1.3, 1.9, and 2.4 diesel engines of the Fiat Group and GM Group (Vauxhall) engines. UFI currently has over 100 filed patents, covering areas such as filtering media, water detection devices and filter shapes. These patents are used on many different filters across the range, including the H 2O, Defender and ONE.
