Flight of the Loonie

S

ince 2007, the Canadian dollar has been on a bit of a roller coaster ride. In 2002, the loonie was at a low of US$0.62 but grew to a record high of US$1.09 in November 2007, only to fall back to US$0.77 in May 2008. More recently, the dollar has hovered around parity and is expected to stay there through the rest of 2010 and into 2011. Traditionally, this kind of volatility in the Canadian dollar has been considered a destabilizing factor for the manufacturing sector, especially when the loonie gained against the U.S. greenback. However, in March, the Conference Board of Canada released a study (Dollar Volatility: Who Should Care?) suggesting that, contrary to conventional wisdom, manufacturing is actually one of the least vulnerable sectors when it comes to currency fluctuations. The report argues that since manufacturing, along with mining and oil and gas extraction industries, have higher degrees of internationalization, they have greater opportunity to hedge against currency fluctuations. To make this determination, the report graded industries based on four indicators (export intensity, import intensity, machinery and equipment investment and Canadian investment abroad) to identify the degree to which 27 industries rely on international transactions to conduct business and the nature of that internationalization. Industries with low levels of exposure to the dollar—because of their high degree of internationalization—include non-metallic mineral product manufacturing; computer and electronic product manufacturing; plastics manufacturing; primary metal manufacturing; and mining and oil and gas extraction. On the other hand, service industries, such as transportation and warehousing, utilities and retail and wholesale trade, are the least adapted. Unfortunately, the headline grabbing findings of the report mask the financial realities most Canadian businesses face. For large manufacturers with ample operating budgets that sell into and source materials from multiple countries (e.g. Bombardier, Research in Motion), the report may well hold true. But for the vast majority of Canadian manufacturers, who fall into the vaunted Small to Medium sized Enterprises (SME) category, the truth is that many don’t have the resources to play the “hedge your bets” game. In addition, according to Export Development Canada research, small firms don’t typically set up sophisticated currency hedging mechanisms either because they seem too complicated or simply out of ignorance. The situation is even worse for manufacturers who source materials locally but export principally to the U.S.; every penny the Canadian dollar gains against U.S. currency is another two-fold reduction in profits as manufacturers may pay more for materials but earn less on the sale. Instead of leading people to believe that Canadian manufacturing is in good shape, the report should have focused on specific ways this important yet vulnerable sector of the economy can take advantage of the same internationalization strategies as their much larger brethren.

Hybridyne Power Systems Canada’s CEO returns HPSC announced that its president, CEO and founder, Thomas Cleland has returned to full duty with the company. At the prompting of the Hybridyne board of directors, Cleland has resigned his position as CTO of Atlantic Wind and Solar Inc. to refocus on Hybridyne’s Ontario renewable energy business. Kaman to acquire Allied Bearings Kaman Corp. has agreed to purchase Allied Bearings Supply Co, a distributor of bearings, power transmission, material handling and industrial supplies. Experts to steer GM Automotive Centre of Excellence at UOIT

T

he new Automotive Centre of Excellence (ACE) at the University of Ontario Institute of Technology (UOIT) announced the appointment of Gary Elfstrom as the director of business development and John Komar as the director of engineering and operations. Both men are engineers who have worked in Canada and abroad designing, building and managing proving grounds and technically advanced test facilities, particularly in the area of aeronautical and automotive testing. ACE is being developed in partnership with UOIT, General Motors of Canada Ltd., the Partners for the Advancement of Collaborative Engineering Education (PACE), the Government of Ontario and the Government of Canada. It will be a multi-level centre with an area of approximately 16,300 square metres. The centerpiece of ACE will be one of the world’s largest and most sophisticated climatic wind tunnels. In this test chamber, wind speeds will exceed 240 kilometres per hour, temperatures will range from -40C to 60C and humidity will fluctuate from five to 95 per cent anytime of the year. Elfstrom holds a PhD in Aeronautical Engineering from the University of London (Imperial College) in England. For more than 23 years Komar has worked at GM in various capacities, most recent overseeing the design, development and construction of all aspects of the ACE facility while managing GM’s Cold Weather Development Centre in Kapuskasing, Ontario. Komar holds a Master in Mechanical Engineering degree from McMaster University in Hamilton, Ontario. The new team will also include Dongyool Jung, a mechanical engineer who has worked for GM and the Hyundai Motor Company in Korea; Warren E. Karlson, a mechanical engineer and Randy Burnet, an electrical engineer, who both worked for GM in various capacities. ACE is currently under construction and is scheduled to open in 2010. It will operate as an independent test facility, available for rent by manufacturers, start-up companies and researchers in Canada and around the globe. New sensor helps student win TestDRIVE competition

U

niversity of Windsor PhD student, Siddhant Ahuja, won the AUTO21 TestDRIVE competition, which paid out a $10,000 scholarship for his work on indoor real-time location tracking systems. The national automotive research competition showcased leading edge technologies and automotive knowledge developed in part by Canadian university

graduate students. Ahuja presented a visual sensor network technology that can trace products through an assembly line and aid in automated inspection and identification, increasing the flexibility and productivity of automotive factories. The network uses spatially distributed smart cameras and web-enabled software. “Since each contributes to an industry-led research project, AUTO21 students are gaining a unique blend of academic and industry R&D experience,” said Dr. Peter Frise, AUTO21’s scientific director and CEO. “The technologies presented at TestDRIVE have the potential to keep Canadians safer, make manufacturing processes more efficient and contribute to lighter, stronger, more fuel efficient vehicles.” TestDRIVE was held in conjunction with the Canadian Manufacturers & Exporters’ Roadmap to Recovery Summit in Ottawa. Up Front Motion Industries completes BC Bearing acquisition Motion Industries, the Industrial Parts Group subsidiary of Genuine Parts Company (GPC), announced the acquisition of the North American assets of BC Bearing. The Company will no longer be acquiring the assets of Norcan Fluid Power. CAE awarded C$250 million contract CAE was awarded a Government of Canada contract valued at approximately C$250 million. The contract was awarded in support of Canada’s new fleet of 15 CH147F Chinook medium-to-heavy lift helicopters. During the acquisition phase, CAE will lead the design and development of a CH147F training suite. It will include one weapon system trainer (WST), one tactical flight training device (TFTD), one deployable TFTD, one integrated gunnery trainer, laptop and desktop-based CAE Simfinity virtual simulators (VSIM), and courseware. Following delivery of the suite in early 2014, phase two will include in-service support for the CH147F aircrew training program. www.cae.com

Dynamic Structures named 2009 Inventor of the Year B.C.’s Dynamic Structures has been named Autodesk’s Inventor of the Year for 2009, by members of the Autodesk manufacturing community. The company—which designs complex structures—from ski jumps and bridges to astronomical observatories—was originally named Inventor of the Month in March 2009 for its work designing the enclosure that will house the Thirty Meter Telescope, the world’s largest. The company has also been using Inventor software to expand its entertainment division. Dynamic Structures specializes in adding robotics to entertainment rides. The Virtual Build Model-based machine design trims time, cost and complexity. By Robert Steele and Tony Lennon

M

otion control applications are becoming increasing challenging with higher performance, lower weight requirements and increased functionality. Meeting these challenges often requires complex control algorithms, which require more expertise and longer development time. In addition, the software usually isn’t tested until hardware prototypes are available which leads to many errors that require extensive re-coding. As a result, a new approach has evolved that combines machine design with motion control under a model-based design umbrella to reduce design and development time. In this approach, the mechanical engineer designs the mechanism in a CAD system, brings the mechanism into the model-based design environment and develops complex algorithms without writing code by dragging and dropping function blocks from a mechatronics toolkit. The engineer simulates the mechanism in the virtual environment. When the engineer is satisfied with the performance of the model, he or she downloads code to the motion controller and tests, measures and runs diagnostics in a real time operating system (RTOS) environment for continual retesting and adjustments. This approach enables improvements in machine design in the virtual environment to optimize machine performance in motion. A small team, or even an individual, can use it to design complex motion control applications in a fraction of the time and cost required by the traditional build and test methods. The traditional approach to developing complex control systems involves first writing text-based specifications that define the requirements for the control systems in as much detail as possible. These specifications are passed to control engineers who design a control strategy that is then implemented in C/C++ code. The control systems development process may be hindered by the difficulty of finding people who are experts in control systems algorithms and also proficient programmers. It’s also very easy to make, and very difficult to detect, mistakes in hand-written code, especially during the early phases of the development effort. Chances

are that the handwritten code may only make sense to the person who wrote it, which may create communications difficulties in larger projects. Building Blocks Model-based design approach, however, makes it possible to develop an executable specification that incorporates the key elements of the control logic and mechanical and electrical design. A system level model is defined using blocks that represent mathematical operations between input and output signals. For example, the model may contain a block representing a motor that takes a voltage input and converts it to an output torque. As the design process continues, additional detail can be added to increase the fidelity of the model, such as by adding noise in the voltage, temperature and magnetic saturation effects, etc. Engineers can further increase model fidelity by replacing approximate mathematical representations of the mechanical system with blocks that represent mechanical bodies and linkages translated automatically from the CAD file. Engineers can use the model to simulate the operation of the control system in software. This approach makes it possible to investigate a wide range of alternative design concepts without investing time and money in writing code or building hardware. Until recently, a limitation of model-based design has been that the pre-configured blocks used to construct the model were available only for standard control algorithms such as PIV and PID. This meant the technology could only be used on less sophisticated control systems. In addition, code could not be automatically generated for leading-edge hardware. More recently, graphical building blocks have been introduced that make it possible to model far more sophisticated control systems and download them to the RTOS environments used on the most advanced motion control systems. These standard function blocks reduce the need for specialized knowledge of software programming expertise, enabling mechanical engineers who understand the underlying application to take control of the design process. The function blocks have been optimized to provide efficient and predict-

Design Check In addition, plant model output parameters, such as motor drive and positional feedback, can be used to evaluate control performance. Physical parameters such as mass, length and capacitance that cause instability can be identified and adjusted. Engineers can also predict the move performance, ringing and settling time, motor and drive sizing of alternative control systems concepts prior to the prototyping phase. Test cases can be embedded in the model to check each design iteration against requirements and find mistakes when they can be easily and inexpensively corrected. Once the control strategy has been developed and tested in simulation, engineers convert the code algorithms from continuous (analog) to discrete (digital). Code is automatically generated for the motion controller. This eliminates the need for systems engineers to be code-writing experts, prevents the introduction of coding errors and saves time. The result is that sophisticated custom motion algorithms can be implemented in a fraction of the time and cost of conventional methods. As OEMs continue to reduce resources and increase demands for higher performance, new approaches to efficient, harmonious and economical mechanical and software design development become necessary. Motion on Rails Factors to consider when choosing a crossed roller bearing.

I

ncreasingly, as machines demands greater linear precision, the crossed roller bearing is becoming the bearing of choice. They work like ball bearing slides, except the bearings housed within the carriage are cylinder-shaped. The rollers crisscross each other at a 90° angle and move between the two parallel guides. The rollers are between “V” grooved raceways ground out of the guides. While the concept is simple, there are a number of not-so-obvious factors to consider when evaluating roller bearings. Load Capacity: Resin vs. Metal Cages Roller-to-rail contact is key to determining load capacity. Of course, rollers provide a larger contact area than ball bearings and, since the rollers usually do not recirculate, they are all carrying the load, which produces greater rigidity as well as higher load capacity than ball bearings. Resin cage retainers, such as in this linear guide, fit around the roller so the whole shape can be in contact with the load.

Load capacity also correlates with contact area. So, the amount of space between the rollers is a major factor, making as much as a 250% difference. Rollers in a resin cage can be closer together, affording at least a 30 to 58% increase of the contact area as compared to a metal cage. However, resin can have out-gas – causing problems in high vacuum environments. On the other hand, metal cages are less expensive and can be all stainless steel. Therefore they can be used in high temperature or medical applications where there is a lot of water and rust potential. Travel Length With crossed roller bearings, the whole rail assembly has to be twice as long as the stroke, because the rails move in opposite directions. (However, a few crossed roller linear guide products have recirculating crossed rollers that are not criss-crossed – having four circulations with opposite roller orientations.) With a resin cage, stroke length on a given length rail can be longer because the cage can be shorter for a given load. Wear For motion control applications with extremely fast acceleration March/April | 2010

and deceleration (at dimensions ranging from 30-600mm lengths and 2-12 mm rollers) endurance can be 150 million cycles. In crossed roller bearings, without anti-cage creep mechanisms, cage creep may necessitate the replacement of guides and readjustments. This affect often occurs as a result of high acceleration and uneven preloading, as well as orientation. Accuracy and Deflection Crossed rollers’ larger contact area provides consistently precise movement and nonrecirculation has less frictional resistance fluctuation making them extremely quiet and smooth. However, the crossed roller is less forgiving of mounting surface inaccuracies because of the linear bearing’s rigidity and the way that they are designed. Often, the bearings can be specified with mounting tables honed to exacting standards such as ultra precision, where 2 microns is the maximum allowable deflection. Fit/Interchangeability A cage prevents the wear of ball-to-ball or roller-to-roller contact. Whether metal, resin or some other material, the cage alters, somewhat, a crossed roller bearing’s dimensions. Also affecting interchangeability is the design of stoppers as well as the anti-creep mechanism. External anti-creep mechanisms often obviate interchangeability, making internal mechanisms are much more accommodating. Cage Creep In non-recirculating linear components, the retainer floats between the rails and can drift (or creep) from center position. Cage creep is damaging because every time it creeps, rolling elements are not rolling; instead, they are slipping and causing metal-to-metal wear. As the roller cage creeps away from center, it will begin to restrict the slide’s travel. It also will creep over time if a full stroke is not being used, especially when mounted vertically. If, after the retainer drifts, the full stroke is once again used, the retainer will hit the endstop of the rail and be forced to skid in order to center itself again. This action requires a strong motor and can damage the retainer, the rollers and the slideway. With higher preload, it is even more difficult and damaging to skid the cage back in place. www.design-engineering.com

Anti-Cage Creep Mechanisms The term “anti-creep� is used to describe the method of eliminating any slippage of the retainer holding the crossed rollers between the two V-grooved rails of the slideway. It can be used in any mounting direction and with lower momentum motors such as linear motors. Anti-creep devices include rack and pinion mechanism; an external attachment made of plastic gears outside of the rail; or a metal gear inside of the rail. One anti-cage creep mechanism, the Studroller, uses a roller with round balls studded around its surface. By placing studs in the center roller and machining a path along the rail, this retainer won’t slip. It also has the smoothest tracking motion and therefore is quieter. It is suitable for high acceleration, vertical mounting and uneven load distribution. Since the Studroller uses a ball bearing, as opposed to a gear or exterior control, its cost is almost half the cost of other anti-creep devices plus, there are no redesign costs to replace a standard slideway. Bearings Bearing grease for turbines. SKF released its High Load Wide Temperature Bearing Grease LGBB 2, developed for wind turbine blade and yaw bearings. The bearings are subjected to high loads, temperatures varying from very low to medium (-40 ºC to 120 ºC) and very slow speeds including oscillating movements and standing-still conditions. The often static conditions in combination with vibrations can lead to false brinelling, where the lubricant is pushed away from between the contact surfaces resulting in corrosion. Additionally, the trend to install wind turbines offshore adds extra requirements for corrosion protection and low temperatures. This grease is based on refined synthetic base oil (PAO), and complex lithium thickener, which makes it most suitable for lubricating bearings operating in temperatures ranging from -40 °C up to 120 °C. www.skf.ca

Motion Control PROFINET Option Card Danfoss Drives introduced the VLT PROFINET MCA120 Option Card, expanding the Ethernet communication capabilities of the VLT AutomationDrive to PROFINET-based networks. This option card handles a single connection with an Actual Packet Interval down to 1 ms in both directions. Additionally, the MCA120 features a built-in web server for remote diagnostics and visual confirmation of basic drive parameters, as well as an e-mail notifier that can send an e-mail message to one or more recipients. Icy Control Canadian-made robotic submarine helps Canada assert arctic sovereignty. By Treena Hein

I

f you felt a surge of national pride during the Olympics, here’s something new to root for: a made-in-Canada engineering marvel battling extreme arctic conditions, all in the name of protecting Canada’s sovereignty. In mid-March, a small robotic vehicle made by Port Coquitlam, BC- based International Submarine Engineering Ltd. (ISE) was flown up to farthest reaches of northeastern Canada, reassembled and released through a hole cut in the ice. Using multiband single-beam sonar, it’s collecting data on the contours of the seafloor, so that a digital terrain model can be created. Canada will use such data to submit a claim to the United Nations over a vast area of arctic territory by a 2013 deadline. The “Project Cornerstone” sub (and the twin spare) have cost Canadian taxpayers $5 million, a small percentage of the $90 million Canada has dedicated to the claim since 2004. ISE, however, has been in the game of underwater tech much longer than that. Since the mid-1970’s, it’s grown to become a member of an elite group of global high-tech submarine-makers. ISE has sold more than 250 vehicles in 20 countries, but this project is as challenging as any in the past. GPS can’t be used for navigation because of surface ice, so the sub uses temperature, depth and other sensors – in addition to its all-important programming – to control itself and navigate. “The sub is given a series of mission files with tasks,” says project manager Tristan Crees. “Some are geographic tasks—where it goes to one point and back or moves through a grid of an area—and some are nongeographic tasks, such as controlling payload sensors.” On Target The sub is gone for up to four days and 200 km at a time, nerve-wracking for ‘proud poppas’ such as Tristan. “Obviously, the engineering team is more comfortable with short missions and is very concerned with getting the vehicle back,” he smiles. “However, Natural Resources Canada and Defense Research Department Canada need a lot of data, which means taking more risks.” How ISE achieves complex control over a vehicle that will leave, collect data and return as directed has much to do with its Automatic Control Engine (ACE) software. operations involve sensing its position and heading, and making corrections to get back on target if it’s off, in terms of thrust, roll, yaw and pitch. The sub matches its course to what it has been programmed to have, using sensors that detect currents combined with a French-made inertial navigation system – gyros that measure spin of the earth and provide a heading and accelerometers to give position over time. This is combined with actuators and software in between. The sub’s other main operation is detecting any of 82 possible faults (problem scenarios), such as a high temperature reading or an instrument ceasing to give data, says Crees. The sub has 12 possible responses for each of the 82 scenarios, which range from ‘ignore’ to ‘surface immediately.’ Getting the sub to return to mission start/end point would be fairly straightforward if that point were a land-based dock, but when it’s a hole in an ice floe, this point will have drifted. Festo Canada opens contact centers

A

t a ceremony held in its Mississauga, ON headquarters, Festo Canada announced the opening of a new Regional Contact Center (RCC), which consolidates the company’s customer operations in Montreal, Quebec and St. Louis. As of March 4, 2010, all order tracking, quote requests, product support and technical assistance calls began routing through the center. The company says, the goal is to answer 80 percent of all incoming calls within the first 20 seconds by employing an automated call and document distribution system. On average, the company’s North American operations receive approximately 20,000 customer calls and 9,000 faxes and e-mails monthly. “We want to better serve our customers,” says contact center manager Greg James. “Festo customer service representation in both Canada and the U.S. has always been superlative, and the new RCC will allow us the opportunity to increase our efficiency.” In addition, the company says the RCC allows it to extend operating hours to 8a.m. to 8p.m. EST, increase service during North American holidays and centralize its product support team, including mechanical and electrical specialists. In addition to the Regional Contact Center, Festo also opened a new Customer Solutions Center that will provide a location for Canadian customers to examine how Festo’s custom solutions work via project simulation. “Every day, Festo is asked for solutions for electrical and mechanical enquires,” says Casey Samaroo, custom solutions March/April | 2010

Ontario fluid power companies merge The Fluid Power House Group merged with Hydraflow Fluid Power Inc, to become Hydraflow-PumpTech Fluid Power, Inc. The merged company will be moving to a new 11,000 square foot facility to accommodate the enhanced business. Hydraflow Fluid Power was established in 2002 and has experienced significant growth in both its hydraulic sales and service. IFPS Electronic Controls Specialist certification officially launched The International Fluid Power Society (IFPS) announced the official launch of its new Electronic Controls Specialist (CFPECS) certification. The certification is designed to review and test understanding, specification and application of the electronics used in the fluid power industry from simple sensors and limits to HMIs, controllers and networks. The certification includes a brief review of applicable pneumatic and hydraulic principles, as well as in-depth examples of the electronics for both mobile and industrial fluid power equipment. Certification requires successful completion of a three-hour written test. Testing began in March 2010. Presently, IFPS offers fourteen different certifications in total, covering diverse job descriptions within the industry including mechanic, technician, specialist and engineer. I

t’s a sobering fact that many of the support structures holding up the world’s electrical grid are nearing the end of their serviceable life. After 50 or so years, wooden electric poles and corresponding cross supports inevitably rot and need replacement. When they do, power company linemen get in an insolated bucket and are hoisted by a crane as much as 50 feet in the air to repair those structures. However, many times the equipment used to hold the energized electrical lines in place while the work is done is less than ideal, creating a potentially hazardous environment. “With electricity, you only get one mistake,” says Larry Ewert, product designer for Live Line Solutions, a manufacturer of insulated crane and digger derrick attachments for energized transmission and distribution line maintenance. “There have been fatalities using equipment that was inadequate. Our products help to keep linemen out of harms way.”

Live Line Solution’s Insulated Conductor Support Jibs (ICSJ) and LinePro HA keep linemen safe and increase productivity by incorporating radio-controlled, hydraulic-actuated articulation.

Among their products, the company’s PowerArm series of Insulated Conductor Support Jibs (ICSJ) temporary support energized ultra high voltage power lines to allow faster and safer insulator and tower replacement/relocation. In addition, the company’s LinePro HA aerial devices are configurable as a Live Line bucket truck/aerial platform device, an energized conductor support, pole setting vehicle and a material-handling crane. “We’ve used to use a multi-pin hole for the buckets and the supporting conductors,” Ewart says. “Linemen used to set the position on the ground, lift it up and hope they had the right angle. nized the safety and productivity issues involved in the traditional multi-pin method and designed an improved aerial device that includes hydraulic actuation so the company’s bucket truck/aerial platform devices could be repositioned in the air, by radio control. According to Ewert, precise platform positioning without drift increases safety and allows for various degrees of articulation. For the hydraulic actuation, Live Line Solutions relies on Helac Corporation’s L30-215 helical rotary actuator, which is responsible for the articulation and boom positioning. Ewart says Helac’s actuators provide jib storage and quick deployment not previously available. “We can’t accomplish the same thing with cylinders because they’re too cumbersome,” he says. “Because we get the same articulation out of a compact package, the Helac actuator is more efficient for what we do.” The actuator functions as a rotating device, mounting bracket and bearing support. The large circular shaft flange with drilled and tapped bolt circle is used to attach the actuator to the jib boom. The characteristics of the helical rotary actuator make it ideal for this application. The L30 series offers high load carrying, high torque output, compact configurations and corrosion resistance in a cost-effective package with 180-degrees rotation. Its sliding-spline operating concept produces output torque to 215,000 lb-in at 3000 psi. At the same time, the actuator measures 23.6 inches with a 10 in housing diameter and weighs 790 lbs. Because the spline teeth remain engaged at all times, loads are equally distributed over the teeth, resulting in increased shock load resilience. Large integral nylon composition bearings support heavy radial, moment and thrust loads without additional external bearings. Sealing occurs against smooth cylindrical surfaces, effectively eliminating leakage and enabling selected positions to be held without drift. The helical rotary actuator assists Live Line’s aerial devices to be safer and much more efficient. The load holding capability allows for safety with either the aerial work platform or the insulated conductor support application. DE: Has fluid power seen a decline in manufacturing over the last five years or is it simply experiencing the same fall off as any other technology due to the recession? Casey Samaroo, Customer Solutions Manager, Festo Canada: I think it is both of those factors. Certainly with the price coming down on electrical technology, you would expect to see a decline in f luid power technology. But the economic downturn is also responsible for a reduction in the business. Campbell Tourgis, Central Region Manager for Wainbee Limited: I would agree, but within Canada, it’s our experience that there has been a fundamental shift in where fluid power and even motion control applications are pertinent. So in addition to the economic downturn, it’s also due to the Asian and South American experience of companies looking to reduce labor costs. On the pneumatics side of our business, which has been replaced by other technologies like lower cost hydraulics and electro-mechanical, it’s the smaller and more labor intensive applications that have moved off shore. Samaroo/Festo: People have also become more aware of the total cost of ownership of pneumatic systems. It’s not just the cost of the actuators, for example, but also the cost of producing air and the inefficiencies that come with that. More and more companies are paying attention to how much air they are consuming.

Tourgis/Wainbee: And, as more companies are adopting the ISO 14001 standard, we see a lot more thought go into which hydraulic fluids are being selected. A lot of new and purportedly environmentally friendly hydraulic fluids are being developed, but they also add to the cost structure. DE: What are the major technical hurdles the fluid power industry needs to overcome? Dr. Richard Burton, Professor of Mechanical Engineering, University of Saskatchewan: The change in technology that has to occur is an increase in hydraulic system efficiency. Properly designed hydraulic systems are pretty good, even given the inefficiencies associated with the pumps and the motors, etc. The trouble is we all end up throwing in a control valve or counter-balance valve or something, which reduces the efficiency of the system significantly. The new technology is looking at better ways to capture some of that energy over a longer period of time, either through accumulators or better designed circuits that can transfer energy from one part to another. That’s going to be very important because we are seeing improvements in efficiency on the electric side but we have to see the same improvements in the hydraulic side. Samaroo/Festo: For pneumatics, I don’t think it’s any one thing but a combination of little things. Because pneumatics was traditionally a really cheap technology, companies would oversize actuators, valves and everything on the pneumatic size of their design. We have to get back to engineering these components so they are properly sized, which would bring a reduction in air consumption. Also, using lower usage power coils on the values, for example 5 watt coils versus the traditional 20 or half amp coil. It’s also important to look at air system in plant to reduce losses. If you do all of that, you can bring the cost of pneumatic systems down significantly. Tourgis/Wainbee: To add to that, system design is most important right now. A big initiative in Europe is to reduce pressure requirements. The compressor only needs to run when it is relatively inefficient. Just like in hydraulics, there is a large part to play for clients in North America to look at www.design-engineering.com

their compressor system, have air audits performed to reduce leaks and then have a proper engineering scope to look at what they are trying to do. More power is no longer better. Burton/UofS: I think the issue of hydraulic fluids is very important. Years ago, there was a large thrust toward fire resistant fluids in mining industry in Western Canada, and there was work done on water-based and synthetic fluids. I think the challenge there was that you could get these environmentally friendly fluids but the biggest problem was the sealing: How do you make the seals compatible with the new fluids? I think that is something that is going to have to occur. Pat Jones, P.Eng., owner of Consolidated Fluid Power Training Ltd. and Technical Services Manager with Strictly Hydraulics: The big unknown is what the time frame will be for getting this research done and getting more efficient components into the design stream; we are still designing hydraulic systems today with components that are 30 years old. There is a lot of newer technology in proportional and servo control, for example, but the basic pumping systems are old technology in a lot of cases. There’s a need for more compact systems as well, especially when you look at the footprint of a hydraulic system plus a reservoir in a manufacturing facility compared to an electric drive with the same horse power. Samaroo/Festo: From a pneumatic point of view, there are many engineering tools that engineers can use but people still continue to use rule of thumb instead. If you look at a pneumatic cylinder, for example, there isn’t any significant cost increase up front to move from a size 50 mm to a 63 mm bore cylinder. However, when you look at what it will cost you down the road, then you start to see the costs really add up. From an overall big picture, the machine builder is trying to reduce his costs as much as possible but, at the end of the day, that machine will cost the end-user a lot more to operate. DE: From an education perspective, do the engineering departments in Canadian universities need to re-introduce fluid power to the curriculum or does the impetus need to come from industry first? Burton/UofS: There aren’t a lot of universities where student engineers are being taught fluid power. The University of Saskatchewan is one of the few universities in North America that has a full undergraduate course in hydraulics. It's the www.design-engineering.com

most popular elective in our program because students know that this is an applied area that they are going to be able to use when they go out to work. So it’s not a question of declining interest from engineering students; it’s just that many of them never had this type of education to begin with. Jones/Consolidated: If you take it a step further—to the graduate and PhD level where we need engineers to do the research to provide the new innovation—it’s not going to come if we don’t have an undergraduate program that’s universal across Canada. Burton/UofS: I agree. A number of years ago, a few people at Sun Hydraulics, through the ASME, tried to convince universities to integrate fluid power into the undergraduate program with some success. The seven universities involved in the Center for Compact and Efficient Fluid Power, for example, are gradually integrating the subject into their undergraduate programs. It’s still a battle for them though, because they are competing with the traditional core courses, while fluid power is considered a stand-alone, application-type subject. Until universities realize the need for fluid power as an undergraduate subject on the same level as electrical drives, I’m afraid the education of engineers will be restricted to learning on the job. Tourgis/Wainbee: From the distributor standpoint, it’s a painful process to hire a student that you want to see grow within your organization but then have them come on with little to no practical application experience. The challenge is that computers are very sexy right now and fluid power isn’t. We need to find a way to spice it up so young talent wants to get into these courses. Jones/Consolidated: The National Fluid Power Association has a video that really speaks to that issue. I think that video needs to be put in front of department heads in mechanical engineering sections across Canada. They are really missing a key aspect of what hard-core mechanical engineering is. It’s a complicated thing to do fluid power design right, especially when you don’t have it as an undergraduate course. Burton/UofS: On the upside, there are a growing number of universities in Canada that have graduate programs in fluid power. I think that is how it is going to have to develop: getting people in at a graduate level and then have those people offer electives. That's when you get the engineers interested. Another important component is having the equipment available for undergraduates and a lab for hands-on experience, because fluid power training can't be done virtually at a computer. Tourgis/Wainbee: It’s critical that students actually touch the product and know that it isn’t going to explode in their hands. There is too much focus on the theoretical and not enough on the application.

DE: What non-traditional markets should the fluid power industry be moving toward? Tourgis/Wainbee: Whereas mass manufacturing has gone, Canada still has a wealth of natural resources and fluid power has always had a positive roll to play there. Mobile hydraulics is one area, but all technologies still have room for growth. If you look at biometrics and life sciences, pneumatics can play a very large part in that as well. Burton/UofS: One thing that is going to have to grow is the integration of hydraulics and pneumatics with micro-computer systems. Asia, the Scandinavian countries and Europe in general have jumped ahead and North America has been trying to catch up. We have to keep pace and make all possible use of the benefits of the computer industry to make our systems better. Jones/Consolidated: There is also a lot of research being done in “green” energy. If fluid power can get a foothold in energy production or an automotive hybrid hydraulic drive, I think that is the way to move forward. The Cutting Edge Digital Displacement pump represents the latest in hydraulic technology. By Pat Jones, P. Eng.

A

new hydraulic pump and motor being manufactured by Artemis Intelligent Power Ltd. may well represent the cutting edge of hydraulic design. The Edinburgh, Scotland-based company has developed a microprocessor-controlled pump and motor which they call Digital Displacement® technology (DDT) that works on a similar principle as a variable valve timing (VVT) engine with inlet and exhaust valve control. If you are not familiar with this technology, it allows the engine’s computer control to optimize intake and exhaust timing—essentially the air flow characteristic of the engine— for different conditions (i.e. maximum torque or maximum fuel efficiency). Along with other advancements, this allows engines to be smaller, create more power and be more fuel-efficient. In a Digital Displacement® system, the cylinders are positioned radially around an eccentric with solenoid valving around the periphery.

Variable valve timing technology, when applied to a hydraulic pump, is a real advancement in a number of areas when compared to conventional pumps. In particular, a variable flow can be achieved from a fixed-displacement, constant-RPM pump and the design of the pump/motor has very low friction and leakage losses. Using a fixed displacement radial piston pump/motor design, DDT controls each individual piston’s inlet and outlet using high speed solenoid valves. A sensor on the shaft of the pump tells the microprocessor how to control the position of the shaft. The controller then determines which valve to open, when to open it and for how long based on output requirements. When low or no flow is required, an individual cylinder may have its inlet valve held open all the time, basically drawing fluid in and then pushing it back to the inlet. The amount of output flow from the pump is determined by how long the inlet valve is signalled to close, therefore allowing fluid to be pushed through the outlet valve and out of the pump. With the microprocessor control and fast acting valves, the response of the pump to changing flow/pressure requirements is much faster than conventional pumps. March/April | 2010

When used as a motor, a similar control exists for the inlet and outlet valves, except the inlet valve to the motor is controlled to only let in enough fluid for the desired motor speed. Full torque capability would be available instantaneously because the motor is a fixed displacement design. The key advantage of DDT is that, through the microprocessor control, there is complete flexibility on pump output flow and motor input flow, which eliminates throttling losses of conventional closed center-type systems. One pump can supply separate actuators. In multiple pump configuration circuits, the pump can supply several separate circuits, each having their own independent requirements with the output going to either a motor or cylinder.

When idling (left in the diagram) the fluid flows in and out around the low pressure valve. The high pressure valve remains closed and isolates the reciprocating cylinder from the high pressure fluid. When pumping (right), the microprocessor closes the low pressure valve to send fluid to the high pressure service.

A particularly interesting application of the technology is as way to increase gas millage. In 2008, the company created and tested a prototype hydraulic hybrid BMW 530i. The big advantage of a hybrid vehicle is the ability to quickly store braking energy in accumulators. Independent testing confirmed that the prototype got double the MPG in city driving compared the car’s regular six speed manual transmission. Overall, including highway driving, the prototype also produced approximately 30% less carbon dioxide. The obvious downside to this system is capital cost, but keeping in mind that this is a newer technology, then the more it is used the cheaper it will become and that will come with time. High Flow Proportional Valve

Carlo Gavazzi Automation launched its RSBT Series, a 3-phase soft-starting solution that optimizes current reduction for HVAC compressors. The series is equipped with an autoadaptive algorithm that reduces energy consumption each time compressor starts, by self-adjusting appropriate parameters. The RSBT Series main features also include softstarting of 3-phase compressors up to 15Hp; up to 32A maximum continuous current; rated 220 / 400VACrms; an optional external EMC/RFI filter; and optional external auxiliary relay alarm output. www.gavazzionline.com

The Precision Fluidics Division of Parker Hannifin released its VSO Max, a high flow proportional valve that provides flows greater than 200 slpm while consuming less than 2 watts of power. The valve can be used with operating inlet pressures of up to 60 psi, offers less than 20 msec response times and includes three standard control voltage ranges (5, 12, and 24 VDC). The compact 0.68" x 0.63" x 2.08" valve footprint features a manifold body and is oxygen service cleaned. www.parker.com

Air Service System Rexroth released its AS series Air Service System to provide optimum compressed air quality. In addition to standard functions, the series also allows for the integration of specific function requirements employing precision controllers, distributors, 3/2-way shut-off valves or filling valves. The AS series was developed as a family of products stretching from the AS2 series with thread connections G1/4 and G3/8 for the low flow range, to the AS5 series with thread connection G3/4 and G1 for the high flow range. The product family covers the working range of systems with nominal flow rates of up to 14,500 l/min. The AS series is ATEX-approved and can also be used in explosive areas up to zone 1 (gases) and 21 (dust). www.boschrexroth.ca

Modular Manifold Asahi/America, Inc. introduced its Series 9M Miniature Modular Technology, which allows for maximum fluid flow processing in a compact space. Series 9 components are combined and bolted down to a base plate to create easily replaced or configured manifolds. Series 9 components include diaphragm valves, ball valves, check valves, flow meters and regulators. Series 9 manifolds allow for a flexible layout best suited for laboratory systems, and semiconductor and pharmaceutical applications. All modules can be combined with or replaced by each other in all directions, and all paths can be represented on one level, reducing the risk of leakage. Miniature Solenoid Valve ASCO Numatics has introduced the ASCO 411 Series miniature solenoid valve, which has been tested to exceed 500 million cycles in normal operating conditions. According to the company, the valve’s flow rate has been increased by 12% to 15% over previous models, and the maximum operating pressure differential has been improved. The new valve family incorporates a smaller, lighter weight plastic body that achieves a 12% to 15% overall weight reduction when compared to stainless steel and brass-bodied valves. This makes the 411 Series a good choice for miniaturized and portable medical devices and pharmaceutical products. Lower power consumption means the valve also is suited for battery-powered applications. Hydraulic Toolholder SCHUNK Inc. has redesigned its TENDO brand hydraulic toolholders to be able to clamp different types of cutting tools with cylindrical shanks directly in the toolholder. Torque transmission capacity has also been increased by up to 15%. The toolholders feature a steel sleeve surrounded by hydraulic fluid that performs the clamping of the cutting tool. When initializing the clamping process, an internal piston forces the hydraulic fluid into a cavity surrounding the steel sleeve. Cutting tools with different shanks are held with concentricity of less than 0.003 mm run-out. The clamping pressure displaces oil or grease into the TENDO groove in the clamping bore. Clamping areas remain dry and high torque transmission is guaranteed at all spindle speeds. The hydraulic system also absorbs vibrations inherent in the cutting or grinding processes. The results are high T.I.R. accuracy and repeatability of less than 3 microns (0.00012"). W-Style Couplings

ITT Corporation introduced the redesigned Flojet Triplex Series High Pressure Pumps. The product's three chamber configuration allows these self-priming pumps to operate at flow rates up to 1.4 GPM (5.3 LPM) and operating pressures of up to 150 PSI (10.3 Bar). They are built with co-injection mold diaphragm technology, which reduces potential leak paths, and can run dry for extended periods of time without damage. Enhancements include improved priming; stable bypass pressures from 120 PSI to 125 PSI (flow range from 0.3 GPM to 0.7 GPM) and increased pump life. www.flojet.com

Kurt Hydraulics has added a line of W-Style couplings compatible with most spiral, braided and industrial hoses to handle a wide range of hydraulic applications. Designed for non-skive SAE 100 R12 and all wire braided hose applications, the couplings are available in 562 different end types. DC Pump Thomas released its 309 Series WOB-L DC pump and compressor that is small, lightweight (5.1 lbs./2.3Kg) and corrosion resistant. Designed for automotive applications—including air suspension, air doors, air horns, air brakes and clutches, and fuel systems—the 309 Series meets radiated emission requirements and is RoHS compliant. The 309 Series also features oil-less operation, die-cast aluminium components, steel mounting brackets and isolators, all wetted aluminum parts, a stainless steel inlet valve and a thermally protected motor. Hydraulic Hose Eaton Corporation announced that select 1- and 2-wire braid and 4-spiral hose styles marketed as the new Weatherhead Diamond Advantage program have been re-engineered to provide higher working pressures and higher temperature ratings plus an abrasion resistance hose cover. Included are the Weatherhead H190, H280, H290, H430 and H245L, hose styles. The hoses also have an improved temperature rating of +260 F. Upgraded Weatherhead H190, H280, H290, and H245L hose styles meet and exceed Euro Norm SN/SC standards. Hydraulic Actuators Honing System

Sunnen Products Company introduced its HTA actuator hone, the first all-electric machine for resurfacing and repair of actuators. The machine is available for 6-foot (2 m) and 12-foot (4 m) part lengths, with bore ID of 2.5 to 21 inches (63.5 – 533 mm) and maximum part OD of 24 inches (610 mm), and part weights to 4000 pounds (1818 kg). It includes Siemens drives and PLC-control with touch-screen HMI for setting all machine parameters, including stroke reversal point, spindle/stroking speeds and crosshatch angle calculation. The control features a load meter to determine areas of bore tightness, with capability for dwelling the tool in multiple areas to correct part geometry. Other advanced capabilities include automatic tool tensioning, set through the PLC. The HTA actuator hone is designed for resurfacing and repair work where light-duty stock removal up to 0.030 inches (0.76 mm) is needed to oversize deeply scratched actuator bores. It is designed for optimum performance with Sunnen ANR275 tooling and abrasives, sold with matching coolants and gauging as part of the machine package. An electronically controlled, 3-hp (2.24 kW), AC gear motor powers the spindle at 0-300 rpm, while the servo-driven stroking system has a speed range of 0 90 ft/min (27.4 m/min). www.sunnen.com March/April | 2010
